Observation of Dendrite Growth Velocity and Microstructure Transition in Highly Undercooled Single Phase Alloys

Abstract:Dendrite growth velocity as a function of initial bulk undercooling was systematically studied in situ using high speed thermal imaging of highly undercooled Ni90Cu10 and Ni95Cu5 single phase alloy melts. For these two non-dilute concentrated alloys, the dendrite growth velocity first increased continuously at small and mediate undercooling regimes and then discontinuously to a maximum value at the high undercooling range. A clear plateau appeared in the growth velocity-undercooling curve revealed a gradual transition from mainly solute-controlled growth to mainly thermal-controlled growth, which was very similar to the solidification characteristics of a dilute alloy. The discontinuity appeared in the growth velocity-undercooling relationship was suggested to be induced by the finite solute diffusion speed in the bulk melt ahead of the advancing solid-liquid interface. Microstructure, substructure and microtexture of the two undercooled alloys were characterized using EBSD technique, and the fundamental mechanism behind “spontaneous grain refinement” is elucidated. The microstructure evolution indicated two kinds of grain refinements: one was dendrite remelting induced grain refinement and the other was recrystallization induced grain refinement. It was found that the texture of the as-solidified microstructure was getting more and more random as the initial bulk undercooling increased, which was due to the increased stress and recrystallization in the as-solidified microstructure. New evidence of grain refinement was found in the as-solidified samples. We found that the samples undercooled beyond the critical undercooling had a grain refined microstructure and that this corresponded with a clear discontinuity in the dendrite growth velocity-undercooling curve. Microstructural data suggested that in Ni-Cu alloys grain refinement at a high undercooling was a consequence of a recrystallization process, which contrasted with conventional grain refined alloys where grain refinement appeared to be the result of remelting-induced dendritic fragmentation.

Abstract:Applying cycle superheating and molten glass purification technologies, Cu55Ni45 and Cu55Ni43Co2 alloys were deeply undercooled to maximum undercoolings of 284K and 250K respectively. The microstructure characteristics and its evolution varying with bulk undercooling during the rapidly solidified process were analyzed. It was found that, after minor addition of element Co, refinement mechanisms of dendritic grain of the undercooled Cu-Ni-Co alloys was the same as those of the Cu-Ni alloys. Dendritic grain refinement occurring at low undercooling range was induced by dendrite breakup due to remelting, while the dominant factor of the grain refinement at high undercooling range was the recrystallization process. The driving force (i.e. stress induced strain energy) for recrystallization could be divided into two parts, one was the thermal stress generated by the releasing of solidification latent heat during the recalescence process, and the other was the accumulated stress and plastic strain caused by the interaction of liquid flow and primary dendrites caused by rapid solidification.
Growth Velocity-Undercooling Relationship and Structure Refinement Mechanism of Undercooled Ni-Cu Alloys

Abstract:The growth velocity-undercooling relationship as a function of bulk undercoolings was systematically measured using high speed thermal imaging of highly undercooled Ni-Cu alloy samples. It was found that the growth velocity of Ni80Cu20 alloy was almost coincident with that of Ni95Cu5 alloy and the growth velocity of Ni85Cu15 alloy was almost coincident with that of Ni90Cu10 alloy, which was a new result that was unreported previously for concentrated solid solution alloys. It was also found that the solidification velocity increased smoothly with undercooling up to the maximum value. Growth velocity can be adequately represented by the current dendritic growth model. A clear discontinuity in the growth velocity-undercooling curve was observed at a critical undercooling. This discontinuity in the velocity-undercooling curve can be attributed to the finite speed of solute diffusion in the bulk liquid ahead of the growing dendrite. Microstructural evidences in these samples indicative the occurrence of dendritic fragmentation. Microstructural analysis using light microscopy and EBSD analysis reveals that recrystallization accompanies the grain refinement at high undercoolings. Furthermore, at high undercoolings, a high density of annealing twins in the as solidified samples indicates the occurrence of recrystallization in the solidification microstructure and a high density of subgrains in the quenched samples are observed within the microstructure, which indicates the occurrence of extensive recovery, a result previously unreported in samples solidified from highly undercooled melts.

