Abstract:Heat treatment (HT) is an important approach to tune the structure and mechanical properties of as-printed or hot-isostatic-pressed (HIPed) additive manufacturing materials. Due to the carbide precipitates extensively existing after HT with air cooling, this paper studies the microstructure and mechanical behavior of laser powder-bed-fused (L-PBFed) GH3536 superalloy with laminar carbide precipitates at grain boundaries. By comparing with air-cooling samples and water-quenched samples, the results revealed that air cooling often introduced precipitates at grain boundaries, which impede the plastic deformation and are prone to lead to severe transgranular cracks on the fracture surface, contributing to a higher strain-hardening rate but lower ductility of HTed sample. Water quench can largely eliminate the grain-boundary precipitates, contributing to an optimized ductility even with smaller grain size. This work provides more details on the precipitate-deformation relation after HT.

Abstract:Laser powder bed fusion (LPBF) produces significantly different microstructures compared with those produced by conventional manufacturing. The heat treatments of conventional manufacturing may not be suitable for the parts produced by LPBF. This study systematically investigated the effect of heat treatment on mechanical behavior and microstructure evolution of Al-Cu-Mg alloy fabricated by LPBF. The specimen with the optimal solid solution treatment has dislocation strengthening and solid solution strengthening effects, thus have higher yield strength (YS), ultimate tensile strength (UTS), and elongation than the as-fabricated specimen. High-density acicular ultrafine Al2CuMg phase and some coarse granular Al6Mn phase were observed in the matrix after the post artificial aging. The Al2CuMg precipitation further improved the YS, but the Al6Mn precipitation decreased the UTS and plasticity. As such, by selecting the appropriate heat treatment conditions, the microstructure and mechanical properties of the LPBF Al-Cu-Mg specimens can be comprehensively tailored according to specific user requirements in the application.

Abstract:The response of heat-treatment of an Al-5Mg2Si-2Mg alloy fabricated by laser assisted powder bed fusion (LPBF) was investigated for microstructural evolution and mechanical properties. The results showed that the as-LPBFed Al-5Mg2Si-2Mg alloy was featured by the refined compact Al-cells and the divorced Mg2Si eutectic network. After solution at 490 ºC for 1 h, the Mg2Si eutectics were broken to form coarse Mg2Si particles. On the contrary, the characteristics of as-aged microstructure included the heritage of Al-cells and divorced Mg2Si eutectics, and the newly formed ultrafine in-situ Mg2Si particles in the matrix. Tensile results indicated that solution with and without subsequent ageing are not effective for strength improvement. The relative density, yield strength and ultimate tensile strength (UTS) of as-LPBFed alloy decreased obviously from 99.25 %, 295 MPa, and 453 MPa to 98.75 %, 167 MPa, and 292 MPa, respectively. On the other hand, the yield strength of 377 MPa, UTS of 488 MPa and elongation of 9.6 % can be achieved after direct ageing at 180 ºC for 3.5 h, showing 28 % increase of yield strength in comparison with as-LPBFed alloy, but still with excellent ductility for engineering applications. It is found that the enhanced mechanical properties are mainly attributed to the newly formed ultrafine in-situ Mg2Si particles. From the results above, the direct ageing was found as a suitable heat treatment method capable of enhancing the strength of as-LPBFed Al-5Mg2Si-2Mg alloy.

Abstract:This study investigated the microstructures and tensile properties of as-build and heat-treated (including T6, T2, and T6-T2 treatments) AlSi10Mg samples fabricated by laser powder bed fusion (LPBF). The microstructure analysis revealed that the trend of eutectic Al-Si phase distribution along grain boundaries for heat-treated samples was significantly weakened, and the eutectic Al-Si phase was transformed into Si particles which were uniformly distributed in α-Al matrix. For the T6-T2-treated specimens, the Si content in particles was the highest. Meanwhile, the T6 treatment increased the proportion of equiaxed grains on vertical section most significantly. However, in the wake of heat treatments, the average grain size on horizontal section had little change while the average grain size on vertical section was increased. The properties analysis demonstrated that the T6-T2-treated specimens obtained the best elongation and worst strength. Besides, the T6 treatment eliminated the anisotropy of the LPBFed specimens basically and synergistically obtained the best combination of strength and plasticity. The T6 treatment weakened the direction difference to the greatest extent, whereas the T2 treatment minimized the stress concentration. According to the comparative finding, the Si content in particles played an important part in properties. Besides, the relationship among inverse pole figure (IPF) maps, pole figure (PF) maps, the mass fraction and distribution of Si in Al matrix and Si particle, the grain size, kernel average misorientation (KAM), and mechanical properties under different heat treatments was established, which provided a new idea for the selection of heat treatments on LPBFed parts.

