Abstract:Many newer higher strength materials are being synthesized for variable automobile, aerospace and manufacturing applications in the present scenario. Since it is very difficult to cut such materials using conventional machining process, it is important to utilize unconventional machining process. In the present study, a detailed survey has been made to analyze the influence of various process parameters, effects of electrodes, optimization and electrolytes on performance measures in Electro chemical machining process. The effects of pulse related parameters on electrode materials, coating materials and its thickness on material removal, overcut and surface topography were investigated under different perspectives such materials, electrolyte and machining parameters. From the detailed literatures, it has been inferred that still lot of research works have been required to find the suitable electrolytes and their combination during the machining process. It has also been found that the performance measures of the machining process can be improved by adopting different and suitable optimization algorithms.

Abstract:<p>Electrical discharge machining (EDM) is a thermophysical-based material removal process that has excellent ability for noncontact machining of brittle and hard materials with accurate 3-D complex shapes. Improvements in machining characteristics, including the material removal rate (MRR), surface integrity, electrode wear rate (EWR), energy consumption, and negative environmental impact, are significant for further developing the performance of the EDM process. Recently, magnetic field assisted method has shown great potential and superiority for enhancing the machining process and its performance due to the ease of contactless forces. In this paper, a review was conducted on the magnetic field-assisted electrical discharge machining process. This review first presented the principles and modeling of magnetic field-assisted electrical discharge machining (MF-EDM) and then analyzed the effect of magnetic fields on machining performance including the discharge status, MRR, EWR, and surface integrity. Parametric optimization and machining characteristics of typical difficult-to-cut materials in the MF-EDM process were further investigated. Finally, future research directions and trends were suggested for exploring new applications of magnetic field assisted technology in the electromachining process.</p>

Abstract:Electric discharge machining (EDM) is a material removal process that is especially useful for difficult-to-cut materials with complex shapes and is widely used in aerospace, automotive, surgical tools among other fields. EDM is one of the most efficient manufacturing processes and is used to achieve highly accurate production. It is a non-contact thermal energy process used to machine electrically conductive components irrespective of the material’s mechanical properties. Studies related to the EDM have shown that the process performance can be considerably improved by properly selecting the process material and operating parameters. This paper reviews research studies on the application of EDM to different grades of stainless steel materials and describes experimental and theoretical studies of EDM that have attempted to improve the process performance, by considering material removal rate, surface quality and tool wear rate, amongst others. In addition, this paper examines evaluation models and techniques used to determine the EDM process conditions. This review also presents a discussion on developments in EDM and outlines the likely trend for future research.

Abstract:Micro/nano-machining (MNM) is becoming the cutting-edge of high-tech manufacturing because of the increasing industrial demand for supersmooth surfaces and functional three-dimensional micro/nano-structures (3D-MNS) in ultra-large scale integrated circuits, microelectromechanical systems, miniaturized total analysis systems, precision optics, and so on. Taking advantage of no tool wear, no surface stress, environmental friendliness, simple operation, and low cost, electrochemical micro/nano-machining (EC-MNM) has an irreplaceable role in MNM. This comprehensive review presents the state-of-art of EC-MNM techniques for direct writing, surface planarization and polishing, and 3D-MNS fabrications. The key point of EC-MNM is to confine electrochemical reactions at the micro/nano-meter scale. This review will bring together various solutions to "confined reaction" ranging from electrochemical principles through technical characteristics to relevant applications.

Abstract:<p>Because of several advantages, such as no tool wear, independence on the mechanical properties of the material, and high machining efficiency, electrochemical machining (ECM) has become a viable method for machining components in numerous industrial applications, particularly in the manufacture of typical aero-engine components with complex structures fabricated from materials that are difficult to cut. This paper highlights the current developments, new trends, and technological advances of key factors of ECM, such as electrochemical dissolution characteristics of novel difficult to cut materials which are often used in aero-engine, numerical simulation of electrochemical process, design for the complex profile and structure of cathode tool, flow field simulation and design for uniform electrolyte flow, and innovation of electrochemical machining or hybrid methods which reflect the state of the art in academic and industrial research on electrochemical machining in aero-engine manufacturing.</p>

Abstract:Electrochemical machining (ECM) is widely used as a special process in the manufacturing of parts. The introduction of a magnetic field can improve manufacturing quality and increase the electrochemical reaction rate. Magnetic fields have a non-negligible influence on processes such as mass transfer, polarization, limiting current density, electrocrystallization, and anodic dissolution in electrochemical reactions. This paper provides a comprehensive review of magnetoelectrochemistry (MEC) techniques and the effect of magnetic fields on ECM. Starting from the MEC effects caused by magnetic fields acting on ECM, as well as Maxwell stress effects and magnetocaloric effect, which have not yet been studied in the field of ECM, this paper summarizes the effect of magnetic field on electrochemical reaction rate, flow field, physicochemical properties of electrolyte, and material formation in ECM, reviews existing magnetic field-assisted ECM technologies, and proposes future applications of magnetic fields in electrochemical additive manufacturing (ECAM) technologies. Finally, the paper provides a summary and outlook to serve as a reference for MEC processing.

