Abstract:The inverse finite element method (iFEM) based on fiber grating sensors has been demonstrated as a shape sensing method for health monitoring of large and complex engineering structures. However, the existing optimization algorithms cause the local optima and low computational efficiency for high-dimensional strain sensor layout optimization problems of complex antenna truss models. This paper proposes the improved adaptive large-scale cooperative coevolution (IALSCC) algorithm to obtain the strain sensors deployment on iFEM, and the method includes the initialization strategy, adaptive region partitioning strategy, and gbest selection and particle updating strategies, enhancing the reconstruction accuracy of iFEM for antenna truss structure and algorithm efficiency. The strain sensors optimization deployment on the antenna truss model for different postures is achieved, and the numerical results show that the optimization algorithm IALSCC proposed in this paper can well handle the high-dimensional sensor layout optimization problem.

Abstract:This paper presents a new local volumetric error calibration method for weak stiffness on-machine measuring (OMM) devices. First, the original volumetric error models’ union is established, and an equivalent dimensionality reduction algorithm is proposed to reduce the dimensionality of the model. As a result, a novel equivalent volumetric error models’ union (EVEMU) is derived, which is more suitable for cases with limited calibration data. For better flexibility and efficiency of error measurements, a new 3-D ball array calibrator is introduced, and its local calibration procedures can be executed directly in the 3-D space. Subsequently, a smoothly clipped absolute deviation (SCAD) regularization algorithm with oracle property is introduced to identify equivalent coefficients as well as select the optimal volumetric error sub-model of EVEMU, which can closely represent the real error state of the weak stiffness OMM device. The experiments demonstrated that the local volumetric error calibration method proposed in this paper is effective and provides new insights for the error compensation of similar devices.

Abstract:The experimental calibration procedure of calibration constants and in the hole-drilling method are complicated,as well as the recommended values in ASTM E837-08 have some limitations in practical measurements.Finite element(FE) numerical analysis method is used to simulate the calibration process of mechanical tensile test,and the calibration coefficients of Type A strain rosette with a centre diameter of 5.13 mm are calibrated.A 3D model of bonding of specimen and rosette is built by means of ANSYS,and drilling through-hole in the thin specimen and drilling blind hole in the thick specimen respectively are investigated.Furthermore,the influences of the side length of specimen patch plane,the specimen thickness,the hole diameter,and the drilling depth on and are analyzed.Finally,the obtained calibration data are compared with the recommended values of ASTM E837-08.The results show that the hole diameter is a key influencing factor in drilling through-hole on the thin specimen.However,the hole diameter and drilling depth are two major influencing factors in drilling blind hole on the thick specimen.In addition,their influences on and have certain regularity.The calibration coefficients obtained from FE numerical analysis method are accurate,reliable,and in good agreement with the recommended values of ASTM E837-08,and its value is fully extended.The FE numerical calibration method is efficient and effective,which can replace the complex mechanical tensile calibration.
Improved Adaptive Multi-Objective Particle Swarm Optimization of Sensor Layout for Shape Sensing with Inverse Finite Element Method

Abstract:The inverse finite element method (iFEM) is one of the most effective deformation reconstruction techniques for shape sensing, which is widely applied in structural health monitoring. The distribution of strain sensors affects the reconstruction accuracy of the structure in iFEM. This paper proposes a method to optimize the layout of sensors rationally. Firstly, this paper constructs a dual-objective model based on the accuracy and robustness indexes. Then, an improved adaptive multi-objective particle swarm optimization (IAMOPSO) algorithm is developed for this model, which introduces initialization strategy, the adaptive inertia weight strategy, the guided particle selection strategy and the external candidate solution (ECS) set maintenance strategy to multi-objective particle swarm optimization (MOPSO). Afterwards, the performance of IAMOPSO is verified by comparing with MOPSO applied on the existing inverse beam model. Finally, the IAMOPSO is employed to the deformation reconstruction of complex plate-beam model. The numerical and experimental results demonstrate that the IAMOPSO is an excellent tool for sensor layout in iFEM.

