Abstract:A novel aluminium matrix surface composite added Al-based amorphous, whose layer depth was 5 mm, was fabricated by friction stir processing (FSP), at an air cooling. The surface composite region shows the obvious sandwich structure. It is considered to be a combination between the base metal and the amorphous strip via the FSP. The average hardness of the surface composite is about HV97, higher than the base metal is about HV80. The maximum tensile strength of the processed aluminium plate with the surface composite is 410 MPa. XRD results indicate that the constituent phases of the surface composite mainly include α-Al, Mg2Al3, MnAl6 and La3Al11 Moreover, no obvious amorphous diffraction peaks are observed in the XRD results. However, a large number of ultrafine grained structures can be observed in the surface composite. The average grain size of them is ~90–400 nm constitutes the surface composite. These ultrafine grained structures are composed of the α-Al and α-Al amorphous structures.

Abstract:Friction stir processing (FSP), a development based on friction stir welding, produces severe plastic deformation and material mixing in the produced zone at high temperature and therefore has been developed as a new technique for fabricating metal matrix composites. In this study, three types of composites, carbon nanotubes (CNTs) reinforced 2009Al (CNT/2009Al), shape memory alloy particles (NiTi) reinforced 6061Al (NiTi/6061Al), and in situ Al3Ti particles reinforced pure Al (Al3Ti/Al) composites were fabricated by means of FSP. It was indicated that FSP induced the uniform distribution of CNTs and NiTi particles in the aluminum matrix and promoted the reaction between Ti and Al. The CNT/2009Al and Al3Ti/Al composites exhibited a good combination of strength and ductility. Furthermore, NiTi/6061Al composite had good damping properties and mechanical properties due to the shape memory characteristic of NiTi particles. The mechanisms responsible for the dispersion and damage of CNT and NiTi particles and the accelerated reaction between Ti and Al were analyzed and discussed.

Abstract:Surface metal matrix composites offer an excellent solution for applications where surface properties play a crucial role in components' performance and durability, such as greater corrosion resistance, better wear resistance, and high formability. Solid-state processing techniques, such as friction surfacing and friction stir welding/processing, offer several advantages over conventional liquid-phase processing methods. This research investigated the feasibility of producing surface composites of aluminium-based dissimilar alloys reinforced with functional microparticles through experimental validation, determined the process parameters that resulted in a more homogeneous distribution of the particles in the surface composites, and enhanced the understanding of Upward Friction Stir Processing (UFSP) technology. The production of aluminium-based dissimilar alloys (AA 7075-T651 and AA 6082-T651) surface composites reinforced with SiC particles was studied, and it was concluded that the macrography and micrography analyses, scanning electron microscopy (SEM) analysis, microhardness measurements, and eddy currents technique reveal an extensive and homogeneous incorporation of SiC particles. In the stirred zone, a decrease of approximately 20 HV 0.5 in hardness was observed compared to the base material. This reduction is attributed to the weakening effect caused by low-temperature annealing during UFSP, which reduces the strengthening effect of the T651 heat treatment. Additionally, the presence of particles did not affect the surface composite hardness in the stirred zone. Furthermore, despite the presence of significant internal defects, SEM analyses revealed evidence of the lower alloy merging with the upper zone, indicating that the lower plate had a role beyond being merely sacrificial. Therefore, the production of bimetallic composites through UFSP may offer advantages over composites produced from a monometallic matrix. The results of the eddy currents testing and microhardness measurements support this finding and are consistent with the SEM/EDS analyses.