Abstract:The machining technology for tungsten hole faces considerable challenges. Electrical Discharge Machining (EDM), as a non-traditional machining technique, is widely applied due to its capability to process conductive materials. This technique is characterized by high precision metal processing, high material removal rate, and low tool wear rate. Molecular dynamics simulation technology is employed in this study to model the single pulse discharge process, with the aim of elucidating the erosion mechanism of different melting point metal materials in the melt pool during spark discharge and the effect of pressure difference inside and outside the melt pool. Moreover, for the efficient machining of tungsten materials, Electrospark-electrochemical Hybrid Energy Field Machining (ECEM) method is proposed, which is conducted under a certain conductivity salt solution. The simultaneous high-speed electric spark discharge and electrochemical action effectively promote the rapid formation of spark plasma discharge channels. Orthogonal experimental data and images are utilized in this paper to study the machining of tungsten micropores, with the effects of pulse width, pulse interval, peak current, and concentration of NaNO 3 being analyzed, and the optimal machining parameters being determined.

Abstract:Electrochemical discharge machining (ECDM) combines the process characteristics of both electric discharge machining (EDM) and electrochemical machining (ECM). ECDM combines the advantages of both processes to achieve high precision and high surface-quality machining. It has a broad application prospect. This paper briefly introduces the development history of ECDM. The machining mechanism of ECDM is explained. The applications of ECDM machining features are listed, including drilling, milling, turning, cutting, and hybrid machining methods, for process performance enhancement. A comprehensive analysis of the process parameters of ECDM and their impact on process performance is presented. The paper surveys the extensive ECDM research and concludes with a discussion of the future direction of ECDM.

Abstract:Abstract Electrochemical machining (ECM) is an efficient and precise manufacturing technology with broad prospects for numerous applications. As a subset of electrochemical machining, electrochemical polishing (ECP) is an advanced surface finishing method that utilizes electrochemical principles to produce smooth and reflective surfaces on various materials, particularly metals. This process is distinguished by its ability to refine surfaces without causing scratches or other forms of mechanical damage, thereby providing a significant advantage over traditional mechanical polishing techniques. The high processing efficiency of ECP renders it particularly suitable for industries that demand large-scale production and high-quality surface finishes. This work reviews the fundamental aspects of ECP, comparing three mechanisms: viscous film theory, salt film theory, and enhanced oxidation–dissolution equilibrium theory. Furthermore, it examines the factors influencing the effectiveness of ECP, including electrolyte composition, temperature, electropolishing time, voltage, and current. Applications of ECP in stainless steel, copper, nickel, and tungsten are also explored, along with a summary of its integration with advanced technologies. Finally, perspectives on the future development of ECP are discussed.

Abstract:To solve the machining problem of thin-walled long tubes parts which are made of hard-to-cut materials,the electrochemical etching machine tool and technological equipment have been developed.The machining experiments of thin-walled long tubes parts which are made of CVD tungsten layer on single-crystal molybdenum ubstrate are carried out on the machining tools.The proper electrochemical etching parameters are selected according to the experiments.The result indicates that the thin-walled long tubes parts are processed effectively and automatically by the electrochemical etching machine tool which supplies a new manufacture method to the cylindrical surface of the thin-walled long tubes parts which are made of hard-to-cut materials.

Abstract:The service properties and lives of mechanical parts and components are closely related to their surface quality and precision, and many of the frictional surfaces are required to be finished thereby improving the surface quality and precision. In electrochemical mechanical finishing (ECMF) processes, the surfaces of metal parts are removed through the electrochemical anodic dissolution to obtain the desirable dimensions and surface finish. ECMF is characterized by the independence of the hardness of workpiece and little wear in tools. As a result, it has received more and more attention in the research area of polishing and finishing for mechanical parts. This article reviews the practical works in ECMF technologies from the aspects of surface quality and precision characteristics. Not only excellent surface quality but also high precision dimensions of parts can be obtained with ECMF. It has wide applications in machining precision mechanical parts and components.

