Abstract:Abstract The current study investigates the effects of activating flux tungsten inert gas welding (A-TIG) and multipass tungsten inert gas welding (M-TIG) on the weld morphology, angular distortion, microstructures and mechanical properties when welding 8-mm-thick 409 ferritic stainless steel (FSS). SiO2 was used as activating flux for A-TIG welding, while SUPERTIG ER309L was used as filler for M-TIG welding. Bead-on-plate weld trials were carried out to obtain the full penetration by using different combinations of flux coating density, welding speed and welding current. An optical microscope, field emission scanning microscope (FESEM), and x-ray diffractometer were used for the metallurgical characterizations. Vickers hardness, tensile test, Charpy toughness test, and creep behavior test were carried out to evaluate the mechanical properties of the base and weld metals. Experimental results indicate that the A-TIG process can increase the joint penetration and tends to reduce the angular distortion of the 409 FSS weldment. The A-TIG welded joint also exhibited greater mechanical strength. However, a critically low Charpy toughness was measured for the A-TIG weld fusion zone, which was later sufficiently improved after post weld heat treatment (PWHT). It was concluded that PWHT is mandatory for A-TIG welded 409 FSS.

Abstract:Abstract The main objective of this present study is to weld the 316 L stainless steel (SS) joints by gas tungsten arc welding (GTAW) process using nickel coated filler materials. The existing modified filler metals with flux coatings used in GTAW are generally accompanied with more complications. Therefore it is essential to suppress complications and enhance the welding strength which significantly depends on filler metals properties. In this work, the filler materials used in GTAW are coated with nickel in several grades for welding process. The results of these filler metals are compared with the Plain-316 filler metal. Ni-304 filler metal shows better uniformed weldment and heat affected zone (HAZ) with less planer slip micorstrucutre on its surface. The tensile test results reveal that Ni-316, Ni-304 & Ni-308 filler metals produces fracture on the parent metal. Among the various filler metals used, Ni-304 filler metal shows the highest impact toughness of 69.10 J and it is 71% higher toughness than Plain-316 filler. Average hardness of Ni-308 filler metal is 2.78% higher than the Plain-316 filler metal. Scanning electron microscope (SEM) images of weldments and HAZ were analysed to investigate the effect of nickel on the microstructure changes.

Abstract:In the present study, cold metal transfer arc welding was employed to weld the 304L austenitic stainless steel (ASS) and Ti-stabilized 439 ferritic stainless steel (FSS) using a 309L filler electrode. Dissimilar joints were prepared using low heat input (HI; W1 ~ 247 J/mm) and high HI (W2 ~ 282 J/mm). The solidification mode for both weldments were the ferritic-austenitic mode and the weld zone (WZ) regions of both the weldments consists of columnar austenites, lathy and skeletal ferrite phases. The interfaces between WZ and ASS base metal showed the unmixed zone, whereas a conventional heat-affected zone (HAZ) was formed between the WZ and FSS base metals. The formation of ferrite stringers were observed in the unmixed zone, whereas peppery features of chromium-rich carbides were observed in HAZ. Moreover, electron backscattered diffraction technique was used to distinguish the microstructural differences between W1 and W2 weldments. Increase in the HIs resulted in decreased ferrite fraction in WZ as well as decrease in the mechanical strength of the joints. The W1 weldment depicted higher values of average micro-hardness (WZ ≈ 334.32 HV) than W2 (WZ ≈ 310.92 HV)) weldment. The electrochemical behaviour of the weldments was analysed for both the base metals and WZ of weldments. The higher degree of sensitization (DOS ~ 9.24%) of W1-WZ showed lower intergranular corrosion resistance than W2-WZ (DOS ~ 7.77%), however, the opposite trend was observed for impedance and pitting resistance.