Abstract:Platform preheating is a common strategy towards reducing residual stress and distortion of additively manufactured metal components by powder bed fusion – laser beam (PBF-LB) due to the lowered thermal gradient. However, platform preheating can lead to in-situ ageing for aluminium alloy components in the building process, which will affect the mechanical properties. In this work, the microstructures of PBF-LB AlSi10Mg built on preheated (150 °C) and un-preheated (ambient) platforms have been characterized in detail by various electron microscopy techniques in order to better understand the influence of platform preheating on mechanical properties. Furthermore, the influences of T5 ageing and solution treatment plus ageing (T6) on microstructure and mechanical properties have also been examined. Platform preheating to 150 °C improves strength, which is associated with the in-situ precipitation of granular or rod-shaped Si phase and needle-like β'' phase. To the best of our knowledge, this is the first report on the observation of β'' precipitates in PBF-LB Al–Si–Mg alloys in the as-built state. Upon T5 treatment, the ambient platform material exhibits significant age hardening while only marginal age hardening is observed for the 150 °C platform material. Consequently, the materials built at different platform temperatures show similar mechanical properties after T5 treatment. The age hardening response is more pronounced when a rapid solution treatment (RST, 520 °C for 10 min) is adopted instead of the conventional solution treatment (CST, 520 °C for 2 h) owing to the precipitation of a higher number density of needle-like β'' phase during ageing. The T5 treatment improves both yield strength and tensile strength, but the improvements in strength are accompanied by a reduction in ductility. On the other hand, the RST-T6 treatment substantially improves ductility and reduces the tensile strength while maintaining the yield strength for the 150 °C platform material. Based on the microstructural analysis, the influences of platform preheating and post-build heat treatment on mechanical properties of PBF-LB AlSi10Mg are discussed.

Abstract:The present study addressed the effect of heat treatment process on microstructure of an AlSi10Mg lattice structure with a body-centered cubic unit cell manufactured via laser powder bed fusion (LPBF). The as-manufactured lattice specimen exhibited a unique cellular structure composing of primary α-Al phases bounded by α-Al/Si eutectic microstructure. A gradient microstructure (continuous microstructural changes) was found in the node and strut portions composed of the lattice specimen. The microstructure appears more equiaxed and coarser with approaching the bottom surface of both portions. The continuous microstructural changes contributed to a variation in hardness measured at different locations in the as-manufactured lattice specimen. Si particles finely precipitate in the primary α-Al phases, and eutectic Si particle coarsening occurs at an elevated temperature of 300 °C. The microstructural coarsening is more pronounced at a higher temperature. A number of significantly coarsened Si particles and a stable Fe-containing intermetallic phase (β-AlFeSi) were observed at all locations in 530 °C solution-treated specimen. The homogenous microstructure results in a constant hardness value independent of the location in the lattice specimen. These results provide new insights to control the compressive properties of the AlSi10Mg lattice structure manufactured via LPBF by subsequent heat treatment processes.

