Abstract:Currently, Electric Arc Furnace Slag (EAFS) is undervalued and is therefore only used in road construction, while blast furnace slag (BFS) is used as an interesting alternative in construction materials to replace natural aggregates in the manufacture of concrete. Steel slag (SS) represents a promising secondary resource due to its high content of critical metals, such as chromium (Cr) and vanadium (V). These metals are essential for various strategic industries, making it crucial to consider slag as a resource rather than waste. However, the primary challenge lies in selectively recovering these valuable metals. In this work, we explore the development of a hydrometallurgical process aimed at efficiently extracting Cr and V from Electric Arc Furnace Slag (EAFS). The characterization of the investigated EAFS shows that the main crystalline phases contained in this heterogeneous material are srebrodolskite, larnite, hematite, and spinel such as probably magnesio-chromite. The targeted metals seem to be dispersed in various mineral species contained in the SS. An innovative hydrometallurgical method has been explored, involving physical preparation by co-grinding slag with alkaline reagents followed by treatment in a microwave furnace to modify the metal-bearing species to facilitate metal processing dissolution. The results obtained showed that the leaching rates of Cr and V were, respectively, 100% and 65% after 15 min of treatment in the microwave furnace, while, after 2 h of conventional heat treatment, as explored in a previous study, 98% and 63% of the Cr and V were, respectively, leached.

Abstract:This study investigates the potential to recover iron and chromium from a chromium-bearing carbon steel Electric Arc Furnace (EAF) slag. This slag contains indeed about 30 wt.% Fe and 2.5 wt.% Cr. However, the minerals are intergrown at small scale (<100 μm) and iron and chromium are mostly contained in spinel phases which makes the separation challenging. Several methods including Mössbauer spectroscopy, X-ray Diffraction, Scanning Electron Microscopy (SEM) and electron microprobe analysis were used in order to fully characterize the products obtained after a low-intensity magnetic separation of this carbon steel EAF slag, with the objective to define a pre-treatment process allowing the recovery of iron-rich particles and of a chromium-upgraded fraction. The results show that even if the magnetic separation seems to be not efficient in a first approach for producing an iron-rich/chromium-poor fraction, this fraction can be obtained by adding an attrition step which means that some separation mechanisms still occurred during the magnetic separation. However, it was not possible to produce a chromium-rich fraction. The main bottleneck for reaching a good separation is most probably the very fine liberation size of the iron and chromium bearing minerals.

Abstract:The Waelz slag generated during electric arc furnace dust processing is an iron-rich product with significant amounts of iron, zinc and copper. About 600–800 kg of the Waelz slag is generated per ton of the dust processed. The Waelz slag samples from two different plants were thoroughly characterized using inductively coupled plasma optical emission spectroscopy (ICP-AES), X-ray diffraction analysis (XRD), chemical phase analysis, Mössbauer spectroscopy and other supporting methods. The phase distribution of iron, zinc and copper was determined in the Waelz slag samples. Low-intensity wet magnetic separation was tested for the iron recovery from the Waelz slag samples. It was found that the Waelz slag samples have complex chemical and mineralogical compositions, which can impede the selective recovery of valuable elements. The obtained results indicate that the chemical and mineralogical composition of the Waelz slag samples has a considerable effect on the magnetic separation indexes. The experiments showed that the iron concentrates with Fe contents of 73% and 46.8% with the metallization degrees of 87.2% and 57.5% and the iron recovery degree of 54.8% and 52.9% were obtained at optimal conditions for two different samples, respectively, without selective segregation of Cu and Zn in the magnetic or non-magnetic fraction.

