Abstract:The double-screw conical mixer, as a mixing device, has been widely used in lots of industries for its high mixing rate and quality. However, a deeper understanding as well as a large-scale simulation on particle mixing in this kind of mixer is still lacking. In this paper, discrete element method (DEM) is utilized to investigate the flow pattern of particles and the mixing performance of the double-screw conical mixer with particle number from 0.5 to 1.1 million. The effects of the rotation speed and the sweeping speed on mixing rate and quality are studied. The particle size ratio is also investigated to reveal the mixing performance of this mixer. The simulation results indicate that particles are well mixed in the overall and local mixing domain as well as in the binary system with a large particle diameter ratio of 1:3. When the rotation ratio is at a specific value, the mixer will have a better mixing performance. Considering both the mixing performance and the power consumption, the optimal condition for operation can be obtained. It also can be found that particle breakage is less likely to occur here. Compared with other parts of the mixer, the wear rate on the screw edge is larger.

Abstract:The hydrodynamics of high-viscosity non-Newtonian fluid in three different twin-shaft kneaders were simulated by the finite element method (FEM) and mesh superposition technique (MST). The particle tracing technology is used to explore the mixing process and mechanism. The elongational flow and shear flow coexist in the kneaders, and the shear flow is dominant close to the wall, while the elongational flow is dominant far away from the wall. The twin-shaft kneader where the distance of the adjacent disc is the closest (Asymmetric-Disc kneader) results in the highest shear rate and power consumption. There are strong compression and stretching effects in the overlapping zone, which promote the mixing process. The static kneading rods can significantly enhance the reorientation of particles and increase the stretch length and mixing efficiency while the power consumption increases slightly. Considering the mixing ability and power consumption, the mixing ability of the three kneaders is ranked as Static-Rod kneader > Asymmetric-Disc kneader > Open-Window kneader.
Power Consumption and Flow Field Characteristics of a Coaxial Mixer with a Double Inner Impeller

Abstract:A coaxial mixer meeting the actual demand of a system with high and variable viscosity is investigated. It has an outer wall-scraping frame and a double inner impeller consisting of a four-pitched-blade turbine and Rushton turbine. The power consumption and flow field characteristics of the coaxial mixer in laminar and transitional flow are simulated numerically, and then the distribution of velocity field, shear rate and mass flow rate are analyzed. The simulation results indicate that the outer frame has little effect on the power consumption of the double inner impeller whether in laminar or transitional flow, whereas the inner combined impeller has a great effect on the power consumption of the outer frame. Compared with the single rotation mode, the power consumption of the outer frame will decrease in co-rotation mode and increase in counter-rotation mode. The velocity, shear rate and mass flow rate are relatively high near the inner impeller in all operating modes, and only under double-shaft agitation will the mixing performance near the free surface be improved. In addition, these distributions in the co-rotation and counter-rotation modes show little difference, but the co-rotation mode is recommended for the advantage of low power consumption.

Abstract:A discrete element method (DEM) model was developed for a co-rotating twin-screw mixer (TSM) consisting of conveying and kneading elements. This model was used to simulate the mixing of a cohesive binary system of particles (P1 and P2). The particles were calibrated using angle of repose and dynamic yield strength simulations. Properties of P1 were kept constant throughout the study while properties of P2 were varied. The TSM model was used to study the influence of particle size, density, and flowability of P2 on process outputs such as powder holdup, mean residence time (MRT), and degree of mixing along the length of the TSM. All the three particle properties were varied at three-factor levels with flowability ranging from good flow (GF), poor flow (PF), and very very poor flow (VVPF) based on Carr’s classification. The model provides fundamental insights into the differences in mixing in the conveying sections of the mixer for materials with different flowability. Due to the co-rotating nature of the screws, the majority of the material in the conveying sections was carried on one side of the TSM for GF and PF particles, while both the screws carried VVPF particles. The total steady-state holdup and the mean residence time (MRT) of particles inside the TSM were heavily influenced by particle flowability compared to the other two tested particle parameters. The holdup in the conveying compartments ranged from 11%–15% of the total holdup, while the kneading compartment comprised 40% of the total holdup in the mixer. The simulations found that VVPF particles mixed the fastest and that the GF particles had the highest tendency to demix. The model was also used to suggest and test other screw design configurations to improve mixing. A screw design with kneading elements closer to the mixer outlet resulted in better mixing of GF particles. A screw design consisting only of conveying elements achieved the same degree of mixing as the original screw design for VVPF particles.

