Abstract:In order to estimate the residual stresses in Ti2AlNb alloy jointed by electron beam welding (EBW),a computational approach based on finite element method was developed.Meanwhile,experiments were carried out to verify the numerical results.The comparison between the simulation results and measurements suggests that the developed computational approach has sufficient accuracy to predict the welding residual stress distributions.The results show that the central area of the fusion zone suffers tensile stresses in three directions.When the other parameters remain unchanged,the focus current has great impact on the weld shape and size,and then affects the residual stress level significantly.Moreover,the thick plate full-penetrated EBW weld suffers near 1000 MPa tensile stress of Z-direction in the center of the fusion zone.The wider weld has lower tensile stress in Z-direction,resulting in lower risk for cracking.

Abstract:A 3D thermal elastic-plastic finite element model was developed to predict welding residual stresses induced by full-penetration electron beam welding of Ti2AlNb alloy. Rotary-Gauss body heat source model was modified to reflect the full-penetration weld. The results show that the cross section profiles of the weld seam simulated with the modified heat source model agree well with the experimental results. The residual stress distribution also has a good agreement between the numerical and experimental results, which proves the validity of the finite element model. The longitudinal tensile stresses plays a major role in the welded joint of Ti2AlNb alloy and the region of residual stresses distribution is very narrow within a distance 3 mm away from the weld centerline. Compressive transverse stress is observed on the top and bottom surfaces while tensile transverse stress at the center of the weld, and the discrepancy is ascribed to the longitudinal and normal contracting of the weld. In addition, the phenomenon of local three dimensions residual tensile stresses appears in the plate center.

Abstract:Weld solidification crack prevention in the laser penetration welding process is essential for the strength of the welded component. The formation of solidification cracks can ultimately be attributed to welding residual stresses, and preventive measures should be taken during welding. In this study, the effects of residual stresses on the laser penetration welding quality of ultrafine-grained steels were investigated. A heat source model was established through the analysis of the metallography of the cross section of the heat-affected zone (HAZ) of ultrafine-grained AN420s-grade steel, and the chemical composition of the weld bead was obtained using an FLS980-stm Edinburgh fluorescence spectrometer. Furthermore, the constitutive coupling relation between the temperature and material flow stress was established based on the Gibbs function, and the welding residual stress was obtained by setting trace points in a finite element analysis (FEA) model based on experimental data of the weld bead cross section under different welding conditions. The results show that weld solidification cracks will form when the residual stresses exceed the material flow stresses in the weld bead, and the residual stresses can be decreased through a reasonable increase of the welding speed. The results indicate that the proposed criterion has high accuracy and can be used to predict the formation of weld solidification cracks in the laser penetration welding process.

Residual Stresses and Reheat Cracking of Ti2AlNb Electron Beam Welded Joints

Abstract:The welding residual stresses were investigated with both experimental and numerical simulation methods, and the mechanism of the reheat cracking in Ti2AlNb EBW joint was also discussed with inspections on the characteristics of the cracks and the microstructures evolution during the heat treatments. The results showed that the EBW weld center suffered tensile stresses in three directions. The longitudinal tensile stress was the dominating tensile stress, which is more than 1100MPa, the tensile stresses in tansverse and thick directions had small values, except the plate is thick plate. Com-pared with the straight welds, the circular welds had lower hoop tensile stress, while higher radial tensile stress, especially in the small diameter circular weld. The formation of the reheat cracks was responsible to the precipitation layer at the grain boundary and the higher tensile residual stresses. The cracks were created and propagated along the interface between the precipitation layer and the matrix. The precipitation appeared when heating up to about 700°C with the heating rate below a critical value.

Abstract:The laser welding technology of ultra-thick plates has been widely applied in many crucial engineering structures, where its safety and stability still suffer from the residual stress brought by the welding temperature. In this work, experimental and numerical studies are carried out to reveal the evolution and distribution of the residual stress. A 5A06 aluminum alloy plate with 30 mm thickness is used to conduct the laser welding experiment, and the short-wavelength X-ray diffractometer (SWXRD) is employed to measure the residual stress. Furthermore, a multi-pass laser welding numerical model is developed to predict the residual stress during the welding process. The simulation results of the weld pool geometry and residual stress agree well with the experimental data, which gives a good validation of the numerical model. Based on the proposed numerical model, the influence of the welding parameters, including inter-pass cooling time and welding rate are also investigated. It is discovered that the reduction of the inter-pass cooling time results in weakness effect of the temperature gradient, which hinders the generation of plastic deformation and leads to a lower residual stress value. Meanwhile, the simulation results also show that the increase in welding rate promotes the generation of thermal stress, which brings a higher residual stress value appeared in the structure.

