Abstract:Laser powder bed fusion (LPBF) is a cutting-edge metal additive manufacturing technology with promising applications in aerospace, biomedicine, and industrial automation. Its ability to fabricate intricate geometric shapes, achieve high surface precision, and deliver comprehensive results renders it highly advantageous. In LPBF process, several factors such as the interference of laser processing fluctuations, rapid cooling rate, and environmental gas, contribute to the initiation and expansion of defects including pores and cracks, limiting the application of LPBF components. Laser ultrasonic testing (LUT) is a promising non-destructive evaluation method that can accurately detected defects in LPBF manufactured components by non-contact generation and detection. In this paper, a multi-physical field LUT model for the pores and cracks in LPBF additively manufactured Ti6Al4V alloy is proposed. The interaction of ultrasound with defects produces defect reflection echo wave, diffracted wave, and transmission wave. The transmission and diffraction phenomena occur in the longitudinal sound waves at defects. Furthermore, the echo wave reflected at crack exhibited enhanced prominence and an irregular shape. Clear differences were observed in the effects of laser ultrasonic detection on different defect types, pore depths and sizes. Finally, the LUT technology achieved the detection of 90 μm pore defects in LPBF manufactured Ti6Al4V alloy.

Using Laser Ultrasound to Detect Subsurface Defects in Metal Laser Powder Bed Fusion Components

Abstract:Laser powder bed fusion offers many advantages over conventional manufacturing methods, such as the integration of multiple parts that can result in significant weight-savings. The increased design freedom that layer-wise manufacture allows has also been seen to enhance component performance at little or no added cost. For such benefits to be realized, however, the material quality must first be assured. Laser ultrasonic testing is a noncontact inspection technique that has been proposed as suitable for in situ monitoring of metal additive manufacturing processes. This article explores the current capability of this technique to detect manufactured, subsurface defects in Ti-6Al-4V samples, ex situ. The results are compared with x-ray computed tomography reconstructions and focus variation microscopy. Although laser ultrasound has been used to identify material discontinuities, further work is required before this technique could be implemented in situ.

Ultrasonic Phased Array Technique for Defect Detection and Sizing in Heavy-Walled Cast Components

Abstract:Cast metal parts are extensively found in many engineering products such as pump casing and engines. Thermal effects exhibited during metal casting processes, such as solidification can generate defects in the cast components. Effective nondestructive testing (NDT) for detection and sizing of defects in cast parts prevents extra cost and time associated with repair and maintenance. Surface-breaking cracks and porosity are among the common types of defects in large cast components. There are several limitations in using conventional NDT methods for as built cast parts due to surface conditions, coarse-grain structure, and characteristics of potential defects. Ultrasonic adaptive imaging based on the Phased Array Ultrasonic Testing (PAUT) technology is proposed for coarse-grain heavy-walled cast material inspection. The capability of aperture focusing in PAUT provides the opportunity for better imaging results. A comprehensive understanding about the ultrasonic beam focusing and the selection of an appropriate transducer and wedges is necessary for successful defect characterization. Cast aluminum and iron samples having on-purpose made defects were successfully inspected using the PAUT. Unlike conventional techniques, the results indicated that the PAUT is a promising method for inspecting as-built cast parts with rough surface finish conditions. The proposed method helps to decrease the inspection time, machining requirements, and preparation costs. Moreover, the enhanced defect sizing approach provides useful information for repair and maintenance decision making such as amount of material grinding and post-welding procedure.

Abstract:Summary With the use of albumin-I131, the volume of plasma trapped in the packed cell column of hematocrit tubes was determined for blood samples obtained from 5 animal species. The volume of plasma trapped was least in blood samples obtained from elephant, man and dog (MCV 112 to 72 μ3), larger in sheep blood (MCV 37 μ3) and largest in goat blood (MCV 18 μ3). Increasing the force of centrifugation or removal of plasma proteins reduced the volume of fluid trapped in the packed cell column, and the reduction was most pronounced for goat blood.

