Abstract:The mechanical properties of composites are closely related to the interfacial behavior, especially under the hygrothermal circumstance. A catalytic sizing agent of titanium epoxy is designed to enhance interfacial, mechanical, and anti-hygrothermal properties of high modulus carbon fiber (HMCF)/cyanate ester composites simultaneously. The mechanisms of interface enhancement and low hygroscopicity of composites are investigated. The titanium epoxy is synthesized and its catalytic effect on the curing of cyanate ester is proved. The interfacial properties of HMCF composites with catalytic sizing agents are improved to 95.5 MPa, which is attributed to the interphase with high crosslinking density and sufficient triazine rings and oxazolidinone structure due to preferential curing induced by interfacial catalysis, stimulating the smooth transition of interphase modulus. Further, the formed interphase exhibits few interface defects and low content of hydroxyl groups, which changes the moisture diffusion path and reduces saturated water absorption of composites to only 0.36%, resulting in the release of interfacial wet stress concentration and high retention of mechanical properties in hygrothermal environment. The resultant composites with high stiffness, excellent temperature resistance, superior dimensional stability and low moisture absorption are expected to be applied to high-orbit space, aerospace, precision instruments.

Abstract:Carbon-carbon (C-C) composites are highly sought-after in aviation, automotive, and defense sectors due to their outstanding thermal and thermo-mechanical properties. These composites are highly valued for their exceptional thermal and thermo-mechanical properties, including remarkably low density and coefficient of thermal expansion, which are expected to surpass those of many alloys and other composites in the production of high-grade components. However, the current manufacturing methods for C-C composites are unable to meet market demands due to their high cost, low production speed, and labor-intensive processes, limiting their broader applications. This study presents an innovative approach by introducing a new extrusion-based 3D printing method using multiphase direct ink writing (MDIW) for C-C composite fabrication. The primary matrix utilized is a phenolformaldehyde thermosetting resin, reinforced with silicon carbide (SiC) and graphite nanopowder (Gnp), focusing on achieving simple, scalable, and environmentally sustainable production of green parts with enhanced polymer matrix. This is followed by an inert carbonization process to obtain the final C-C composites. The research emphasizes the careful optimization of curing and rheological properties, including the use of suitable viscosity modifiers like carbon black (CB). Furthermore, the MDIW process demonstrates its capability to pattern dual nanoparticles within the composite structure in a well-ordered manner, leading to improved overall performance. Thermo-mechanical and thermo-electrical properties were thoroughly tested, showcasing the multifunctionality of the composite for diverse applications, from high-value industries like aerospace to broader uses such as heatsinks and electronic packaging.

Abstract:The ability to absorb a large amount of energy during an impact event without generating critical damages represents a key feature of new generation composite systems. Indeed, the intrinsic layered nature of composite materials allows the embodiment of specific hybrid plies within the stacking sequence that can be exploited to increase impact resistance and damping of the entire structure without dramatic weight increase. This work is based on the development of an impact-resistant hybrid composite obtained by including a thin layer of Non-Newtonian silica based fluid in a carbon fibres reinforced polymer (CFRP) laminate. This hybrid phase is able to respond to an external solicitation by activating an order-disorder transition that thickens the fluid increasing its viscosity, hence dissipating the energy impact without any critical failure. Several Shear Thickening Fluids (STFs) were manufactured by changing the dimensions of the particles that constitute the disperse phase and their concentrations into the continuous phase. The dynamic viscosity of the different STFs was evaluated via rheometric tests, observing both shear thinning and shear thickening effects depending on the concentration of silica particles. The solutions were then embedded as an active layer within the stacking sequence to manufacture the hybrid CFRP laminates with different embedded STFs. Free vibration tests were carried out in order to assess the damping properties of the different laminates, while low velocity impact tests were used to evaluate their impact properties. Results indicate that the presence of the non-Newtonian fluid is able to absorb up to 45 % of the energy during an impact event for impacts at 2.5 m/s depending on the different concentrations and particles dimensions. These results were confirmed via C-Scan analyses to assess the extent of the internal delamination.