Abstract:This study proposes an enhanced inverse finite element method (iFEM) to reconstruct the structural displacements based on strain data collected from single surface (top/bottom) of the structure. The method eliminates the drawback of existing iFEM formulations for which the strain sensors must be symmetrically installed on both top and bottom surfaces of the structure with respect to its mid-plane. Therefore, the present approach increases the practical application of shape sensing with a lower number of sensors. To this end, the least-squares variational principle of iFEM is established using scaled boundary method, which represents the displacement field of structure by scaling the boundary in the radial direction with a scaling factor. Moreover, a novel five-node inverse plate element is developed to discretize the geometry and approximate the kinematic variables of the present approach. This element increases the order of interpolation function and thus reduces the number of strain sensors used in shape-sensing process. Overall, the accuracy and applicability of the present iFEM is numerically and experimentally validated by performing shape sensing analyses of various plate structures.

Abstract:As a common object of the fuselage and wing, the stiffened structure has been widely used in aerospace and other fields. Due to the geometry complexity of the stiffened structure, such as variable cross section and changing bending stiffness, the existing reconstruction methods are difficult to accurately reconstruct the structure shape. Therefore, a novel measurement algorithm is designed by coupling Erigen's differential nonlocal theory and inverse finite element method (iFEM) for real-time shape and strain monitoring of the stiffened structures. The hybrid method, based on fiber Bragg grating (FBG) strain measurement, can meet the needs of lightweight and real-time deformation monitoring. Initially, the distribution theory and sign function are employed to describe the generalized constitutive formulations of stiffened structures. Subsequently, the initial curvature was proposed for the first time to solve the strain discontinuity based on the macroscopic effects of Erigen's differential nonlocal formulation. Next, the classic iFEM was employed to reconstruct structural displacements using measured surface strain. Then, the finite element (FE) model of the stiffened structure is established to verify the accuracy and applicability of the present method in the numerical calculation. Finally, the shape sensing methodology is experimentally validated in an actual wing-integrated antenna structure under different loading cases. Overall, the presented hybrid algorithm fills the gap in the reconstruction of stiffened structures with a small number of sensors and expands the engineering application of iFEM.

A Critical Comparison of Shape Sensing Algorithms: The Calibration Matrix Method versus iFEM

Abstract:Two shape-sensing algorithms, the calibration matrix (CM) method and the inverse Finite Element Method (iFEM), were compared on their ability to accurately reconstruct displacements, strains, and loads and on their computational efficiency. CM reconstructs deformation through a linear combination of known load cases using the sensor data measured for each of these known load cases and the sensor data measured for the actual load case. iFEM reconstructs deformation by minimizing a least-squares error functional based on the difference between the measured and numerical values for displacement and/or strain. In this study, CM is covered in detail to determine the applicability and practicality of the method. The CM results for several benchmark problems from the literature were compared to the iFEM results. In addition, a representative aerospace structure consisting of a twisted and tapered blade with a NACA 6412 cross-sectional profile was evaluated using quadratic hexahedral solid elements with reduced integration. Both methods assumed linear elastic material conditions and used discrete displacement sensors, strain sensors, or a combination of both to reconstruct the full displacement and strain fields. In our study, surface-mounted and distributed sensors throughout the volume of the structure were considered. This comparative study was performed to support the growing demand for load monitoring, specifically for applications where the sensor data is obtained from discrete and irregularly distributed points on the structure. In this study, the CM method was shown to achieve greater accuracy than iFEM. Averaged over all the load cases examined, the CM algorithm achieved average displacement and strain errors of less than 0.01%, whereas the iFEM algorithm had an average displacement error of 21% and an average strain error of 99%. In addition, CM also achieved equal or better computational efficiency than iFEM after initial set-up, with similar first solution times and faster repeat solution times by a factor of approximately 100, for hundreds to thousands of sensors.

Abstract:The real-time reconstruction of the displacement field of a structure from a network of in situ strain sensors is commonly referred to as "shape sensing". The inverse finite element method (iFEM) stands out as a highly effective and promising approach to perform this task. In the current investigation, this technique is employed to monitor different plate structures experiencing flexural and torsional deformation fields. In order to reduce the number of installed sensors and obtain more accurate results, the iFEM is applied in synergy with smoothing element analysis (SEA), which allows the pre-extrapolation of the strain field over the entire structure from a limited number of measurement points. For the SEA extrapolation to be effective for a multitude of load cases, it is necessary to position the strain sensors appropriately. In this study, an innovative sensor placement strategy that relies on a multi-objective genetic algorithm (NSGA-II) is proposed. This approach aims to minimize the root mean square error of the pre-extrapolated strain field across a set of mode shapes for the examined plate structures. The optimized strain reconstruction is subsequently utilized as input for the iFEM technique. Comparisons are drawn between the displacement field reconstructions obtained using the proposed methodology and the conventional iFEM. In order to validate such methodology, two different numerical case studies, one involving a rectangular cantilevered plate and the other encompassing a square plate clamped at the edges, are investigated. For the considered case studies, the results obtained by the proposed approach reveal a significant improvement in the monitoring capabilities over the basic iFEM algorithm with the same number of sensors.