Abstract:In continuous powder handling processes, precise and consistent feeding is crucial for ensuring the quality of the final product. The intermixing effect caused by agitators, which alters the powder's bulk density, flow rate, and flow patterns, plays a significant role in this process, yet it is often overlooked. This study combines discrete element method (DEM) modeling and experiments using a commercial-scale feeder to propose a Digital Twin (DT) framework. The DEM model accurately captures key flow features, such as bypass trajectories, stagnant zones, and preferential flow patterns, while providing quantitative predictions for the feed factor and zones prone to material accumulation. Scenario analysis is performed to identify the most favorable operating ranges of the screw-agitator ratio and screw speed, considering the cohesive properties of the powder. The study demonstrates that powders with poor flow characteristics require tighter operational constraints, as the screw-agitator ratio is susceptible to variations in mass feed rate. This contribution highlights the importance of selecting an appropriate screw-agitator ratio instead of maintaining a fixed value. Properly choosing this ratio helps determine an optimal operation window, which aims to achieve a minimum agitation level needed to induce unhindered flow and reduce variability in the mass flow rate.

Abstract:The area of improving the quality of the formation of mixtures upon mixing in the food industry is relevant since the improvement of technology and equipment for processing components by various methods, nature, and degree of influence is practically achievable for their improvement. The purpose of this study was to improve the design parameters and increase the efficiency of the mixer by creating conditions that will ensure the optimisation of the dissolution kinetics of a dispersed mixture of flour and liquid components during their pseudo-mixing in a suspended state. This study considered the properties of raw materials based on methods for determining their quality, laboratory methods and tools for conducting research were proposed with the established planning methodology with analysis of the results obtained, and the Flow Vision software package was used in plotting based on the laws of thermodynamics. The experimental data set was processed using a mathematical description of the process of forming the liquid flow and the dispersed flow of flour particles. The study used an incomplete multivariate model of the approximation of the experimental data of the function of three variables in the form of polynomials according to the three-level Box-Behnken plan with 13 experiments performed in 5-fold repetition. Periodic mixers were analysed, and the redistribution and transformation of deformations under optimal mixing modes was considered. The interaction of components and their flow dynamics while minimising energy consumption was established. The authors determined the influence of fluidisation and vibration during the dosing period of the components on the intensification of the interaction of the dispersed phase according to the principle of discrete-pulse energy input, which creates rapid changes in the movement of the components. The functional dependence of the uniformity of the formation of bubbles of the medium on three factors υt=f(h, V, υс) was obtained with the verification of the homogeneity of dispersions, the adequacy of the obtained functional dependence and the search for its optimum. The materials considered in this paper represent the practical value of the effective process of uniform distribution of recipe components in the working chamber of the mixer design under study, with the creation of favourable conditions for the formation of the foam structure

Abstract:The presence of moisture content in a silo makes the preservation of a grain stock challenging especially when dealing with a large stock. This made it as a major concern for engineers to preserve large crops of grains and avoid huge losses. By installing a screw inside of a silo, the moisture problem could be avoided by stirring the loaded granular bed alongside aeration, also it could be effective to mix different types of loaded materials. The present work has sought to develop predictive models of discrete element method for mixing uniformity assessment when mixing wheat granules in a hopper-bottom screw mixer. The different factors being investigated are: initial configuration of particles, screw rotational direction, screw pitch length, screw diameter and screw rotational velocity. Findings regarding bed homogeneity were calculated using the nearest neighbor’s method. The best mixture was obtained when considering a side-wise filling type of particles ahead mixing and using a 20 mm screw diameter, 30 mm screw pitch and rotating the screw at 80 rpm speed.

Abstract:Mixing is the process of bringing different masses of products into close interaction by increasing the contact area in order to obtain the product of the required consistency, to maintain the latter or to evenly distribute impurities in the main volume of products. The process of mixing components with different physical and mechanical properties is realized mainly by creating shear deformations in the entire mass of the product with the help of blades, rotating screws, or other working bodies. At the same time, in order to ensure a uniform distribution of the components, it is necessary to give the particles of the dispersed mass such trajectories that would ensure the greatest probability of their crossing. But the movement of these particles in the volume of the mixture is opposed by the forces of inertia and the forces of dry internal friction (friction of particles against each other) and forces of dry external friction (friction of material particles against the container, blades or other working organs of the mixer), which, as a rule, are on the order of lower than the forces of dry internal friction. In addition, when mixing, it is necessary to overcome the forces of gravity, which try to lower the particles of the material to the bottom, which leads to their delamination. Numerical modeling has been increasingly used in the description of mixing processes of loose materials in recent decades. Numerical modeling is especially convenient when describing the processes of gravity-overflow mixing, when it occurs most actively in a thin layer of material, in which there is a random transition of component particles to the adjacent layer. The article examines the modeling of the movement of particles during the rotating movement of the cylindrical mixer chamber without the use of blade intensifiers and the effect of vibration on the product.

