Abstract:Along with the automobile lightweight development, aluminum has become the focus of its own material characteristics. The aluminum alloy products with high efficiency, high quality and low cost are the guarantee of competitive advantage. High quality die surface is directly related to the product quality, cost, production efficiency, die life and so on. In this paper, the stamping process of two kinds of aluminum alloy products was simulated by Auto Form. The method of setting blank holding force and spring back compensation was introduced. At the same time, the setting of parameters such as die fillet, friction coefficient and draw bead was described in this paper. Finally, the optimization of die surface design was achieved by simulation.
On the Size Effects in Micro/meso Semisolid Extrusion–forging of A356 Aluminum Alloy

Abstract:Micro/meso forming is an economically competitive process for the fabrication of miniature metallic parts. Scaling conventional metal forming down to micro/meso scale leads to the so-called size effects. In this study, the size effects in micro/meso semisolid extrusion–forging (MSEF) of A356 aluminum alloy were numerically and experimentally investigated. An experimental setup for MSEF was developed, and the mechanical performance of A356 aluminum alloy in the semisolid state was tested. Then, the MSEF with various die-hole diameters and various friction coefficients were numerically investigated to examine the size effects in the processes. With certain punch displacements, it was found that the aspect ratio of the extruded pin decreased and the forging load increased during the miniaturization of the die-hole. In addition, the contact condition and the lubrication became increasing critical when the die-hole got smaller. Furthermore, various experiments were performed using A356 aluminum alloy. When the die-hole shrunk in the experiments, the changes of the pin aspect ratio and the forging load followed similar trends with the numerically simulated results. The size effects in the MSEF experiments mainly belong to the first-order size effect. In addition, no significant defect was found in the formed specimens with a die-hole diameter down to 0.55 mm, indicating great formability of the MSEF. The size effects identified in the MSEF process in this study assist in understanding the material flow and the cavity filling in the micro/meso semisolid forming with complicated geometrical shapes.
Defect Analysis of Complex-Shape Aluminum Alloy Forging

Abstract:The isothermal precision forging was applied for the purpose of forming aluminum alloy with complex shape. The complexity of forging is easy to lead to the occurrence of the defects, such as underfilling, folding, metal flow lines disturbance and fibre breaking. The reasons for the defects were analyzed on the basis of experiments and finite element method(FEM). The results show that the size of flash gutter bridge, the lubricating condition and the deformation process are the main factors influencing the filling qualities of complex-shape aluminum alloy forging. The folding defect is mainly caused by different velocities of filling cavities, fast flow of much metal in one direction and confluence of two or multi metal strands. Improper metal distribution in different regions can cause the flow lines disturbance and fast metal flow in one direction is also a cause of the flow lines disturbance. According to the reasons, some measures were taken to improve the quality of the forged parts. These studies can contribute to offering some experiences in making process project and optimizing the process parameters for forging complex-shape aviation products.
Influence of Deformation Extent on the Microstructure and Mechanical Properties of Aluminum Alloy Forging with Complex Shape

Abstract:Influence of deformation extent of preforming on the microstructure and mechanical properties of 7A09 aluminum alloy rib-web type forging with complex shape was investigated by methods of tensile test,metallographic observation,TEM and SEM observation in order to obtain the optimal forming process. Results show that the intensity and the hardness are increased with the incremental deformation extent of performing,while the plasticity and the stress corrosion resistance are decreased. With the increase of deformation extent of preforming,the storage deformation energy increases and refined grains are gained. Moreover,the increase of storage energy is in favor of the increase of solid solubility and the precipitation of strengthening phase,which can enhance the tensity and the hardness of forgings. The decreased electrical conductivity is mainly the result of grain boundary increase caused by the grain refinement. Therefore,deformation extent should be adjusted by above laws according to the application requirement of the parts when the forming process is designed.

