Abstract:Different reaction technology determines different catalytic materials and solid density affects the hydrodynamics behavior in a fluidized bed. An efficient hydrodynamics study is, therefore, highly desirable, even for evaluating the assumptions through pilot-scale investigation. To develop new fluidized bed technology that requires low-density particles (e.g., the vapor-phase Beckman rearrangement to produce ε-caprolactam), the authors thoroughly studied the hydrodynamics of low-density particles (true density 750 kg/m3, packing density 450 kg/m3) in a turbulent fluidized bed. Pilot-scale cold experiments were conducted in an ∅800 mm column with optical fiber probes. The TFM was adopted, where the Wen&Yu model, EMMS model, and six filtered models were coupled, respectively. The solution of the EMMS model is often challenging because of the iterative solution of nonlinear equations. In this work, the calculation process of the EMMS model was optimized, saving one global search for every possible state solution, and a set of nonlinear equations can be linearized. Comparisons between experiment and simulation results revealed that the EMMS models gave the best prediction. This work can provide a research model and guidance for the design of industrial fluidized bed reactors using low-density particles.
Experimental and Numerical Study of Solids Concentration Distribution in Transition Section of Turbulent Fluidized Bed

Abstract:The transition section between bottom dense zone and top dilute zone is important for fast gas-solids catalytic reactions,such as methanol to olefins(MTO).Solids concentration and fluctuation parameters in the transition section of a fluidized bed with 95 mm i.d.were measured by using reflective optical fiber probe(PV6D).The influences of superficial gas velocity and static bed height were investigated.An Eulerian-Eulerian two-fluid model that incorporated kinetic theory of granular flow and modified three-zone drag law was used to predict the flow structure in the turbulent fluidized bed.The axial and radial distributions of solids concentration were simulated by means of computational fluid dynamics(CFD).The experiments showed two axial profiles of solids distribution in the transition section:exponential and S-shaped.The maximum gradients of both axial and radial solids concentration profiles were located in the transition section,which meant that solids distribution in the transition section was much more non-uniform than that in the dilute and dense sections.The change of gas velocity and static bed height would cause a shift between exponential and S-shaped profiles,and significantly affect solids concentration in the dense region near the wall and at the bottom.Probability density distribution of local solids concentration revealed that when static bed height was small,the location of maximum voidage would gradually move from core region to annular region with increasing gas velocity,resulting in a bimodal distribution of voidage.A modified three-zone drag model was proposed by taking the effect of particle clustering into account for CFD simulation.The simulated solids concentration distribution agreed well with experimental data in the transition section except for the distributor zone.

Abstract:The Fixed Bed Bionic Reactor (FBBR) is a novel conceptual reactor using hierarchical flow channel networks to reduce the pressure drop in fixed beds so that fine catalysts can be used to enhance the catalyst effectiveness. The Micro Packed Bed Bionic Reactor (MPBBR) is a representative implementation of the FBBR designed for fast catalytic reactions with strong heat effect. In this work, the heat transfer behaviors of the MPBBR are qualitatively analyzed. By a typical application case, the catalytic combustion of lean methane, the influences of channel structure and geometric parameters on the heat transfer performance are quantitatively analyzed. An optimal MPBBR for such highly exothermic reaction uses porous silicon carbide ceramic monoliths as honeycomb framework. The single input channel is modified by add a back-turning channel. With the optimized channel structure and geometric parameters, the maximal temperature difference in the catalyst bed is maintained under 45 degrees C, and the unit catalyst mass and unit reactor volume handling capacities are doubled and tripled, respectively. The MPBBR is proved to be a flexible and economical device with high performance heat transfer.
Deactivation Kinetic Study on Vapor Phase Beckmann Rearrangement of Cyclohexanone Oxime and Design of the Multi-Layer Inclined Channel Bionic Reactor

Abstract:The optimal design of the reaction system of a large-scale industrial vapor phase Beckmann rearrangement of cyclohexanone oxime to caprolactam process requires both deactivation kinetics and reactor optimization. The deactivation kinetics was study in a micro fluidized bed reactor with online catalyst particle sampling system. An empirical coke formation rate equation was obtained based on time evolution of coke amounts. A Langmuir-Hinshelwood kinetics with deactivation factor based on coke amount was developed. Based on the obtained deactivation kinetics, a Multi-layer Inclined Channel Bionic Reactor was designed as a substitute of the conventional fixed-bed reactor. The hierarchical structure has four levels with inclined channel implementation in the third and fourth level to reduce the pressure drop and improve the flow distribution uniformity. The optimized massive structure of the Multi-layer Inclined Channel Bionic Reactor designed for 200 thousand tons of CPL productivity has a total pressure drop lower than 2kPa, and the maximal relative difference of the bed infiltration velocity is about 11 %.