Abstract:In the contemporary era, the further exploitation of deep-sea resources has led to a significant expansion of the role of ships in numerous domains, such as in oil and gas extraction. However, the harsh marine environments to which ships are frequently subjected can result in structural failures. In order to ensure the safety of the crew and the ship, and to reduce the costs associated with such failures, it is imperative to utilise a structural health monitoring (SHM) system to monitor the ship in real time. Displacement reconstruction is one of the main objectives of SHM, and the inverse finite element method (iFEM) is a powerful SHM method for the full-field displacement reconstruction of plate and shell structures. However, existing inverse shell elements applied to curved shell structures with irregular geometry or large curvature may result in element distortion. This paper proposes a high-precision iFEM for curved shell structures that does not alter the displacement mode of the element or increase the mesh and node quantities. In reality, it just modifies the methods of calculation. This method is based on the establishment of a local coordinate system on the Gaussian integration point and the subsequent alteration of the stiffness integration. The results of numerical examples demonstrate that the high-precision iFEM is capable of effectively reducing the displacement difference resulting from inverse finite element method reconstruction. Furthermore, it performs well in practical engineering applications.

Abstract:The shape sensing technology plays significant role in enhancing the structural performance and flight efficiency of the morphing aircraft by providing feedback to actuation and control systems in real-time. The inverse finite element method (iFEM) is a fast, accurate and robust shape sensing method based on in-situ surface strain measurements. However, the conventional iFEM becomes less effective when applying for real engineering structures. Thus, this paper proposes a piecewise inverse finite element (P-iFEM) method based on a two-node inverse Hermite beam element (iHB2) for the load-bearing structure of the morphing wing. The P-iFEM method discretizes the structure into a combination of rigid and elastic parts, based on the geometry of the structure, when assembling the inverse elements. The Hermite polynomial shape function in iHB2 is adopted to increase the reconstruction efficiency, as only one degree of freedom of deflection is required to achieve the C1-continuity to reconstruct the displacement fields. The high accuracy and efficiency of the proposed method is validated with a numerical fishbone model. Finally, the proposed method is applied on a fishbone structure of a real adaptive deformed wing with high accuracy.

Abstract:The direct method has been widely used in various fields of trajectory optimization due to the need to optimize the performance of a controlled dynamic system. An essential issue in the development of the direct method is the selection of the finite element mesh. Although there have been many pieces of research on adaptive mesh refinement, few works focused on finite element layout optimization before the refinement. This paper proposes an enhanced moving finite element method (EMFE), taking the length of each finite element as a variable, based on the geometric estimation of non-collocation-point error (NCPE) and generalized finite element length (GFEL). The features of EMFE include flexible problem reformulation, stable numerical calculation and the ability to locate breakpoints for singular control problems (the control variables appear linearly in the problems) and finding the local minimum numerical error. The theoretical basis of the ability to locate the breakpoints for singular control problems and the feature of NCPE estimate has also been investigated. Three numerical examples, two of which are singular control problems for lunar landing and the other is a multi-phase nonlinear problem for launch vehicles, demonstrated the performance and features of the proposed EMFE method.
Discontinuous Deformation Monitoring of Smart Aerospace Structures Based on Hybrid Reconstruction Strategy and Fiber Bragg Grating

Abstract:A hybrid enhanced inverse finite element method (E-iFEM) is proposed for real-time intelligent sensing of discontinuous aerospace structures. The method can improve the flight performance of intelligent aircrafts by feeding back the structural shape information to the control system. Initially, the presented algorithm combines rigid kinematics with the classical iFEM to discretize the aerospace structures into elastic parts and rigid parts, which will effectively overcome structural complexity due to fluctuating bending stiffness and a special aerodynamic section. Subsequently, the rigid parts provide geometric constraints for the iFEM in the shape reconstruction method. Meanwhile, utilizing the Fiber Bragg grating (FBG) strain sensor to obtain real-time strain information ensures lightweight and anti-interference of the monitoring system. Next, the strain data and the geometric constraints are processed by the iFEM for monitoring the full-field elastic deformation of the aerospace structures. The whole procedure can be interpreted as a piecewise sensing technology. Overall, the effectiveness and reliability of the proposed method are validated by employing a comprehensive numerical simulation and experiment.

