Abstract:The butt welding of 45 carbon structural steel has been analyzed using a nonlinear transient finite element (FE) model. With numerical analysis technology, welding heat transfer and thermal elasto-plastictity have been progressed. Also the effects of welding seam growth with heating source movement have been studied using the birth and death technique. For this purpose, a 3-D structural and thermal direct-coupled solution has been used to obtain the temperature changing curves and residual stresses distributions. In addition, the variations of physical properties of material with temperature have been taken into account. Results indicate that the heating speed of welding is rapid, and the distributions of residual stresses are not symmetrical along the welding seam’s centerline, and the residual stresses are change along the welding direction and also in the plate-thickness. It has been shown that use of 3-D direct coupled-field and nonlinear transient model will lead to more accurate and realistic results.

Abstract:Modeling heat transfer during friction stir welding (FSW) process is crucial for understanding welding mechanism and optimizing process parameters. Since heat transfer is usually accompanied with the material flow in FSW, the meshless method, which can easily treat large deformation in a Lagrangian framework, is promising for FSW modeling. In this paper, we develop a meshless particle method for the analysis of transient heat transfer during FSW process. In the developed method, a heat source model based on sticking friction is implemented to describe the heat generation of FSW. A particle approximation with first-order consistency is employed to discretize the governing equation of heat transfer. A penalty method is proposed to impose different thermal boundary conditions, and a smoothing algorithm is introduced to enhance numerical stability. Two examples are firstly given to verify the accuracy and parametric effect of the meshless particle method. The method is then used to simulate heat transfer during FSW of 12.7 mm-thick Al6061-T6 plates. The calculated temperature distributions are presented and compared with those computed by FEM. The obtained thermal cycles are found to be in good agreement with those obtained from experiments. The validated model of FSW of Al6061-T6 plates is then employed to predict the maximum temperature, heat generation rate and torque for various welding parameters and tool dimensions.

Abstract:The inertia friction welding process is a non-linear process because of the interaction between the temperature field and the material properties as well as the friction force. A thermo-mechanical coupled finite element model is established to simulate the temperature field of this process. The transient temperature distribution during the inertia friction welding process of two similar workpieces of GH4169 alloy is calculated. The region of the circular cross-section of the workpiece is divided into a number of four-nodded isoparametric elements. In this model, the temperature dependent thermal properties, time dependent heat inputs, contact condition of welding interface, and deformation of the flash were considered. At the same time, the convection and radiation heat losses at the surface of the workpieces were also considered. A temperature data acquisition system was developed. The temperature at some position near the welding interface was measured using this system. The calculated temperature agrees well with the experimental data. The deformation of the flash and the factor affecting the temperature distribution at the welding interface are also discussed.

Abstract:Abstract Welding of dissimilar materials is critical in industries where mixed materials with high strength-to-weight ratios are urgently needed. Friction element welding (FEW) is a promising solution, with the ability to join high strength materials for a wide range of thicknesses with low input energy and a short processing time. However, the temperature evolution and the influence of different processing parameters remain unclear. To bridge this knowledge gap, this work develops a coupled thermal–mechanical finite element model to study the FEW process. The simulation results agree well with the experimental measurements of material deformation and transient temperature evolution. It is found that the friction element’s rotational speed has the greatest impact on friction heat generation, followed by the processing times for different steps. The aluminum layer is heated during the penetration and cleaning steps, thus a lower rotational speed during the penetration step can help prevent the aluminum layer from undesired overheating. The steel layer and the friction element are mainly heated during the cleaning and welding steps. The strong heating, potentially melting, will be beneficial to the friction element’s plastic deformation and bond formation. To enhance the heating of the steel layer and the friction element, faster rotational speeds or longer processing periods could be employed during the cleaning and welding steps. The results by this study establish the relationship between processing conditions and the temperature evolution of different parts, which will guide the design and optimization of the FEW technique for various applications.