Abstract:In the realm of advanced materials engineering, the development of hybrid nanocomposites has garnered significant attention due to their superior mechanical properties and potential applications. The primary aim of this research is to develop a surface hybrid nanocomposite using Al1050 aluminium alloy (5 mm thickness) as the base material through friction stir processing. B2O3 nano-powder, averaging 100 nm in size, and Cu micro-powder, averaging 5 μm in size, were incorporated into the aluminium surface in various volume ratios using the Friction Stir Processing (FSP). The processing parameters included a tool rotational speed of 1250 rpm, a feed rate of 50 mm/min, and a tilt angle of 3°. The number of passes was set at two levels: 1 and 3 passes. The influence of the volume ratio of constituents and the number of passes on the microstructure and mechanical properties of the resulting composite was thoroughly explored. The samples underwent tensile tests, microhardness tests, and metallographic examinations using both Optical Microscopy (OM) and Field Emission Scanning Electron Microscopy (FE-SEM). The composite with 25%-B2O3-75%-Cu composition exhibited the highest stress and hardness values, measuring 141 MPa and 58.14 HV, respectively. The enhanced strength of this sample is attributed to the presence of additives and the resultant grain size.

Abstract:Carbon fiber reinforced AA5052 bulk composites were successfully fabricated by multi-pass friction stir processing (FSP), aiming to improve the wear-resistance of AA5052. The microstructural, mechanical and tribological performances of the composites were documented and investigated. Microstructure observations indicated that, in the composites, carbon fibers were homogeneously dispersed in large volume, where no obvious Al4C3 layer was detected between the matrix and the carbon fibers. The orientation of carbon fibers in the composites were random owing to the severe plastic deformation brought on by FSP. Further mechanical tests showed that the hardness of the composites increased by 46.8% comparing to the base metal, and that the composite fabricated at 1000 rpm and 75 mm/min showed 18.6% higher UTS and 13.0% higher elongation in comparison with the base metal. The wear tests illustrated that wear process of the composites was more stable and the wear volume loss was reduced by more than 70%. The strengthening of mechanical properties was attributed to formation of GNDs, crack deflection and load transfer of carbon fibers. The further analysis on the worn surfaces revealed that abrasive wear occurred in the composites, while adhesive wear occurred in both the based metal and FSPed matrix. The addition of carbon fibers segments in the aluminum could suppress the nucleation and propagation of micro-cracks, which effectively prevented the material peeling during the wear process and thus improved the tribological properties. In addition, the formation of mechanical mixing layer would be another contributing factor to the improvement of wear resistance.

Abstract:This monograph presents an overview of friction stir processing (FSP) of surface metal-matrix composites (MMCs) using the AZ91 magnesium alloy. The reported results in relation to various reinforcing particles, including silicon carbide (SiC), alumina (Al 2 O 3 ), quartz (SiO 2 ), boron carbide (B 4 C), titanium carbide (TiC), carbon fiber, hydroxyapatite (HA), in-situ formed phases, and hybrid reinforcements are summarized. AZ91 composite fabricating methods based on FSP are explained, including groove filling (grooving), drilled hole filling, sandwich method, stir casting followed by FSP, and formation of in-situ particles. The effects of introducing second-phase particles and FSP process parameters (e.g., tool rotation rate, traverse speed, and the number of passes) on the microstructural modification, grain refinement, homogeneity in the distribution of particles, inhibition of grain growth, mechanical properties, strength–ductility trade-off, wear/tribological behavior, and corrosion resistance are discussed. Finally, useful suggestions for future work are proposed, including focusing on the superplasticity and superplastic forming, metal additive manufacturing processes based on friction stir engineering (such as additive friction stir deposition), direct FSP, stationary shoulder FSP, correlation of the dynamic recrystallization (DRX) grain size with the Zener–Hollomon parameter similar to hot deformation studies, process parameters (such as the particle volume fraction and external cooling), and common reinforcing phases such as zirconia (ZrO 2 ) and carbon nanotubes (CNTs).

