Abstract:Three-dimensional (3D) printing technologies are widely applied in various industries and research fields and are currently the subject of intensive investigation and development. However, high-performance materials that are suitable for 3D printing are still in short supply, which is a major limitation for 3D printing, particularly for biomedical applications. The physicochemical properties of single constituent materials may not be sufficient to meet the needs of modern biotechnology development and production. To enhance the materials' performance and broaden their applications, this work designed and tested a series of titanate nanofiller (nanowire and nanotube)-enhanced polycaprolactone (PCL) composites that were 3D-printable and provided superior mechanical properties. By grafting two different functional groups (phenyl- and thiol-terminated ligands), the nanofiller surface showed improved hydrophobicity, which significantly improved their dispersion in the PCL matrix. After characterizing the surface modification, we evaluated the significance of the homogeneity of the ceramic nanofiller in terms of printability, formability, and mechanical strength. Melt electrowriting additive manufacturing was used to fabricate microfibers of PCL and PCL/nanofiller composites. Improved nanofiller dispersion enabled intact and uniform sample morphology, and in contrast, nanofiller aggregation greatly varied the viscosity during the printing process, which could result in poorly printed structures. Importantly, the modified ceramic/PCL composite delivered enhanced and stable mechanical properties, where its Young's modulus was measured to be 1.67 GPa, which is more than 7 times higher compared to that of pristine PCL (0.22 GPa). Retaining the cell safety properties (comparable to PCL), the concept of enhancing biocompatible polymers with modified nanofillers shows great potential in the field of customized 3D printing for biomedicine.

Abstract:Melt electrowriting (MEW) is an innovative technique for fabricating 3D porous materials or scaffolds with microscale architectures. However, the multitude of printing parameters makes precise control over the placement of microscale polymer fibers challenging. This study presents a new strategy for creating complex 3D structures using multiparametric MEW technology, which enhances printing accuracy with minimal human intervention. We developed and validated a numerical model to simulate jet formation and predict the critical translational speed (CTS). This model can precisely identify the effects of numerous printing parameters and improve printing efficiency and accuracy while reducing costs, thus facilitating precise MEW deposition. Using this approach, we manufactured soft, stretchable constructs with a high surface area optimized through fine-tuned printing parameters. This straightforward and efficient technology enables the design of high-sensitivity strain sensors for monitoring human motion and stretchable devices for circuit protection. Furthermore, we examined the effect of printing accuracy and fiber orientation on cellular organization. Immunochemical staining demonstrated that aligned and high-precision scaffolds promote oriented growth. Additionally, the curved MEW structures open new avenues for exploring the combined effects of topographical cues and mechanical stimulation on nerve cell behaviors. This printing strategy provides valuable insights for future research on complex patterns using MEW for flexible electronics and tissue engineering.
Melt Electrowriting of Thermoplastic Elastomers

Abstract:Melt electrowriting (MEW), an additive manufacturing process, is established using polycaprolactone as the benchmark material. In this study, a thermoplastic elastomer, namely, poly(urea-siloxane), is synthesized and characterized to identify how different classes of polymers are compatible with MEW. This polyaddition polymer has reversible hydrogen bonding from the melt upon heating/cooling and highly resolved structures are achieved by MEW. The influence of applied voltage, temperature, and feeding pressure on printing outcomes behavior is optimized. Balancing these parameters, highly uniform and smooth-surfaced fibers with diameters ranging from 10 to 20 µm result. The quality of the 3D MEW scaffolds is excellent, with very accurate fiber stacking capacity-up to 50 layers with minimal defects and good fiber fusion between the layers. There is also minimal fiber sagging between the crossover points, which is a characteristic of thicker MEW scaffolds previously reported with other polymers. In summary, poly(urea-siloxane) demonstrates outstanding compatibility with the MEW process and represents a class of polymer-thermoplastic elastomers-that are, until now, untested with this approach.