Abstract:In this work, ferritic stainless steel (FSS) weldments were prepared by tungsten inert gas (TIG), metal inert gas (MIG), and pulsed-MIG welding. Pure argon and a mixture of argon + 2% oxygen were utilized as shielding gas in each type of welding. The FSS (ER430) and austenitic stainless steel (ASS) (ER309L) wires were used as filler consumable wires during all the three types of welding. The effects of varying welding processes, shielding gases, and consumable electrodes on the longitudinal tensile properties of weldments were investigated. The universal tensile testing machine was used to evaluate longitudinal ultimate tensile strength and percentage elongation experimentally in each case. The maximum tensile strength of FSS weldment was obtained in the case of (Ar + 2% O 2 ) mixture of shielding gas and ASS filler wire in each welding process. Heat treatment was also carried out for samples prepared by MIG and TIG welding. The reduction in tensile strength and enhancement in percentage elongation was observed for both MIG and TIG welding after heat treatment.

Abstract:The investigation carried out in the current study illustrates the dissimilar gas tungsten arc welding (GTAW) between Inconel 718 (IN 718) and austenitic stainless steel (ASS 304L) utilizing three different filler materials. This study utilizes Ni-based fillers (ERNiCrCoMo-1 (IN 617) and ERNiFeCr-2 (IN 718)), and austenitic filler ASS 304L and characterizes the relationship among microstructural and mechanical characteristics using identical weld parameters. The obtained dissimilar weld joint using Ni-based filler materials depicts no weld solidification cracking, whereas austenitic filler causes the weld solidification cracks. The microstructural characterizations were examined using optical and FESEM revealing the occurrence of columnar, cellular, and equiaxed dendritic structures in all three weld metals. FESEM/EDS analysis illustrates the occurrence of Mo and Cr-rich phases (M 23 C 6 and Mo 6 C) in ERNiCrCoMo-1 weld metal, NbC, Mo/Ti–rich, and laves phases in ERNiFeCr- 2 weld metal and Cr- rich carbides in ASS 304L weld metals. EBSD assessment shows the improved texture of the weld metals through IPF and PF maps. The Vickers microhardness demonstrates the highest hardness value (271 HV5) for the ERNiFeCr- 2 weld metal due to the existence of the brittle intermetallic phases, and minimum in the case of ASS 304L weld metals (156 HV5). The ambient temperature tensile test exhibits the maximum (649 MPa) and minimum (404 MPa) UTS corresponding to ERNiCrCoMo-1 and ASS 304L weld metals respectively. The tensile specimens for all the weld metals experience fracture from the weld metals. The Charpy toughness values of the weld metals show lower values (ERNiCrCoMo-1 (70 J), ERNiFeCr-2 (56 J) and ASS 304L (32 J)) than the BMs (IN 718 (135 J) and ASS 304L (228 J). Residual stress analysis was conducted employing the deep hole drilling (DHD) technique, indicating that the highest residual stress occurs 2 mm below the top weld face, classified as tensile stress for all three used filler materials.

Abstract:Austenitic stainless steels represent a significant aerospace material, being used for various castings, structural components, landing gear components, afterburners, exhaust components, engine parts, and fuel tanks. The most common joining process is tungsten inert gas (TIG) welding, which possesses many advantages such as suitability to weld a wide range of ferrous and non-ferrous metals and alloys, providing high quality welds with good mechanical properties. Its major disadvantage is low productivity due to low penetration and welding speed. This can be overcome by introducing an activating flux before welding. The activating flux reverses the material flow of the weld pool, significantly increasing penetration. Therefore, shielding gas consumption is reduced and welding without a consumable is enabled. However, the consumable in conventional TIG also enables the conditioning of the mechanical properties of welds. In this study, Si and Ti metallic oxide nanoparticles were used to increase the weld penetration depth, while bend testing, tensile, and impact toughness were determined to evaluate the mechanical properties of welds. Furthermore, optical emission spectroscopy, light, and scanning electron microscope were used to determine the chemical compositions and microstructures of the welds. Chemical compositions and weld mechanical properties were similar in all specimens. The highest tensile and impact properties were obtained with the specimen welded with the flux containing 20% TiO2 and 80% SiO2 nanoparticles. Although lower than those of the base metal, they were well within the nominal base metal mechanical properties.
Effects of Filler Wires on the Microstructure and Mechanical Properties of 2195-T6 Al-Li Alloy Spray Formed by TIG Welding