Abstract:The development of friction stir welding (FSW) created the basic foundation for friction stir processing (FSP). This process entails refining the local microstructure and achieving the localised plastic deformation due to the stirring effect of the tool, which may involve adding additional filler material as required. The rotating tool involved in the process has a shoulder and pin responsible for heat generation for plastic deformation and localised mixing. The rotating tool is inserted and traversed on the desired surface, tailoring the material properties. The tool's exposure to the surface causes localised plastic deformation and thermal gradient, and microstructural changes occur locally. The present investigation uses Friction Stir Processing (FSP) to fabricate an aluminium metal matrix composite. Recently, the use of aluminium alloy has been replaced by composites because of their increased mechanical and physical properties (specific properties). The experiment leads to manufacturing an aluminium metal matrix composite using aluminium oxide, boron carbide and commercially pure copper dust. Later, the effect of heat treatment on the respective metal matrix composite is studied. A comparative study among three different types of FSP techniques viz. FSP, Reinforced FSP, and Heat-treated Reinforced FSP have been performed. The tool revolution speed (RPM) and tool traverse speed of 400 RPM and 10 mm/min had been implemented, respectively. The T4 Heat-Treatment cycle was used during the current investigation. This investigative study was performed to analyse the changes in grain sizes and hardness values at the stir zone (SZ), thermo-mechanically affected zone (TMAZ), heat affected zone (HAZ) and on the base materials (BM) of the samples. The reinforced FSP metal matrix composite (MMC) showed an 81.26% increase in the micro-hardness value (HV) compared to the base metal. Further on analysing the microstructures, the reinforced FSP composite showed a 65.20% reduction in grain size. Moreover, the Heat-Treated sample showed an increase in the micro-hardness value by 99.8%.

Abstract:Abstract Magnesium alloys and their composites are fast replacing aluminum alloys and other materials in the aerospace and automotive industries. Significant progress has been made in the fabrication of these composites to make them materials of choice for these industries. The choice of the fabrication process is crucial to realize the composites with properties that can compete with the materials currently in vogue. Conventional methods of fabrication of magnesium alloys and their composites are seriously limited as they lead to defects such as porosity and particle clustering. Friction stir processing (FSP) is turning out to be a promising fabrication technique to surmount these challenges. The process being a solid state technique is highly amenable to production of surface modified composites with very attractive mechanical and tribological properties. The main factor making FSP attractive is the relative ease of modification of the surface layers and the incorporation of reinforcement particles. The underlying plastic deformation in FSP ensures that the reinforcement particles are incorporated and distributed uniformly throughout the matrix. This paper attempts to review the current status of FSP as a technique of enabling the surface modification and fabrication of surface composites of magnesium alloys. The objective is to summarize the progress made towards the realization of surface-modified magnesium alloys, primarily in two systems, namely, Mg-AZ system and Mg/rare earth system. The operating conditions (and process parameters) and their subsequent effect on mechanical and tribological properties of the fabricated composites are summarized through the consideration of fabrication of three representative systems, viz., Mg-metal oxide (Mg-MO), Mg-metal carbide (Mg-MC), and Mg-carbon nano tube (Mg-CNT) systems.

Abstract:AbstractIn this work, the friction stir process (FSP) is used to develop the nano/sub-micron-sized reinforced hybrid aluminum matrix surface composites to enhance the mechanical property of the material. To develop the hybrid surface composites, AA5083 matrix was reinforced with multiwalled carbon nanotube (MWCNT) in nano and aluminosilicate (Al2SiO5) sub-microns size material. The FSP experimental trials were performed by varying the process parameters using full factorial design. A machine learning tool (MATLAB R2020a software) analyzes the obtained result and optimizes the process parameter. COMSOL — Multiphysics simulation software was used to simulate the processed model to understand the temperature distribution throughout the plate and surface morphological change mechanism during the FSP by changing the process parameter. This work shows that the tool rotation speed of 1050 rpm and transverse speed 42 (mm/min) with a constant shoulder diameter of 18 mm show the optimum microhardness value of the developed hybrid surface composite plate.

