Abstract:New technique of ceramic injection moulding for production of precise ceramic particles and its development in China and abroad were discussed in this paper.Scientific foundation for precise injection moulding of advanced ceramic was modern precise polymer injection moulding and ceramic manufacturing technique.It was related to the rheology of polymer,ceramic powder technology,fine ceramic technology and precise production technique of metal mould.The remarkable advantages of precise ceramic injection moulding included: ①Complex shaped ceramic parts could be produced by this near-net shape method.The sintered parts could meet the demands with little or without machining,so the high machining cost was reduced.②The moulded parts were produced with high dimensional accuracy and surface smoothness.③The micro injection moulding could be realized to produce the ceramic parts in micron or millimeter scale.④ The highly mechanized and automated injection process could be achieved at low cost in the mass production.This technique has been adopted to produce the parts of ceramic engine,ferrule of the optical fiber connector in the communication industry,ceramic bearing for driving the magnetic or optical disc in the computer industry and the biomedicine ceramic parts.With the development of the micro injection moulding technique,micro ceramic parts would be applied in the complex structure MEMS system for the severed rugged environment.
Effect of rapid heating cycle injection mold temperature on crystal structures, morphology of polypropylene and surface quality of plastic parts

Abstract:The present study mainly investigated the effect of mold cavity surface temperature in the filling process on the crystallization status of polypropylene (PP) in different thickness layers of injected plastic parts, and revealed the inner relationship between the surface quality of plastic parts, crystallinity and residual stress under rapid heating cycle molding (RHCM) process conditions. The morphology of PP was studied by using a transmission-polarized optical microscope (POM) and a scanning electron microscope (SEM). The crystal structures of PP on different thickness layers of plastic parts were examined by using a wide-angle X-ray diffraction (WAXD). The surface quality of plastic parts was characterized by using a glossiness tester. With the increase of mold cavity surface temperature, the thickness of frozen layer of plastic parts is drastically reduced, and the crystallinity of PP in the external surface first increases, then decreases, and finally tends to a constant, but the crystallization in the sub-surface layer first increases, then decreases, and finally increases again. When the temperature of mold cavity surface is close to the glass transition temperature of PP, the crystallinity in the external surface reaches the maximum and the crystallization status in the sub-surface and core layers is close to each other. Meanwhile, the surface glossiness of plastic parts also achieves its best. In addition, the high crystallinity and low residual stress in the external surface are both favorable conditions for obtaining a high surface glossiness of plastic parts.

Abstract:Injection-molded polymer optical products have been widely used for their excellent comprehensive properties. However, these products often suffer from deformation during the molding process due to the inherent shrinkage properties of polymer, which is typical defects for large-thickness products. The challenges are further compounded when considering the optical performance, as large-thickness products experience complex historical thermal field changes. Multilayer injection molding was proposed to meet the requirements of products with large thickness dimensions. In this study, the principles of multilayer injection molding were studied. A novel multilayer injection mold capable of sequentially molding products of any desired thickness was designed. The cooling time setting scheme associated with the layering scheme was proposed. Effects of layering scheme on shrinkage and birefringence of multilayer injection molding was investigated. Results show that bidirectional injection can reduce shrinkage deformation by 26.5 % compared to unidirectional injection. A layer thickness of 5 mm ensures low shrinkage and birefringence with the shortest molding cycle. Subsequently, the effects of mold temperature, melt temperature, cooling time and packing pressure were analyzed by orthogonal experiment. Results indicate that cooling time had the greatest impact on both shrinkage and birefringence. Through optimization, shrinkage and birefringence of the samples could be reduced by 20.0 % and 8.3 %, respectively. Finally, an ultra-thick-walled product with a thickness of 100 mm was successfully molded. This will help the development of injection molding of thick-walled polymer optical products.