Abstract:Melt electrowriting (MEW) is an emerging additive manufacturing (AM) technology that enables the precise deposition of continuous polymeric microfibers, allowing for the creation of high‐resolution constructs. In recent years, MEW has undergone a revolution, with the introduction of active properties or additional functionalities through novel polymer processing strategies, the incorporation of functional fillers, post‐processing, or the combination with other techniques. While extensively explored in biomedical applications, MEW's potential in other fields remains untapped. Thus, this review explores MEW's characteristics from a materials science perspective, emphasizing the diverse range of materials and composites processed by this technique and their current and potential applications. Additionally, the prospects offered by post‐printing processing techniques are explored, together with the synergy achieved by combining melt electrowriting with other manufacturing methods. By highlighting the untapped potentials of MEW, this review aims to inspire research groups across various fields to leverage this technology for innovative endeavors. Abstract:Melt electrowriting (MEW) is an electric‐field‐assisted fiber‐forming biofabrication strategy for the additive manufacturing (AM) of precisely defined 3D microarchitectures. MEW is based on pressure‐driven extrusion of a polymer melt pool, currently mainly implemented at laboratory scale with specialized machine technology and limited to only few materials. This precludes the accessibility of MEW to a broader user group and can become the bottleneck of MEW's technological advancement. In contrast to conventional MEW, a filament‐based approach (F‐MEW) is introduced that exploits the technological ecosystem of fused filament fabrication (FFF), a globally used transformative AM technique. In this work, a polymer filament serves as feedstock material and is melted just on demand. By upgrading existing FFF systems, MEW of polymer microfibers is enabled, as validated with polycaprolactone (PCL) and demonstrated with direct writing of thermosensitive polydioxanone (PDO). Finally, FFF and F‐MEW are hybridized in a dual‐mode AM process. This enables multiscale constructs featuring both FFF struts and one order of magnitude smaller F‐MEW microfibers. This work opens the accessibility of F‐MEW to the large FFF user group, potentially benefitting from the plethora of filaments available for FFF, while, at the same time, expanding the FFF fabrication window. This work introduces a filament‐based approach to melt electrowriting (F‐MEW) by exploiting the technological ecosystem of fused filament fabrication (FFF) 3D printers. With minimal modifications of existing FFF systems, electrohydrodynamic direct writing of polymer microfibers can be achieved. Converging FFF and F‐MEW enables the fabrication of multiscale constructs with a single print head.

Abstract:As microfiber-based additive manufacturing (AM) technologies, melt electrowriting (MEW) and solution electrowriting (SEW) have demonstrated efficacy with more biomedically relevant materials. By processing SU-8 resin using MEW and SEW techniques, a material with substantially different mechanical, thermal, and optical properties than that typically processed is introduced. SU-8 polymer is temperature sensitive and requires the devising of a specific heating protocol to be properly processed. Smooth-surfaced microfibers resulted from MEW of SU8 for a short period (from 30 to 90 min), which provides the greatest control and, thus, reproducibility of the printed microfibers. This investigation explores various parameters influencing the electrowriting process, printing conditions, and post-processing to optimize the fabrication of intricate 3D structures. This work demonstrates the controlled generation of straight filaments and complex multi-layered architectures, which were characterized by brightfield, darkfield, and scanning electron microscopy (SEM). This research opens new avenues for the design and development of 3D-printed photonic systems by leveraging the properties of SU-8 after both MEW and SEW processing.

Abstract:Pre and post‐printing characterization of FDM feedstock and FDM printed parts. Fused deposition modeling (FDM), a type of additive manufacturing is widely used for complex mold design, single‐part tool manufacturing, and prototyping. The FDM process, especially with fiber‐reinforced filament, induces intricate changes that influence microstructure and properties, highlighting the necessity for a thorough understanding to maximize FDM utilization. This study comprehensively examines microstructural changes and mechanical attributes in polyamide (PA) and carbon fiber‐reinforced polyamide (CF‐PA) before and after FDM printing. Through various characterization techniques including X‐ray diffraction, thermal gravimetric, differential scanning calorimetry, tensile testing, micro‐Computed Tomography (μ‐CT), and fractography, insightful perspectives were obtained. Results reveal substantial fiber breakage, resulting in a 33.03% decrease in the average fiber length from filament to printed parts. X‐ray μ‐CT scans illustrated a more pronounced fiber alignment in CF‐PA filament than in the CF‐PA printed sample. TG analysis confirms approximately 20 wt.% CF content in the filament, with negligible residue in pure PA filament and samples. DSC shows enhanced thermal stability with CF reinforcement, while XRD confirms amorphous behavior in filament and printed parts. Tensile tests reveal anisotropic properties in FDM samples. The addition of short CFs increases Young's modulus but decreases strength. Examination of fractured surfaces reveals different failure modes for filament and printed coupons.