Abstract:In view of the significance, complexity, and difficulty of micromixing in viscous system, coaxial mixers with wide adaptability 'to viscosity are first combined with micromixing. The effects of feeding position, rotation mode, and impeller type on the micromixing performance of coaxial mixers are investigated numerically with the standard engulfment model and eddy dissipation concept model, and a dimensionless estimating correlation of segregation index X-s is established based on the Buckingham pi theorem. The results show that feeding near the discharge zone of the impeller favors the micromixing and Rushton turbine impeller (RT) is better qualified as the impeller near feeding point compared to six-straight-blade turbine impeller (SBT) and six-pitched (45 degrees)-blade turbine impeller (PBT). At the same specific power consumption, the coaxial mixer has better micromixing performance with PBT + RT as inner impeller than with SBT + RT, and the difference of segregation index resulting from the rotation mode is small. Moreover, the proposed correlation is validated to be suitable for qualitative evaluation of micromixing performance of coaxial mixer consisting of inner impeller combining PBT and RT and outer anchor.

Abstract:The improvement of the technical equipment effectiveness is currently becoming particularly important. This applies not only to large and high-energy-intensive machines, but also to household appliances, the total energy consumption of which often exceeds the energy consumption of the overall equipment. These types of devices include, in particular, grinding and cutting equipment. The mathematical description of the processes carried out on this equipment is generalized and can be extended to a wider class of machines, including waste processing and mining equipment. The technological parameters, the design of screw grinders, and the processes of movement, deformation, extrusion and cutting carried out in them are characterized by a significant number of factors affecting the energy intensity. The main ones are the geometric parameters of the screw, machine’s body, cross knife, grinding plate’s thickness, the number and diameter of holes in it, as well as the product’s physical-mechanical characteristics and operating conditions. The most important for the mathematical description are the zones and processes where the main share of the consumed power is spent. The complexity of their analytical description is due to a simplified consideration of either individual technological zones of grinders’ existing designs, or the use of unreasonable simplifications.

Abstract:Based on the characteristics of structure and operation of coaxial mixer,a three dimensional mathematical model considering the flow and mixing process was developed.A novel coaxial mixer consisting of different combined inner impellers with upper and lower blades and outer wall-scraping frame was simulated and its power consumption,flow field and mixing characteristics in a highly viscous Newtonian fluid under co-rotating and counter-rotating modes were obtained.The results show that the total power consumption is less and the mixing efficiency is higher under co-rotating mode.The power consumption of outer impeller is largely influenced by combined inner impeller,which decreases with the increase of speed of inner impeller under co-rotating mode and increases under counter-rotating mode.For the combined inner impeller composed of turbine paddles,the specific volumetric mixing energy with the same Reynolds number is less when the diameter ratio between the inner impeller and stirred vessel is about 0.35.For highly viscous Newtonian fluids,the coaxial mixer with combined inner impeller with upper two-pitched-blade turbine and lower two-straight-blade turbine is better only when the Reynolds number in the mixing system is below 36;otherwise,the combined inner impeller with upper six-pitched-blade turbine and lower six-straight-blade turbine consumes less energy.

Abstract:Considering the complexity and variation of mixed system in many processes in industry,a novel large-double-blade impeller with wide adaptability was developed.A computational fluid dynamics model describing the flow and mixing process was built,and the power,flow field and mixing characteristics in a stirring tank equipped with the novel impeller were simulated and analyzed.The simulation results show that in the flow field produced by the novel impeller,there are local circulating flows in the upper and lower blade zone and overall circulating flow through the whole tank.As the viscosity of mixing system increases,the fluctuations of axial,radial and tangential velocities in the flow field decrease,and its power and mixing performance remain good,which indicate that the novel impeller has a wide adaptability to flow regimes and viscosities.For the novel large-double-blade impeller,it is not beneficial to the global mixing when the feeding point is located close to liquid surface,so the feeding between the upper and lower blades is recommended in order to shorten the mixing time.The novel impeller is more efficient than the FZ impeller with the same dimension under the same power consumption per unit volume,so it is more competitive in energy conservation.The simulation will contribute a lot to the improvement and optimization of the structure and operation of the novel large-double-blade impeller.
Analysis of the Dispersive and Distributive Mixing Effect of Screw Elements on the Co-Rotating Twin-Screw Extruder with Particle Tracking

