Abstract:Particle technology is used routinely for gas-phase (aerosol) manufacturing of carbon black, fumed SiO2, pigmentary TiO2, filamentary Ni, and ZnO for rubber vulcanization as well as for advanced materials (e.g., photocatalysts, nanofluids, and biomaterials) with a number of functionalities and high-performance applications. Aerosol processes offer distinct advantages in large-scale synthesis (tons/h) of such nanostructured commodities and facilitate particle handling and the formation of materials of high purity (e.g., optical fibers) with unique morphology. Furthermore, they allow more rigorous process design than in liquid-phase production of particles. Such nanostructures consist of clusters of primary particles (PPs) that are formed by chemical reactions, condensation/evaporation, or surface growth and grow further by sintering and coagulation. Depending on process conditions and particle residence time, coagulation and sintering (or partial coalescence) result in either aggregates (PPs held together by strong chemical bonds) which are attractive in catalysis, lightguide preforms, and electronics and/or agglomerates (PPs held together by rather weak, physical forces) that are attractive in nanocomposites, pigments, and liquid suspensions. This article gives an overview of recent advances in aerosol particle formation, crystalline structure, and process design optimization, highlighting the effect of dynamically evolving agglomerate structure on product characteristics.

Abstract:Manufacturing of nanostructured materials and functional devices offers many exciting opportunities for substantial contribution in renewable energy utilization, environmental compliance, and product development. In the past two decades, gas-phase flame synthesis has not only proved to be one of the most scalable and economical technologies for producing well-controlled nanostructured materials, including single metal-oxide, mixed-oxide nanocomposite, and carbon nanostructures, but also has been recognized as robust fabrication method of nano-devices. In this paper, we focus our review mainly on the recent trends in specific applications of flame aerosol synthesis in the last decade, e.g., (a) usage of a substrate in stagnation geometry with controlled particle temperature–time history, (b) application of external fields to control particle characteristics, (c) development of advanced spray technique for doping synthesis of nanocomposites of multicomponent metal oxides or carbon–metal oxides, and (d) fabrication of nanomaterial-based functional devices. For the possibility to improve the design and operation of flame aerosol reactors, we summarize recent advances in: (i) in situ optical diagnostics for either gas phase or particle phase in flame field; (ii) multi-scale modeling and simulation employing gas-phase chemistry, population balance method, molecular dynamics and nanoscale particle dynamics.

Abstract:Solution combustion synthesis (SCS) is a worldwide adopted technique to synthesize nanomaterials, especially for oxides, because of its simplicity, energy and time-effectiveness, and low cost. The general difficulty encountered in SCS is the controllability over phases and morphologies of the products, which arises from the inherent rapid and uncontrollable combustion procedure. In this regard, the present work is devoted to review the recent progress on phase- and morphology-controlled SCS in detail. Besides the various metal oxides, SCS is now applicable to fabricate nanomaterials of metal phosphates, metal silicates, metal borates, metal sulfides, metals, and even alloys, through careful selection of solution compositions. Oxides with regular morphologies of flowers, belts, triangles, tubes, wires, and rods can be synthesized by SCS, in the presence of certain templates, or through a self-assembly procedure. The recent progress made on the synthesis of porous materials via SCS is summarized. SCS is also capable of growing metal oxide thin films at low temperatures, enabling the fabrication of low-cost and high-performance electronics on flexible plastic substrates.
Synthesis of Metal Oxide Nanoparticles in Flame Sprays: Review on Process Technology, Modeling, and Diagnostics