Abstract:<p>Melt electrowriting (MEW) is a high-resolution additive manufacturing technology that balances multiple parametric variables to arrive at a stable fabrication process. The better understanding of this balance is underscored here using high-resolution camera vision of jet stability profiles in different electrical fields. Complementing this visual information are fiber-diameter measurements obtained at precise points, allowing the correlation to electrified jet properties. Two process signatures—the jet angle and for the first time, the Taylor cone area—are monitored and analyzed with a machine vision system, while SEM imaging for diameter measurement correlates real-time information. This information, in turn, allows the detection and correction of fiber pulsing for accurate jet placement on the collector, and the in-process assessment of the fiber diameter. Improved process control is used to successfully fabricate collapsible MEW tubes; structures that require exceptional accuracy and printing stability. Using a precise winding angle of 60° and 300 layers, the resulting 12 mm-thick tubular structures have elastic snap-through instabilities associated with mechanical metamaterials. This study provides a detailed analysis of the fiber pulsing occurrence in MEW and highlights the importance of real-time monitoring of the Taylor cone volume to better understand, control, and predict printing instabilities.</p>

Abstract:In this study, polyamide 66 (PA 66) filaments were prepared for fused filament fabrication (FFF). The effects of the process parameters on the mechanical properties, initial microstructures, dynamic mechanical behavior, and crystallinity of the samples were investigated. The samples obtained at high processing temperatures exhibited high crystallinity, high tensile strength, and low porosity. Almost fully dense samples with excellent mechanical properties were obtained under optimal conditions. The tensile strength of the samples improved by 29.5% (from 68.07 to 88.17 MPa) with an increase in the nozzle temperature from 270 to 290 °C. The elongation at break abruptly increased (from 2.38 to 13.17%), because of the plastic behavior of the material and strain hardening. X-ray diffraction results demonstrated that the crystallinity of PA 66, significantly improved (from 47.3 to 65.6%). In addition, the dynamic mechanical performance of the samples was significantly related to the raster angle. The samples fabricated at a raster angle of 0° exhibited the best dynamic mechanical properties, followed by the 45° and 90° samples. The successful fabrication of PA 66 samples demonstrates the potential use of PA 66 for producing parts using FFF, and provides options for utilizing materials with improved performance for additive manufacturing applications in engineering.

Abstract:Melt electrospinning writing (MEW) has recently emerged as a direct three-dimensional (3D) writing approach for the fabrication of orderly porous structures with well-defined geometrical features. In particular, it is widely used to produce tissue engineering (TE) scaffolds. The diameter of the electrospun fibers strongly affects the achievable resolution and consequently influences several other physical and mechanical properties of the fabricated scaffolds. However, compared to general extrusion-based additive manufacturing (E-AM) techniques, the factors influencing the size of the fibers are more complex owing to the presence of the electric field. In this study, several critical and effective process parameters in the MEW process are first investigated and then optimized to achieve the desired fiber diameter. Moreover, the fiber placement accuracy, which is essential for fabricating heterogeneous scaffolds with highly accurate features, is studied by considering the “lag effect” due to relative movement between the collector and the spinneret. In addition, an optimization strategy is proposed to avoid the error introduced by the “lag effect” while achieving the desired fiber diameter. This strategy can be used to adaptively control the process parameters. Finally, the proposed approach is validated and adopted for fabricating heterogeneous scaffolds to culture cells.

Abstract:This tutorial reflects on the fundamental principles and guidelines for electrospinning writing with polymer melts, an additive manufacturing technology with great potential for biomedical applications. The technique facilitates the direct deposition of biocompatible polymer fibers to fabricate well-ordered scaffolds in the sub-micron to micro scale range. The establishment of a stable, viscoelastic, polymer jet between a spinneret and a collector is achieved using an applied voltage and can be direct-written. A significant benefit of a typical porous scaffold is a high surface-to-volume ratio which provides increased effective adhesion sites for cell attachment and growth. Controlling the printing process by fine-tuning the system parameters enables high reproducibility in the quality of the printed scaffolds. It also provides a flexible manufacturing platform for users to tailor the morphological structures of the scaffolds to their specific requirements. For this purpose, we present a protocol to obtain different fiber diameters using melt electrospinning writing (MEW) with a guided amendment of the parameters, including flow rate, voltage and collection speed. Furthermore, we demonstrate how to optimize the jet, discuss often experienced technical challenges, explain troubleshooting techniques and showcase a wide range of printable scaffold architectures.
Morphological, Rheological and Electromagnetic Properties of Nanocarbon/Poly(lactic) Acid for 3D Printing: Solution Blending vs. Melt Mixing

