Abstract:Rotary kiln is widely used for thermal disposal of solid waste due to its effectiveness and high efficiency in recent years. To further improve the processing efficiency, a newly designed rotary kiln with three-section structure is proposed, and the behaviours of particle motion and heat transfer are investigated. Firstly, a lab-scale rotary kiln is manufactured, and experiments are carried out. Verified by experimental data, a CFD-DEM numerical model is developed to analyze the particle motion and heat transfer characteristics with the effects of inlet flue gas temperature, feeding rate and rotating speed. The results show that the outlet temperature increases linearly with the flue gas temperature, while it is negatively correlated with the feeding rate and rotating speed. In addition, the volumetric heat transfer coefficient in this complex rotary kiln is analyzed, the overall heat transfer coefficient is between 200 and 700 W/(m3 K).

Abstract:AbstractThe blast furnace ironmaking process is a crucial step in the steel industry. Effectively modelling the blast furnaces is significant in ensuring smooth operation and accelerating the digitalisation transformation of blast furnaces. The authors focus on the mechanism modelling of the blast furnace operation process, using a digital twin model development platform to simulate the main reaction processes inside the blast furnaces. Under on‐site production conditions, Si, Mn and Ti contents of molten iron and the corresponding indicators for model accuracy are calculated. For Si, Mn, and Ti content, the Root Mean Square Error values are 0.0678, 0.0108 and 0.0093 for dataset 1, while 0.0933, 0.0120 and 0.0111 for dataset 2, respectively, indicating that the model has a small simulation error and high accuracy. By comparing the simulation results with accurate laboratory results, the model is validated to have satisfactory simulation reliability and compensates for the existing shortcomings in the blast furnace mechanism modelling field.

Abstract:A 2D axisymmetric computational fluid dynamics (CFD) model, coupled to a 1D bed model, has been developed to capture the key processes that occur within rotary lime kilns. The model simulates the calcination reaction using a shrinking core model, and predicts the start of calcination and the degree of calcination at the end of the kiln. The model simulates heat transfer due to radiation, convection and conduction between the gas, wall, chains, and bed. The 2D gas and 1D bed models are coupled by mass and heat sinks to simulate heat transfer, evaporation, and the calcination reaction. The model is used to simulate two industrial kilns, one wet and one dry. The steady-state simulation results are compared to mill data, and good agreement is found. A sensitivity analysis is also presented, to obtain insight on how operating conditions and model variables impact the calcination location and degree of calcination.

Abstract:With the development of metallurgical industry and the improvement of kiln technology, the processing properties of kiln equipment are being paid more attention. The rotary kiln is one of the most representatives of the furnace equipment; higher requirements of the rotary kiln are put forward in response to the call of the national energy saving and emission reduction. That is, the new designed equipment has the characteristics of the optimal energy consumption and stable performance. In order to analyze the energy consumption of the rotary kiln, it is necessary to study the heat transfer process of the rotary kilns. The three-dimensional numerical model of the rotary kiln is set up by using the finite element technology. After analyzing the data, it is found that different thicknesses of the kiln crust and different working conditions have certain influence on the rotary kiln’s temperature field and stress field. After analyzing the result of the simulation, the temperature of the rotary kiln’s outer wall has an approximate linear relationship with the thickness of the kiln crust. Changing the thickness of the kiln crust will not only alter the value of the maximum stress but also have influence on the position of maximum stress. The increase in the thickness of the kiln crust can reduce the extreme value of stress. When the wind speed of induce fan inside the kiln is larger, the temperature of each layer will be relatively high as well, and the temperature curve is softer, and the temperature variation is more stable. It has also been found that when the comprehensive coefficient of heat exchange outside the kiln surface is larger, the thermal stress created by the body of kiln is smaller. The phenomenon of excessive thermal stress can be improved by changing the outer surface ventilation conditions of the rotary kiln. In order to ensure that the high temperature of the kiln wall has no influence on working wheels, and make sure the temperature of the kiln wall is well-distributed along the length direction of the kiln, the thickness of the kiln crust along the length direction is changed, and the structure of the cylinder with wheels on it is altered. After further numerical simulation, the optimized thickness of the kiln crust and kiln structure is found, and the above problem is solved effectively. The results can reduce the inputs of rotary kiln design and the production costs. It can also reduce energy consumption, and some guidance is given on the production process of kilns.