Abstract:The gas synthesis of nanoparticles has gained major interest by different industries and research groups for the development of new materials and their subsequent implementation in numerous devices and applications. Actually, there are numerous research and application activities in flame-based nanoparticle production, mainly focusing on the process and its development, the in situ and ex situ analyses in experiments and simulations and new material and material combination developments. This review provides an overview on the flame synthesis of metal oxide nanoparticles and focuses in particular on the process design of flame spray pyrolysis (FSP). The first part of this review describes the historical background of flame-based particle production and further summarizes the emerging developments, achievements, and trends during the past 2 decades. The second part covers a general process overview of the flame aerosol-based manufacturing by explaining the key aspects of synthesis (chemical raw materials, metal precursors, solvents, and reactor configurations), in situ conditioning approaches, and powder and byproduct collection, along with additional post-processing steps (storage, handling, and modification). Applications of flame-made nanoparticles involve catalysts, gas sensors, energy storage materials, and nanotoxicity studies, among others, which will not be discussed in detail but are overviewed by listing the latest reviews of the respective field. The third part focuses on the growth mechanisms of solid particle products in liquid droplet/spray pyrolysis (liquid-to-particle and gas-to-particle conversion). The concept of characteristic process times is then exemplified for a lab-scaled FSP reactor, while afterward, particle dynamics and continuum models for reactor simulation are reviewed. The fourth part is a survey of more than 20 different diagnostic techniques that are commonly employed for characterization of reactive sprays and flame-made powders. We briefly explain the metrology basics of each method, indicate advantages and limitations, and present exemplary measurement results that have been acquired on flame reactor facilities for particle synthesis. Finally, we summarize the review and address some current challenges that might potentially shape the near future of nanoparticle synthesis in flame sprays.This article has not yet been cited by other publications.

Abstract:Gas-phase routes have emerged as a promising method for synthesizing functional nanomaterials. A review of the state-of-the-art on aerosol reactors, such as flame aerosol reactors, plasma aerosol reactors, furnace aerosol reactors, and chemical vapor deposition used for gas-phase synthesis is discussed. This is followed by a discussion of applications of gas-phase synthesized nanomaterials in photocatalysis, photovoltaics, and energy storage. A description of modeling approaches to predict and elucidate the physical and chemical processes in aerosol reactors is discussed. Multiscale modeling methods from the atomic to molecular scale, to primary particles and clusters, to larger aggregates are elucidated. Aerosol dynamics simulation for predicting the size distribution of both single- and multicomponent particles is systematically examined. Further, high-flow differential mobility analyzers used for characterizing sub 2 nm particles are discussed, along with an in situ laser diagnostic approach for measuring physical and chemical properties of as-formed particles. Finally, remarks of future trends are directed for gas-phase synthesis routines in producing energy nanomaterials.This article has not yet been cited by other publications.

Abstract:In this review, we introduce advanced synthetic methods for functional nanostructured materials (in powder form) bridging to the development in emerging energy and environmental applications. Three types of synthetic methods (aerosol-based, aerogel-based, and de novo methods) are introduced, all of which have shown to be extensively investigated as novel routes to create nanostructured materials with designed material properties (i.e., controlled size, shape, porosity, and chemical composition are to be achievable). The typical experimental setup and the general experimental procedure for material preparation via the above three synthesis routes are discussed. Complementary characterization approaches are employed to study material properties of the synthesized nanostructured materials via the three synthesis routes. Here we investigate: (1) CuxO-CeO2, Ni-CeO2, and CuxO nanoparticle-encapsulating metal–organic framework (MOF) hybrid nanoparticles synthesized via the aerosol-based method; (2) Cr-encapsulating MOF (Cr-MOF-199), Au-encapsulating MOF (), and MOF-derived nanocomposites (CuO/CuCr2O4) produced via the de novo route; (3) a variety of aerogels (carbon, metal oxide, polymer) with high porosity created by the aerogel-based approach. Finally, several examples of emerging energy and environmental applications are introduced using these functional nanostructured materials, including (1) catalytic transformation to chemicals by using precious metal nanoparticles-embedded MOFs and the MOF-derived nanocomposites as the catalysts; (2) methane combustion using CuxO-CeO2 hybrid nanoparticles as catalyst, (3) methane dry reforming with CO2 using Ni-CeO2 hybrid nanoparticles as catalyst; (4) CO2 capture by fluoroalkyl silane-modified mesoporous silica and polymethylsilsesquioxane (PMSQ) aerogel membranes; (4) adsorption of organic solvent, dye, and oil by cetyltrimethylammonium bromide-modified PMSQ aerogel.

