Abstract:Aluminum (Al) and copper (Cu) have been widely used in many industrial fields thanks to their good plasticity, high thermal conductivity and excellent electrical conductivity. An effective joining of dissimilar Al and Cu materials can make full use of the special characteristics of these two metals. Friction stir spot welding (FSSW), as an efficient solid-state welding method suitable for joining of dissimilar metal materials, has great prospects in future industrial applications. In this paper, the FSSW studies on Al-Cu dissimilar materials are reviewed. The research progress and current status of Al-Cu FSSW are reviewed with respect to tool features, macroscopic characteristics of welded joints, microstructures, defects in welds and mechanical properties of joints. In addition, some suggestions on further study are put forward in order to promote the development and progress of Al-Cu FSSW studies in several respects: material flow, thermal history, addition of intermediate layer, auxiliary methods and functionalization of Al-Cu FSSW joint.

Abstract:Aluminium and copper are employed in various industrial applications due to their high plasticity, thermal conductivity, electrical conductivity and characteristics. By effectively joining dissimilar aluminium and copper, the unique properties of composite formed by these metals can be adequately addressed. Friction stir welding (FSW), an energy-efficient solid-state welding process is capable of joining dissimilar metals, has enormous potential in the future of various industries. This present work comprehensively summarises all pertinent topics related to aluminium to copper FSW, such as FSW process parameters, microstructural characterisation, mechanical properties, and electrical characteristics of aluminium–copper joints produced by FSW. In addition, the current report also discusses several applications of additives used in dissimilar FSW of Al–Cu and new FSW techniques, which generally aim to enhance Al–Cu joint properties. Moreover, numerical modelling of Al–Cu FSW is discussed profoundly to understand the effects of alterations in different process parameters on temperature gradients and microstructure evolution, which would be time-consuming or prohibitively expensive in practice by physical testing. Additionally, several recommendations for future research are proposed to facilitate the advancement and success of Al–Cu FSW studies.

Abstract:This work aims to study the influence of the tool rotational speed and tool traverse speed on dissimilar friction stir butt welds on 3 mm thick AA5083 to commercially pure copper plates. Complex microstructures were formed in the thermo-mechanically affected zone, in which a vortex-like pattern and lamellar structures were found. Several intermetallic compounds were identified in this region, such as Al2Cu, Al4Cu9 and these developed an inhomogeneous hardness distribution. The highest ultimate tensile strength of 203 MPa and joint efficiency of 94.8% were achieved at 1400 rpm tool rotational speed and 120 mm/min traverse speed. Placing the softer material (aluminium) on the advancing side produced an excellent metallurgical bond with no requirement for tool offsetting.

The contemporary automotive industry increasingly incorporates composite materials and innovative joining techniques to meet customer demands for lightweight, high-strength alloys. This research explores the feasibility of using friction stir welding (FSW) methods to fabricate dissimilar aluminum nanocomposite lap joints, integrating Al2O3 nanoparticles into the weld nugget. Lap joints were prepared with varying tool rotation speeds (1000–1600 rpm) and the mechanical and metallurgical behaviors of AA6061–AA7075-T6/Al2O3 lap joints were examined. The inclusion of filler material in the weld joint resulted in an 18% increase in shear strength compared to joints without filler. Dynamic crystallization impeded grain boundaries and reduced grain size in the weld stir zone (SZ), with the most enhanced mechanical characteristics observed at a tool rotation speed of 1400 rpm. The shear strength at 1400 rpm was 5780 N, representing a 17% increase compared to joints prepared at 1000 rpm. Field emission scanning electron microscopic examination revealed evenly dispersed Al2O3 nanoparticles within the weld zone, supporting the lap shear test results. Notably, joints created at lower (1000 rpm) and higher tool rotational speeds (1600 rpm) exhibited brittle fracture behavior. The addition of Al2O3 significantly improved lap joint tensile strength due to its uniform dispersion in the SZ. Increasing the FSW tool rotational speed from 1000 to 1400 rpm facilitated nanoparticle dispersion, further enhancing lap joint strength.