Abstract:As industrialization accelerates and the amount of hazardous waste generated gradually increases, the means of disposal of hazardous waste is of increasing concern. In this paper, a 40 t/d counter-flow rotary kiln incineration system owned by a Jiangsu environmental protection company was researched. The software Aspen Plus was used to build the mixed pyrolysis model and the software Fluent was used to build the computational fluid dynamics model of the incineration system. The influence of the calorific value of the hazardous waste, the operating temperature and the air supply on the operational effectiveness of the incineration system were analyzed by varying the simulation conditions. The results show that the SO x and NO x content of the product is lower when the operating temperature is above 800 °C. The incineration system could only operate above 800 °C when the calorific value of the hazardous waste is not less than 1500 kcal/kg. The incineration system operated best at a primary air velocity of 1.5 m/s. The simulation results in this paper serve as a guide for the operation of counter-flow rotary kiln incineration systems.

Abstract:After classifying municipal solid waste (MSW), understanding how changes in its characteristics affect the incineration process becomes essential. Optimizing and adjusting operating parameters is crucial to ensure the smooth operation of MSW incinerators. In this study, we developed a three-dimensional numerical simulation model for a 500 t/d MSW incinerator, based on a two-fluid model that accounts for grate motion. We examined the effects of load and moisture on the combustion process. Using the results from the numerical simulation and on-site operational data, we established a machine learning model to predict incinerator conditions based on load, waste particle size, and moisture content. The average relative errors for the training and test sets were approximately 0.33 % and 0.44 %, respectively. Finally, we compared the influence of different operating parameters on flue gas temperature. Our numerical simulation model and intelligent prediction method offer valuable guidance for optimizing existing MSW incinerators and designing new ones.

Abstract:In order to reduce the energy consumption of sintering ignition furnace and find out the key factors of optimizing the ignition process of ignition furnace,the numerical simulation is carried out by using Fluent software,the distributions of temperature field,pressure field and velocity field in the ignition furnace are obtained,and the mutual influence and function of them are analyzed.The results show that it is the key of maintaining steady burning to entrain the hot gas to flame root in the raceway between burner nozzles and generate a strong energy and mass exchange.By comparing the data of thermal test,it can provide a reference for the improvement of ignition furnace.

Abstract:3-D numerical simulations based on diffusion combustion technology were employed to optimize the multi-stage air/gas supply system in a coke oven battery with 7.1 m coking chambers. In the heating flues, the Eddy-Dissipation Concept (EDC) model and the ideal gas model were utilized to numerically investigate diffusion combustion. What is more, the radiation between the flue gas and the silicon brick was calculated using the Discrete Ordinates (DO) model. After validating the reliability of the model with field-measured data, insights into the temperature field and gas flow in the heating flue, and heat flux distribution over the heating wall were obtained. To characterize the vertical heating uniformity, an index of the standard deviation of the heat flux over the vertical heating walls was proposed. By optimizing the multi-stage air/gas supply design of heating flues, the vertical heating uniformity was improved by 60% according to the index values. The approach developed in this work can be a useful tool for the design of large-capacity coke oven batteries at different scales.

Abstract:Reliable process data are the key to the modeling of chemical processes.Measurements of process variables are subjected to errors. If these data with noise are used directly as the identifying data set,the empirical model constructed will be quite different from the dynamics of real process.In this paper,a fault-tolerant modeling approach based on bilinear data reconciliation is proposed.Bilinear data reconciliation algorithm is used as a preprocessing module to reduce the measurement error.The reconciliation results together with other measured data are then fed in as model inputs.Thus,the constructed model is fault-tolerant to measurement errors.Such ability is demonstrated by simulation result of pyrolysis gas separation section of acetylene from coal by plasma pyrolysis process..

