Abstract:The cause of a connecting rod failure of Ashok Leyland ALM-402 marine diesel engine conforming BS649 is investigated via SEM, OES, and nonlinear FEM. The crack is found to initiate from the vicinity of the lubricating oil hole at the small end. The propagation observed under SEM gives a clear indication of shear lip, beach markings, and splitting like separation surrounding the oil hole. OES provided the chemical composition of the material. FEM helped to capture the critical location of largest stress concentration coinciding with the location of onset of crack initiation. For qualitative assessment, hardness of fractured surface is tested to observe its material behavior. The tensile test of connecting rod material revealed its parent ductile behavior. The cause of failure is assessed to be a consequence of seizure of lubricating oil resulting in fretting fatigue fracture originating from the small end bearing lining surface. The results presented here are intended to focus on the potential process of crack initiation to catastrophe that may help to improve design and manufacturing procedure.