Abstract:Electrochemical method was used to study the mass transfer between the solid particles and the flowing liquid in a packed bed. From the limiting current of a single active particle immersed in inactive glass particles of the same size and shape, the mass transfer coefficients can be derived. Various size and shape of packing particles were used. The experimental results indicate that smaller packing particles have higher mass transfer coefficient. In the meantime, spherical packing particles have higher mass transfer coefficients than cylindrical particles of the same equivalent diameter. However they approach each other when liquid flowing velocity is increased. The wall-effect of the reactor on mass transfer was also observed.

Abstract:A generalized reaction-diffusion model for packed-bed electrode reactor is developed. Model equations include an elliptical PDE and a parabolic PDE describing two dimensional potential and concentration distributions and an algebraic equation showing the relations between reaction and mass transfer rates. This model can be used for heterogeneous reaction systems of mass transfer controlling, reaction controlling and for those affected by both. Strategies for numerical solution are also discussed. Cathodic reduction of K3Fe(CN)6 is carried out in a 0.03m x 0.06m x 0.15m rectangular electrode reactor packed with graphite particles. Eight laterally movable potential probes, each mounted at a certain altitude, are installed for potential distribution measurement. Model prediction agrees well with the experimental data at various operating conditions. This model has been applied for designing a pilot reactor for electrochemical reduction of nitrobenzene to produce p-aminophenol.

Abstract:Experiments are carried out in a paired packed-bed electrode reactor with the cathodic reduction of potassium ferricyanide coupled with the anodic oxidation of potassium ferrocyanide as the working system. Eight probes are used to determine the potential distribution. A two-dimensional model is developed and solved by the finite element method. Good agreement is observed between the experimental data and the model predictions for reactors of different sizes and operating conditions. The effect of the operating variables (cell voltage, electrolyte velocity, reactant inlet concentration and electrolyte conductivity) and the sizes of the electrodes on the potential and concentration distributions are investigated by simulation.

Abstract:The electrochemical technique is utilized to test local mass transfer coefficients and flow transition in simple cubic packed beds. The microelectrodes are placed at the tube wall surfaces and inner particle surfaces to study local flow and mass transfer behaviors with particle Reynolds number (Re) ranging from 40 to 1100. The mass transfer coefficients can be obtained based on the limiting current. It is found that, the mass transfer at inner probes is stronger than that of the tube wall probes. Two correlations of mass transfer performance are developed. Mass transfer is enhanced with ordered pore structures in simple cubic packed beds. The effect of tube to particle diameter ratios (N = 3, N = 4 and N = 5) on mass transfer is discussed and no obvious influence is observed. Meanwhile, three different flow regimes in the packed beds, including laminar flow, transition flow and turbulent flow are identified according to the analysis of Fluctuating Rate (FR) of limiting current signals. It is found that the flow transition is largely dependent on the tube to particle diameter ratios. The transition flow regime of SC packed beds covers the range of 260 < Re < 430 at N = 3. The transition flow regime occurs at Reynolds number ranging from 170 to 390 for most electrodes in simple cubic packed beds with N >= 4. (C) 2015 Elsevier Ltd. All rights reserved.

Abstract:In this work, the hydrogenation of a-methylstyrene to cumene over Pd catalyst is adopted to determine the external mass transfer performance under the mass transfer limited regime in micro-packed bed reactors. The operating temperature, pressure, and solvent are first confirmed for this method. Then the effects of gas and liquid superficial velocities as well as particle size on the external overall volumetric mass transfer coefficient are investigated. The external overall volumetric mass transfer coefficient in micro-packed bed reactors can reach 0.15-2.76 s(-1), which is about one to two orders of magnitude larger than those of conventional large trickle bed reactors. Furthermore, a correlation of the external overall volumetric mass transfer coefficient is proposed and the external mass transfer process analysis is carried out.

Abstract:Micro‐packed bed reactors, due to their high mass and heat transfer efficiency, and inherent safety, have significant advantages in processes such as hydrogenation reactions, debenzylation reactions, and catalyst screening. Despite extensive studies on gas–liquid two‐phase flow in micro‐packed beds, research on gas–liquid–liquid three‐phase flow remains limited. This study investigates the mass transfer and pressure drop behaviors of gas–liquid–liquid three‐phase flow in micro‐packed beds. Experimental results reveal that gas–liquid mass transfer is influenced by dispersion and turbulence enhancements, as well as the secondary liquid phase. A mathematical model for mass transfer shows strong agreement with experimental data. Additionally, a pressure drop model, considering inertial, viscous, and interfacial tension forces, accurately predicts experimental results. These findings provide valuable insights for optimizing micro‐packed bed operations.

