Abstract:The addition of Rhenium up to 6% to Ni-Cr alloys can dramatically improve the corrosion and oxide resistance of deposited coatings at high operating temperatures. Ni-Cr+Re layers can be successfully produced using conventional powder metallurgy, high rate solidification (HRS), or magnetron sputtering methods. However, in industrial applications, high-performance deposition methods are needed, e.g., laser cladding. Laser cladding has several advantages, e.g., metallurgical bonding, narrow heat-affected zone (HAZ), low dilution, and slight thermal damage to the substrate. In this paper, a powder Ni-Cr composite with 1% (wt.) of Rhenium was produced, then deposited onto a steel substrate (16Mo3) by laser cladding to assess the micro and macrostructural properties of the obtained layers. Besides the macro and microscopic observations, scanning electron microscopy (SEM) and energy-dispersive X-ray spectroscopy (EDS) microanalysis of the deposit and HAZ as well as microhardness measurements have been conducted. The microstructure observations revealed four subareas of HAZ gradually changing from the fusion line towards the base material. Maximum hardness occurred in the HAZ, mainly in areas closer to the clad/substrate interface, reaching up to 350–400 HV. No sudden changes in the composition of the deposit and the area of fusion line were observed.

Abstract:This paper presents the results of the investigation of NiCrRe coating deposited by plasma spray process at the atmospheric pressure on boiler steel substrate. These coatings were characterized by means of a scanning electron microscopy, and Energy-dispersive X-ray spectroscopy. The wear resistance of plasma sprayed NiCrRe coatings has been investigated under dry sliding conditions at applied load of 10 N in air. The continuous stiffness measurement (CSM) method was used for the investigation of nanohardness using Agilent G200 Nano-indenter in order to determine the mechanical properties of the coatings. Microstructural observations pointed out that the NiCr layer with white isles of rhenium possessed porosity, oxidized, un-melted and semi-melted particles, and inclusions. According to the results the thickness of the layer is 450 μm, the indentation modulus 158 ± 24.4 GPa, hardness 3.74 ± 0.76 GPa and the coefficient of friction is 0.45.

Abstract:Abstract Electrolytic Ni–Re alloy coatings were obtained in galvanostatic conditions from nickel–rhenium baths with different contents of ammonium rhenate( vii ) (0.5, 1.25, 2.5 and 5 g·L −1 ). The surface morphology, chemical, and phase composition of the obtained materials were determined. The coatings’ corrosion resistance tests were carried out in a 5% NaCl solution. Based on the tests, it was found that the highest corrosion resistance characterizes the coating with the highest rhenium content (37%). This material can be recommended for practical use as a protective coating. The density of the deposited Ni–37Re alloy was determined, and its specific surface area was assessed. The melting point, hardness, and electrical conductivity were also determined.

Abstract:Recent studies have highlighted the beneficial role of rhenium in enhancing the properties of superalloys. Even a slight alloying addition of rhenium can lead to a significant improvement in mechanical properties, particularly at elevated temperatures. This finding is particularly intriguing in the context of powder-based additive manufacturing techniques, which enable the utilization of powder mixtures to create metal matrix composites (MMCs) or facilitate in situ alloying. The primary objective of the current research was to examine the impact of rhenium on the powder bed fusion-laser beam (PBF-LB) process of IN 625, a specific alloy. Despite its limited solubility in the as-built state, the addition of rhenium was found to have a notable influence on increasing the ultimate tensile strength (UTS). This effect became even more pronounced after heat treatment (solution treatment), which induced a higher dispersion of rhenium and other precipitates within the material. The experimental results demonstrated that the specimen with the addition of rhenium exhibited a remarkable UTS of 900 MPa, in contrast to the 700 MPa exhibited by the wrought material. This research clearly showcases that, despite its poor dispersion characteristics, the incorporation of rhenium can lead to a substantial increase in the strength of the material.

