Abstract:Journal of Composite Materials, Ahead of Print. Continuous fiber-reinforced polymer composites, with their superior combinations of high stiffness, high strength, lightweight, and corrosion resistance, have been leading contenders in various applications ranging from aerospace to ground transportation. The integration with 3D printing allows the composite products to be customized quickly and fabricated inexpensively to meet unique specifications. However, the material-process-property relationships of 3D printed thermoset composites with continuous fiber are insufficiently explored in the field. In this work, a cost-effective 3D printing method is developed based on the direct ink writing method to print UV-curable composites reinforced with continuous carbon fiber. During the printing, the fiber tow is impregnated with an acrylate ink inside the printer head and then extruded onto the printer bed, where it is cured upon UV irradiation. The influences of different material and processing variables, such as the resin viscosity, nozzle size, printing speed, and substrate temperature, on the quality and mechanical properties of composites, are investigated. The porosity, stiffness, and strength of printed symmetric laminate are also examined. Finally, the 3D printing of composite structures and the conformal coating of curved surfaces along a defined printing path are demonstrated. The findings reported in this work could contribute to the rapid design and manufacturing of composite components with unprecedented mechanical properties and emerging functionalities for the automotive, defense, and aerospace industries.

A Novel Route to Fabricate High-Performance 3D Printed Continuous Fiber-Reinforced Thermosetting Polymer Composites

Abstract:Recently, 3D printing of fiber-reinforced composites has gained significant research attention. However, commercial utilization is limited by the low fiber content and poor fiber-resin interface. Herein, a novel 3D printing process to fabricate continuous fiber-reinforced thermosetting polymer composites (CFRTPCs) is proposed. In brief, the proposed process is based on the viscosity-temperature characteristics of the thermosetting epoxy resin (E-20). First, the desired 3D printing filament was prepared by impregnating a 3K carbon fiber with a thermosetting matrix at 130 °C. The adhesion and support required during printing were then provided by melting the resin into a viscous state in the heating head and rapidly cooling after pulling out from the printing nozzle. Finally, a powder compression post-curing method was used to accomplish the cross-linking reaction and shape preservation. Furthermore, the 3D-printed CFRTPCs exhibited a tensile strength and tensile modulus of 1476.11 MPa and 100.28 GPa, respectively, a flexural strength and flexural modulus of 858.05 MPa and 71.95 GPa, respectively, and an interlaminar shear strength of 48.75 MPa. Owing to its high performance and low concentration of defects, the proposed printing technique shows promise in further utilization and industrialization of 3D printing for different applications.
An innovative design approach in three-dimensional printing of continuous fiber–reinforced thermoplastic composites via fused deposition modeling process: In-melt simultaneous impregnation

Abstract:In this study, an innovative method was devised and implemented to produce continuous glass fiber–reinforced thermoplastic composites via a fused deposition modeling three-dimensional printer to enhance the mechanical properties of the printed products. In the extrusion-based, or filament-based, additive manufacturing process, namely, fused deposition modeling, the parts are basically formed via deposition of the material in the molten state, and thus embedding continuous fiber, in a solid form, is highly challenging. Hence, a nozzle system was designed and manufactured to feed the continuous fiber into the molten polymer simultaneously, which is called, here, in-melt simultaneous impregnation. With the presence of continuous fibers in the nozzle outlet, the feed of filament was calculatedly adjusted in the G-codes depending on the fiber volume percentage, to produce sound flow, and consistent deposition. Composite products were produced with various geometrical shapes. Via analysis and close control of the filament feeding, as a critical requirement to produce a sound printed product, composites with various fiber volume percentages were printed. Also, the mechanical properties of the printed parts with 30% by volume of glass fiber were measured. The results of the tensile test indicated that the continuous fibers were appropriately and effectively embedded that could result in remarkable increases in tensile strength and modulus of the samples, higher than 700%. The resulted values of tensile modulus were consistent with the values calculated via the rule of mixture. In addition, scanning electron microscopic images of the fracture sections suggest a sound adhesion between fibers and the matrix.