Abstract:Purpose Mg-Al powder mixture was used to manufacture Mg-Al alloy by laser powder bed fusion (LPBF) process. This study aims to investigate the influence of initial Al content and processing parameters on the formability, microstructure and consequent mechanical properties of the laser powder bed fused (LPBFed) component. Design/methodology/approach In this study, Al powder with different weight ratio ranged from 3 to 9 per cent was mixed with pure Mg powder, and the powder mixture was processed using different LPBF parameters. Microstructure and compressive properties of the LPBFed components were examined. Findings It was found that the presence of Al significantly modified the microstructure and improved the mechanical properties of the LPBFed components. Higher volume of ß-Al12Mg17 precipitates was produced at higher initial Al content and higher laser energy density. For this reason, the a-Mg was significantly refined and the compressive strength was improved. The highest yield compressive strength achieved was 279 MPa when using Mg-9 Wt. % Al mixture. Originality/value This work demonstrates that LPBF of Mg-Al powder mixture was a viable way to additively manufacture Mg-Al alloy. Both Al content and processing parameters can be modified to control the microstructure and mechanical properties of the LPBFed components.

Abstract:AlSi10Mg is the most widely additively manufactured and commercialized aluminum alloy and has been used in this study to analyze the effect of heat treatment on its microstructure and mechanical properties. Although research indicates AlSi10Mg parts produced by selective laser melting have characteristically very fine microstructures, there is a need for more intensive study to comprehend the effect of heat treatment on the mechanical properties of this alloy by analyzing its microstructure. In this study, AlSi10Mg specimens heat-treated at varying temperatures were analyzed by optical and electron microscopes. Micro-indentation hardness and tensile tests were performed to evaluate mechanical properties while considering the specimen build orientation. Observation shows that it is nearly impossible to completely dissolve the evolved second phase silicon-rich particles, which may have significant effects on the mechanical characteristics. Electron microscopy images show the evolution of iron-rich particles in the Al matrix, which may have a significant influence on the mechanical properties of the alloy.
Effective Control of Microstructure Evolution in AZ91D Magnesium Alloy by SiC Nanoparticles in Laser Powder-Bed Fusion

Abstract:Laser Powder-Bed Fusion (LPBF) of Mg-Al alloys is a promising way to additively manufacture Mg-Al alloy components. However, the grains of the LPBF-processed AZ91D Mg-Al alloys could be coarse. The grains might undergo columnar growth, which is less resistant to hot tearing than equiaxed growth. Refining the microstructure by manipulating the processing parameters requires extensive experimental work. In this study, we used SiCnp-decorated AZ91D powder to additively manufacture AZ91D-SiCnp composites. The nanoparticles react with the melt, ensuring a high density of nucleation sites. The nanoparticles at the solid–liquid interface significantly blocked the diffusion of Al solute atoms, leading to solute enrichment at the interface. The remaining melt undercooled to a greater extent comparing with the nanoparticle-free melt, thus more potential nucleus were activated. As a result, columnar-to-equiaxed transition of the grains' growth has been achieved and the grains' size has reduced significantly by assembling SiCnp onto the feedstock AZ91D powder. In conclusion, AZ91D-SiCnp composites with desirable microstructure and mechanical properties have been successfully manufactured by LPBF.
Tailoring heat treatment for AlSi7Mg0.6 parts with as-built surface generated by laser powder bed fusion to reduce surface roughness sensitivity

Abstract:The most important advantage of additive manufacturing by laser powder bed fusion (PBF-LB) technique is the ability to produce geometrically complex parts, but the problem is their rough surfaces, often difficult or inaccessible to finish by machining. Therefore, research to improve the reproducibility of the mechanical behavior of parts manufactured from aluminum alloy powders with as-built surfaces is of vital importance for the aerospace and automotive industries. Since local notches occurring on rough surfaces after the PBF-LB process are unavoidable, the way to solve this problem is to obtain as-built surfaces of the highest possible quality and to adapt a post-process heat treatment that increases the ductility and fracture toughness of the material. To this end, the present work focused on the study of the mechanical performance of AlSi7Mg0.6 samples with a rough as-built surface in the as-built state and after several variants of post-process heat treatment, combined with a detailed analysis of the microstructures corresponding to these states. Tensile samples built on a platform preheated to 100 °C, achieved a relative density of 99.85%, satisfactory surface quality, a relatively low level of residual stress and moderate crystallographic texture. Despite the rough surface, the samples under the as-built condition and after different variants of heat treatment (direct aging (DA), stress relieving (SR), and solution annealing followed by artificial aging (T6)), achieved tensile properties comparable to those reported in the literature for PBF-LB samples with machined surfaces. The resulting combinations of tensile properties of PBF-LB samples after different heat treatment variants were evaluated using the quality index (QI) commonly used to assess the quality of heat-treated Al-Si-Mg castings. It was found that the proposed T6 treatment provides the best combination of strength properties and ductility, compared to those obtained after both DA and SR, as well as after T6 treatment of high-quality castings, from the point of view of reducing the sensitivity of AlSi7Mg0.6 alloy to surface roughness.