Abstract:Ultrasonic plasticization micro-injection molding technology effectively reduces the viscosity of polymer melts while amalgamating the benefits of high efficiency and energy conservation, presenting unique advantages in the precise fabrication of polymer surface microstructures. This study employed electrical discharge wire cutting technology and ultrasonic plasticization micro-injection molding technology to meticulously prepare hydrophobic microstructures with varying depths on polymer surfaces. Electrical discharge wire cutting technology was utilized to incise microstructures on the surface of 316 stainless steel, serving as mold cores. Subsequently, ultrasonic plasticization micro-injection molding technology replicated the mold cores' surface. Molding experiments demonstrated that the method achieves precise molding of polymer surface microstructures, with the maximum molding height of groove microstructures reaching 238.2 μm and a peak replication fidelity of 97.4%. Fluidity, XRD, and wettability analyses revealed that ultrasonic vibration mitigated the viscosity of polymer melts; the emergence of microstructures did not alter the polymer surface's crystal structure; the polymer surface exhibited significant hydrophobicity with a maximum contact angle of 132.1°, and both the depth and shape of microstructures influenced the polymer surface's wettability. During this research, theoretical support and technical guidance will be provided for the efficient and precise molding of polymer microstructure surfaces with hydrophobic properties.

Abstract:The hot embossing of polymer was studied to improve product quality. The finite element method (FEM) was used to analyze the embossing step, the cooling step and the demolding step with respect to product quality. The numerical simulation results show that profile precision is largely influenced by the topological structure of the mold during the embossing step. Inadequate holding time will result in low pattern fidelity. Inappropriate demolding temperature could induce a large thermal stress at the bottom of the micro pattern, while keeping imprint pressure during the cooling step will aggravate this phenomenon. Fracture, necking and pattern distortion can easily be induced by adhesion between the polymer and the mold when high aspect ratio patterns are demolded. The hot embossing process was optimized and an improved hot embossing system with an automatic demolding device was designed based on the simulation analysis. Successful fabrication of fine patterns with a high aspect ratio verified the improvements.

Abstract:To find the relationship between the mold structure and the flow profile,the Deform-2D code was used to simulate the micro hot embossing process.The effect of the mold duty ratio,Ratio Of the mold Width to the polymer Thickness(ROWT),concave mold,convex mold and the non-symmetric mold on the polymer flow profile was systematically studied.The numerical simulation results show that the flow profile of the polymer changes from single peak to dual peak,from craggedness to flatness with the decrease of the duty ratio.When ROWT is more than 1.5,the flow profile becomes dual peak.The simulation results are verified by the relative experiments.Compared with the results of nearly no pattern height difference when the convex mold is used,the micro pattern height has distinct difference when the concave mold is used.The strategy of topology optimization of mold structures was proposed to improve the polymer filling efficiency.With the help of some flow barriers located at the edge of the mold,the polymer flow speed at the boundary can decrease and the effective filling will be enhanced.The numerical simulation results show that this optimization strategy can accelerate the polymer filling speed in hot embossing.

Abstract:The key control parameters in hot embossing (such as the imprint pressure, the imprint temperature, the holding time and the demolding temperature) can significantly impact on the pattern quality. The finite element method was used to analyze the embossing, cooling and demolding step to acquire the optimized process parameters. The simulation results show that the polymer flow has a reference to the imprint pressure, the imprint temperature and the holding time. While the adhesion force between the polymer and the mold can significantly influence the replication accuracy. Because of polymer flow, non-uniform pressure distribution can be observed and this results in the pattern height difference. The hydraulic pressure system was designed to acquire uniform pressure. Thermal stress caused by the difference of the thermal expansion coefficients between the mold and the polymer can induce stress concentration at the corner. If the demolding direction is not vertical to horizon, another stress concentration will appear. Excessive stress results in defects and causes fracture at the base part of the pattern during the demolding step. To eliminate the defects, cooling to a relative high temperature was introduced to reduce the stress concentration and an auto-demolding device was used to insure no additional stress was imported at the demolding step. The following experiment showed the successful fabrication of fine patterns with the optimized parameters.