Abstract:3D-printed carbon fiber composites hold significant potential in aerospace applications because of their lightweight, high strength and complex structure fabrication capabilities. However, additive manufacturing characteristics such as high porosity, anisotropy and continuous fiber content significantly affect the mechanical properties of printed parts. The aim of this study is to investigate the influence of hybrid printing of short and continuous carbon fibers on the mechanical properties and failure mechanisms of composites and to develop a model to predict elastic properties considering porosity. First, mechanical testing and characterization of short and continuous fiber reinforced polyamide (nylon) print filaments are performed. The results indicate that the elastic modulus and ultimate strength of continuous carbon fiber filaments reach 60 GPa and 1500 MPa, respectively, while the strength and elastic modulus of short carbon fiber filaments reach 60 MPa and 1 GPa, respectively. Then tensile specimens with different continuous fiber orientations and different continuous fiber placement sequences are printed and tested using a multi-material 3D printing technique. The specimens are characterized before and after testing using scanning electron microscopy and microscopy to assess the porosity and failure mechanisms of specimens with different configurations. The results show that the mechanical properties of the printed parts are much lower than those of the print filaments, which proves the serious negative impact of the material extrusion process on the mechanical properties of the printed structural parts. Finally, an analytical method for predicting the elastic behavior of printed composites is developed by introducing the porosity factor in the volume-averaged stiffness model. For continuous and short fiber filled composites with different fiber contents and printing orientations, the predicted results are in agreement with the experiments, and the prediction error is greatly reduced from 30% to less than 5%.
Investigation of a 3D Printing Method for Continuous Carbon Fiber-Reinforced Thermosetting Epoxy Composite

Abstract:A novel 3D printing method for continuous carbon fiber-reinforced thermosetting epoxy resin composites (CCFRTC) was proposed, including CCFRTC prepreg filament manufacturing, secondary impregnation, printing and curing stages. Through the addition of an impregnation stage before printing, this method ensures a close interface bond and uniform distribution of fibers and resin. After testing, the average tensile strength and tensile modulus of the uncured pre-impregnated continuous filaments were found to be 968 MPa and 58.6 GPa, respectively. Mechanical testing of the specimens revealed that the maximum tensile strength and flexural strength of the CCFRTC specimens reached 825 MPa and 557 MPa, with tensile and flexural modulus measuring 157 GPa and 185 GPa. Furthermore, scanning electron microscopy (SEM) examination of the cross-sections indicated a highly uniform impregnation of both the filaments and printed specimens. In conclusion, the method proposed in this study enables the preparation and printing of continuous fiber-reinforced thermosetting resin composite materials, addressing the issues of inadequate impregnation and poor interfacial bonding performance in continuous carbon fiber-reinforced thermosetting resin composite materials. These findings may broaden the potential applications of 3D printing CCFRTC in the aerospace, defense, and automotive industries.

Abstract:AbstractWe have developed a method for the three-dimensional (3D) printing of continuous fiber-reinforced thermoplastics based on fused-deposition modeling. The technique enables direct 3D fabrication without the use of molds and may become the standard next-generation composite fabrication methodology. A thermoplastic filament and continuous fibers were separately supplied to the 3D printer and the fibers were impregnated with the filament within the heated nozzle of the printer immediately before printing. Polylactic acid was used as the matrix while carbon fibers, or twisted yarns of natural jute fibers, were used as the reinforcements. The thermoplastics reinforced with unidirectional jute fibers were examples of plant-sourced composites; those reinforced with unidirectional carbon fiber showed mechanical properties superior to those of both the jute-reinforced and unreinforced thermoplastics. Continuous fiber reinforcement improved the tensile strength of the printed composites relative to the values shown by conventional 3D-printed polymer-based composites.