Crystal Nucleation in Al-Ni Alloys: an Unsupervised Chemical and Topological Learning Approach

Abstract:Crystallization represents a fundamental process engendering solidification of a material and determines its microstructure. Driven by complex phenomena at the atomic scale, its understanding for alloys still remains elusive. The present work proposes a large scale molecular dynamics simulation study of the homogeneous crystal nucleation pathways of prototypical undercooled Al-Ni binary alloys. An unsupervised topological learning analysis shows that the nucleation sets in first from a chemical ordering, followed by a bond-orientational ordering of the underlying crystal phase. Our results indicate also a different polymorph selection that depends on composition. While the nucleation pathway of Al50 Ni50 displays a single step with the emergence of B2 short-range order, a step-wise nucleation toward the L12 phase is seen for Al25 Ni75 . The influence of the nucleation of pure Al and Ni counterparts is further discussed.

Abstract:Abstract Based on a current non-equilibrium dendrite growth model and a local non-equilibrium solute trapping model for dilute alloys, a model for rapid dendritic solidification of dilute alloys was developed. In the present work, we considered the results of the non-equilibrium dendrite growth model for solidification of dilute undercooled melts with different concentrations in order to reveal the concentration effect. Incorporating the fluid flow effect, we applied an extended chemical superheating model to predict the dendrite remelting of dilute undercooled melts. This model predicted that the dendrite remelting will disappear abruptly once the dendrite growth velocity exceeded the solute diffusion velocity in the liquid phase at the interface.

Abstract:The first bulk homogeneous nanocrystalline Zr60Al15Ni10Co15 (at. %) alloy prepared by melt casting without the amorphous matrix is reported. In this work, the complete grain refinement directly by solidification processing, when qualitatively compared to the previously reported nanocrystallization by postdevitrification of amorphous alloy solid precursors, produces nanograins that have a relatively narrower size range (7.4 nm in average) and are randomly oriented. The total inhomogeneous chemical affinity of the multicomponent alloy was proposed to thermodynamically favor the three-dimensional nanoscale nucleation from alloy melts. Clustering of different atoms in the ZrAlNiCo alloy occurs while the material is still in the molten state. (C) 2004 American Institute of Physics.

Abstract:Dendritic microstructural evolution during the solidification of Mg-Zn alloys was investigated as a function of Zn concentration using in situ synchrotron X-ray tomography. We reveal that increasing Zn content from 25 wt% to 50 wt% causes a Dendrite Orientation Transition (DOT) from a six-fold snow-flake structure to a hyper-branched morphology and then back to a six-fold structure. This transition was attributed to changes in the anisotropy of the solid-liquid interfacial energy caused by the increase in Zn concentration. Further, doublon, triplon and quadruplon tip splitting mechanisms were shown to be active in the Mg-38 wt%Zn alloy, creating a hyper-branched structure. Using the synchrotron tomography datasets, we quantify, for the first time, the evolution of grain structures during the solidification of these alloys, including dendrite tip velocity in the mushy zone, solid fraction, and specific surface area. The results are also compared to existing models. The results demonstrate the complexity in dendritic pattern formation in hcp systems, providing critical input data for the microstructural models used for integrated computational materials engineering of Mg alloys. Abstract:The influence of minor solute additions of Mg, Ag and Zn and their combinations on the precipitation kinetics and strengthening of an Al-Cu-Li alloy has been systematically investigated. Combining differential scanning calorimetry (DSC) and small-angle X-ray scattering (SAXS) provides information on how alloy chemistry changes the precipitation sequence, the precipitation kinetics in non – isothermal and in isothermal conditions, and the related strengthening. When adding Mg, the precipitation kinetics are strongly accelerated, which is shown to be related to the dominant formation of T1 precipitates. When adding Ag and Zn together with Mg, further enhancement of precipitation kinetics is observed, without change of the precipitation sequence, probably due to a more efficient nucleation of T1. The intrinsic strengthening potential of the T1 phase is shown to be unchanged by the addition of Ag and Zn, and the higher strength reached in the alloys containing these additions is shown to be due to a higher precipitate volume fraction.