Abstract:Compounding is an important step in processing base polymers and is used to incorporate various additives into a polymer. For this purpose, different screw elements are used for dispersive and distributive mixing on a co-rotating twin-screw extruder. Optimising the screw configuration requires precise knowledge of the screw elements' mixing properties, which have not been thoroughly investigated. This study analyses the mixing behaviour of individual screw elements regarding dispersive and distributive mixing using 3D CFD flow simulations with subsequent particle tracking. For distributive mixing, the particle distribution behind the screw elements in the XY plane is analysed and the mixing index MQ, which relates the standard deviation and the mean value of the triangular areas between the particles, is calculated. For dispersive mixing, the maximum shear stress on the particle path and the integral of the shear stress over the residence time of each individual particle are determined. The results show that screw element geometry and rotation speed have a significant influence on dispersive and distributive mixing. In addition, better dispersive mixing is achievable with highly viscous materials. These findings enable the optimisation of the mixing zone of a co-rotating twin-screw extruder for the efficient mixing of mineral fillers.

Abstract:Utilizing computational fluid dynamics (CFD) for analytical purposes, this study developed a fundamental model employing the multiple reference frame (MRF) method, facilitated by the CFX simulation platform. The investigation conducted numerical simulations of the flow field within the rotor‐stator assembly of a high shear mixer, guided by the Navier–Stokes equations and the standard k‐ε turbulence model. To quantify the homogenization efficacy of the high shear mixer under scenarios with and without energy consumption considerations, the study introduced two distinct parameters: the mixing index (γ) and the energy ratio mixing index (λ). The impact of structural parameters such as the number of rotor‐stator teeth, radial clearance, and tooth apex‐base axial clearance on the local flow characteristics—velocity, pressure, turbulent kinetic energy, shear rate distribution, net power consumption, and the specified indices—was meticulously analyzed. This analysis aimed to identify the optimal structural configurations for the mixer, considering energy efficiency and mixing effectiveness, and to determine the relative influence of these structural variations on the mixing index (γ) and the energy ratio mixing index (λ).

Study of Dynamic Flow and Mixing Performances of Tri-Screw Extruders with Finite Element Method

Abstract:There is a special circumfluence in the center region of cross-section for a tri-screw extruder. To study the effect of the dynamic center region on the flow and mixing mechanism of the tri-screw extruder, 2D finite element modeling was used to reduce the axial effects. Based on the particle tracking technology, the nonlinear dynamics of a typical particle motions in the center region was carried out and the mixing process in the tri-screw extruder was analyzed with Poincaré maps. Moreover, mixing evaluations of the tri-screw and twin-screw extruders were analyzed and compared. The results show that there are many multiple and fractional excitation frequencies in the Fast Fourier Transform (FFT) spectrums, and it shows a chaotic motion in the center region. Poincaré section maps in the tri-screw show the better particles diffusive ability than those in the twin-screw extrude due to the excellent diffluent ability. Furthermore, the tri-screw extruder has the better dispersive, distributive mixing abilities and stretching mixing efficiency than the twin-screw extruder in the cross-section.
Analysis of Mixing Efficiency in Continuous Polymer Processing Equipment