Abstract:In recent years, nanomaterials have attracted the research intervention of experts in the fields of catalysis, energy, biomedical testing, and biomedicine with their unrivaled optical, chemical, and biological properties. From basic metal and oxide nanoparticles to complex quantum dots and MOFs, the stable preparation of various nanomaterials has always been a struggle for researchers. Microfluidics, as a paradigm of microscale control, is a remarkable platform for online stable synthesis of nanomaterials with efficient mass and heat transfer in microreactors, flexible blending of reactants, and precise control of reaction conditions. We describe the process of microfluidic preparation of nanoparticles in the last 5 years in terms of microfluidic techniques and the methods of microfluidic manipulation of fluids. Then, the ability of microfluidics to prepare different nanomaterials, such as metals, oxides, quantum dots, and biopolymer nanoparticles, is presented. The effective synthesis of some nanomaterials with complex structures and the cases of nanomaterials prepared by microfluidics under extreme conditions (high temperature and pressure), the compatibility of microfluidics as a superior platform for the preparation of nanoparticles is demonstrated. Microfluidics has a potent integration capability to combine nanoparticle synthesis with real-time monitoring and online detection, which significantly improves the quality and production efficiency of nanoparticles, and also provides a high-quality ultra-clean platform for some bioassays.
Effects of Atomization Injection on Nanoparticle Processing in Suspension Plasma Spray

Abstract:Liquid atomization is applied in nanostructure dense coating technology to inject suspended nano-size powder materials into a suspension plasma spray (SPS) torch. This paper presents the effects of the atomization parameters on the nanoparticle processing. A numerical model was developed to simulate the dynamic behaviors of the suspension droplets, the solid nanoparticles or agglomerates, as well as the interactions between them and the plasma gas. The plasma gas was calculated as compressible, multi-component, turbulent jet flow in Eulerian scheme. The droplets and the solid particles were calculated as discrete Lagrangian entities, being tracked through the spray process. The motion and thermal histories of the particles were given in this paper and their release and melting status were observed. The key parameters of atomization, including droplet size, injection angle and velocity were also analyzed. The study revealed that the nanoparticle processing in SPS preferred small droplets with better atomization and less aggregation from suspension preparation. The injection angle and velocity influenced the nanoparticle release percentage. Small angle and low initial velocity might have more nanoparticles released. Besides, the melting percentage of nanoparticles and agglomerates were studied, and the critical droplet diameter to ensure solid melting was drawn. Results showed that most released nanoparticles were well melted, but the agglomerates might be totally melted, partially melted, or even not melted at all, mainly depending on the agglomerate size. For better coating quality, the suspension droplet size should be limited to a critical droplet diameter, which was inversely proportional to the cubic root of weight content, for given critical agglomerate diameter of being totally melted.

Abstract:The controlled synthesis and surface engineering of inorganic nanomaterials hold great promise for the design of functional nanoparticles for a variety of applications, such as drug delivery, bioimaging, biosensing, and catalysis. However, owing to the inadequate and unstable mass/heat transfer, conventional bulk synthesis methods often result in the poor uniformity of nanoparticles, in terms of microstructure, morphology, and physicochemical properties. Microfluidic technologies with advantageous features, such as precise fluid control and rapid microscale mixing, have gathered the widespread attention of the research community for the fabrication and engineering of nanomaterials, which effectively overcome the aforementioned shortcomings of conventional bench methods. This review summarizes the latest research progress in the microfluidic fabrication of different types of inorganic nanomaterials, including silica, metal, metal oxides, metal organic frameworks, and quantum dots. In addition, the surface modification strategies of nonporous and porous inorganic nanoparticles based on microfluidic method are also introduced. We also provide the readers with an insight on the red blocks and prospects of microfluidic approaches, for designing the next generation of inorganic nanomaterials.

