Abstract:Three-phase packed distillation has been so far relatively poorly understood. Hence, a Substantial mass transfer model describing the (vapor-liquid-liquid) three-phase flow in packed column is proposed to explore the essence of three-phase distillation. The model enables, for the first time, rigorous computation of all the interphase transfer parameters oil the basis of a thorough consideration of the unique How behaviors (Such as film breakup, rivulet-flow, Surface variation, etc.) Caused by the second liquid. The derived theoretical mass transfer model has been incorporated into the three-phase nonequilibrium Simulation. Moreover, comprehensive experimental investigations have been carried Out using two laboratory-scale columns, and four different packings (Montz-Pak B1-350, Rombopak 9M, Raschig Super-Ring 0.3, and Sulzer Optiflow C.36) were considered. The derived experimental database, covering a wide range of load conditions, is used for flow pattern identification and model validation. For the Studied n-butanol/water/n-propanol system, it is revealed that the flow pattern of file second liquid (aqueous phase) could play a critical role in the system performance. When the second liquid flows below the first liquid film, it will enlarge the interfacial area and enhance the vapor-liquid mass transfer; when the second liquid flows above the first liquid film, it will reduce the interfacial area and degrade the mass transfer. This fundamental flow behavior may essentially result in the discrepancy existing in the highly variable separation efficiencies in three-phase packed columns.

Abstract:The macromixing and flow characteristics of a low-density polyethylene autoclave reactor stirred with 32 impellers were investigated by experiments and computational fluid dynamics simulations. The simulation results were validated using the experimental data. The mixing curves show an excellent agreement with the experimental results. The flow field, distribution of velocity, and mass flux obtained from the simulations were further analyzed, and the results show that the reactor can be divided into two reaction zones. In each reaction zone, two axial flows form a big circulation loop. The downward flows near the reactor wall decrease along the flow direction, while the upward flows near the shaft increase. In each big circulation loop there are many small radial circulation loops that are similar to those encountered in continuous stirred-tank reactors. Finally, a more accurate macromixing model was proposed, which is helpful to reveal the multizone phenomenon and flow characteristics in reactors.

Abstract:Mixing processes are crucial in industrial applications, including food, pharmaceutical, and chemical manufacturing, to ensure product homogeneity and quality control. Effective control of high-viscosity fluid mixing is essential due to intricate mixing dynamics involved. This study evaluates blending time predictions from two Computational Fluid Dynamics (CFD) methodologies for simulating the mixing of two miscible liquids with high contrasting viscosities. The investigation employed a scalar transport model coupled with a Reynolds-Averaged Navier-Stokes (RANS) Finite Volume Method (FVM) solver and a Lattice Boltzmann Large Eddy Simulation (LB-LES) solver to assess flow parameters against experimental data. Blending times were validated against Electrical Resistance Tomography (ERT) based measurements in a 2.6-litre baffled vessel agitated by a Rushton turbine under turbulent conditions. Results indicated both models align closely with experimental trends of dimensionless blending time relative to fluid properties; however, accuracy reduced as viscosity ratios exceeded a critical Reynolds number threshold.

Abstract:Elimination of segregated zones is important to intensify the global chaotic mixing of high-viscosity fluids. Diameter-transformed stirred tank (DTST) reactor as a new process-intensification equipment is proposed. Through the PLIF technique, tracer transport CFD modeling, and Poincare sections, we investigate the mixing structures inside a DTST reactor, and find that the DTST reactor can trigger global chaotic mixing. This is due to the wall squeezing effect, causing the fluid particle in periodic motion to become disordered. From the perspective of mixing kinetics, an area coverage model A = A(max)(1 - e(-Eamt)) is developed to quantitatively characterize its mixing efficiency, and the maximum area coverage Amax is 98.12 %. In addition, to help practitioners quickly select a suitable DTST reactor under different working conditions, machine learning-based flow pattern prediction models are proposed, among the ANNc model has a highest accuracy of 97.6 %. The decision boundary can be expressed by the Rec-E discriminant lg(Re-c) = 2.3/(E - 0.95)(0.18) - 1.

