Abstract:A low-cost on-line measuring technique used in fine grinding phase of large aspherical mirror is proposed. The high-precision length-measuring apparatus is integrated into a common digital- controlled machine tool which forms an on-line measuring system. The on-line measurement is carried out through measuring various spatial point on the profile of a workpiece, and transforming the measured data and error compensation. Compared with Leize three-dimension measuring machine for measuring the same surface shape, the error P-V between two results is 4.0μm and RMS is 0.8μm. The on-line surface shape measurement is carried out on a common digital-controlled lapping machine tool and the measuring accuracy is better than 5μm.

Abstract:Optical systems benefit from the use of aspheric surfaces because aspherics provide additional degrees of freedom for aberration control, yielding higher performance while reducing system weight and complexity. But optical designers always avoid to use aspheres with larger asphericity in optical systems mainly for the reason that the test of the steep aspherics requires extraordinary skill of the experimenter and the technical means to reduce the asphericity of the wavefronts that detected by the digital camera. Even though null optics can be adopted to compensate the asphericity of the test wavefront, they are not suitable for many cases. Each aspheric surface requires a unique null optics, which greatly increases a project's complexity, cost and time delay. In this paper, a type of novel lens with large longitude aberration and simple structure is proposed to reduce the asphericity of the wavefronts. The characteristic and the design process of the simple lens are discussed in detail. A comparison between the simple lens and the aplanat with different focus setting is given. Computer simulation shows the simple lens has much more power in reducing asphericity.
Aspheric and Free-Form Surfaces Test with Non-Null Sub-Aperture Stitching

Abstract:A free-form surface sub-aperture stitching interferometry (FSSI) is proposed for aspheric and free-form surfaces testing. Different from normal annular and circular sub-aperture stitching method, non-null interferometric configuration and irregular sub-apertures are employed to make the best use of the resolved fringes. Meanwhile, a multi-aperture simultaneous reverse optimizing reconstruction (MSROR) process is proposed for full aperture figure error reconstruction. With the multi-configuration model, full aperture figure error would be extracted in form of Zernike polynomials from sub-apertures wavefront data by the MSROR method. This method concurrently accomplishes sub-aperture retrace error and misalignment correction, requiring neither complex mathematical algorithms, nor sub-aperture overlaps. The experiments show that, the aspheric annular sub-aperture stitching accuracy with the proposed FSSI is more than 1/50 lambda (rms) comparing with the result of ZYGO Verifier Asphere interferometer. The bi-conic surface sector sub-aperture stitching accuracy is about 1/50 lambda (rms) comparing with result of Taylor Hobson contourgraph in longitudinal section contour.

Abstract:Instead of various mathematical stitching algorithms, an aspheric subaperture stitching interferometric method relying on modern computer modeling technique is presented. Based on our previously reported non-null annular subaperture stitching interferometry (NASSI), a simultaneous reverse optimizing reconstruction (SROR) method based on system modeling is proposed for full aperture figure error reconstruction. All the subaperture measurements are simulated simultaneously with a multi-configuration model in a ray tracing program. With the multi-configuration model, full aperture figure error would be extracted in form of Zernike polynomials from subapertures wavefront data by the SROR method. This method concurrently accomplishes subaperture retrace error and misalignment correction, requiring neither complex mathematical algorithms nor subaperture overlaps. Experiment results showing the validity of SROR method are presented.