Abstract:Journal of Reinforced Plastics and Composites, Ahead of Print. In this paper, the excellent dimensional stability and vacuum outgassing of high-performance carbon fiber–reinforced plastic (CFRP) were discussed. First, the high-performance resin matrix was obtained by modifying cyanate resin, and the modified cyanate ester was used to make prepreg and laminates. Then, the mechanical property retention rate of laminates reached 90.79% under proton and electron irradiation. The average values of total mass loss and collected volatile condensable material of high-performance CFRP were 0.116% and 0.008%, respectively. Finally, the candidate tube and frame were fabricated based on the ply lay-up design. The candidate tube and frame were subjected to a series of experiments of thermal deformation and hygroscopic deformation to verify the dimensional stability. The thermal deformations of the tube and frame reached 0.468 μm/m and 4.579 μm/m, respectively, with a temperature variation of 4°C. The measured hygroscopic deformation of the tube reached 8.16 μm/m in nearly 3 months. The experimental results show that the high-performance CFRP can be used for precision optical structures of space telescopes.

Abstract:A good dimensional stability is a crucial property of any base-platform structure for the attachment of high precision optical or mechanical devices, such as imaging equipment, satellite antennas, thermal sensors, etc., where the surrounding temperature may fluctuate substantially. The present study demonstrates how such a base-platform in a form of a dual-composite, planar-lattice structure can be designed and rapidly, and conveniently, manufactured using 3D printing via fused filament fabrication (FFF). Specifically, the planar-lattice consists of a central cross-lattice manufactured using a continuous carbon-fibre reinforced polyamide (CCF/PA) composite with four interlocking outer-strips manufactured using a short carbon-fibre reinforced polyamide (SCF/PA) composite. Numerical finite-element analyses of the planar-lattices are developed, and validated by experimental results, with respect to their thermal-deformation behaviour. This numerical analysis is then used to study the effects of various types of fibre architecture for the composites that might be used to manufacture the planar-lattice. The results demonstrate, for the first time, the ability of 3D printing, using FFF, to manufacture base-platform structures which use dual-composite materials, based upon carbon-fibre reinforced polyamide materials, in order to achieve a very good thermal-dimensional stability.

Abstract:The demand for larger and lighter mechanisms for next-generation space missions necessitates using deployable structures. High-strain fiber polymer composites show considerable promise for such applications due to their exceptional strength-to-weight ratio, manufacturing versatility, packaging efficiency, and capacity for self-deployment using stored strain energy. However, a significant challenge in using composite deployable structures for space applications arises from the unavoidable extended stowage periods before they are deployed into their operational configuration in orbit. During the stowage period, the polymers within the composites experience material degradation due to their inherent viscoelastic and/or plastic properties, causing stress relaxation and accumulation of plastic strains, thereby reducing the deployment capability and resulting in issues related to recovery accuracy. This paper aims to give a state-of-the-art review of recent advances in the design, modeling, and manufacturing of high-strain composites for deployable structures in space applications, emphasizing the long-term stowage effects. This review is intended to initiate discussion of future research to enable efficient, robust, and accurate design of composite deployable structures that account for the enduring challenges posed by long-term stowage effects.

Abstract:In the realm of thermal management applications, there is a growing need for flexible materials that can efficiently dissipate heat. Polymer composites incorporating two-dimensional (2D) materials offer promising solutions due to their superior thermal and mechanical properties. Tungsten disulfide (WS 2 ) is an excellent filler candidate for polymer composites due to its superior thermal conductivity, mechanical strength, and electrical properties. Unlike graphene, WS 2 has a tunable bandgap, exhibits higher thermal resistance in inert atmospheres, is an effective lubricant over a wide temperature range of −190°C to over 800°C , and offers superior gamma radiation shielding. However, high-density 2D material polymer composite fabrication faces challenges due to the agglomeration tendency and sedimentation of heavy nanomaterials within the polymer matrix. This poor dispersion stability negatively impacts the performance and reliability of the composite. We developed a flexible WS 2 foam-polydimethylsiloxane (PDMS) composite via freeze drying and vacuum-assisted infiltration, which not only overcomes fabrication challenges but also enables unique filler reinforcement foam designs. The thermal conductivity of WS 2 -PDMS foam was 1.57 times higher than that of neat PDMS. These thermal properties were modeled using the Lewis-Nielsen model. In-situ tensile tests were conducted to understand the mechanical reinforcing behavior and failure mechanisms of WS 2 foam, which were further studied using the Gibson and Ashby model. The addition of WS 2 into PDMS resulted in an elastic modulus 1.56 times higher than that of neat PDMS. The composite's mechanical properties were analyzed using the Halpin-Tsai model. These findings highlight the potential of WS 2 -PDMS composites for flexible thermal management applications.