Abstract:Blast furnace high-proportion pellet smelting stands as a pivotal pathway towards achieving low-carbon and environmentally friendly ironmaking. However, challenges in pellet ore production, particularly through the rotary kiln method, have surfaced due to the scarcity of iron ore resources, leading to issues like "ringing" that hamper production efficiency and energy conservation. Effectively predicting and optimally controlling the temperature field within rotary kilns emerges as a crucial strategy to address this pressing challenge. In a pioneering effort, this paper introduces a data-driven machine learning methodology designed to expedite the prediction of temperature field distributions within rotary kilns. Through a detailed analysis of field data from the factory and the insights of experts, the paper has discussed on the key factors influencing the temperature field dynamics in rotary kilns. Leveraging Computational Fluid Dynamics (CFD), a numerical simulation model was established to replicate rotary kiln oxy-coal combustion scenarios. A comprehensive dataset was generated using high-throughput computing technology, encompassing a variety of conditions such as coal injection rates, return air temperature, return airflow volume, fixed carbon content of pulverized coal, and volatile fraction of pulverized coal. This dataset included a total of 625 distinct cases. Subsequently, employing machine learning techniques including Random Forest (RF) and Genetic Algorithm-optimized Random Forest (GA-RF), predictive models were developed for rotary kiln temperature field dynamics. A rigorous comparative analysis was conducted to explore the impact of different machine learning dataset sizes on the predictive accuracy of the models. The results of this analysis demonstrate that, enhanced by the genetic algorithm of RF, it surpasses the performance of the standard RF approach. This enhancement resulted in a significant improvement in prediction accuracy, as evidenced by the reduction of the Root Mean Square Error (RMSE) from 25.0879 to 17.5330 and the Mean Absolute Error (MAE) from an initial value of 6.5600 to 4.7661. Furthermore, the novel soft-measurement method introduced in this paper significantly reduces simulation time by several orders of magnitude. It has diminished the response time from the traditional industrial methods, which took two to three weeks, to approximately 10 s, as compared to conventional CFD approaches. Remarkably, this approach successfully preserves a high level of accuracy. The implications of these research findings are far-reaching,providing novel insights into the acceleration of CFD simulation calculations and the design of soft measurement sensors customized for black-box reactors in industrial processes.

Abstract:The temperature of rotary kiln, as one of the essential equipment in zinc smelting process, determines the product quality and resource utilization. However, since rotary kiln is a large-scale and highly coupled system, there are plenty of variables affecting the rotary kiln temperature, bringing too much redundant information to describe rotary kiln dynamics. In addition, due to the variations in raw materials, production load, and market demand, there exist various operation conditions, making it difficult to achieve stability control of the rotary kiln temperature with traditional control methods. To solve these problems, an error-triggered adaptive model predictive control (ET-AMPC) is proposed in this article. Specifically, since rotary kiln temperature is hard to regulate due to redundancy among variables and strong nonlinearity, an orthogonal maximum mutual information coefficient feature selection (OMICFS) method is first proposed to determine vital variables affecting temperature most. Then, aiming at the problem of changing operating conditions of rotary kilns, an ET-AMPC method is proposed, which can precisely adapt to different operating conditions and achieve stability control. Finally, experiments on a numerical simulation case and an industrial rotary kiln show the strength and reliability of the proposed method, which reduces 10%–20% trajectory tracking error in the period of operating condition changing and improves the control accuracy effectively.