Abstract:In the measurement of aspheric surfaces, the vertex sphere and the best fit sphere are often used as reference sphere to calculate the non-null compensation deviation. In traditional interferometry, the detected wavefront is equal to twice of the deviation; but it is true only in the null condition or with a certain tolerance in the near null condition. In the non-null condition, when reference spherical wavefront (the best fit sphere in this paper) incidences to the aspheric surface, the rays will not return in the same path but deviate certain angles which cause normal longitudinal aberration. If the normal longitudinal aberration is small enough, for example, much smaller than one wavelength, the wavefront aberration can be equalized to twice of the deviation between the aspheric surface and the reference sphere. However, if the normal longitudinal aberration can not be negligible, the wavefront aberration should not be equalized to twice of the deviation. In this paper, the distribution of the deviation between the aspheric surface and the reference sphere is modeled, and the relationship between the wavefront aberration and the normal longitudinal aberration is discussed. Abstract:At present, regarding to the machining of aspheric lens mold, there are two major methods to carry out the on-machine measurement (OMM) — contacting method (CM) and non-contacting method (NCM). Here such two methods are reviewed in detail. CM is mainly based on the contacting probe which is scratching aspheric surface of lens mold to achieve profile data. To be efficient, an idea with 45° tilt of probe is proposed for OMM of lens mold by Suzuki. But generally speaking, the contacting OMM is not so efficient and can only deal with axisymmetric aspheric lens mold. On the contrary, NCM mostly uses laser to achieve aspheric profile without any contact. On ultra-precision lathe, laser scanning system or laser interferometer is mounted on the frame of lathe and transfers measurement data to machining system efficiently. However, most NCMs need stable environment and low working noise except instantaneous phase-shifting shearing interferometry (IPSSI). Therefore, a new idea about IPSSI is proposed in this paper to realize OMM of lens molds. Unfortunately, it's also difficult to test the high numerical aperture aspheric or free-form lens molds. By comparison, the newly-developed fringe reflection (FR) method is becoming the promising method because it features the high efficiency and high accuracy. However, this method has not been used for OMM system yet. Much research should be conducted for FR OMM technology.

Abstract:In the generation of an aspheric lens process, the angle of inclination between the cup wheel and the lens surface, and also the rotational speed of workpiece all have an impact on the end result. The abrasive grain size, lapping pads and the uniformity of the lapping pressure distribution were selected as the major factors that affect the lapping process. This study also compares the machining effects including grinding, lapping and polishing on an aspheric lens. A form accuracy of 0.6929μm P-V and a surface roughness of 124nm Ra were obtained. The conclusions show that the methods proposed are effective for improving the form accuracy and for reducing surface roughness with proper lapping parameters.

Abstract:We present a novel strategies and a prototype for large optical surfaces test with subaperture stitching. The kinematics model with six degrees of freedom is built to determine the initial configuration of each subaperture, according to the records of nulling motion. An alignment error model based on wavefront aberrations is established for compensation and error separation. Subapertures are primarily stitched by homogeneous coordinate transformation, least square method and Zernike polynomial fitting. Then an error-separation matrix of stitching model is developed to analysis the characteristics and effects of alignment error on test results. The expressions of the alignment errors for aspheric surface testing are built based on motion structure and wavefront aberrations theory. So the alignment errors can be separated and compensated efficiently. Subapertures are then simultaneously stitched by minimizing deviations among the overlapping region, as well as deviations from the nominal surface. As a result, precise prior knowledge of the nulling and alignment motion, which is of six degrees of freedom, is no longer required. Simulations and experiments are given to verify the validity and precision of the proposed algorithm. The result shows that the proposed method with alignment compensation is quite efficient. ©2009 SPIE.

Abstract:The shape of the aspheric lens changes caused by machining errors, resulting in a change in the optical transfer function, which affects the image quality. At present, there is no universally recognized tolerance criterion standard for aspheric surface. To study the influence of aspheric tolerances on the optical transfer function, the tolerances of polynomial fitting are allocated on the aspheric surface, and the imaging simulation is carried out by optical imaging software. Analysis is based on a set of aspheric imaging system. The error is generated in the range of a certain PV value, and expressed as a form of Zernike polynomial, which is added to the aspheric surface as a tolerance term. Through optical software analysis, the MTF of optical system can be obtained and used as the main evaluation index. Evaluate whether the effect of the added error on the MTF of the system meets the requirements of the current PV value. Change the PV value and repeat the operation until the acceptable maximum allowable PV value is obtained. According to the actual processing technology, consider the error of various shapes, such as M type, W type, random type error. The new method will provide a certain development for the actual free surface processing technology the reference value.