Abstract:The calculation of molecular weight distribution (MWD) in conjunction with a computational fluid dynamics (CFD) reactor model is computationally expensive as both the CFD and the MWD require large-scale computations. Operational optimization of polymerization reactors using high-fidelity models like CFD and MWD becomes even more challenging. In this work, a novel method of MWD simulation with a CFD model is first proposed. To overcome the computational expense of the CFD simulations during optimization, an iterative surrogate model method is proposed. Instead of building an accurate and global model with a large set of simulation data, this method uses a limited set of simulation data and updates the optimization iteratively. Optimality of the proposed method is analyzed. A low-density polyethylene production process in an autoclave reactor is used for demonstration. The results show that the proposed iterative method can greatly reduce the computation time and effectively obtain the optimal result.

Abstract:Fill & finish manufacturing processes of biologics drug product involve multiple unit operations. In particular they often include a mixing step to reduce non-uniformities in fluids by eliminating gradients of concentration and pH may occur during freezing. This step should be conducted carefully to avoid any degradation of the protein under mechanical stress. This study was aimed at characterizing disposable vessels of square cross-section such as Levmixer® from Sartorius Stedim in terms of fluid dynamics and mixing in turbulent regime. The investigation included two tree large vessels (50, 200 & 650-liters) and one 4-liters vessel designed in house. For that purpose, the impact of stirrer speed, filling volume and duration of mixing on product quality attributes were studied, using a surrogate. Moreover, a scale-up rule, based on first principle, was established and allows prediction of the mixing time as a function of stirring speed and filling volume. A lab-scale test, using drug product, was performed at the same stress intensity but for a much longer duration than the commercial operation and did not reveal any trend to aggregation. Finally, based on the correlation, lab scale stress test and a single verification test at large scale, a design space within which the product can be processed without altering product quality was proposed

Abstract:Mixing is one of the most commonly used and most important unit operations in chemical industry.The mixing process is one of the most important factors which will have a deep impact on the yield,selectivity of the fast reaction system,especially when there are competing reactions existed or mixing is the restriction process during the operation.The diazo coupling between 1-naphthol and diazotized sulfanilic acid at room temperature and pH 10 was used to study the influence of mixing on the product distribution of fast,competitive-consecutive reactions.With the CFD software CFX5.6,numerical simulation of a whole semi-batch operation process in a stirred tank reactor was conducted.The relationship between yield and time was simulatied and it was found that,it is especially effective to enhance the overall yield by intensifying the mixing during the earlier period.Various operation parameters such as stirring speed,addition position,and blade position were analyzed to establish their relationship with the yield of the reaction system.It was found that,for the reaction system we worked on,the impact of the stirring speed and blade position is not as obvious as that of the addition position.The latter one is the key parameter which will affect the mixing process and consequently impact the selectivity and yield of the process.

Abstract:Numerical simulations of turbulent immiscible liquid–liquid mixing processes in cylindrical stirred tanks driven by a Rushton turbine are carried out based on an Eulerian–Eulerian approach using in-house codes. An isotropic standard k−ε turbulence model and an anisotropic two-phase explicit algebraic stress model (EASM) are used for flow field simulations. Quantitative comparisons of the homogenization curve and mixing time predicted by the EASM are conducted with reported experimental data and other predictions by the standard k–ε model and large eddy simulation (LES). The comparisons show that the EASM predictions are in satisfactory agreement with experimental data and better than the k–ε model ones. The variation of the continuous phase mixing time with impeller speed can be an effective method to determine the critical impeller speed for complete dispersion of oil phase. The key features of the complex liquid–liquid mixing processes in stirred tanks have been successfully predicted by the EASM, which can be an alternative tool for practical engineering applications with economical computational cost and good accuracy.

Abstract:Mixing problems are most likely encountered and sometimes can be severe in scaling-up projects: Micro-mixing is an important aspect for fast or quasi-instantaneous reactions. Poor micro-mixing might produce more undesired by-products, leading to higher purification costs. This paper gives an extensive review and analysis of micro-mixing studies in single- and multiphase stirred tanks. The relevant experiment techniques, micro-mixing models and numerical approaches are critically reviewed and analyzed with remarks and perspectives. The reported studies on two-phase micro-mixing experiments and on the impact of the presence of the dispersed phases on turbulence have been limited to a narrow range of conditions. More importantly, disparities widely exist among different reports. Both Lagrangian and Eulerian models are based on oversimplified assumptions, which may lead to uncertainties or even unrealistic results. A heuristic model, which is from the perspective of CFD (computational fluid dynamics) and can cover the whole spectrum of scales and also focus on every sub-process, is desired in the future.