Abstract:The limitation of poor mechanical stability and difficulties in printing electrically conductive components can be overcome owing to the recent introduction of nanotechnology into the field of additive manufacturing (AM) and the consequent development of nonconventional polymer nanocomposites suitable for 3D printing. In the present work, different weight percentages (up to 6 wt % in total) of carbon-based nanostructures-multiwalled carbon nanotubes (MWCNTs), graphene nanoplatelets (GNPs), and a combination of both fillers (MWCNTs/GNPs)-were incorporated into poly(lactic) acid (PLA, Ingeo™) in an attempt to overcome several limitations of conventional 3D manufacturing based on insulating materials. Solution blending and melt mixing were the two fabrication methods adopted for preparation of the samples under test. A comparison of the morphological, rheological, and electrical properties of the resulting nanocomposites was carried out. Moreover, for the same weight concentrations, the influence of physical and geometrical features (i.e., functionalization and aspect ratio) of the embedded fillers was also investigated. Rheological methods were applied to control the quality of fillers dispersion in PLA matrix. The rheological percolation threshold was considered as reference in order to evaluate the internal structure of nanodispersions. TEM visualization, combined with rheological characterizations, was used for efficient control of the nanofiller dispersion. DC characterization revealed that lower electrical percolation thresholds and higher values of electrical conductivity were achieved using fillers with a larger aspect ratio and melt mixing, respectively. Moreover, given the possibility of obtaining complex and appropriate shapes for electromagnetic compatibility (EC) applications, electromagnetic (EM) response of the nanocomposites at the highest filler concentration was investigated in GHz and THz regions. It was found that the electromagnetic shielding efficiency (EMI) of nanocomposites strongly depended on the aspect ratio of the nanofillers, whereas the type of processing technique did not have a significant effect. Therefore, a careful choice of methods and materials must be made to address the final application for which these materials and further 3D printed architectures are designed.

Abstract:We demonstrate that in the parametrically driven Ginzburg-Landau equation arbitrarily small nongradient corrections lead to qualitative differences in the dynamical properties of domain walls in the vicinity of the transition from rest to motion. These differences originate from singular rotation of the eigenvector governing the transition. We present analytical results on the stability of Ising walls, deriving explicit expressions for the critical eigenvalue responsible for the transition from rest to motion. We then develop a weakly nonlinear theory to characterize the singular character of the transition and analyze the dynamical effects of spatial inhomogeneities.

Abstract:<p>There is a specialized niche for the electrohydrodynamic jetting of melts, from biomedical products to filtration and soft matter applications. The next frontier includes optics, microfluidics, flexible electronic devices, and soft network composites in biomaterial science and soft robotics. The recent emphasis on reproducibly direct‐writing continual molten jets has enabled a spectrum of contemporary microscale 3D objects to be fabricated. One strong suit of melt processing is the capacity for the jet to solidify rapidly into a fiber, thus fixing a particular structure into position. The ability to direct‐write complex and multiscaled architectures and structures has greatly contributed to a large number of recent studies, explicitly, toward fiber–hydrogel composites and fugitive inks, and has expanded into several biomedical applications such as cartilage, skin, periosteum, and cardiovascular tissue engineering. Following the footsteps of a publication that summarized melt electrowriting literature up to 2015, the most recent literature from then until now is reviewed to provide a continuous and comprehensive timeline that demonstrates the latest advances as well as new perspectives for this emerging technology.</p>

Abstract:Melt electro writing (MEW) is a high-resolution 3D printing technique that combines elements of electro-hydrodynamic fiber attraction and melts extrusion. The ability to precisely deposit micro- to nanometer strands of biocompatible polymers in a layer-by-layer fashion makes MEW a promising scaffold fabrication method for all kinds of tissue engineering applications. This review describes possibilities to optimize multi-parametric MEW processes for precise fiber deposition over multiple layers and prevent printing defects. Printing protocols for nonlinear scaffolds structures, concrete MEW scaffold pore geometries and printable biocompatible materials for MEW are introduced. The review discusses approaches to combining MEW with other fabrication techniques with the purpose to generate advanced scaffolds structures. The outlined MEW printer modifications enable customizable collector shapes or sacrificial materials for non-planar fiber deposition and nozzle adjustments allow redesigned fiber properties for specific applications. Altogether, MEW opens a new chapter of scaffold design by 3D printing.