Abstract:Aspheric wavefront is a kind of aberration wavefront relative to the spherical. During asphere surface test, there are some wavefront errors brought by adjustment errors. This paper presents a new method to minimize the mismatch based on calibrating multi-order aberration errors and establishes the phase relationship model for the apertures to be stitched. By using stepwise regress, the weight of effect of wavefront aberration error on stitching accuracy is determined. The asphere measurement model of optimized SSI test is established, and better wavefront reconstruction result is obtained. Simulation analysis shows that theoretically, the fitting precision of the new measurement model is higher than traditional measurement model. Further more, the result of simulation test experiment shows that the new measurement model based on calibrating aberration can satisfy the need of high precision asphere metrology.

Abstract:Fixed abrasive lapping (FAL) is a promising technology increasingly used for finishing optical mirrors and molds in a number of materials due to its high finishing efficiency, environmental friendliness, and relatively better surface and subsurface quality. A theoretical model for fixed-abrasive lapping of optical glass was developed in this paper by using indentation fracture mechanics, contact mechanics, mathematical statistics, lapping kinematics, and convolution iterative principle to provide an enhanced scientific understanding of the surface microtopography generation and subsurface damage (SSD) control mechanisms. In the modeling, the influence of the shape, size, and spatial distribution of abrasive particles and the ductile and brittle removal mechanisms of the material were considered. A series of lapping experiments on fused silica glass was carried out to quantitatively analyze the feasibility and accuracy of the model and study the influence mechanism of process parameters on the surface and subsurface state. Results indicated that the models could well predict the surface micromorphology and the SSD depth, and the range of sharpness angle of abrasive particles and tool load affected the predicted SSD range. In addition, the material removal mechanism and lapping tool wear characteristics were revealed by the surface structure and element component analysis. Finally, the FAL process was optimized by the evaluation indices of material removal rate (MRR), surface roughness, and SSD.

Abstract:This paper discussed the scheme of modeling compound aspheric components during the optimization process. First, the method to model the refractive index and thickness changes of the resin layer induced in the injection-mold process is described. It demonstrated the available constraints upon the refractive index difference between the resin and the glass during the optimization run. The tolerance aspects of such components are then investigated, including the refractive index and thickness of the resin layer, as well as the conventional surface roughness, element position and rotation errors, and surface slope errors; especially for the centering tolerance. It is shown that the approximate model might be useful for different combinations with UV-curable resins and glasses for aspheric lens design and fabrication. An objective for optical pickup system comprising one compound aspheric surface is designed with the scheme.

Abstract:We have developed a new method to design aspheric lenses. The conventional technique is usually based on analytic definition of optical surfaces; in the new method discretely defined aspheres are used, and the final design is attained point by point with an iterative algorithm. Simulation results are compared with results obtained with conventional optical design software to prove that this new method is more effective and reliable for designing aspheric lenses, especially when the aspheric order is high. Abstract:Aspheric microlens arrays (MLAs) are optical elements with exceptionally high performance and are widely used in various fields Slow tool servo machining (STSM) is preferred due to its characteristics, like high precision in one pass and machining, for machining aspheric MLAs. As the aspheric MLAs bite-sized optical elements, they have strict requirements for processing surface quality. However, their manufacturing process is elaborate, time-consuming and costly, which faces challenges to improve the surface quality of aspheric MLAs. Establishing a machining shape prediction model is an effective way to solve the above problem. Nevertheless, many studies are now focusing on predictive models of ideal conditions, and there is a gulf between the actual situation and the ideal result. In order to minimize the gap and reduce the error, we propose a method to consider the external disturbance error into account in the prediction model, which improves the accuracy of the prediction model for PV (Peak to valley) prediction by 22 and the accuracy of surface roughness prediction by 52 . To improve the surface quality of aspheric MLAs, we optimized a combination of surface extension and virtual substrate. The research content of our article points out a new path to improve the manufacturing quality of aspheric MLAs by STSM.