Renewable Porous Mould with High-efficiency and Energy-saving on High Pressure Injection

Abstract:A new porous resin mould was prepared by the free radical polymerization at room temperature using a pourable suspension latex of the mixture of vinyl monomers, polymer resin particles, additives and water as a pore forming agent. The effect on the pouring operation of the initial mixing temperature was study. The thermal effect during the polymerization, the mechanical property, thermal property and porous air and water permeability of the mould were also recorded. The application on the ceramic high pressure injection production line was summarized. Results showed that the mould has many excellent performances such as renewable capacity, air and water permeability, high strength and toughness, high-efficiency, long service life, and also energy-saving synthetically above 30 percent than traditional technology.

Abstract:Injection molding is a polymer-processing method widely used, which consumes about one-third of global plastics and produces 80% of plastic parts. However, it is still challenging to in situ reveal the structural evolution of polymers during injection molding, which is a long-standing obstacle to understand the relationship of processing–structure–property. This work has first built an in situ investigation system with the aid of a highly brilliant synchrotron X-ray and large experimental space with a length of 30 m, width of 8 m, and height of 6 m, allowing the installation of an industrial-scale injection molding machine. Based on the characterization system, the fast millisecond-resolved structural evolution of general semicrystalline polymers is identified. Various structural types of information including crystallization kinetics, polymorphism, and the growth and orientation of their lamellar crystals under an actual environment of non-isothermal crystallization with a cooling gradient, intense flow, and high pressure during injection molding have been revealed for the first time. The high-throughput feature of the system provides a vital prerequisite for the subsequent establishment of a quantitative database of processing parameter–structure–performance and the precise regulation of polymer aggregation structures, which is valuable for the digitalization and intelligence of the development of the injection molding industry and integration into the Industrial Internet.

Influence of Mold Temperature in Rapid Heat Cycle Molding on Replication Capability of Plastic Parts

Abstract:By integrating the high-gloss surface mold for front panel of mobile key and auxiliary device for controlling mold temperature, which had been developed and manufactured independently, the influence law of process parameters in rapid heat cycle molding on replication capability of part was investigated. Results reveal that the replication capability of part will be increased remarkably, being different from conventional injection technology. When mold temperature is heated to the thermal deformation temperature of polymer, it changes hardly with the changing of mold temperature at lower or higher than the thermal deformation temperature. The other parameters has the same influence tendency between RHCM and conventional technology. The weight of runner system has the same influence tendency with the variation of parameters between RHCM and conventional technology. Especially, it is not sensitive to mold temperature. So it is feasible to increase the replication capability of part by improving mold temperature.

Abstract:Microfluidics has been widely used in biological, chemical, medical and environmental fields for the precise control of liquid in micro/nanoscale. Various fabrication methods have been invented based on polymer materials in the past decade. Currently, under the circumstance of massive fabrication of microfluidic devices, injection molding is still the cheapest and fastest approaches. Injection molding products have been widely used in everyday life, however, the injection molding of polymer-based microfluidics has not been extensively investigated in the previous studies. In this study, we proposed a relatively comprehensive fabrication procedure for the injection molding of polymer microfluidic chips: the testing microfluidic chip with typical microfluidic components were designed, followed with mold design and fabrication; a single screw injection molding machine was used for the fabrication of PMMA-based microfluidic chips under different processing parameters; finally, another layer of polymer sheet was bonded to seal the microchannel and chip's functionality was tested. The profile of the fabricated microchannels, as well as surface quality under difference injection molding parameters was also discussed in this study. This study is trying to provide a comprehensive injection molding approach for polymer-based microfluidics, the chip and injection mold design process, as well as the injection molding parameters, could have reference value for the future massive production of polymer microfluidic chips for biological and medical applications.