Abstract:A method based on particle-resolved CFD is built and validated, to calculate the fluid-to-particle mass and heat transfer coefficients in packed beds of spheres with different tube-to-particle diameter ratios (N) and of various particle shapes with N = 5.23. This method is characterized by considering axial dispersion. The mass and heat transfer coefficients increase by 5%-57% and 9%-63% after considering axial dispersion, indicating axial dispersion should be included in the method. The mass and heat transfer coefficients are reduced as N decreases. The catalyst particles without inner holes show higher mass and heat transfer coefficients than the ones with inner holes, because of unfavorable fluid flow in inner holes. The bed of trilobes has the highest mass and heat transfer coefficients, being 85% and 95% higher than the one of spheres. This work provides a versatile method and some useful guidance for the design of packed bed reactors.

Abstract:<p>To increase the share of renewable energy in buildings, thermochemical energy storage stands out in the high energy storage density and long-term storage capability. However, it requires further investigation to improve the performance of the thermochemical reactor. As the research community has seen an increasing number of reactor designs, the reactor operational parameters are critical to the reactor performance. This study presents the effect of the essential parameters on the reactor performance through a validated numerical model. The study has found that the reactor charging performance is determined by the charging temperature, air flow rate, bed porosity, and the charging duration. The discharging performance is affected by the inlet air temperature, inlet air relative humidity, and material particle diameter. Suggestions have been given on the parameters according to the analysis. For instance, the inlet air temperature in discharging is suggested ranging from 7 °C to 15 °C. In discharging, the inlet air relative humidity is suggested at 40%. The reactor bed porosity should be above 0.4 to improve the mass transfer. A holistic control strategy should be given in future reactor studies considering the reactor status and the operating targets.</p>

Abstract:The mass transfer of cyclohexanone oxime (CHO) from n-octane (continuous phase) to H2SO4 (dispersed phase) was enhanced in milliscale packed beds under large phase ratios. The holdups of two phases were determined, and the effects of structure and operating parameters on the overall mass transfer coefficient of the organic phase (K(0)a) were also investigated, including placement mode, surface property, size of particle and bed, flow rate and phase ratio, and CHO concentration. Different flow regimes were found in different placement modes and surface properties. Compared with tubes, packed beds showed 1 order of magnitude increase of K(0)a. A prediction model for K0a was proposed and showed good agreement with the experimental results. Pressure drop and energy dissipation were further measured to access the mixing efficiency. These results are therefore expected to contribute to the novel process of the caprolactam industry and expand the applications of microflow technology.

Abstract:The structured packed bed is considered a promising reactor owing to its low pressure drop and good heat transfer performance. In the heat transfer process of thermal storage in packed beds, natural convection plays an important role. To obtain the mixed convective heat transfer characteristics and mechanisms in packed beds, numerical simulations and coupling analyses were carried out in this study on the unsteady process of fluid flow and heat transfer. A three-dimensional model of the flow channel in the packed bed was established, and the Navier–Stokes equations and Laminar model were adopted for the computations. The effects of the driving force on fluid flow around a particle were studied in detail. The differences in velocity and density distributions under different flow directions due to effect of the aiding flow or opposing flow were intuitively demonstrated and quantitatively analyzed. It was found that the driving force strengthens the fluid flow near the particle surface when aiding flow occurs and inhibits the fluid flow when opposing flow occurs. The boundary layer structure was changed by the natural convection, which in turn influences the field synergy angle. For the aiding flow, the coordination between the velocity and density fields is higher than that for the opposing flow. By analysis the effects of physical parameters on mixed convective heat transfer, it is indicated that with an increase in the fluid-solid temperature difference or the particle diameter, or a decrease in the fluid temperature, the strengthening or inhibiting effect of natural convection on the heat transfer became more significant.

Abstract:The liquid–solid circulating moving bed reactor is a novel one, which consists of two reaction chambers and a particle transport system. Particles move down to the lower reaction chamber from the upper reaction chamber through a coupling standpipe and to the particle transport system through a bottom standpipe, and are then conveyed into the upper reaction chamber through a riser. A stress distribution model based on the equations of continuity and momentum balance in the reactor is established and used for simulations which shows that the stress concentration regions are at the coupling standpipe and the bottom of the regeneration chamber. To reduce the largest stress in the stress concentration regions and to minimize catalyst consumption, the regeneration chamber should be designed to give a low ratio of height to diameter. Zoning diagrams of the flow patterns in the bottom standpipe are proposed and the flow patterns can be readily deduced from the pressure gradient.
Study and Actual Application of the Electrochemical Reactor in Flow-Through Mode Based on Channel Confinement

