Abstract:The electrode state is an important factor affecting the welding quality in the process of resistance spot welding, but there is still lack of an effective method to monitor the electrode wear state. In this paper, a novel online monitoring method of electrode wear state is proposed by exploring the variation pattern of dynamic resistance. The evaluation method of time series similarity is important for dynamic resistance data processing, and two types of evaluation methods including static evaluation method and dynamic evaluation method are proposed in this paper. The static evaluation methods include shape change factor, dynamic resistance decrease ratio and peak time delay, and the dynamic evaluation method refers to the trend change factor. The welding process parameters and the welding material are kept unchanged during the experiment, the newly polished electrode is used to weld 1300 times continuously, and dynamic resistance is collected. According to the results of data processing, the change of the electrode state can be divided into three stages: The electrode state is stable when the welding number is less than 360. When the welding number is in the range of 360–800, the electrode state is in the transition stage, and the electrode state rapidly deteriorates with the increase of the welding number. When the welding number is more than 800, the electrode state is completely deteriorated, and the electrode needs to be dressed. This study may pave the way for online monitoring of electrode wear state.

Abstract:In order to reduce destructive testing of car sub-assemblies, on-line inspection of weld quality has gained more and more concern in terms of both resistance spot welding (RSW) and weldbonding. Dynamic resistance directly determines the amount of heat generated by current flow and consequently reflects nugget formation and growth, which is one of the most effective technologies for quality inspection. Under the measurements of voltage and current at the secondary circuit of a welding transformer, this paper proposes a method for on-line inspection of weld quality based on two indicators from dynamic resistance curve: time to nugget initiation and durable time to nugget expansion. Firstly, during the welding process of RSW and weldbonding, the proper range of time to nugget initiation and durable time to nugget expansion for good welds is set up. Then on-line inspection of weld quality on the basis of the developed proper range of these two indicators is carried out. The experimental results show the following conclusions: it is clearly able to separate accepted welds without expulsion from the welds of unaccepted nugget size in both RSW and weldbonding; the proper range for good welds, independent of electrode wear, is obtained only for a new electrode. © 2008 SPIE.

Abstract:Resistance spot welding is one of the major joining techniques widely used for car body assembly. Weld quality may significantly influence the durability and reliability of the automobile body. Automotive manufacturers often rely on destructive testing and monitoring variables which indirectly reflected weld quality to assess the weld quality and control the welding process. However, these approaches have inherent limitations and are difficult to be implemented in plant environments. Therefore, it is imperative to develop an online inspection method to evaluate weld quality. In the present study, a method of producing a series of substantially uniform spot welds between two metal parts using a servomotor driven movable electrode and an axially opposing fixed electrode is proposed. The indentation in the workpiece surface is suitably measured by the displacement of the movable electrode as it applies an electrode force and welding current is passed through the weld site of the workpiece. The optimal indentation range is determined by peel test and metallographic examinations with respect to various sheet gages and grades. Consequently, online weld quality inspection results are achieved based on developed optimal indentation range.

Abstract:Resistance spot welding (RSW) is widely used for the auto-body assembly in automotive industry. But RSW suffers from a major problem of inconsistent quality from weld to weld. The major problem is the complexity of the basic process that may involve material coatings, electrode force, electrode wear, fit up, etc. Therefore weld quality assurance is still a big challenge and goal. Electrode displacement has proved to be a particularly useful signal which correlates well with weld quality. This paper introduces a novel auto-body spot weld quality monitoring system which uses electrode displacement as the quality parameter. This system chooses the latest laser displacement sensor with high resolution to measure the real-time electrode displacement. It solves the interference problem of sensor mounting by designing special fixture, and can be successfully applied on the portable welding machine. It is capable of evaluating weld quality and making diagnosis of process variations such as surface asperities, shunting, worn electrode and weld expansion with real-time electrode displacement. As proved by application in the workshop, the monitoring system has good stability and reliability, and is qualified for monitoring weld quality in process.