Abstract:Low-density solid-liquid mixing operation is used in various industry processes. In order to establish a possible method for solid-liquid mixing process simulation, and to optimize the solid-liquid mixers, three-dimensional numerical simulation of low-density solid-liquid mixing process was carried out by using computational fluid dynamics (CFD). The multi-reference frame (MRF) and standard k-ε turbulent model were used to describe the rotational turbulent flow in stirred tank, and the Euler-Euler model was used to analyze the solid-liquid two-phase flow. The calculation results of solid particle volume fraction distribution and mixing time were similar to the experimental results. It indicates that the Euler-Euler model and RANS can accurately simulate the unsteady flow of low-density solid-liquid mixing process, and the calculation results will contribute to solid-liquid mixing process operation.

Abstract:Mixing is an important unit operation in the process industry. Ensuring homogeneity of slurry or emulsion is critical for subsequent processing or to improve the efficacy of reactions, and heat/mass transfer. Mixing in stirred tanks is typically improved through baffles. While baffles are good at breaking vortices, they contribute to energy dissipation. Most of the previous research focused on improving impeller designs, its position and operation. Limited investigations exist that probe the design improvements of baffles. In this work, through an extensive computational fluid dynamics study involving multi-phase flow simulations using volume of fluid (VOF) approach and Lagrangian particle tracking, we have designed an effective mixing system with optimum baffling. The newly designed baffle, called interface baffle, is placed at the interface between air and liquid to break the vortex and redirect the flow to the center. The predicted mixing behavior is experimentally validated in a pilot scale tank of 100 liter capacity. Particle size distribution measurements of samples from the top and the bottom of the tank were used to establish the effectiveness of mixing. Experiments were conducted under three different tank conditions, namely, without baffles, traditionally baffled, and interface baffled. Interface baffled system provided much better mixing characteristics.

Abstract:Bioprocess scale-up and technology transfer can be challenging due to multiple variables that need to be optimized during process development from laboratory scale to commercial manufacturing. Cell cultures are highly sensitive to key factors during process transfer across scales, including geometric variability in bioreactors, shear stress from impeller and sparging activity, and nutrient gradients that occur due to increasing blend times. To improve the scale-up and scale-down of these processes, it is important to fully characterize bioreactors to better understand the differences that will occur within the culture environment, especially the hydrodynamic profiles that will vary in vessel designs across scales. In this study, a comprehensive hydrodynamic characterization of the Ambr® 250 mammalian single-use bioreactor was performed using time-accurate computational fluid dynamics simulations conducted with M-Star computational fluid dynamics software, which employs lattice-Boltzmann techniques to solve the Navier-Stokes transport equations at a mesoscopic scale. The single-phase and two-phase fluid properties within this small-scale vessel were analyzed in the context of agitation hydrodynamics and mass transfer (both within the bulk fluid and the free surface) to effectively characterize and understand the differences that scale-down models possess when compared to their large-scale counterparts. The model results validate the use of computational fluid dynamics as an in-silico tool to characterize bioreactor hydrodynamics and additionally identify important free-surface transfer mechanics that need to be considered during the qualification of a scale-down model in the development of mammalian bioprocesses.

Abstract:Traditionally, solid-liquid mixing has always been regarded as an empirical technology with many aspects of mixing, dispersing and contacting where related to power draw. One important application of solid-liquid mixing is the preparation of brine from sodium formate. This material has been widely used as a drilling and completion fluid in challenging environments such as in the Barents Sea. In this paper large-eddy simulations, of a turbulent flow in a solid-liquid, baffled, cylindrical mixing vessel with a large number of solid particles, are performed to obtain insight into the fundamental aspects of a mixing tank. The impeller-induced flow at the blade tip radius is modeled by using the dynamic-mesh Lagrangian method. The simulations are four-way coupled, which implies that both solid-liquid and solid-solid interactions are taken into account. By employing a soft particle approach the normal and tangential forces are calculated acting on a particle due to viscoelastic contacts with other neighboring particles. The results show that the granulated form of sodium formate may provide a mixture that allows faster and easier preparation of formate brine in a mixing tank. In addition it is found that exceeding a critical size for grains phenomena, such as caking, can be prevented. The obtained numerical results suggest that by choosing appropriate parameters a mixture can be produced that remains free-flowing no matter how long it is stored before use.
Numerical Simulation of Dense Solid-Liquid Mixing in Stirred Vessel with Improved Dual Axial Impeller

