Abstract:Thermal barrier coatings (TBCs) can markedly enhance the service temperature of high-temperature alloys, thereby enhancing the engine thrust-to-weight ratio. However, thermal barrier coatings must be capable of withstanding a multitude of harsh environments, including high temperatures, high pressures, and high-speed particle impacts, which can potentially lead to damage and failure. Consequently, nondestructive testing of thermal barrier coatings is of particular importance for the assessment of structural health. The heterogeneous composition of thermal barrier coating materials, comprising both conductive and non-conductive materials, presents a challenge for achieving comprehensive detection through a single detection method. As eddy current detection is applicable to conductive materials and capacitive detection is applicable to non-conductive materials, this paper proposes a novel eddy current/capacitance detection dual-mode sensor, which combines the advantages of the two detection modes. This study examines the structural configuration and excitation characteristics of the eddy current and capacitance dual-mode sensor. Furthermore, the interaction between the capacitive electrode and the eddy current coil is examined, and the viability of the dual-mode sensor is demonstrated through experimentation. The experimental results demonstrate that the dual-mode sensor exhibits a sensitivity of 2.67 mΩ/mm for bond coating thickness detection in eddy current mode with an excitation frequency of 5 MHz, and a maximum sensitivity of 80.31 pF/mm for top coating thickness detection in capacitive mode.

Abstract:For the traditional electrical resistance tomography systems, the contact between the electrodes and the liquid may result in electrode corrosion, which limits the application of electrical resistance tomography in the industry. In this paper, a new electrical resistance tomography system based on a capacitively-coupled contactless conductivity technique is developed. The conductivity distribution of the liquid between electrodes can be measured without direct contact with the liquid. The sensor is designed and the finite element method model is developed. Based on this model, the sensitivity fields are calculated and the structure of sensor is optimized. The data acquisition system is designed based on the phase-sensitive demodulation method. Experimental results show that the conductivity distribution images can be reconstructed, and the real-time performance of the system is evaluated.

Abstract:Thickness of thermal barrier coating (TBC) plays an important role in the insulation property of coating. Eddy current (EC) testing could be used to measure the thickness of ceramic coating (TC) for TBCs. However, previous EC testing has made it difficult to decouple the relationship between TC, bond coating (BC), and substrate. In this study, an accurate and simple method of TC thickness measurement is proposed based on the mutual inductance and the transformer model, which is immune to the BC and the substrate. First, an EC system is analyzed using the transformer model. Second, mutual inductance is formulated with the Neumann formula and the Taylor series, and the coupling coefficient is established according to the approximate and simplified mutual inductance expression. Third, the coupling relationship is revealed, and the combination of the change in inductance and the phase signature serves as the new feature to characterize the thickness of TC immune to the variation in BC and substrate. Finally, an EC detection system is designed, and experiments are carried out to evaluate the thickness of TC. The results show that the relative errors are less than 5% and the method has a good inhibition effect on the change in temperature.

High precision thickness evaluation of thermal barrier coating with high frequency eddy current testing method

Abstract:Consisting of a top ceramic coating (TC) and a bond coating (BC) layer, thermal barrier coating (TBC) is a key component of the heavy duty gas turbine blade to protect the substrate material from high working temperature. Thinning of the top coating and the thermally grown oxide (TGO) layer formed between TC and BC cause TBC thickness reduction, and may significantly affect the in-service performance of TBC. High frequency eddy current testing (HF ECT) is considered as an efficient technique for nondestructive evaluation (NDE) of the TBC thickness, but its measurement accuracy is not satisfied up to now. Aiming to realize a high precision TBC thickness evaluation with HF ECT signals, a numerical method for simulating HF ECT of TBC was developed and implemented with consideration of the dielectric properties of TC and TGO material. Through numerical simulations with the developed code, an ECT probe of optimized configuration and robust against lift-off variation was designed and fabricated for the TBC thickness evaluation. A HF ECT measurement system is then setup to investigate the validity of the prototype ECT probe and sizing method experimentally. It was found that the thickness of the TC layer can be evaluated within 10 μm accuracy for the plate TBC specimens, which reveals the HF ECT method and new ECT probe are efficient for NDE of the TBC thickness.