Abstract:Continuous fiber-reinforced thermoset matrix composite structures play an important role in modern aerospace design due to their extremely high attainable strength-to-weight ratio, but manufacturing processes are often prohibitively expensive for prototyping and small-scale production. This paper presents an additive manufacturing solution based on direct-ink-write technology using UV-curable thermosets to produce in-situ cured continuous fiber composite parts. In-situ UV cure gives this process potential for rapid prototyping in open-air settings, and the direct-ink-write method means it is simple enough to use in small-scale, low-cost applications. Thermosets and carbon fiber are used to show further potential to produce composites using aerospace-grade materials. The manufacturing process is capable of printing geometrically complex parts, like honeycombs, with no tool-up or specialty equipment. Tensile testing analyses of early samples show ultimate tensile strengths of 117 MPa and elastic moduli up to 15 GPa. Further analyses show printed parts having fiber volume fractions in the range of 8.3%. Higher strengths and fiber volume fractions are expected to be feasible as the process matures.

Abstract:Sixty-nine cases of thrombocytopenia in which splenectomy had been performed have been reviewed. New cytological criteria are described for the diagnosis of disseminated lupus erythematosus by the examination of the splenic tissue. Six cases of thrombocytopenia associated with the ingestion of drugs and eight with infectious diseases responded promptly and permanently to splenectomy. The thrombocytopenia associated with disseminated lupus erythematosus (in 16 cases) and idiopathic thrombocytopenic purpura (in 39 cases) had a much more variable response. Approximately three-fifths of patients in each group had a remission sustained for at least 12 months following splenectomy. In general those patients who had thrombocytopenia for more than one year before surgery were less likely to respond to splenectomy.

Abstract:Abstract Multifunctionality, lightweight and resistance to corrosion are some of the several advantages that fibre composites display with respect to other materials across a wide range of applications. In aerospace and marine industry, however, we can encounter challenges arising from certain working conditions that can significantly affect the mechanical response and integrity of composite structures. First, humidity or water exposure can induce reduction of the material strength and stiffness. Second, hot or cold temperatures that change the level of ductility in the composite. Finally, dynamics loads that may appear during service require strain rate sensitive properties to be considered. In this work, we show experimental capabilities and methodologies developed to account for all those three effects: rapidly applied loads (impact), humidity and temperatures from -55°C to 93°C. This understanding sets the basis for the development of advanced models to design better structures.

Abstract:Abstract Laminated composite structures have attracted the interest of the modern industry due to their high performances and reduced weight when compared to traditional structural materials. However, they are very sensitive towards out-of-plane dynamic loading that can generate Barely Visible Impact Damage (BVID) within the structure and cause a drastic detriment of mechanical properties. One solution is proposed to overcome this problem by the hybridisation of the laminate stacking sequence using Shear Thickening Fluids (STFs) for absorption of large fractions of impact energy with a minimal damage generation. This work numerically investigated the impact response of Carbon Fibre Reinforced Polymers (CFRP) when a silica-based STF is embedded within the lamination sequence utilising an innovative Ls-Dyna-based Finite-Element Model (FEM). This was developed using an Arbitrary Lagrangian Element (ALE) approach in a fluid-structure interaction (FSI) analysis and calibrated with an experimental impact campaign to determine the best impact resistance as a function of the STF position along the thickness of the laminate. The results showed an improvement in impact resistance for all the hybrid configurations identifying the optimal STF location in the upper portion of the laminate with a reduction in absorbed energy of ~ 42%, damaged area of ~ 35% alongside an increase in contact force (~ 36%) with respect to conventional laminate with same stacking sequence and number of plies. The results showed that STF/CFRP structures can be successfully employed for applications in several advanced sectors including aerospace, automotive and energy (wind blades) representing an important step-up in the development of high-impact resistant hybrid composite structures.

Abstract:High modulus carbon fibers (CFs) are widely desirable in aerospace, robotics, etc. However, their high degree of graphite microcrystalline structure leads to poor interfacial properties with host matrices, deteriorating the mechanical properties of carbon fiber reinforced polymer composites (CFRPs). Here, to improve interfacial properties of CFRPs, we present to construct a uniform and continuous active sizing nanolayer on the surface of CFs via synthetic water-based epoxy (WEP) emulsion nanospheres with strong van der Waals force. The WEP emulsions were prepared by introducing polar polyethylene glycols into epoxy resin chain. The modified CFRPs showed robust interfacial properties, improving by 25% over the untreated counterparts. Moreover, the proposed method can retain monofilament tensile strength of fibers and protect CFs from being destroyed during processing at industrial scales. This work opens an avenue toward the development of materials with superior interfacial performance for various inert high modulus fibers.