Abstract:Computational fluid dynamics (CFDs) were adopted in order to investigate the solid suspending process in a dense solid–liquid system (with a solid volume fraction of 30%), agitated by a traditional dual axial impeller and a modified dual axial impeller, otherwise known as a dual triple blade impeller (DTBI) and a dual rigid-flexible triple blade impeller (DRFTBI), respectively. The effects of rotational speed, connection strap length/width, and off-bottom clearance on the solid distribution were investigated. The results show that the proportion of solid concentration larger than 0.4 in the DTBI system was 26.56 times of that in the DRFTBI system. This indicates that the DRFTBI system can strengthen the solid suspension and decrease the solid accumulation in the bottom of the tank. Furthermore, the velocity and turbulent kinetic energy in the DRFTBI system were promoted. In addition, for an optimal selection, the optimum length of connection strap was 1.2 H1, the optimum range of connection strap width was D/7–D/8, and the off-bottom clearance selected as T/4 was better.

Abstract:The phenomenon of chaotic advection mixing in laminar stirred tanks, particularly when handling high-viscosity fluids, represents a common and challenging issue in various chemical and biochemical industrial processes. The effectiveness of these mixing processes is often constrained by the stretching, folding, and squeezing of fluid particles. Previous research efforts have predominantly concentrated on the design and/or optimization of impellers and operation modes to increase the stretching and folding of fluid particles. However, the mechanism of triggering chaos through the squeezing of fluid particles remains comparatively less explored. This study endeavors to address the intricate problem of laminar mixing by proposing the utilization of unbaffled rectangular stirred tanks. Via a combined approach of experimental and computational investigations, we illustrate that the implementation of rectangular stirred tanks yields significant improvements in chaotic mixing within laminar flow regimes. This type of tank not only enhances the convective transport of fluids but also distorts or completely eliminates the segregation regions by squeezing. Remarkably, as the tank L/W ratio increases from 1 to 2.5, the observed asymptotic area coverage from a frontal perspective escalates from approximately 55 % to about 85 %. Concurrently, the dimensionless mixing time decreased significantly from 1950 to 350. Of particular note, macroscopic homogeneous mixing is observed in stirred tanks with L/W ratios of 2 and 2.5 at Re = 29, with dimensionless mixing times of 550 and 350, respectively. This work highlights the potential of rectangular stirred tanks as a simple and cost-effective system for laminar mixing applications. Furthermore, it also hints at the broader applicability of the approach in various industrial mixing contexts, such as the suspension of floating granules, entrainment of air, and others.

Abstract:The time required to attain a sufficient degree of homogeneity i.e., mixing time, is an important parameter in mixing processes. This paper presents results from a study employing an experimental approach to estimate mixing times for a miscible Newtonian liquid mixture system with high viscosity contrasts in a turbulent stirred vessel. An Electrical Resistance Tomography (ERT) based technique has been adopted to monitor dimensionless mixing time across a range of additive viscosities, impeller designs, sizes, and speed. Dimensional analysis has been used to interpret these mixing time results in terms of the magnitude of the bulk inertia forces relative to the initial viscous forces within the added fluid. Critical non-dimensional numbers, uniting the properties of the two liquids, have been proposed as the criterion for avoiding undesirable operating conditions under which the mixing time is much longer than that required for mixing fluids with similar properties. The work proposes novel correlations for mixing time and incorporates a new dimensionless group, thereby enabling a more nuanced and accurate characterisation of mixing behaviours. This research stands to contribute to energy saving and waste minimisation efforts in the industry. It provides insights for process designers and simulation engineers, propelling a leap forward in the design and operation of mixing processes when dealing with liquid systems that have significant viscosity differences.