Abstract:Friction stir spot welding (FSSW) process is widely used in the automotive industry for a range of applications such as battery components, standard wire connectors and terminals. This manuscript addresses two grand challenges in the arena of FSSW, hitherto, unaddressed in the extant literature: (i) lap joining of thin sheets (0.3 mm thickness) of AA 5754 alloy and (ii) lap joining of more than two sheets using FSSW. To accomplish this task, a novel pinless convex-shaped tool was designed to alter the stress state while gradually advancing the tool which led to achieving stress state necessary for obtaining defect-free lap joints. The weld joints were inspected by optical microscopy, SEM imaging and analysed by nanoindentation tests and Vickers microindentation tests for assessment of the quality of the weld interface (WI). Process parameters of FSSW such as torque on the tool and axially applied load were used to analytically obtain the average local measure of peak normal and axial stresses as well as the coefficient of friction in the contact zone. In samples welded at low rotational speeds, the strain-hardening mechanism was seen dominating in contrast to samples welded at higher rotational speeds, which showed thermal softening. As a direct consequence of this, the samples welded at low rotational speeds showed much higher hardness at the weld surface than the samples welded at higher speeds. A strong transition of strain hardening to thermal softening was noticeable beyond an applied strain rate of 400 s−1.

Abstract:In current research work, dissimilar aluminium alloys such as AA5083, AA6081, AA6082, and AA7039 are butt joined by employing friction stir welding (FSW). The present study explores the effect of material positions of aluminium alloys (i.e., advancing side (AS) and retreating side (RS)) on the mechanical and metallurgical properties of FS welded dissimilar aluminium joints. The performance characteristics of the present study are analyzed in terms of mechanical and metallurgical properties. It is concluded that maximum strength is obtained for all the joints in which higher strength aluminium alloy is placed on the AS ((i.e., 386 MPa for AA7039-AA5083, 343 MPa for AA7039-AA6082, 320 MPa for AA5083-AA6082, and 225 MPa for AA6082-Aa6061). Furthermore, two types of macrostructures (i.e., banded and an onion ring) are observed at the nugget zone (NZ) of all the welded joints during metallurgical analysis. Besides this, energy-dispersive X-ray spectroscopy (EDS) analysis at NZ of FSW joints is also carried out to find out the chemical composition at NZ. It is observed that the key element of AS material is high er in weight percent as compared to RS at NZ. Moreover, tensile fractured surface locations are also analyzed to understand the process better. It is witnessed that most joints are fractured at heat affected zone (HAZ) on the lower strength material side.

Abstract:Underwater friction stir welding (UFSW) is an emerging technique gaining tremendous significance due to its strong ability to provide superior mechanical properties. This study investigates dissimilar UFSW between pure copper and AA7075 aluminium alloy using three tool pin profiles cylindrical, taper and square, three rotational speeds 1500 rpm, 1600 rpm and 1700 rpm and three welding speeds 10 mm/min, 15 mm/min and 20 mm/min. The weld properties evaluated by tensile, bend, impact, hardness tests, additionally macrostructure, scanning electron microscopy, and optical microscopy were also conducted. Cylindrical pin tool gave good surface finish. The taper pin tool, at 1600 rpm and 20 mm/min, achieved the highest ultimate tensile strength of 90 MPa. It was observed that Vickers microhardness in the weld nugget zone exceeded that of pure copper, ranging from 152 to 162 HV. The maximum absorbed energy of impact test was 17 Joules achieved by square pin tool, 1500 rpm and 20 mm/min. The effective mixing of copper–aluminium with fine grain size in the weld nugget was revealed by scanning electron microscope image. Formation of intermetallic compounds led to brittle fracture at the interface.

Abstract:In the present scenario, aerospace and automobile industries depend on lightweight materials such as magnesium and aluminum alloys because of their great balance between mechanical properties and weight ratio. Despite these benefits during the joining process of these dissimilar materials by welding, many challenges arises. The prominent one is related to the low melting points of these lightweight metals which make it almost impossible the joining using conventional arc welding techniques. To tackle this challenge, Friction Stir Welding (FSW) can be considered as a promising candidate tool. In this study, to demonstrate the FSW performances of joining two dissimilar materials we have investigated the joining of AA 6061 and Mg AZ 31 B using a built-in house a modified milling machine. The dissimilar combinations of AA 6061 and Mg AZ 31 B joints were successfully joined by embedding different welding conditions and varying the offset distance. The mechanical performances were evaluated by conducting specific mechanical tests such as micro-hardness, tensile, and impact tests, respectively. To explain the mechanical results, we have applied optical microscopy observation on the microstructure associated with the bonding location. The results prove that the strength of the Friction Stir Welded joints is much higher as compared to other techniques especially in terms of dissimilar metals.