Abstract:The coplanar capacitive sensing method is considered a relatively novel electromagnetic technique in NDT. The size of the electrodes and the separation distance between them significantly affect the penetration depth, electric field strength, and sensitivity of the measurement. To achieve different penetration depths and electric field strengths, separate sensors with various sizes <span class="mjpage"><svg xmlns:xlink="http://www.w3.org/1999/xlink" width="1.162ex" height="2.843ex" style="vertical-align: -0.838ex;" viewBox="0 -863.1 500.5 1223.9" role="img" focusable="false" xmlns="http://www.w3.org/2000/svg"><g stroke="currentColor" fill="currentColor" stroke-width="0" transform="matrix(1 0 0 -1 0 0)"> <use xlink:href="#MJMAIN-2F" x="0" y="0"></use></g></svg></span> separations can be employed which is time-consuming. In order to reduce the costs and time, a multi-electrode sensor is designed and introduced in this paper. This type of sensor uses coplanar electrodes to generate the multiple fringing electric field to inspect the specimen. In this sensor, it is possible to have multiple driving and sensing electrodes at the same time, which provides a variety of different sizes and separation distances leading to various depths of penetration and electric field strengths. In the framework of this paper, the principle of the multi-electrode coplanar capacitive probe was explained. A 3D Finite Element Modelling (FEM) was employed to simulate and illustrate the electric field distribution from a multi-electrode coplanar capacitive sensor with different arrangements of driving and sensing electrodes, and how this field may be altered by changing the arrangement. The multi-electrode probe was manufactured and several sets of experiments were conducted under various conditions. The Measurement Sensitivity Distribution (MSD) was applied to characterise and interpret the variable output from the physical scan of the specimen. Abstract:Intelligent aeroengine requires high temperature sensors, especially MEMS thin film sensors directly fabricated on the surface of turbine blade. For this purpose, an electrical insulation layer is needed on blade substrate metals. However, the electrical insulation of ceramic materials will degrade at high temperatures, thereby affecting the characteristics of the sensor. In this paper, ceramic material of YSZ thermal barrier coating (TBC) formulation was modified by adding a certain amount of Al2O3 to improve its insulation at high temperatures. Micro processing was carried out on the surface of the TBC, including the fabrication of platinum-point thermocouples and thermal resistor on TBC surface, and high temperature electrical insulation properties of the modified TBC were studied. Results show that electrical insulation can be improved several orders of magnitude with adding Al2O3 which meets the requirement to build reliable thin film sensors on the top of TBC surface coated on turbine blade metals. Several verification experiments were carried out to ensure the working ability of TBC layer, including robustness test, thermal shock test and high temperature retention test.

Abstract:In our study, an elevated-temperature depth-sensing instrumented indentation apparatus was designed and developed to investigate thermo-mechanical response of thermal barrier coatings (TBCs). A furnace was used to heat the test region up to 1600 °C and a heat protection design was proposed to protect electronic devices from high temperature environment. Load was applied by a precise loading motor and a piezoelectric actuator in high (0–440 N) and low (0–40 N) load ranges, respectively. A loading shielding scheme was designed to protect the low load sensor during the high loading process. In order to obtain reliable test data, the as-developed apparatus was calibrated at room and elevated temperatures. It is found that the developed apparatus was suitable to obtain the intended data. After that, two typical TBCs were tested from 600 to 1500 °C, and the load-depth curves were presented to show the main functions and usability of the measuring system.