Abstract:To enable space exploration in the "New‐Space" era, affordable and customized technologies are crucial. Additive manufacturing has emerged as a disruptive technology for creating lightweight and intricate structures. However, the harsh space environment presents significant challenges. Novel materials, featuring cyanate‐ester and extended‐bismaleimide, are engineered to withstand these conditions, enhancing performance and durability, making them pivotal for future space missions. To accomplish the potential of the New‐Space emerging era and facilitate scientific and commercial space exploration, the development of versatile, customized, and affordable space technologies is essential. 3D printing is established as a disruptive technology, enabling the production of complex and lightweight structures with enhanced performance. However, the harsh conditions of the space environment, including atomic oxygen (AO), extreme temperatures, and ionizing radiation, pose significant challenges to the durability and longevity of additive manufacturing‐produced polymers. Until now, there are no additive‐manufacturing polymeric materials that are specifically developed and qualified to withstand space hazards. To address these challenges, novel materials for additive manufacturing, composed of cyanate ester and extended‐bismaleimide are engineered to withstand the extreme conditions in space. The developed materials demonstrate superior thermo‐mechanical properties (flexural stress of 72 MPa and Tg = 260 °C), enhanced durability to AO erosion, ionizing radiation (10 years in orbit), and thermal stability (Td5% = 360 °C). Moreover, it is found that printing orientation governs the AO erosion, thus guiding optimal printing designs for enhanced durability to AO. The materials show improved performance, endurance, and reliability, thus contributing to the development of space‐qualified components and enabling the advancement of additive manufacturing for future space missions.

Abstract:Here we report the first example of a class of additively manufactured carbon fiber reinforced composite (AMCFRC) materials which have been achieved through the use of a latent thermal cured aromatic thermoset resin system, through an adaptation of direct ink writing (DIW) 3D-printing technology. We have developed a means of printing high performance thermoset carbon fiber composites, which allow the fiber component of a resin and carbon fiber fluid to be aligned in three dimensions via controlled micro-extrusion and subsequently cured into complex geometries. Characterization of our composite systems clearly show that we achieved a high order of fiber alignment within the composite microstructure, which in turn allows these materials to outperform equivalently filled randomly oriented carbon fiber and polymer composites. Furthermore, our AM carbon fiber composite systems exhibit highly orthotropic mechanical and electrical responses as a direct result of the alignment of carbon fiber bundles in the microscale which we predict will ultimately lead to the design of truly tailorable carbon fiber/polymer hybrid materials having locally programmable complex electrical, thermal and mechanical response.

Abstract:Carbon fiber reinforcements with an excellent mechanical performance to weight ratio are primarily preferred for advanced composite applications. The poor interfacial adhesion between carbon fiber surfaces and polymer molecules caused intrinsically by hydrophobicity and chemical inertness of carbon is a long existing issue to overcome. The article intends to review the research work carried out over the past couple of years in the area of carbon fiber surface modifications and carbon fiber/polymer interfacial adhesion. This paper provides a systematic and up-to-date account of various ‘wet’, ‘dry’ and ‘multi-scale’ fiber surface modification techniques, i.e., sizing, plasma, chemical treatments and carbon nano-tubes/nano-particles coating, for increasing the wettability and interfacial adhesion with polymeric matrices. The review highlights strategies for retaining the carbon fiber mechanical strength after surface modification and stresses its significance.

Abstract:Fused filament fabrication 3D printing is currently limited for its application in producing space components because of the performance of current polymeric materials. During this research a novel method for 3D printing 5% carbon fibre and different quantities of graphene nanoplatelets of between 0.01% and 5% has been developed. These formulations have been used to reinforce Polyethylene terephthalate thermoplastic that has been subsequently 3D printed to form a microsatellite chassis. This research demonstrates how the novel polymer blend has significantly improved electrically conductive and mechanical properties over that of the parent polymer, which was evaluated after 3D printing. These results confirm that the formulation developed during this research has the performance properties required for 3D printing of space structures. It has been observed that the process through which the nanocomposite masterbatch is manufactured is highly sensitive to the processes used. This is particularly the case when creating multi-material nanocomposite formulations. The research demonstrates how traditional 3D printing technology can be used to fabricate a range of high-performance cube microsatellite structures.

