Abstract:Recycled aluminum alloys are pivotal for sustainable manufacturing, offering strength, durability, and environmental advantages. However, the presence of iron (Fe) impurities poses a major challenge, undermining their properties and recyclability. Conventional manufacturing processes result in coarse Fe-rich intermetallic compounds that limit the tolerance of Fe content and negatively influence performance of advanced aluminum alloys. To address this, rapid solidification techniques like direct strip casting have been explored. In this work, a detailed study of the strip cast microstructure was conducted by scanning electron microscopy, electron backscattered diffraction and atom probe tomography. Our results reveal that alloys produced by DSC exhibit significantly refined microstructures and are free from coarse Fe-rich intermetallics, thereby retaining the majority of Fe in solid solution. These findings indicate that strip casting significantly enhances Fe-tolerance in aluminum alloys, making it an attractive process for future aluminum recycling, with implications for sustainable high-performance applications.

Abstract:Aluminum, the most produced non-ferrous metal in the world, is highly regarded for its light weight, high specific strength, and excellent thermal conductivity. With the continuous development of aerospace, precision electronics, photovoltaic semiconductors and other emerging strategic industries, the demand for high-performance aluminum alloys is also booming. The paper discusses recent advances in aluminum alloy melt purification, focusing on the development of conventional purification treatment and novel purification treatment of aluminum alloy melt. The advantages and disadvantages of adsorption purification, non-adsorption purification and integrated purification are also summarized. Additionally, the article points out the shortcomings of the current research on aluminum alloy melt purification and gives an outlook on the future research direction.

Purifying effects and mechanism of a new composite filter

Abstract:A new composite filter was obtained by dipping a ceramic foam filter (CFF) into a molten flux (JDN-I flux). Results indicated that without filtration, the microstructure of A356 scrap contained many Al2O3 inclusions which were reunited and whose size was increased from 6.0μm to above 20.0μm. However, after being filtered with composite filter, no obvious inclusions above 6.0μm could be found in the microstructure. The tensile strength and the elongation of the samples purified with the composite filter increased by 19.2% and 116.7%, respectively, compared with those without filter, and then, the same properties purified with the common filter only increased by 13.2% and 50%, respectively. The flux layer existed only in the filter. Micro-size inclusions below 10μm were agglomerated on the inner wall and could be removed efficiently. The difference in purifying mechanism between the new composite filter and general CFF was also discussed.

Abstract:In secondary aluminium recycling, impurity reduction, especially of iron, is a significant challenge as it deteriorates the material quality in the aluminium melt. Recycled aluminium alloys are widely used in various industries, including automotive, marine, and structural engineering. Specifically, LM-6 aluminium alloy is commonly used in automotive engine parts and transmission cases. This research focused on reducing the excessive iron content in LM-6 alloy scrap. Elements like manganese (Mn), chromium (Cr) and zirconium (Zr) were added to the melt in form of synthesized powders to form intermetallic compounds. These powders will also act as grain refiners, neutralizers and reducing the detrimental effects on the alloys. The powders were synthesized using the ball milling method with a ball to powder ratio of (5:1) to enhance mixing and amalgamation with the melt. The melt was held at an optimized temperature of 640 ± 10°C to promote the formation of intermetallic sludge, encouraging the sedimentation of aluminium-iron (Al-Fe) intermetallic phases. XRD confirmed the formation of AlMn, AlCr, AlZr with other phases. After sedimentation, a glass fabric mesh with a pore size of 200 μm was used to effectively filter out β-iron during the filtration process. This technique reduced iron impurity in the melt by 50-60%. As a result, the mechanical properties of the recycled aluminium improved significantly: hardness increased by 14%, and tensile strength increased by 36%. The wear and corrosion resistance of the material also improved due to the incorporation of the synthesized powders. SEM analysis revealed the plate-like formation of iron structures and confirmed the presence of the manganese, chromium, and zirconium powders in the metallographic analysis.