Abstract:Purpose Continuous fiber reinforced thermoplastic composites (CFRTPCs) are becoming more significant in industrial applications but are limited by the high cost of molds, the manufacturing boundedness of complex constructions and the inability of special fiber alignment. The purpose of this paper is to put forward a novel three-dimensional (3D) printing process for CFRTPCs to realize the low-cost rapid fabrication of complicated composite components. Design/methodology/approach For this purpose, the mechanism of the proposed process, which consists of the thermoplastic polymer melting, the continuous fiber hot-dipping and the impregnated composites extruding, was investigated. A 3D printing equipment for CFRTPCs with a novel composite extrusion head was developed, and some composite samples have been fabricated for several mechanical tests. Moreover, the interface performance was clarified with scanning electron microscopy images. Findings The results showed that the flexural strength and the tensile strength of these 10 Wt.% continuous carbon fiber (CCF)/acrylonitrile-butadiene-styrene (ABS) specimens were improved to 127 and 147 MPa, respectively, far greater than the one of ABS parts and close to the one of CCF/ABS (injection molding) with the same fiber content. Moreover, these test results also exposed the very low interlaminar shear strength (only 2.81 MPa) and the inferior interface performance. These results were explained by the weak meso/micro/nano scale interfaces in the 3D printed composite parts. Originality/value The 3D printing process for CFRTPCs with its controlled capabilities for the orientation and distribution of fiber has great potential for manufacturing of load-bearing composite parts in the industrial circle.

Abstract:Additive manufacturing (AM) of lightweight and energy-efficient composites using continuous carbon fibers and thermosetting polymers offers great opportunities for advancing composite manufacturing with design flexibility, low cost, reliability and repeatability, with potential use in a wide range of applications. However, to date there has been no AM technique reported to process continuous carbon fibers and thermosetting polymers for direct 3D printing. The temperature-dependent viscosity of thermosetting polymers suffers a significant decrease before the composite suddenly turns into a solid, making it difficult to infuse the polymer into the fiber structure and quickly cure the composite into a solid while retaining the desirable pattern during the additive manufacturing process. Here, we overcome these difficulties and report a dynamic capillary-driven AM approach, called localized in-plane thermal assisted (LITA) 3D printing, with a controllable viscosity and degree of curing of polymer to enable its fast and near-simultaneous infusion and curing to implement in situ solidification of composites into arbitrary shapes. Using the LITA technique, we developed a robotic system consisting of a uniquely designed printing head and an automated robot arm, yielding a 3D printer that enables us to print a composite on 2D and 3D substrates or in free space. The printed composite had high fiber volume fraction (60%) and degree of curing (95%) with high mechanical strength (810 MPa) and modulus (108 GPa).

Abstract:Continuous fiber-reinforced thermoset matrix composite structures play an important role in modern aerospace design due to their extremely high attainable strength-to-weight ratio, but manufacturing processes are often prohibitively expensive for prototyping and small-scale production. This paper presents an additive manufacturing solution based on direct-ink-write technology using UV-curable thermosets to produce in-situ cured continuous fiber composite parts. In-situ UV cure gives this process potential for rapid prototyping in open-air settings, and the direct-ink-write method means it is simple enough to use in small-scale, low-cost applications. Thermosets and carbon fiber are used to show further potential to produce composites using aerospace-grade materials. The manufacturing process is capable of printing geometrically complex parts, like honeycombs, with no tool-up or specialty equipment. Tensile testing analyses of early samples show ultimate tensile strengths of 117 MPa and elastic moduli up to 15 GPa. Further analyses show printed parts having fiber volume fractions in the range of 8.3%. Higher strengths and fiber volume fractions are expected to be feasible as the process matures.

