Abstract:Efficient energy absorption is crucial to ensure full protection on precision electronic devices during transportation. Hence, it is necessary to employ a substantial quantity of cushioning packaging materials, despite their disposable feature and severe environmental pollution impact. Therefore, an urgent need arises to develop a green and environmentally friendly material in its production and full life cycle and to offer high energy absorption for buffer packaging. In this study, two kinds of biodegradable components were selected, including a flexible chain structure to enhance the energy absorption capacity, and a rigid chain structure to provide effective support. By utilizing environmental-friendly supercritical CO 2 foaming technology, a fully biodegradable foam was fabricated, which demonstrates great potential as a green buffer packaging material with the following advantages: (1) the material boasts a high energy absorption efficiency of 0.325, providing robust protection against the impact of external forces for precision devices during transportation; (2) its low thermal conductivity shields precision devices from heat shock; (3) as water contact angle exceeding 100°, the material changes from hydrophilic to hydrophobic, guarding against moisture erosion; (4) the introduction of cell structure accelerates the degradation process, further enhancing the material's environmental properties. Consequently, it is evident that the development of this innovative biodegradable material holds significant promise for advancing the existing environmentally friendly packaging material.

Abstract:Foam materials have been widely used in a variety of applications. However, plastic foams pose a particularly complex problem to environment because they almost cannot be recycled and degraded in most areas. Here, naturally degradable cellulose-based bio-foams were obtained by combining refined pulp fibers, PAE, and sodium dodecyl sulfate after vigorous mixing, drainage, and drying, where porous structure was formed through internal hydrogen and chemical bonding between cellulose fibers. Mechanical properties of the resulting bio-foams were improved, and the bio-foams exhibit inherent low density, sufficient water stability, excellent natural degradability (93% degradation in 85 days), and good cost-efficiency. Considering low cost of the raw materials, foam designs through our strategy based on cellulosic materials have the potential to be a suitable solution to environmental challenges associated with extensive use of petrochemical-based foams.

Abstract:Lightweight and high-strength cellulose-based foams have gained increasing momentum due to their combination of sustainability and high performance. However, complex modification to cellulose fibers can sacrifice the environmental friendliness and further limit productional scalability. Here, we engineer lightweight yet strong cellulose-based foams made from mechanically treated microfibrillated cellulose (MFC), reinforced by organic-inorganic network, and scaled by surfactant foaming combined with air drying. Consisting of strong coordination and extensive secondary interaction within the organic-inorganic network, the resulting cellulose composite foams achieve both a high compressive modulus of 451.3 kPa and a yield strength of 25.1 kPa at a low density of 32.9 mg cm −3 , which exceed other MFC-based foams based on surfactant foaming. In addition, the incorporation of the organic-inorganic network has no negative effect on the scalability, recyclability, or biodegradability of cellulose composites foam, making closed-loop material recycling possible. The life-cycle assessment reveals that replacing petroleum-based foams with our cellulose composite foams result in substantial reductions in carbon emissions. The structural design and manufacturing of our cellulose-based foam can stimulate market interest for cellulose foam and the development of the bioeconomy.

Abstract:Foamed plastics do not readily degrade, but degradable starch foam has uneven pores and poor mechanical properties. To improve the cushioning performance of starch foams, a sustainable starch-based packaging cushioning material is prepared via microwave foaming using waste corrugated paper fibers as the reinforcement material. The effects of different fiber contents on the structure and cushioning properties of starch-based foams are studied, and the possibility of replacing petroleum-based foams is discussed through comparisons with conventional cushioning materials. The results indicate that the pore structure of starch-based foaming materials can be controlled by changing the fiber dosage, and a small or excessive amount of fiber is not conducive to the uniform foaming of starch-based composite foams. When 3 g of waste-paper fiber (17.6% by weight of the starch) is added, the average diameter of the starch-based foam pores is small, the pore size distribution is relatively uniform, the minimum buffer coefficient is 4.38, and the mechanical properties are closer to those of expanded polystyrene (EPS). A peak acceleration of 942.89 m/s 2 is obtained from the packaging parts with starch-based foaming materials after drop testing, which reduced the impact load by nearly 50% compared to packaging without the cushioning liner. This has the potential to become a sustainable alternative to petroleum-based packaging foams.