Abstract:Crystallization processes are always accompanied by the emergence of multiple intermediate states, of which the structures and transition dynamics are far from clarity, since it is difficult to experimentally observe the microscopic pathway. To insight the structural evolution and the crystallization dynamics, we perform large-scale molecular dynamics simulations to investigate the time-dependent crystallization behavior of the NiAl intermetallic upon rapid solidification. The simulation results reveal that the crystallization process occurs via a two-step growth mechanism, involving the formation of initial non-equilibrium long range order (NLRO) regions and of the subsequent equilibrium long range order (ELRO) regions. The formation of the NLRO regions makes the grains rather inhomogeneous, while the rearrangement of the NLRO regions into the ELRO regions makes the grains more ordered and compact. This two-step growth mechanism is actually controlled by the evolution of the coordination polyhedra, which are characterized predominantly by the transformation from five-fold symmetry to four-fold and six-fold symmetry. From liquids to NLRO and further to ELRO, the five-fold symmetry of these polyhedra gradually fades and finally vanishes when B2 structure is distributed throughout the grain bulk. The energy decrease along the pathway further implies the reliability of the proposed crystallization processes.

Abstract:Additive manufacturing of materials with controlled microstructure demands knowledge of atomic scale properties near the solid-liquid transition state. Many of these properties are not affordable by experimental techniques and computer modeling is the possible solution to the problem. In this paper, we present the results of an extended atomistic study of intrinsic atomic transport due to vacancy diffusion in FCC and L12 solid phases and diffusion in the liquid phase of Al-Zr alloys. A deceleration of the overall self-diffusion was observed when Zr was added to Al. The effect was stronger in the solid and weaker in the liquid. Additionally, the effect was strongly temperature dependent in the solid phases, but not in the liquid. Atomic transport was chemically biased: transport of Zr atoms was significantly slower than that of Al atoms, and this bias effect was stronger in the solid phases. The overall diffusion and chemical ordering processes in the liquid state were five to six orders in magnitude faster than in the solid. Chemical short-range order parameters in the liquid saturated at values close to those in the ordered L12 structure of Al3Zr. Chemical and structural ordering in the solid phases was negligible over the modeled microsecond time scale. The results are discussed in view of optimizing additive manufacturing parameters for the controlled formation of metastable L1 2 precipitates.

Abstract:Selective laser melting (SLM) is rapidly evolving to become a mainstream technology. However, the fundamental mechanisms of solidification and microstructure development inherent to the non-equilibrium conditions of this additive manufacturing method, which differ largely from those typical of conventional processing techniques, remain widely unknown. In this work, an in-depth characterization of the microstructure of Al7075 SLM processed samples, built from powder mixtures containing ZrH2 microparticles, demonstrates the occurrence of icosahedral quasicrystal-enhanced nucleation during laser fabrication. This solidification mechanism, only observed to date in cast Al-Zn and yellow gold alloys containing minute additions of Cr (Kurtuldu et al., 2013) or Ti (Chen et al. 2018), and Ir (Kurtuldu et al., 2014), is evidenced by the presence of an abnormally high fraction of twin boundaries and of five-fold orientation symmetry between twinned nearest neighbors lying within a matrix of equiaxed, randomly textured, ultrafine grains. This research attests to the wide range of possibilities offered by additive manufacturing methods for the investigation of novel physical metallurgy phenomena as well as for the design of advanced metals.

Abstract:This study investigates the influence of trace zirconium on morphology of primary MgZn 2 in solidification microstructure of Zn-6Al-3Mg alloy using scanning electron microscopy (SEM), energy dispersive spectroscopy (EDS), electron backscatter diffraction (EBSD) and X-ray diffractometer (XRD). The results demonstrate that MgZn 2 exhibits a single crystal structure. The erosion of the liquid phase on MgZn 2 contributes to the formation of a secondary Al/MgZn 2 structure. Furthermore, the increase of zirconium content accelerates the erosion of MgZn 2 . When the zirconium content is at 0.09 wt%, the secondary Al/MgZn 2 structure reaches its stability limit. These findings open up new perspectives for further research on Zn-Al-Mg alloys.