Abstract:Aluminium alloys, having high strength, ductility, and toughness, are useful structural materials. Composites of these with ceramic reinforcements improve the hardness and wear resistance, making them suitable for use in the aerospace and automobile industries. Since surface properties play a crucial role for most applications, the manufacturing of surface composites of aluminium alloys is recommended. For this purpose, Friction stir processing (FSP) is being utilized nowadays. It refines the microstructure with a homogeneous dispersion of reinforcements into the matrix and improves physical properties like surface hardness, wear resistance, strength, etc., while retaining the properties of remaining volume. The study aims to investigate and compare the temperature and vibration sensor data while manufacturing Al6061 alloy-based surface hybrid composites by using two different FSP tools. The FSP method is used for the fabrication of Al6061 alloy based composites with the copper and graphite powders mixture (1:1), reinforced into the matrix surface by using two H13 tools with two different pin profiles - threaded cylindrical and plain cylindrical. Holes of different diameters and depths are drilled on the Al6061 matrix for reinforcement addition. This FSP process is investigated using a thermal gun and a Cross-Domain Development kit for temperature and vibration measurement. It is verified that both the temperature and vibration values are lower in the composites fabricated by FSP tool with threaded pin profile than that by FSP tool with plain pin profile. The processed samples are later investigated for the microstructure by Field Emission Scanning Electron Microscope and Energy-Dispersive X-Ray Spectroscopy tests. The reinforcements are dispersed more uniformly by the FSP tool with threaded cylindrical profile. This research can be used to further monitor and control properties like temperature, vibration, force, current, etc., to obtain a uniform reinforcement dispersion with improved mechanical properties during the surface composite preparation by FSP.
Microstructural evaluation and corrosion properties of aluminium matrix surface composite adding Al-based amorphous fabricated by friction stir processing

The surface composite added the amorphous strip had the lower icorr, corrosion current density, and the higher passivation current than the surface composite not added amorphous strip. And there is obvious passivation zone for the surface composite. However, a large number of ultrafine grained which was composed of the α-Al and α-Al amorphous structures can be observed in the surface composite. And the grain size range of them is 90–400nm. It is conceivable that the existence of these ultrafine grained structures and change of crystal plane would contribute greatly to improve the mechanical properties and corrosion resistance of the aluminium matrix surface composite.

Abstract:Friction stir processing (FSP) has been developed to produce upper surface modification of metallic materials in recent studies. The feasibility to make bulk dispersal SiCp reinforced Al metal matrix composites (MMCs) were studied successfully in this paper. The distribution of well-dispersed SiCp got a range of 5mm×2mm on the cross-section of joints. Excellent bonding between SiCp and base metal can be obtained by this process. The percentage of SiCp over 1.5% was found in the bulk reinforced region not only confined to 100μm magnitude under the upper surface. The microhardness of MMCs can reach steady 10% higher than the one of the base metal (about HV88) at the depth of 1.0mm under surface.

Abstract:In this research, the main aim is to focus the enhancement of aluminium-based metal matrix composites for improving the attributes of light weight metals, aerospace structures and other tailor blank material properties. By this way, the friction stir processing (FSP) was the suited alternate technique to enhancing the mechanical attributes and superior microstructural amendment in the processed MMCs. Therefore, this study investigates the dispersion of ceramic-based strengthening particles of chromium oxide (Cr2O3) in the aluminium base matrix of A356 alloy. During the processing, the different tool pin sizes having the conical threaded tool pin profiles. Similarly, the tool spinning speed and tool travel speed also varied while in FSP. Before the processing, the A356 alloy was prepared by the grooved surfaces for packing the chromium oxide particles to compose the aluminium metal matrix composites. The tensile strength and hardness was employed to carry out from the friction stir processed A356 alloy with influencing of Cr2O3. The maximum occurred tensile processing parameters are 1500 rpm of spinning speed, 6 mm of tool pin sizes and 90 mm/min of tool travel speed. Similarly, the maximum obtained hardness processing parameter are 2000 rpm of spinning speed, 5 mm of tool pin sizes and 90 mm/min of tool travel speed. A scanning electron microscope was utilized to investigate the dispersed Cr2O3 in the A356 alloy for confirming the refinement grains in the nugget zones of FSPed A356 alloy. The increased grain boundary by the influence of different tool pin sizes was the major reason to produces the better mechanical properties in the processed A356/Cr2O3.

