Abstract:Additive manufacturing, including laser powder bed fusion, offers possibilities for the production of materials with properties comparable to conventional technologies. The main aim of this paper is to describe the specific microstructure of 316L stainless steel prepared using additive manufacturing. The as-built state and the material after heat treatment (solution annealing at 1050 °C and 60 min soaking time, followed by artificial aging at 700 °C and 3000 min soaking time) were analyzed. A static tensile test at ambient temperature, 77 K, and 8 K was performed to evaluate the mechanical properties. The characteristics of the specific microstructure were examined using optical microscopy, scanning electron microscopy, and transmission electron microscopy. The stainless steel 316L prepared using laser powder bed fusion consisted of a hierarchical austenitic microstructure, with a grain size of 25 µm as-built up to 35 µm after heat treatment. The grains predominantly contained fine 300-700 nm subgrains with a cellular structure. It was concluded that after the selected heat treatment there was a significant reduction in dislocations. An increase in precipitates was observed after heat treatment, from the original amount of approximately 20 nm to 150 nm.

Abstract:Heat treatment is the most common method to relieve residual stress and to adjust tensile properties in additively manufactured material. However, the well-known strengthening factors (e.g., dislocation density, cellular sub- structure, low angle grain boundaries, nano-oxide particle) in selective laser melted 316 L (SLM 316 L) are strongly influenced by heat-treatment temperature. In this work, horizontal and vertical oriented SLM 316 L specimens are heat treated from 550 degrees C to 1150 degrees C, followed by tensile tests and microstructural characteriza- tion. With increasing temperature, strength (e.g., yield strength, ultimate tensile strength) is found to decrease and elongation is found to increase. The heat treatments of 550 degrees C, 650 degrees C and 750 degrees C lead to coarsening of cellular sub-structure. Furthermore, the cellular sub-structure and melt boundaries annihilate at 950 degrees C. When the temperature reaches 1150 degrees C, SLM 316 L has finished recrystallization with volume fraction of nano-oxide particles increasing greatly. Based on microstructural characterization, the proposed relationship, considering strengthening mechanisms of cellular sub-structure, nano-oxide particle and grain boundaries, give satisfactory accuracy to predict yield strength for horizontal orientation. The yield strength for vertical orientation can also be predicted by this relationship when modified by consideration of anisotropy of columnar grains and lack-of- fusion defects. The anisotropy and lack-of-fusion lead to 5.4% reduction in yield strength for the vertical orientation. This work establishes quantitative relationships for heat treatment-microstructure-property, in which the anisotropy of tensile properties is considered.

Abstract:Herein, lab‐scale X‐ray diffraction and in situ heating neutron diffraction analyses for evaluating the structural changes at postprinting nanostructuring and structural relaxation upon heating, respectively, in an additive‐manufactured (AM) 316L stainless steel are conducted. The nanostructured AM steel after nanostructuring by high‐pressure torsion reached crystallite sizes of 23–26 nm, a dislocation density of ≈45 × 1014 m−2 and a microstrain of >0.008. A limited amount of deformation‐induced ε‐martensite was observed at a local region in the nanostructured AM steel. The time‐resolved neutron diffraction experiment upon heating successfully visualizes the sequential structural relaxation and linear thermal lattice expansion in the nanostructured AM steel. In practice, by calculating the changes in crystallite sizes, microstrains, and dislocation densities, the relaxation behaviors of the nanocrystalline AM steel is observed: 1) recovery with slow stress relaxation with increasing hardness up to 873 K, 2) recrystallization with accelerated stress relaxation at 873–973 K; and 3) grain growth above 973 K with (iii′) total stress relaxation in lattices up to 1023 K. In addition, this manuscript makes connections between the critical subjects in materials science of advanced manufacturing, metal processing and properties, and novel time‐resolved characterization techniques. Herein, for the first time, structural evolution during nanostructuring by severe plastic deformation and structural relaxation upon heating in an additive‐manufactured 316L stainless steel by applying the characterization techniques of X‐ray diffraction and in situ neutron diffraction analyses are demonstrated. This study bridges the gaps between the interdisciplinary research of advanced manufacturing, materials synthesis and processing, and novel characterization techniques.

