Abstract:Aluminum alloy T-joints for aircraft fuselage panels were fabricated by double-sided fiber laser beam welding with filler wire, and the influence of the wire feeding posture on the welding process stability was investigated. A CMOS high speed video system was used to observe the wire melting behavior and the weld pool dynamics in real time during the welding process by using a bandpass red laser with an emission wavelength of 808nm as backlight source to illuminate the welding zone. The weld porosity defects were analyzed by X-ray radiography. The effects of wire feeding posture on the wire melting behavior, process stability, and porosity defects were investigated. The experimental results indicated that three distinct filler material transfer modes were identified under different wire feeding positions: liquid bridge transfer mode, droplet transfer mode, and spreading transfer mode. The liquid bridge transfer mode could guarantee a stable welding process, and result in the lowest porosity. Compared with wire feeding in the leading direction, the process was not stable and porosity increased when wire feeding in the trailing direction. Increased in the wire feeding angle was disadvantage for pores to escape from the weld molten pool, meanwhile, it made the welding process window smaller due to increasing the centering precision requirement for adjusting the filler wire.

Abstract:T-joints consisting of 1.8. mm thick AA6156-T6/AA6056-T4 aluminum alloys have been fabricated by double-sided laser beam welding using eutectic alloy AA4047 filler wire. The effects of the incident beam position, the incident beam angle, and the beam separation distance on the weld properties were investigated. The microstructure and mechanical properties were identified using optical microscopy, scanning electron microscopy, and tensile testing. The optimal incident beam position was determined to be 0.2. mm yielding a 40-50° seam angle. It was found that the weld penetration was increased significantly as the incident beam angle increased. The doubled-sided welds were not fused in a common molten pool and no longer symmetry when the beam separation distance exceeded to 1.5. mm. Five distinct zones were identified between the fusion zone center and the base material which consisted of: the cellular dendrite zone, parallel dendrite zone, partially melted zone, over-aged zone, and base material. The tensile strength depended on the weld penetration, and the failure originated at the weld toe on the skin side. The fracture mechanism of the head tensile test and hoop tensile test was found to be brittle fracture and ductile fracture, respectively. © 2011 Elsevier Ltd.
Comparative Study on Successive and Simultaneous Double-Sided Laser Beam Welding of AA6056/AA6156 Aluminum Alloy T-joints for Aircraft Fuselage Panels

Abstract:Double-sided laser beam welding—successive and simultaneous—is a promising method for joining the skin-stringer T-joints in the aircraft industry, because higher production efficiency and lower airframe weight can be achieved. In this work, a comparative study on the microstructure, mechanical properties, and porosity defects of the successive and simultaneous double-sided laser beam-welded AA6056-AA6156 aluminum alloy T-joints was conducted. The results indicate that there are no significant differences in the microstructure near the fusion line in the two cases, but the microstructure characteristics are markedly different at the centre of the fusion zone. The micro-hardness of the simultaneous weld fusion zone is lower than that of the successive weld unaffected fusion zone but higher than that of the successive weld reheat region. Lower head tensile strength and higher hoop tensile strength are obtained for the successively welded specimens. For the two T-joints, the failure propagates along the fusion layer upon tensile loading, but their final fracture positions are distinctly different. The radiographs of the optimized successively and simultaneously welded T-joints show that many porosity defects exist in the successively welded T-joints, whereas there are very few and even no porosity defects exist in the simultaneously welded T-joints.
Numerical Simulation of Heat Transfer and Fluid Flow During Double-Sided Laser Beam Welding of T-Joints for Aluminum Aircraft Fuselage Panels

Abstract:In comparison with conventional laser beam welding, double-sided laser beam welding has two laser heat sources simultaneously and symmetrically loaded from both sides makes it to be a more complicated coupled heat transport and fluid flow process. In this work, in order to understand the heat transfer and fluid flow, a three-dimensional model was developed and validated with the experimental results. The temperature field, fluid flow field, and keyhole characteristic were calculated using the developed model by FLUENT software. Calculated results indicated that the temperature and fluid flow fields were bilateral symmetry along the stringer center, and the molten pool maximum length was located near the keyhole intersection position. The skin side had higher temperature and faster cooling speed. Several characteristic flow patterns in the weld pool cross section, including the vortexes flows near the keyhole opening position, the convection flows above the keyhole intersection location, the regularity downward flows at the molten pool bottom. And in the lengthwise section, a distinct vortex flow below the keyhole, and the liquid metal behind the keyhole first flowed to near the molten pool maximum length location and then to the molten pool surface. Perpendicular to and along welding direction the keyhole liquid metal flowed to the weld molten pool surface and around the keyhole, respectively. The special temperature fields and fluid flow patterns were closely related to the effects of the double sides' laser energy coupling and enhancement. The calculated weld pool geometry basically in good agreement with the experimental results indicated that the developed model was validity and reasonable.