Abstract:With excellent characteristics such as strong wear resistance, high hardness and good insulation, insulating hard and brittle materials such as optical glass and engineering ceramics are widely applied in modern industry. However, it is very difficult to machine these advanced insulating hard and brittle materials with traditional machining methods such as cutting or grinding, by which the dimensional accuracy or processing efficiency is very low. Electrochemical discharge machining (ECDM) process is an emerging non-traditional machining process that relies on spark discharge and chemical etching to etch materials and has great potential for machining various insulating hard and brittle materials. This paper introduces the gas film formation process and material etching mechanism during ECDM and summarizes the current research status in terms of electrical parameters, electrode structure, electrode motion, auxiliary liquid supply, and electrolytes that affect the processing performance of ECDM. Multi-energy field combined processing techniques have also attracted the interest of researchers. Various hybrid machining processes are introduced. Finally, the currently researches are summarized and some improvement measures that can improve the processing performance of ECDM are discussed for future research.

Abstract:A new machining method based on electrochemical discharge machining(ECDM) by putting conductive particles into the ECDM electrolyte to machine non-conductive materials has been investigated in this paper.Experiments of powder-mixed ECDM(PM-ECDM),which Pyrex glass has been used as workpiece,have been conducted.By analyzing the influence parameters such as applied voltage,electrolyte concentration and powder concentration,the experiment results demonstrated that PM-ECDM can acquire better surface quality compared with ECDM.

Abstract:The accelerated growth of additive manufacturing (AM) technologies has greatly aided the expansion of the affiliated manufacturing industry, leading to cost savings in labor, materials, and time. However, manufacturing defects still limit the range of potential applications of AM components. Among the various surface treatments existing for AMed parts, electrochemical techniques have been considered as a promising way to improve the surface roughness, mechanical properties, corrosion resistance and biocompatibility of the fabricated parts. The application of electrochemical techniques in AM is graduallygettingmoreattention. This work focuses mainly on directed energy deposition (DED) or laser powder bed fusion (L-PBF) fabricated metals and systematically evaluates the existing body of knowledge on electrochemical applications for metallic AMed parts based on the dissolution curve. According to the different regions of the dissolution curve (passivation, polishing, and pitting), the applicable principles of electrochemical techniques are introduced and comprehensively detailed. The main influencingfactors including electrolyte types, electrochemical parameters, material characteristics, and processingmethods of electrochemical applications are comprehensively discussed. Lastly, hybrid manufacturing possibilities and practical applications of electrochemical techniques are detailed. This work identifies the gaps in the existing scientific understanding and describes the prospects for electrochemical polishing in surface treatment of AMed parts in industrial applications.

Abstract:Electrochemical discharge machining (ECDM) utilizes the principle of thermal melting and chemical dissolution for machining “non-conductive” materials like ceramics, glass, silicon wafers. These materials exhibit colossal applications in the fields of MEMS and lab-on-chips. Since its first demonstration, different aspects of the ECDM process have been studied for improving its efficiency. However, only a few numbers of studies were delineated to comprehend the mechanism of gas film and effective parameters for its stability concerning the machining repeatability. This paper comprehensively reviews the gas film mechanism concentrating on bubble formation, bubble adherence, bubble amalgamation, departure and breakdown behavior. The parameters for controlling the gas film stability such as voltage, current, gas film formation time, gas film thickness, surface tension, viscosity, surface topography, magnetic field, tool electrode’s motions and material, are also likewise discussed. Moreover, research findings on ECDM performance based on discrete input parameters is also covered and presented. It was concluded that stabilized gas film significantly influences machining efficacy and can be achieved effectively by controlling the electrolyte’s electrochemical properties, tool electrode shape and motions. Further, the paper underlines the future possibilities that may have the potential to enhance the ECDM performance.

Abstract:Free of tool wear, residual stress, and surface damage, elec-trochemical nanomachining (ECNM) plays an irreplaceable role in advanced manufacturing, via the production of ultra large scale integrated circuits, microelectromechanical systems, and various nanodevices. The principles of ECNM are classified as electroforming, electrolysis, electrochemical corrosion, and etching. The working modes of ECNM include direct writing and template forming. ECNM applies to not only the fabrication of three-dimensional nanostructures but also the production of super-smooth surfaces with roughness no higher than 1 nm. Both of these are crucial in modern advanced manufacturing. The key point of ECNM is the spatial confinement of electrochemical reactions. This review will focus on this point and briefly introduce the principles, methodologies, applications, and prospects of ECNM.