Abstract:AlSi10Mg processed by laser Powder bed fusion is expected to have remarkable Mechanical properties due to the dominant cellular Microstructure. Nevertheless, the as-processed material is known to contain significant residual stresses, as well as a textured microstructure resulting in anisotropic mechanical properties. To mitigate these problems, a retrofitted heating system was used to elevate the process temperature to 200 °C. The characterization results show low levels of Porosity, Anisotropy, and Residual stress. Furthermore, the effect of three Heat treatment conditions (as-built, stress relief, and T6) on the Tensile properties was investigated. For this purpose, 14 tensile samples were built in seven different orientations. Digital image correlation was used to understand the deformation mechanism for each Heat treatment condition. It was observed that the as-built material has comparable Properties to the stress relieved condition, while T6 heat treatment resulted in increased ductility. Based on the results, LPBF processing of AlSi10Mg at elevated temperature can potentially eliminate the need for post-process stress relief Heat treatment.

Abstract:The effect of various iso‐thermal heat treatments on powder bed fusion‐laser beam (PBF‐LB) AlSi10Mg alloy has been widely studied; however, a process‐property relationship has not yet been established. In addition, the eutectic Al‐Si network breakdown and coarsening of eutectic Si from low‐to high (200oC–500oC) temperature heat treatment has not been investigated systematically. Therefore, the AlSi10Mg alloy is heat‐treated at 200oC, 300oC, 400oC, and 500oC for various holding times ranging from 0.5 to 32 hours. Uniaxial tensile and hardness tests are conducted, and the microstructure is characterised in detail. A unique approach is adopted for estimating Si solubility where 200oC heat‐treated microstructure data is used to estimate solute trapping due to the high cooling rate in the as‐fabricated state. Furthermore, it was observed that increasing the heat treatment temperature and time reduces the strength and strain hardening rate but increases the tensile elongation up to 400oC heat treatment. Above 500oC, the yield strength increases, and the elongation reduces compared with the 400oC heat treatment owing to the refined Fe containing dispersoid formation at 500oC. The important outcome of this study is heat treatment process‐property contour maps that are useful for fine‐tuning the mechanical properties of PBF‐LB AlSi10Mg alloy for industrial rapid prototyping application. Abstract:In this work, heat treatments were performed on autogenously laser welding of laser powder bed fusion (LPBF) AlSi10Mg alloys to improve mechanical properties of welded joints. After welding, the welded joint was heat treated by direct aging (DA) and solution heat treatment and artificial aging (T6) treatment. The porosity, microstructure and mechanical performance of the welded joints after DA and T6 treatments were investigated and compared with the as-welded joint. Results show that the microhardness of weld metal (WM) has been increased to over 93.5 HV 0.1 after DA treatment, while the microhardness in the T6 welded joint is reduced to 77.0 HV 0.1, from 82.0 HV 0.1 in the as-welded joint. The ultimate tensile strength (UTS) of the DA treated joint reaches 276.5 MPa, showing an increase of 43.0% compared with as-welded joint. The DA heat treatment of the LPBF AlSi10Mg welded joints effectively improves the hardness and the UTS, which can be mainly attributable to the reduction of the hydrogen pores, the enhancing effect of solid solution strengthening coming from the Si element in the Al matrix and the dispersion strengthening of Si precipitation.