Abstract:In the current work, T-joints consisting of 2.0 mm thick 2060-T8/2099-T83 aluminum-lithium alloys for aircraft fuselage panels have been fabricated by double-sided fiber laser beam welding with different filler wires. A new type wire CW3 (A1-6.2Cu-5.4Si) was studied and compared with conventional wire AA4047 (A1-12Si) mainly on microstructure and mechanical properties. It was found that the main combined function of A1-6.2%Cu-5.4%Si in CW3 resulted in considerable improvements especially on inter granular strength, hot cracking susceptibility and hoop tensile properties. Typical non-dendritic equiaxed zone (EQZ) was observed along welds' fusion boundary. Hot cracks and fractures during the load were always located within the EQZ, however, this typical zone could be restrained by CW3, effectively. Furthermore, changing of the main intergranular precipitated phase within the EQZ from T phase by AA4047 to T-2 phase by CW3 also resulted in developments on microscopic intergranular reinforcement and macroscopic hoop tensile properties. In addition, bridging caused by richer substructure dendrites within CW3 weld's columnar zone resulted in much lower hot cracking susceptibility of the whole weld than AA4047. (C) 2017 Elsevier Ltd. Abstract:Carbon fiber reinforced thermoplastic composites (CFRTP) and metals hybrid structures have been widely used in aircraft lightweight manufacturing. However, due to the significant difference in physical and chemical properties between CFRTP and metals, there are lots of challenges to connect them with high quality. Laser welding has a good application prospect in CFRTP and metals connection, and a significant research progress has been made in the exploration of CFRTPmetal laser joining mechanism, joining process optimization, joining strength improvement and joining defects controlling. However, there are still some problems need to be solved for this technology application. In this paper, the research progress of CFRTP-metal laser joining was summarized in three major aspects: theoretical modeling and simulation analysis, process exploration and parameter optimization, joint performance improvement and process innovation. And, problems and challenges of this technology were discussed, and the outlook of this research was provided. Abstract:Based on many experiments of CO2 laser welding of vehicle body, joint microstructure and stress–strain curve of specimen are analyzed. The deep punching performance acquired by adopting Ar as protective gas is better than that of the one acquired by adopting N2 as protective gas. Meanwhile the percentage of zinc in welding seam can be effectively controlled by means of blowing side protective gas. In this paper, welding penetration and width are shown to vary with laser power and speed of welding. The results indicate that some flaws such as gas hole, crack and softening of HAZ do not appear in laser welding seam in sheet steel of automobile bodies if technology parameters optimizes. The deep punching performance of tailor-welding sheet is fine.

Abstract:This paper focused on a systemic solution to high power laser welding for high thickness shipbuilding steel. The laser induced plasma not only absorbs laser energy but also affect welding process stability especially when laser power is higher than 10 kW. The electron density, electron temperature and plasma height are analyzed in paper with high speed camera and spectrometer in this paper. Laser Supported Combustion (LSC) result in instable laser welding process and cause bad seam quality. As an effective method to suppress plasma and keep stable welding process, flow rate of side blowing gas is analyzed. The relationship between Seam shape, its mechanical properties and welding parameters is studied. Experiments results showed that High power laser welding is a qualified and efficient method for high thickness shipbuilding steel.

Abstract:The reliable assembly of poly-ether-ether-ketone (PEEK) and carbon fiber-reinforced PEEK (CFR-PEEK) is crucial to effective load transfer within lightweight and high-stiffness structures, which are commonly demanded in aeronautical, automobile, and medical industries. In this work, laser transmission welding of PEEK and CFR-PEEK has been performed by using a 1070 nm Nd:YAG fiber laser. The effects of process parameters including laser power, laser scanning speed, and clamping pressure on joining quality have been investigated via mechanical, morphological, and thermal characterization. Results show that strong bonds have been formed by entanglements of polymer chains at the joining interface and the mechanical embedment between carbon fibers and PEEK. The formation mechanisms of bubble defects have been classified into three types. One of them was eliminated by scanning the joints twice, which significantly improved joints' mechanical performance and hermeticity with the maximum joining strength reaching 11.6 MPa. Also, a comparative study between PEEK/PEEK and PEEK/CFR-PEEK joints shows that the existence of carbon fibers within the CFR-PEEK significantly increased joints' decomposition threshold, joining region, and strength due to their great thermal conductivity. Besides, the influence of the welding process on the crystallinity of PEEK was analyzed, which was then improved from 11.7% to 34.1% through annealing.