Novel method for improving iron recovery from electric arc furnace slag: on-site hot modification

Abstract:The iron element in electric arc furnace (EAF) slag is extremely difficult to recycle due to the low specific magnetic susceptibility of the RO phase (a solid solution of FeO, MgO, CaO, and MnO). Landfilling EAF slag is strictly forbidden for environmental consideration because of poisonous Cr6+ leaching. The original RO phase could be transformed to a spinel structure, whose specific magnetic susceptibility is much higher than that of other minerals, through hot modification, resulting in significantly increased iron recovery by magnetic separation. Precipitation of spinel crystals encloses chromium, such that iron and chromium could be recovered simultaneously. The chromium in obtained iron concentrates is considerably useful for stainless steel making rather than polluting the environment. As a result, recovering iron and chromium is truly beneficial for cleaner production. Hot modification of EAF slag should be conducted at 1500–1600 °C for at least 60 min to guarantee homogeneous liquid slag. The liquid slag was poured onto an iron mold to obtain modified slag (MS) through air quenching. MS was characterized by thermodynamic analysis, X-ray diffraction, and scanning electron microscopy combined with energy-dispersive spectroscopy to correlate the relationship between mineral structures and iron recovery. The iron recovery rate of MS first increased and then decreased with increasing modifier. It was less than 10% when the modifier addition amount was below 12 wt.%, but it increased rapidly as the modifier addition amount increased from 16 to 24 wt.%, mainly due to spinel formation. The highest iron recovery rate was 81.9% when the modifier amount reached 20 wt.%. Meanwhile, Cr6+ was enriched in the spinel phase but was not observed in other minerals. Industrial tests were performed on-site with the modifier ranging from 12 to 18 wt.% because additional heat was not provided during the tests. Results showed that MS with 18 wt.% modifier addition exhibited an iron recovery rate of 61.0%, much higher than that (34.6%) of the original slag.

Abstract:The valorization of slag from the production of high-carbon ferrochrome is a challenge for ferrochrome producers. The recycling of high-carbon ferrochrome slag was explored through the smelting route to recover Fe–Si–Al–Cr alloys and reengineer the residual slag for alumina-enriched refractory material. In this research, the focus was to reduce the SiO2% and enrichment of Al2O3% in the final slag and recover the metallic value in the form of a complex alloy containing Fe, Si, Cr and Al. The manuscript consists of a thermochemical simulation of the smelting of FeCr slag followed by smelting experiments to optimize the process parameters such as temperature and the addition of coke, cast iron and alumina. An experimental investigation revealed that the maximum recovery of Si (57.4% recovery), Al in the alloy (20.56% recovery) and Al2O3 (85.78% recovery) in the slag was achieved at a charge mix consisting of 1000 g of FeCr slag, 300 g of alumina, 200 g of cast iron and 300 g of coke. The present study also demonstrated the usefulness of prior thermochemical calculations for smelting metallurgical wastes such as slag from high-carbon ferrochrome production for value creation and reutilization purposes.

Abstract:Abstract The recovery of valuable metals from metallurgical slag disposals is a promising option to protect natural resources, limited due to technology development and increased consumption. The Ad-hoc Working Group on Defining Critical Raw Materials within the Raw Materials Supply Group has proposed a list of critical elements which have the greatest economic importance and meet the requirements of sustainable development in Europe. The goal of this study was to examine steelmaking- and blast-furnace slags from metallurgical processes to determine concentrations of elements of the greatest criticality for Poland, e.g. Nb, Ta and REE, and to discuss the viability of their recovery. Slag analyses indicate enrichment of REE relative to UCC, NASC and average chondrite compositions in blast-furnace slags and Nb and Ta in steelmaking slags. To make recovery of these critical elements reasonable and profitable, it is recommended that they be recovered together with other useful raw materials.

Abstract:Waelz slag is an iron-containing waste generated during electric arc furnace (EAF) dust processing in a rotary kiln named the Waelz process. This study focuses on the reduction smelting of the Waelz slag to produce iron-based alloy. The thermodynamic simulation using FactSage 8.0 software was carried out to predict temperatures of the metal and slag obtained as well as their compositions. Based on the simulation results, reduction smelting experiments were performed on a laboratory scale using two approaches, with and without preliminary froth flotation of carbon, respectively. The experiments have confirmed the technological possibility of reduction smelting of the Waelz slag from EAF dust processing. The approach using preliminary flotation of carbon and reduction smelting at 1500 °C resulted in high-copper cast iron production, while the approach without flotation, where the Waelz slag was smelted at 1650 °C with the addition of SiO2 flux, led to obtaining low-silicon ferrosilicon with high Cu content, as well as slag attractive for construction industry.

