Abstract:In this work, we demonstrate a novel and efficient route for fast crystallization of MFI zeolites of silicalite-1 and ZSM-5 with enhanced silica condensation in the presence of CO2-in-water microemulsions. Compared to the conventional synthesis method, this new technique needs a very short time for the crystallization of MFI zeolites (4–8h) in the presence of compressed CO2. Furthermore, the synthesis of MFI zeolites containing mesoporosity (mesoporous MFI zeolites) under compressed CO2 condition does not require any organotemplate, which is of great economic importance to industrial application. Interestingly, ZSM-5 synthesized in the presence of compressed CO2 possessed uniform chain-like crystal morphology, while silicalite-1 synthesized in the presence of compressed CO2 exhibited monodispersed crystals as characterized by scanning electron microscopy (SEM). We have extended the CO2-in-water microemulsions route to synthesize other zeolites such as TS-1, Beta and Y. This newly developed method opens a new avenue for the fast synthesis of template-free mesoporous zeolites.

Abstract:Hierarchical porous structures have been fabricated using colloidal zeolite silicalite nanocrystals as building blocks. Continuous, uniform, optically transparent and self-standing silicalite membranes with well-defined shapes and controlled mesoporosity were obtained by self-assembly of zeolite nanocrystals followed by high-pressure compression and controlled secondary crystal growth via microwave treatment. The thickness of the compact self-standing membranes is tunable from 20 μm to several millimeters by simply using different surface weight densities. Controlled secondary growth via microwave treatment leads to a stronger self-standing membrane with controlled mesoporosity and has little effect on its thickness, crystallinity, micropore surface area and micropore volume.

Abstract:Poly(vinyl alcohol)-sodium alginate composite hydrogels were first introduced to synthesize robust and well-intergrown zeolite imidazolate framework (ZIF)/polymer hollow fiber membranes. Through enough adsorption interaction with metal ions by chelation, sufficient nucleation sites for in situ metal-organic framework (MOF) preparation are provided. Using this method, we can not only easily prepare defect-free MOF membranes ignoring the complex modification process and seed deposition but also structurally fix crystalline MOF layers and greatly improve the stiffness and durability of MOF composite membranes. The strategy also gives the appropriate level of generality for synthesis of versatile dense MOF membranes on a variety of polymeric supports. The fabricated ZIF-8/polyethersulfone membrane presented remarkable gas separation performance with H2 permeance of as high as 9.66 × 10-7 mol m-2 s-1 Pa-1 and a high H2/CO2 separation factor of up to 29.0.

Abstract:Mesoporous zeolites have been paid much attention recently due to their excellent mass transfer and high activity for bulky molecules as well as unique shape selectivity, but their syntheses usually require the presence of organic templates. Here, we report organotemplate-free synthesis of mesoporous and Al-rich MFI zeolite in the presence of the zeolite seeds (MFI-SDS). The MFI-SDS crystals are assembled with rod-like nanocrystals having almost the same aligned direction, confirmed by the sample transmission electron microscopy (TEM). The space between nanocrystals forms the mesoporosity in the sample, supported by N2 sorption isotherms. 27Al MAS NMR spectroscopy and ICP analysis show that the MFI-SDS has abundant tetrahedral Al species in the zeolite framework, giving the Si/Al ratio at 9.5. Catalytic tests in cumene cracking show that the MFI-SDS exhibits higher catalytic activities and longer catalyst life than conventional ZSM-5 zeolites synthesized in the absence (ZSM-5-OTF) or presence of organic template, TPA+ (ZSM-5-TPA). The excellent catalytic performance should be assigned to the combined contribution of the presence of both mesoporosity and rich tetrahedral Al species in the MFI-SDS. These features would be critically important for industrial applications of MFI zeolite catalysts in the future.

Abstract:High silica MFI type zeolite crystals with b-axis orientation were hydrothermally synthesized in n-propylamine (R1)·N-ethyl-hexamethylenetetra-ammonium (R2)·Na2O·SiO2·H2SO4·NaF·H2O reactant system. XRD, SEM, and 13C CP MAS NMR were used to characterize the morphology, the index of crystallographic preferred orientation (CPO), and the template role of R1 and R2. The compositions of the reactant especially the ratio of R1/R2, which influence the CPO of the obtained zeolite crystals, were investigated in detail. The co-template role for inducing the formation and the growth of b-axis oriented zeolite crystals is discussed.