Abstract:In the aircraft industry, double-sided laser beam welding is an approved method for producing skin-stringer T-joints on aircraft fuselage panels. As for the welding of new generation aluminum-lithium alloys, however, this technique is limited because of high hot cracking susceptibility and strengthening elements' uneven distributions within weld. In the present study, a new technique of skin embedded wire double-sided laser beam welding (LBW) has been developed to fabricate T-joints consisting of 2.0 mm thick 2060-T8/2099-T83 aluminum-lithium alloys using eutectic alloy AA4047 filler wire. Necessary dimension parameters of the novel groove were reasonably designed for achieving crack-free welds. Comparisons were made between the new technique welded T-joint and conventional T-joint mainly on microstructure, hot crack, elements distribution features and mechanical properties within weld. Excellent crack-free microstructure, uniform distribution of silicon and superior tensile properties within weld were found in the new skin embedded wire double-sided LBW T-joints.
Experiment and Numerical Simulation for the Compressive Buckling Behavior of Double-Sided Laser-Welded Al–Li Alloy Aircraft Fuselage Panel

Abstract:The aim of this work was to study the buckling behavior and failure mode of the double-sided laser-welded Al–Li alloy panel structure under the effect of axial compression via experimental and numerical simulation methods. In the test, multi-frequency fringe projection profilometry was used to monitor the out-of-plane displacement of the laser-welded panel structure during the axial compression load. In addition, the in-plane deformation was precisely monitored via strain gauge and strain rosette. The basic principles of fringe projection profilometry were introduced, and how to use fringe projection profilometry to obtain out-of-plane displacement was also presented. Numerical simulations were performed using the finite element method (FEM) to predict the failure load and buckling modes of the laser-welded panel structure under axial compression, and the obtained results were compared with those of the experiment. It was found that the fringe projection profilometry method for monitoring the buckling deformation of the laser-welded structure was verified to be effective in terms of a measurement accuracy of sub-millimeter level. The structural failure was caused by local buckling of the skin. The observed failure modes such as local buckling of the skin, bending deformation of the stringers, continuous fracture of several welds, and failure of local strength and stiffness were attributed to the deformed laser-welded panel structure under the axial compression. The predicted failure load in the numerical simulation was slightly smaller than that of the experimental test, and the error of the simulation result relative to the test result was −2.7%. The difference between them might be due to the fact that the boundary and loading conditions used in the FEM model could not be completely consistent with those used in the actual experiment.

Abstract:Fiberglass-doped polypropylene (PP) and fiberglass-doped acrylonitrile butadiene styrene (ABS) are more difficult to be laser transmission welded than other pure plastic because of its low laser transmittance, and this paper aims to quantificationally investigate the relationships of welding parameters, molten pool area and shear strength in welding fiberglass-doped PP and fiberglass-doped ABS by simulation and experiment method. Firstly, comparing with previous researches, several technique difficulties in this welding experiment are pointed out. Secondly, a new hybrid heat source model is proposed to build three-dimensional finite element model for predicting temperature distribution and molten pool geometrical size by coupling Rotary-Gauss body heat source and Gauss plane heat source. Then, a group of taguchi experiment is completed to obtain the characteristics of welded joint, and to evaluate the precision of hybrid heat source model under various welding parameters. Furthermore, the mathematic relationships between molten pool area, laser energy per unit of area and shear strength are fitted out to search optimal welding parameter. Eventually, microstructure observation and fracture appearance analysis experiments are implemented to reveal the root cause of above relationships. This proposed hybrid heat source model and mathematical relationships exhibit commendable value for guiding practical production of laser transmission welding.

Abstract:Experiment of laser spot welding of LF6 aluminum with double laser beams was carried. The cross-section of laser spot welding joints with single laser beam and double laser beams were compared, and the effects of laser power, pulse duration and power ratio on the weld joint dimension were investigated. The experimental results indicate that when the power is fixed, the double laser beams can increase the keyhole diameter and improve the stability of the keyhole, decreasing the number of pores, increasing the dimension of fusion area. It is discovered that the dimension of top sheet′s change is small, when the laser power changes. And the area of weld joint in the bottom sheet is smaller than that in the top sheet when the laser power is low. At the same total input power, the crater depth with the laser power ratio 1:1 is much smaller than that of laser power ratio 1.5:1.