Abstract:Porosity is an integral part of thermal barrier coatings (TBC) and is required to provide thermal insulation and to accommodate operational thermal stresses. The effective use of TBC in hot-section components of aircraft engines requires nondestructive testing (NDT) methods to detect porosity variations and measure thickness changes to reduce the risk of damage to the coating due to such variations. The eddy current method has been used to measure the thickness of a plasma-sprayed TBC coating and either ultrasonic or capacitance techniques have been applied to assess porosity content based on thickness values obtained using the eddy current tests. The porosity values estimated by the NDT methods have been confirmed by destructive testing, which included metallography and vacuum volumetric measurement using nitrogen absorption.

Abstract:In this paper, development of advanced high temperature sensors designed for SiC-based Ceramic Matrix Composites (CMC) materials for use in hot sections of turbine engines is reported. The sensors were fabricated using proven high-temperature materials that have Coefficient of Thermal Expansion (CTE) that closely match those of the CMC and the Environmental Barrier Coatings (EBC). A critical insulating layer made of a highly dense and nanocrystalline material was deposited as a supporting layer for the thin film sensors to overcome the surface roughness and porosity of the EBC-CMC materials. Preliminary high temperature testing show that the RTD sensors have a negative thermal coefficient of resistance (TCR) and detectable changes in the measured resistance with temperatures up to 1,433°C (2,611°F). In addition, the sensors were found to have substantial difference in their measured resistance after exposure to >1,300°C due to a non-reversible phase change.

Abstract:Carbon fibre-reinforced polymer composites are widely used in modern aircraft structures for the high stiffness-to-weight ratio. An aircraft's exterior is commonly applied with coatings for minimisation of aerodynamic drag, resistance to chemicals, hydraulic fluid and ultraviolet exposure. The issues with the coatings are the possible high thickness variations due to the manual painting adopted. The existing thickness measurement methods are mostly suited to metals and cannot be well employed for in-field tests of composites. Here a new microwave cylindrical cavity resonator sensor is developed for the non-destructive thickness evaluation of coatings on composite substrates. The open cavity and conductive composite form a resonant system, where the presence of coating affects the surface impedance, causing changes in the resonance frequency. Applying the wall impedance perturbation and transmission line theories, an analytical model is proposed. From the measured data, a linear relationship is obtained between the resonance frequency shift and thickness change, thereby simplifying the prediction process. The insensitivity to the dielectric properties of the coating and anisotropy of the composite substrate offers convenient calibration and implementation. The new sensor can provide efficient on-site assessment of paint coatings on carbon fibre composite surfaces used in modern aircraft construction and other engineering applications.

Abstract:Coating debond, caused by thermal stress, is inevitable during the service of thermal barrier coatings (TBCs) in gas turbine engines. This study investigated detection of coating debonds in TBCs structures using a vibrothermography method. First, the mechanism of detecting coating debond with the vibrothermography was theoretically studied. Then, a finite element model of a TBC structure with an interfacial debond was established and accordingly the eigenfrequency of the local defect resonance was estimated. Second, the vibrothermography tests were conducted on a thermally-spraying coating specimen with artificial debonds. The local heat of the debond defect was generated using a low-power piezoceramic actuator with a selected excitation frequency according to the numerical estimation. Finally, thermal images were captured by an infrared camera and analyzed by thermal signal reconstruction (TSR), principle component analysis (PCA), and fast Fourier transform (FFT). The results indicate that the first principle component of PCA provides the highest temperature contrast and signal-to-noise ratio (SNR). The debond with a diameter of 2 mm and coating thickness of 0.5 mm can be detected with excellent image quality. Also, the debonding area and relative error were quantitatively estimated. The experimental results demonstrate that vibrothermography can provide a fast, reliable, and effective evaluation on detection of debonds in TBCs structures.