Abstract:The structure and properties of plasma coatings sprayed with a composite material based on a self-fluxing NiCrBSi alloy (PG-10N-01 alloy) modified with a composite material obtained by self-propagating high-temperature synthesis were studied. Titanium powders, carbon black, aluminum, iron oxide, PT-NA-01 thermosetting powder and PGOSA-0 refractory clay were used as the initial components of modified with a composite material. Mixing and mechanical activation of the initial powders was carried out in a BM-1 ball mill for 15 minutes at 130 rpm in a ratio of 1 to 40 of the mass of the charge to the mass of the falling bodies (steel balls with a diameter of 6 mm). Initiation of the self-propagating high-temperature synthesis was carried out using a special device by introducing a heated nichrome spiral. The process of coatings spraying was performed on the MPN-004 microplasma spraying unit at a current of 45 A, a voltage of 30 V with a distance of 100 mm on samples made of 65G steel with a thickness of 3 mm. Argon was used as a plasma-forming and shielding gas. In order to substantiate the feasibility of the self-propagating high-temperature synthesis, a part of the samples was sprayed with a self-fluxing alloy PG-10N-01 with the addition of a mechanical mixture of starting powders. It was established that as a result of plasma spraying of the PG-10N-01 alloy and the composite material of the modified with a composite material + PG-10N-01 composition, coatings with a dense and multiphase structure are formed. The microstructure of the PG-10N-01 alloy coating consists of a solid solution based on nickel (γ-Ni) with inclusions of nickel borides Ni3B and chromium carbides Cr3C2. When adding modified with a composite material in a nickel-based solid solution, in addition to the phases indicated above, borides of titanium TiB2, carbides of titanium TiC and silicon SiC were detected. Their presence leads to an increase in the microhardness of such coatings and their greater wear resistance under conditions of abrasive wear in comparison with the spraying coating of the PG-10H-01 alloy.

Abstract:Ni-based alloys are among the materials of choice in developing high-quality coatings for ambient and high-temperature applications that require protection against intense wear and corrosion. The current study aims to develop and characterize NiCrBSi coatings with high wear resistance and improved adhesion to the substrate. Starting with nickel-based feedstock powders, thermally sprayed coatings were initially fabricated. Prior to deposition, the powders were characterized in terms of microstructure, particle size, chemical composition, flowability, and density. For comparison, three types of powders with different chemical compositions and characteristics were deposited onto a 1.7227 tempered steel substrate using oxyacetylene flame spraying, and subsequently, the coatings were inductively remelted. Ball-on-disc sliding wear testing was chosen to investigate the tribological properties of both the as-sprayed and induction-remelted coatings. The results reveal that, in the case of as-sprayed coatings, the main wear mechanisms were abrasive, independent of powder chemical composition, and correlated with intense wear losses due to the poor intersplat cohesion typical of flame-sprayed coatings. The remelting treatment improved the performance of the coatings in terms of wear compared to that of the as-sprayed ones, and the density and lower porosity achieved during the induction post-treatment had a significant positive role in this behavior.

Abstract:To protect materials from abrasion-corrosion, various thermal spraying methods can be used to apply coatings, such as gas-flame powder spraying, plasma spraying, high velocity oxygen-fuel spraying and detonation cannon. Thermal spraying is one of the most effective methods of protecting the material from wear and corrosion, thereby increasing the service life of the material used. We present the surface modification of coatings based on Ni-Cr-Al by a pulsed plasma treatment using a plasma generator. The coatings were obtained by detonation spraying followed by pulsed plasma treatment. The changes to the structural properties of the coatings under the influence of plasma flow were studied using scanning electron microscopy, energy-dispersive X-ray spectroscopy and X-ray diffraction. The mechanical and tribological properties were analyzed by surface roughness characterization, microhardness testing and tribological tests for a comprehensive analysis of changes in the characteristics of the Ni-Cr-Al coatings following pulsed plasma treatment. It was found that modification of the coating by pulsed plasma treatment causes an increase in the microhardness of the surface layer, as well as a reduction in the surface roughness and friction coefficient. According to the results of X-ray phase analysis, these improvements in the mechanical and tribomechanical properties of the obtained surfaces is associated with an increase in the content of CrNi 3 , NiAl and NiCr phases in the coatings.