Abstract:Introduction Zeolites with intricate micropores have been widely applied in industry at present, but the relatively small micropores in zeolites significantly influence the mass transport in many catalytic reactions. Recently, mesoporous zeolites from carbon templates have been successfully synthesized [1,2], but their industrial applications are still limited, because of the cost of template, the complexity of synthetic procedures, and the difficulty for dispersion of templates into gels. In this work, at first we describe templated synthesis of a series of hierarchically mesoporous zeolites such as Beta [3] and MFI from the use of mesoscale cationic polymers, then we investigate their catalytic properties in alkylation, cracking, hydrogenation [4], and hydrodesulfurization [5].
Pillared MFI zeolite nanosheets of a single-unit-cell thickness

Abstract:Zeolite MFI nanosheets of 2-nm thickness have been hydrothermally synthesized via cooperative assembly between silica and an organic surfactant, which is functionalized with a diquaternary ammonium group. The zeolite nanosheets have been further assembled into their ordered multilamellar mesostructure through hydrophobic interactions between the surfactant tails located outside the zeolite nanosheet. This assembly process involves successive transformations from an initially hexagonal mesophase to a multilamellar mesophase without crystallinity and then to a lamellar mesophase with a crystalline zeolite framework. The mesopore volume in the interlamellar space could be retained by supporting the zeolite nanosheets with silica pillars, as in pillared clays, even after surfactant removal by calcination. The mesopore diameters could be controlled according to the surfactant tail lengths. Due to the interlamellar structural coherence, the hierarchically mesoporous/microporous zeolite could exhibit small-angle X-ray diffraction peaks up to the fourth-order reflections corresponding to the interlayer distance. In addition, an Ar adsorption analysis and transmission electron microscopic investigation indicated that the pillars were highly likely to be built with an MFI structure. The present approach using a zeolite structure-directing functional group contained in a surfactant would be suitable for the synthesis of other related nanomorphous zeolites in the future.

Abstract:In this work, we report a facile and low-cost approach for controllable preparation of hierarchical mesoporous MFI zeolites via simply manipulating the Si/Al ratio in the initial synthetic precursor. The results demonstrate that Si/Al ratio significantly influences not only the acidity but also the pore structure as well as morphology of MFI zeolites. With the increase of Si/Al ratio, the mesoporous structures are weakened due to the increasingly severe crystal fusion leading to the formation of bulk zeolite crystal and the acid amounts decrease as well. The optimal sample Z-55 with spherical morphology is composed of numerous superfine nanocrystals. These primary results are quite beneficial to guiding reasonable design of the zeolites with other topologies. In LDPE cracking, the sample Z-55 with tri-modal mesopores distributions performs enhanced catalytic activity compared with convention MFI zeolite and the T50 is reduced to 391 °C, mainly ascribed to the luxuriant mesoporous structures.

Abstract:The manipulating of crystal form and morphology for MFI zeolite has always been a crucial aspect in the research of zeolite. The strategies for the morphology control of single crystal zeolite, nanozeolite, zeolite with core-shell structure and/or special orientations (including oriented MFI membrane and oriented MFI zeolite crystal) are reviewed. The effect of template, surfactant, synthesis conditions and methods on the morphology of MFI zeolite has been described in detail. Furthermore, a brief outlook of the potential development of MFI zeolite morphology control is given.

Abstract:Direct synthesis of hierarchical zeolites currently relies on the use of surfactant‐based templates to produce mesoporosity by the random stacking of 2D zeolite sheets or the agglomeration of tiny zeolite grains. The benefits of using nonsurfactant polymers as dual‐function templates in the fabrication of hierarchical zeolites are demonstrated. First, the minimal intermolecular interactions of nonsurfactant polymers impose little interference on the crystallization of zeolites, favoring the formation of 3D continuous zeolite frameworks with a long‐range order. Second, the mutual interpenetration of the polymer and the zeolite networks renders disordered but highly interconnected mesopores in zeolite crystals. These two factors allow for the synthesis of single‐crystalline, mesoporous zeolites of varied compositions and framework types. A representative example, hierarchial aluminosilicate (meso‐ZSM‐5), has been carefully characterized. It has a unique branched fibrous structure, and far outperforms bulk aluminosilicate (ZSM‐5) as a catalyst in two model reactions: conversion of methanol to aromatics and catalytic cracking of canola oil. Third, extra functional groups in the polymer template can be utilized to incorporate desired functionalities into hierarchical zeolites. Last and most importantly, polymer‐based templates permit heterogeneous nucleation and growth of mesoporous zeolites on existing surfaces, forming a continuous zeolitic layer. In a proof‐of‐concept experiment, unprecedented core–shell‐structured hierarchical zeolites are synthesized by coating mesoporous zeolites on the surfaces of bulk zeolites.