Abstract:High temperature, short welding time, and low relative motion generate high bond quality in ultrasonic metal welding (USMW). Friction is considered to be the main heat source during USMW. Hence, a comprehensive and accurate understanding of friction heating has become particularly valuable for designing USMW processes and devices. However, stick, slip, and separation states may appear alternately in the welding zone between superimposed workpieces during USMW vibrations; hence, a strong nonlinear process is created. Furthermore, the structural dynamics and the heat transfer are highly coupled because material properties depend on temperature. In this research, we propose a fast and accurate numerical methodology to calculate the friction heating through a multiphysical approach integrating a nonlinear contact model, a nonlinear structural dynamics model, and a thermal model. The harmonic balance method and the finite element method are utilized to accelerate the simulation. Several experiments were performed with aluminum and copper workpieces under different clamping forces and vibration amplitudes to confirm the presented numerical method, resulting in a good match.

Abstract:Rotary friction welding (RFW) has proved to be a successful joining technology in advanced materials manufacturing. The highly transient thermal responses during friction heating, including heat generation and temperature distribution, are essential factors in the design and control of the RFW process. In this study, a 2D axisymmetric finite element (FE) model for the RFW process of SUS304 stainless steel is presented in order to investigate the transition of the interfacial friction regime and its influence on the transient thermal responses. By using the FE simulation, the in-process state variables, i.e., frictional stress and heat flux, and their spatial dis-tribution at the welding interface are obtained. The FE simulation is validated by published experimental results. A new analytical model for the transient evolution of the friction regime is concluded from the FE simulation, which accurately predicts the shrinkage of the Coulomb friction zone while the Shear friction zone builds up from the workpiece periphery. Comprehensive analysis is conducted on the variation of interfacial heat flux, frictional stress and temperature resulted from the transition of friction regime. It is revealed that the transition of the interfacial friction regime from the Coulomb friction regime to the Shear friction regime is preferable for tem-perature homogenization at the welding interface.

Abstract:Developed was a computer model of temperature field in the tool and parts in the process of their friction stir welding (FSW). Modeling of the temperature field was carried out for both successive stages of welding process, i.e. plunging of pin of tool working element into the part (1 st stage) and progressive motion of plunged pin in the part (2 nd stage). The mathematical model represents a nonlinear equation of transient heat conduction, which takes into account progressive pin movement during the 2 nd stage of welding. Two constituents describe the heat sources, appearing in welding. The first one considers power of heat sources, caused by friction of the tool with the parts on contact surfaces, the second one takes into account heat generation, promoted by mechanical deformation of the part material. Mathematical modeling and experimental examination of temperature field were carried out for tool from cubic boron nitride (cubonit) and hard alloy in copper parts during FSW. Adequacy of the developed model was determined based on correlation of numerical and experimental results.

Abstract:Inertia friction welding (IFW) is a complicated thermal-mechanical coupling process. In-depth understanding of the thermal-mechanical process can improve the joint quality. In this study, a three-dimensional (3D) thermal-mechanical coupling model was successfully established to simulate the evolution of temperature, energy density, stress, strain, and flow behavior of the IFW process between 2219-O Al alloy and 304 stainless steel. The developed model was validated by comparing it with the measured temperature and deformation. Results show a transforming distribution of interface temperature from a M-shape to a squished V-shape during the IFW process. The characterization is attributed to the transformation of the accumulated friction energy density at the interface from a M-shape to an approximate V-shape due to the combined effect of varying sliding velocity and contact pressure. The Mises stress at the region near the interface is high and low at the steel and Al alloy sides, respectively. A significant portion of the kinetic energy stored in the flywheel is dissipated in the form of plastic deformation energy and cannot be neglected. The tracer particles show that most Al alloy at the initial interface is extruded to form flash, while a small amount of Al alloy is sticky and remains at the interface center. Increasing friction pressure and initial rotation speed result in higher interface temperature, axial shortening distance, and proportion of plastic work in total energy input.

Abstract:A thermal model considering the heat generated by friction and plastic deformation is developed for friction stir welding. The proportion of heat-generated between friction and plastic deformation depends on the contact states determined by the temperature and velocity of the tool. The model is verified by welding experiment, and the numerical results agree with the experimental data. Then, the effects of process parameters on temperature and residual stress are investigated using the validated model. These process parameters involve the welding speed, rotational speed, and axial force. The results show that the temperature increases with the increase of the rotational speed and axial force, and decreases with the increase of the welding speed. The increase of the axial force and welding speed will lead to larger tensile stress in the weld zone. Furthermore, the relationship between peak temperature, peak residual stress, and process parameters are established though regression method.