Abstract:The development of eco-friendly and good-performance foam materials is essential for the environment and energy saving. Conventional inorganic and organic foams suffer from brittleness and contamination problems. Here, we report a facile and scalable hybrid strategy to prepare shape-stable cellulose-based multifunctional foam via physical cross-linking of PVA and stabilization of HGMs. The prepared foam exhibits ultra-low density (27.0 mg/cm3), enhanced flame-retardant performance (the PHRR decreased from 161.8 to 89.1 kW/m2, LOI value up to 26.2%), low thermal conductivity (48.2 mW/mK), good acoustic insulation property (NRC of 0.41), and good mechanical properties (with specific compressive modulus of 15.3 MPa cm3/g). Moreover, the foam can be recycled under simplified procedures. Our approach provides a novel alternative to the manufacture of low-cost, eco-friendly, and scalable foam materials. This multifunctional lightweight material is highly sought after for modern engineering construction applications.

Abstract:Polymer foams are promising for sound absorption applications. In order to process an industrial product, a series of polystyrene (PS) composite foams were prepared by continuous extrusion foaming assisted by supercritical CO2. Because the cell size and cell density were the key to determine the sound absorption coefficient at normal incidence, the bio-resource lignin was employed for the first time to control the cellular structure on basis of hetero-nucleation effect. The sound absorption range of the PS/lignin composite foams was corresponding to the cellular structure and lignin content. As a result, the maximum sound absorption coefficient at normal incidence was higher than 0.90. For a comparison, multiwall carbon nanotube (MWCNT) and micro graphite (mGr) particles were also used as the nucleation agent during the foaming process, respectively, which were more effective on the hetero-nucleation effect. The mechanical property and thermal stability of various foams were measured as well. Lignin showed a fire retardant effect in PS composite foam.

Abstract:A multiscale design strategy is proposed to fabricate mechanically robust cellulose foam with well‐balanced attributes including low density, high porosity, flame self‐extinguishing, biodegradability, and process sustainability. This strategy effectively enhances performance through the utilization of physical and ionic cross–linking via cellulose nanofibrils and aluminum ion (Al3+), coupled with structural densification brought about by ice‐crystal templating, cross‐linking, and solvent exchange/evaporation. Cellulose foams are in high demand in an era of prioritizing environmental consciousness. Yet, transferring the exceptional mechanical properties of cellulose fibers into a cellulose network remains a significant challenge. To address this challenge, an innovative multiscale design is developed for producing cellulose foam with exceptional network integrity. Specifically, this design relies on a combination of physical cross–linking of the microfibrillated cellulose (MFC) networks by cellulose nanofibril (CNF) and aluminum ion (Al3+), as well as self‐densification of the cellulose induced by ice‐crystal templating, physical cross–linking, solvent exchange, and evaporation. The resultant cellulose foam demonstrates a low density of 40.7 mg cm–3, a high porosity of 97.3%, and a robust network with high compressive modulus of 1211.5 ± 60.6 kPa and energy absorption of 77.8 ± 1.9 kJ m−3. The introduction of CNF network and Al3+ cross–linking into foam also confers excellent wet stability and flame self‐extinguish ability. Furthermore, the foam can be easily biodegraded in natural environments , re‐entering the ecosystem's carbon cycle. This strategy yields a cellulose foam with a robust network and outstanding environmental durability, opening new possibilities for the advancement of high‐performance foam materials.

