Abstract:The temperature of the water wall in the furnace chamber is extremely important for the daily operation of a boiler. Considering the high temperature and dusty environment in the furnace, a temperature measurement device mainly composed of four parts (armored temperature sensor, in-furnace heat-collecting block, out-furnace fixing base, and protective cannula) was designed in this study, which could be used to directly obtain the temperature of the in-furnace water-wall. Numerical simulations of temperature measurement devices with different heat-collecting block structures were carried out using the computer fluid dynamics method. After comparing the measurement accuracy and considering the practical application scenarios, the optimized heat-collecting block structure with a specific expansion gap (0.5 mm wide and 4 mm deep) was selected for practical application. Such a temperature measurement device was then applied to a 1000 MW ultra-supercritical coal-fired boiler in China, and the tested in-furnace water-wall temperature data were in good agreement with relevant research. Compared with the conventional temperature measurement device arranged outside the furnace, the in-furnace water-wall temperature-measurement device adopted in this study has a more sensitive response characteristic and can directly reflect the temperature of the water wall inside the furnace. In addition, it can also reflect the local slag formation state of the water wall and has a long service life.

Abstract:Thermal heterogeneities within energy conversion and storage, material processing, nuclear processes, aerospace, and military applications are often inaccessible to characterization by insertion sensors. When sensor deployment is possible, conventional pointwise temperature probes quickly degrade when inserted into harsh environments typical of such processes. We developed spatially-resolved ultrasonic thermometry to noninvasively measure the spatial distributions of thermal properties in such applications, even when sizable thermal gradients are present. Our method divides the path of ultrasonic propagation into segments bound by echogenic features, which create echoes in pulse-echo mode, encoding the information about interior temperature distributions. We use the acquired ultrasonic responses to estimate the internal temperature distributions by solving an inverse problem or concatenating segmental estimates. This work describes the implementation and industrial testing of the developed method at a coal-fired electrical power generation plant. We inserted an echogenically segmented Inconel 625 waveguide into the combustion zone of the utility-scale boiler and continuously acquired ultrasonic data while keeping sensitive components away from the damaging combustion environment. The accuracy of the time-dependent temperature distributions reconstructed from the ultrasonic measurements was comparable to that of thermocouples. The resiliency of ultrasonic thermometry to harsh combustion conditions was far superior to conventional insertion sensors. The measurements obtained during plant operation captured daily steam generation cycles in response to changing customer demand and intermittent contributions of renewable power sources to the power grid. These measurements have revealed new insights into the relationship between the dynamic power generation load and the conditions inside the steam generator. The successful industrial testing of spatially-resolved ultrasonic thermometry in solids indicates that the developed technology has matured to become an attractive alternative to conventional sensing in solving challenging problems of long-term thermal characterizations in extreme environments.

Abstract:Readily available temperature sensing in boilers is necessary to improve efficiencies, minimize downtime, and reduce toxic emissions for a power plant. The current techniques are typically deployed as a single-point measurement and are primarily used for detection and prevention of catastrophic events due to the harsh environment. In this work, a multi-point temperature sensor based on wavelength-multiplexed sapphire fiber Bragg gratings (SFBGs) were fabricated via the point-by-point method with a femtosecond laser. The sensor was packaged and calibrated in the lab, including thermally equilibrating at 1200 °C, followed by a 110-h, 1000 °C stability test. After laboratory testing, the sensor system was deployed in both a commercial coal-fired and a gas-fired boiler for 42 days and 48 days, respectively. The performance of the sensor was consistent during the entire test duration, over the course of which it measured temperatures up to 950 °C (with some excursions over 1000 °C), showing the survivability of the sensor in a field environment. The sensor has a demonstrated measurement range from room temperature to 1200 °C, but the maximum temperature limit is expected to be up to 1900 °C, based on previous work with other sapphire based temperature sensors.