Friction Stir Processing of Copper-Coated SiC Particulate-Reinforced Aluminum Matrix Composite

Abstract:In the present work, we proposed a novel friction stir processing (FSP) to produce a locally reinforced aluminum matrix composite (AMC) by stirring copper-coated SiC particulate reinforcement into Al6061 alloy matrix. Electroless-plating process was applied to deposit the copper surface coating on the SiC particulate reinforcement for the purpose of improving the interfacial adhesion between SiC particles and Al matrix. The core-shell SiC structure provides a layer for the atomic diffusion between aluminum and copper to enhance the cohesion between reinforcing particles and matrix on one hand, the dispersion of fine copper in the Al matrix during FSP provides further dispersive strengthening and solid solution strengthening, on the other hand. Hardness distribution and tensile results across the stir zone validated the novel concept in improving the mechanical properties of AMC that was realized via FSP. Optical microscope (OM) and Transmission Electron Microscopy (TEM) investigations were conducted to investigate the microstructure. Energy dispersive spectrometer (EDS), electron probe micro-analyzer (EPMA), and X-ray diffraction (XRD) were explored to analyze the atomic inter-diffusion and the formation of intermetallic at interface. The possible strengthening mechanisms of the AMC containing Cu-coated SiC particulate reinforcement were interpreted. The concept of strengthening developed in this work may open a new way of fabricating of particulate reinforced metal matrix composites.

Abstract:Aluminum-based composites have many advantages over their conventional counterparts. A major problem in such composites is the clustering of particles in the matrix. Friction stir processing (FSP) can homogenize particle distribution in aluminum-based composites. In this study, unannealed TiO2 particles were used to prepare Al-TiO2 nanocomposite using FSP. The TiO2 particles, about 1 µm, were dispersed into an aluminum matrix by 6 passes of FSP. The TiO2 particles were fractured by multiple FSP passes, leading to a nano-size particle distribution in the matrix. Nanoscale dispersion was confirmed by scanning electron microscopy and transmission electron microscopy. The fractured TiO2 particles reacted with the aluminum matrix to form Al3Ti intermetallic and Al2O3 ceramic. The progression of the Al-TiO2 reaction from the fourth to the sixth pass of FSP was revealed by x-ray diffraction. Due to the nanoscale dispersion, the yield and ultimate tensile strength of the composite increased to 97 and 145 MPa, respectively. Ductility of the composite decreased marginally compared to the as-received aluminum. As the dispersed particles pin dislocations, the strain-hardening rate of the composite was considerably increased and the same was seen in the Kocks-Mecking plot. The TiO2 particles are mechanically activated due to their fracture during FSP, hence leading to reaction with the matrix. The particle refinement and dispersion lead to a homogeneous matrix with higher strength.

Abstract:In this article, the preparation of high‐entropy‐alloy‐reinforced aluminum matrix composites by friction stir processing is focused on. To study the effect of different rotational speeds on the organization and properties of composites, at 1200 rpm min−1, the strength and hardness of composites are greatly improved compared with the matrix material, and the grains are refined to a certain extent. In the present investigation, the production of composites based on 7075Al is involved, reinforced with particles of high‐entropy alloy (AlCoCrFeNi), using the friction stir processing (FSP) technique. The primary objective is to examine how varying the rotational speed during processing affects the uniformity of the composite microstructure, the strength of the bonding between different materials, and the mechanical properties of the composite. In these findings, it is indicated that higher processing rotational speeds lead to enhanced homogeneity of the composite material and promote strong bonding with the matrix. The Al13Co4 phase is generated at the interface before the formation of the Al5Co2 phase. The microhardness of the composites exhibits an increase in hardness of 78%, 84%, 86%, and 83% compared to the hardness of the 7075Al. Similarly, the tensile strength is enhanced by 26%, 36.7%, 49%, and 40%, respectively. The broken surface shows an even spread of particles with many small depressions, which is a clear sign of a common type of fracture that can stretch without breaking. The primary processes that enhance the strength of the FeCoNiCrAl/7075Al composite manufactured by FSP include the load‐transfer effect, dispersion strengthening, grain refinement strengthening, and thermal mismatch strengthening.