Abstract:The main purpose of this work was to investigate the microstructure and mechanical properties of spray-formed 2195-T6 Al-Li alloy welding joints produced by tungsten inert gas (TIG) with Al-Cu and Al-Si-Cu filler wires, so that they can be better used in space vehicle tanks. The porosity analysis indicates that the porosity area of the weld seam with the Al-Si-Cu filler wire is approximately 7.989 times larger than that of the Al-Cu filler wire. Furthermore, the microstructure and microhardness results indicate that the Al/Cu eutectic near the fusion line distributes more at the grain boundaries, while more dispersed Al2Cu phase is found inside the grain, which improves the strength of the joint when using Al-Cu filler wire. However, when using the Al-Si-Cu filler wire, more Si, Cu, and Ti elements are segregated at the grain boundaries, forming a brittle-hard network Al/Cu/Ti eutectic, which reduces the performance of the joint. Additionally, the tensile strength and elongation of the weld joint are about 68.6% and 89.9% of the base metal (BM) when using the Al-Cu filler wire, and can approach the level of friction stir welding (FSW). However, the tensile strength and elongation are only about 56.8% and 39.9%, respectively, of the BM in the weld joint when using the Al-Si-Cu filler wire. Lastly, the fractures both occur on the fusion line and the fracture morphology of the weld joint shows that it is a mixed fracture mode dominated by plastic fracture when using Al-Cu filler wire, while it is mainly a quasi-cleavage fracture mode when using Al-Si-Cu filler wire. Therefore, the joint strength when using Al-Si-Cu filler wire with high strength matching is not as good as that of Al-Cu filler wire with low strength matching.

Abstract:T he current study focuses on the use the gas tungsten arc welding (GTAW) with nickel- molybdenum (Ni-Mo) coated filler materials to weld 304L and 202L stainless steel (SS) joints. The improvement of welding strength heavily depends on the characteristics of the filler metal. The GTAW filler materials are coated with Ni and Mo to facilitate the welding process. The results of the filler metals Ni Mo-304, Ni Mo -202, Ni Mo -316, Ni Mo -308 are contrasted with the normal-304 and normal-202 filler metal. The surface structure of weldment produced by Ni and Mo 308 coated filler metal shows uniform distribution of filler material. Also, significant improvement is noted in tensile strength and Ni-Mo coated 316 has more % of elongation than other filler metals. The impact toughness of Ni-Mo 308 is 98 J which is 76 % higher than normal uncoated 304 filler metal. The average micro hardness of the Ni Mo -308 show improvement about 12 % than normal 304. Furthermore, Scanning electron microscope (SEM) images are taken over the weldment to analyse the heat affected zone (HAZ) of Ni and Mo combination weldment structures.

Abstract:BackgroundSuper 304H austenitic stainless steel tubes containing 2.3 to 3 (wt.%) of Cu are mainly used in superheaters and reheaters of ultra super critical boilers due their excellent corrosion and oxidation resistance. Cu addition causes precipitation strengthening effect by fine Cu-rich precipitates which evolve during creep conditions and results in increased creep strength. The microstructural evolution of stainless steels during welding significantly affects the material properties. MethodsIn this work, solidification mode microstructure and hot tensile properties of autogenous and filler-added Super 304H gas tungsten arc (GTA) welded tube joints were correlated.ResultsAutogenous welds of Super 304H solidified as austenite with 1.57 % delta ferrite and intercellular (Fe,Cr)23(C,B)6 borocarbides. In filler-added welds, the higher Ni equivalent and addition of carbide stabilizing elements (Nb,Mo) eliminated δ ferrite and segregation of B as borocarbides. ConclusionsThe filler-added welds exhibited superior tensile strength than autogenous welds at both room and high temperature.
The Influence of Various Welding Methods on the Microstructure and Mechanical Properties of 316Ti Steel

Abstract:Austenitic stainless steels are very popular due to their high strength properties, ductility, excellent corrosion resistance and work hardening. This paper presents the test results for joining AISI 316Ti austenitic steel. The technologies used for joining were the most popular welding techniques such as TIG (welding with a non-consumable electrode in the shield of inert gases), MIG (welding with a consumable electrode in the shield of inert gases) as well as high-energy EBW welding (Electron Beam Welding) and plasma PAW (plasma welding). Microstructural examinations in the face, center and root areas of the weld revealed different contents of delta ferrite with skeletal or lathy ferrite morphology. Additionally, the presence of columnar grains at the fusion line and equiaxed grains in the center of the welds was found. Microstructural, X-ray and ferroscope tests showed the presence of different delta ferrite contents depending on the technology used. The highest content of delta ferrite was found in the TIG and PAW connectors, approximately 5%, and the lowest in the EBW connector, approximately 2%. Based on the tests carried out on the mechanical properties, it was found that the highest properties were achieved by the MIG joint (Rm, 616, Rp0.2 = 335 MPa), while the lowest were achieved by the PAW joint (Rm = 576, Rp0.2 = 315 MPa).