Abstract:High performance computing is a theory, method, and technology that utilizes supercomputers to achieve parallel computing, and is widely applied in various fields. The problem of thermal deviation and overheating tube explosion on the high-temperature heating surface of coal-fired boilers in large power plants is becoming increasingly prominent, seriously threatening the safe operation of power plant units. In order to solve these problems, an intelligent monitoring method for the overheating status of coal-fired boilers in large power plants is proposed. Analyze the damage mechanism of the high-temperature heating surface of the boiler, and monitor in real-time the temperature exceeding the limit of the heating surface; Constructing gas-phase turbulent combustion models and metal wall temperature models; Analyze the energy consumption loss during the operation of coal-fired boilers, calculate the heat transfer function of the boiler, and complete the intelligent monitoring of the overheating status of the boiler heating surface. The experimental results show that the rationality of the research method is optimal at a relative height of 100 m; The equivalent heat flux density of the boiler has been improved, and the ability to control consumption losses is better; It can improve the wind power consumption capacity of the heating system.

Abstract:In power engineering, analysis of the thermal behavior of steam turbine and development of control strategies depend on online evaluations of the temperature fields of in-service components. Due to the complexity of structure and the variability of operating conditions, an online reconstruction technique fused with proper orthogonal decomposition (POD) and sparse sensor data is described herein to monitor the three-dimensional (3D) transient temperature fields of a steam turbine casing. The POD-based reduced order approach was driven by the high-fidelity data of the steam turbine under several start-up conditions, and the POD was used to extract a reduced set of vectors in the orthogonal basis to capture the spatial distribution modes of 3D temperature field. As a result, the temperature fields of steam turbine casing can be reconstructed using the reduced set of vectors in the orthogonal POD basis and the corresponding coefficients, and then it is feasible to online monitor the global temperature distribution by minimizing deviations between the predicted and measured temperatures. The feasibility and accuracy of the reconstruction approach were demonstrated using two numerical examples in comparison with high fidelity data. Finally, real sensor-measured sequential temperatures were used to dynamically determine the real temperature field of the casing. Notably, the reconstructed temperatures were highly consistent with the sensor-measured temperatures, and the time delay of almost every reconstruction process was less than 0.02 s. This proposed reconstruction approach can provide reliable online monitoring for the transient temperature fields of a 3D complex component based on sparse sensors, and it will provide effective support for the design, operation and maintenance.

Abstract:This work details the development of a physics-based equipment health monitoring framework for a supercritical boiler, using first-principles models to estimate the remaining useful life (RUL) of its components. The framework accounts for fatigue and creep life consumption, generating spatio-temporal variations in mechanical and thermal stress. Analysis of the stress profile throughout the boiler highlights the finishing superheater inlet steam header as a vulnerable location susceptible to damage from cycling operation. The framework also yields quantified uncertainty in the RUL projection for specific locations, accounting for uncertainties in material properties and boiler operation. Results indicate that operational uncertainties (e.g., seasonal variation and operational strategy) and material properties (e.g., rupture time coefficients, Young's modulus, yield strength, and coefficient of thermal expansion) significantly impact the RUL of the finishing superheater inlet steam header. Additionally, case studies demonstrate the use of the health monitoring framework as a predictive tool for operational planning under uncertainty, including scenarios with and without updates on the operation of the boiler.

Abstract:To tackle the overheating problem of the heating surface in deep peak shaving, it is urgent to develop working substance (steam) temperature regulation and heating surface safety control technologies that combine combustion and hydrodynamic instability evaluation. This work relies on a 1000 MW boiler involved in deep peak shaving, and adopts CFD numerical simulation technology to obtain reasonable holographic heat load data of the boiler. The heat load data and the working substance side data are coupled to develop a real-time performance calculation model that combines combustion and hydrodynamic steam temperature. Real-time monitoring of the local position of the boiler water wall and the convection heating surface can be achieved through the three steps: heat load screening, heat exchange process calculation, and result display. The results show that through the corresponding expression of on-site industrial parameters and CFD simulation data, the effective analysis, extraction, modeling and optimization of the operation data can be realized for real-time online monitoring and intelligent early warning of the entire working condition. The model error is less than 2 °C and the model can realize early warnings at 5 min, so as to ensure the safety and stability of boiler operation and save the operating cost of the power plant to a certain extent.