Abstract:A comprehensive study of the liquid mixing process in T-shaped micro-channels was carried out by using mu-LIF (micro Laser induced fluorescence) technique. Attention was paid to the miscible liquid mixing processes with/without multi-solvents, e.g., using water-water and water-ethanol systems in this work. Distinct differences were revealed in terms of the mixing behaviors between these two mixing processes at low Re numbers, i.e., the representative operating conditions for most micro-reactors. Under these circumstances, water-ethanol mixing performance was superior to water-water mixing due to the distinguished concentration difference between two liquid streams as the effective driving force of mass transfer at the interface. This result addressed the importance of the model fluid system on the measured mixing performance. With increasing Re numbers, the mixing performances in these two systems turned to be similar due to the role of enhanced convection. The understanding of above mixing phenomena at micro-scale was further linked to a real product process, that is, the preparation of nano-drugs using the anti-solvent precipitation process. The results showed that better quality curcumin nano-precipitation can be achieved at both low and high Re numbers than that at the medium Re numbers in the micro-channels. Abstract:The optimization design of the double-layered material tank is essential to improve the material mixing efficiency and quality in chemical engineering and lithium battery production. The draft tube structure and double-layered impellers affect the flow patterns of the fluid–solid transfer process, and its flow pattern recognition faces significant challenges. This paper presents a fluid–solid mixing transfer modeling method using the CFD-DEM coupling solution method to analyze flow pattern evolution regularities. A porous-based interphase coupling technology solved the interphase force and could be used to acquire accurate particle motion trajectories. The effect mechanism of fluid–solid transfer courses in the double-layered mixing tank with a draft tube can be obtained by analyzing key features, including velocity distribution, circulation flows, power, and particle characteristics. The research results illustrate that the draft tube structure creates two major circulations in the mixing transfer process and changes particle and vortex flow patterns. The circulating motion of the double-layered impellers strengthens the overall fluid circulation, enhances the overall mixing efficiency of the fluid medium, and reduces particle deposition. Numerical results can offer technical guidance for the chemical extraction course and lithium battery slurry mixing.

Abstract:Computational fluid dynamics (CFD) simulations in the context of single-phase mixing remain challenging notably due the presence of a complex rotating geometry within the domain. In this work, we develop a parallel semi-implicit immersed boundary method based on Open∇FOAM, which is applicable to unstructured meshes. This method is first verified on academic test cases before it is applied to single phase mixing. It is then applied to baffled and unbaffled stirred tanks equipped with a pitched blade impeller. The results obtained are compared to experimental data and those predicted with the single rotating frame and sliding mesh techniques. The proposed method is found to be of comparable accuracy in predicting the flow patterns and the torque values while being straightforwardly applicable to complex systems with multiples impellers for which the swept volumes overlap.

Experimental Approaches for Understanding Mixing Performance of A Minireactor

Abstract:Three experimental approaches are presented to determine the mixing characteristics of a new kind of high-efficiency membrane dispersion minireactor in which microfiltration membranes are applied as the dispersion media. Residence time distribution (RTD) curves were measured for determining the macromixing characteristics. A typical Dushman reaction (iodide-iodate) coupled with a neutralization and precipitation reaction of BaSO4 were introduced to characterize the micromixing performance of a single-phase mixing process. A dye extraction method was also applied to study the micromixing performance of a two-liquid phase-mixing system. The RTD result showed that the flow performance in the minireactor was almost in the plug flow condition. The micromixing performance was expressed with a segregation index, which could be < 0.002. The single-phase micromixing performance reached the desired level. The result of precipitation of BaSO4 showed that the mixing performance had a substantial influence on the particle size and size distribution. It was found that in the single-phase mixing process the mixing performance was mainly influenced by the phase flux and the membrane pore size. With decreasing dispersed fluid flux or the membrane pore size, or with increasing continuous fluid flux, the micromixing performance was enhanced. The dye extraction method can correctly determine the mixing performance of a two-liquid phase-mixing system. Unlike the single-phase mixing process, in the two-liquid phase-mixing process there was a minimum value for the mixing efficiency with the change of the continuous or dispersed-phase flux, when the membrane pore size was > 0.9 mu m.