Abstract:Additive manufacturing is one of the fastest-growing fields in materials engineering. This is because there is a new trend for custom, high-precision, and on-demand manufacturing. The undesired residual stress induced in the components during layer-by-layer melting and solidification of the metal powder is an important issue related to the selective laser melting (SLM) process that needs to be studied deeply. These stresses may impair mechanical performance and potentially result in premature failure. As a result, a thorough knowledge of residual stress is crucial for improved component dependability. By keeping constant process parameters, samples were produced with a difference in the scanning method. Results indicate that the defect-free parts are manufactured in all the four patterns used, and the self-balanced residual stresses are within the safe limits of yield strength.

Abstract:Additively manufactured 316L components are known to exhibit complex three-dimensional microstructures on multiple length-scales. The effect of heat treatment on the stability of grains and dislocation cell structures within the microstructure has previously been investigated but there are appreciable disagreements surrounding the nature of the texture that is present in the specimens, and there is also limited published work on the compositional homogeneity of specimens, particularly on the atomic scale, after heat treatments. In this study, we investigate the effect of applying two different heat treatments to 316L components produced by laser powder bed fusion before characterising them using a combination of electron microscopy and atom probe tomography. The importance of using multiple characterisation techniques, which span from the nanometre to micrometre scale, in addition to carefully and accurately describing analysis methods when investigating the evolution of the microstructure of additively manufactured 316L steels is demonstrated. Our EBSD (Electron Back Scatter Diffraction) results show the presence of a strong texture in the build direction of the samples, and a reduction in morphological texture as a result of heat treatment. TEM (Transmission Electron Microscopy) results indicate a dissolution of the dislocation cell structure that forms during solidification. Atom probe tomography was used to investigate compositional homogeneity in the samples and indicated that there are regions enriched in Cr, Mn, Mo, and Ni in the As-Printed samples that are likely associated with the dislocation cell walls. The atom probe results also reveal the presence of impurities, such as Co, which were not detected in the feedstock powder.

Abstract:316L stainless steel samples were prepared by selective laser melting (SLM) and annealed at 1000 °C for durations of between 1 and 6 h to investigate both the kinetics of microstructural evolution during heat treatment and the effect of annealing on mechanical properties. The as-printed materials contain a high density of oxide particles and dislocations, forming a dislocation cell substructure that shows high thermal stability during heat treatment. Moreover, coarsened oxide particles act as pinning barriers for moving dislocations and grain boundaries, thus extending the recovery and recrystallization process. The process of recrystallization can be effectively tracked by measuring the density of the low-angle misorientation boundaries associated with the oxide particles and dislocations, as characterized by high-resolution EBSD. The evolution of mechanical properties during annealing shows a strong relationship with the observed microstructural changes, suggesting possible optimization of strength and ductility of SLM-prepared metal samples by use of appropriate heat treatments.

Abstract:The aim of this study is to eliminate the conventional heat treatment process and save on associated equipment, time, energy, and professional labor costs. In this work, an in-situ heat treatment scanning strategy has been implemented to control the thermal residual stress produced during the fabrication of Ti-6Al-4V titanium alloy through the selective laser melting (SLM) manufacturing process. The laser scanning was performed twice: first, it was used for melting and bonding the powder to build the samples, and second, it was used to remove the residual stress. Additionally, the laser power variation impact was also analyzed from 100 W to 300 W. It has been found that the strength and ductility both improved by 20–25 %. The microstrain and dislocation density were also analyzed and found that the significant reduction in microstrain and dislocation denticity after in-situ heat treatment.