Abstract:Structural shape monitoring plays a vital role in the structural health monitoring systems. The inverse finite element method (iFEM) has been demonstrated to be a practical method of deformation reconstruction owing to its unique advantages. Current iFEM formulations have been applied to small deformation of structures based on the small-displacement assumption of linear theory. However, this assumption may be inapplicable to some structures with large displacements in practical applications. Therefore, geometric nonlinearity needs to be considered. In this study, to expand the practical utility of iFEM for large displacement monitoring, we propose a nonlinear iFEM algorithm based on a four-node inverse quadrilateral shell element iQS4. Taking the advantage of an iterative iFEM algorithm, a nonlinear response is linearized to compute the geometrically nonlinear deformation reconstruction, like the basic concept of nonlinear FE analysis. Several examples are solved to verify the proposed approach. It is demonstrated that large displacements can be accurately estimated even if the in-situ sensor data includes different levels of randomly generated noise. It is proven that the nonlinear iFEM algorithm provides a more accurate displacement response as compared to the linear iFEM methodology for structures undergoing large displacement. Hence, the proposed approach can be utilized as a viable tool to effectively characterize geometrically nonlinear deformations of structures in real-time applications.

Deflection Estimation of Truss Structures Using Inverse Finite Element Method

Abstract:It is well recognized that strain and deflection data are important indexes to judge the safety of truss structures. Specifically, the shape sensing technology can estimate the deformation of a structure by exploiting the discrete strain data without considering the material property conditions. To fill the gap in which most of the methods in SHM (structural health monitoring) cannot be directly used to predict the displacement field, this paper proposed a novel inverse finite element method (iFEM) algorithm based on the equivalent stiffness theory. A deflection sensor is fabricated to focus on predicting the distributed deflection variation of the truss structure. The performance of the deflection sensor was evaluated by a calibration test and a stability test. Finally, it was applied to distributed deflection monitoring in the testing of truss structures. Results of all tests verify that the deflection sensor based on the i-FEM algorithm can predict the distributed deflection variation of the truss structure accurately, in real time, and dynamically.

Abstract:Parameter calibration is a critical step in accurately modeling using the discrete element method (DEM), but the time-consuming and complex calibration process limits the practical utilization of DEM. Herein, a catch-up penalty algorithm was proposed to simultaneously adjust multiple micro parameters of the flat-joint model through iterations. The effect of micro parameters on macro parameters was investigated by conducting 64 sets of orthogonal tests in PFC3D and analyzing the results by ANOVA. Regression analysis was used to establish the preliminary formulas for directly obtaining initial values of micro parameters and the trend equations for deriving iterative formulas. Based on the preliminary and iterative formulas, the calibration process for the algorithm was proposed, in which the micro parameters of each iteration can be calculated, thereby reducing researchers' dependence on the experience. The calibration capability of the algorithm was verified on four types of rocks, and the results showed that the average calibration error between the simulation results and the target values was reduced to within 5 % after six iterations, proving the reliability and applicability of the algorithm.

Abstract:Distributed Fiber Optical Sensing (DFOS) can be used to perform compact, low-invasive and large-scale strain measurements, providing an important tool for strain-based deformation reconstruction and Structural Health Monitoring (SHM). However, most current deformation reconstruction methods are difficult to apply to the sparse uniaxial strain measurement conditions associated with DFOS, especially for structures with complex geometries. This work introduces an energy-based regularization method, i.e., a priori assumption that the actual deformation state is close to the state with the minimum deformation energy under the premise of satisfying the strain constraints, into inverse finite element method to perform load-independently deformation reconstruction under the condition of sparse uniaxial strain measurement. The Inverse Finite Element Method with Energy-based Regularization (iFEM-EBR) can naturally construct the DFOS-based deformation reconstruction model with quasi-forward finite element analysis without introducing additional mathematical processing. The sensitivity of this method to structural characteristics, such as material parameters, makes it a unique prospect in SHM.