Abstract:Boiler is one of the important parts for supercritical CO 2 (S–CO 2 ) power system. Currently, most studies are based on theoretical calculations and lack experimental validation. Besides, low flue gas temperature and high wall temperature significantly enhance convection heat transfer (CHT), resulting in the failure possibility of existing thermal calculation models (neglect CHT). This study aims to construct a thermal calculation model suitable for S–CO 2 boiler. Firstly, the hundreds kW th -class S–CO 2 diesel/coal-fired boiler system was built, and steady-state experiments were carried out. Secondly, to further evaluate CHT, a numerical model was established, and the reliability of simulation was verified. The results indicate that the proportion of CHT can reach 44.52%. The entrainment effect caused by high-speed jet leads to a negative velocity region near the cooling wall. Furthermore, there are velocity disturbances of non-mainstream direction near the cooling wall. These two lead to great enhancement of CHT. According to the above analysis, a proposed thermal calculation model (DCTCM-1D) considering CHT and wall temperature was constructed. Compared to existing models, DCTCM-1D has the lowest error, with the root mean square error of flue gas temperature, heat load, wall temperature and S–CO 2 temperature being 22.54 °C, 0.94 kW/m 2 , 6.40 °C and 2.29 °C.

Abstract:Coal-fired utility boilers are being increasingly used as variable electricity generation to resolve the imbalance in the energy market from the expansion of intermittent renewable energy. The frequent transient operation required to meet residual energy demand has created a challenge for coal-fired units to operate efficiently. This work utilizes an advanced sensor network (ASN) to calculate net unit heat rate (NUHR) of a coal-fired boiler in real time through combustion calculations and statistical correlations to provide the tools for optimizing dynamic operation. Real-time heating values that were necessary to determine fuel input energy to calculate accurate NUHR were found using both fundamental and data-driven methods. Real-time NUHR shows distinct shifts that reflect changes in process conditions that will improve the ability to optimize transient operation. Data-driven heating value correlations had 24% lower root mean square error (RMSE) than the fundamental combustion calculation approach when compared to daily retrospective proximate analysis. The data-driven method RMSE improved by 7% with the inclusion of ASN data. Future work is to validate by comparing unit performance with and without the inclusion of NUHR as a control parameter for the dynamic neural network.

Abstract:Mechanism-data-integrated methods are promising technologies for safe and flexible operation of power stations, which play an important role in compensating for the renewable energy intermittency and fluctuation. As an attempt in this direction, this work is devoted to the tube overheating problem in the boiler with the aim of developing effective predictive methods. First, we obtain insights from the real incidents with excessive metal temperatures. With data collected over a six-month period from a 350-MW cogeneration unit operating in a flexible mode, we quantified 230 overheat events using steam-pressure-dependent permissible limits. Power law distributions with tails are revealed for the severity of overheating, and three types of events can be classified. Among them, the 'moderate-type' overheating can be accompanied with simultaneous overheating of multiple neighboring tubes, and is thus recognized as the primary target for the real-time prediction. Our data-driven model rests on the long-short-term memory neutral network and gives satisfactory outputs under normal operating conditions with a mean absolute error of 3.40 degrees C. However, the original model fails to reach the extreme values whilst tube overheating due to severe dataset imbalance as only 0.012% of the data correspond to overheating. Finally, we devise an additional strategy making use of the change in the predictive capability of the model. The integrated method successfully predicts all overheat events of a tube over two minutes in advance, and the false alert is kept at a minimum level.