Abstract:Zeolites have many uses and are continually developed for catalysis and separations as highly active, selective and thermally stable materials with microporous framework structures of various topologies. Among approximately 250 known frameworks about 20, but possibly all eventually, produced 2D forms with layers of thickness up to a few nanometers. Recently, layered forms of the zeolite MWW and a ferrierite-related one have been exfoliated directly by a soft-chemical treatment into solutions of unilamellar nanosheets. They enable the synthesis of layer-based hierarchical and nanocomposite materials with diverse compositions that are unfeasible with solid 3D and 2D forms. The efficiency and yield of zeolite exfoliation can be inhibited by intergrowth so each topology presents a separate challenge. The MFI zeolite can provide particular benefits as one of the most active and versatile frameworks. It has permeable layers due to perpendicular channels and has been used as a membrane. This article describes exfoliation of the layered MFI produced by the bifunctional template developed by Ryoo et al. It affords unilamellar MFI nanosheets in solution with a uniform hydrated thickness of 3.6 nm confirmed by AFM, X-ray diffraction and TEM. The nanosheets can be reassembled top-down into self-standing b -oriented discs or films, proven by X-ray powder diffraction. They preserve high acid site concentration and porosity. The basal spacing contracts from 3.6 nm to 2.8 nm upon calcination. Oriented MFI films were also formed by the evaporation/calcination of nanosheet solutions and surfactant composites enabling simple fabrication on various substrates for application in catalysis and separations.

Abstract:Suitability of the ‘dry-gel synthesis method’ has been investigated for the synthesis of ordered mesoporous MFI zeolite using CMK-type mesoporous carbons as a template. Ordered mesoporous carbons with various pore diameters and topologies were infiltrated with a zeolite precursor sol, which was composed of tetrapropylammonium hydroxide, tetraethoxysilane, aluminum isopropoxide and H2O. The porous carbon with the zeolite precursor was heated inside an autoclave under a controlled humidity condition at 443K. The resultant product indicated that the zeolite precursor migrated onto the external surface of the carbon template to form a bulk zeolite when the relative humidity was excessively high (⩾95%). A highly ordered mesoporous zeolite was synthesized in a carbon template with 10-nm pores when the humidity was lowered to 80–85%. A crystalline zeolite framework was not generated in the case of 2.5-nm pores with rigid walls. When a CMK-3 carbon with 4-nm pores was used as the template, the template walls were destroyed so that the zeolite crystalline domain was several times larger than the diameter of a single pore. Thus, humidity, template pore diameters and framework rigidity should be taken into account for application of the dry-gel synthesis method.

Abstract:A facile one-pot method without organic templates and seeds is reported for the fabrication of framework-substituted heteroatomic zeolites for the first time. Such a breakthrough is achieved by the acidic co-hydrolysis of tetraethylorthosilicate (TEOS) with metal salts, followed by basic aging and hydrothermal crystallization. Fe(Mo, Ti, Co, Cr) MFI zeolites can be obtained with high crystallinity, thermal stability and tunable chemical composition, in which Fe3+ and Al3+ are proposed to act as co-structure-directing agents, inducing the growth of the zeolite crystal and their special poly-nanocrystalline morphology. Structural characterizations and Knoevenagel condensations were conducted to evidence the incorporation of Fe3+ into the MFI framework. The catalytic activity on the as-synthesized framework-substituted Fe-ZSM-5 is not only tens of times higher than that of Fe3+-exchanged or ferric oxide impregnated analogues, but also much higher than that of its as-calcined analogue, suggesting the unique ability of our method to inhibit the transfer of heteroatoms out of the framework. This easy, controllable and green new strategy may be extended to other heteroatomic MFI zeolites, and is potentially important for practical utilization.