Abstract:This study integrates a multi‐axis robotic system with a direct ink writing printhead to 3D print continuous fiber‐reinforced polymer composites. A transferable digital workflow is established, involving coordinate calculation, trajectory generation, and validation checks. This protocol enables the printing of composite samples or large‐scale structures on both planar substrates and curved 3D substrates, with either known or unknown mathematical profiles. 3D printing offers a cost‐effective solution for rapidly prototyping and customizing composite products. The integration of multi‐axis robotic systems with the printing process significantly enhances motion control, design flexibility, and manufacturing scalability. In this study, a robot‐assisted manufacturing platform and the associated digital workflow for the 3D printing of UV‐curable continuous fiber‐reinforced polymer composites (CFRPCs) is introduced. Specifically, a transferable protocol is established for robotic 3D printing of CFRPCs, which involves coordinate calculation, trajectory generation, and validation checks. This protocol enables the printing of composite samples or large‐scale structures on both planar substrates and curved 3D substrates. Additionally, composite printing on substrates with unknown profiles using laser‐based 3D scanning is demonstrated. Overall, the developed printing method and workflow are applicable to a broader range of feedstock materials and robotic manipulators, which makes this study a valuable resource for future developments in 3D‐printed CFRPCs.

Abstract:Polymer-matrix composite structures with both self-monitoring and self-healing properties are proposed using a dual-material additive manufacturing technique. A double-nozzle three-dimensional (3D) printer system was adopted to fabricate these composite structures. A thermoplastic matrix with healing-agent containers was printed using one of the nozzles. The continuous carbon fibers, serving as both a sensory element and reinforcement, were embedded into the thermoplastic matrix using the other nozzle. The feasibility and effectiveness of the structures were verified through compression and three-point bending tests. Real-time self-monitoring of structural damage was performed using electrical resistance measurements. The results demonstrated that addition of 2120 Epoxy Cure agent and 2000 Epoxy Resin agent into the polymer matrix could help to repair the structural damage, with average healing efficiencies of 27.84% for non-reinforced specimens and 30.15% for fiber-reinforced specimens. In addition, digital image correlation (DIC) was utilized to analyze the reinforcing mechanism and failure behavior of the 3D printed thermoplastic composite structures reinforced with continuous carbon fibers. Integration of continuous carbon fibers and healing agents within the polymer matrix can create smart structures that can not only monitor their own structural health state, but also repair structural damage.
Thermally assisted extrusion-based 3D printing of continuous carbon fiber-reinforced SiC composites

Abstract:A novel method for the three-dimensional (3D) printing of continuous carbon fiber-reinforced SiC composites is proposed. A thermally assisted extrusion-based 3D printing system was developed to simultaneously print a thermoplastic SiC ink, which exhibited shear-thinning properties at high temperatures and underwent rapid solidification at room temperature, and continuous carbon fiber bundles. The viscosity, thixotropy, and printability of the thermoplastic ink were optimized by varying the content of SiC whiskers. Furthermore, the established correlation between the ink composition, nozzle structure, and printability demonstrated that fiber deviations in filaments could be minimized by selecting an appropriate whisker content and coaxial nozzle. A trade-off between the dimensional accuracy and mechanical properties of the printed materials was achieved by optimizing the ink composition and nozzle structure. Finally, PIP was combined for composite densification; the final specimens exhibited a maximum bending strength of 149.1 ± 8 MPa and fracture toughness of 5.32 ± 0.4 MPa·m 1/2 .