Abstract:Slags are recognised as a highly efficient, cost effective tool in the metal processing industry, by minimising heat losses, reducing metal oxidation through contact with air, removing metal impurities and protecting refractories and graphite electrodes. When compared to natural aggregates for use in the construction industry, slags have higher specific weight that acts as an economic deterrent. A method of altering the specific weight of EAFC slag by hot stage processing and mineral mixing, during steel production is presented in this article. The method has minimal interference with the production process of steel, even by limited additions of appropriate minerals at high temperatures. Five minerals are examined, namely perlite, ladle furnace slag, bauxite, diatomite and olivine. Measurements of specific weight are accompanied by X-ray diffraction (XRD) and fluorescence (XRF) analysis and scanning electron microscopy spectral images. It is also shown how altering the chemical composition is expected to affect the furnace refractory lining. Additionally, the process has been repeated for the most suitable mix in gas furnace and physical properties (FI, SI, LA, PSV, AAV, volume stability) examined. Alteration of the specific weight can result in tailoring slag properties for specific applications in the construction sector.
Mineralogical Characterization of Historic Copper Slag to Guide the Recovery of Valuable Metals: A Namibian Case Study

Abstract:The depletion of the ore reserves in the world necessitates the search for secondary sources such as waste products (tailings and slag). The treatment and cleaning up of such secondary sources also has a positive impact on the environment. A smelter in Namibia we examined had historic slag which accumulated over decades of its operating life, thus posing the challenge of how best to collect representative samples to evaluate and propose viable methods of recovering contained metals. In this study, analytical and mineralogical characterization of the slag was performed using X-ray fluorescence (XRF) analysis, atomic absorption spectrometer (AAS), ICP-OES, scanning electron microscopy energy dispersive spectroscopy (SEM-EDS) analysis, and optical microscopy analysis. The chemical analyses showed that the metal values contained in the slag were mainly copper, lead, and zinc whose average contents were approximately 0.35% Cu, 3% Pb, and 5.5% Zn. About 10.5% Fe was also contained in the slag. Germanium was detected by scanning electron microscopy, but was however below detection limits of the chemical analysis equipment used. Based on the results, approximate conditions under which the different slag phases were formed were estimated and the recovery routes for the various metals were proposed. Analysis by both optical and scanning electron microscopy revealed that Zn and Fe occurred mainly in association with O as oxides, while Cu and Pb were mainly associated with S as sulphides. The slag consisted of three different phases, namely the silicate phase (slag), metallic phase and the sulphide phases. The phases in the slag were mainly silicate phases as well as metallic and sulphide phases. It was observed that the metallic and sulphide phases were dominant in the finer size fractions (−75 μm) whereas the sulphide phase was also present in the coarser size fractions (+300 μm). An important finding from the microscopy examination was that the sulphide phases were interstitial and could be liberated from the slag. This finding meant that liberation and subsequent concentration of the sulphide phases was feasible using conventional processing techniques.

Abstract:Recovery of multisource metallurgical wastes can facilitate the recovery of valuable metals, and achieve the full utilization of slag. Recycling nickel slag by aluminum dross with converter-slag addition was studied. Based on the element mapping of slags, mineral phases in the modified slag were reconstructed under the interaction of nickel and converter slags, and ‘FeO’ could be separated from the relevant structures of the two slags. Element mapping and chemical analysis of the metal phase after reduction indicated that the reduced product was Fe–Cu-based alloy, element mapping and XRD detection of the secondary slag indicated a complex characterization. The influence of factors, including the basicity of the modified slag, the reduction temperature and the Al/‘FeO’ ratio on the recovery degree of Fe, Cu, Mn and P, was discussed and the optimal technical parameter was determined as 1.0, 1773 K and 0.67, respectively.