Abstract:Small-angle neutron scattering has been used to investigate crystallization and phase separation of amorphous Cu12.5Ni10Zr41Ti14Be22.5 around the crystallization point. It was found that the kinetics of crystallization depended strongly on thermal history of the alloy and was considerably slowed down in the alloy which acquired full relaxation in the supercooled liquid range. For the fully relaxed alloy, further phase separation of the microstructure at the crystallization point, in parallel to crystallization, was observed. The achieved microstructure consisted of droplet-like disordered phase embedded in the similarly disordered matrix, besides the crystalline phases. We have converged the late stage's scattering events with the dynamic scaling, demonstrating the dynamic scaling properly of the phase separation.

Abstract:We introduce a new phase-field formulation of rapid alloy solidification that quantitatively incorporates nonequilibrium effects at the solid-liquid interface over a very wide range of interface velocities. Simulations identify a new dynamical instability of dendrite tip growth driven by solute trapping at velocities approaching the absolute stability limit. They also reproduce the formation of the widely observed banded microstructures, revealing how this instability triggers transitions between dendritic and microsegregation-free solidification. Predicted band spacings agree quantitatively with observations in rapidly solidified Al-Cu thin films.
From solid solution to cluster formation of Fe and Cr in $α$-Zr

Abstract:To understand the mechanisms by which Fe and Cr additions increase the corrosion rate of irradiated Zr alloys, a combination of experimental (atom probe tomography, x-ray diffraction and thermoelectric power measurements) and modelling (density functional theory) techniques are employed to investigate the non-equilibrium solubility and clustering of Fe and Cr in binary Zr alloys. Cr occupies both interstitial and substitutional sites in the {\alpha}-Zr lattice, Fe favours interstitial sites, and a low-symmetry site that was not previously modelled is found to be the most favourable for Fe. Lattice expansion as a function of alloying concentration (in the dilute regime) is strongly anisotropic for Fe additions, expanding the $c$-axis while contracting the $a$-axis. Defect clusters are observed at higher solution concentrations, which induce a smaller amount of lattice strain compared to the dilute defects. In the presence of a Zr vacancy, all two-atom clusters are more soluble than individual point defects and as many as four Fe or three Cr atoms could be accommodated in a single Zr vacancy. The Zr vacancy is critical for the increased solubility of defect clusters, the implications for irradiation induced microstructure changes in Zr alloys are discussed.

Abstract:High undercooling rapid solidification process has a significant impact on the solidified microstructure and mechanical properties of materials. In this study, particles with a diameter range between 100 and 1100 μm of ternary Zr 50 Cu 40 Al 10 and Zr 49 Cu 46 Al 5 alloys were prepared by a drop tube. The evolution process of particle-solidified microstructure with decreasing particle diameter was analyzed using XRD, SEM, and TEM. For Zr 50 Cu 40 Al 10 alloy, the solidified microstructure in the particle diameter ranges of 200–1100 μm is composed of an amorphous phase and a primary B2-ZrCu high-temperature metastable phase. As the particle diameter reduces, the retained crystalline phase in the solidified microstructure decreases progressively, and the dendrite grain length gradually becomes finer. When the particle diameter is reduced to below 200 μm, the crystalline phase has completely disappeared, and the solidified microstructure evolves into a completely amorphous structure. For Zr 49 Cu 46 Al 5 alloy, in the particle diameter range of 400–1100 μm, the solidified microstructure consists of primary B19'-ZrCu phase, a small amount of Cu 10 Zr 7 phase and Zr 14 Cu 51 phase. As the particle diameter reduces, a grain refinement phenomenon also occurs in the solidified microstructure and the dendritic morphology changes from equiaxed grain to rod-shaped dendrite. The amorphous phase appears when the particle diameter is lowered to 470 μm and solidified microstructure evolves into a completely amorphous structure as the particle diameter is reduced to 146 μm. The nanoindentation results show that the micromechanical properties of amorphous composite microstructures are superior to the single component composition of crystalline or amorphous phase for Zr 50 Cu 40 Al 10 and Zr 49 Cu 46 Al 5 alloys. The reinforcement effect on the amorphous phase is related to the content of the second crystalline phase. Moreover, under similar particle diameters, the mechanical properties of Zr 50 Cu 40 Al 10 particles are always better than those of Zr 49 Cu 46 Al 5 particles.

