Abstract:The use of additive manufacturing to rapidly test and evaluate solutions to engineering problems has been demonstrated. Selective laser sintering (SLS) is a subset of additive manufacturing that is particularly well suited to producing structural thin wall models and end use parts which can improve the ability to prototype and manufacture certain designs at a substantially lower cost and time compared to current methods. However, a more comprehensive understanding of the material properties of these parts is warranted. The presented research investigates the influence of print orientation and sample thickness on the material properties of printed SLS parts. This novel work involves holding a hatch pattern constant across SLS prints using polyamide 12 material to isolate the anisotropic effects of orientation and thickness. An evaluation of ultimate tensile strength, modulus of elasticity, strain at failure, yield strength, and Poisson's ratio, and scanning electron microscope fractography are conducted. Transverse strain and Poisson's ratio are a key aspect that provide insight into the feasibility of building numerical orthotropic models. These data are used to calculate the degree of anisotropy due to both thickness and orientation. The results support the future use of SLS printing and modeling of thin-walled structures, such as scaled structural ship modeling. The presented data provide guidance on the impact of print orientation and thickness that will aid in manufacturing structural parts with intentionally tuned material properties.

Abstract:Despite the fact that many 3D printed products have been developed, there are still issues with the printed product’s physical properties and surface morphology. This study examines the effects of significant Selective Laser Sintering (SLS) 3D printer parameters on the material strength of Polyamide12 (PA-12). A variety of virgin materials, reheat materials, and recycled materials were used for the PA-12 material compositions. The test specimens were prepared at different process parameters and material composition percentages using the SLS 3D printer. The tensile strength, surface roughness, and surface morphology were tested. These samples were tested in accordance with ASTM D638-(IV) for tensile strength and roughness using a 10 mm x 10 mm coated sample prepared for scanning in an electron microscope. The tensile test results showed that the composition of the 100% virgin (CP1) material samples appeared to be stiffer, with a lower plastic deformation at maximum tensile stress (45 MPa) and a smoother surface roughness (10.75μm). Furthermore, the SEM results showed that the specimens were partially melted with a significant amount of PA-12 powder before being sintered and coalesced.
Experimental Characterisation and Finite Element Modelling of Polyamide-12 Fabricated via Multi Jet Fusion

Abstract:The HP Multi Jet Fusion (MJF) technology is a relatively recent addition to powder bed fusion additive manufacturing (AM) techniques. It differentiates itself from selective laser sintering (SLS) technology through the use of fusing and detailing agents to control part geometry, and the use of a planar infrared radiation (IR) source that sweeps over the powder bed to initiate the sintering process. Depending on the printing methodology, AM processes can introduce mechanical property anisotropy that is dependent on print orientation. In the case of MJF-fabricated parts, there is a general disagreement over the influence of print orientation on tensile mechanical properties in the literature. In this work, MJF-fabricated PA12 (AM PA12) is printed at various orientations and characterised in terms of tensile and compressive mechanical properties. The orientations have been selected to take into account the alignment of the IR source sweep direction to the test load. We observe that orientating parts towards the vertical direction for printing tends to favour enhanced tensile mechanical properties. The anisotropy in mechanical properties is attributed to more complete polymer powder fusion as a result of the increased number of IR source sweeps when parts are orientated towards the vertical direction. Both tensile and compressive stress-strain data were used as experimental data input for calibrating the Elastic-Plastic with combined hardening (EPC) material model in the commercial finite element analysis (FEA) package-Abaqus. We demonstrate that the EPC material is a suitable material model for the FEA of AM PA12.

Abstract:This study delves into the mechanical characteristics of polyamide PA2200 components crafted using selective laser sintering (SLS) technology. Our primary objective is to analyze the tensile behavior of the components printed at various orientations, showing its response to diverse loading conditions. Finite element method (FEM) modeling was employed to analyze the tensile behavior of these details. The time determined for breaking the detail is 9 s. In addition we forecast key properties, such as tensile behavior and strength, using machine learning (ML) techniques, and the best models are for predicting relative elongation are KNeighborsRegressor and SVR.