Abstract:A promising type of steel slag for applications is the ladle furnace (LF) slag, which is also known as the basic slag, the reducing slag, the white slag, and the secondary refining slag. The LF slag is a byproduct from further refining molten steel after coming out of a basic oxygen furnace (BOF) or an electric arc furnace (EAF). The use of the LF slag in further applications requires knowledge of its characteristics. The LF slag characterization in this paper has been performed using the following analytical methods: chemical analysis by energy dispersive spectrometry (EDS), mineralogical composition by X-ray diffraction (XRD), surface area properties by the Brunauer-Emmett-Teller (BET) and the Barrett-Joyner-Halenda (BJH) methods, surface chemistry by infrared absorption (FTIR) spectroscopy, and morphological analysis by scanning electron microscopy (SEM). The results showed that the main compounds are calcium, silicon, magnesium, and aluminium oxides, and calcium silicates under their various allotropic forms are the major compounds in the LF slag. Surface area properties have shown that the LF slag is a mesoporous material with relatively great BET surface area. The ladle furnace slag is a nonhazardous industrial waste because the ecotoxicity evaluation by its eluate has shown that the LF slag does not contain constituents which might in any way affect the environment harmfully.

Manganese and Aluminium Recovery from Ferromanganese Slag and Al White Dross by a High Temperature Smelting-Reduction Process

Abstract:The recovery of Mn and Al from two industrial waste of ferromanganese and aluminum production processes was investigated via implementing a high temperature smelting—aluminothermic reduction process. The experiments were carried out with or without CaO flux addition, and two dross qualities. It was observed that the prepared mixtures of the materials yield homogeneous metal and slag products in terms of chemical composition and the distribution of phases. However, the separation of produced metal phase from the slag at elevated temperatures occurs when a higher amount of CaO is added. Viscosity calculations and equilibrium study indicated that the better metal and slag separation is obtained when the produced slag has lower viscosity and lower liquidus. It was found that the process yields Al-Mn-Si alloys, and it is accompanied with complete recovery of Mn, Si and Fe and the unreacted Al in the process. Moreover, the quality of metal product was less dependent on the slightly different dross quality, and the concentration of minor Ca in metal is slightly increased with significant increase of CaO in the slag phase.

Abstract:Morocco has made a concerted effort in previous years to produce renewable energy to meet market demand while protecting the environment and opening the route for circular economy. By-product from steel and iron industries in Morocco that employ electric arc furnace to produce steel is the focus of the present paper. It aims to study the possibility of using by-product "Electric Arc Furnace Slag" issued from Moroccan steel and iron industry as high-temperature sensible thermal energy storage material for the benefit of the same industry. In first, a fully characterization of the selected by-product has been performed. As a result, the filler material showed great thermophysical properties in terms of densities, thermal capacity, thermal diffusivity, and thermal conductivity. The bulk and skeletal densities are of around 3477.64 and 3913.9 kg m −3 , respectively. The thermal capacity ranges between 0.3 and 0.85 kJ kg −1 K −1 for as-received by-product and from 0.6 to 0.9 kJ kg −1 K −1 for the by-product after thermal cycling. Its crystallographic structure and morphology remain similar to the one of EAF-slag studied in open literature. Thereafter, the material stability and suitability for high-temperature (up to 700 °C) thermal energy storage have been highlighted. The characteristics of EAF-slag after thermal cycling and isothermal study were compared to those of raw EAF-slag. Accordingly, the filler material is stable and able to store thermal energy at high temperatures. Equally important, thermal cycling impacts positively the filler material. Thanks to the oxidation to magnetite, the energy density of EAF-slag increases. More importantly, the material becomes more stable by exhibiting less than 1% of mass loss. Yet, few cracks were observed inside the cycled material. The investigation revealed that the fast-heating rate (superior to 5 °C min −1 ) is the main responsible. As a result, the authors recommend a slow heating rate especially for the first heating cycles of this by-product (around 2 °C min −1 ).