Abstract:A lightweight, fire‐proof 3D graphite‐cellulose foam is fabricated from resource‐abundant graphite and cellulose via a scalable and freeze‐drying‐free Cu2+ ionic crosslinking method. This recyclable, degradable, thermally insulating, and fire retardant foam is a strong candidate for replacing widely used petroleum‐based foam materials toward energy‐efficient engineering applications. Foam materials are widely used in packaging and buildings for thermal insulation, sound absorption, shock absorption, and other functions. They are dominated by petroleum‐based plastics, most of which, however, are not biodegradable nor fire‐proofing, leading to severe plastic pollution and safety concerns. Here, a fire‐proofing, thermally insulating, recyclable 3D graphite‐cellulose nanofiber (G‐CNF) foam fabricated from resource‐abundant graphite and cellulose is reported. A freeze‐drying‐free and scalable ionic crosslinking method is developed to fabricate Cu2+ ionic crosslinked G‐CNF (Cu‐G‐CNF) foam with a low energy consumption and cost. Moreover, the direct foam formation strategy enables local foam manufacturing to fulfil the local demand. The ionic crosslinked G‐CNF foam demonstrates excellent water stability (the foam can maintain mechanical robustness even in wet state and recover after being dried in air without deformation), fire resistance (41.7 kW m−2 vs 214.3 kW m−2 in the peak value of heat release rate) and a low thermal conductivity (0.05 W/(mK)), without compromising the recyclability, degradability, and mechanical performance of the composite foam. The demonstrated 3D G‐CNF foam can potentially replace the commercial plastic‐based foam materials, representing a sustainable solution against the "white pollution".

Abstract:Inspired by the load‐bearing structures, a cellulose‐based aerogel material using a straightforward surface‐interface modulation technique is successfully developed. The cellulose‐based aerogel exhibits exceptional resilience and water tolerance due to its unique load‐bearing structure and silane encapsulation, which makes it a promising candidate for replacing conventional petroleum‐based foams in transport cushioning applications. Cellulose‐based aerogels possess satisfactory sustainability, porosity, and resilience, which are promising materials to replace traditional petroleum‐based foams. However, the viscous aggregation formed between hydrophilic fibers and the pore collapse caused by weak support force pose challenges for their further applications. Here, a load‐bearing structure‐inspired cellulose‐based aerogel is innovatively developed with excellent elasticity and water tolerance through surface‐interface modulation. Specifically, cellulose and polyvinyl alcohol (PVA) form interwoven skeletons by non‐directional freeze drying. Crucially, the rhamnolipid surfactant assists in forming stable and uniform bubbles, and drives the regularization of frame structure during the freezing process, promoting the construction of refined mechanical structures. Besides, the interfacial enhancement by esterification reaction of citric acid and the encapsulation by hydrophobic silane via chemical vapor deposition endow aerogels with better resilience and water tolerance. The as‐prepared aerogels can withstand intensive compression cycle tests and possess the ability to rebound over 10 times underwater. Even after 12 h wet treatment, the strain and stress loss respectively decrease by ≈55.5% and ≈14% compare with the initial unregulated aerogels after 500 cycles of 80% compression. Surprisingly, they have excellent cushioning performance beyond expanded polystyrene (EPS) and expanded polyethylene (EPE) in simulated road transportation packaging applications, indicating their potential in new‐generation cushioning materials.

Abstract:The development of sustainable, biodegradable, non-toxic biomass foams with outstanding physical properties to replace traditional petroleum-based foams is urgent. In this work, we proposed a simple, efficient, and scalable approach to fabricate nanocellulose (NC) interface enhanced all-cellulose foam through ethanol liquid phase exchange and subsequent ambient drying. In this process, NCs served as reinforcer and binder were integrated with pulp fiber to improve cellulose interfibrillar bonding and interface adhesion between NCs and pulp microfibrils. The resultant all-cellulose foam displayed stable microcellular structure (porosity of 91.7–94.5 %), low apparent density (0.08–0.12 g/cm3), and high compression modulus (0.49–2.96 MPa) by regulating the content and size of NCs. Further, the strengthening mechanism of the structure and property of all-cellulose foam were investigated in detail. This proposed process enabled ambient drying, and is simple and feasible for low-cost, practicable, and scalable production of biodegradable, green bio-based foam without special apparatuses and other chemicals.