Abstract:In order to choose an appropriate process for the isothermal precision forging of an aluminum alloy ring seat, prevent the occurrence of various defects and make the alloy possess qualified mechanical properties as well as resistance to stress corrosion, the finite element method (FEM) was adopted to simulate the forming process of the ring seat forging. The laws of metal flow were analyzed and high-quality aluminum alloy forging of the ring seat with perfect shape and appropriate performance were obtained by combining preforging with three times of die forging. The results show that severe shear deformation is easy to occur on the wall surface of the outer ring of the ring seat, which shall result in the coarse-grained defect, so the billet volume in the zone should be decreased properly. Billet volume should be calculated accurately in the process of billet design so as to avoid the outflow of plenty of metal caused by the excess metal in the late stage of final forging, which can avoid the folding defect in the wall of outer ring. By means of multiple die forging, excess metal in flash and wad is removed after each die forging step, which can not only reduce the resistance of the flash bridge in the next stage of die forging to lessen the forging force, but also prevent the folding defect caused by overabundance metal in the final die forging.

Abstract:The forging of rotating seat was applied to study the mechanism of defects happened in isothermal forging of aluminum alloy disk forging with complex shape by combining experiment with FEM(finite element method).The results show that the flow velocity of metal in radial direction can be controlled by using backward extrusion,which can prevent radial folding and fibre breaking of aluminum alloy disk forging with complex shape.The irrational distribution of metal in different regions of billet will result in under filling or convective folding because of lacking metal in local region,or will result in folding because of superabundance metal in local region.In upsetting,increasing friction resistance between bar and moulds and deformation ratio can make the flow lines distribute well along the billet,which can gain forging with rational distributed flow lines.

Abstract:An independently developed data interface software was employed to transfer the simulation results from the forging simulation software Deform-3D to the structural analysis FEA software Marc,in which the thermo-mechanical coupling structural analysis was conducted for the hot forging die of aluminum alloy during the entire forging process,and stress and strain distribution on the die were obtained.Using this method,the exact temperature and force boundary conditions of the whole forging process were added to the FEM model based on the forming simulation results,and the stress and strain histories for each node could be obtained,a general consideration of the die during the whole forging process was given.The proposed method can serve as preconditions to analyze the abrasion and fatigue of hot forging die.Besides,this method also provides a feasible way for other die stress and strain analysis.

Abstract:Effects of process parameters on microstructure and mechanical properties of the AM50A magnesium alloy components formed by double control forming (DCF) were investigated via a four-factor and four-level orthogonal experiment. The variable curves of DCF showed that the forging procedure was started in the following 35 ms after the injection procedure was completed. It was confirmed that the high-speed filling and high-pressure densifying were combined together in the DCF process. Better surface quality and higher mechanical properties were achieved in the components formed by DCF as compared to die casting (DC) due to the refined and uniform microstructure with a few defects or without defects. Injection speed affected more effectively the yield strength (YS), ultimate tensile strength (UTS) and elongation as compared to pouring temperature, die temperature and forging force. But the pouring temperature had a more significant effect on hardness as compared to injection speed, die temperature and forging force. Pouring temperature of 675 °C, injection speed of 2.7 m/s and forging force of 4000 kN except for die temperature were the optimal parameters for obtaining the highest YS, UTS, elongation and Vickers hardness. Die temperatures of 205, 195, 195 and 225 °C were involved in achieving the highest YS, UTS, elongation and Vickers hardness, respectively. Obvious microporosity and microcracks were found on the fracture surface of the components formed by DC, deteriorating the mechanical properties. However, the tensile fracture morphology of the components formed by DCF was characterized by ductile fracture due to a large number of dimples and no defects, which was beneficial for improving the mechanical properties.

Abstract:Three different die profiles for isothermal forging of cup-shaped component of 6A02 Aluminum alloy were proposed. The processes of isothermal forging were studied by numerical simulation using Deform 3D in order to clarify the effect of the die profile and processing parameters on the forming of the thin-walled, cup-shaped component. The simulation results showed that closed-die forging with optimized die profile was the most satisfactory process due to better filling property, minimized forging flash, and higher dimensional accuracy. Based on the simulation, the material flow and thermomechanical field variables including stress, strain, and strain rate were obtained. The results indicated that the effective stress in the billet during plastic flow was quite low so the requirement for the forging load and die strength was not stringent. In the present study, the microstructure evolution during the forging process was also characterized by evaluating the dynamic recrystallization fraction in different regions within the forged component based on the established critical condition and the kinetic model with respect to the thermal deformation behavior of 6A02 aluminum alloy. The dynamic recrystallization volume fraction gradually increased as the punch displacement increased and the final forging was supposed to be characterized by full dynamic recrystallization