Abstract:Precise knowledge of the heat transfer in a reheating furnace is important for optimizing the slab production process. In the present work, a new comprehensive CFD (Computational Fluid Dynamics) model for simulating the gas flow, combustion and heat transfer in a roller-hearth reheating furnace with radiant tubes was developed. In the model, the slab dynamic heating process was performed based on the steady-state gas phase combustion in the furnace. The movement of slabs in the furnace was achieved by dynamic mesh. The radiant tubes and the furnace were coupled into a whole and the indirect heat transfer in the furnace was achieved by radiant tubes. The slab temperature predicted by the model showed a good agreement with the experimental results through the validation of “Black Box”. According to the simulation results, the temperature field in the furnace and the slab heating process were reasonably evaluated. Compared with the heating process with the slab residence time of 60min in actual production, the new heating process was determined by the simulating time for the whole slab reaching the austenitizing temperature and the holding time, and the slab residence time is 67min.

Abstract:Rotary kiln is a large-scale instrument for industrial firing of cement. Due to its thermal insulation characteristics, this article studies the application of rotary kiln in supply chain logistics transportation. The main research focus of this paper is the thermal simulation model of rotary kiln and intelligent supply chain logistics transportation monitoring management. This paper analyzes the rotary kiln and its parameters and then designs a thermal simulation model of the rotary kiln. Then this article also combines the relationship between logistics and supply chain, studies the characteristics of supply chain, summarizes and designs a new type of smart supply chain logistics transportation method, and then applies the rotary kiln thermal simulation model to this new type of transportation method. In order to optimize its transportation efficiency and thermal insulation degree, this paper designs the supply chain optimization experiment and the rotary kiln simulation thermal numerical optimization experiment. This article also carries out the overall efficiency analysis of logistics based on DEA and analyzes the results of the experiment and applies it to the intelligent supply chain logistics transportation method of the thermal simulation model of the rotary kiln and compares this new type of transportation method with the traditional transportation method. The experimental results show that the intelligent supply chain transportation method based on the thermal simulation model of the rotary kiln improves the insulation effect by 5%–9% compared with the traditional transportation method. Compared with the traditional transportation method, the transportation efficiency of the smart supply chain transportation method based on the thermal simulation model of the rotary kiln has increased by 4%–8%.

A Dynamical Simulation Model of a Cement Clinker Rotary Kiln

Abstract:This study provides a systematic description and results of a dynamical simulation model of a rotary kiln for clinker, based on first engineering principles. The model is built upon thermophysical, chemical, and transportation models for both the formation of clinker phases and fuel combustion in the kiln. The model is presented as a 1D model with counter-flow between gas and clinker phases and is demonstrated by a simulation using industrially relevant input. An advantage of the proposed model is that it provides the evolution of the individual compounds for both the fuel and clinker. As such, the model comprises a stepping stone for evaluating the development of process control systems for existing cement plants.

Operating Key Factor Analysis of a Rotary Kiln Using a Predictive Model and Shapley Additive Explanations

Abstract:The global smelting business of nickel using rotary kilns and electric furnaces is expanding due to the growth of the secondary battery market. Efficient operation of electric furnaces requires consistent calcine temperature in rotary kilns. Direct measurement of calcine temperature in rotary kilns presents challenges due to inaccuracies and operational limitations, and while AI predictions are feasible, reliance on them without understanding influencing factors is risky. To address this challenge, various algorithms including XGBoost, LightGBM, CatBoost, and GRU were employed for calcine temperature prediction, with CatBoost achieving the best performance in terms of MAPE and MLSE. The influential factors on calcine temperature were identified using SHAP from XAI in the context of the CatBoost model. SHAP effectively assesses model impacts, accounting for variable interdependencies, and offers visualization in high-dimensional contexts. Given the correlation and dimensionality of variables predicting calcine temperature, SHAP was preferred over Feature Importance or PDP for the analysis. By incorporating seven out of twenty operational factors like burner fuel and reductant feed rate, combustion conditions inside of the rotary kiln and RPM, the calcine temperature increased from 840 °C in 2023 to 910 °C by October 2024, concurrently reducing the electricity unit consumption of the electric furnace by 7.8%. Enhancements to the CatBoost algorithm will enable the provision of guidance values after optimizing key variables. It is expected that managing the rotary kiln's calcine temperature according to the predictive model's guidance values will allow for autonomous operation of the rotary kiln through inputting guidance values to the PLC.