Abstract:Tungsten (W) stands out as a highly promising plasma-facing materials (PFMs) for future nuclear fusion reactors due to its advantages of excellent high temperature strength, low tritium retention and high recrystallization temperature (RCT). Notably, the potassium-doped tungsten-rhenium (W-Re-K) alloy exhibits exceptional performance when compared to other potential W-based alloys. Nevertheless, even a small amount of Re addition can reduce the thermal conductivity of W, which falls short of the requirement for PFMs. In this study, W-Re-K alloys with Re addition from 0.1 wt% to 0.5 wt% and minor K doping (40 ∼ 50 ppm) were manufactured via powder metallurgy and thermo-mechanical processes. The results revealed that the presence of Re had a grain-refining effect, which became more obvious as its content increased. The incorporation of a small amount of Re (W-0.5 wt% Re-K) exhibited favorable characteristics. Featuring an average grain size of 20.25 μm, and displayed a room temperature thermal conductivity of 163 W/(m⋅K), and an elevated RCT of approximately 1588 °C.

Abstract:The increasing demand for high-performance aircraft engines has led to a greater emphasis being placed on advanced sealing coating technologies. Developing long-life, self-lubricating, and wear-resistant coatings is of significant research value. This study focuses on the fabrication of a novel self-lubricating and wear-resistant NiCoCrAlY-Cr2O3-AgMo composite coating. This coating was deposited onto a GH4169 substrate utilizing plasma spraying. Scanning electron microscopy with energy-dispersive X-ray spectroscopy (SEM-EDS) and X-ray diffraction (XRD) methods were employed to characterize the elemental composition and microstructure of the fabricated NiCoCrAlY-Cr2O3-AgMo composite coating. Microhardness measurements across the coating cross-section indicated a gradual increase in hardness from the GH4169 substrate to the NiCoCrAlY-Cr2O3-AgMo coating. The average hardness of the GH4169 substrate was 413.92 HV0.2, while the CoNiCrAlY bonding layer region exhibited an average hardness of 467.60 HV0.2. The NiCoCrAlY-Cr2O3-AgMo coating itself demonstrated an average microhardness of 643.22 HV0.2. Room temperature friction tests indicated that the average coefficient of friction (COF) of the GH4169 substrate was 0.665. In contrast, the NiCoCrAlY-Cr2O3-AgMo coating exhibited a significantly lower average COF of 0.16, representing a 75.94% reduction compared to the uncoated GH4169 substrate. High-temperature friction tests were conducted at 400 °C, 500 °C, and 600 °C, indicating average COF values of 0.438, 0.410, and 0.268, respectively, for the NiCoCrAlY-Cr2O3-AgMo coating. Specifically, at 600 °C, the formation of a lubricious NiMoO4 tribofilm on the coating surface was observed. This tribofilm effectively reduced the wear rate of the GH605 pin to 2.78 × 10−6 mm3/N·m, highlighting the potential of the NiCoCrAlY-Cr2O3-AgMo coating to reduce wear in high-temperature sliding contact applications.

Abstract:Particle size is a critical consideration for many powder coating-related industries since it significantly influences the properties of the produced materials. However, the effect of particle size on the characteristics of plasma sprayed NiCrBSi coatings is not well understood. This work investigates the microstructures, hardness and electrochemical corrosion behavior of plasma sprayed NiCrBSi coatings synthesized using different-sized powders. All coatings mainly consist of Ni, N3B, CrB, Cr7C3 and Cr3C2 phases. The coatings produced by small particles (50–75 μm) exhibit lower porosity (2.0 ± 0.8%). Such coatings show a higher fraction (15.5 vol.%) of the amorphous phase and lower hardness (700 HV0.5) than the counterparts (8.7 vol.% and 760 HV0.5, respectively) produced by large particles (75–100 μm) with higher porosity (3.0 ± 1.6%). Meanwhile, the coatings produced from smaller particles possess a larger number of non-bonded boundaries, leading to the easier penetration of corrosive medium, as well as a higher corrosion current density (0.254 ± 0.062 μA/cm2) and a lower charge transfer resistance (0.37 ± 0.07 MΩ cm2). These distinctions are attributed to particle size-induced different melting degrees and stackings of in-flight particles during deposition.