Abstract:Abstract Aluminum and its alloys having lots of advantageous properties are among the most-used metallic materials. So, it is of immense importance to find suitable processes and methods leading to high-quality purified Al melt. In this regard, there are numerous challenges in achieving high purity Al melts, such as its propensity to react with air, oxygen, and water vapor, the presence of a variety of oxide, non-oxide, and solid particle inclusions that lead to the production of pores, cracks, pinholes, and dross, finally adversely influencing the overall quality of the product. The main methods of melt refining are fluxing, floatation, and filtration, but more sophisticated methods have also emerged. The best method for purification can be chosen based on the type of impurities and the desired level of purification. With the industrial development, the need to establish more cost-effective and simpler methods has increased, and in addition, methods should be considered for recycling large volumes of scarp Al parts that contain more impurities. Moreover, achieving high purity melt is also a vital issue for use in specific applications. The present article has been written to discuss the above issues and focus on the study of various methods of aluminum purification.

Abstract:In this paper, the Fe-rich phases in and their detrimental effect on aluminum alloys are summarized. The existence of brittle platelet β -Fe-rich phases lowers the mechanical properties of aluminum alloys. The methods to neutralize the detrimental effect of iron are discussed. The use of high cooling rate, solution heat treatment, and addition of elements such as Mn, Cr, Be, Co, Mo, Ni, V, W, Cu, Sr, or the rare earth elements Y, Nd, La, and Ce are reported to modify the platelet Fe-rich phases in aluminum alloys. The mechanism of the modification is briefly described. Technologies to remove iron from aluminum are reviewed extensively. The precipitation and removal of Fe-rich phases (sludge) are discussed. The dense phases can be removed by methods such as gravitational separation, electromagnetic (EM) separation, and centrifuge. Other methods include electrolysis, electro-slag refining, fractional solidification, and fluxing refining. The expensive three-layer cell electrolysis process is the most successful technique to remove iron from aluminum so far.

Abstract:In addition to impurities in recycled aluminum alloys, non-metallic inclusions are a significant factor that deteriorates the material's castability and final mechanical properties. This, therefore, restricts the ability to transition from a primary to secondary aluminum alloy. In this study, the cleanliness of the recycled A357 alloy was evaluated through non-metallic inclusions' characterization, hydrogen content measurement, fluidity test, and casting defects identification. The non-metallic inclusions generated during the recycling process of A357 alloy were collected by the pressurized melt filtration technique. All of the inclusion types collected during filtration were examined and identified by analytical scanning electron microscopy (SEM). Extra additions of up to 2 wt.% swarf in these secondary A357 alloys were designed to simulate highly contaminated alloys. Different to the conventional melt cleaning technologies that mainly focus on complete removal of inclusions, this study developed a novel approach that combines the removal of easily removeable inclusions while preserving well-dispersed inclusions that do not adversely affect the mechanical properties. This study demonstrates that high shear melt conditioning (HSMC) technology can achieve well-dispersed small non-metallic inclusions, low hydrogen content, improved fluidity, and fewer casting defects. As a result, the melt quality of the recycled A357 alloys has achieved a quality comparable to that of primary A357 alloy.

Abstract:The effect of the self-designed new flux on purification of the A356 aluminum alloy was measured by pressure-reduction solidification method and ratio of pinholes in this article.The results show that under the pouring temperature of 720 ℃ and the 40% humidity,the effect of the new flux on purification is better than other two flux used in the market.In view of the price,in the experiment of the quantity of the new flux,it is found that under the pouring temperature of 720 ℃ and the 40% humidity,the effect of the new flux on purification is better when the quantity of the new flux is 0.5%.In addition,the reason that the new flux has the better effect is analyzed by the kinetics of removing inclusion.