Abstract:In order to study the feasibility of electromagnetic ultrasonic method on the welding residual stress detection in Q345R plate, experiments and numerical simulations were carried out. The welding residual stress in the plate was firstly measured by electromagnetic acoustic transducer (EMAT). Then, finite element model of welding process was established to predict the residual stress in plate, who’s rationality was verified by blind hole experiment. At last, the average of numerical simulation results at five points along the plate’s thickness direction was compared with the electromagnetic ultrasonic measurement results. The results show that the residual stress measured by EMAT is consistent with those from numerical simulation in direction of the weld. However, in the vertical direction of the weld, the deviation between EMAT results and numerical simulation is relatively large near the weld fusion line. This phenomenon is also found in the junction between the heat affected zone and the base metal.

Abstract:Plates (37 mm thick) of 6005A-T6 aluminum alloy were butt joined by a single-sided and double-sided friction stir welding (FSW). The 3D residual stresses in the joints were determined using neutron diffraction. The microstructures were characterized by a transmission electron microscope (TEM) and electron backscatter diffraction (EBSD). In the single-sided FSW specimen, there were acceptable mechanical properties with a tensile strength of 74.4% of base metal (BM) and low residual stresses with peak magnitudes of approximately 37.5% yield strength of BM were achieved. The hardness is related to the grain size of the nugget zone (NZ), and in this study, precipitations were dissolved due to the high heat input. In the double-sided FSW specimen, there were good mechanical properties with a tensile strength of 80.8% of BM, but high residual stresses with peak magnitudes of approximately 70% yield strength of BM were obtained. The heat input by the second pass provided an aging environment for the first-pass weld zone where the dissolved phases were precipitated and residual stresses were relaxed.

Abstract:This work was to reveal the residual stress profile in electron beam welded Ti-6Al-4V alloy plates (50 mm thick) by using finite element and contour measurement methods. A three-dimensional finite element model of 50-mm-thick titanium component was proposed, in which a column–cone combined heat source model was used to simulate the temperature field and a thermo-elastic–plastic model to analyze residual stress in a weld joint based on ABAQUS software. Considering the uncertainty of welding simulation, the computation was calibrated by experimental data of contour measurement method. Both test and simulated results show that residual stresses on the surface and inside the weld zone are significantly different and present a narrow and large gradient feature in the weld joint. The peak tensile stress exceeds the yield strength of base materials inside weld, which are distinctly different from residual stress of the thin Ti-6Al-4V alloy plates presented in references before.

Abstract:; Electron beam welding is applied to manufacturing many superalloy components of aeroengine, but the researches of weld residual stress were very few for those components. In this paper, weld residual stress of GH536 superalloy components with EBW were measured by Mathar method. Test results showed that residual stress is low in the weld and its distribution accords with the traditional rules. This research can accumulate experiences and properties data for manufacturing aeroengine components with EBW.

Abstract:<span class="a-plus-plus abstract-section id-a-sec1"><p class="a-plus-plus">Ti–6Al–4V alloy plates with a thickness of 4 mm were joined by electron beam welding (EBW) and laser beam welding (LBW). The comparison of LBW and EBW was performed according to grain morphology, microstructure, aluminum distribution, and microhardness of the joints. Results indicate that compared with LBW joint, more equiaxed grains are observed around the central zone of the EBW joint. The microstructure in fusion zone (FZ) of EBW joint presents more uneven with obviously coarser acicular martensite α′. Moreover, the aluminum element content of EBW joint is substantially lower, which demonstrates a more significant burning loss behavior in EBW process. The lower aluminum content in the upper center areas of the joints is attributed to the more significant element burning loss caused by higher temperature, whereas more uniform aluminum distribution in the upper part of the joints is ascribed to stronger convection form within the upper part of the joint. In addition, the characteristics of convection and thermal field within the molten pool are recognized as vital factors influencing the aluminum distribution. The lower microhardness profile in FZ of the EBW joint is principally attributed to coarser acicular martensite α′ and lower aluminum element in EBW joint.</p></span><span class="a-plus-plus abstract-section id-a-sec2 outputmedium-online"><h3 class="a-plus-plus">Graphic </h3></span>