Abstract:A smoothed inverse finite element method (iFEM(s)) is developed by coupling the inverse finite element method (iFEM) and the smoothing element analysis (SEA) for real-time reconstruction of displacement field utilizing a network of discrete strain-sensor measurements. This reconstruction is commonly referred to as "shape sensing". The shape-sensing capabilities of iFEM(s) in multilayered composite and sandwich structures are validated using both numerical and experimental strain data. The iFEM(s) approach first recovers continuous (smoothed, full field) strains from discrete strain measurements and subsequently employs these strains in the least-squares variational principle to obtain the deformed structural shape. To model through-the-thickness displacement distributions accurately, the kinematic relations of the refined zigzag theory (RZT) are incorporated into the mathematical formulation of iFEM(s). The least-squares functional accommodates the membrane, bending, zigzag, and full transverse-shear section strains. Moreover, simplified forms of this functional are derived for both woven composite and sandwich structures. Subsequently, a four-node quadrilateral inverse-plate element, iRZT4, is implemented for discretization of the geometry and approximation of kinematic variables. The high accuracy of present computational framework is successfully demonstrated by performing shape- and stress-sensing analyses using numerical strain data. Then, the predictive capabilities of iFEM(s) are also explored on a twill-woven wing-shaped sandwich laminate using experimental strain measurements from surface mounted strain gauges and embedded fiber Bragg grating (FBG) sensors. Finally, the improved shape-sensing predictions of iFEM(s) for both numerical and experimental cases are compared to the conventional iFEM application.

Abstract:Shape sensing plays a key role in Structural Health Monitoring (SHM) and has become an excellent methodology for large-scale engineering structures to achieve significant improvement in their safety, reliability, and affordability. The inverse finite element method (iFEM) is an accurate and efficient method for shape sensing to reconstruct the three-dimensional displacements using in situ surface strain data. This study proposes a novel shape sensing method for large deformation monitoring based on strain gradient theory and iFEM method. Initially, the nonlinear displacement fields are described, and Green–Lagrange strain theory is employed to deduce the theoretical section strains, and then the strain–displacement relation is established by using a least-squares variational principle. Next, isogeometric displacement functions and the measured section strain formulations are deduced, and a decoupling method for high order section strains is proposed. Finally, a cantilever beam is used to demonstrate the accuracy and effectiveness of the refined isogeometric iFEM method for large deformations. The numerical results show the superior reconstruction capability and potential applicability of the proposed model for accurate shape prediction of the non-linear deformation of beam structure.

Abstract:Deformation reconstruction plays a vital role in the structural health monitoring systems. The inverse finite element method (iFEM) has been demonstrated to be an accurate and robust method of deformation reconstruction. Current iFEM formulations have been applied to the linear deformation of structures based on small-displacement assumption. However, the assumption is inapplicable to some structures with large displacements in practical engineering. Therefore, the geometric nonlinearity needs to be considered in deformation reconstruction model. In this paper, a novel nonlinear iFEM algorithm is proposed based on strain gradient theory. The advantage of the proposed iFEM is that the nonlinear responses does not need to be linearized, which eliminates the influence of the improper strain linearization on stability of reconstruction displacements. The simulation analyses and experimental tests are used to verify the proposed nonlinear iFEM method. Numerical results show that the large displacements can be accurately predicted and the nonlinear iFEM algorithm can improve the reconstruction accuracy by 9% as compared to the linear iFEM strategy. Hence, the proposed nonlinear iFEM approach can be used as a viable tool to accurately reconstruct geometrically nonlinear deformations of structures in real-time applications.

Abstract:This work presents a novel methodology for the accurate and efficient elastic deformation reconstruction of thin-walled and stiffened structures from discrete strains. It builds on the inverse finite element method (iFEM), a variationally-based shape-sensing approach that reconstructs structural displacements by matching a set of analytical and experimental strains in a least-squares sense. As iFEM employs the finite element framework to discretize the structural domain and as the displacements and strains are approximated using element shape functions, the kind of element used influences the accuracy and efficiency of the iFEM analysis. This problem is addressed in the present work through a novel discretization scheme that combines beam and shell inverse elements to develop an iFEM model of the structure. Such a hybrid discretization paradigm paves the way for more accurate shape-sensing of geometrically complex structures using fewer sensor measurements and lower computational effort than traditional approaches. The hybrid iFEM is experimentally demonstrated in this work for the shape sensing of bending and torsional deformations of a composite stiffened wing panel instrumented with strain rosettes and fiber-optic sensors. The experimental results are accurate, robust, and computationally efficient, demonstrating the potential of this hybrid scheme for developing an efficient digital twin for online structural monitoring and control.