Abstract:In the field of additive manufacturing (AM), a promising alloy that is gaining attention is the near-α Ti–6Al–2Sn–4Zr–2Mo (Ti6242) alloy. This alloy is known for its remarkable resistance to creep and corrosion at elevated temperatures. However, the production of Ti6242 components via Laser-based AM technologies faced with several challenges, such as the formation of residual stress in the as-built state that originates from the nature of these processes. Therefore, this study has a dual objective: first, to evaluate the microstructure and residual stresses in the as-built Ti6242 produced through laser powder bed fusion. Secondly, to investigate the impact of a promising post heat treatment on mitigating residual stresses, inducing alterations in the microhardness of the Ti6242 alloy and its ductility, phase transformations and microstructure evolution. The as-built specimen exhibited a significant residual stress of 1357 MPa, which was caused by the pronounced temperature gradients experienced during the fabrication process. It is interesting to note that this promising post heat treatment was highly effective in eliminating 99% of the residual stress. After heat treatment, the amount of α′ present in the as-built specimen decreased. This resulted in the activation of diffusion of elements such as molybdenum, causing a proportion of the α′ to decompose into the more ductile α+β structure. Additionally, it is revealed that the microstructural changes and relieved stresses from the heat treatment process caused a lower microhardness and a higher ductility under compressive loading, as the elongation and toughness reached 20.5% and 23.255 kJ/mm 3 in the heat-treated samples, respectively. The outcomes of this work facilitate the use of this alloy in the production of complex shape components through laser-based AM technologies.

Corrosion behavior of selective laser melting-manufactured bio-applicable 316L stainless steel in ionized simulated body fluid

Abstract:Additive manufacturing (AM) is gaining increasing popularity in various fields, including biomedical engineering. Although AM enables fabrication of tailored components with complex geometries, the manufactured parts typically feature several internal issues, such as unpredictable distribution of residual stress and printing defects. However, these issues can be reduced or eliminated by post-processing via thermomechanical treatment. The study investigated the effects of combinations of AM and post-processing by the intensive plastic deformation method of rotary swaging (variable swaging ratios) on microstructures, residual stress, and corrosion behaviors of AISI 316L stainless steel workpieces; the corrosion tests were performed in an ionized simulated body fluid. The results showed that the gradual swaging process favorably refined the grains and homogenized the grain size. The imposed swaging ratio also directly influenced the development of substructure and dislocations density. A high density of dislocations positively affected the corrosion resistance, whereas annihilation of dislocations and formation of subgrains had a negative effect on the corrosion behavior. The first few swaging passes homogenized the distribution of residual stress within the workpiece and acted toward imparting a predominantly compressive stress state, which also favorably influenced the corrosion behavior. Lastly, the presence of the {111}||swaging direction texture fiber (of a high intensity) increased the resistance to pitting corrosion. Overall, the most favorable corrosion behavior was acquired for the AM sample subjected to the swaging ratio of 0.8, exhibiting a strong fiber texture and a high density of dislocations.

Abstract:The physical properties of metal-based structural materials, such as hardness, strength and toughness, are directly or indirectly affected by residual stress inside or on the surface of the given part. Repeated rapid heating and cooling during the additive manufacturing process causes thermal gradients and expansion and contraction in the material, which causes residual stress. Tensile residual stresses are known to exist on the surface of additive manufactured products and should be kept to a minimum as they affect the mechanical properties and lead to product deformation and product failure. Therefore, it is important to evaluate the residual stress after making the product and to control it under the desired conditions. There are limitations to using the destructive method commonly used for residual stress evaluation with additive manufacturing products, due to difficulties in repeated measurements, product size, and cost issues. Therefore, it is necessary to apply a non-destructive evaluation method and verify the validity of the method. In this study, A356.2 aluminum alloy powders were used for additive manufacturing using the powder bed fusion process, and the surface residual stress generated during the process was measured. X-ray diffraction (XRD) methods were used to observe the surface residual stress. After XRD measurement, analyses were performed using the Williamson-Hall plot, sin 2 ψ, and cosα methods. The residual stress measurement results of samples manufactured through the LPBF process and the characteristics and limitations of each method were discussed.