Abstract:Mesoporous materials with secondary building units of zeolite in the pore wall have been synthesized using mixed cationic-nonionic surfactants as template by a two-step crystallization process. XRD, N2 adsorption-desorption isotherms, FT-IR and cumene cracking over the samples were used to characterize the synthesized samples. They showed that the sample's structures were similar to corresponding M41S materials and did not contain zeolite phases. The cubic mesoporous materials exhibited high thermal and hydrothermal stability. The hexagonal mesoporous materials synthesized by mixed cationic-nonionic surfactant pathway have higher catalytic activity for cumene cracking than that synthesized via single cationic surfactant route under similar conditions.

Abstract:Aluminum-rich hierarchical MFI-type zeolites with high acidic-site density exhibit excellent activity and selectivity in bulky molecule-involved reactions. However, it is challenging to develop a facile and environmentally benign method for fabricating them. Herein, we employ a polymer that does not contain nitrogen and halogen elements to successfully synthesize aluminum-rich hierarchical ZSM-5 zeolite with a Si/Al ratio of 8 and a significant number of mesopores comprised of oriented-assembled nanocrystals. It is demonstrated that the nitrogen- and halogen-free polymer is instrumental in the formation of the ZSM-5 zeolite by serving as a template for constructing the hierarchical micro/mesoporous structure. Moreover, this polymer also acts as a crystal growth modifier to form a single-crystalline zeolite. Notably, the resultant zeolite shows a better catalytic performance in converting waste plastic into hydrocarbons than a commercial one. Our work enables the synthesis of high-quality hierarchical zeolites without requiring quaternary ammonium templates.

Abstract:Mesoporous MFI zeolite is fabricated through impregnating a structure-directing agent into as-synthesized MCM-41 followed by dry-gel conversion to transform amorphous silica to zeolite crystal. The original surfactant in the as-synthesized MCM-41 is used as the necessary mesoporogen to direct the mesopore genesis of zeolites, using the process of streaming to spur the transformation and tailoring the texture of mesoporous ZSM-5 by adjusting the Si : Al ratio in the MCM-41 source. The resulting sample is characterized by X-ray diffraction, IR spectroscopy, TEM and N-2 adsorption to evaluate the textural properties of the mesoporous zeolite. Two kinds of nitrosamines with different structures are used as probe molecules to survey the adsorption function of the resulting mesoporous zeolite. Mesoporous zeolites exhibit good adsorption capacities and exceed either microporous zeolite or mesoporous silica. This synthesis strategy omits the fabrication and removal of the carbon template and simplifies the synthesis process of mesoporous zeolites, saving energy and time.

Abstract:Mesoporous zeolites were synthesized by a new organosilane template with double-oxycarbonyl carbon chains. The structure of the zeolite crystals was confirmed by scanning electron microscopy (SEM), transmission electron microscopy (TEM), nitrogen adsorption-desorption measurements, and X-ray diffraction (XRD), which showed that their structure has the same characteristics as ZSM-5 zeolites, and there were about 4 um mesopores in the acquired zeolites.

Abstract:The zeolite monoliths were synthesized by a facile polymer scaffold template assisted hydrothermal method. The selected foam-shaped template of a polyurethane (PU) foam monolith, was used to prepare the self-standing zeolite foam (ZF) monolithic materials. The obtained ZF products can preserve the same size, shape and macroporous network structure of the original PU foam scaffold template, although the zeolite nano-crystallites had been fully substituted for the PU template to form the new skeleton struts and walls. The as-synthesized ZF products demonstrated abundant hierarchical porosity (involving triple micro-, meso- and macropores). Meanwhile, compared with the conventional zeolite powders, the self-standing ZF monolithic materials exhibited greater total pore volume and nearly three times higher mesopore volume, suggesting wider applications as catalysts, catalyst supports and adsorbents in industry.

Abstract:This work reports a successful achievement for constructing mosaic-tiling MFI zeolite (MT-MFI) mesocrystal with an oriented alignment of 20 nm crystallite domains, and the enhanced catalytic performance for different diffusion-limited reactions is achieved on such a MT-MFI zeolite, which is obviously superior to the conventional MFI zeolite. Furthermore, an unusual nonclassical crystallization mechanism with constant disintegration and attachment of large wormlike particles is circumstantiated for its formation process. Such a tiling scenario for MFI domains not only endows the material with a remarkable catalytic performance but also provides an alternative strategy for constructing zeolite with distinctive morphology and architecture.