Abstract:Pre and post‐printing characterization of FDM feedstock and FDM printed parts. Fused deposition modeling (FDM), a type of additive manufacturing is widely used for complex mold design, single‐part tool manufacturing, and prototyping. The FDM process, especially with fiber‐reinforced filament, induces intricate changes that influence microstructure and properties, highlighting the necessity for a thorough understanding to maximize FDM utilization. This study comprehensively examines microstructural changes and mechanical attributes in polyamide (PA) and carbon fiber‐reinforced polyamide (CF‐PA) before and after FDM printing. Through various characterization techniques including X‐ray diffraction, thermal gravimetric, differential scanning calorimetry, tensile testing, micro‐Computed Tomography (μ‐CT), and fractography, insightful perspectives were obtained. Results reveal substantial fiber breakage, resulting in a 33.03% decrease in the average fiber length from filament to printed parts. X‐ray μ‐CT scans illustrated a more pronounced fiber alignment in CF‐PA filament than in the CF‐PA printed sample. TG analysis confirms approximately 20 wt.% CF content in the filament, with negligible residue in pure PA filament and samples. DSC shows enhanced thermal stability with CF reinforcement, while XRD confirms amorphous behavior in filament and printed parts. Tensile tests reveal anisotropic properties in FDM samples. The addition of short CFs increases Young's modulus but decreases strength. Examination of fractured surfaces reveals different failure modes for filament and printed coupons.

Abstract:This work studies the tensile behavior of polyamide 6 (PA6) at different strain rates using both experimental and numerical methods. Quasi-static and dynamic tensile tests are performed using a universal testing machine and a split Hopkinson tensile bar (SHTB). The stress-strain curves and specimen morphologies are obtained over a wide range of strain rates from 2.6 × 10 –4 s –1 to 900 s –1 . The tensile behavior of PA6 is sensitive to strain rate, and the yield strength and yield strain both increase with an increase of strain rate. The plastic stage of PA6 exhibits strain hardening characteristics under quasi-static loading, but strain softening characteristics under dynamic loading. The strain softening characteristics become more significant with an increase of strain rate. The quasi-static tensile mechanical responses of PA6 are analyzed by a ZWT viscoelastic constitutive model, while the dynamic ones are analyzed by a ZWT model with a damage factor. The experimental stress-strain curves are well described by the constitutive model. Three-dimensional incremental expressions of the constitutive model are given, and a user-defined constitutive subroutine is written. Numerical simulations on the stress wave propagation process and the stress-strain curves of PA6 under SHTB loading are conducted, with results that are consistent with the experiments.

Abstract:In this study, polyamide 66 (PA 66) filaments were prepared for fused filament fabrication (FFF). The effects of the process parameters on the mechanical properties, initial microstructures, dynamic mechanical behavior, and crystallinity of the samples were investigated. The samples obtained at high processing temperatures exhibited high crystallinity, high tensile strength, and low porosity. Almost fully dense samples with excellent mechanical properties were obtained under optimal conditions. The tensile strength of the samples improved by 29.5% (from 68.07 to 88.17 MPa) with an increase in the nozzle temperature from 270 to 290 °C. The elongation at break abruptly increased (from 2.38 to 13.17%), because of the plastic behavior of the material and strain hardening. X-ray diffraction results demonstrated that the crystallinity of PA 66, significantly improved (from 47.3 to 65.6%). In addition, the dynamic mechanical performance of the samples was significantly related to the raster angle. The samples fabricated at a raster angle of 0° exhibited the best dynamic mechanical properties, followed by the 45° and 90° samples. The successful fabrication of PA 66 samples demonstrates the potential use of PA 66 for producing parts using FFF, and provides options for utilizing materials with improved performance for additive manufacturing applications in engineering.

Abstract:In this paper, a comprehensive study of the mechanical properties of selective laser sintered polyamide components is presented, for various different process parameters as well as environmental testing conditions. For the optimization of the static and dynamic mechanical load behavior, different process parameters, e.g., laser power, scan speed, and build temperature, were varied, defining an optimal parameter combination. First, the influence of the different process parameters was tested, leading to a constant energy density for different combinations. Due to similarities in mechanical load behavior, the energy density was identified as a decisive factor, mostly independent of the input parameters. Thus, secondly, the energy density was varied by the different parameters, exhibiting large differences for all levels of fatigue behavior. An optimal parameter combination of 18 W for the laser power and a scan speed of 2666 mm/s was determined, as a higher energy density led to the best results in static and dynamic testing. According to this, the variation in build temperature was investigated, leading to improvements in tensile strength and fatigue strength at higher build temperatures. Furthermore, different ambient temperatures during testing were evaluated, as the temperature-dependent behavior of polymers is of high importance for industrial applications. An increased ambient temperature as well as active cooling during testing was examined, having a significant impact on the high cycle fatigue regime and on the endurance limit.