Abstract:Micro molding of polymers is one of the main methods for large mass non-electronic micro devices, in which the micro mold fabrication is very critical. Metallic glass can be thermoplastic forming without any internal stress and shrinkage defects when it is in the supercooled liquid region and it will behave as a sticky meta-stable liquid at the temperature. This paper is to execute superplastic forming to fabricate micro mold using the metallic glass Pd40Cu30Ni10P20 in the supercooled liquid region instead of the lithography, electroplating, and molding (LIGA) processing about electroforming technology. Experimental results verify the feasibility of this method, and successfully duplicate the microstructure to the polymers. Furthermore, the metallic glass mold with varies features has higher strength and longer life than silicon mold. This method provides a new fabrication approach for large quantities of replication of micro-fluidic chip and micro-optics device.

Abstract:There is an increasing demand to produce injection molded thermoplastic parts with high performance and more uniform microstructure. In this study, an injection mold with dynamic mold temperature control was developed to create a thermo-mechanical environment in which a high mold temperature and slow cooling rate were retained. Two-dimensional wide angle X-ray diffraction (2D-WAXD) and polarized optical microscopy (POM) studies were carried out to investigate the morphological distribution of isotactic polypropylene (iPP) through the depth. Due to the fast relaxation of polymer chains at a high temperature, the macroscopic orientated structure of iPP in conventional injection molding was eliminated, that is transited from the hierarchical morphology distribution to a more homogeneous formation. A homogeneous appearance without layer boundary was shown and many radial spherulites with loosely packed lamellae distributed uniformly throughout the sample.
Enhanced Polymer Filling and Uniform Shrinkage of Polymer and Mold in A Hot Embossing Process

Abstract:Low filling efficiency and large thermal stress are two important problems that limit the wide use of hot embossing especially in fabricating high aspect ratio patterns. Two types of flow barriers, the first being an accessorial slot on the mold (SFB), the other was a block on the hot embossing machine (BFB), were designed to enhance polymer filling and their performances were simulated with the finite element method. The numerical simulation results show that two kinds of flow barriers can also accelerate the polymer filling speed and improve filling efficiency. The BFB has a better promoting effect and can be easily used as a quasi close-die embossing process. The shrinkage of the polymer and mold is made uniform with a designed polymer grip holder to minimize the thermal stress. The polymer was clipped at a temperature in a cooling step and its deformation was fixed; thus, the shrinkage of the polymer can be equal to the mold at a special temperature. An improved hot embossing machine was designed and the hot embossing process was modified to satisfy these requirements. Abstract:The micro-molding technology has played an important role in fabrication of polymer micro-patterns and development of functional devices. In such a process, suitable solvent can swell or dissolve the polymer films to decrease their glass transition temperature (Tg) and viscosity and thereby improve flowing ability. Consequently, it is easy to obtain the 2D and 3D patterns with high fidelity by the solvent-assisted micro-molding. Compared with the high temperature molding, this technology overcomes some shortcomings such as shrinking after cooling, degradation at high temperature, difficulty in processing some functional materials having high Tg, etc. It can be applied to making patterns not only on polymer monolayers but also on polyelectrolyte multilayers. Moreover, the compression-induced patterns on the multilayers are chemically homogenous but physically heterogeneous. In this review, the controlling factors on the pattern quality are also discussed, including materials of the mold, solvent, pressure, temperature and pattern density.

Abstract:Injection molding is an advantageous technology for the mass production of plastic parts without the necessity for additional procedures. The applicability of this method is still partially limited by the required properties of the manufactured parts. Especially in the field of optics, there is a need to produce thick-walled parts while maintaining their transparency. This paper reports on how various shapes of gating systems affected the process parameters and cavity filling during the injection molding of polycarbonate thick-walled specimens. These outcomes demonstrated that film gates and their alternatives are more suitable for the standard injection molding of thick-walled optical products than the triple-edge gating systems. Favorable results were observed particularly in the uniformity of cavity filling, size of shrinkage, and in the occurrence of defects such as voids or sink marks.