Abstract:Flow forming is an advanced technology for manufacturing integrally thin-walled cylinders with orthometric stiffeners (longitudinal stiffeners (LSs) and transverse stiffeners (TSs)), and fold is a typical defect in this process. To understand the forming mechanism of fold defects, a flow forming finite element (FE) model of a representative cylinder with orthometric stiffeners was established, based on physical experiments. Meanwhile, the influence of geometry and process parameters on fold defects was investigated. In order to eliminate fold defects, the influence of sensitive parameter coupling on fold defects was investigated. It was found that the gap between the stiffener and groove wall in the flow forming process is the primary factor for the formation of fold defects, which is larger at the cross-region than that at TS and LS, and forms a surface pit during the subsequent forming process. Finally, the surface pit develops into the fold defect under the compression of material circumferential flow. Parametric analysis shows that the roller attack angle, groove corner radius and rotation trajectory of roller are sensitive to the development of fold defects. By coupling any two sensitive parameters, fold defects can be further weakened. By utilizing all three of them simultaneously, it is possible to completely eliminate fold defects. The results provide methods and guidance for improving the quality of aluminum alloy cylinders with orthometric stiffeners during flow forming.

Abstract:In order to reveal the flow rules of metal during the precision forming of the high rib-thin web forging, the simulation and experiment were conducted to investigate the deformation regularity based on a typical aluminum alloy T-joint forging during different forming process stages. The simulation results indicate that: the most difficult to fill is the corner on big-end of the T-joint because of larger resistance. But the corner can be filled by pressure-keeping and the peak value of temperature appears at the lateral web of T-joint, which is 453 C. With the forming process, the load was gradually increasing, and the increasing rate obviously accelerated. The simulation coincides with the results of the experiment, it also indicates that by placing reasonably the billet, keeping pressure, and being in strict accordance with those established process specifications, the dimensional accuracy can once meet the design requirements of the high rib-thin web aluminum alloy forging.

Abstract:Large-scale, high-strength aluminum alloy forgings are essential components in the aerospace industry, with benefits including increasing strength and decreasing weight. Accurate shape-property control is the secret to forging quality. This study uses the alloy 7050 to experimentally evaluate the parametric influence of cold compression on residual stress and mechanical characteristics. The evolutions of mechanical properties, microstructure and residual stress are theoretically studied using various cold compression strains from 1% to 5% on an equivalent part, of which the results are further applied on a complicated rib-structured die forging. It is demonstrated that increasing the compression strain reduces the tensile strength of the material, but has little impact on conductivity and fracture toughness. According to the TEM results, compression also encourages the precipitation and growth of precipitated phases, particularly in positions with high dislocation densities after aging. Cold compression significantly reduces residual stress; nevertheless, as compression strain increases, residual stress first decreases and then increases. With the use of rib-structured forging, it is observed that the compression strain for 7050 aluminum alloy ranges from 2% to 4%, and the combined pressing method of the rib and web improves the uniformity of residual stress.

Abstract:This paper mainly describes the key problems in the precision forging of large and complex-shaped light alloy components. By means of a developed technique, several magnesium alloy and aluminum alloy forgings have been produced successfully. Due to the different shapes of the forgings, a scheme of isothermal forming and the use of a female die has been adopted and a method in which plastic mats exerting die-locking pressure are used, has been proposed. According to the geometric shape and size of the forgings, local loading techniques and diffluence theory have been employed, which can effectively reduce the forging pressure, improve the die filling capacity and ensure the manufacture of high quality forgings.

Abstract:Defects analysis and tool optimization of the hot forged automotive balance shaft were conducted based on 3D and 2D finite element (FE) simulations in order to improve forging quality and productivity. In practice, folding was observed on the forgings. 3D simulation of the whole forging process was implemented to observe the defect morphology, which was consistent with the actual. Meanwhile, the formation and thickness of folding were analyzed by using 2D simulation. According to the results, the metal flow folded into the closed ring at the stiffened rib when the metal transited through the cavity. The folding location was determined by large temperature gradient, big rotation angle, high damage value, and low metal flow velocity. The thickness of the folding was less than 5 mm. Finally, the forging tools were redesigned by increasing draft angle and fillet radius on preforging dies. Forgings without defects were obtained in simulation and practice.