Abstract:“Insulator-conductor” composite structures have been extensively used in a vast number of fields in recent years. However, due to different factors including but not limited to environmental and adverse working conditions, the interface between the insulator and conductor is prone to flaws. Therefore, non-destructive testing (NDT) techniques are needed to inspect the functionality and integrity of such composite structures. A dual-mode sensor that combines principles of eddy current and capacitive sensing is proposed to detect the interfacial flaws in “insulator-conductor” composite structures. The proposed sensor uses phase switching excitation to switch between inductive and capacitive detection modes, and the feasibility of the method was analyzed by equivalent circuit analysis and Finite Element (FE) simulations. The dual-mode sensor was fabricated on a single Printed Circuit Board (PCB) and used for experimental investigation on specimens of “Perspex-aluminum” composite structures. The experimental results verified the results of equivalent circuit analysis and FE simulation, and showed that the proposed sensor is able to detect corrosion under insulation, surface cracking on the conductor and interface debonding. Results also show that the detected information of the two modes complement each other, proving that the detection method has the ability to evaluate flaws in complex situations at the interface.

Abstract:The integration of a composite of porous medium with phase change material (PCM) offers significant advantages in thermal management systems, enhancing heat transfer efficiency and addressing various thermal regulation challenges. This approach utilizes the PCM's latent heat absorption and the enhanced thermal conductivity provided by the porous medium, resulting in optimized system performance. Its applicability spans across electronics cooling and building insulation systems. However, predicting the thermal behavior of this composite material is challenging, necessitating computational tools to anticipate its response under different conditions and evaluate its influence on cooling strategies. The objective of this study is to create a computational tool specifically tailored to evaluate constitutive parameters of this composite material, thereby providing a comprehensive description of its thermal behavior. To achieve this goal, the multiscale homogenization principle is employed to assess the composite's effective thermophysical material properties using the representative volume element approach. The repeating unit cell of the aluminum lattice is incorporated into the PCM to define a representative volume element. The finite element method (FEM) is utilized to solve the three-dimensional homogenization problem, yielding an orthotropic effective thermal conductivity due to the inherent symmetry of the repeating material cell. Moreover, the study leverages the apparent heat capacity method to effectively manage the phase transitions within the PCM domain, utilizing smooth and temperature-dependent functions to accurately describe the thermophysical properties of the PCM. Integrating the composite into battery pack thermal management, this study thoroughly examines thermal dynamics by comparing outcomes with and without PCM integration. The transient thermal problem is accurately tackled using the FEM, employing the evaluated effective constitutive parameters of the homogenized composite to minimize computational effort. The results indicate a notable decline in the highest temperatures of the battery pack, leading to a reduction of about 14 °C at the specific moment when the phase change material fully transitions into its liquid form. The obtained results emphasize the effectiveness and practical feasibility of the proposed thermal management strategy. The modeling approach presented provides a robust tool with significant efficiency in reducing computational time for analyzing the thermal behavior of large models, as the utilization of the homogenization technique notably decreases the computational time.

Abstract:Accurately characterizing the internal porosity rate of thermal barrier coatings (TBCs) was essential for prolonging their service life. This work concentrated on atmospheric plasma spray (APS)-prepared TBCs and proposed the utilization of terahertz non-destructive detection technology to evaluate their internal porosity rate. The internal porosity rates were ascertained through a metallographic analysis and scanning electron microscopy (SEM), followed by the reconstruction of the TBC model using a four-parameter method. Terahertz time-domain simulation data corresponding to various porosity rates were generated employing the time-domain finite difference method. In simulating actual test signals, white noise with a signal-to-noise ratio of 10 dB was introduced, and various wavelet transforms were utilized for denoising purposes. The effectiveness of different signal processing techniques in mitigating noise was compared to extract key features associated with porosity. To address dimensionality challenges and further enhance model performance, kernel principal component analysis (kPCA) was employed for data processing. To tackle issues related to limited sample sizes, this work proposed to use the Siamese neural network (SNN) and generative adversarial network (GAN) algorithms to solve this challenge in order to improve the generalization ability and detection accuracy of the model. The efficacy of the constructed model was assessed using multiple evaluation metrics; the results indicate that the novel hybrid WT-kPCA-GAN model achieves a prediction accuracy exceeding 0.9 while demonstrating lower error rates and superior predictive performance overall. Ultimately, this work presented an innovative, convenient, non-destructive online approach that was safe and highly precise for measuring the porosity rate of TBCs, particularly in scenarios involving small sample sizes facilitating assessments regarding their service life.