Nanostructuring of Additively Manufactured 316L Stainless Steel Using High-Pressure Torsion Technique: An X-ray Line Profile Analysis Study

Abstract:Experiments were conducted to reveal the nanostructure evolution in additively manufactured (AMed) 316L stainless steel due to severe plastic deformation (SPD). SPD-processing was carried out using the high-pressure torsion (HPT) technique. HPT was performed on four different states of 316L: the as-built material and specimens heat-treated at 400, 800 and 1100 °C after AM-processing. The motivation for the extension of this research to the annealed states is that heat treatment is a usual step after 3D printing in order to reduce the internal stresses formed during AM-processing. The nanostructure was studied by X-ray line profile analysis (XLPA), which was completed by crystallographic texture measurements. It was found that the as-built 316L sample contained a considerable density of dislocations (1015 m−2), which decreased to about half the original density due to the heat treatments at 800 and 1100 °C. The hardness varied accordingly during annealing. Despite this difference caused by annealing, HPT processing led to a similar evolution of the microstructure by increasing the strain for the samples with and without annealing. The saturation values of the crystallite size, dislocation density and twin fault probability were about 20 nm, 3 × 1016 m−2 and 3%, respectively, while the maximum achievable hardness was ~6000 MPa. The initial and textures for the as-built and the annealed samples were changed to due to HPT processing.

Abstract:Remarkable residual stress is commonly present in metal components produced by laser additive manufacturing due to the inherent rapid heating/cooling rate and high temperature gradient. This is especially true in the laser powder bed fusion (LPBF) process, whereas solid-state phase transformation further adds to its complexities. This work presents the strategies for in-situ controlling the magnitude and distribution of residual stress by regulating layer thickness, preheating temperature, and scanning strategies in LPBF of Ti-6Al-4V alloy. A combination of characterization techniques was used for revealing the residual stress from mesoscale to microscale, measured in millimeters and micrometers, respectively. By manipulating the thermal gradient and heat accumulation in the LPBF process, the residual stress was altered from an inhomogeneous distribution with a local value of up to 600 MPa, to a relatively flat distribution below 100 MPa. This in-situ control method significantly reduced the stress concentration to a level equivalent to the effect of stress-relieving treatment. The findings from this work provide an effective approach for in-situ stress reduction during LPBF, which is critical for the fabrication of large-scale or complicated-shape metal components.

Abstract:Additive manufacturing is being increasingly used in the fabrication of Ti-6Al-4V parts to combine excellent mechanical properties and biocompatibility with high precision. Unfortunately, due to the build-up of thermal residual stresses and the formation of martensitic structure across a wide range of typical processing conditions, it is generally necessary to use a post-thermal treatment to achieve superior mechanical performance. This investigation aims to obtain a deeper understanding of the micro/nanostructural evolution (α′ martensite phase decomposition), accounting for the kinetics of phase transformation during the heat treatment of 3D-printed Ti-6Al-4V alloy. As the mechanism of phase transformation and stress relaxation is still ambiguous, in this study the changes in crystal lattice, phase, composition and lattice strain were investigated up to 1000°C using both in situ high temperature X-ray diffraction (XRD) and transmission electron microscopy (TEM). Based on the result a mechanism of phase transformation is proposed, via the accommodation/substitution of Al, V and Ti atoms in the crystal lattice. The proposed mechanism is supported based on elemental concentration changes during heat treatment, in combination with changes in crystal structure observed using the high temperature XRD and TEM measurements. This study provides a deeper understanding on the mechanism of phase transformation through martensitic decomposition, as well as a deeper understanding of the influence of post-thermal treatment conditions on the alloy's crystal structure.

Abstract:A metal component fabricated by additive manufacturing (AM) is generally required to be heat treated to enhance microstructural and mechanical aspects. This present study aims to contribute to the literature in understanding the effect of heat treatment and various heat treatment temperatures on as-built components fabricated by AM. In this study, various heat treatment temperatures were applied to 316L stainless steel specimens produced by selective laser melting (SLM) and the effects on the microstructure, microhardness, XRD response, porosity, and wear behavior were investigated. The microhardness, XRD, and wear response of SLM 316L were compared with those of wrought 316L. The results illustrate that the heat treatment temperature has a substantial effect on the evolution of microstructure, XRD response, and porosity. Our results also support the argument that the effect of porosity on wear behavior is more dominant than the effect on microhardness. It should also be noted that the wrought 316L stainless steel specimen shows much better wear resistance than SLM 316L specimen.