Effect of Starch and Paperboard Reinforcing Structures on Insulative Fiber Foam Composites

Abstract:Single-use plastic foams are used extensively as interior packaging to insulate and protect items during shipment but have come under increasing scrutiny due to the volume sent to landfills and their negative impact on the environment. Insulative compression molded cellulose fiber foams could be a viable alternative, but they do not have the mechanical strength of plastic foams. To address this issue, a novel approach was used that combined the insulative properties of cellulose fiber foams, a binder (starch), and three different reinforcing paperboard elements (angular, cylindrical, and grid) to make low-density foam composites with excellent mechanical strength. Compression molded foams and composites had a consistent thickness and a smooth, flat finish. Respirometry tests showed the fiber foams mineralized in the range of 37 to 49% over a 46 d testing period. All of the samples had relatively low density (Dd) and thermal conductivity (TC). The Dd of samples ranged from 33.1 to 64.9 kg/m3, and TC ranged from 0.039 to 0.049 W/mk. The addition of starch to the fiber foam (FF+S) and composites not only increased Dd, drying time (Td), and TC by an average of 18%, 55%, and 5.5%, respectively, but also dramatically increased the mechanical strength. The FF+S foam and paperboard composites had 240% and 350% higher average flexural strength (σfM) and modulus (Ef), respectively, than the FF-S composites. The FF-S grid composite and all the FF+S foam and composite samples had equal or higher σfM than EPS foam. Additionally, FF+S foam and paperboard composites had 187% and 354% higher average compression strength (CS) and modulus (Ec), respectively, than the FF-S foam and composites. All the paperboard composites for both FF+S and FF-S samples had comparable or higher CS, but only the FF+S cylinder and grid samples had greater toughness (Ωc) than EPS foam. Fiber foams and foam composites are compatible with existing paper recycling streams and show promise as a biodegradable, insulative alternative to EPS foam internal packaging.

Abstract:Conventional plastic foams are usually produced by fossil-fuel-derived polymers, which are difficult to degrade in nature. As an alternative, cellulose is a promising biodegradable polymer that can be used to fabricate greener foams, yet such a process typically relies on methods (e.g., freeze-drying and supercritical-drying) that are hardly scalable and time-consuming. Here, we develop a fast and scalable approach to prepare cellulose-graphite foams via rapidly cross-linking the cellulose fibrils in metal ions-containing solution followed by ambient drying. The prepared foams exhibit low density, high compressive strength, and excellent water stability. Moreover, the cross-linking of the cellulose fibrils can be triggered by various metal ions, indicating good universality. We further use density functional theory to reveal the cross-linking effect of different ions, which shows good agreement with our experimental observation. Our approach presents a sustainable route toward low-cost, environmentally friendly, and scalable foam production for a range of applications.

Abstract:There is a great demand for sustainable alternatives to petroleum-based foams. Here, we report ultralight, thermally insulating foams, with good mechanical performance made with cellulose nanofibers (CNFs). The CNFs were first suspended in water and crosslinked with polyvinyl alcohol (PVA) followed by freeze drying, to fabricate foam panels. The CNF content in suspension, CNF/PVA ratio, and CNF type were investigated as the main factors controlling the microstructure and properties. The CNF content and CNF/PVA ratio exhibited substantial impacts on the foams' cellular morphology and mechanical behavior. More uniform cellular structures with smaller pore sizes were obtained at higher CNF contents and higher PVA to CNF ratios. By increasing CNF content from 2 to 6 wt.%, the compressive modulus, strength, and flexural modulus all increased up to 26, 9, and 7 folds, respectively, with only about 3% loss in the porosity. The thermal conductivity was consistent in the range of 0.03–0.05 W/mK and changed only slightly with the CNF content and CNF/PVA ratio. Moreover, the results revealed that the additional refining of CNF did not positively affect the properties. This implies less refined and more cost-effective CNF feedstock can be utilized for this foaming method, as an essential step towards scale up.