Abstract:Resistance spot welding is used extensively in the assembly of the car body in white on the production line. During the continuous welding process, a specific combination of welding process parameters is often used hundreds of times, so the electrodes are prone to wear and need to be replaced from time to time. The aim of this article is to use the dynamic resistance signal to predict the degree of electrode wear and to determine the time for electrode replacement to guarantee weld quality. By analysing the dynamic resistance pattern recorded over the course of the consecutive welding process and using the profile of the electrode tip, it is possible to assess the degree of electrode wear. After a thorough analysis of the gradual evolution of the dynamic resistance and the changes in the electrode tip geometries during the electrode failure process, there was evidence that the dynamic resistance curve group was a reflection of the electrode tip geometries. By establishing a machine learning model to determine the functional correlation between them, electrode wear can be predicted. The test data show that the maximum errors of the test results are 0.28 mm in electrode tip diameter, 1.34 mm 2 in electrode tip area and 0.85 mm in electrode tip perimeter, which further illustrates that the dynamic resistance curve is indicative of electrode wear and can be used to detect the progress of electrode wear.

Abstract:Realtime quality inspection of resistance spot welding (RSW) is a promising way to actualize intelligent manufacturing of automotive body structures. Apart from nugget diameter, weld penetration is also an important quality index for weld quality assessment. To that point, a novel approach to nondestructive measurement of weld penetration for the robotic RSW process is presented. In-depth research on the electrode displacement signal is carried out based on mechanism analysis and feature extraction. The effectiveness of the signal feature is tested under not only standard but also abnormal manufacturing conditions to investigate the generalization ability. Finally, an analytical model for predicting weld penetration is established via physical modeling to achieve online measurement capability. The error of weld penetration estimation could be limited to +/- 9.6% (+/- 2 sigma) of the sheet thickness, and the measurement accuracy is robust to varying welding parameters and abnormal manufacturing conditions.

Abstract:In order to develop a real-time and effective method for nondestructive assessment of resistance spot welding quality, a measurement system is designed based on which the dynamic reactance signals generated by mutual inductance phenomena during resistance spot welding are captured. An innovative and dynamic signal visualization method is proposed; the captured reactance signal characteristic data is first mapped into radar charts format, and then the weld quality is reflected by some geometric feature quantities of the radar charts. A welding quality classifier is established using a decision tree approach, and the test results of the classifier demonstrate that it is feasible and productive to visualize and evaluate the welding quality by visualizing the characteristic parameters of reactance curves related to the welding process in a radar chart format and that these features are closely related to the welding quality.

Abstract:Arc sensing plays a significant role in the control and monitoring of welding quality for aluminum alloy pulsed gas touch argon welding (GTAW). A method for online quality monitoring was proposed based on the analysis of acquired arc voltage signal, through which two algorithms of feature extraction were developed in time and frequency domain, respectively. In time domain,the wavelet packet transform was carried out to eliminate the pulse interference of the feature parameter curve. In frequency domain, the other new algorithm was proposed based on the voltage power spectrum density (PSD) which was calculated by using the improved Welch algorithm and divided into five frequency bands before the statistic parameters were extracted. The correlation between the feature parameters in different frequency bands and welding defects were carefully analyzed to select a more sensitive one as the monitoring parameters. The proposed algorithms on this paper were verified to be capable of detecting lack of penetration, burn through, and the defect caused by lack of gas.

Abstract:Resistance spot welding(RSW) is the dominant way in body assembly,the quality of spot welds directly affects the capability of the whole vehicle.Based on the electrode displacement this paper brought forward a new real-time closed control method,which used high precision non-contact laser displacement sensor and the corresponding electrocircuit,then set up a displacement collection system based on the heat expand of the electrode.Based on the best electrode displacement curve,we used new control algorithm to change the welding current,then we can control the quality of the welding spots.We used the method in DP600 steel,the result proves that this system can effectively control the quality and restrain the splash.

Abstract:Resistance spot welding (RSW) is applied widely in modern industry especially automobile manufacture. However, the quality of RSW is influenced by many factors, which make it difficult to control. In this paper, the electrode displacement was measured at real time using grating displacement sensor, and the displacement signals were sampled by the monitoring system developed using LabVIEW based on PC. One group of samples was welded under the fixed electrode pressure and welding time but the different welding current, and the fluctuation characteristics of the electrode displacement curves were mined and analyzed. Based on the electrode displacement fluctuation characteristics, the HMM was built with the electrode displacement as the observation and the tensile-shear strength as the state. The simulation results showed that the maximum estimation error can be 2%, which is 3% lower than the one when performing the same HMM simulation using the displacement curve filtered as observation.