Abstract:AlSi10Mg alloy was prepared by laser powder bed fusion (LPBF). The evolution of microstructure and mechanical properties after diverse aging temperatures were systematically studied. The metastable ultra-fine cellular structure was obtained for as-built specimens. Aging at lower temperatures (100–225°C) promotes the formation of a large number of Si-rich precipitates, and the original Si networks can be retained. With the increase in aging temperature, Si network gradually broke apart, and Si-rich particles grew and spheroidised. The hardness increases with temperatures up to 175°C, and decreases thereafter, while the opposite trend was observed for elongation. Excellent comprehensive mechanical properties with a tensile strength of 381 MPa and elongation of 5.2% can be obtained at 225°C for 2 h. Highlights The effect of aging temperatures on microstructure stability and mechanical properties of additive manufacturing AlSi10Mg alloy has been revealed systematically. The Si-rich precipitates and eutectic Si network were responsible for the observed mechanical properties changes. A good combination of strength and ductility is obtained at 225°C for 2 h aging heat treatment.

Microstructural characterization was carried out by Optical Microscopy (OM), X-Ray Diffraction (XRD), Scanning Electron Microscopy (SEM), and Transmission Electron Microscope (TEM). Mechanical characterization was carried out by tensile tests at room temperature. The formation of fine AlSiFe phases such as α-AlFeSi and β-AlFeSi had no deleterious effect on the mechanical properties compared to previous studies for AlSiMg alloys without Fe. However, compared to the as-printed condition, the T6 heat treated sample decreased the ultimate tensile strain significantly, while the elongation to the fracture presented a slight improvement.

Abstract:Laser powder bed fusion (LPBF) manufactured parts often suffer from porosity defects due to the rapid cooling and solidification processes, as well as the complex flow dynamics within the molten pool. These defects directly affect the mechanical properties of the manufactured components. Therefore, it is imperative to investigate control methods for mitigating pore defects and further improve the development of LPBF technology. This work delved into the evolution mechanism of multi pores in LPBF built AlSi10Mg and Inconel 718 alloys. A multi-physics coupled finite element model was developed based on the level-set method, incorporating heat transfer, Marangoni flow, and mass transfer associated with recoil pressure. The results clearly demonstrate that the shielding gas flow has a non-negligible effect on the pore evolution and significantly reduces the porosity in alloys with different dynamic viscosities. The pores are completely eliminated within two alloys as the shielding gas velocity is 2.0 m/s, 3.0 m/s, and 4.0 m/s, respectively. However, the escape time of pores in AlSi10Mg alloys increases dramatically as the velocity is too excessive to over 2.0 m/s, indicating the increase by 92.5 μs and 120.0 μs, respectively, when the velocity reaches 3.0 m/s and 4.0 m/s. The escape time of pores in Inconel 718 is in obvious contrast to that in AlSi10Mg alloy, meaning that the escape time decreases by 5.0 μs at 3.0 m/s and 40.0 μs at 4.0 m/s, respectively. The experimental results show that the shielding gas velocity significantly affects the porosity and mechanical properties of the components.

Abstract:Developing effective heat treatments to enhance the property of LPBF-produced aluminum alloys has received strong attention in recent years. In this paper, we present a systematic study on the effect of heat treatment on the LPBF-fabricated Al-Cu-Li-Sc-Zr alloy. The heat treatment temperatures were designed according to the phase transformation and precipitation kinetic analyses. Based on precipitation kinetic analysis, the heat treatment durations of LPBF-fabricated Al-Cu-Li-Sc-Zr alloy were designed shorter than those of conventional manufacturing. Aging at 170 °C caused a small amount of T 1 phases to precipitate, and thus slightly increased the yield strength (YS) of the samples. Aging at 300 °C caused plenty of Al 3 (Sc, Zr) phases to precipitate, and thus significantly raised the YS of the samples. Solid solution treatment at 520 °C caused grain coarsening and coarse AlCuSc phases precipitated, and thus decreased the tensile properties. The solid solution treatment is not suitable for LPBF-fabricated Al-Cu-Li-Sc-Zr alloy. This study provides a systematic understanding of post heat treatment on microstructure and mechanical properties of LPBF-fabricated Al-Cu-Li-Sc-Zr alloy, contributing to heat-treatable AlLi alloys design for LPBF.