Study on the Effect of Preheating Temperature on Residual Stress in Laser Arc Composite Welding of Dissimilar Aluminum Alloys

Abstract:This study, based on the Simufact Welding analysis software, established a three-dimensional finite element computational model according to actual welding conditions. Using a combined volumetric heat source, we analyzed the magnitude and distribution of residual stress after laser arc composite welding of dissimilar aluminum alloys, and validated the results with experimental data. The influence of different preheating temperatures on the variation rule of residual stress in each part of the weldment was explored. The results showed that the calibration results of the combined volumetric heat source model were ideal, and that the simulation results of transverse and longitudinal residual stress were in good agreement with the actual results. The average residual stress in the heat-affected zone (HAZ) of the 5083-H112 aluminum alloy was about 190 MPa, which is close to the yield strength of the base metal at room temperature (193 MPa); the average residual stress at the weld seam was about 230 MPa; and the average residual stress in the HAZ of the 6063-T6 aluminum alloy was about 80 MPa. In addition, preheating before welding has a positive effect on reducing residual stress after welding. The optimal preheating temperature for the 5083-H112 aluminum alloy is about 170°C, and for 6063-T6 aluminum alloy it is about 220°C.

Abstract:Electron beam welding (EBW) is widely used to connect thin-walled high-temperature alloy structures in aeroengines. However, the residual stress and deformation caused by the high-temperature gradients generated during welding would affect the rigidity, dimensional stability, and fatigue resistance of the welded structures. The study reported here used a model combining ellipsoidal and Gaussian rotating body heat sources to undertake a numerical simulation of the temperature and residual stress generated during the EBW process. The model was systematically refined by observing and measuring the molten pool morphology. The error rates for key dimensions determining the molten pool shape were less than 6%. With a microscope-based examination, the energy distribution characteristics were detected by the microstructure analysis of grain type and size in different regions to verify the viability of the heat source model. The residual stress of a butt welding was simulated by the proposed heat source model based on the full consideration of a full-loop thin-walled combustor casing structure and material properties. It was found that the average errors for longitudinal and transverse residual stresses of welded joints and their adjacent areas were 10% and 12%, respectively, by comparing with the experimental results. Simultaneously, the low cycle fatigue life of the welded combustor casing would be decreased by 32% considering the influence of welding residual stress. These conclusions can be used as a basis for studying the integrity of thin-walled welded structures in aeroengines.

Abstract:Hybrid plasma-arc welding with a consumable electrode (PAW-MIG) of sheet aluminum alloy blanks exposed to a fast-moving heat source is involved in the formation of residual stresses and strains that can lead to changes in size and shape, buckling distortion, fatigue strength reduction, and deterioration of other operational properties of the welded product. This necessitates to introduce additional arrangements for reducing welding strains, stresses, and displacements, such as rigid outfits. Finite-element analysis of residual stress-strain state parameters of PAW-MIG welded 1561 aluminum alloy butt joints 5 mm thick with two different process modes: in the free state and in the outfit followed by its removal after cooling, was performed. The PAW-MIG welding after the second alternative compared to the first one was established to reduce the total displacements by 15 times and equivalent stresses by more than 30%, it also provides a decrease in displacements on the weld axis: longitudinal by 1.5 times and buckling distortion by 16.7 times.

Abstract:The three-dimensional numerical simulation on welding stress in pulsed TIG welded joint of aluminum alloy thin plate was performed by means of thermal-elastic-plastic FEM technology. The welding residual stress was measured by Mathar method. The results show that the welding stress generates and develops rapidly during welding process. The welding stress achieves the value of stable state before long heating end. The large instantaneous longitudinal and transversal compress stresses exist in the front and by both sides of heat source. The longitudinal residual stress in the welding center is less than the yield strength of base metal, and the maximum longitudinal residual stress at 10 mm away from weld center is up to the yield strength of base metal, and the width of tensile stress zone is quite wide, and the compressive residual stress away from weld is quite large. Therefore, the buckling occurs easily in thin aluminum alloy plate during and after welding. The numerical simulation results of the longitudinal residual welding stress in the cross section of thin aluminum alloy plate is compatible with the measuring result.