Abstract:Resistance spot welding (RSW) is widely utilized as a joining technique for automobile industry. However, good weld quality evaluation method has not yet been developed in plant environment. It is necessary to achieve real-time inspection of RSW. This paper proposed a neuro-fuzzy algorithm to predict weld quality online. An experimental system was developed to measure electrode displacement curve. Accordingly based on electrode displacement curve nugget diameter will be inferred. Inference results showed that proposed neuro-fuzzy algorithm is suitable as a weld quality monitoring for resistance spot welding.

Abstract:Advances in Mechanical Engineering, Volume 16, Issue 3, March 2024. The article follows a resistance spot welding system, which integrates a six-axis industrial robot, power supply, pneumatic actuator, welder, cooler, trimmer, software control system, welding analyzer, force feedback sensor and welding fixture to realize monitoring of welding quality and real-time adjustment of welding parameters. Taking the resistance spot welding of 6 series aluminum alloy and DC06 galvanized steel as a study, four groups of electrode combinations, 16-6/16-6, 16-10/16-10, 16-7/16-10, and 16-5/16-16 (steel side/aluminum side), are selected for simulation and analysis, and the electrodes are optimized with the simulation results. By selecting the optimal electrode combination to carry out experiments and analyzing the influence of welding current and welding time on the joint performance, the average pulling shear force of the aluminum alloy steel resistance spot weld head is finally realized to exceed the average pulling shear force of the aluminum alloy aluminum resistance spot weld head, and the fracture is all started from the parent material of the alloy side to achieve the failure of the button, and ultimately a good welding effect is achieved.

Analysis on Electrode Displacement Fluctuation Characteristics in AC Resistance Spot Welding

Abstract:The signals of electrode displacement and welding current were sampled by the improved monitoring system of AC resistance spot welding(RSW).The fluctuation characteristics of the electrode displacement were analyzed,and it was concluded that the displacement fluctuation was caused by 50 Hz AC resistance heat pulse.The mechanism of electrode displacement fluctuation was analyzed by onion phenomenon in RSW,and the results showed that the electrode displacement was mainly caused by thermal expansion before the nugget formation and by phase transition expansion after that,and there were the fluctuation characteristics in both expansion.The power factor angle,dynamic resistance and dynamic resistance heat were calculated with the firing angle and conduction angle provided by the welding current curve.Through the comparative analysis on the peak of the displacement fluctuation cycle and the dynamic resistance heat,it was found that the former was sensitive to the thermal and phase transition expansion,and can be used to reflect the different stages of the nugget formation process.

Abstract:Resistance spot welding (RSW) is one of the common assembling process of thin metals. Due to the inaccessibility of nugget in inspection process, usually destructive tests are used to assess weld quality which is time consuming and costly. Finding a practical solution for monitoring of RSW would reduce necessity of these tests for quality control. In this study, a new designed algorithm is used for processing of a video recorded by a high speed camera from resistance spot welding process, to determine the displacement of the electrode (DE), which can be easily applied to any similar process. It was found that the diagram of DE can provide appropriate information about the ongoing events during the resistance spot welding process and gives a suitable tool for monitoring and controlling RSW. The effect of environmental conditions on the DE diagram was also investigated. Impact of expanded heat, melting and expulsion on displacement diagram during the process was discussed. The results showed that current and time have similar trend in DE, higher pressure will result in diagram's compaction. It was also concluded that shunt and contamination have considerable effects on displacement diagram and strengths of weld. Using holders as external constraint can improve weld strength for about 12%. An artificial neural network (ANN)-based program was developed to introduce a relation between displacement diagram and weld quality. In most cases, the predicted values are closed to the experiments. 36 different input modes for welding were investigated in this regard. It is shown that by applying the developed code on DE graph the weld quality can be predicted without need to any destructive test.

Abstract:Adhesive bonding technology has become one effective joining technology instead of the traditional spot-welding especially for AHSS materials. But Adhesive bond quality inspection method is limited to the mechanical performance tests such as tensile-shear test recently and it’s time-consuming and unpractical. So a reliable and practical method for on-line identifying different bond discrepancies and assessing the bond quality is necessary in industry. Based on the thermal expansion electrode displacement mechanism during weld-bonding process, the dynamic electrode displacement method could be applied for differentiating adhesive bond discrepancies effectively through acquiring and analyzing the dynamic electrode displacement signal curves during weld-bonding process from laser displacement sensors installed onto the welding gun. Lots of experiments and analysis showed that this method is basically feasible, that is, it could identify different adhesive bond discrepancies qualitatively and accurately. So it has a good potential especially applied in production line.