Abstract:The preparation and characterization of RE modified nanocrystalline Al2O3/13 wt%TiO2 feedstock for plasma spraying are described in this paper. Taking individual nano particles as starting materials, by wet ball milling, spray drying, sintering and plasma treating, nanocrystalline plasma sprayable feedstock is prepared. The as-prepared feedstocks were analyzed by XRD, SEM, EDS, TEM and HRTEM methods. As shown from analyses results, the reconstituted agglomerate feedstock possesses spherical geometry, proper particle size, homogeneous composition distribution and nano scaled grains. There are three dimensional net structures in the prepared feedstock, which could be retained in coatings if the feedstock does not melt or partially melts during the plasma spray process. The three dimensional net structures could play an important role in improving crack propagation resistance and wear resistance of coatings. The reconstitution process and characterization methods discussed in this paper can also be applied to prepare intraclass nanocrystalline feedstock such as ZrO2/Y2O3 and Cr2O3 et al.
Considerations on the Wear Behavior of Vacuum-Remelted ZrO2-Reinforced Self-Fluxing Ni-Based Thermally Sprayed Alloys

Abstract:Without proper post-processing (often using flame, furnace, laser remelting, and induction) or reinforcements' addition, Ni-based flame-sprayed coatings generally manifest moderate adhesion to the substrate, high porosity, unmelted particles, undesirable oxides, or weak wear resistance and mechanical properties. The current research aimed to investigate the addition of ZrO2 as reinforcement to the self-fluxing alloy coatings. Mechanically mixed NiCrBSi-ZrO2 powders were thermally sprayed onto an industrially relevant high-grade steel. After thermal spraying, the samples were differently post-processed with a flame gun and with a vacuum furnace, respectively. Scanning electron microscopy showed a porosity reduction for the vacuum-heat-treated samples compared to that of the flame-post-processed ones. X-ray diffraction measurements showed differences in the main peaks of the patterns for the thermal processed samples compared to the as-sprayed ones, these having a direct influence on the mechanical behavior of the coatings. Although a slight microhardness decrease was observed in the case of vacuum-remelted samples, the overall low porosity and the phase differences helped the coating to perform better during wear-resistance testing, realized using a ball-on-disk arrangement, compared to the as-sprayed reference samples.

Abstract:In the present study, powder of FeCoCrNiMo0.5Al1.3 HEA was manufactured by gas atomization process, and then used for laser powder bed fusion (L-PBF) and microplasma spraying (MPS) technologies. The processes of phase composition and microstructure transformation during above mentioned processes and subsequent heat treatment were analyzed by X-ray diffraction (XRD), scanning electron microscopy (SEM), energy dispersive X-ray spectroscopy (EDS), and differential thermal analysis (DTA) methods. It was found that gas atomization leads to a formation of dendrites of body centered cubic (BCC) supersaturated solid solution with insignificant Mo-rich segregations on the peripheries of the dendrites. Annealing leads to an increase of element segregations till to decomposition of the BCC solid solution and formation of σ-phase and B2 phase. Microstructure and phase composition of L-PBF sample are very similar to those of the powder. The MPS coating has a little fraction of face centered cubic (FCC) phase because of Al oxidation during spraying and formation of regions depleted in Al, in which FCC structure becomes more stable. Maximum hardness (950 HV) is achieved in the powder and L-PBF samples after annealing at 600 °C. Elastic modulus of the L-PBF sample, determined by nanoindentation, is 165 GPa, that is 12% lower than that of the cast alloy (186 GPa).