Abstract:The remelting of aluminum scraps can result in the accumulation of impurities, with iron being the most prevalent among them. The presence of such impurities can cause downgrading and hindered utilization of the material. Despite this, the evolution mechanism of the Iron-containing Intermetallic Phase (IIP) in recycled high-Fe and low-Si aluminum melt has received limited attention and requires further investigation. This study investigates the evolution mechanism underlying the precipitation behavior and organization of the IIP during the solidification process of recycled high-Fe Al-Zn-Mg-Cu melts, utilizing a combination of simulation and experiment. Our findings indicate that the precipitation behavior of the high-temperature precipitation phase (HPP) in the melt is influenced by the Mn and Si, which subsequently determines the organization of the IIP. Specifically, the predominant forms of IIP in the recycled high-Fe Al-Zn-Mg-Cu alloys are lamellar and hollow rod-like phases with anisotropic, as well as skeletal phases with isotropic organization. Moreover, the synergistic addition of Mn and Si can increase the precipitation temperature (PT) and precipitation temperature interval (PTI) of the Al 15 (Fe,Mn) 4 Si 2 phase in the melt, leading to the transformation of the IIP into a skeletal organization that can be easily removed and has less impact on the material properties. These findings provide insights into alloy design strategies aimed at minimizing the impact of iron accumulation on the cycle life of aluminum scraps and the performance of recycled aluminum.

Abstract:A new method for efficient and sustainable recovery of pure Al from 6061 aluminum alloy scrap based on semi-solid processing and supergravity separation was proposed in this study. Firstly, the microstructural variations of the alloy scraps after semi-solid isothermal treatment (SSIT) were investigated, and the liquid phase accumulated with a large amount of impurity elements would gradually aggregate at the grain boundaries and eventually form a dendritic network, while the spherical Al particles within the grain had high purity. Subsequently, the inter-dendritic liquid was successfully extruded from the intergranular by super-gravity separation technology and the pure Al was efficiently recovered. In this process, the effects of separation time (i.e., isothermal treatment time, t), separation temperature (i.e., isothermal treatment temperature, T) and gravity coefficient (G) on the purification effect were evaluated. The recovery rate of pure aluminum (Al≈99.3%) was 81.98% at the optimum conditions of t = 15 min, T = 640 °C, G = 500. In addition, it was found that increasing the separation time and temperature was beneficial to the purification effect of the alloy scrap but had a negative impact on the recovery rate. Therefore, this study has designed a new process for super-gravity purification and recovery, which realized cyclic recycling and significantly improves the recovery efficiency of aluminum scrap.

Abstract:Aluminum (Al) as the third most element in the crust, with its exposure to increasing acid precipitation, has posed a risk in surface water contamination. In this work, a pilot-scale micro-flocculation/gravity-driven membrane (C-GDM) ultrafiltration process was performed without backwashing, flushing, or chemical cleaning of the membrane, to investigate the removal of aluminum species from feed water artificially polluted with Al. Two types of Fe-based coagulants were compared: FeCl3 and polyferric sulfate (PFS). The results revealed that the water flux stabilized during 60-day operation at 5.3 Lm−2h−1 with a low pressure of 70 mbar. Compared with FeCl3, the C-GDM ultrafiltration combined with PFS performed better for removal of total Al, reaching 75.0% removal. The average Al concentration in the produced effluent was less than 0.1 mgL−1, which is lower than world health organization (WHO) standard for drinking water quality (0.2 mgL−1). The average removal efficiencies of particulate Al and dissolved inorganically bound Al were the best at 94.9% and 92.6% respectively, while that of polymeric colloidal, strongly bound Al was the worst, being removed at only 32.9%. Additionally, the contribution of Al-species removal by the individual coagulation step was determined, and this was compared to stand-alone ultrafiltration and to the combined coagulation/ultrafiltration process. The findings of this work led to recommendations for practical application that C-GDM ultrafiltration process is a promising technology for Al removal, which can assist in the development of strategies to solve the problem of Al pollution for decentralized water supplies.