Abstract:The method of enhancing mass transfer and improving reaction efficiency by confinement has attracted much attention in the electrochemical research field. In this research, to make low diffusion-limited electrochemical reactors fieldable, a new electrochemical reactor in flow-through mode was established with the mass-produced Ti/RuO2-IrO2 felt fibers as the electrodes. The effects of voltage, current, and electrode thickness were explored in this study. When the flow mode was switched from flow-by to flow-through, the single-pass degradation effect of rhodamine B rose from 4.4% to 74.8% under the same operating conditions. Meanwhile, a mass transfer model was established based on the results of removal efficiency and electrode channel parameters. The model was in good agreement with the new electrode parameters verification (R-2 > 0.970). With this model, it could derive specific results on the effect of pore size change on the treatment effect. The impact of enhancing mass transfer by confining the pore sizes is most clearly gained at a certain range (less than 100 mu m). Furthermore, a pilot-scale electrochemical reactor in flow-through mode was built, and excellent performance was shown in the treatment of actual waste leachate. The removal efficiencies of total nitrogen, ammonia, and nitrate were 80.9%, 88.6%, and 64.5% in 30 min, respectively. It will be a promising technology with good prospect.

Abstract:Micro-packed bed reactor (mu PBR) presents great potential in the field of multiphase reactions due to the features of safety and high efficiency. However, the deeper cognition of mass transfer needs to be taken into consideration that is the foundation of reactor design. In this work, local and global gas-liquid mass transfer in the mu PBR were studied utilizing a noninvasive colorimetric technique. In reactor level, the qualitative and quantitative comparisons were conducted; in particle level, liquid flow and mass transfer textures were assessed for the first time. The diversities of local mass transfer characteristics from temporal and spatial dimensions were obtained, and the heterogeneity of local and global mass transfer was revealed. The predicted correlations of kLa in mu PBR with churn flow and pseudo-static flow were established with deviations generally within +/- 18%. This study contributes to improve the understanding of mass transfer and points out the process intensification direction of mu PBR.

Abstract:The mass transfer of slug flow, a widely applied flow pattern in microreactors, is still difficult to predict mainly due to the competing nature between convection and diffusion. This work focused on the influence of the mixing mechanism on the mass transfer performance under gas-liquid and liquid-liquid slug flow, in both continuous slugs and dispersed droplets. Colorimetric study with the resazurin oxidation system was implemented, where the mass transfer resistance was constantly located in the aqueous phase. In the hydrophilic glass microreactor, the convection featured by intensive internal circulation and/or inter-slug leakage flow dominated diffusion, leading to nearly-constant k(L)a along the channel under given flow rates. However, in the hydrophobic PTFE capillary, the stagnant region constituted a significant share in the aqueous droplet, indicating the prominent role of diffusion against convection therein. As a result, k(L)a values decreased along the main channel length in fixed operating conditions. Accordingly, prediction models were respectively correlated depending on mixing mechanisms. Moreover, mass transfer contributions from the bubble and droplet formation stages were also investigated. This work is expected to shed light on judicious process design and reliable predictions in microreactor operations.
Multi-objective topology optimization and flow characteristics study of the microfluidic reactor

Abstract:An improved topology optimization method is proposed to optimize the performance and structure of the packed bed microfluidic reactor (PBMR). Dimensionless general scaling factor (GSF) is established to fully reflect the multi-physical properties of first-order isothermal catalytic reaction. Reaction performance and the flow loss are combined into a multi-objective function. Pareto algorithm is developed by introducing the weighted-sum method with weight factors ω , so Pareto frontier solution composed of optimal solutions under different ω is obtained to reveal the trade-off relationship between single-objective functions. Material density controlled by the improved polynomial function is adopted as the design variable to control the catalyst distribution. Gradient information of the design variable is updated by using the adjoint-based sensitivity analysis method, and Helmholtz filter method is adopted to solve the problems of grayscale, unclear interface, and channel fracture. The results demonstrate that the GSF can reflect the scaling behavior of the topology optimization reactor. Multi-objective functions under different ω are responded by changing the distribution of catalyst blocks and channel structure, which affects the diffusion and mixing of reactant. From the perspective of engineering application, this study provides a general and efficient new method for developing high-performance PBMRs.
Modelling Diffusion and Reaction for Inert‐core Catalyst in Batch and Fixed Bed Reactors

Abstract:New analytical solutions of concentration time curves are derived for an isothermal inert-core spherical catalyst based on the mathematical models by taking into account first-order irreversible reaction and mass transfer resistances in batch and fixed bed reactors. The effects of mass transfer resistances and Thiele modulus on catalytic efficiency and conversion of reactant are examined over a wide range of parameters for an inert-core catalyst. The results show that the inert-core catalyst can significantly improve the efficiency for fast catalytic reactions, where mass transfer limitations occur; however, the reactant conversion will decrease due to a lower loading ratio of active species of catalyst for inert-core catalyst.