Abstract:As the demand for lightweight structures in the transportation industry continues to rise, AA5083 aluminum alloy has become increasingly prominent due to its superior corrosion resistance and weldability. To facilitate the production of high-quality, intricate AA5083 components, 5087 aluminum filler wire is commonly utilized in metal inert gas (MIG) welding processes for industrial applications. The optimization of filler wire composition is critical to enhancing the mechanical properties of AA5083 MIG-welded joints. This study investigates the effects of modifying 5087 aluminum filler wires with different titanium (Ti) contents on the microstructure and weldability of AA5083 alloy plates using MIG welding. The influence of Ti contents was systematically analyzed through comprehensive characterization techniques. The findings reveal that the constitutional supercooling induced by the Ti element and the formation of Al3Ti facilitate the heterogeneous nucleation of α(Al), thereby promoting grain refinement. When the Ti content of 5087 filler wire is 0.1 wt.%, the grain size of the weld center was 78.48 μm. This microstructural enhancement results in the improved ductility of the AA5083 MIG-welded joints, with a maximum elongation of 16.64% achieved at 0.1 wt.% Ti addition. The hardness of the joints was the lowest in the weld center zone. This study provides critical insights into the role of Ti content in MIG welding and contributes to the advancement of high-performance filler wire formulations.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part E: Journal of Process Mechanical Engineering, Ahead of Print. The exceptional mechanical qualities of super martensitic stainless steel have led to its widespread use in structural components subjected to cyclic loadings. The Tungsten Inert Gas (TIG) welding process, an essential technology for modern industrial fabrication, offers potential improvements in weld quality through precise parameter adjustments. This study investigates the effects of varying TIG welding parameters, specifically welding speed (S), welding current (I), voltage (V), and gas flow rate (GFR). Parameters were explored within the ranges of 50–150 mm/min for welding speed, 10–20 volts for voltage, 90–160 amperes for welding current, and 8–20 l/min for gas flow rate. Using response surface methodology (RSM), we identified optimized values of 120 mm/min for welding speed, 15 volts, 140 amperes, and 15 l/min for gas flow rate, which significantly enhance the strength and quality of welds. Mechanical testing such as tensile and hardness tests along with bead profiles and microstructural characterization were conducted to validate the strength and integrity of the welds under these optimized conditions. The findings suggest that, compared to baseline settings, optimizing both energy use and welding quality not only conserves resources but also improves the durability and performance of welded joints. SEM analysis of AISI 410 S SMSS weldment reveals grain boundaries, 42% ferrite in elongated bands, 44% delta ferrite phase of martensite, and scattered globular Cr2C3, indicating a complex microstructure with mixed phases.

Abstract:In this study, the effects of different filler materials, number of passes, and bevel preparation on the possible discontinuities, microstructure, and mechanical properties of the welded joint were investigated for the joining of Tungsten Inert Gas welding with commercially pure copper/AISI 304 stainless steel. Due to insufficient heat input, a lack of penetration discontinuity was observed in the weld, in which a single pass and 309L filler material was used. While discontinuities decreased in double-pass welding with 309L filler material, the tensile strength increased by approximately 18%. No discontinuities were observed in the double-pass weld with copper filler, and the tensile strength approached that of welds using stainless steel filler. A diffusion zone was formed at the fusion zone/base material cross-section in double-pass welded joints, increasing mechanical properties. The hardness distribution from stainless steel to copper base metal varies from 200 to 70 HV. In copper/stainless steel welding, the use of copper filler material and the choice of double-pass welding can be recommended for ideal properties.