Multi-Layers Composite Plasma Coatings Based on Oxide Ceramics and M-Croll

Abstract:The paper considers the influence of the parameters of the plasma spraying process on the technological characteristics of multilayer coatings based on nickel-chromium, nickel-chromium-aluminum-yttrium materials, oxide ceramics, intended for operation at high temperature and additional dynamic loads. The design of plasma coatings during their application (with subsequent high-energy processing) under such conditions requires a comprehensive solution – both the use of high-quality powder ingredients and the optimization of technological parameters. The plasma process of applying powder materials has been improved to obtain the maximum values of their utilization factors. The technological characteristics that affect the properties of plasma coatings are optimized, namely: the flow rates of the plasma-forming and materials-transporting gases, the flow rate of supplied powder materials, the current and voltage of the electric arc of the plasma torch, the distance from the plasma torch nozzle exit to the substrate. The paper presents the results of studies of the structure of coatings, performed using scanning electron microscopy. Their analysis has made it possible to form general regularities obtained by the action of radiation of compression plasma flows on coatings formed by air plasma. The considered structures are created using the processes of melting, compaction and high-speed cooling of plasma coatings. The main optimization indicators are the maximum local compaction and spillage of the obtained compositions with the absence of defects and destruction from the impact of compression plasma flows. The main effect during the action of radiation of a compression plasma flow on previously formed coatings is thermal. It contributes heating of the near-surface layer. When the coating is exposed to radiation of compression plasma flows, a remelted layer of oxides with a thickness of about 12–15 μm is created, smoothing the relief of the formed surface and creating a network of cracks on the surface, diverging into the depth of the coating. The liquid-phase processes occurring in the molten phase of the near-surface layers after exposure to compression plasma radiation change the structure of the layers and contribute to the modification of their mechanical properties. By smoothing the surface, increasing the density of the surface crystallized layer and minimizing macro-defects – pores or macrocracks – the mechanical characteristics of the coatings increase.
Tailoring of rhenium oxidation state in ReOx thin films during reactive HiPIMS deposition process and following annealing

Abstract:Bulk rhenium trioxide (ReO3) has an unusually high electrical conductivity and, being nanosized, has promising catalytic properties. However, the production of pure ReO3 thin films is challenging due to the difficulty to stabilize rhenium in a 6+ oxidation state. Here we present a novel approach for the deposition of ReOx (x = 1.6-2.9) thin films using reactive high power impulse magnetron sputtering (r-HiPIMS) from a metallic rhenium target in a mixed Ar/O2 atmosphere. The thin films were deposited in the gas-sustained self-sputtering regime, observed during r-HiPIMS process according to current waveforms. The influence of the substrate temperature, the oxygen-to-argon flow ratio and post-annealing at 250 °C in the air for 3 h on the properties of the films were studied. The as-deposited films have an X-ray amorphous structure (a-ReOx) when deposited at room temperature while a nano-crystalline \b{eta}-ReO2 phase when deposited at elevated temperatures (150 or 250 °C). The amorphous a-ReOx can be converted into the crystalline ReO3 with a lattice parameter of 3.75 Å upon annealing in the air. The surface morphology of the films is dense without detectable voids when elevated substrate temperatures are used. Various Re oxidation states are observed on the surface of the films in different ratios depending on the deposition parameters. All samples exhibit electrical resistivity on the order of 10-3 Ohmxcm and optical properties typical for thin metallic films.

Developing the modification of nickel cathodes for applying the ion-plasma coatings on the parts of aircraft engines

Abstract:This paper reports studying the effect of such highly active, surface-active modifying elements as Y, Hf, and La on the structure and properties of the Ni–Cr–Al system's consumable cathodes, which are used to apply heat-resistant coatings onto the gas-turbine engines' blades. Y, Hf, and La are introduced to form the nanoscale separation of phases that stabilize the alloy structure. In order to obtain cathodes of the required quality, a method of vacuum-arc autocrucible melting has been chosen. The selected technique makes it possible to use raw materials of different dispersity for the manufacture of ingots (in the form of powders or pig metal). The charge was prepared by shredding the materials mechanically, using various methods (cutting and crushing). It has been shown that the introduction of elements such as Y and La into the cathodes has a similar effect on structural formation processes. It has been established that when Hf is introduced, the structure of the resulting consumable cathodes is characterized by a greater degree of homogeneity. There is also a positive effect of Hf on the uniformity of the distribution of doping elements (Al, Cr) in the volume of the material compared to alloy samples modified by Y and La. It has been shown that the introduction of Hf has made it possible to achieve the higher quality indicators in comparison with Y and La. An analysis of coating structure has revealed that samples with Hf have a greater degree of homogeneity and fewer defects, which is especially important when applying coatings of greater thickness (over 40 µm). It has been established that the introduction of Hf makes it possible to apply coatings up to 90 µm thick by obtaining a less defective structure. It has been found that the Hf modification increases the adhesion between the substrate and coating, as well as makes it possible to achieve maximum even distribution of doping elements throughout the entire thickness of the coating applied
Surface Microstructure and High Temperature Oxidation Resistance of Thermal Sprayed NiCoCrAlY Bond-Coat Modified by Cathode Plasma Electrolysis