Abstract:Insufficient data are available to fully understand the effects of metal additive manufacturing (AM) defects for widespread adoption of the emerging technology. Characterization of failure processes of complex internal geometries and defects in metal AM can significantly enhance this understanding. We aim to demonstrate a complete experimental measurement process and failure analysis method to study the effects of AM defects. We utilized simultaneous implementation of tensile tests with high-resolution X-ray computed tomography (XCT) measurements on 17–4 stainless steel dog-bone samples with an intentional octahedron-shaped internal cavity included in the gauge length and also containing much smaller lack-of-fusion (LOF) defects, all generated by a Laser Powder Bed Fusion (LPBF) additive manufacturing process. The LOF defects were introduced by intentionally changing the LPBF default processing parameters. XCT image-based linear elastic finite element (FE) simulations were used to interpret the data. The in-situ tensile tests combined with simultaneous XCT measurements revealed the details of the failure process initiated by additively manufactured rough internal surfaces and porous defect structures, which experienced high stress concentrations. Progressive collapse of ligaments leading to larger pores was clearly observed, and the resulting porosity evolution until failure was quantitatively analyzed. The high stress concentrations were also directly confirmed by the FE simulations. The experimental methods described in this paper enable the quantitative study of the complex failure mechanisms of additively manufactured metal parts, and the image-based FE simulation method is effective for identifying and/or confirming possible failure locations and features.

Abstract:Laser ultrasonics (LU) is a non-contact and non-destructive method with a high data acquisition rate, making it a promising candidate for in-situ monitoring of defects in different additive manufacturing (AM) processes, including laser powder bed fusion (LPBF) and directed energy deposition, as well as final part inspection. In order to see the effect of various artificial defect types on an LU sub-surface reconstruction, AlSi10Mg samples with side through-holes, as well as Ti6Al4V samples with bottom blind holes and trapped powder were printed using LPBF, and then ultrasound B-scans of the samples were obtained using an LU system. The resulting scan data was processed using a custom frequency domain phase shift migration (PSM) algorithm, to reconstruct the defects and their locations. Novel ways of pre-processing the B-scan, used as an input to PSM, and taking advantage of its frequency representation, are demonstrated. Newton's method was used to find a stationary phase approximation, used to account in the frequency domain for the fixed offset emitter-receiver arrangement within the PSM calculation. The Newton's method calculation time was reduced by 33%, by using an approximation of the phase function to find an initial guess. The smallest defects that were detected using this method were in the size range between 200 to 300μm for the bottom hole defects, using an 8 ns laser pulse duration. The effect of the laser on the surface of a part being built, and the challenges and further work needed to integrate LU in a LPBF machine for in-situ inspection are discussed.

Abstract:The laser powder bed fusion (L-PBF) method of additive manufacturing (AM) is increasingly used in various industrial manufacturing fields due to its high material utilization and design freedom of parts. However, the parts produced by L-PBF usually contain such defects as crack and porosity because of the technological characteristics of L-PBF, which affect the quality of the product. Laser ultrasonic testing (LUT) is a potential technology for on-line testing of the L-PBF process. It is a non-contact and non-destructive approach based on signals from abundant waveforms with a wide frequency-band. In this study, a method of LUT for on-line inspection of L-PBF process was proposed, and a system of LUT was established approaching the actual environment of on-line detection to evaluate the method applicability for defects detection of L-PBF parts. The detection results of near-surface defects in L-PBF 316L stainless steel parts show that the crack-type defects with a sub-millimeter level within 0.5 mm depth can be identified, and accordingly, the positions and dimensions information can be acquired. The results were verified by X-ray computed tomography, which indicates that the present method exhibits great potential for on-line inspection of AM processes.

Abstract:Published literature shows defect formation during laser powder bed fusion additive manufacturing (AM) of nickel base superalloys are sensitive to alloy chemistry, processing conditions, and geometry. In this work, ability to detect spatial distributions of defects is explored using <i>in-situ</i> monitoring of thermal signatures and surfaces. Simple and complex geometrical components were fabricated with CM247-LC® powder in an AM machine outfitted with optical and thermal sensors. The spatial and temporal variations of thermal signatures (peak intensity, decay, and number of gyrations), as well as, layer-by-layer optical images were analyzed. The observed thermal signatures were also verified with an analytical model for layer-wise heat transfer simulation that is sensitive to laser raster scan strategies. The cross-comparison data with reference to defects, obtained by X-ray tomography, were correlated with <i>in-situ</i> observations.

Abstract:Additive manufacturing (AM) is rapidly becoming a viable manufacturing method for industrial metallic parts. This is related to the benefits achieved, such as reducing material wastage, an increase in design freedom and weight savings. But, to guarantee the highquality of the components produced, the non-destructive methods of inspection need to be optimised or developed. In this study, a Ti6Al4V 3D coupon was produced by the Laser Wire Directed Energy Deposition process (w-DED-LB), in which artificial holes of different diameters simulating defects were machined. To validate the quality control method after production by means of Ultrasonic Phased Array Techniques, the component was inspected using the Gekko equipment from Eddyfi Technologies, through the methodologies of the phased-array conventional mode and the Total Focusing Method (TFM). The probe used was a 5L64-64X7-NW1-P-5-OM, with a 5.0 MHz frequency system with 64 elements, with dimensions of length 64 mm, width 7 mm, and pitch of 1.0 mm. The results obtained showed that the TFM mode provides better detection of the defects, resolution, and measurement capabilities when compared with the conventional phased array mode.