Abstract:In friction stir welding (FSW), heat input and material flow characteristics are determined by the contact behavior between the tool and workpiece. Accordingly, calibrating the friction coefficient of the tool–workpiece interface is consequential to understand the joining process fully and achieve reasonable modeling. In the present study, the variation of friction coefficient with temperature between a steel tool and three aluminum alloys are obtained by experimental tests. As the temperature increases, the friction coefficient first slightly decreases, rapidly increases, and finally rapidly decreases until it approaches zero. The variation in friction coefficient during the three phases is further analyzed and explained using plowing and adhesive friction models based on examining the microscopic wear morphology and mechanism. A butt FSW test for AA5A06-H plates is also implemented. Subsequently, a fully coupled thermo–mechanical numerical model in which different friction coefficient schemes are used is developed based on the coupled Eulerian–Lagrangian method for simulating the FSW process. The results show that the numerical model considering the temperature-dependent friction coefficient can well reproduce the temperature field and material flow in the welding process.

Abstract:Linear friction welding is a solid-state joining technology that bonds materials via friction heating and plastic deformation. This process is being extensively researched for welding metallic sheets with different dimensions; however, it involves difficulties in joining thin cross-sections due to extensive misalignment and unsteady plastic extrusion of softened materials at interfaces. This study introduces novel efforts for joining thin cross-sections through pressure-controlled oscillations and displacements, facilitating localized plastic flow essential for high-strength solid-state bond formation. This method is rare, and the results reveal base metal fractures in tensile-tested welded joints of 2 mm thick S45C steel sheets. The interfacial yielding at specific temperatures is obtained by applying pressure corresponding to the temperature-dependent strength of the material. Accordingly, the welding is attempted using a hydraulic-based clamping system designed to accommodate large sheet lengths while allowing precise control of the interface pressure and temperature to facilitate controlled material plastic discharge. However, the requisite joint evolution tracking remains infeasible due to the intricate weld designs and is instead uncovered through novel numerical investigations. Modeling simultaneous oscillations and forging displacement while maintaining pressure depicted the kinetics of continual interfacial deformation. The transient fluctuations in plastic stress and temperature increments distinguish the stages of forging under different conditions. The computed temperature vs. plastic strain and the measured change in interfacial microstructures from martensite to dynamically recrystallized very fine ferrite with fragmented small cementite explain the lower temperature welding for an increase in applied pressure, enhancing the understanding of linear friction welding of thin steel sections for industrial applications.

Abstract:A three-dimensional coupled thermo-mechanical model was developed to simulate the linear friction welding (LFW) of same or dissimilar Ni-based superalloys. Full friction contact-interaction for two deformable workpieces rubbing against each other was considered using plastic/plastic friction pair model. Numerical simulated results have been well validated by experimental measured data. Owing to the inherent motion mechanism of LFW, interfacial heat flow varied with time periodically, resulting in the periodic evolution of interface temperature. The distribution of stress field at stationary side alternated dynamically with respect to that at oscillatory side. During LFW of GH4169 to FGH96 superalloys, more heat flowed into the GH4169 superalloy, which resulted in greater temperature gradient than that at side of FGH96 superalloy. More softened materials were extruded out from interface at GH4169 side owing to their better flow property. Peak stress near the interface of GH4169 superalloy side was higher than that at FGH96 side. Additionally, the characteristics of modeling of LFW based on plastic/plastic friction pair model were investigated by performing numerical simulations for LFW experimental phenomena.

Abstract:Inertia friction welding (IFW) is a robust joining technique, particularly for hybrid structures composed of similar or dissimilar alloys. The highly transient thermal responses during friction heating produce variations in heat generation and temperature distribution, which are crucial for designing and controlling the IFW process. This study establishes a finite element (FE) model of the IFW process for dissimilar superalloys and investigates the transition of the interfacial friction regime and its impact on the transient thermal responses. The in-process state variables, including the frictional stress and heat flux, along with their spatial distributions at the welding interface, are obtained through FE simulations. The predicted results indicate that the transient transition of the friction regime produces two Coulomb friction zones accompanied by a shear friction zone. To capture the transient evolution of the friction regime, a novel phenomenological formula is developed. This model accurately predicts the shrinkage and disappearance of the two Coulomb friction zones and the enhancement of the shear friction zone from the initial 0.42 R0 –0.87 R0 (where R0 is the workpiece radius) to the entire interface during the IFW process. The variations in interfacial heat flux, frictional stress, and temperature caused by the transition of the friction regime are comprehensively analyzed. Our results reveal that the transition from the Coulomb friction regime to shear friction regime at the interface is beneficial for temperature homogenization at the welding interface. The FE simulation results are validated against published experimental measurements, which confirms the accuracy and reliability of the FE model.