Abstract:Penetration depth fluctuations and spiking defects, which appear almost simultaneously during partial penetration electron beam welding (EBW) of aluminum alloy, lead to weakened joint strength. In this study, a novel dynamic heat source model, which can be used to understand the coupling behavior between the electron beam and keyhole wall, is proposed to simulate the EBW process. While studying molten pool patterns, the formation mechanism of weld defects is also discussed in detail. In addition, a corresponding experimental test is carried out as verification. The weld bead profile and dimensions predicted by simulations agree well with the experimental data. The periodic oscillation of the molten pool is the root cause of the penetration depth fluctuations. The simulation results show that spiking defect formation has four crucial steps: keyhole collapse, liquid metal backfilling, cutting by the molten pool boundary and liquid metal backfilling. The findings from this work provide a fundamental understanding of the formation mechanism of the penetration depth fluctuations and spiking defects during EBW of aluminum alloy to improve the weld bead quality.

Measurements and computations of welding residual stresses in thick electron beam welded components

Abstract:The inner and surface longitudinal residual stresses in a thick component welded by electron beam welding (EBW) were measured using the contour method and the X ray method. A finite element model was then used to simulate the welding residual stress distribution in the thick steel plate. The results indicate that the residual stresses in a thick component welded by EBW are concentrated in a very narrow region with a large gradient. The longitudinal stress and the thickness direction stress are quite high which can exceed the yield stress of the base metal. The study also finds three-dimensional tensile stresses inside the plate.
Development of microstructure and residual stress in electron beam welds in low alloy pressure vessel steels

Abstract:<p>Reduced-pressure electron beam plate butt welds were manufactured in two low-alloy pressure-vessel steels, SA508 Gr 3 Cl 1 and Gr 2, at two thicknesses in both steels, 30 mm and 130 mm. Transient temperatures during welding were recorded using thermocouple arrays. Residual stresses in the as-welded condition and after post-weld heat treatment were measured using diverse methods: neutron diffraction and the contour method at 30 mm thickness; and deep hole drilling and the contour method at 130 mm. Incremental centre hole drilling measurements were performed at 130 mm thickness to better understand near-surface stresses. Weld and heat-affected zone microstructures and microconstituents were evaluated using a combination of hardness mapping, optical microscopy, and electron microscopy. The as-welded residual stresses exhibit the characteristic M-shaped distribution for hardenable steels, reaching 500-600 MPa in tension in both steels at both thicknesses. However, the modest changes to the chemical composition and the change in plate thickness both significantly influence microstructure, mechanical properties and residual stress distributions. These sensitivities underline the need for physically faithful models. This extensive characterisation study enables the development and validation of models that predict the development of microstructure, residual stress and distortion in EB welds in low alloy pressure vessel steels.</p>

Abstract:Numerical simulation was utilized to investigate the residual stresses in the multipass gas metal arc-welded joints of high-strength Al-Zn-Mg alloy plates. In order to elevate the reliability of numerical simulation, the heat source model, parameters characterizing the thermal and mechanical properties, boundary conditions, material constitutive model and finite element meshing were discussed in detail. As a novelty of this paper, the modified Arrhenius constitutive equation of the base material and the filled material was obtained according to the results of high-temperature tensile tests. Distributions of stress on the upper and bottom surface of the joint were obtained based on numerical simulation. Special attention was paid to the evolutions of local residual stress on the bottom surface of the joint, and it’s found that residual stresses on the bottom surface of the joint were almost unchanged after the weld seam approached a certain thickness. Blind-hole method and x-ray method were adopted to detect the residual stresses on the surfaces to verify the accuracy of the results obtained by numerical simulation.

Abstract:The residual stresses and deformation, in terms of the thermoelastoplastic theory, were simulated with the finite element method using ANSYS 13.0 software for a 5A06 aluminum alloy plate after welding. The butt joint thickness of the plate was 6 mm. A 3D thermomechanical model of the plate was constructed. The dimensions and distribution of residual stresses in the welded structure should be analyzed after simulation. Appropriate welding technologies were chosen to control welding residual stresses and deformation. The efficient production of an aluminum alloy for the welded structures will be provided.