Abstract:With the development of 3D printing technique, additive manufactured (AM) components are becoming more and more important in the fields of manufacturing industry. However, in the process of manufacturing and utilizing, it is necessary to inspect the appearance of internal defects to ensure safety and to reduce economic losses. In this paper, a pulsed laser is used to generate the ultrasonic waves inside Nickel (Ni) and Titanium (Ti) based alloy samples with internal defects of different diameters, and the propagating ultrasonic waves are detected by an optical interferometer. By analyzing the experimental results, defects with diameters greater than 300 mu m in the Ni based alloy sample and that in the Ti based alloy sample can be detected, and this can be validated by X-ray computed tomography. In addition, the effects of ultrasonic waves propagating inside the samples and interacting with the defects are studied theoretically. The experimental results are consistent with the numerical simulation results. These results present that laser ultrasonic technology can evaluate the reliability of AM components, and has the potential to inspect AM components during their production as a noncontact method.

Abstract:Industrial applications of additively manufactured components are increasing quickly. Adequate quality control of the parts is necessary in ensuring safety when using these materials. Base material properties, surface conditions, as well as location and size of defects are some of the main targets for nondestructive evaluation of additively manufactured parts, and the problem of adequate characterization is compounded given the challenges of complex part geometry. Numerical modeling can allow the interplay of the various factors to be studied, which can lead to improved measurement design. This paper presents a finite element simulation verified by experimental results of ultrasonic waves scattering from flat bottom holes (FBH) in additive manufacturing materials. A focused beam immersion ultrasound transducer was used for both the modeling and simulations in the additive manufactured samples. The samples were SS17 4 PH steel samples made by laser sintering in a powder bed.

Abstract:Abstract While titanium components manufactured by additive manufacturing have been widely used in direct molding of complex components, their performance is strongly affected by existing internal flaws generated in the unique manufacturing process. Thus, how to efficiently and accurately characterize geometrical characteristics of internal flaws is critical for enhancing applications of additive manufactured titanium components. In the present work, an effective non-destructive method by using phased array ultrasonic testing is proposed to characterize sub-millimeter artificial deep bottom holes in additive manufactured TC18 titanium block. Specifically, a phased array ultrasonic testing platform integrated with total focusing method-based post-processing algorithm is established. Flat bottom holes with a diameter of 0.8 mm and a depth of 5.0 mm in 55 mm-sized cube titanium block are detected using both linear and annular array transducers. Experimental results show that pre-existing holes can be characterized by both linear and annular transducers, in despite of accompanied high acoustic attenuation. Furthermore, the annular phased array ultrasonic testing has higher detection accuracy and resolution than the linear phased array one, for its stronger capability of sound field focusing. More importantly, the annular phased array ultrasonic testing shows similar high testing accuracy in different relative orientations between forming orientation of the titanium component and sound wave propagation direction. These findings provide an effective strategy for the non-destructive ultrasonic testing of titanium components by additive manufacturing.

Non-contact imaging of subsurface defects using a scanning laser source

Abstract:The quality of additive manufacturing (AM) components must be guaranteed to ensure wide applicability, and a nondestructive inspection technology is required in this regard. Therefore, this study examined a method for detecting subsurface defects using ultrasonic waves excited by a laser. Fundamental experiments showed that wideband ultrasonic waves can be excited with a suitable signal-to-noise ratio using high-repetition laser pulses. Images of subsurface defects were appropriately obtained using a scanning laser source (SLS) with broadband waves for an aluminum alloy flat plate with artificial defects. The imaging experiments showed that the acquisition condition depends on the local defect resonant (LDR) frequency in the defective part. The imaging technique also enabled to detect subsurface circular defects created by AM with the diameter below 1.0 mm that were undetectably small in our previous study using the SLS. Based on results of these experiments and a finite element analysis, the following guideline is proposed: the LDR frequencies of targeted defects must be included in the tested frequency range.