Abstract:Biodegradable cellulosic pulp foams with robustness and water resistance are urgently needed in nowadays to replace petroleum-based plastic foams for environmental sustainability. In this work, a facile protocol to fabricate robust poly-lactic acid (PLA) coated cellulose foams (PCCF) was developed through a combined water-based foaming and PLA melt-coating process using pulp as the raw material. In the synthesis, the so-called PLA coating was realized through melting PLA powders dispersed between fibers by an in-situ heating and post cooling process. Performance tests revealed that the incorporation of PLA coating significantly enhances mechanical strength, water stability, and biodegradability of the synthesized PCCF samples compared with conventional cellulosic foams. Specifically, the low-density PCCF were observed with mechanical strength up to 81.24 kPa, high water stability, and more than 95% degradation in 56 days. As the fabrication process is simple and pulp is highly cost competitive, our proposed synthesis strategy makes the PCCF a promising substitute for petroleum-based plastic foams at large-scale production.

Abstract:The increasing environmental concerns associated with the use of plastic foams in the food supply chain necessitate the exploration of alternative solutions. Among these, bio-foams derived from biodegradable raw materials have emerged as promising options. However, conventional methods for fabricating bio-foams with desirable properties often require specialized equipment, such as freeze-drying. Thus, this study presents a cost-effective and straightforward approach for fabricating bio-foam from recycled newspaper waste (ONP) that promotes low cost and eco-friendliness. This method involves mechanical water foaming, followed by simple oven drying. Citric acid (CA) was used as the crosslinking agent to enhance the stability and mechanical properties of the foam. By utilizing this technique, the developed ONP-CA-crosslinking composites bio-foams (ONP-CAs) have massive volume expansion of 333.17–673.50% compared to the control, low density of 9.23–15.16 kg/m 3 , and preferable mechanical strength up to 16.35 ± 0.61 kPa of compressive strength and 239.85 ± 20.13 kPa of compressive modulus which is comparable to the commercial plastic foam and bio-foams made from freeze drying technique. An optimum CA:ONP ratio that could enhance the properties of ONP-CAs was identified at 1.0; beyond this ratio, a brittle bio-foam formed. Furthermore, the obtained ONP-CAs contained thermal conductivity ranging from 0.035 to 0.037 W m− 1 K− 1 , competitive with commercial thermal insulation material. The simplicity and cost-effectiveness of the fabrication process, as well as the eco-friendliness of the bio-foam, make it highly attractive for commercial upscale operations and a promising solution for sustainable packaging and insulation applications in the food supply chain.

Abstract:Growing global awareness of environmental issues has led to increased research interest in starch-based foams as a biodegradable packaging material. However, limitations such as low foaming ratio and poor water resistance hinder their development and industrial application. This study aimed to address these challenges by investigating the effect of the polyvinyl alcohol (PVA) content and hydrolysis degree on foam properties, providing insight into the intricate interplay between melt viscoelasticity and foam characteristics. The results demonstrated that the foaming behaviors, viscoelastic properties, thermal stabilities and mechanical performances of the foams were significantly improved with increasing hydrolysis degrees of PVA. These enhancements were attributed to hydrogen bonding interactions and intermolecular entanglements between starch and PVA chains. Additionally, the incorporation of PVA resulted in a remarkable reduction in the water absorption capacity (WAC) of the foams. Specifically, the foam containing 20% PVA with a hydrolysis degree of 98% exhibited the lowest WAC of 7.46% at 75% RH, the lowest bulk density of 12.42 kg/m 3 , the highest foaming ratio of 54.66, and the highest porosity of 99.39%. These properties were equivalent to those of commercially available expanded polystyrene (EPS). Furthermore, the addition of 20% PVA yielded the highest compressive strength of 110.58 MPa and the highest recovery of 92.75%, indicating great potential for diverse cushioning applications. Overall, this work highlights the significant potential for wider application of starch-based foams in large-scale industrial settings.