Abstract:The thickness of the thermal barrier coating (TBC) has an important impact on the thermal insulation performance and in-service life. The TBC consists of multiple coatings layers in which the metallic bond coat has similar characteristics to the alloy substrate, and therefore, most thickness measurement techniques are difficult to measure the thickness of the metallic bond coat. For this reason, this paper proposes a vision-based nondestructive measurement method that can exclude the influence of the material and internal structure of the coating when measuring the coating thickness. The method in this paper uses a line laser sensor to acquire a point cloud of the blade before and after spraying. Then, the point cloud is processed using several algorithms such as point cloud preprocessing, surface reconstruction, point cloud registration, and point cloud distance calculation to estimate the coating thickness. We employed this method to measure the thickness of the metallic bond coat, which ranged from 50 to 250 μm. The results indicate that the relative error of thickness measurement is below 5% within a measurement area of 0.01 mm 2 . Compared to current nondestructive testing (NDT) techniques, the proposed method has many advantages such as having no special requirements for coating materials, insensitivity to the internal structure of the coating, ease to use, high measurement resolution, and fast measurement speed. In addition, the proposed method can enhance existing spray processes because the point cloud obtained in the method can be used to calibrate and plan the spray path.

Abstract:As a thermal insulation material,thermal barrier coating (TBC) can reduce surface temperature of high temperature engine components,therefore improve the overall performance of turbine engine.In the course of TBC service,the failure of its ceramic layer will result in the direct exposure of metal substrate of high temperature components into high temperature environment,which will seriously affect the engine safety.And thus,the study of its mechanical properties in high temperature environment has attracted much attention of material and mechanics researchers.In this paper,according to the requirement of high temperature detection for thermal barrier coating,a manufacture technology of high-temperature speckle with high contrast for coating-substrate heterogeneous surface is proposed.A 3D digital image correlation (3D-DIC) method of single camera was developed;an across-interface shape function was established,which realizes the simultaneous measurement of 3D morphology,displacement and strain of coating and substrate.Based on coating structure high temperature tensile experimental results,a method for judging failure of coatingsubstrate was established,based on the difference of coating-substrate strain variance,the fracture ultimate strain of thermal barrier coatings was also obtained in a range from room temperature (27℃) to 1000℃.Experimental results show that as a reliable measurement method,3D digital image correlation method of single camera can be applied to study the mechanical failure behavior of TBC structures at high temperature.

Abstract:This paper presents an experimental study on simultaneously measuring the elastic modulus and residual stress of a thermal barrier coating (TBC) after different isothermal heat treatments. The elastic modulus and residual stress of TBCs were theoretically analyzed based on composite beam bending theory. Thereafter, an experimental setup was established combining the 3D digital image correlation method with the bending test to obtain the curvature changes in the TBC sample. Finally, the elastic modulus and residual stress of the ceramic layer with different isothermal heat treatments were obtained. The results show that the elastic modulus of the ceramic layer measured under compression is greater than that under tension, and the elastic modulus of the ceramic layer increases first and then tends to be stable as the heat treatment time increases. In addition, the residual stress of the TBCs ceramic layer quickly changes from compressive stress to tensile stress with heat treatment, and the tensile stress increases with the increase in thermal exposure time. Furthermore, the reasons for the change tendency were analyzed according to the variation in porosity and microstructures by processing the scanning electron microscope (SEM) figures. The results demonstrate that simultaneously determining the elastic modulus and residual stress of TBC based on combining the 3D digital image correlation method with the bending test is effective and reliable.