Abstract:The effects of build orientation and heat treatment on the crack growth behavior of 316L stainless steel (SS) fabricated via a selective laser melting additive manufacturing process were investigated. Available research results on additively manufactured metallic parts still require a substantial expansion. The most important issue connected with the metal properties after additive manufacturing are the high anisotropy properties, especially from the fatigue point of view. The study examined the crack growth behavior of additively manufactured 316L in comparison to a conventionally made reference material. Both groups of samples were obtained using precipitation heat treatment. Different build orientations in the additively manufactured samples and rolling direction in the reference samples were taken into account as well. Precipitation heat treatment of additively manufactured parts allowed one to achieve microstructure and tensile properties to similar to those of conventionally made pieces. The heat treatment positively affected the fatigue properties. Additionally, precipitation heat treatment of additively manufactured elements significantly affected the reduction of fatigue cracking velocity and changed the fatigue cracking mechanism.

Abstract:Additive manufacturing (AM) is rapidly expanding in many industrial applications because of the versatile possibilities of fast and complex fabrication of added value products. This manufacturing process would significantly reduce manufacturing time and development cost for nuclear components. However, the process leads to materials with complex microstructures, and their structural stability for nuclear application is still uncertain. This study focuses on 316L stainless steel fabricated by selective laser melting (SLM) in the context of nuclear application, and compares with a cold-rolled solution annealed 316L sample. The effect of heat treatment (HT) and hot isostatic pressing (HIP) on the microstructure and mechanical properties is discussed. It was found that after HT, the material microstructure remains mostly unchanged, while the HIP treatment removes the materials porosity, and partially re-crystallises the microstructure. Finally, the tensile tests showed excellent results, satisfying RCC-MR code requirements for all AM materials.

Abstract:The properties and microstructure of Type 304L stainless steel produced by two additive manufacturing (AM) methods—directed energy deposition (DED) and powder bed fusion (PBF)—are evaluated and compared. Localized heating and steep temperature gradients of AM processes lead to significant residual stress and distinctive microstructures, which may be process-specific and influence mechanical behavior. Test data show that materials produced by DED and PDF have small differences in tensile strengths but clear differences in residual stress and microstructural features. Measured fatigue crack growth rates (FCGRs) for cracks propagating parallel to and perpendicular to the build directions differ between the two AM materials. To separate the influences of residual stress and microstructure, K-control test procedures with decreasing and constant stress intensity factor ranges are used to measure FCGRs in the near-threshold regime (crack growth rates ≤ 1 × 10 −8 m/cycle). Residual stress is quantified by the residual stress intensity factor, K res , measured by the online crack compliance method. Correcting the FCGR data for differences in K res brings results for specimens of the two AM materials into agreement with each other and with results for wrought specimens, when the latter are corrected for crack closure. Differences in microstructure and tensile strength have an insignificant influence on FCGRs in these tests.

Abstract:This study investigates the effect of heat treatment on the characteristics and properties of Cold Spray Additive Manufactured 316L stainless steel employing traditional and a new Metal Knitting strategy. 316L feedstock powder characteristics, the geometry of the bulk, microstructure, porosity, microhardness, mechanical isotropy, and residual stress were analyzed in both strategies in as‐sprayed and heat‐treated conditions. Results show that the traditional deposition strategy produced higher mechanical resistance, while Metal Knitting presented a better part geometry accuracy. The heat treatment significantly improved the material strength and the quality of the parts by recovery and recrystallization phenomena. The same microhardness and planar isotropy were achieved after heat treatment of samples produced by both strategies. A discussion about the mechanisms, microstructural, and residual stress evolution is presented. This article is protected by copyright. All rights reserved.