Abstract:Both experimental studies and molecular dynamics (MD) simulations reveal a unique atomic-scale growth mechanism during crystallization of an amorphous alloy Zr65Ni25Ti10. By using a high-resolution transmission electron microscope incorporated with nanobeam diffraction technique, we have clearly seen imperfect ordered packing of nano-ordered clusters (NOCs) with a size of 1–2 nm embedded in this amorphous material. Under a very large undercooling condition, NOCs essentially act as preexisting nuclei that can grow directly into nanocrystals during annealing treatments. The growth mechanism includes three distinct steps in succession: formation of quasi-ordered structure with one-dimensional (1D) periodicity, and then 2D periodicity, and finally forming 3D nanocrystals. These three growth steps are cross-linked, and atomic movements are also accommodated by a rotation of atomic planes. This growth mechanism is unambiguously verified by MD simulation.

Abstract:The scale of solidification microstructures directly impacts micro-segregation, grain size, and other factors which control strength. Using in situ high speed synchrotron X-ray tomography we have directly quantified the evolution of dendritic microstructure length scales during the coarsening of Mg-Zn hcp alloys in three spatial dimensions plus time (4D). The influence of two key parameters, solute composition and cooling rate, was investigated. Key responses, including specific surface area, dendrite mean and Gauss curvatures, were quantified as a function of time and compared to existing analytic models. The 3D observations suggest that the coarsening of these hcp dendrites is dominated by both the remelting of small branches and the coalescence of the neighbouring branches. The results show that solute concentration has a great impact on the resulting microstructural morphologies, leading to both dendritic and seaweed-type grains. It was found that the specific solid/liquid surface and its evolution can be reasonably scaled to time with a relationship of similar to t(-1/3). This term is path independent for the Mg-25 wt%Zn; that is, the initial cooling rate during solidification does not greatly influence the coarsening rate. However, path independence was not observed for the Mg-38 wt%Zn samples because of the seaweed microstructure. This led to large differences in the specific surface area (S-s) and its evolution both between the two alloy compositions and within the Mg-38 wt%Zn for the different cooling rates. These findings allow for microstructure models to be informed and validated to improve predictions of solidification microstructural length scales and hence strength. (C) 2016 Acta Materialia Inc. From irregular to regular eutectic growth in the Al-Al3Ni system: in situ observations during directional solidification

Abstract:We investigate the irregular eutectic growth dynamics of the Al-Al3Ni alloy, in which one of the solid phases (Al3Ni) grows faceted from the liquid. Leveraging in situ optical microscopy and synchrotron transmission x-ray microscopy, we address the question of the degree of coupling between Al and Al3Ni at the growth front and that of the shape of the microstructures left behind in the bulk solid during directional solidification. Real-time optical observations bring evidence for a morphological transition from a eutectic-grain dependent, irregular eutectic growth at low solidification velocity V (typically 1 ${\mu}ms^{-1}$), to a weakly anisotropic, regular growth at higher V (reaching 10 ${\mu}ms^{-1}$). Unprecedented x-ray nano-imaging of the solid-liquid interface, and 3D characterization of the growth patterns, were made possible by a new Directional Solidification (DS) setup at Brookhaven National Laboratory's NSLS-II. At low V, the leading tips of partly faceted Al3Ni crystals are observed to grow not far ahead of the Al growth front. Correlating in situ images and postmortem 3D tomographic reconstructions reveals that the presence of faceted and non-faceted regions of Al3Ni crystals in the solid is a direct consequence of coupling and decoupling during DS, respectively. Upon increasing V , the lead distance of Al3Ni vanishes, and the shape of Al3Ni ceases to be governed by faceted growth. These observations shed light on the basic mechanisms (faceted growth, diffusive coupling, and the dynamics of trijunctions) governing the transition from faceted to rod-like growth upon increasing V in the Al3Ni system, with broad implications for a large class of irregular eutectics.