Abstract:Thin-walled metallic structures produced by the Directed Energy Deposition (DED) Additive Manufacturing (AM) process are prone to various fabrication defects, which hinder the wider applications of the technique in practice. In-situ inspection and monitoring methodologies are in high demand for improved quality control of printed parts. This paper presents an ultrasonic guided-wave-based method and a prototype that can potentially be used for in-situ inspection of thin-walled structures produced by DED. Lamb waves are excited by a Lead zirconate titanate (PZT) piezoelectric transducer bonded on the DED substrate remotely from the thin wall. The substrate works as a waveguide to transmit the waves which then propagate along the thin wall. A non-contact laser vibrometer is applied to measure the guide wave signals by scanning the surface of the thin wall. The mechanisms of guided wave generation and propagation along the substrate and printed part are theoretically studied. It allows for choosing proper inspection parameters to enhance the measurement sensitivity of guided waves and help interpret the signals for defect detection. Experiments were conducted with DED-produced stainless steel (316L) thin-walled structure. The new method is demonstrated in one example to detect and localize a small defect caused by inconsistent powder delivery of a fabricated thin wall sample, via analysing the B-scan ultrasonic guided wave signals. The new technique provides strong potential for in-situ online monitoring of the DED process.

Ultrasonic testing procedures are among the most extensively used techniques in non-destructive testing and non-destructive evaluation systems. Meanwhile, phased array inspection or phased-array ultrasonic testing techniques as a well-known type of ultrasonic testing in advanced non-destructive testing systems are utilized in numerous applications, including oil and gas, medical imaging applications, railway, automotive, marine, and aviation industries. Phased-array ultrasonic testing-based methods can also be used in a variety of weld inspections, bond testing, thickness profiling, flaw detections, corrosion inspections, and in-service crack detection. The rapidity, safety, easiness, affordable price, and accurate visualization of phased array in measuring the defect characteristics such as size, shape, depth, and orientation allow its wide usage and even as a substitute for other inspection methods like radiographic methods. In phased array methods, more than one sound wave is employed to enhance the reliability and flexibility of inspection through the operation of several transducer assemblies, involving 16 to 256 small individual elements. Titanium having many desirable properties like high strength to weight ratio found many industrial applications, which highly necessitates its persistent inspection. For this aim, the present study focuses on the application of the phased-array ultrasonic testing technique for inspecting Ti components specifically in additive manufacturing, welding inspections, and defect detection of complex geometries and composites. Moreover, modern applications and improved computation methods are discussed. The development of phased-array ultrasonic testing inspection systems, particularly high throughput and efficient in situ and mobile equipment, and new computation methods will open new horizons toward the highly sophisticated inspection procedures.
Detectability by X-ray micro computed tomography of fatigue initiating void defects in laser powder-bed additively manufactured Ti-6Al-4V coupons

Abstract:Non-destructive inspection is important for the quality assurance of additively manufactured components. In this study, X-ray micro Computed Tomography (μCT) was assessed for its capabilities and limitations to detect fatigue-initiation porosities in Ti-6Al-4V additively manufactured coupons. Cylindrical coupons were built using laser powder-bed fusion (L-PBF) from three different vendors and four different L-PBF machines that utilized their default process parameters. Using OEM prescribed default process parameters, there was significant variability in the defect distribution between machine to machine and also coupon to coupon that was on the same build plate, primarily due the difference in the internal quality assurance procedures and scan strategies adopted by each vendor. The probability of detection for conventional μCT (cubic voxel size 17.77 μm) was investigated by comparing with what was detected using a Synchrotron Radiation Micro Computed Tomography (SRμCT) at cubic voxel size 5.91 μm. It was found that μCT's detectability relative to SRμCT was approximately 90% for defect diameters of the circumscribed sphere of 230 μm and above and 100% for diameters of 340 μm and above (12–14 times the voxel size of the μCT scan). The type of defect was a key factor to the detectability of large sized defects (>200 μm in diameter) due to the flatness and elongated shape factors. Fatigue results showed the critical defect √Area at the surface was approximately 100 μm at 500 MPa stress level, where significant scatter in fatigue life was observed. Post-fatigue test fractography identified different types of fatigue initiating defects, of which a 'flat' lack-of-fusion type defect was undetectable by either μCT or SRμCT. This type of defect was extremely flat and occupied very little spatial resolution through the build direction which limited the detection by automated threshold-based defect detection algorithms.