Abstract:In the field of material modeling, thermoplastic polymers are often studied because of their complex material behavior and their prevalence in industry applications due to their low cost and wide range of applications. Nowadays, where reusability becomes more and more important, materials which can undergo reversible thermomechanical deformations are appealing for, e.g., the construction of car body components. To predict such complex forming processes with multiple influencing factors, such as temperature, strain rate or underlying material morphology, model formulations are needed that account for these influences simultaneously and are validated against experimental data. Unfortunately, up to now only a few contributions are available which consider all these phenomena. In addition, the range of process parameters considered is often narrow due to the experimental effort required for testing. This usually results in limited predictive capabilities of the model. To overcome these limitations, in this work, a thermo-mechanically coupled material model is developed that accounts for the underlying morphology in terms of the degree of crystallinity (DOC). The model formulation is derived in a thermodynamically consistent manner, incorporating coupled nonlinear visco-elastic and elasto-plastic material behavior at finite strains. To characterize and further validate the model, mechanical as well as thermal experiments are conducted for polyamide 6 (PA6). Here, a blending strategy of PA6 together with an amorphous co-polymer is introduced during specimen production to achieve a wider range of stable DOCs(approximately 15%). The model formulation is successfully applied to experimental results and its predictions are in good agreement with experimental observations.

Abstract:Purpose This study aims to comprehensively investigate the mixed-mode fracture behavior and mechanical properties of selective laser sintering (SLS) polyamide 12 (PA12) components, considering different build orientations and layer thicknesses. The primary objectives include the following. Conducting mixed-mode fracture and mechanical analyses on SLS PA12 parts. Investigating the influence of build orientation and layer thickness on the mechanical properties of SLS-printed components. Examining the fracture mechanisms of SLS-produced Arcan fracture and tensile specimens through experimental methods and finite element analyses. Design/methodology/approach The research used a combination of experimental techniques and numerical analyses. Tensile and Arcan fracture specimens were fabricated using the SLS process with varying build orientations (X, X–Y, Z) and layer thicknesses (0.1 mm, 0.2 mm). Mechanical properties, including tensile strength, modulus of elasticity and critical stress intensity factor, were quantified through experimental testing. Mixed-mode fracture tests were conducted using a specialized fixture, and finite element analyses using the J-integral method were performed to calculate fracture toughness. Scanning electron microscopy (SEM) was used for detailed morphological analysis of fractured surfaces. Findings The investigation revealed that the highest tensile properties were achieved in samples fabricated horizontally in the X orientation with a layer thickness of 0.1 mm. Additionally, parts manufactured with a layer thickness of 0.2 mm exhibited favorable mixed-mode fracture behavior. The results emphasize the significance of build orientation and layer thickness in influencing mechanical properties and fracture behavior. SEM analysis provided valuable insights into the failure mechanisms of SLS-produced PA12 components. Originality/value This study contributes to the field of additive manufacturing by providing a comprehensive analysis of the mixed-mode fracture behavior and mechanical properties of SLS-produced PA12 components. The investigation offers novel insights into the influence of build orientation and layer thickness on the performance of such components. The combination of experimental testing, numerical analyses and SEM morphological observations enhances the understanding of fracture behavior in additive manufacturing processes. The findings contribute to optimizing the design and manufacturing of high-quality PA12 components using SLS technology.

Abstract:Abstract The progression of manufacturing technology has significantly benefited from the adoption of 3D printing techniques, which enable the production of parts with intricate geometries. However, it is important to acknowledge that components fabricated through this additive manufacturing method frequently manifest defects and exhibit a propensity for failure under severe conditions. Therefore, a thorough examination of the mechanical properties of these parts is essential to effectively reduce the failure. This study aimed to explore the mechanical properties of two prevalently used 3D-printed polymers, specifically Onyx and ABS, by integrating computational and experimental analyses. The experimental study utilized a material testing system and digital image correlation (DIC) technology, while the computational analysis covered the finite element (FE) modeling of the 3D-printed samples. The research focused on evaluating the tensile strength and fatigue resistance of the specimens printed in various orientations, alongside a detailed investigation of their fracture behavior. The crack propagation analysis was carried out using the DIC system and the Separating Morphing and Adaptive Re-meshing Technology (SMART) scheme in ANSYS. It was observed that upright build orientation produced the weakest samples for axial loading and specimens with notches failed earlier than those without. Moreover, Onyx was found to have a higher resistance to fracture or failure compared to ABS. The FE modeling results demonstrated strong agreement with the experimental results, validating their accuracy and reliability in characterizing the critical mechanical response of 3D-printed parts rapidly and cost-effectively.