Abstract:To reduce coal consumption, nitrogen oxide (NOx), and carbon emissions for coal-fired units, combustion optimization has become not only a hot issue for scientists but also a practical engineering for engineers. A data-driven multiple linear regression (MLR) model is proposed to solve the time-consuming problems of boiler online combustion optimization systems. Firstly, A whole year's worth of the historical operating data preprocessing procedure of a coal-fired boiler in a power station including data resampling, data cleaning, steady-state selection, and cluster analysis is performed. In order to meet the applicable conditions of the linear model, the historical operating data are divided into different sub-datasets (combination mode of coal mills, main steam flow, ambient temperature, lower heating value of coal). Secondly, the multi-objective optimization strategy of economical, carbon, and NOx emissions indexes is employed to select operating optimum data packets, and a new dataset is established that is better than the average value of the optimization target in each sub-dataset. On this basis, a stepwise regression algorithm (SRA) is used to select the specific manipulated variables (MVs) that are significant to the multiple optimization targets from 47 candidate MVs in each sub-dataset (different partitions have different types of MVs), and an MLR prediction model is developed. In order to further realize combustion optimization control, the MVs are optimized by employing the MLR model. According to the deviation between the optimal value and the real-time value of the MVs, a boiler combustion closed-loop control system is developed, which is connected with the DCS using the sum of the deviation signal and the corresponding original one. Then, a boiler combustion application test was carried out under some working conditions to verify the feasibility and effectiveness of the approach. The update time of the system signals running on industrial computers is less than 1 s and suitable for online applications. Finally, a full-scale test of the combustion optimization online control system (OCS) is executed. The results show that the boiler thermal efficiency increased by 0.39% based on standard coal, the NOx emissions reduced by 2.85% and the decarbonization effect is significant.

Abstract:High-fidelity modeling provides a useful approach to investigate the multiscale multiphysics mechanism in the pulverized coal combustion. This research focuses on understanding the pulverized coal combustion in a pilot-up facility: General electric (GE) 15 MW pilot-scale boiler simulation facility (BSF). The heat flux to the boiler water wall, O-2 concentration, and gas temperature are the quality of interest (QoI's) for this research, as they are the most important parameters for designing a full-scale pulverized coal boiler. Even the heat flux in boiler is largely determined by the heat transfer mechanism, and other detailed multiphysics mechanisms, including multiphase turbulent flow, radiation heat transfer, ash deposition, coal devolatilization, and oxidation, also need to be accounted. This work applies large-eddy simulation (LES) code on high-performance computing facility to simulate pulverized coal combustion in BSF. The physics-based submodel that contains the significant sensitivity for QoI's has been identified using the detailed impact factor analysis on this high-fidelity modeling. Results indicate that the most sensitive submodel on QoI's is the wall-heat-transfer coupling with the ash-deposition model, which allows us to prioritize to improve this submodel in the LES simulation. Thus, ash deposition and wall-heat-transfer processes have been modeled and integrated into coal combustion numerical simulation. The simulation results show quantitative agreement between the simulation with experimental data regarding gas temperature, O-2 concentration, and heat-flux profile across the exposed boiler walls. Another implication of this research is to demonstrate a positive societal impact of extreme computing and accelerate the development of new combustion technology using a capable exascale computing technique.

Abstract:As a kind of traditional heating and power equipment, the industrial boiler is more and more applied in industrial production and life. However, due to the uneven heating of the boiler, the process of using the boiler would result in boiler leakage accidents and cause burns to workers. Given the above situation, the intelligent control system of the industrial boiler is studied in this paper to achieve safe and stable operation of the boiler. This design uses the distributed thermocouple temperature measurement method to design the boiler safety warning system based on the thermocouple sensor collaborative monitoring. Multiple sensors are used to cooperatively monitor and collect boiler operating signals. COMSOL model is used to realize 3D temperature field simulation and reconstruction inside the furnace lining, and the results are presented as early warning results through LabVIEW upper computer interface, which solves the shortcomings of low acquisition accuracy, narrow measurement accuracy, and single measurement method of the traditional contact measurement method. The practice shows that the system has the advantages of low cost, convenient installation and maintenance, easy expansion, high reliability, and strong anti-interference.
Application of 2D temperature measurement to a coal-fired furnace using CT-TDLAS