Abstract:The present paper provides an overview of the fabrication and testing of multifunctional hybrid composite radio frequency (RF) electronic housing for satellite applications. An oversized hybrid composite block containing carbon fiber (CF) and multiwall carbon nanotubes (MWCNTs) as reinforcement in epoxy matrix were fabricated through hand layup and compression molding technique. Fabricated block was machined to desired size and shape to form multifunction hybrid composite housing for satellite electronics. DC electrical resistivity was measured on sample panels to assess the influence of MWCNTs on CFRP and 30 times decrease in volume resistance was observed. EMI shielding effectiveness (SE) and Radiated Emission Electromagnetic Compatibility (EMC) tests were performed on developed prototype RF electronic housing. Results showed that the addition of MWCNT in CFRP has increased the overall electrical conductivity leading to higher EMI SE than neat CFRP without MWCNTs. Moreover, the developed electronic unit also qualified the RE EMC test in 10 kHz to 18 GHz range. The increment in electrical characteristics was attributed to formation of MWCNTs conductive network inside the epoxy matrix. Hybrid composite housing was also subjected to vibration test and compared with aluminum alloy (AA 6061-T6) housing, which is typically used in satellite structure. Finite element analysis (FEA) for vibration test was also carried out on both housings and obtained results are in great agreement with experimental findings. It can be concluded that hybrid composite housing can replace the metallic counterpart with an added advantage of 50% lighter in weight for satellite electronics applications.

Abstract:The aerospace industry has been benefiting from the utilization of polymer materials since fibre reinforced polymer composites (FRPC) offers high performances at low densities compared to metals. In a way, FRPC innovated lightweight matter engineering and provided aviation as a public transport method. Since their first integration into structural parts, FRPC experiences an exponential growth over years and receives a special interest from manufacturing engineering. While FRPC today is a major focus in engineering, design of polymer matrix relies on polymer chemistry. However, aircraft materials are facing a pressing issue related to sustainability, since their environmental footprint is at alarming level. In this review, commercial thermosetting polymer composites employed in aircraft structures will be exhibited from chemistry perspective by depicting starting products and curing reactions. The potential of chemistry to architect next‐generation sustainable FRPC for structural parts by means of utilization of sustainable feedstock, energy‐efficient processing and recycling will be deciphered. Abstract:Purpose This research outlines the development and characterization of advanced composite materials and their potential applications in the aerospace industry for interior applications. Advanced composites, such as carbon-fiber-reinforced polymers and ceramic matrix composites, offer significant advantages over traditional metallic materials in terms of weight reduction, stiffness and strength. These materials have been used in various aerospace applications, including aircraft, engines and thermal protection systems. Design/methodology/approach The development of design of experiment–based hybrid aluminum composites using the stir-casting technique has further enhanced the performance and cost-effectiveness of these materials. The design of the experiment was followed to fabricate hybrid composites with nano cerium oxide (nCeO 2 ) and graphene nanoplatelets (GNPs) as reinforcements in the Al-6061 matrix. Findings The Al6061 + 3% nCeO2 + 3% GNPs exhibited a high hardness of 119.6 VHN. The ultimate tensile strength and yield strength are 113.666 MPa and 73.08 MPa, respectively. A uniform distribution of reinforcement particulates was achieved with 3 Wt.% of each reinforcement in the matrix material, which is analyzed using scanning electron microscopy. Fractography revealed that brittle and ductile fractures caused the failure of the fractured specimens in the tensile test. Practical implications The manufactured aluminum composite can be applied in a range of exterior and interior structural parts like wings, wing boxes, motors, gears, engines, antennas, floor beams, etc. The fan case material of the GEnx engine (currently using carbon-fiber reinforcement plastic) for the Boeing 7E7 can be another replacement with manufactured hybrid aluminum composite, which predicts weight savings per engine of close to 120 kg. Originality/value The development of hybrid reinforcements, where two or more types of reinforcements are used in combination, is also a novel approach to improving the properties of these composites. Advanced composite materials are known for their high strength-to-weight ratio. If the newly developed composite material demonstrates superior properties, it can potentially be used to replace traditional materials in aircraft manufacturing. By reducing the weight of aircraft structures, fuel efficiency can be improved, leading to reduced operating costs and environmental impact. This allows for a more customized solution for specific application requirements and can lead to further advancements in materials science and technology.