Abstract:Fused deposition modeling (FDM) is one of the most common 3D printing technologies and is becoming a well-established production method. Short fiber-reinforced polymers represent a new class of printing materials that enhance the mechanical properties of final components, thus informing an interesting subject of analysis for this study. FDM-printed parts are characterized by a strong anisotropy, so their behavior should be analyzed accordingly. The authors proposed a modeling strategy based on a transversely isotropic behavior hypothesis, representing material behaviors associated with an elasticity matrix in relation to the elastic field and a combination of Hill's yield criterion and Voce's isotropic hardening law for the plastic field. Material properties of materials were experimentally identified through tensile tests on dog bone specimens printed with different orientations in space. The numerical model was then calibrated using the finite element software LS-DYNA and the optimization software LS-OPT. An agreement between numerical and experimental results showed the robustness of the modeling strategy proposed to describe the stress behaviors of printed materials until a maximum load is reached, while strain behaviors have yet to be correctly defined due to the difficulties associated with evaluating an equivalent deformation.

Abstract:<p>In this paper, the thermal behavior and process optimization for polyamide 6 during the selective laser sintering process were systematically investigated via numerical simulations and experimental testing. The effects of laser power and scanning speed were studied, and the simulation results showed that the increasing laser power and decreasing scanning speed led to the increase of the maximum temperature and the three-dimensional size of molten pool. Then, the single-layer experiments under different process parameters were carried out to verify the accuracy of the model. In addition, the energy density was applied to evaluate the combined effect of laser power and scanning speed on the thermal behavior. A process map for parameter optimization was obtained based on the predicted results, and the optimized parameters were in the region that the powder can be remelt resulting in an enough depth of molten pool, while the maximum temperature was below the decomposition temperature. Meanwhile, the specimen selected in the remelting region showed the highest tensile strength.</p>

Abstract:Two semi-crystalline polymers: polyethylene and polyamide 66 are selected for experiments over a wide range of strain rates (10−2–1 s−1 and 1000–4000 s−1) at indoor temperature. The Young modulus and yield stress of these two materials show a great strain-rate sensitivity, implying that the semi-crystalline polymers possess obviously viscous properties. Based on the mechanical response of the materials, a corporative viscoelastoplastic constitutive model is developed to describe the dynamic response of semi-crystalline polymers. In the elastic region, a modified Kelvin model is employed to represent the viscoelastic behavior. In the post-yield regime, combining the modified Eyring theory and the strain hardening model, a corporative model is built to characterize the viscoelastic and strain hardening properties. Comparing to the experimental results for compression at high strain rates, it shows that the constitutive model accurately describes the mechanical dynamic response of semi-crystalline polymers.

Abstract:Purpose The purpose of this study is to experimentally investigate the large deformation compression characteristics of fused deposition modelling (FDM)-printed poly lactic acid (PLA), considering the combined effect of infill density and strain rate, and to develop a constitutive viscoplastic model that can incorporate the infill density to predict the experimental result. Design/methodology/approach The experimental approach focuses on strain rate-dependent (2.1 × 10 −4 , 2.1 × 10 −3 , and 2.1 × 10 −2 s −1 ) compression testing for varied infill densities. Scanning electron microscopy (SEM) imaging of compressed materials is used to investigate deformation processes. A hyperelastic-viscoplastic constitutive model is constructed that can predict mechanical deformations at different strain rates and infill densities. Findings The yield stress of PLA increased with increase in strain rate and infill density. However, higher degree of strain-softening response was witnessed for the strain rate corresponding to 2.1 × 10 −2 s −1 . While filament splitting and twisting were identified as the damage mechanisms at higher strain rates, matrix crazing was observed as the primary deformation mechanism for higher infill density (95%). The developed constitutive model captured yield stress and post-yield softening behaviour of FDM build PLA samples with a high R 2 value of 0.99. Originality/value This paper addresses the need to analyse and predict the mechanical response of FDM print polymers (PLA) undergoing extensive strain-compressive loading through a hyperelastic-viscoplastic constitutive model. This study links combined effects of the printing parameter (infill density) with the experimental parameter (strain rate).