Analysis of Thermophysical Properties of Electro Slag Remelting and Evaluation of Metallographic Cleanliness of Steel

Abstract:Improving the competitiveness of steel companies is linked to sustainable, quality-compliant steel production. Therefore, new steel production technologies contributing to increased cleanliness of steel are continuously being developed and optimized. One way to achieve a high steel quality is to use electro slag remelting (ESR) technology. In this paper, the principle of ESR technology and the importance of fused slags for optimizing the process are outlined. The aim of this work was to analyze the main thermophysical properties of steel and fused slags used in the ESR process. Determination of the properties of steel and slags was performed using the FactSage calculation software, which involved the calculation of the liquid and solid temperature of steel and slags, the calculation and construction of quaternary diagrams, and the calculation of viscosity. The resulting quaternary diagrams revealed the substantial influence of chemical composition on melting temperatures of slags. In order to validate the acquired results, a CrNiMoV-type steel was subjected to investigation of its metallographic cleanliness and evaluation of its mechanical properties; the ESR process was shown to significantly improve the cleanliness of the steel and improve the mechanical properties of the steel compared to its cleanliness and quality when produced via vacuum degassing (VD) technology. During the ESR process, the average size of non-metallic inclusions was reduced from 20 μm to 10 μm, and the maximum size of non-metallic inclusions was reduced from 50 μm to 28 μm. The mechanical properties of the steel produced using ESR technology were impacted as follows: the ductility increased by 10%, contraction increased by 18%, notched toughness at 20 °C increased by 46%, and at −40 °C (respectively −50 °C) it increased by 30%.

Abstract:Valorization, i.e., converting waste into high-value products, is a key enabler of the circular economy (make, use, recover) as an alternative to the traditional linear economy (make, use, dispose). As countries become more industrialized and developed, their use of natural resources—and hence their industrial waste generation—increases tremendously. Most industrial waste streams contain considerable amounts of strategic materials, such as refractory metals. Such elements are in increasingly high demand but facing supply uncertainty. To tackle the sustainability challenges associated with the supply of such materials and to unveil the hidden value of industrial wastes, technospheric mining is imperative. Here we develop a novel environmentally sustainable pyro-hydrometallurgical process, called "acid-baking water-leaching" to extract niobium (Nb) and titanium (Ti) from an electric arc furnace (EAF) slag. A fractional factorial design methodology and empirical modeling is utilized to design the experimental matrix and to optimize the process. Utilizing the optimum operating conditions, 98.7% Nb and 93.4% Ti extraction efficiency is achieved. With fundamental investigations into the extraction mechanism, it is proposed that Ti and Nb are associated with Ca and exist as CaTiO3. During the extraction process, Ca is transformed into anhydrite (CaSO4) precipitates, forcing the process to proceed to completion.

Abstract:With the continuous exploitation of primary high-quality mineral resources, these resources could be gradually exhausted, so it is of great significance to recover iron-rich basic oxygen furnace (BOF) slag as secondary mineral resources. Given the composition characteristics of BOF slag, a method of synergetic modification of copper slag as additive and BOF slag was proposed to separate iron minerals for recovery. In this study, FactSage thermodynamic simulation, chemical analysis, X-ray diffraction and scanning electron microscopy were used to analyze the phase transformation and structure evolution during the oxidative modification process, and the effects of oxidation temperature and addition amount of copper slag on the modification were studied. The results show that the addition of copper slag can effectively promote the transformation of iron oxides to MgFe2O4. When an appropriate amount of copper slag was added to make the basicity of the mixed slag be 2, the conversion rate of MgFe2O4, iron recovery rate and grade of magnetic slag were the best. In the oxidative modification process, increasing the oxidation temperature was beneficial to the formation and development of MgFe2O4. However, too high temperature could lead to the dissolution of Al3+ into MgFe2O4 and reduce its magnetism, which was not conducive to magnetic separation and recovery. When the mixed slag was modified at 1200 °C, the grade of magnetic slag by magnetic separation was 31.14 % and the recovery was 64.04 %, which had the potential of returning to sintering or ironmaking. Abstract:Disposal of slags from alloy steelmaking is a serious problem as the toxic metals in the slag such as chromium and vanadium can be leached out. Recovery of the valuable metals needs an effective, economically viable method with a minimum number of unit processes. In the present work, a novel process for simultaneous recovery of iron, vanadium, titanium, chromium, and manganese from vanadium slag is proposed including the chlorination of vanadium slag in molten salt and electrolysis of the salt bath. The optimal conditions for the chlorination are an AlCl3–slag mass ratio of 1.5:1 and a salt bath composition (NaCl–KCl)–AlCl3 mass ratio of 1.66:1, at 900 °C for 8 h. The chlorination ratio of iron, vanadium, chromium, and manganese can reach 90.3%, 76.5%, 81.9%, and 97.3%, respectively, and the titanium volatilization ratio was 79.9%. Metal chlorides in molten salts are electrolyzed at 900 °C with graphite electrodes. Valuable metals (Fe, V, Cr, Mn) were deposited on the cathode in terms of alloy or metal of granular shape. The possible mechanisms involved in these findings were explored. The main compositions of residue are Al2O3 and SiO2, which has the potential usage for landfilling and or building by mixing with other substances for instance.