Abstract:Gas-phase synthesis of nanomaterials offers distinct advantages in large-scale manufacturing of commodities such as carbon blacks, ceramic oxides, semiconductors, and dielectric substances and facilitates the formation of highly pure materials with unique morphology that impact transportation, microelectronics, catalysis, biomedicine, and energy applications. Particle characteristics such as size, morphology, composition, and crystallinity play a key role in the aerosol process design and operation optimization. Depending on process conditions and the growth mechanism, such nanostructured particles form aggregates which are used in catalysis, and electronics and/or agglomerates that are attractive in pigments, nanocomposites, and liquid suspensions. Molecular-based simulations have been used extensively over the past two decades to shed light into the early stages of particle growth and kinetics during dry synthesis. This article gives an overview of recent advances in molecular dynamics simulations for the investigation of particle nucleation, condensation and sintering or coalescence rates in the gas-phase highlighting the effect of particle characteristics, such as crystallinity, at the nanoscale, on end-product properties.

Abstract:Surface Acoustic Wave (SAW) aerosol generators, also known as SAW nebulizers or SAW atomizers, are gaining widespread interest in a variety of technical processes due to their ability to produce directed fine mist aerosols with a narrow size distribution and at low shear forces. The interaction of a regulated microscale liquid film with an acoustic wave field on a microfluidic chip surface results in SAW aerosol generation. Future real-world applications require on-chip integrated microfluidic channels for low-cost fabrication of acoustofluidic chips with the required high fluid supply accuracy and reproducibility. In this work, SAW aerosol generation chips employing focused and straight IDTs as well as wafer-scale integrated microfluidic fluid feed channels created by a dry film photoresist multi-stage lamination and lithographic patterning technique were fabricated and validated regarding their performance. The manufactured chips were used with a highly-compact, cost-effective, and easy-to-handle chip holder for experimental studies. Using different SAW chips and liquids, atomization working regimens were determined. The aerosol generator achieved operation at flow rates of 10 μL/min and input power levels of 1 W. The implications of SAW wavelength, IDT type, applied power, liquids, and flow rate on device functionality are explored. Using laser diffraction analysis, it is shown that a simple chip-scale platform is capable of achieving a variable droplet size range. The developed SAW aerosol sources are currently the most advanced demonstrated in the literature and can be used in a variety of technical processes, including mass-spectrometry, olfactory displays, and aerosol-based printing.

Abstract:Microfluidics is defined as emerging science and technology based on precisely manipulating fluids through miniaturized devices with micro-scale channels and chambers. Such microfluidic systems can be used for numerous applications, including reactions, separations, or detection of various compounds. Therefore, due to their potential as microreactors, a particular research focus was noted in exploring various microchannel configurations for on-chip chemical syntheses of materials with tailored properties. Given the significant number of studies in the field, this paper aims to review the recently developed microfluidic devices based on their geometry particularities, starting from a brief presentation of nanoparticle synthesis and mixing within microchannels, further moving to a more detailed discussion of different chip configurations with potential use in nanomaterial fabrication.
Micron-sized soft chemical reactors synthesized via the aerosol phase

Abstract:Recent progress in materials science and complex chemical systems has highlighted the critical role of containers in directing and modulating reactivity. There is interest in innovative modes of confinement encompassing wider length scales and a diversity of container materials. Microcontainers are of special interest for having volume/surface ratios departing significantly from laboratory glassware whilst remaining amenable to automated high throughput production and observation via optical microscopy. Here, we demonstrate the generation of micron-sized calcium alginate droplets via ultrasonic atomization and their use as containers for solid particles and nanomaterials, including magnetite and carbon black. We further show that these microspheres can be used as reactors for in situ synthesis of Prussian blue and quinhydrone, possible due to their permeability towards small molecules. These versatile microreactors can also be used for payload/drug release, triggered via their rapid disassembly in response to calcium binders like EDTA.