Abstract:The effects of Ar/CCl4combined purification on the microstructure and mechanical properties of 2219 aluminum alloy ingot were investigated by metallographic observation, SEM, mechanical properties and hydrogen content testing. The results were compared with that of the alloy refined with solid solvent (RFI), and the mechanism of refining medium on inclusions and hydrogen in the melt was also revealed. The results show that, compared with the Ar/RFI combined refining, the Ar/CCl4combined refining has a higher removal efficiency of hydrogen for 2219 aluminum alloy melt. The hydrogen removal rates are 8.57% and 17.67% for Ar/RFI combined refining and Ar/CCl4 combined refining, respectively. After refining the melt with the same medium for two consecutive times, the hydrogen removal rate of the Ar/CCl4 combined refining (15.4%) for the second time of refine is higher than that of the Ar/RFI combined refining (8.57%). The tensile strength and elongation rate of the ingot casted with the melt treated with Ar/RFI combined refining, and followed by two times of Ar/CCl4 combined refining are 205.69 MPa and 14.5%, respectively. In addition, compared with Ar/RFI combined refining followed by Ar/CCl4 combined refining, a Ar/RFI combined refining followed by two times of Ar/CCl4combined refining results in an increasing of 21.63 MPa and 4.04% for the tensile strength and elongation of the ingot, and the fracture behavior of the alloys transforms from brittle to ductile manner.

Abstract:The constraints of traditional manufacturing techniques have led to the generation of a considerable amount of waste superalloy, causing substantial resource wastage. The primary concern with waste superalloys lies in the excessive presence of inclusions and impurity elements, rendering them unsuitable for further utilization. This study proposes the use of directional solidification combined with electron beam melting and refining (EBMR) to prepare FGH4096 superalloy ingots (Φ120 mm), which offers a promising approach to produce large-sized powder superalloy master alloy ingots with high-purity and high homogeneity. It is found that the secondary dendrite arm spacing and the size of the γ' phase in the alloy are significantly reduced after EBMR treatment. The concentration of O and N can be decreased to 5.7 and 0.6 ppmw, respectively. The size of inclusion can be reduced below 8.69 μm and the inclusion numbers reduce by over 50 % compared with both conventional ingots. A droplet transfer mode and melt convection mode mechanism have been proposed, which accurately predicts the melting temperature and melt flow. A quantitative study is conducted on the influence of inclusion density, the contact angle between inclusions and melt, and the surface tension of the melt on capillary forces. The results indicate that the capillary forces between inclusions in the melt range from 1.8 × 10 −19 N and 1.9 × 10 −17 N. Furthermore, the collision-aggregation behavior of inclusions in the melt is discussed, and an estimate of the tendency of inclusion collision-aggregation is provided. The enrichment of inclusions in the EBMR ingot is primarily the result of turbulent collision. The Marangoni effect and the extremely high surface temperature of the melt promote the collision and agglomeration of inclusions, causing them to accumulate rapidly at the melt surface. Moreover, the thorough removal of inclusions through the decomposition and dissolution process of the electron beam offers theoretical backing for the preparation of superalloys through electron beam melting and high-purity refining.

Abstract:Aluminum and aluminum-based alloys have been used for many years. In view of the increase in material purity requirements of advanced technology products, research regarding high-purity aluminum has gained significant attention in recent years. In this review, we seek to describe the fundamental purification principles and the mechanisms of various segregation techniques used to produce high-purity aluminum. Moreover, we aim to provide an overview of high-purity aluminum production, with particular emphasis on: (a) principles on how to produce high-purity aluminum by layer- and suspension-based segregation methods; (b) discussion of various influencing process parameters for each technique, including three-layer electrolysis, vacuum distillation, organic electrolysis, suspension-based segregation, zone melting, Pechiney, Cooled Finger, and directional solidification; as well as (c) investigations of fundamental working principles of various segregation methods and corresponding reported end-purification for the production of HP-Al. Eventually, the end-reported product purity, and advantages and disadvantages of various purification methods and technologies are summarized. By analyzing and comparing the characteristics of different methods, we put forward suggestions for realizing efficient and environmentally friendly production of high-purity aluminum in the future.