Abstract:In engineering applications, such as automobile, marine, aerospace, and railway, lightweight alloys of aluminum (Al) and magnesium (Mg) ensure design fitness for fuel economy, better efficiency, and overall cost reduction. Friction stir welding (FSW) for joining dissimilar materials has been considered better than the conventional fusion welding process because of metallurgical concerns. In this study, dissimilar joints were made between the AA6061 (A), AZ31B (B), and AZ91D (C) combinations based on the varying advancing side (AS) and retreating side (RS). The dissimilar joints prepared by the FSW process were further characterized by tensile testing, impact testing, corrosion testing, fracture, and statistical and cost analysis. The results revealed a maximum tensile strength of 192.39 MPa in AZ91 and AZ31B, maximum yield strength of 134.38 MPa in a combination of AA6061 and AZ91, maximum hardness of 114 Hv in AA6061 and AZ31B, and lowest corrosion rate of 7.03 mV/A in AA6061 and AZ31B. The results of the properties were supported by photomicrographic fracture analysis by scanning electron microscopy (SEM) observations. Further, the performance of dissimilar joints was statistically analyzed and prioritized for preference by similarity to the ideal solution (TOPSIS) method.

Abstract:The feasibility of producing welding joints between 6061-T6 aluminum and pure copper sheets of 6 mm thickness by conventional friction stir welding (CFSW) and bobbin tool friction stir welding (BTFSW) by using a slot-groove configuration at the joining surface was investigated. The microstructure of the welded samples was examined by using an optical microscope and X-ray diffraction. Furthermore, the mechanical properties of the weld samples are compared based on the results of the tensile test, hardness measurement, and fractography test. The slot-groove configuration resulted in the presence of a bulk-sized Al block on the Cu side. The microscopic observations revealed the dispersion of fine Cu particles in the stir zone. The presence of intermetallic compounds (IMCs) CuAl2, which are hard and brittle, lowered the strength of the weld joints. The strength of the weld joints produced with BTFSW was superior to that of the C-FSW. The maximum hardness values of 214 HV and 211 HV are reported at the stir zone for BTFSW and CFSW, respectively. The fracture location of all the joints was at the intersection of the stir zone and the thermomechanically affected zone was on the Cu side.

Abstract:Mechanical properties and material mixing patterns of friction stir spot welded (FSSW) joints of dissimilar aluminum alloys were investigated.Two aluminum alloys typically used in automotive applications,5052-H32 and 6061-T6,were selected.During the experiment,the process parameters including the z-axis force and torque histories were measured as a function of the tool displacement.The mechanical properties were investigated by microhardness measurements of the joint,and the material mixing in the stir zone was investigated by EPMA.The experimental results illustrate different process parameter histories,material mixing in the stir zone and material properties including microhardness distributions for FSSW joints of dissimilar aluminum alloys,likely due to different mechanical behaviors of the selected aluminum alloys in the FSSW process temperature range.

Abstract:Welding is used for fabricating various components to increase the application of aluminum alloys. When compared to fusion welding, friction stir welding (FSW) is used to join non-ferrous and ferrous with similar and dissimilar materials with fewer defects. In the present work, FSW was carried out between 5 mm thick plates of solid solution-strengthened AA 5052-H32 and precipitate-strengthened AA 6061-T6 alloys. The plates were welded at tool rotational speeds (TRS) of 800, 950, and 1100 rpm. Furthermore, a salt spray test was conducted on both base metals and FSW joints. The scanning electron microscope was accustomed to examining the microstructure of the base metals and different zones. Mechanical characterization was performed to determine the welds' strength and hardness. The phase examination was then performed on the weld nugget zone using X-Ray Diffraction (XRD). To determine the mode of failure, the tensile fracture surfaces of the welded samples were inspected. The study found that the joint prepared at 950 rpm yielded maximum tensile strength of 174.3 MPa, % elongation of 13.8% and a higher hardness of 72 HV related to other joints. The corrosion test results exposed an enhancement in corrosion resistance of maximum tensile strength obtained from the welded joint

