Abstract:In this chapter, a new aqueous gel-tape-casting processing is introduced systematically. The solidification mechanism and influence factors of the gel-tape-casting are analyzed. Alumina green tapes have been prepared through gel-tape-casting successfully. Experimental results showed that the efficiency of styrene-acrylic binder is obvious for water-based tape casting. Sodium alginate has been successfully used to consolidate alumina tapes from aqueous suspensions. Based on gel-tape-casting, another novel process, spray inducing instant solidification of gel-tape-casting, was developed to overcome the limitation of the operating time. This process is fit for forming of ceramic sheets with thickness less than 0.3 mm. The researched works have demonstrated that the ceramic sheet products fabricated by gel-tape-casting process have good quality, low pollution, low costs, and significant social and economic benefits.

Abstract:A novel process, gel-tape-casting, is developed by combined gel-casting and tape-casting technologies together and ceramic thin sheets are successfully produced. The anti-polymerizing effect of oxygen is overcome by supplying inert atmosphere protection during the casting process. Ceramic slurries containing organic monomers can coagulate at certain temperatures with the protection of inert gas. The cast tape is sintered at 1550°C for 2 h and the relative density of the sintered sample reaches 97.7%. A homogeneous microstructure without exaggerated grain growth is observed.

Abstract:Gel-tape-casting is a novel ceramic forming technique based on tape-casting and gel-casting techniques. The green tapes fabricated by this technique have higher density and strength, and small shrinkage in sintering process. Therefore, it becomes a valuable technique for fabrication of ceramic thin films. Theories, technical processes, control parameters, applications and future prospects of this technology are reviewed in the present paper.

Abstract:Flat ceramic sheets have been produced by a novel method, i.e. the gel–tape-casting process, has been developed. The process makes use of a monomer solution to prepare the ceramic slurry. During casting, a network is formed by the polymerized organic monomers, and the ceramic particles are fixed within the network thus resulting in a green tape. The mechanism of polymerization of ceramic slurry is outlined and the influencing factors on solidification are discussed. Excellent green tapes can be produced by accurately controlling the concentration of the monomer solution, the pH of the slurry, the polymerizing temperature, and the amount of initiator and catalyst.

Abstract:A new gel-tape casting in the mixed polyvinyl alcohol and acrylamide systems was studied. Due to the presence of oxygen suppressed the polymerization of monomer and destroyed formation of gel, the surface spallation of the green body by conventional gel casting occurred frequently. To solve this problem, ceramic gel casting is often performed in a nitrogen atmosphere, which is a complex and expensive process. This study shows that the surface spallation of ceramic green bodies which gel cast in air could be suppressed by introducing a proper amount of water-soluble polymer, polyvinyl alcohol (PVA), to the acrylamide monomer solution. the rheological behavior and the gelling behavior of the alumina suspension were analyzed. Microstructure of the gel cast green body wag studied. Especially, the new system is fit for fabricating ceramic film. The gel-tape casting originated from gel casting processing was better applied to fabricate electrolyte materials of solid oxide fuel cell.

Abstract:Gelcasting is a ceramic colloidal forming approach that has received worldwide attention during the past 10 years. The gelcasting technique is based on traditional ceramic processing and polymer chemistry. The process uses a monomer solution that can be polymerized to form a strong, cross-linked polymer-solvent gel. Such a solution provides a low-viscosity vehicle for carrying the ceramic powder. This paper focuses on an attempt to resolve the surface-exfoliation problem using chemical methods.

Abstract:Gel-casting is an advanced manufacturing technology for ceramic forming,which has provided an effective approach to preparing high performance ceramics in complicated shapes.The acrylamide system,the conventional system for gel-casting,has a disadvantage due to its neurotoxicity and thus its application has been limited.Many recent studies have focused on the non-toxic system for gel-casting technology.In this paper,the types of non-toxic macromolecules for gel-casting,the mechanism,process and latest results of gel-casting were systematically reviewed.With great advantages including environment friendliness,low organic content and green body uniformity,these non-toxic gel systems will become an important developing direction.

Abstract:The influences of various additives in the slurry on the process of gel-tape-casting were studied. Alumina powder dispersion can be improved by dispersants, and a solids loading of more than 55 vol.% can be reached by using effective dispersant. With the help of plasticizer, the green tape can be bent without cracks. A proper surfactant is employed to reduce the contact angle of slurry on the carrier film and improve wetting. Foams in slurry resulting from the surfactant can be effectively eliminated using defoamer. A green tape with high strength, flexibility and smooth surface has been obtained.

Abstract:Ceramic gelcasting in air encounters a problem of inhibition of oxygen, which could cause an exfoliation phenomenon in the surface regions of green bodies, affecting the dimension and reducing strength of the green bodies. To avoid this problem, ceramic gelcasting has been performed in an expensive atmosphere-controlled space under nitrogen. This paper reports our work on gelcasting of ceramic green bodies in air using mixed polymer-monomer solutions in an attempt of suppressing the surface-exfoliation problem. In the present work, water-soluble polymers such as polyvinylpyrrolidone (PVP) and polyacrylamide (PAM) were added into the acrylamide monomer solution for gelcasting of alumina ceramics. It shows that the use of the multi-component solutions has successfully eliminated the surface-exfoliation phenomenon and achieved precise control of the size of the green bodies. The influence of different water-soluble polymers on the gelcasting processing was investigated.