Abstract:The surface properties of the air-plasma sprayed bond-coat have been modified by cathode plasma electrolysis (CPE). After modification, a re-melted layer without obvious pores and oxide stringers is formed, the gain size of re-melted layer is approximately 80-120 nm. It is shown, from cyclic oxidation at 1100 degrees C, that a thin oxide scale mainly composed of alpha-Al2O3 has been formed on the modified bond-coat and the oxidation resistance of the modified bond-coat has been significantly improved. Such beneficial result can be attributed to following effects: during CPE process, the plasma discharges with high temperature take place on the bond-coat surface. With plasma discharge treatment, the surface is melted and quickly re-solidified, the grain size decreases, and the pores and oxide stringers disappear. During cyclic oxidation, owing to the above modification of surface properties, the critical content of Al for selective oxidation is significantly decreased. Production of High-Purity Anhydrous Nickel(II) Perrhenate for Tungsten-Based Sintered Heavy Alloys

Abstract:This paper presents a method for the production of high-purity anhydrous nickel(II) perrhenate. The method comprises sorption of nickel(II) ions from aqueous nickel(II) nitrate solutions, using strongly acidic C160 cation exchange resin, and subsequent elution of sorbed nickel(II) ions using concentrated perrhenic acid solutions. After the neutralization of the resulting rhenium-nickel solutions, hydrated nickel(II) perrhenate is then separated and then dried at 160 °C to obtain the anhydrous form. The resulting compound is reduced in an atmosphere of dissociated ammonia in order to produce a Re-Ni alloy powder. This study provides information on the selected properties of the resulting Re-Ni powder. This powder was used as a starting material for the production of 77W-20Re-3Ni heavy alloys. Microstructure examination results and selected properties of the produced sintered heavy alloys were compared to sintered alloys produced using elemental W, Re, and Ni powders. This study showed that the application of anhydrous nickel(II) perrhenate in the production of 77W-20Re-3Ni results in better properties of the sintered alloys compared to those made from elemental powders.

Abstract:In this work, the corrosion behavior and underlying mechanism of Ni-based alloy with the addition of refractory metal rhenium in 3.5 wt.% NaCl solution and a high-temperature environment were systematically investigated. After Potentiodynamic polarization and Electrochemical Impedance Spectroscopy tests, it is found that Re can promote the formation of a passivation layer, which reduces the corrosion current density of the alloy by an order of magnitude, and at the same time has a higher impedance arc and shows stronger electrochemical corrosion resistance. Using Energy Dispersive Spectrometer technology to test the samples after high-temperature oxidation, it is found that the uniform distribution of Re will make the alloy form an Nb element rich layer on the surface layer and hinder the diffusion of Mn, making the oxide layer more continuous and dense, thus improving the high-temperature oxidation resistance of the alloy.

Abstract:In order to produce the hear-resistant inner layer of hot-forging die, the plasma spraying and plasma re-melting and plasma spray welding were adopted. Substrate material was W6Mo5Cr4V2, including 10%, 20%, 30% tungsten carbide (WC) ceramic powder used as coating material to obtain different Nickel-based WC alloys coating. Micro-structure and micro-hardness analysis of the coating layer are conducted, as well as thermophysical properties for the coating layer were measured. The experimental results show that the coating prepared with 70%Ni60, 30%WC powder has the best properties with plasma spray welding, in which the micro-hardness can achieve 900HV, meanwhile it can improve the thermal property of hot-forging die dramatically.