Abstract:TC4 titanium alloy was successfully welded to 304 stainless steel using gas tungsten arc welding with a CuSi3 filler wire. The Ti/weld transition zone in the joint consisted of β-Ti, Ti2Cu, AlCu2Ti, TiCu, and Ti5Si3 intermetallic compounds (IMCs) when welded with low current. As the welding current increased, more Fe dissolved into the weld pool, and massive ternary Ti-Cu-Fe and AlCu2Ti IMCs formed in the Ti/weld transition zone. The segregated Ti5Si3 phase disappeared, and complex Fe-Ti-Si-Cr IMCs formed outside the Ti/weld transition zone. The microhardness was much higher in the Ti/weld transition zone than that in the TC4 substrate and copper weld, reaching a maximum value of 619 HV. The highest tensile strength was 328 MPa when the welding current was 120 A and the traveling speed was 4 mm/s. All joints failed through the Ti/weld transition zone, and brittle cleavage features were present on the fractured surfaces. Due to the large difference in thermophysical properties between the two base metals, cracks were easily generated, which restricted the improvement in the tensile strength of the TC4/304 SS joint.

Abstract:The present paper experimentally investigates the effect of filler metal on the mechanical behavior, solidification, and microstructure of the super duplex stainless steel (sDSS2507) and nitronic steel (N50) dissimilar welded joint. This dissimilar joint is primarily applicable in the subsea control unit for high-pressure tubing and coupler assembly. For this investigation, the gas tungsten arc welding process (GTAW) employed the super duplex filler ER2594 and carbon steel grade ER70S-2 filler. The weld's structural integrity has been assessed to compare both the fillers through multiple investigations on the joint. The microstructure characterization of the base metal and as-welded specimen was carried out using an optical microscope (OM) and scanning electron microscope (SEM). Super duplex filler ER2594 weld solidified in primary ferritic mode with precipitation of several reformed austenite in the ferrite matrix, whereas ER70S-2 filler weld had long martensite laths embedded in ferrite matrix. The microstructural study reported the presence of microsegregation and Type II boundary formation. The type-II boundary is detected close to the fusion boundary at the N50 and the sDSS 2507 side of the ER70S-2 weldment. The Vickers microhardness test, Charpy impact test, and the tensile test were performed to obtain the mechanical properties of this joint. The microhardness investigation of the weld zone of ER2594 and ER70S-2 shows the average hardness of 287.34 ± 10 Hv0.5 and 372.36 ± 10 Hv0.5, respectively. The peak hardness of 410 Hv0.5 was observed in the weld zone of ER70S-2. The formation of large martensite laths in the ferrite matrix in the weld zone leads to higher hardness in ER70S-2 filler compared to the precipitation of softer reformed austenite in the ER2594 filler. The average impact toughness result of ER2594 and ER70S-2 is 165 ± 5 J and 110 ± 8 J, respectively. The Charpy impact trials showed the ductile fracture mode by employing ER2594 filler, while ER70S-2 showed the mixed fracture mode (ductile–brittle). The weldment tensile strength of filler ER2594 and ER70S-2 is 897 MPa and 873 MPa, respectively. The tensile test results indicate the ductile fracture mode for both fillers, and the failures were detected in sDSS2507.

Abstract:Special attention is required when joining two materials with distinct chemical, physical and thermal properties in order to make the joint bond robust and rigid. The goal of this study was to see how significantly different tungsten inert gas (TIG) welding process parameters (welding current, gas flow rate, root gap, and filler materials) affect mechanical properties (tensile, hardness, and flexural strength), as well as the bead width and microstructural properties, of dissimilar welds In comparison to SS 316 and AISI 1020 low-carbon steel. TIG welding parameters were optimized in this study using a Taguchi-based desirability function analysis (DFA). From the experimental results, it was observed that welded samples employing ER-309L filler wires had a microstructure consisting of a delta ferrite network in an austenite matrix. The tensile strength experimental results revealed that welding current, followed by GFR, was a highly influential parameter on tensile strength. Weld metals had higher hardness and flexural strength than stainless steel and carbon steel base metals. This was supported by the fact that the results of our tests had hardness ratings greater than a base for the FZ and HAZ, and that no crack was observed in the weld metal following U-shape flexural bending. Welding current has a significant impact on the bead width of welded specimens, followed by root gap. Furthermore, the dissimilar welded sample responses were optimized with a composite desirability percentage improvement of 22.90% by using a parametric setting of (A2B4C4D2). Finally, the validation of the experiment was validated by our confirmation test results, which agreed with the predictive optimum parameter settings.