Abstract:Dissimilar joining through solid-state welding is an important engineering tool to address the transportation industry’s sustainable goals. The dissimilar friction stir lap welding (FSLW) of two different aluminium alloys (AA5182 and AA5052 with two different thicknesses) to steels AISI1010 and DP1000 was performed in this work, in order to analyse the effect of the mismatch in base material properties and plate thickness on the joint strength and fracture location. The mechanical behaviour and the strength of the welds were assessed using transverse tensile–shear testing and hardness measurements. Strain data acquisition through Digital Image Correlation (DIC) was used. The differences in fracture location registered for the different joints are explained based on the alloy’s plastic properties and on the mismatch in thickness between the plates. Local stress–strain curves were plotted, using the strain data acquired through DIC, to highlight the mechanisms resulting in the differences in tensile behaviour among the joints. It is concluded that despite the differences in failure location and tensile behaviour, the strength of the joints was very similar, irrespective of the base material combinations.

Abstract:In industrial applications, welding of dissimilar metals such as aluminum (Al) and titanium (Ti) is a prerequisite for the development of hybrid components with improved mechanical and corrosion properties. However, dissimilar welding of the Al/Ti system is highly challenging due to differences in the physical and thermal properties of the two materials. In the present investigation, an attempt has been made to fabricate a dissimilar friction stir weld (FSW) of commercially pure Al and Ti and to elucidate the mechanism associated with superior joint formation. The process parameters, such as tool rotation speed, traverse speed and tool offset position have been optimized using Taguchi's optimization technique. A detailed investigation of the weld with optimum process parameters has been carried out to reveal the mechanism of joint formation. The superior mechanical properties (24% higher ultimate tensile strength and 10% higher ductility than that of base Al) of the weld are attributed to the fabrication of a defect-free joint, formation of intercalated particles and an Al/Ti interlocking interface, homogeneous distribution of fine second-phase (Ti and/or intermetallics) particles in the weld nugget, reduction in the evolution of brittle Al3Ti intermetallic compounds (IMCs) and recrystallization and grain refinement of Al in the weld nugget. The potentio-dynamic polarization test indicated that the optimized Al/Ti weld has ~47% higher corrosion resistance than Al; it had a very mild corrosion attack due to the homogeneous dispersion of fine particles. The method and mechanism could have an immense influence on any dissimilar weld and metal matrix composites, improving their mechanical properties and corrosion resistance.

Abstract:Dissimilar aluminum joints have widespread applications across various industries, including the electronics and automotive sectors, owing to their unique combination of advantages, including reduced density and enhanced mechanical properties. These characteristics make them an innovative solution for multi-material processing challenges presented in the engineering industry. This article focuses on Friction Stir-Welded butt joints made using a weld–flip–weld approach between aluminum AA6061-T6 and pure copper C11000, exploring the effects of varying rotational speeds (1000, 1200, and 1400 RPM), offsets (0 and 1 mm) in the joint soundness, mechanical strength, and electrical conductivity. The welds were evaluated using non-destructive testing with phased-array ultrasound and tensile testing. Additionally, the electrical conductivity was measured to assess their response to electrical currents. The findings reveal a significant correlation between joint efficiency and electrical conductivity, with the highest values corresponding to a weld executed with a rotational speed of 1400 rpm, traverse speed of 40 mm/min, and 1 mm offset towards the aluminum, achieving the highest joint efficiency, reaching a joint efficiency of approximately 75% and 82.42% of the IACS for electrical conductivity.

Abstract:Dissimilar joints of AA5083 and pure Cu joint are successfully produced and compared by friction stir spot welding and modified friction stir clinching with intermediate layer of Zn interlayer for the first time. Self-reacting behavior of Zn is observed to obtain sound welds resulted from intermixing in stir zone (in FSSW), refilled zone (in MFSC) and brazed zone (in both FSSW and MFSC). MFSC is used to fill the cavity of keyhole that in turn increased 40% strength of dissimilar Cu–Al joints. Presence of lamellar eutectics in brazed zone and intermetallic compounds such as Al2Cu, Al4Cu9, CuZn5 and Cu4Zn in weld zone are confirmed in Cu–Al MFSC joints.<h3 class="a-plus-plus">Graphic </h3>