Abstract:Current research work emphasizes on the development of particulate titanium aluminide (TiAl), an intermetallic class of material, through mechanical alloying (MA) from elemental powders and usage of same as reinforcement in AA6061 aluminum matrix to enhance its mechanical and tribological performance. TiAl, being a light weight, strong and abrasion-resistant material, is found to be a suitable candidate to replace dense ceramic-based reinforcements in aluminum composite. Friction stir processing (FSP), a well-established surface severe plastic deformation tool, is used to develop the composite in this study. Several strategies on improving the stirring action and particle distribution during FSP is employed and their scientific effect is studied in detail. Microstructural evolution was studied through scanning electron microscopy (SEM) combined with electron backscattered diffraction (EBSD) analysis which revealed uniform particle distribution of reinforcement in the friction stir processed (FSPed) zone with 88.23 % reduction in grain size of composite as compared to base material. Hardness studied showed an increase in the hardness by 33 % for composite material as compared to un-reinforced FSPed material, showing the positive effect of reinforcement alone on the mechanical strength of the material. Tensile results showed an improvement in yield tensile strength from 156 MPa in base to 186.8 MPa in the composite material without significant compromise in the ductility 26.86 % for composite and 28.14 % for base. Mechanisms aiding uniform particle distribution, and the reasons for improvement in mechanical performance of the developed composite is discussed in detail with the help of microstructural studies and post-deformation fractograph.

Abstract:Friction stir processing (FSP) is considered as a prolific secondary processing method to enhance the properties of aluminium matrix composites (AMCs) by altering their microstructure. AA6061/(15 wt.%) Al 3 Zr and AA6061/(15 wt.%) Al 3 Ni AMCs were manufactured with the addition of zirconium (Zr) and nickel (Ni) powders to the molten AA6061 and followed by FSP. The change in microstructure of AMCs before and after FSP was analysed through optical and electron microscopies integrated with electron back-scattered diffraction. The cast AMCs exhibited clustered, sharp cornered particles with micropores near the particle–matrix interfaces and showed coarse-grained microstructure. Upon conducting FSP, the particle distribution was uniform along with the elimination of cast defects. The sharp cornered particles were fragmented into finely dispersed particles in the aluminium matrix. Significant grain refinement was observed on AMCs owing to the pinning effect of particles and severe deformation happened during FSP. FSP enhanced the accumulation of dislocations and resulted in modification microstructure, which favoured attaining a combination of ductility and tensile strength. The strength attained by the Al 3 Ni AMC was higher than that of Al 3 Zr AMC due to the existence of finely dispersed near round-shaped particles, which exhibited better load-bearing ability.

Abstract:Surface Review and Letters, Ahead of Print. In this study, forming limit diagrams (FLDs), fracture toughness (FT), mechanical, magnetic, and electro-physical properties of Al/Fe2O3 composites have been investigated experimentally. Accumulative-roll-bonding (ARB) process was used to manufacture composite samples. Then, Al/Fe2O3 composites have been produced at 300∘C up to eight ARB passes. Also, magnetic composites have been fabricated with 0, 5% and 10[math]wt.% of particles. The interlayer bonding quality was improved at higher passes. By studying the SEM rapture morphology, it was shown that the rapture mode changed to shear ductile for samples with more passes. For composite samples fabricated at higher passes and in comparison with the annealed sample, elongated dimples were turned to shallow dimples. FLDs area as the main forming criterion dropped severely after pass one and then began to improve at higher passes. Fracture test results showed that after the 8th pass, the value of FT improved gradually to the maximum value of 34.3[math]MPam[math].