Abstract:Secondary aluminum dross (SAD) constitutes a significant volume of hazardous solid waste with huge productions. Balancing extraction efficiency and purity within the current resourcing recovery process proves challenging and impedes high-value conversion. Consequently, the NH 4 HSO 4 -H 2 SO 4 system was employed in this study to convert SAD into high-purity alumina nanoparticles, and the effect of ammonium was investigated. The results indicated that the leaching rate reached 85.98 % under the optimum conditions (170 °C, [H tot ]=12 mol/L, 16/1,6 h); the interaction of NH 4 + and H + with the oxygen atoms on the surface of Al 2 O 3 was demonstrated to enhance the reactivity of the aluminum atoms by DFT calculations. The incorporation of NH 4 + also facilitated the separation of aluminum by leveraging the temperature-dependent solubility characteristic of NH 4 Al(SO 4 ) 2 . Molecular dynamics simulation revealed that NH 4 + inhibits the diffusion rate of Al 3+ , thereby regulating the doping impurities such as Mg and Ca, and improving the purity of Al 2 O 3 (95.29–99.64 %). Additionally, Nanoscale regulation was executed through the conversion of the NH 4 AlO(OH)HCO 3 precursor and control. The sintering and agglomeration problems brought about by pyrolysis in atmospheres such as H 2 O and SO 3 were avoided. This research provides reference for the high-value utilization of aluminum-containing solid waste.

Abstract:This study used recycled AlSi10MgFe alloy with an Fe content of 1.1% as the raw material and added Al–10Mn master alloy in the Mn/Fe ratio of 1:1. The microstructure of the recycled AlSi10MgFe alloy was characterized and analyzed using compositional analysis, optical microscopy, and scanning electron microscopy. The effects of Mn addition and changes in melt holding temperature on the sedimentation of Fe-rich phases in the recycled AlSi10MgFe alloy were investigated. The results showed that after the addition of Mn, the Fe-rich phases in the alloy transformed from needle-like β -Al 5 FeSi phases to α -Al 15 (Fe, Mn) 3 Si 2 phases, which tended to settle during melt holding. When the holding temperature was 660 °C, the iron removal rate of the recycled AlSi10MgFe alloy was optimal, with the upper part achieving a removal rate of 35.45% and the middle part achieving 26.36%. However, when the holding temperature exceeded 700 °C, the nucleation sites for α -Al 15 (Fe, Mn) 3 Si 2 phases could not form in the melt, preventing effective Fe sedimentation, which significantly reduced the iron removal efficiency. At a holding temperature of 740 °C, the iron removal rate in the middle part was only 1.82%.

Inerting Waste Al Alloy Dust with Natural High Polymers: Sustainability of Industrial Waste

Abstract:A large amount of waste dust will be produced in the process of metal grinding, resulting in a waste of resources and environmental pollution. Therefore, we present a new method of inerting waste aluminum (Al) alloy dust for recycling purposes. Three natural high polymers-starch, pectin, and hydroxypropyl cellulose-were selected to inert waste metal dust in order to prevent the alloy from hydrolyzing and keep the dust pure enough for reuse. The particles of the Al base alloy before and after dust reaction were characterized by scanning electron microscopy (SEM), X-ray diffraction (XRD), and Fourier transform infra-red (FTIR), and the relevant reaction mechanism was clarified. The hydrogen evolution test indicated that, across the temperature interval of 313-333 K, 0.75 wt% pectin inerted hydrogen evolution most efficiently (90.125%). XRD analysis indicated that the inerted product is composed of Al monomer and Al3Mg2, with no detectable content of Al hydroxide. The purity of the Al alloy dust was preserved. SEM and FTIR analyses indicated that the -OH, -COOH, and -COOCH3 functional groups in the high polymer participated in the coordination reaction by adsorbing on the surface of the waste Al alloy particles to produce a protective film, which conforms to Langmuir's adsorption model. Verification of the inerted Al alloy dust in industrial production confirmed the possibility of reusing waste Al alloy dust. This study provides a simple and effective method for recycling waste Al alloy dust.