Abstract:AbstractAluminum alloy thin-walled shells with corner are important components of aircraft lubricating oil tank for protective. The existing process mainly adopts cold stamping combined with manual multi-pass straightening and shape correction. Due to its asymmetrical shape and corner, there are serious defects such as wrinkling and springback during stamping, which restrict the mass production of this kind of products. In this paper, the forming mechanism of defects and the influence of process parameters on it were investigated numerically and experimentally. The results demonstrated that the wrinkling concentrated on the side wall of workpiece was caused by more feeding and metal accumulation in local areas due to stress concentration. There was obvious thinning at the small diameter edge (SDE) of workpiece which can reach 10.0% locally. The springback in different areas of workpiece varied greatly. Massive positive springback occurred at the SDE and the large diameter edge (LDE), and a small amount of negative springback occurred at the top left of the workpiece due to insufficient material extension. The wrinkling and springback can be ameliorated by increasing the blank holder force (BHF) while the thinning will be aggravated. Besides, the increase of friction coefficient and die closing pressure (DCP) can also reduce the wrinkling and springback, respectively. For the workpieces in this paper, the forming defects can be greatly improved within the following process parameters: the BHF of 15 to 20 kN and the stamping speed of not less than 20 mm/s and the DCP of above 350 kN.

Abstract:The effect of temperature distribution on warm forming performance was investigated for 5083-O (Al-Mg) sheet metal blanks. Combined isothermal/non-isothermal FEA with design of experiments tools were used to predict appropriate warm forming temperature conditions for deep drawing and two-dimensional stamping cases. In the investigated temperature range of 25–250 °C, the formability of Al-5083 alloy is found to be greatly dependent on the temperature distribution of the die and punch. To achieve increased degrees of forming, different temperature levels should be assigned to the corner and body of the die and punch. And the optimal temperature distributions for warm deep drawing and warm two-dimensional stamping are not identical.

Abstract:This paper presents results on the microstructure and mechanical properties of a new low-cost titanium alloy Ti-5Al-1.5Mo-1.8Fe after different forging processes. The β phase transformation temperature of this alloy was 950 °C. In this study, the forging temperatures were designed at 920 °C and 980 °C, and the deformation degree ranged from 20% to 60%, with an interval of 20%. This study investigated the impact of the equiaxed α phase and shape of the lamellar microstructure on the tensile characteristics and fracture toughness of an alloy. The research employed a microstructure analysis and static tensile testing to evaluate the effect of forging temperatures and degree of deformation on the microstructure features. The findings revealed that forging temperatures could modify the microstructure characteristics, and the degree of deformation also affected this microstructure. This study demonstrates that a bimodal structure with an equiaxed α phase can be utilized to balance high strength and high ductility, resulting in better overall mechanical properties.

Abstract:Formability of metallic sheet has always been a research focus in incremental sheet forming (ISF), especially for lower-ductility materials. Friction stir assisted ISF (FS-ISF) can effectively improve the local temperature of the sheet and formability. However, high-speed friction between the tool and the deforming sheet metal might cause bad surface quality, and process parameters have contradictory effects to formability and surface quality. To solve this puzzle, the effects of four factors on forming temperature and surface quality were analyzed by orthogonal experiments for FS-ISF of a truncated cone with constant wall angle of AA2024-T. Two surface defects of FS-ISF were analyzed and a process window for FS-ISF was proposed for higher forming temperature with reasonable surface quality. The applicability of process window proposed was verified by FS-ISF of another truncated cone with varied wall angle using AA2024-T and AA5052-H32. Through process optimization, the formability has been greatly improved while ensuring reasonable surface quality at the same time.

Abstract:Large-scale titanium alloy forging is a key load-bearing component in an airplane.However the die forging process of the large-scale titanium part is very complex due to large dimension,significant varying crosssection,and complicated structure.The numerical simulation is an efficient approach for investigating the complicated die forging process.Thus,to establish a reasonable 3D-FE model for die forging process of large-scale titanium alloy forging is one of the key problems urgently to be solved in RD of this forming process.Based on DEFORM-3D,a reasonable FE model of the die forging process is developed in this paper.The distribution and variation of the temperature,strain,and damage in the process have been investigated.The results indicate that:the heat generated from plastic deformation can compensate for part of heat loss,so the extension of chilling layer has been prevented;the cross-section for the front of forging changes significantly,and thus the macro crack is prone to occurrence in the forming process;due to split-flow behavior of material,the possibility of crack occurrence in the area near cross rib at the bottom of forging is large.