Abstract:A critical barrier to the routine use of nanomaterials is the tedious, expensive means of their synthesis. Microreaction technology takes advantage of the large surface area-to-volume ratios within microchannel structures to accelerate heat and mass transport. This accelerated transport allows for rapid changes in reaction temperatures and concentrations leading to more uniform heating and mixing which can have dramatic impacts on macromolecular yields and nanoparticle size distributions. Benefits of microreaction technology include higher yield and reactant conversion, better energy efficiency and less by-product generation. Microreactors can help minimize the environmental impact of nanoproduction by enabling solvent free mixing, integrated separation techniques and reagent recycling. The possibility of synthesizing nanomaterials in the required volumes at the point-of-use eliminates the need to store and transport potentially hazardous materials and provides the flexibility for tailoring complex functional nanomaterials. Recognizing these benefits for nanosynthesis, continuous flow microreactors have been used by several research groups to synthesize and characterize nanomaterials. An overview of these efforts and issues related to scale up and other post synthesis processes such as separation and deposition are presented in this paper.

Abstract:HYPERRHINOLALIA means the audible passage of air through the nose at an inappropriate time, namely during the pronunciation of all English vowels and consonants with the exception of m, n, ng, and neighboring vowels. I say they are "audible" because according to Schmidt 1 some air may pass through the nose unperceived by the ear of the listener, an amount so small that it can pass under ordinary pressure an opening of about 3 mm. between the velum and the posterior wall of the pharynx. "Audible" refers to the acoustic acuity of the observer. An ear not too well trained in this respect may not detect small degrees of hyperrhinolalia. Moreover, a generalized process flow diagram for all large‐scale production processes was constructed by surveying numerous scalable experimental procedures reported in the literature. Previous studies reporting simulation cases of large‐scale production processes of NMs and nanocomposites (NCs) are also reviewed based on the type of material produced, e.g., oxides, sulfides, carbonaceous materials, organic materials, metals, and other types of NMs. Finally, technical insights from classical chemical engineering specializations, such as altering process configurations, optimizing process variables, integrating chemical processes, utilizing renewable energy sources, conducting computational calculations, employing machine learning techniques, and studying the process's environmental impact, are reviewed for large‐scale NMs and NCs synthesis.

Abstract:Nanotechnology offers the promise of harnessing quantum properties not available in the bulk phase. These desirable properties are highly dependent on size and composition. Generators that control these variables are therefore essential for progress in the field. The spark discharge generator (SDG) is an outstanding aerosol route for nanoparticle synthesis, which stands out due to its fast kinetics, scalability, high purity, accuracy and reproducibility with the added advantage of allowing the synthesis of nanoparticles of any conducting material. These advantages are a consequence of its vast heating and cooling rates, its intrinsic and easily controllable electronic variables at the reach of a click. However, the mechanistic impact of these variables on the actual aerosol generated is still not fully understood. In this work, we constructed an SDG and systematically studied its behavior with particular interest in the effect that resistance, capacitance, inductance, flow rate, gap separation and current have on the electrical behavior of the spark. Our model system produced primarily Fe and Cu nanoparticles with measured concentrations. We discuss how the spark influences particle size and number concentration and provide useful correlations that link dependent with independent variables. Remarkably, a finite resistance produces a maximum in the output of the generated aerosols. This suggests a direct link between RLC properties of the circuit and cabling into the frequency of the spark, and nanoparticle number concentration, indicating potential for exploiting such behavior towards maximizing nanoparticle generation. Furthermore, we discuss a link between spark oscillations and energy release with its consequent aerosol generation.