Abstract:[Continuous mixing equipment is widely used in polymer processing. Typical continuous mixers include single screw and twin screw extruders. The flow field in these mixing devices is difficult to analyze due to the complex geometry. In this work, a fluid dynamics analysis package-FIDAP, using the finite element method, was implemented to simulate the three dimensional, isothermal flow patterns in the region of conveying elements and shearing discs of a Leistritz intermeshing counterrotating twin screw extruder model LSM30.34, a 2{dollar}{bsol}sp{lcub}{bsol}prime{bsol}prime{rcub}{dollar} Welding Engineers tangential counterrotating twin screw extruder and the MCT section of a Multi-Cut Transfermix extrusion system. The rheology of the fluid was described by a power-law model. The problem of time dependent flow boundaries was solved by selecting a number of sequential geometries to represent a complete mixing cycle. The dispersive mixing in the region of conveying elements and shearing discs of the intermeshing counterrotating twin screw extruder was characterized in terms of shear stresses generated in the flow field and a parameter {dollar}{bsol}beta{dollar} quantifying the elongational flow components. The influence of screw rotational speed and axial pressure difference on these flow characteristics was analyzed. Comparisons of the flow characteristics in the regio n of conveying elements and in the shearing discs, and between corotating and counterrotating modes in the shearing discs were also presented. A framework was developed to evaluate distributive mixing efficiency in the intermeshing and tangential counterrotating twin screw extruders and in the Multi-Cut Transfermix. The dynamics of distributive mixing was studied numerically by means of tracking the evolution of particles originally gathered as clusters. The extent or goodness of mixing was characterized in terms of length stretch, pairwise correlation function and volume fraction of islands. The length stretch reflects the capability of the mixer to spread particles away from their neighbors initially present in the same cluster. The pairwise correlation function characterizes the global distribution of particles in the mixing region. The volume fraction of islands quantifies the regions void of minor component and provides a more local mixing analysis. This framework can then be used to differentiate among various operating conditions or various designs of the same type of equipment. Abstract:A tumble barrel food /feed mixer was designed and fabricated. It has a volumetric capacity of 0.33 m3 . The tumble barrel mixer consists of a hopper, a stainless steel barrel with baffles. It is mounted on a steel framework and driven by a shaft connected to stirrers inside the baffles. The baffles are alternatively placed in the barrel in such a way that they do not touch the stirrers during operation. The shaft is driven by a 3HP (2,25 kW) variable speed electric motor. Performance tests were conducted on the machine after fabrication using the ASAE (R2006) test standards, and also Completely Randomized Design (CRD). Three speeds of the mixer, 100,150 and 200 rpm (min-1 ) ( and four mixing times of 5,10,15 and 20 minutes were studied as they affected the Degree of Mixing (DM) of ground and shelled corn samples in the mixer. Results obtained showed, there was an increase in the degree of mixing as the speed of the machine increased from 100 to 200 rpm (min-1 ). Also the degree of mixing increased as the time of mixing increased from 5mins to 20 minutes for the three speeds studied. From the Analysis of variance tables, the calculated F-values were very much higher than the tabulated values at 5% probability. These indicate a high significance of the effect of speeds of mixing on the degree of mixing of the tumble barrel mixer. The speed of 150 rpm (min-1 ) gave the highest effect in the tumble mixer. From the difference of means tables, there were significant differences in the degree of mixing for 100 and 150 rpm (min-1 ) speeds for all the different time of mixing durations. However, in the 200 rpm (min-1 ) speed, there was no significant difference in the DM between the 15 to 20 minutes mixing time duration.

Abstract:The power consumption of a coaxial mixer consisting of an outer anchor and different inner impellers was experimentally characterized in an agitating vessel full of Newtonian fluids (highly viscous malt syrup). Meanwhile, taking the rotation mode, speed ratio, and diameter ratio between the inner and outer impellers into consideration, a novel correlation for the calculation of the total power consumption of the coaxial mixer was introduced by defining a new characteristic diameter and a new characteristic speed. The results show that the inner impeller has an obvious effect on the power consumption of the outer impeller: the power consumption of the outer impeller will decrease under co-rotation mode and increase under counter-rotation mode. The power consumption of the high-speed inner impeller accounts for a large percentage of the total power consumption and the outer impeller has little effect on it. Compared with other existing correlations, the Reynolds number calculated from the novel correlation is greater and the power number is smaller, which can better reflect the high efficiency and low power consumption of the coaxial mixer.

Abstract:In this work, we consider methods for analytical construction of the profile of rotor blades mixer, as well as mathematical modeling of their work on moving and mixing bulk material on a conveyor to increase process efficiency mixing raw materials and optimizing its operating costs. In addition to increasing the effectiveness of the mixing process and lower operating costs, the goal of implementation the proposed methods is the consciousness of production with the least possible errors that would meet modern technical requirements and be adapted to consumer tasks. In this regard, the aim of this work was to determine rational parameters and geometric characteristics of the profile of the rotor mixer blades contributing to improving the quality of mixing the metallurgical charge transported on a conveyor belt. To achieve the goal by modeling, which is a key method of the fourth concept industrial revolution, using the developed mathematical model analyzed the movement of a particle of material along a conveyor belt with its subsequent interaction with the blades of the working body of the rotary mixer.

Abstract:In this work, the power draw and shear profile of a novel in-line rotor-stator mixer were studied experimentally and the laminar flow regime was simulated. The power draw of the rotor-stator mixer was investigated experimentally using viscoplastic shear-thinning fluid and the results of the obtained power consumptions were verified through simulations. The power draw constant and Otto-Metzner coefficient were determined from the result of experimental data and through simulations. A new method is suggested for the determination of the Otto-Metzner coefficient for the Herschel–Bulkley model and the term efficiency is introduced. It was shown that the proposed method can be applied successfully for the prediction of the Otto-Metzner coefficient for the mixing of viscoplastic shear-thinning fluids. The effect of geometry and rotor speed on power consumption and shear rate profile in the investigated mixer is discussed from the results of the simulations. It was found that numerical methods are a convenient tool and can predict the power draw of the in-line rotor-stator mixer successfully.