Abstract:Slag, an abundant by-product from the pyrometallurgical processing of ores, can be an environmental liability or a valuable resource. The most common environmental impact of slag is from the leaching of potentially toxic elements, acidity, or alkalinity that may impact nearby soils and surface water and groundwater. Factors that influence its environmental behavior include physical characteristics, such as grain size and porosity, chemical composition with some slag being enriched in certain elements, the mineralogy and partitioning of elements in more or less reactive phases, water-slag interactions, and site conditions. Many of these same factors also influence its resource potential. For example, crystalline ferrous slag is most commonly used as construction aggregate, whereas glassy (i.e., granulated) slag is used in cement. Also, the calcium minerals found in ferrous slag result in useful applications in water treatment. In contrast, the high trace-element content of some base-metal slags makes the slags economically attractive for extraction of residual elements. An evaluation tool is used to help categorize a particular slag as an environmental hazard or valuable by-product. Results for one type of slag, legacy steelmaking slag from the Chicago area in the United States, suggest the material has potential to be used for treating phosphate-rich or acidic waters; however, the pH and trace-element content of resulting solutions may warrant further examination.

Abstract:Iron and steel slags from legacy and modern operations in the Chicago-Gary area of Illinois and Indiana, USA, are predominantly composed of Ca (10–44 wt. % CaO), Fe (0.3–28 wt. % FeO), and Si (10–44 wt. % SiO2), with generally lesser amounts of Al (<1–15 wt. % Al2O3), Mg (2–11 wt. % MgO), and Mn (0.3–9 wt. % MnO). Mineralogy is dominated by Ca ± Mg ± Al silicates, Fe ± Ca oxides, Ca-carbonates, and high-temperature SiO2 phases. Chromium and Mn concentrations in most samples may be environmentally significant based on comparison with generic soil contaminant guidelines. However, simulated weathering tests suggest these elements are present in generally insoluble phases making their use in water treatment applications possible; however, the generation of high pH and alkaline solutions may be an issue. As for possible water treatment applications, batch and flow-through experiments document effective removal of phosphate from synthetic solutions for nearly all slag samples. Air-cooled fine fractions ( 10 mm), and legacy slag removed phosphate, but to a lesser degree. An additional water treatment application is the use of slag to neutralize acidic waters. Most slag samples are extremely alkaline and have high net neutralization potentials (NNP) (400–830 kg CaCO3/t), with the highest approximately equivalent to 80% of the neutralization potential of calcite. Overall, phosphate removal capacity and NNP correlate positively with total Ca content and the dissolution of Ca minerals facilitates secondary Ca phosphate formation and consumes acid during hydrolysis. Utilizing locally available slag to treat waste or agricultural waters in this region may be a higher value alternative than use in construction, potentially offsetting restoration costs to degraded legacy areas and decreasing steel manufacturers’ current waste footprint.