Abstract:Abstract Linear friction welding (LFW) is an increasingly popular solid-state joining method for challenging applications such as integrated blade disk of aero-engines. However, the influence of friction-generated heat on the material microstructural evolution, material deformation and resultant mechanical performance of the manufactured components is not well understood. A novel integrated multiphysics computational modelling is presented for predicting the component-scale microstructural evolution of IN718 alloy during LFW. A modified time-temperature equivalence formulation was implemented for predicting the evolution of the δ phase, which was coupled with thermomechanical modelling of the LFW process. There is reasonably good agreement between the computational modelling results of this paper and the experimental results from the literature in terms of δ phase volume fraction and weld temperature. The integrated multiphysics computational modelling predicts the influence of process parameters on thermomechanical and microstructural processes of IN718 LFW. By systematically analysing the influence of 10 different LFW process parameter configurations, the friction pressure was identified as the most influential process parameter determining the extent of δ phase dissolution and weld temperature during LFW.
Modeling Rapid Solidification and Melting Processes for Multiphase Flows in a Welding Technology Application

Abstract:This article presents unsteady simulations of laser welding based on a rapid solidification/melting model using the ANSYS-FLUENT software package with the implementation of a UDF (User Defined Function) C code. It assumes a flat interface of liquid and gas without plasma plume, evaporation and reflection and absorption effect. In the simulations, a variety of parameters are considered with different welding speeds and laser powers. The results show that with the increase of laser power, liquid fraction and velocity, penetration depth and bead width all increase. In contrary, with the increase of welding speed, the temperature, liquid fraction, penetration depth, and bead width all decrease, while the velocity magnitude is an exception. It has also been found that the increase of welding speed distorts the pool shape and forms a long tail in temperature, liquid fraction and velocity contour. The buoyancy force did not have a significant impact on the results, while the convective term makes the velocity, temperature and liquid fraction smaller. Furthermore, the negative Marangoni shear stress makes the velocity along the height and the width direction smaller in the middle of the workpiece and larger on the edges. The simulation results show a similar tendency to that obtained by other authors. The reason for the possible differences is due to the unsteadiness of the fluid flow field and the slightly different boundary conditions imposed in the model presented here. The novelties of this work are unsteady simulations, new boundary conditions and parametric studies relevant to industrial applications.
Computational modelling of dynamic recrystallisation of Ni-based superalloy during linear friction welding

Abstract:Linear friction welding (LFW) is an advanced joining technology used for manufacturing and repairing complex assemblies like blade integrated disks (blisks) of aeroengines. This paper presents an integrated multiphysics computational modelling for predicting the thermomechanical-microstructural processes of IN718 alloy (at the component-scale) during LFW. Johnson-Mehl-Avrami-Kolmogorov (JMAK) model was implemented for predicting the dynamic recrystallisation of γ grain, which was coupled with thermomechanical modelling of the LFW process. The computational modelling results of this paper agree well with experimental results from the literature in terms of γ grain size and weld temperature. Twenty different LFW process parameter configurations were systematically analysed in the computations by using the integrated model. It was found that friction pressure was the most influential process parameter, which significantly affected the dynamic recrystallisation of γ grains and weld temperature during LFW. The integrated multiphysics computational modelling was employed to find the appropriate process window of IN718 LFW.