Abstract:The measurement of temperature and species concentration in combustion fields is very significant for the development of highly efficient combustion technologies for energy conservation and emission reduction. There are various measurement technologies, including contact and non-contact measurement. Tunable diode laser absorption spectroscopy (TDLAS) technology is a proven non-contact method for detection of the temperature and species concentration by absorption measurement. To enable two-dimensional (2D) representation of temperature and species concentration in combustion fields, the TDLAS technology is usually combined with computed tomography (CT). The latter is, however, considerably new in combustion research, especially in the solid fuel reaction environment. In this paper, a 32-path 2D CT-TDLAS system for temperature measurement in a pilot-scale coal-fired furnace was developed. The accuracy of the CT algorithm in the reconstruction of 2D temperature distributions in different laser-path arrangements was first analyzed using the sum of squared difference (SSD) and zero-mean normalized cross-correlation (ZNCC) by comparing it to the 2D temperature distribution of a full-scale coal-fired furnace simulated using computational fluid dynamics (CFD). The accuracy was improved by 32-path reconstruction. The study was then progressed to investigate its measurement accuracy in a simple CH4air burner configuration with rounded and rectangular cells as well as sensitivity for flame shift detection, whereby the reconstructed temperature distribution was compared to the temperature measured using a thermocouple. It is verified that this CT reconstruction was feasible for various measurement areas, even if the center of the flame was shifted. Finally, a 32-path 2D CT-TDLAS system with a rectangular-structured cell was developed and applied for temperature measurement in a Tenaga Nasional Berhad (TNB) Researchs pilot-scale coal-fired furnace. The 2D temperature distribution in the coal-fired furnace was reconstructed according to the experimental results. The potential of the CT-TDLAS for online 2D temperature measurement for actual applications is demonstrated.

Abstract:Accurately real-time monitoring furnace temperature in multi-component industrial organic waste gasification presents considerable challenges due to the process’s inherent complexity and variability. Herein, we have developed a sophisticated soft-sensing model that utilizes data-driven methods for precise temperature prediction, using input variables measured in industrial process. The data, primarily centered on cooling water, were derived from an in-depth analysis of heat transfer within the gasifier. Three distinct machine learning models were constructed and demonstrated enhanced performance compared to conventional heat transfer model. The Back Propagation Neural Network (BPNN) model, exhibiting a remarkable R2 value of 0.94, emerged as the most effective. Employing SHapley Additive exPlanations (SHAP) and Partial Dependence Plots (PDP), we further revealed the critical role of cooling water temperature in furnace temperature prediction. Overall, the application of data-driven models into the furnace temperature prediction offers a significant advancement in handling the complexities inherent in industrial processes.

Abstract:Tube overheating is the leading cause of boiler tube failures that had led to tremendous replacement and maintenance costs. Boiler tube temperature is simultaneously affected by the heating effect of hot combustion gas in the furnace and the cooling effect of steam flow in boiler tubes. Thus, prediction of tube temperature needs to include the simulations of both the gas and steam flows of the boiler in the model. To compromise the significant scale difference between the boiler furnace and tubes, a coupled model that integrates a three-dimensional (3D) CFD model describing the gas flow and combustion processes in the furnace with a one-dimensional (1D) hydrodynamic model describing the steam flow in the boiler waterwall tubes was developed in this paper. The 3D CFD and 1D hydrodynamic models are coupled by iterative data exchange of boiler heat flux and steam temperature between the two models. In this way, this coupled model can incorporate all the key parameters that strongly affect the waterwall tube temperature, including the distributions of boiler heat flux, steam temperature and the convective heat transfer coefficient of steam flow in boiler tubes. In particular, the critical effects of steam maldistribution caused by both the structure of tube network system and uneven heat absorption of parallel tubes on tube temperature can be resolved by this model. This coupled model provides the capability to predict the detailed distribution of waterwall tube temperature and locate the areas of tube overheating under different boiler operating parameters. This coupled model was employed to predict the tube temperature distribution of the spiral waterwall of a 350 MW supercritical boiler. The predicted results show that the areas having higher risk of tube overheating are located near the outlet of spiral waterwall tubes where the steam temperature is the highest and on the wall areas where the local wall heat flux is the highest. The results strengthen the necessity of incorporating both the gas and steam sides of boiler into the model for accurate prediction of waterwall tube temperature.