Abstract:3D printing of continuous carbon fiber reinforced thermoplastic (CFRTP) composites is increasingly under development owing to its unparalleled flexibility of manufacturing 3D structures over traditional manufacturing processes. However, key issues, such as weak interlayer bonding, voids between beads and layers, and low volume ratio of carbon fiber, in the mainstream fuse deposition modeling (FDM) and extrusion suppress the applications of these techniques in mission‐critical applications, such as aerospace and defense. This communication reports a novel approach, inspired by laminated object manufacturing (LOM), for 3D printing of continuous CFRTPs using prepreg composite sheets. The prepreg sheets are successively cut based on the sliced CAD geometry, and then bonded layer upon layer using a CO2 laser beam and a consolidation roller system. The void content is low by computed tomography scans and interlaminar bonding strength is as high as conventional autoclave method by lap shear strength tests. The excellent interfacial bonding strength and high volume ratio of continuous carbon fiber contribute to the highest reported tensile strength (668.3 MPa) and flexural strength (591.16 MPa) to date, for all 3D printed CFRTPs. Moreover, the proposed technique also enables controlling the alignment of carbon fiber in printed layers. CFRTPs with unidirectional [0°]s, cross‐ply [0/90°]s, and [0/‐45/0/45°]s fiber reinforcement are produced and evaluated for mechanical properties. The proposed 3D printing method is broadly beneficial for industries requiring high performance and lightweight structural materials with complex geometries. A mechanism to 3D print ultrahigh strength carbon fiber reinforced polymer (CFRP) composites capable of achieving aligned continuous carbon fiber reinforcement is presented. The mechanical properties are superior to the existing 3D printed CFRP materials due to an excellent interfacial bonding and minimal void content. During this laser assisted 3D printing technique, temperature at the material interface reaches well above the matrix melting point.

Abstract:An in situ-curing 3D printing technology was developed, which comprised resin impregnation, 3D printing/pre-curing and post-curing processes. Continuous carbon fiber-reinforced thermosetting phenolic resin (CF/PF) composites were fabricated based on that. The selection of pre-curing temperature was the key to successful printing. The deviation distances of prepregs during 3D printing, degrees of curing and defect volumes of the composites after 3D printing and post-curing were used to determine the pre-curing temperature. With the optimum pre-curing temperature of 260 °C, the deviation distance of the prepreg was 8.57 mm, defect volume of post-cured CF/PF composite was 12.1% and its mechanical properties were optimal. The degree of curing was 80.6% after 3D printing, which could maintain the structure integrity during the 3D printing and post-curing processes.

Abstract:In this study, continuous carbon-fiber reinforced thermosetting composites were prepared using 3D printing followed by characterization of their mechanical properties. First, a 3D printing platform was fabricated to prepare the composites based on Fused Deposition Modeling (FDM). Then, the composites lamina and grids were manufactured using a FDM-based platform. Finally, the mechanical properties of the composite lamina were characterized. The results showed that the mechanical performance of the 3D printed thermosetting composites was superior to that of similar 3D printed thermoplastic composites and 3D printed short carbon fiber reinforced composites.

High-Speed 3D Printing of High-Performance Thermosetting Polymers via Two-Stage Curing

Abstract:Design and direct fabrication of high-performance thermosets and composites via 3D printing are highly desirable in engineering applications. Most 3D printed thermosetting polymers to date suffer from poor mechanical properties and low printing speed. Here, a novel ink for high-speed 3D printing of high-performance epoxy thermosets via a two-stage curing approach is presented. The ink containing photocurable resin and thermally curable epoxy resin is used for the digital light processing (DLP) 3D printing. After printing, the part is thermally cured at elevated temperature to yield an interpenetrating polymer network epoxy composite, whose mechanical properties are comparable to engineering epoxy. The printing speed is accelerated by the continuous liquid interface production assisted DLP 3D printing method, achieving a printing speed as high as 216 mm h-1 . It is also demonstrated that 3D printing structural electronics can be achieved by combining the 3D printed epoxy composites with infilled silver ink in the hollow channels. The new 3D printing method via two-stage curing combines the attributes of outstanding printing speed, high resolution, low volume shrinkage, and excellent mechanical properties, and provides a new avenue to fabricate 3D thermosetting composites with excellent mechanical properties and high efficiency toward high-performance and functional applications.