Abstract:Melt electrowriting (MEW) is an advanced additive manufacturing technique that prints micrometric fibers to create tailored porous scaffolds. This study develops a framework to investigate the bonding strength between layers, finding that factors like fiber diameter and collector temperature have a profound effect on overall scaffold performance. Melt electrowriting (MEW) is a high‐resolution additive manufacturing technology capable of depositing micrometric fibers onto a moving collector to form 3D scaffolds of controlled mechanical properties. While the critical role of layer bonding to achieve mechanical integrity in fused deposition modeling has been widely reported, it remains largely unknown in MEW, in part due to a lack of methods to assess it. Here, a systematic framework is developed to unravel the significance of layer bonding in MEW scaffolds and its ultimate effect on their mechanical properties. Results show that printing parameters, scaffold design, and print path have a strong impact on layer bonding strength of poly(ɛ‐caprolactone) MEW scaffolds. This study demonstrates that a small increase of 5 μm in fiber diameter can enhance the layer bonding strength by as much as 70%, greatly impacting the overall scaffold properties. A method is also established to control MEW scaffold layer bonding using a heated collector. Importantly, this study reveals that scaffold architecture alone is not responsible for the overall mechanical properties. Finally, a method to obtain tailored layer bond strengths within a given scaffold is established. This has significant implications as provides new possibilities to control mechanical properties of MEW scaffolds through layer bonding.

Abstract:Near-field electrospinning (NFES) and melt electrowriting (MEW) are the process of extruding a fiber due to the force exerted by an electric field and collecting the fiber before bending instabilities occur. When paired with precise relative motion between the polymer source and the collector, a fiber can be directly written as dictated by preprogrammed geometry. As a result, this precise fiber control results in another dimension of scaffold tailorability for biomedical applications. In this review, biomedically relevant polymers that to date have manufactured fibers by NFES/MEW are explored and the present limitations in direct fiber writing of standardization in published setup details, fiber write throughput, and increased ease in the creation of complex scaffold geometries are discussed.

Abstract:The research work aims to investigate high-performance nylon 6,6 nanofiber interleaved E-glass fiber reinforced epoxy laminates (prepared using the electrospinning method) which exhibit unique design features in terms of improved mechanical strength. The influences of electrospinning control variables such as the nozzle of spinneret to grounded collector distance, rate of flow, high-voltage power supply, and concentration of polymeric solution to create high-quality nanofibers of specific length and diameter in nanometers are examined. The objectives of the current investigations are to develop delamination-resistant nylon 6,6 nanofibers interleaved E-glass fiber reinforced epoxy structural nanocomposites. The research efforts are thus focused to use electrospinning, vacuum assisted resin transfer molding (VARTM), and glass molding processes to fabricate nanocomposites with electrospun nylon 6,6 nanofibers. The specimens are described and evaluated in accordance with ASTM standards for tensile strength (D 638), flexural or bending strength (D 790-2003) of two-phase composites, and the hand molding or hand layup method are compared to the VARTM process. Two-phase nanocomposites containing nylon 6,6 nanofibers into the polymer matrix (Epolam 5015) are fabricated by glass molding process. The advanced composites are manufactured with primary reinforcement of eight-shaft satin weave pattern glass fiber 7781, with Epolam 5015 matrix and secondary reinforcement of nylon 6, 6 nanofibers with different diameters, i.e., 81, 455, and 1200 nm (multiscale). To achieve the different diameter fibers, statistical tools of design of experiment (DOE), full factorial and Taguchi are employed. Further they are characterized with (1) short beam shear strength (SBS) using ASTM 2344 standard for interlaminar shear strength and (2) double cantilever beam (DCB) using ASTM 5288 standard for Mode I fracture toughness for of three-phase nanocomposites. For better understanding the behavior of nanocomposites, the shear strength between laminate planes, or interlaminar shear strength (ILSS), of nylon 6,6 nanofiber interleaved composites is modeled using the finite element technique.