Abstract:Aspheric surfaces are widely used because of their desirable characteristics. Such a surface can obtain nearly perfect imaging quality with fewer optical elements and reduce the size and mass of optical systems. Various machine systems have been developed based on modern deterministic polishing technologies for large aperture aspheric surfaces. Several factors affect the final precision of large aperture aspheric surfaces, such as the velocity limit of the machine and the path design. Excess velocity, which will be truncated automatically by the computer numerical control system, may cause the dwell time to deviate from the desired time. When a path designed on a two-dimensional surface map with equidistant pitch is projected onto an aspheric surface, the pitch changes as a result of the varied curvature of the aspheric surface. This may affect the removal map and cause some ripple errors. A multiregion distribution strategy, which includes velocity checking, is proposed in this study to avoid exceeding the velocity limits. The strategy can be used to modify local errors and edge effects. A three-dimensional spiral path generation method is also presented using an iterative method to ensure uniformity in the space length of the adjacent circle of the spiral path. This process can reduce the ripple error caused by the overlapping of tool paths. A polishing experiment was conducted, and the results proved the validity of the proposed strategies.

Abstract:Fast tool servo diamond turning is conventionally a spiral path-based process widely used to efficiently fabricate non-rotationally symmetric surfaces with ultra-fine accuracy. However, the technique is naturally restricted by the demanding bandwidth and resolution requirements, which are directly related to the complexity and size of the machining surface. Moreover, non-smooth trajectories required for machining complex lens array with discontinuities, due to overlapping sharp edges, induce vibrations causing the surface quality to deteriorate, and adding additional barriers to using this conventional technique in broader applications. In this paper, a new diamond machining approach is proposed to address its inherent drawbacks. Using the new method, complex lens array consisting of arbitrary lenslet shapes could be fabricated in an extendable way without the typical limitations. Theoretical investigations of the unique cutting kinematics, motion determination, servo synchronization and compensation will be carried out. To predict the machined surface topography, the surface generation mechanism with consideration of both the kinematic tool/workpiece interaction and elastic recovery of materials is presented. The experimental fabrication of hexagonal micro-sphere lens array, micro-freeform lens array, as well as seamlessly stitched sinusoidal surface with quadrupled areas was highly consistent and aligned with the theoretical predictions, thus demonstrating the effectiveness of the new approach and its potential for broader applications.
Stitching Measurement Technique for Large-aperture Aspheric Surface During Grinding Process

Abstract:In order to test large-aperture aspheric surface optice element accurately during grinding process, a comprehensive optimization data processing model of stitching measurement is proposed based on coordinate measuring. Firstly, the stitching model for two segments of surface shape contour is built based on multi-body system theory and least square principle; secondly, the rejecting redundant data model is built based on curvature principle and least square fitting of aspheric equation; then the comprehensive optimization processing model for multiple segments stitching is built; three generatrices of a non-axisymmetry aspherical optical element whose aperture is 176 mm is stitching measured by Taylor Hobson profilometer and the data is processed by the model mentioned in the text. The results show that the maximum average error of the stitching measurement is 0.25 μm, and the minimum average error of the stitching measurement is –0.22 μm which is compared with the single measurement. The error is an order of magnitude higher than the surface shape peak–valley value 2.77 μm of the optic element, and matches the measurement requirements. The experimental results prove the correctness and effectiveness of the comprehensive optimization data processing model of stitching measurement, and the model can be applied in engineering.
Fabrication of Large Aspheric Mirror Using Multi-Mode Polishing Based on Error Separation

Abstract:In order to improve material removal efficiency and error map convergence efficiency of large aspheric mirror, a multi-mode technique was introduced based on the separation of high and low order errors.First, the effect of tool size on period of surface error was analyzed.Then the convergence efficiency and dwell time between small and big polishing heads were compared.According to the error features during the fabrication process of large aspheric mirror, the surface error map was divided to low-order and high-order frequency errors.The dwell time of different tools was calculated.Accordingly multi-mode polishing strategy was employed in terms of the low order and high order errors, thus improving the processing efficiency.A large aspheric mirror with the aperture of 2.04 m was polished by the multi-mode technique.The result shows that the convergence rate is 61.2% in a single polishing circle.The low-order and high-order frequency errors are well removed, and the material removal efficiency and error map convergence efficiency are improved.Good processing results are achieved, which meet the demand of fabrication.