Abstract:This study aimed to investigate the detailed microstructure and mechanical characteristics of welded butt joints in dissimilar AA7075/AA6061. Three different welding methods were employed for the comparison: TIG (tungsten inert gas), FSW (friction stir welding) and TIG + FSP (FSP over TIG). Aluminum plates were welded using TIG along the rolling direction. The joint produced by FSW was created using a tool rotating at 931 rpm and a transverse speed of 40 mm/min. To characterize the microstructure evolution of the welded joints, we utilized optical microscopy (OM) and FE-SEM (field emission scanning electron microscopy) along with EBSD (electron backscattered diffraction). Additionally, FE-SEM with high magnification examined the fracture surface of tensile-tested specimens. The results of the study revealed valuable insights into the mechanical properties and microstructure evolution of the three welding methods. It was found that TIG + FSP exhibited superior mechanical strength (233 MPa). In contrast, TIG and FSW methods showed ultimate tensile strength of 195 MPa and 158 MPa, respectively. NZ maximum hardness in the nugget zone (128 HV) was found through TIG + FSP as compared to TIG (108 HV) and FSW (121 HV). This outcome can be attributed to refined grain (smallest grain 7.2 μm) structure with defect-free bonding achieved through TIG + FSP. The TEM analysis revealed valuable insights into the precipitate's size. It revealed that the FSWed and TIG + FSPed samples show fine precipitates. Meanwhile, in the TIG welded sample, the coarse precipitates. The hybrid TIG + FSP approach leads to promising techniques for various industry applications.

Abstract:In this study, a novel method of the arc assisted tungsten insert gas (AA-TIG) backing welding and the submerged arc welding (SAW) to fill the groove was used to join 12Cr2Mo1R low carbon steel and S30408 stainless steel. The weld metal microstructure characteristics of different heat input and its microhardness and corrosion resistance were investigated in detail. The optical microscope (OM) and scanning electron microscope (SEM) was used to analyze the microstructure and composition distribution of weld zone. The cyclic potentiodynamic polarization and electrochemical impedance spectroscopy were employed to determine corrosion resistance of weld zone under different heat input. The results show that the combination welding process of AA-TIG backing welding and SAW can effectively join thick plate with high efficiency, and the weld shape is good without incomplete fusion and penetration. A higher ratio between ferrite and austenite under higher heat input, resulting in finer microstructure with increased hardness. Further, discovered by discussing the corrosion mechanism is due to the high content of Ni and C elements in the weld are likely to form Ni-C phase, which become the inducing point of pitting corrosion. It is recommended to use a higher heat input to obtain the best corrosion resistance of the welded area.

Abstract:The present study utilized a metal inert gas welding (MIG) to make a dissimilar weld of stainless steel AISI 304, 314, 316L, 420 grades and a standard structural steel S355MC. It refers to a weld joining two materials from different alloy systems commonly used in heat exchangers, pressure vessels, and power plant systems. Obviously, maintaining the integrity of such welds is of paramount importance to the safety issues. Therefore, detailed microscopic and experimental studies were performed to evaluate the reliability of these welds. The microscopic analysis did not reveal any presence of weld defects such as porosity or cracks, which ensured that MIG process parameters were properly selected. The performance of dissimilar welds was assessed by hardness and tensile tests. The hardness profiles revealed differences between austenitic and martensitic steel welds that later showed extremely high values in the heat-affected zone (HAZ), which caused fractures in this zone during tensile test. The welds of all austenitic steel grades withstood the tensile test, showing an average tensile strength of 472 MPa with fractures observed in the base metal zone. It made clear that the use of a filler rod 308LSI is suitable only for the austenitic stainless and structural steel dissimilar welds and not appropriate for martensitic-structural steel welds. The achieved results revealed that the higher hardness of the martensitic phase in the HAZ of AISI 420 is closely related with the formation of untempered coarse martensitic structure and higher carbon content.