Abstract:Anisotropy in mechanical properties is one of the critical issues in metal additive manufacturing (AM) impeding the wider application of parts fabricated using this manufacturing technique. In this work, the anisotropy in mechanical properties of an AlSi10Mg alloy fabricated by AM was investigated in terms of grain morphology, microstructure and residual stress distribution, with a focus on changes occurring during post-AM heat treatment by isochronal annealing. It was found that microstructural inhomogeneity is the major factor that weakens the melt pool boundaries, and leads also to anisotropic mechanical properties. Volumes in the vicinity of melt pool boundaries are characterized by coarse Al-Si eutectic networks and high residual stresses, where the former are the main reason for the plastic anisotropy, and the latter increase the local strength. Post-AM heat treatment can alleviate the presence of anisotropy due to homogenization of the microstructure and a redistribution of residual stresses. The overall effect of heat treatment on mechanical strength is a balance between improvement through precipitation strengthening and weakening of grain boundary strengthening, solid solution strengthening and dislocation strengthening. Through an appropriate heat treatment process (annealing at 280 degrees C for 2 h), the anisotropy in mechanical properties can be effectively reduced and a good strength-elongation synergy can be obtained (strength of 350 MPa and elongation of similar to 9%). This study provides new ideas for understanding and mitigating anisotropy of additively manufactured AlSi10Mg, and also has implications for the study of anisotropy of other materials.
Micromechanical Modeling of AlSi10Mg Processed by Laser-Based Additive Manufacturing: From as-Built to Heat-Treated Microstructures

Abstract:The unique microstructure of the alloy AlSi10Mg produced by the laser-based powder bed fusion of metals (PBF-LB/M) provides high-strength and high-strain-hardening capabilities of the material. The microstructure and mechanical properties of 3D-printed, i.e., additively manufactured, AlSi10Mg are significantly altered by post-building heat-treatment processes applied in order to tailor the final properties of the parts. Using an accurate computational model to predict and improve the mechanical performance of 3D-printed samples considering their microstructural features can accelerate their employment in envisaged applications. The present study aims to investigate the correlation between microstructural features and the mechanical behavior of as-built, direct-aged, and T6 heat-treated samples of PBF-LB/M AlSi10Mg under tensile loading using experiment and microstructure-sensitive modeling approaches. Nanoindentation tests are used to calibrate the parameters of the constitutive models for the Al and Si-rich phases. The experimental investigations revealed that heat treatment significantly changes the sub-grain morphology of the Si-rich phase, and this can have a considerable effect on the mechanical behavior of the components. The effect of the modeling of the Si-rich phase in the representative volume elements on the prediction of mechanical behavior is investigated using the J2 plasticity model. The combination of the crystal plasticity model for Al and the J2 plasticity model for the Si-rich phase is used to predict the tensile properties of the as-built and heat-treated states. The predicted results are in good agreement with the experimental results. This approach can be used to understand the microstructure-property relationship of PBF-LB/M AlSi10Mg and eventually tailor heat treatment for PBF-LB/M AlSi10Mg based on the requirement of the application.

Abstract:Laser powder bed fused (LPBFed) AlSi10Mg is recognised for its superior mechanical properties. However, its thermal stability has never been justified. Herein, we exposed as-built AlSi10Mg to different temperatures (200–500°C) for only 3 min to evaluate its thermal stability. Results showed that LPBFed AlSi10Mg had relatively low thermal stability. Only 3 min of thermal exposure at 200°C would deteriorate its tensile strength dramatically. Microstructural analysis revealed that with increasing thermal input, as-built AlSi10Mg exhibited a microstructural evolution similar to annealing of cold-worked metals, namely recovery, recrystallisation followed by grain-growth. The excessive energy stored in as-built microstructure due to fast cooling during LPBF was deduced as the driving force for this phenomenon. Therefore, such microstructural change was at the expense of dislocations stored in the as-built material, which in turn caused deterioration in tensile strength. The present findings may provide guidance for the application of LPBFed AlSi10Mg.