Abstract:Continuous carbon fiber-reinforced (CCFR) thermoset composites have received significant attention due to their excellent mechanical and thermal properties. The implementation of 3D printing introduces cost-effectiveness and design flexibility into their manufacturing processes. The light-assisted 3D printing process shows promise for manufacturing CCFR composites using low-viscosity thermoset resin, which would otherwise be unprintable. Because of the lack of shape-retaining capability, 3D printing of various shapes is challenging with low-viscosity thermoset resin. This study demonstrated an overshoot-associated algorithm for 3D printing various shapes using low-viscosity thermoset resin and continuous carbon fiber. Additionally, 3D-printed unidirectional composites were mechanically characterized. The printed specimen exhibited tensile strength of 390 ± 22 MPa and an interlaminar strength of 38 ± 1.7 MPa, with a fiber volume fraction of 15.7 ± 0.43%. Void analysis revealed that the printed specimen contained 5.5% overall voids. Moreover, the analysis showed the presence of numerous irregular cylindrical-shaped intra-tow voids, which governed the tensile properties. However, the inter-tow voids were small and spherical-shaped, governing the interlaminar shear strength. Therefore, the printed specimens showed exceptional interlaminar shear strength, and the tensile strength had the potential to increase further by improving the impregnation of polymer resin within the fiber.

Abstract:The current research proposes a novel method for printing continuous carbon fiber composite parts. At first, continuous carbon fiber prepreg filament for Fused Deposition Modeling 3D printing was manufactured, followed by modification of extruder head of 3D printers to print the filament. Thereafter, three-point flexural test and Response Surface Methodology were adopted to study the mechanical properties of the composite parts printed with the filament. After testing, a mathematical model was developed to describe and analyze the relationship between the printing parameters (printing temperature, printing speed, and layer thickness) and the flexural strength of printed composite parts. We discovered that the flexural strength and flexural modulus of printed composites significantly improved with the proposed method with specified printing parameters, and while of all the parameters, the layer thickness had the greatest contribution towards the final flexural strength. The results indicate that the discussed method could be a promising approach to print CCF composites.

Abstract:This perspective article summarizes recent advancements in extrusion-based 3D printing of continuous fiber-reinforced polymers (CFRPs). It focuses on manufacturing techniques and computational design methodologies. While fused deposition modeling has been the primary method for printing thermoplastic CFRPs, recent innovations have enabled the printing of thermoset CFRPs using direct ink writing or similar techniques. These printing processes are also integrated with robotic arms to dramatically enhance manufacturing capabilities. Additionally, there has been notable progress in enhancing computational design methodologies to simultaneously optimize fiber distribution and topology of 3D printed CFRPs. The article also discusses future directions aimed at improving mechanical properties, scalability, multifunctionality, and predictability in CFRP 3D printing, which offer valuable perspectives for the development of this transformative manufacturing approach.

Abstract:Additive manufacturing has allowed for the production of complex and mass customized geometries, but often at the expense of mechanical performance, a penalty which can be in part mitigated with the fabrication of composite parts. Thermoplastic structures fabricated with material extrusion additive manufacturing stand to be improved in terms of fracture toughness with the integration of continuous fibers. The present research program has investigated the production of a continuously reinforced filament to be used in open-source fused filament fabrication systems. Three different volume fractions of Kevlar fibers were incorporated into a polylactic acid (PLA) thermoplastic filament. It was observed that a 20% fiber volume fraction resulted in a doubling of the tensile strength relative to the unreinforced PLA parts. High-velocity impact tests were also performed on the reinforced printed thermoplastic material, and it was observed that the composite with the highest fiber volume fraction provided an impact energy resistance improved by a factor of four, relative to the plain PLA. The reinforced fibers have shown to restrain the penetration of the projectile at velocities similar to those that perforated the unreinforced PLA. The present work has demonstrated the production of printed composites without the need of modifying the extruding systems of a commercial 3D printer. This approach could represent an alternate and feasible process for producing continuously reinforced 3D-printed thermoplastic parts with utility for high-velocity impact applications.