In this experimental investigation, rotary friction welding (RFW) was employed to fabricate dissimilar Al-Cu joints, and the RFW variables were rotated against the ultimate tensile strength (UTS) in an effort to strengthen the dissimilar AA1100 and pure copper (Al-Cu) joint using response surface methodology (RSM) with a three-factorial design. Following this, micro-hardness, metallurgical characterization, and fatigue properties studies were done on the dissimilar joints fabricated under the optimized conditions. As a result of this investigation, the UTS of 208 MPa was attained as a maximum as the rotation speed was set at 1800 rpm, the friction time was 10 s, and the forging load was 5 kN. The dissimilar joint exhibits a better fatigue strength of 98.5 MPa when compared to the AA1100 base metal. At optimized conditions, the feature of the fracture image was found to be brittle due to the development of new compounds in the weld interface. A significant dip in micro hardness (52 Hv) was noticed in the region that connects TMAZ and HAZ of the AA1100 side of the dissimilar joint, which was concluded to be the weakest zone as the dissimilar joints were fractured in the same location during the tensile test. The observed results benefit the automotive sector, especially when fabricating components that require effective thermal management and weight reduction, like electrical connectors, heat dissipation systems, and radiators. For heat exchanger applications, improved fatigue strength in dissimilar Al-Cu joints is important because it guarantees longer structural integrity and improved durability.

Microstructure and Mechanical Properties of Dissimilar Double-Side Friction Stir Welds Between Medium-Thick 6061-T6 Aluminum and Pure Copper Plates

Abstract:It is difficult to achieve Al/Cu dissimilar welds with good mechanical properties for medium-thick plates due to the inherent high heat generation rate at the shoulder-workpiece contact interface in conventional friction stir welding. Thus, double-side friction stir welding is innovatively applied to join 12-mm medium-thick 6061-T6 aluminum alloy and pure copper dissimilar plates, and the effect of welding speeds on the joint microstructure and mechanical properties of Al/Cu welds is systematically analyzed. It reveals that a sound Al/Cu joint without macroscopic defects can be achieved when the welding speed is lower than 180 mm/min, while a nonuniform relatively thick intermetallic compound (IMC) layer is formed at the Al/Cu interface, resulting in lots of local microcracks within the first-pass weld under the plunging force of the tool during friction stir welding of the second-pass, and seriously deteriorates the mechanical properties of the joint. With the increase of welding speed to more than 300 mm/min void defects appear in the joint, but the joint properties are still better than the welds performed at low welding speed conditions since a continuous uniform thin IMCs layer is formed at the Al/Cu interface. The maximum tensile strength and elongation of Al/Cu weld are, respectively, 135.11 MPa and 6.06%, which is achieved at the welding speed of 400 mm/min. In addition, due to the influence of welding distortion of the first-pass weld, the second-pass weld is more prone to form void defects than the first-pass weld when the same plunge depth is applied on both sides. The double-side friction stir welding is proved to be a good method for dissimilar welding of medium-thick Al/Cu plates.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part B: Journal of Engineering Manufacture, Ahead of Print. This study evaluates the impact of cooling-assist friction stir welding (CA-FSW) tool rotational and traverse velocities on the bonding quality of Al-Cu-Mg and copper lap joints. A modified computational fluid dynamics (CFD) technique analyzes heat generation and distribution during dissimilar CA-FSW joints between AA6068 alloy and copper. The relationship between CA-FSW tool velocities and metallurgical properties of the final joint is assessed. Simulation results provide insights into metallurgical phenomena during the CA-FSW process. Findings reveal greater plastic deformation and heat generation on the AA6068 aluminum alloy side due to raw material placement, resulting in more significant microstructure changes in AA6068 aluminum alloy compared to copper. Increased heat generation leads to higher copper-rich intermetallic compound (IMC) formation, resulting in increased hardness of the stir zone at the base metals' interface.

Abstract:This work investigated the influence of friction stir welding (FSW) parameter on forming the dissimilar T-joint of aluminum alloy 6061 (AA6061) to pure copper (C1100). The experimental outcomes indicated that the hook formation trended to move toward the center of welding line at low welding and/or high rotational speeds. In all cases, the kissing bond (KB) defects were significantly observed in advancing (AS) compared to retreating sides (RS). The thickness of diffusion and intermetallic compound (IMC) layers decreased with increasing welding and/or decreasing rotational speeds. A highest joint efficiency was attained with approximately 74% at 500/125 rev/mm of the skin test and 34% at 500/100 rev/mm of the stringer tests. The fracture process under the stringer test initiated from the AS to the RS along the interface while that of the skin test cracked in the heat affected zone. Improving dissimilar T-joint of AA6061/C1100 was impacted not only by controlling the KB defect but also the IMC layer thickness.