Abstract:A cheap and environmental friendly non-aqueous tape casting process for preparing high density ZrO2 ceramic substrates was explored. A binary solvent mixture of ethanol and ethyl acetate -based formula was developed by using castor oil, polyvinyl butyral and dibutyl phthalate as the dispersant, binder and plasticizer, respectively. The influence of dispersant content, binder content and solid loading on the rheological properties of ZrO2 slurries was firstly investigated. It was found that the optimized formulation for dispersant, binder and solid loading was 1wt%, 4wt% and 60wt%, respectively. The flat, flexible and uniform green tapes with a thickness of 200–280µm and high-quality including high bulk density, uniform pore distribution and low porosity were obtained. After drying and debinding, the green sheets were sintered at 1480℃ for 1h, where ZrO2 ceramics with a relative density of 98% and a dielectric constant being 32 can be achieved. The sintered samples could satisfy the use requirement of the fingerprint identification cover plate.

Abstract:The aqueous tape casting process was systematically developed and investigated for the tape casting of Li1+x-yNb1-x-3yTix+4yO3 microwave ceramics. The well-dispersed aqueous ceramic slurries were prepared, with water-soluble PVA as binder, ethylene alcohol as plasticizer, and ammonium salt of polycarboxylate as dispersant. The results show that the amount of the dispersant required to achieve a minimum of viscosity was equal to 0.2wt%. The isoelectric point of the ceramic particles moved slight toward more acid region after the dispersant absorbed on the particles, while the zeta potential increased significantly. The rheological test indicates that the ceramic slurry exhibited a typical shear-thinning behavior and scarcely no time dependent behavior. In addition, SEM micrographs show that the microstructure of the green ceramic sheets is homogeneous.

Abstract:A novel gel-casting process by gelation is discussed in this paper. A natural innoxious polymer, Sodium Alginate, is used to crosslink with calcium ions, which forms the three-dimensional network. Therefore, ceramic powders are held in this network and the slurry is consolidated. The solidified agent and chelator are added into sodium alginate solution simultaneously, thus the gelation between calcium ions and sodium alginate is avoided in this stage due to the chelate complex formed from the chelator and solidified agent. When hexanedioic acid is added into the suspension, free calcium ions are released from the chelate complexes and react with sodium alginate, forming a three-dimensional network. By this way, the control on gelation is realized. The solidified agent and the chelator are determined through the study of alumina gel-casting. The selection of dispersant, the rheological property of the slurry and the effect of the concentration of the other reagents on the slurry and the green body are investigated through the study of re-crystallized silicon carbide. Green body with bend strength of similar to3MPa, perfect surface and homogeneous microstructure was produced by this process.

A ternary solvent mixture of ethanol, ethyl acetate and butyl acetate-based formula was developed by using castor oil, polyvinyl butyral and dibutyl phthalate as the dispersant, binder and plasticizer, respectively. The influence of dispersant content, binder content and solid loading on the rheological properties of Si3N4 slurries was firstly investigated. It was found that the optimized formulation for dispersant, binder and solid loading was 1.6 wt%, 12 wt% and 51 wt%, respectively. The flat, flexible and uniform green tapes with a thickness of 400–500 μm and high-quality including high bulk density, uniform pore distribution and low porosity were obtained. After drying and debinding, the green sheets were sintered at 1900 °C for 2 h, where Si3N4 ceramics with a thermal conductivity being 85.79 W·m−1·K−1 can be achieved. The sintered samples were one of the most attractive substrate materials for high power electronics applications.

Abstract:By a novel freeze-gelcasting technique, ceramic bodies with unidirectional ordered and gradient porous structures were fabricated, using tert-butyl alcohol (TBA)/acrylamide (AM)/alumina (Al2O3) slurries. TBA, which can freeze below 25 degrees C and volatilize rapidly above 30 degrees C, was used as a template for forming pores. The porous structures could be controlled by the temperature conditions, resulting in special unidirectional and gradient porous structures over a long range of several millimeters. At the same time, gelation of AM was successfully introduced in this process, and played an important role in strengthening the green bodies (with compression strength over 10 MPa). Sintered Al2O3 with a high porosity showed high compression mechanical properties, which contributed to the high density of ceramic walls. This technique combines the two processes of cold freezing and thermal gelation in one procedure, and is considered to be potentially useful in many applications.

Abstract:Gelcasting is conventionally used to acquire high‐density ceramic parts; however, in this work, alumina (Al2O3) ceramics with ultra‐low density (8%–40% theoretical density) were successfully fabricated by this method. In this research, polymerization of acrylamide was realized in tert‐butyl alcohol/Al2O3 slurries with solid loading ranging from 5 to 15 vol%. Green bodies with ultra‐low density could be dried with very small shrinkage, and relatively high green strengths (1–3 MPa) were achieved. By choosing different initial solid loadings and sintering temperatures, ceramic microstructures could be effectively controlled, with the porosity ranging from 60% to 92% and pore sizes from 0.1 to 2.2 μm. Sintered Al2O3 showed high open porosity (90%), high specific area (14 m2/g) and high compression strength (>10 MPa), which was attributed to the connection of Al2O3 particles. This technique is considered potentially useful in many applications, and introduces a new application field of gelcasting.

Abstract:Gelcasting has been developed as a novel ceramic forming method for complex-shaped advanced materials of near-net-shape. In this work, the gelcasting process has been further developed to fabricate porous single- and multi-component ceramics. Porous multi-component ceramics were obtained from gelcast body of precursors by a reaction-sintering process. Large α-Al2O3 powders with a d50 value of 21.12 μm and mixed precursors were used to prepare porous α-Al2O3 and La0.6Sr0.4Co0.8Fe0.2O3−δ ceramics, respectively. The experimental results presented here demonstrate the utility of the gelcasting process for fabricating practically useful porous ceramics.