Abstract:Thermal barrier coatings (TBCs) have been investigated both experimentally and through simulation for mixing controlled combustion (MCC) concepts as a method for reducing heat transfer losses and increasing cycle efficiency, but it is still a very active research area. Early studies were inconclusive, with different groups discovering obstacles to realizing the theoretical potential. Nuanced papers have shown that coating material properties, thickness, microstructure, and surface morphology/roughness all can impact the efficacy of the thermal barrier coating and must be accounted for. Adding to the complexities, a strong spatial and temporal heat flux inhomogeneity exists for mixing controlled combustion (diesel) imposed onto the surfaces from the impinging flame jets. In support of the United States Department of Energy SuperTruck II program goal to achieve 55% brake thermal efficiency on a heavy-duty diesel engines, this study sought to develop a deeper insight into the inhomogeneous heat flux from mixing controlled combustion on thermal barrier coatings and to infer concrete guidance for designing coatings. To that end, a co-simulation approach was developed that couples high-fidelity computational fluid dynamics (CFD) modeling of in-cylinder processes and combustion, and finite element analysis (FEA) modeling of the thermal barrier-coated and metal engine components to resolve spatial and temporal thermal boundary conditions. The models interface at the surface of the combustion chamber; FEA modeling predicts the spatially resolved surface temperature profile, while CFD develops insights into the effect of the thermal barrier coating on the combustion process and the boundary conditions on the gas side. The paper demonstrates the capability of the framework to estimate cycle impacts of the temperature swing at the surface, as well as identify critical locations on the piston/thermal barrier coating that exhibit the highest charge temperature and highest heat fluxes. In addition, the FEA results include predictions of thermal stresses, thus enabling insight into factors affecting coating durability. An example of the capability of the framework is provided to illustrate its use for investigating novel coatings and provide deeper insights to guide future coating design.

Abstract:Interfacial defects can cause the premature failure of thermal barrier coatings (TBCs). An Eddy current thermography (ECT) method under the transmission mode in the heating phase is developed in this study to detect the artificial debonding defects in TBCs samples. When ECT is used, the temperature distribution of specimen surface is uneven on account of geometric heating effect, skin effect, edge effect and abnormal emissivity. Among them, the influence of the surface emissivity is the smallest, because the background noise is subtracted before the thermal images are processed. The uneven temperature distribution shields the weak thermal response characteristics of the defects and interferes with the identification of the defects. Adaptive carrier algorithms are established as post-processing algorithms to resolve this problem. The feasibility and validity of the developed methods are verified by simulation and validation tests using TBCs samples with a 2 mm artificial debonding defect and a 0.5 mm blind-hole defect.

Abstract:Manual painting is commonly conducted on an aircraft's exterior, and the coating thickness should be within the allowable range. For quality control, the thickness requires accurate assessment. However, the current non-destructive testing techniques for metallic substrates cannot be well suited to the widely used carbon fibre-reinforced polymer composites, which are less conductive. Here we present a new microwave cavity resonator sensor, in which an octagonal cross section (an intermediate shape between a cylinder and a sphere) is adopted to easily eliminate mode degeneracy. A design strategy incorporating electromagnetic simulation is presented, and an accurate model is developed for the extraction of the resonance frequency and quality factor from the asymmetrical responses. In the tests, the open cavity is placed on a composite sample, and coating thickness change causes cavity wall impedance perturbation, leading to resonance frequency shift. From the experiments, a linear relationship is seen between the coating thickness difference and resonance frequency shift, thereby facilitating the estimation process. As the resonant electromagnetic fields are similar to those of the cylindrical TE011 mode, insensitivity to the conductivity and anisotropy of the composite is also demonstrated, enabling convenient implementation. Reasonable accuracy is obtained for thicknesses up to 2 mm. In the prediction of two- and multi-layered coating cases, errors within ±5% are obtained. The sensor developed offers efficient on-site measurement of paint coatings on carbon fibre composite structures.