High-Fidelity Optical Monitoring of Laser Powder Bed Fusion via Aperture Division Multiplexing

Abstract:Qualification of high-performance metal components produced by laser powder bed fusion (LPBF) must identify process-induced porous defects that reduce ductility and nucleate fatigue cracking. Detecting such defects via optical monitoring of LPBF provides a path towards in-process quality control without downstream testing such as by computed tomography. However, integration of in-process sensing with LPBF is hampered by geometric and optical complications and, as a result, it has yet to be proven that the finest pores that limit component fatigue life can be resolved via in situ data. We present aperture division multiplexing (ADM) as a method for simultaneously focusing the process laser and providing unobstructed optical access for high-fidelity process monitoring using a common optic. Construction of an ADM optic of achieving imaging at 50 micron spatial resolution in the mid-wave infrared is described, and this optic is demonstrated on a production-representative LPBF testbed. High-speed infrared video data are correlated to micro-CT measurement of pores as fine as 4.3 microns, through multiple process signatures, establishing the promise of ADM for qualification of LPBF component fatigue performance.

Defect-based analysis of the laser powder bed fusion process using X-ray data

Abstract:Due to high production costs and a limited reproducibility of quality, the high potential of laser powder bed fusion (LPBF) has not been fully exploited yet. In fact, internal defects can have a detrimental effect on the fatigue behaviour and cause final component failure. Therefore, process-induced defects must be localized and evaluated at a higher level of detail. The present study deals with the correlation amongst pores and LPBF process parameters in AlSi10Mg components. Computed tomography (CT) allows an extensive examination of internal defects. Within this work, a total number of 2,939,830 pores detected in 96 cylindrical samples were analysed using CT. The formation of pores can be adjusted by varying the modified volume energy density, for example, by using various laser scanning speeds. Furthermore, the effect of powder preparation scan strategies (pre-heating and pre-sintering) on the formation of different pore types as well as the general reproducibility was examined. For instance, the shielding gas flow, contaminated protective windows of the lasers as well as prior powder preparation influence the formation of pores. Using prior laser powder preparation reduced the total number of pores at high scanning speeds up to 45%. When the scanning speed is increased, the number of spherical pores decreases and large and irregularly shaped pores appear. Interestingly, only the pre-heating process resulted in a reduced formation of spherical pores at low scanning speeds (1000 mm/s).

Abstract:The new macrocyclic ligand 1,9(4,7)-diphenanthroline-3,7,11,15-tetraazacyclohexadecaphane (L) was synthesized by a 2 : 2 reaction of 1,10-phenanthroline-4,7-dialdehyde with 1,3-diaminopropane, followed by reduction with NaBH(4). L contains two phenanthroline groups linked together by two 1,3-diaminopropane chains in such a way that the heteroaromatic nitrogen atoms point outside the ligand cavity. The ligand structure defines two pairs of identical compartments displaying a specific ability in the binding of protons (1,3-diaminopropane) and metal ions (phenanthroline). Protonation and Zn(II) coordination were studied by means of potentiometric and spectroscopic ((1)H NMR, UV-vis, fluorescence) techniques. Both protonation and Zn(II) coordination consistently affect the fluorescence emission properties of L, giving rise to enhancement or quenching of the emission, depending on the species involved. L becomes emissive upon protonation, but the formation of the highly protonated species, in particular the fully protonated [H(6)L](6+), quenches the emission. The mono- and dinuclear Zn(II) complexes of the unprotonated ligand are non-emissive, like free L, while Zn(II) binding to [HL](+) activates the emission. The most interesting aspect, however, is the chelation enhancement of quenching (CHEQ) observed upon Zn(II) binding to [H(2)L](2+) and [H(4)L](4+), being among the few examples of CHEQ effect observed for Zn(II) complexes. Hydrogen bonding between a metal coordinated water molecule and a phenanthroline group seems to be responsible for the CHEQ observed for [ZnH(2)L](4+).

Abstract:The detection of defects in thick butt joints in the early phase of multi-pass arc welding would be very valuable to reduce cost and time in the necessity of reworking. As a non-contact method, the laser-ultrasonic technique (LUT) has the potential for the automated inspection of welds, ultimately online during manufacturing. In this study, testing has been carried out using LUT combined with the synthetic aperture focusing technique (SAFT) on 25 and 50mm thick butt welded joints of steel both completed and partially welded. EDM slits of 2 or 3mm height were inserted at different depths in the multi-pass welding process to simulate a lack of fusion. Line scans transverse to the weld are performed with the generation and detection laser spots superimposed directly on the surface of the weld bead. A CCD line camera is used to simultaneously acquire the surface profile for correction in the SAFT processing. All artificial defects but also real defects are visualized in the investigated thick butt weld specimens, either completed or partially welded after a given number of passes. The results obtained clearly show the potential of using the LUT with SAFT for the automated inspection of arc welds or hybrid laser-arc welds during manufacturing.