Abstract:Advanced high strength steels are being increasingly used in the automotive industry to reduce weight and improve fuel economy. However, due to increased physical properties and chemistry of high strength steels, it is difficult to directly substitute these materials into production processes currently designed for mild steels. New process parameters and process-related issues must be developed and understood for high strength steels. Among all issues, endurance of the electrode cap is the most important. In this paper, electrode wear characteristics of hot-dipped galvanized dual-phase (DP600) steels and the effect on weld quality are firstly analysed. An electrode displacement curve which can monitor electrode wear was measured by a developing experimental system using a servo gun. A neuro-fuzzy inference system based on the electrode displacement curve is developed for minimizing the effect of a worn electrode on weld quality by adaptively adjusting input variables based on the measured electrode displacement curve when electrode wear occurs. A modified current curve is implemented to reduce the effects of electrode wear on weld quality using a developed neuro-fuzzy system.

Abstract:Nowadays online quality estimation for the resistance spot welding (RSW) has benefited a lot from monitoring the electrode displacement caused by nugget thermal expansion. Based on these emerging monitoring techniques a new approach is proposed to classify the weld quality and assure the quality for mass-produced weld group, which enables the continuous quality improvement concept during the welding process. A causal models are built with the offline trained Bayesian Belief Networks (BBN). It is a weld quality assessment net reveals the dependency of the weld quality on the features displayed by the displacement curve, which can be used for overdesigning the safety welds or as the probabilistic forecasting model for online weld quality assessment. The experimental results show that the proposed approach is valid and feasible to predict the weld quality and assure the overall quality for weld group in real applications.

Abstract:The uneven surface of the weld seam makes eddy current testing more susceptible to the lift-off effect of the probe. Therefore, the defect of carbon steel plate welds has always been a difficult problem in eddy current testing. This study aimed to design a new type of eddy current orthogonal axial probe and establish the finite element simulation model of the probe. The effect of the probe structure, coil turns, and coil size on the detection sensitivity was simulated. Further, a designed orthogonal axial probe was used to conduct a systematic experiment on the weld of carbon steel specimens, and the 0.2 mm width and 1 mm depth of weld defects of carbon steel plates were effectively detected. The experimental results showed that the new orthogonal axial eddy current probe effectively suppressed the unevenness effect of the weld surface on the lift-off effect during the detection process.

On-line Evaluation of Electrode Wear by Servo Gun in Resistance Spot Welding

Abstract:More galvanized steels are being used in auto body assembly to improve safety and fuel efficiency of automobiles. However, spot welding these materials will result in a short electrode life due to serious and inconsistent electrode wear. Electrode radial wear during the electrode life test is the main factor leading to unacceptable nugget size. This paper firstly studied the feedback characteristics of servo guns to detect electrode axial wear online based on the developed system of an integrated servo gun with robot. Then a mathematical model of a spherical electrode was established to evaluate radial wear by detecting axial wear online at different electrode wear stages. The model was verified by experiments for welding different galvanized steels. It was shown that evaluation results of the model agreed well with the experiment results. The model revealed that a smaller radius of electrode face at beginning welds would result in a higher electrode wear rate. The method of evaluating electrode wear online based on the model also offered a guidance to determine the suitable time for tip dressing in real production.

Abstract:In this paper, a novel methodology for real-time nondestructive defect detection, particularly hydrogen-assisted porosity of an aluminum alloy welded using pulsed gas tungsten arc welding is presented based on the plasma spectroscopy signal of the welding arc. The emission lines of the hydrogen atom at 656.3 nm and argon atom at 641.63 nm were analyzed to extract multiple feature parameters, from which more sensitive features were then selected for monitoring by means of Fisher distance criteria. The threshold detection method based on the features selected from the spectrum was found to be feasible in detecting the welding defect, i.e., porosity in real-time. Furthermore, the established predicting model based on SVM-CV also successfully identified defect of porosity from normal welding with high accuracy.