Abstract:Driven by concerns about the escalating environmental pollution caused by the widespread use of plastic products, there is considerable interest in developing high-performance biodegradable materials. Poly(butylene adipate-co-terephthalate) (PBAT) foams are recognized as a highly sought-after candidate for alleviating plastic pollution, distinguished by their admirable biodegradability and flexibility. However, the extensive applications of PBAT foam are considerably constrained by inadequate melt strength and inherent shrinkage. Herein, a pioneering and scalable strategy, combining the shear-induced in-situ fibrillation process with microcellular foaming, was devised to achieve lightweight and super-resilient PBAT/poly(tetrafluoroethylene) (PTFE) foams. Thanks to the heterogeneous nucleation effect and complex tangled physical networks induced by in-situ nano-fibrillated PTFE, the crystallization and viscoelasticity of PBAT matrix experienced a dramatic enhancement, further bolstering its foaming capabilities and suppressing the shrinkage process. More importantly, the synergy of reduced foam density and reinforcement effect of PTFE nanofibrils played a crucial role in improving the remarkable compression of PBAT/PTFE foams. These foams showed a maximum increase of 40.2 % in strength and 16.3 % in resilience compared to pure PBAT foams. Moreover, the thermal insulation and soil degradation capability of PBAT/PTFE foams were substantially enhanced, achieving 10.3 % biodegradation after just 2 months. This innovative strategy offers a promising avenue for developing high-performance eco-friendly biocomposites.

Abstract:Cellulose foams are renewable and biodegradable materials that are promising substitutes for plastic foams. However, the scale-up fabrication of cellulose foams is severely hindered by technological complexity and cost- and time-consuming drying processes. Here, we developed a facile and robust method to fabricate cellulose foams via oven-drying following surfactant-assisted mechanical foaming of cellulose nanofibers (CNFs). CNFs in the air-water interface reduced the surface tension to stabilize bubbles in the wet foams, and generated densely arranged crystal barriers to seal air in the bubbles while oven-drying to prevent bubbles from collapsing. The optimal CNF foam has an ultra-low density of 12.10 mg/cm 3 , an ultra-high porosity of 99.14 %, and a low thermal conductivity of 34.87 mW/m/K, allowing it to act as an excellent thermal insulation material. Moreover, CNF foams can be easily integrated with diverse advanced properties such as flame retardancy, ultra-high mechanical strength, hydrophobicity, and magnetic responsiveness by incorporating functional components. The study paves the way for CNF foams to move toward practical applications.

Abstract:Oil spillages and industrial effluents have caused serious damage to the global environment. However, there are key challenges that remain in terms of expensive production costs, complex production methods, and environmental unfriendliness. In the present work, we developed a facile and efficient method to fabricate resilient hydrophobic cellulose-based foam via glyoxal cross-linking strategy and chemical vapor deposition to form MTMs coatings. The resulting foam exhibits excellent resilience (99%), ultra-low density (16.5 mg/cm 3 ), high porosity (98.9%), high hydrophobicity (145.9°), good oil absorption (30 g/g-46.6 g/g). The above-mentioned advantages make cellulose-based foams promising materials for cleaning oil spills and oil–water separation.

Abstract:Foam materials are in great demand in modern society, which are widely used in shock absorption, packaging, heat preservation, and building insulation. However, the severe contamination of non-biodegradable plastic foam waste accumulated in the environment has increased the demand and interest in the development of degradable and multifunctional bio-sourced materials. Manufacturing of biomass foam, however, often requires long-term operation of specialized equipment under extreme conditions, making it not as environmentally friendly as claimed. Here we present an energy-efficient freeze-drying-free approach for bioplastic foam production from marine biomass waste via freeze-thawing of shear-flow-induced micro-/nano-fibrous hydrogels and rapid magnetic force-assisted squeezing and ambient drying, which differs substantially from existing inefficient and energy-consuming drying processes. The magnetic force-assisted pre-dehydration strategy prevents the collapse of the 3D network structure under capillary action during solvent evaporation, enabling a low density of 25.5–37.5 mg cm −3 and ultralow shrinkage of 9.3%-12.2%. These ambient-dried chitosan foams exhibit a high compressive modulus (366–732 kPa, supporting ∼ 4600 times its own weight), favorable thermal insulation performance (0.038 W m −1 K −1 ), competitive thermal stability, and fire resistance (smokeless combustion and self-extinguishing). Moreover, this bioplastic foam has been demonstrated to be recyclable and biodegradable with a substantially reduced environmental impact, as evidenced by life-cycle assessment analysis, representing a promising alternative to petroleum-based plastic foam.