Abstract:To accommodate the integration of renewable energy, coal-fired power plants must take on the task of peak regulation, making the low-load operation of boilers increasingly routine. Under low-load conditions, the phase transition point (PTP) of the working fluid fluctuates, leading to potential flow instability, which can compromise boiler safety. In this paper, a one-dimensional coupled dynamic model of the combustion and hydrodynamics of a supercritical boiler is developed on the Modelica/Dymola 2022 platform. The spatial distribution of key thermal parameters in the furnace and the PTP position in the water-cooled wall (WCW) are analyzed in a 660 MW supercritical boiler when parameters on the combustion side change under full-load and low-load conditions. The dynamic response characteristics of the temperature, mass flow rate, and the PTP position are investigated. The results show that the over-fire air (OFA) ratio significantly influences the flue gas temperature distribution. A lower OFA ratio increases the flue gas temperature in the burner zone but reduces it at the furnace exit. The lower OFA ratio leads to a higher fluid temperature and shortens the length of the evaporation section. The temperature difference in the WCW outlet fluid between the 20% and 60% OFA ratios is 11.7 °C under BMCR conditions and 7.4 °C under 50% THA conditions. Under the BMCR and 50% THA conditions, a 5% increase in the coal caloric value raises the flue gas outlet temperature by 32.7 °C and 35.4 °C and the fluid outlet temperature by 6.5 °C and 9.9 °C, respectively. An increase in the coal calorific value reduces the length of the evaporation section. The changes in the length of the evaporation section are −2.95 m, 2.95 m, −2.62 m, and 0.54 m when the coal feeding rate, feedwater flow rate, feedwater temperature, and air supply rate are increased by 5%, respectively.

Abstract:Concentric Firing System (CFS) has been used in several utility boilers, whose capacities are 125 MW and 300 MW. And fairly good results of combustion strength and water-wall slagging pretension are achieved. In this paper, large quantity of cold model test and numerical simulation were completed in model furnace with CFS. The measurement and simulation results, such as velocity field, diameter of actual flow and speed difference in exit of furnace, etc., were obtained. They can provide reference for design and retrofit of utility boilers.
Testing and Numerical Simulation of Temperature Field and Oxygen Field for CFB Boilers

Abstract:The test on furnace temperature field and oxygen field of one CFB boiler is conducted and the combustion process of the boiler is simulated by numerical simulation software.The results demonstrate that the temperature distribution along the furnace height is relatively uniform,therefore,the temperature in the dilute region can be represented with a fixed value during boiler design.In addition,the temperature 1 meter away from the furnace wall varies slightly and tends to be constant,so that,the temperature in the furnace center can be used as the reference temperature during boiler design.The oxygen concentration is lower in the center and at the wall surface and shows a M-shape distribution approximately along the furnace width.The numerical simulation results are consistent with the test data.The study is helpful to understand the CFB boiler temperature field and oxygen field distributionand improve the combustion efficiency.The research results can provide a reference for large CFB boiler design and theoretical studies.

Abstract:With the development of power plant units of higher capacity and with improved parameters, the proportion of high-capacity units for generating power has increased; this requires large capacity units to take responsibility for power-grid peak shaving. When the boiler operates at low loads, the working fluid in the boiler water wall tubes is subjected to high heat flux in the furnace, which can cause heat transfer deterioration, tube overheating or even leakage. Therefore, it is particularly important to study the reliability of the boiler hydrodynamic cycle during peak shaving (low load operation). This study takes a 1000 MW ultra-supercritical single-reheat Π type boiler with single furnace and double tangential firing as the research object. A furnace Computational Fluid Dynamics (CFD) and hydrodynamic coupling analysis model is established and verified according to the actual operating conditions on site. The calculation results show that the simulated value is in good agreement with the actual operating value. Therefore, the model established in this study can reflect the real situation of the on-site furnace to a certain extent, and has high reliability. Based on the fitting results, the causes of steam temperature deviation of the boiler water wall are analyzed, and measures to reduce the deviation are proposed to provide a necessary basis for power plant operation and boiler design.