Abstract:Coke calcination is a process that involves heating green petroleum coke to purify it and eliminate volatile materials for subsequent processing. Due to the complexity of the rotary kiln used in this process, conducting experimental studies can be challenging and restricted. However, quantitative analyses based on developed models can provide a foundation for optimizing and controlling the process, which can significantly enhance the design efficiency. A three-dimensional simulation model of a rotary calcining kiln for petroleum coke was created using COMSOL Multiphysics in a steady-state mode. This model accounted for all relevant physical and chemical phenomena in the gas stream and coke bed flow, including heat transfer, combustion, and the evolution of volatile matter and coke dust. The mathematical modeling yielded distributions of temperature and mass fractions within the kiln, as well as the velocity field. The results revealed two distinct peak temperatures in the gas phase: 1,780 K near the primary air injection point and 1,605 K near the tertiary air injection points. The findings were analyzed, and the impact of key variables was explored. The simulation data indicated that for every decrease of 10–15 m/s in air flow, the gas peak temperature dropped by approximately 100°. Additionally, an increase in the input oxygen concentration led to enhanced combustion, resulting in higher peak concentrations of CO 2 . The developed simulation model has proven to be a valuable and promising tool for the design and optimization of petroleum coke rotary kilns.

Abstract:Rotary kilns are used ubiquitously in the chemical and metallurgical industries. The mechanism of heat transfer in a rotary kiln is discussed in this paper, in which the effect of rotation is considered in determining heat transfer coefficients. In particular, an extended penetration theory is successfully developed to describe the heat transfer coefficient of the covered wall to the bulk solid in a rotary kiln, i.e., = ((X)d(p)/k(p) + 0.5/root 2k(b)p(b)c(pb)n/Phi(0))(-1) (0.096 < (X) < 0.198) A one-dimensional axial heat transfer model for an internally heated rotary kiln has been developed. Both predicted temperature profiles and heat transfer fluxes agree well with the experimental data of Barr et al. The simulated results are used to successfully explain for the first time the coupling phenomenon of the bulk bed and covered wall temperatures discussed in previous publications.

Abstract:For the blended coal composed of 70% anthracite and 30% bitumite,thi s paper si mulates the combustion processes inside the revolving cement kiln with a pulveri zed coal fired burner using a jet with velocity difference.A multiflui d mo del is used for two-phase turbulent flow.and a reaction and general model is u sed for combustio n processes of coal.The results show that the burner used in the revolving cemen t kiln can intensify combustion,furthermore,both the present burner and central high speed jet can restrain the expansion of pulverized coal and make flame not reach the slagging layer of the kiln.
Using Response Surface Methodology Approach to Modeling and Optimization of the Combustion Process in Cement Kiln

Abstract:In this study, the combustion process in the cement kiln was optimized using response surface methodology. The independent variables investigated were kiln feed, fan speed, kiln fuel rate, calciner fuel rate, and limestone saturation factor. Response variables included CO and kiln body temperature. The model predictions for the combustion process showed an absolute average error of about 1.6 % for kiln body temperature and about 15.5 % for CO. In this study, this process has been modeled and optimized using the design of experiment technique and response surface methodology (RSM). The RSM was employed to optimize the combustion process in the cement kiln. Kiln feed (X1 = 160–190 t h−1), fan speed (X2 = 840–870 rpm), kiln rotational speed (X3 = 2.8–3.4 rpm), kiln fuel rate (X4 = 3800–4150 L h−1), calciner fuel rate (X5 = 5700–6200 L h−1), pressure of kiln inlet (X6 = 98–102 Pa), and limestone saturation factor (LSF) (X7 = 94–95.8 %) as independent variables were investigated. The carbon monoxide and the kiln body temperature in RSM were considered as response variables. The absolute average error in the model predictions for the combustion process in the cement kiln, for the kiln body's temperature, is about 1.6 % and for carbon monoxide is about 15.5 %.