Abstract:Abstract As a lightweight material with high performance, carbon fiber‐reinforced thermoplastic plastic (CFRTP) is being implemented increasingly in aerospace, automotive, new energy, and so forth. The connection between CFRTP and metals, which are still used in these areas, is an inevitable problem. Among the various connection techniques, laser welding of CFRTP to metal is attractive due to high efficiency, excellent strength, and no contact. This paper presents the most recent research on laser welding CFRTP and metals in three aspects: (a) the principle of laser welding CFRTP to metals and the influence of process parameters on joint quality including laser power, defocus distances, scanning speed, clamping pressure, and beam shape, (b) the joint enhancement mechanisms and methods, and (c) numerical simulations of temperature and stress fields of laser‐connected CFRTP to metals. The findings show that joint strength is significantly influenced by process parameters and that the maximum joint strength can be achieved by choosing the right parameters. Apart from the conventional techniques of texturing the metal surface, applying a suitable layer of resin, and applying chemical treatment, other novel joint improvement measures have also been used, including the use of blue laser and CFRTP embedded in the metal. The temperature field and residual stresses can be successfully simulated by finite elements, which can be useful when studying new processes and choosing parameters for metal laser welding and CFRTP. Highlights We review the progress from parameters, simulations, and enhancements. The main parameters have essential effects on the dimensions and strength of joints. FEM (Finite Element Method) is applied to simulate the temperature and stress of the laser welding. Joints can be reinforced by surface pre‐texturing, adding resin, and grafting.

Abstract:The present study deals with laser beam welding (LBW) and friction stir welding (FSW) applied to high-strength aluminum alloys used in aircraft industry and displays their advantages compared with the riveting technique regarding structural integrity, weight and material savings. First of all, it is shown with respect to different applications and strength levels which high-strength aluminum alloys represent the state-of-the-art and which aluminum alloys are proposed as substitutes in the future. Furthermore, the respective joining process principles are described and demonstrated on different joint configurations, whereby mechanical and microstructural properties of laser beam- and friction-stir-welded joints are discussed and compared. The current study clearly demonstrates that these two joining techniques are not competing but complementary joining techniques in the aircraft industry. FSW, as a solid-state joining process, has the advantage that the joining is conducted at temperatures below the melting point of the materials to be joined. Therefore, improved mechanical performance of joints is expected compared to that of fusion joining processes such as LBW. Furthermore, better mechanical properties can be obtained when heat input during joining is reduced by employing stationary shoulder FSW and/or external cooling. On the other hand, LBW offers several advantages such as low distortion, high strength of the joint, and high welding speeds due to its low localized-energy input. Thus, LBW - as a high-speed and easily controllable process - allows the welding of optimized complex geometrical forms in terms of mechanical stiffness, strength, production velocity, and visual quality. Both joining processes have advantages and disadvantages, depending on joint geometries and materials. They both have the potential to reduce the total weight of the structure. The FSW process (particularly lower heat input stationary shoulder FSW process) is more advantageous in producing long-distance straight-line butt joints or overlapped joints of aircraft structures, whereas the high-speed and easily controllable LBW process allows the joining of complex geometrical forms due to its high flexibility, particularly in the new generation high strength Al-alloys (such as AA2198), the strengthening phases of which are more heat resistant.

Abstract:The single arc welding and laser-arc double-sided welding (LADSW) processes are investigated by virtue of test welds. The impacts of the laser beam during the LADSW process on the weld characteristics are studied from weld geometry, crystal morphology, and the mechanical properties of the joints. Compared with the single arc welding, the LADSW process improves the energy density and reduces the range of arc action, which together leads to a doubling of weld penetration depth. When penetrated by the laser beam, the liquid metal of the arc welding pool experiences severe fluctuations, leading to a finer grain size in the range of 17-26 μ m in the LADSW weld, a reduction of nearly 63% compared to the grains in the single arc weld. The tensile strength and elongation-to-failure of the LADSW weld were increased by nearly 10 and 100% over the single arc welding, respectively.
Numerical Modelling and Experimental Verification of Thermal Characteristics and Their Correlations with Mechanical Properties of Double-Sided Laser Welded T-joint

Abstract:In this study, a three-dimensional model was developed to investigate the temperature fields during a double-sided laser welding process of T-joints, and the correlations between the thermal characteristics and the mechanical properties were researched in details. To verify the modelling results, welding experiments were conducted with two different welding parameters and the geometrical dimensions of the weld pool were measured. It was found that there was a good agreement between the calculated and the measured results. The calculated results showed that the temperature profile was bilateral symmetry along the stringer centre, and the temperature gradient became greater as running far from the stringer centre, especially on the skin side. All of the tensile specimens were fractured along the fusion line on the skin panels for the head and the hoop tensile tests. The loss of the alloying elements near the fusion line on the skin side resulted in the lowest micro-hardness value appeared here, and made it to be the weakest region of the welded T-joints. The calculated thermal cycles indicated that the materials closest to the fusion line on the skin side had been staying at higher temperature for a longer time, and which is the essential reason for the fracture behaviour, micro-hardness distribution and alloying elements distribution of the double-sided laser welded T-joint.