Abstract:A coupled thermal–metallurgical model is developed to predict the temperature fields and spatial distribution of volume fraction of phases during laser beam welding of 1020, 1045, and 1060 steels. The classical transient heat conduction model is used to calculate the temperature fields during laser beam welding. For phase transformation, the austenization, the austenite-to-pearlite/ferrite transformation, the austenite-to-bainite transformation, and the austenite-to-martensite transformation are modeled respectively. All of these transformation models are solved by the finite element method (FEM) based on the simulated temperature fields. The thermal properties of the three steels are determined by the linear interpolation base of the phase fractions, and thermal properties for each pure phase. The temperature fields and spatial distribution of phases are predicted by 3D finite element method (FEM) code which is developed by the authors to solve the thermal–metallurgical models. In addition, comparison between the coupled model and the pure conduction model without considering phase transformations is carried out to study the influence of phase transformation on temperature fields during welding. According to the comparison, the temperature of the coupled model is higher than the pure conduction model in the temperature region above 1000 °C, but the temperature profiles are very similar at the temperature region under 1000 °C. The predicted volume fractions of 1020 and 1060 steels are close to experimental results. However, there is an obvious difference between predicted and experimental results of the phase fraction of 1045 steels.

Abstract:Heat generation at frictional interfaces is important due to its strong influence on the contacting material's deformation, microstructure, and mechanical properties. Inspired by the governing equations of convective heat transfer, a mathematical model is proposed to describe the microscopic friction-induced heat transfer process. The Prandtl-Tomlinson (P-T) model deals with the stick-slip motion of the sliding probe, and the energy conservation equation expresses the heat transfer process. The effect of friction on the heat transfer is represented by the frictional work in the energy conservation equation, and the thermal activation force in the P-T model introduces the effect of heat transfer on friction. Numerical results reveal that the interfacial temperature and friction force have the same period with the opposite trend. When the thermal-friction coupling effect is considered, the stick-slip motion is advanced, and the friction force decreases with the increase of the base temperature, while a barely noticeable difference is observed in the interfacial temperature rise. This work helps to improve the understanding of the heat transfer mechanisms between the rubbing surfaces, which is fundamental for various applications in friction welding and tribology.

Abstract:During the process of friction stir welding, the behavior of interfacial friction holds a pivotal role in shaping both the heat generation and material flow within the workpiece. However, a quantifiable comprehension of how the friction between the tool and the workpiece (T/W) precisely influences the interface contact state and the heat generation, and the material flow remains elusive. This paper strives to address this gap by introducing a mathematical model that couples interface friction and material flow through the utilization of a shear stress boundary condition at the T/W interface, which is able to present sliding and sticking condition, in our computational fluid dynamics simulation. Notably, the simulation underscore a non-uniform distribution characterizing the friction interface contact state. It is found that augmenting the coefficient of friction (CoF) induces a transition from sliding to sticking both locally and averagely at the T/W interface. When the friction interface becomes predominantly characterized by a sticking state, the CoF exerts a nominal influence over the overall heat generation, yet maintains a discernible impact on material flow patterns. This foundation enables the elucidation of the mechanism through which the friction interface contact state impacts material flow behavior. The simulated material flow trajectory also highlight that under a sliding-dominated friction interface, materials simply flow around the tool. The material flow trajectories on the advancing side (AS) and the retreating side (RS) are approximately symmetrical. The materials driven by the shoulder and the pin are converged at the center of the weld behind the tool. Simulation and experimental results demonstrate that under a sticking-dominated friction interface, materials tend to undertake multiple circulations around the tool and migrate downward to the AS. Other materials are observed to migrate upward to the RS. The entrance point for this circular behavior resides in the AS situated beneath the shoulder.
Thermal Analysis of Friction Stir Welding Process under Different Control and Energy Parameters

Abstract:Friction Sir Welding (FSW) process is a solid state welding technology which is widely used in manufacturing field for joints of many types of same or dissimilar materials such as aluminum alloys, magnesium alloys and steels and so on. In addition, FSW process is also a complex process associated with heat transfer, plastic deformation, grain recrystallization and material property changing phenomenon. It is commonly known that the thermal condition or the temperature distribution of space and time is important to the final welding condition. However, due to the limitation of experiment measurement and the unfinished work of numerical heat transfer model, the relationship between thermal condition and control parameters still remains a question. In this work, a new numerical model based on energy analysis and finite element method is built to calculate the thermal field of FSW process. The energy generation due to plunge depth and the converting coefficient of friction energy to heat are considered in the model. The effects of energy distribution of both sides, energy efficiency of friction, plunge depth, normal force, traverse speed and rotation speed on the temperature distribution of FSW process are investigated.