Abstract:<p>Selective laser sintering (SLS) and Multi Jet Fusion (MJF) are two of the most developed powder bed fusion additive manufacturing techniques for the manufacture of polymeric components. In this work, a systematic benchmark and comparison of polyamide 12 (PA12) parts printed by SLS and MJF was conducted on the physicochemical characterization of raw powder materials (EOS PA2200 and HP 3D HR PA12) and their printed specimens, as well as the mechanical performance and printing characteristics of printed objects. Both designated-supply PA12 powders for each technique possessed almost identical thermal features, phase constitutions, functional groups, and chemical states. The mechanical strength of the MJF-printed specimens was slightly stronger than that of SLS-printed counterparts due to the synergistic effect of an area fusion mode and carbon black additive in the MJF process. The SLS-printed specimens had a better surface finish on the top surface, but the MJF-printed specimens showed much smoother front and side surfaces. Scaled-down merlions were printed by both processes for the printing accuracy assessment. The results show that the SLS-printed merlion presented higher profile deviations than those of the MJF-printed counterpart, especially in areas with sharp contours. These fundamental experimental results can provide a comprehensive understanding of SLS and MJF processes and serve as a valuable guideline for their industrial applications.</p>

Abstract:Various tools are used with a dental surveyor, including analyzing rods, carbon markers, undercut gauges, and protective sheaths for a specific function. A carbon marker is a parallel-sided carbon rod used to mark the survey line on a cast or a crown on a cast. The carbon marker (with or without protective sheath) cannot differentiate more than one survey line on the cast if needed. The wear of the carbon marker along the parallel walls after repeated use may give an incorrect survey line. We suggest a simple modification in the analyzing rod to prepare a two-colored surveying tool. An analyzing rod is a parallel-sided rod used to analyze the relative parallelism of two or more surfaces of a cast and to mark survey lines on wax patterns. With the modified analyzing rod, the survey lines can be marked with two colors, and the problem of breaking of the carbon marker also can be eliminated.

Abstract:Laser sintering, also known as powder bed fusion—laser beam, employs a laser to sinter-powdered polymeric materials, such as Polyamide 12. Despite the process, a significant portion of the powder remains unsintered. However, due to elevated temperatures, material degradation occurs, altering its chemical characteristics. Industrially, a common practice involves utilizing a mixture of virgin and aged powder, with the latter having undergone multiple thermal cycles without sintering. Developing an effective powder recycling methodology is fundamental for fully realizing the potential of Polyamide 12. This work focuses the attention on reused powder to manufacture parts in Polyamide 12 through selective laser sintering and evaluates the correlation between the properties of reused powder and the strength of manufactured part through six consecutive printing processes. To achieve this, a wide experimental approach was planned and developed to arrive to establish a clear relationship between the degree of crystallinity of the powder and the ultimate tensile strength of the part made from that powder. This relationship may be used to choose the kind of powder based on the strength required to the manufactured part in exercise. At the same time, if only a kind of powder is available, this relationship allows to predict the mechanical strength of the part manufactured.

Prediction of The Mechanical Behavior of Polylactic Acid Parts with Shape Memory Effect Fabricated by FDM

Abstract:In this study, the mechanical as well as thermomechanical behaviors of shape memory PLA parts are presented. A total of 120 sets with five variable printing parameters were printed by the FDM method. The impact of the printing parameters on the tensile strength, viscoelastic performance, shape fixity, and recovery coefficients were studied. The results show that two printing parameters, the temperature of the extruder and the nozzle diameter, were more significant for the mechanical properties. The values of tensile strength varied from 32 MPa to 50 MPa. The use of a suitable Mooney-Rivlin model to describe the hyperelastic behavior of the material allowed us to gain a good fit for the experimental and simulation curves. For the first time, using this material and method of 3D printing, the thermomechanical analysis (TMA) allowed us to evaluate the thermal deformation of the sample and obtain values of the coefficient of thermal expansion (CTE) at different temperatures, directions, and running curves from 71.37 ppm/K to 276.53 ppm/K. Dynamic mechanical analysis (DMA) showed a similar characteristic of curves and similar values with a deviation of 1-2% despite different printing parameters. The glass transition temperature for all samples with different measurement curves ranged from 63-69 °C. A material crystallinity of 2.2%, considered by differential scanning calorimetry (DSC), confirmed its amorphous nature. From the SMP cycle test, we observed that the stronger the sample, the lower the fatigue from cycle to cycle observed when restoring the initial shape after deformation, while the fixation of the shape did not almost decrease with each SMP cycle and was close to 100%. Comprehensive study demonstrated a complex operational relationship between determined mechanical and thermomechanical properties, combining the characteristics of a thermoplastic material with the shape memory effect and FDM printing parameters.
