Abstract:1. Abstract The integrated lightweight design optimization of structural layout and material microstructures are discussed in this paper. By analyzing the basic features of such a two-scale problem, it is found that the optimal solution strongly depends upon the scale of the material unit cell (UC) or named representative volume element (RVE). In fact, the effective material properties predicted by the traditional homogenization method are limit values that can characterize only the effects of the material volume fraction and the topology of the microstructure regardless of the influence of the unit cell scale. From this consideration, we introduce the superelement (SE) concept as a macro representative volume element to describe the material unit cell of micro-scale. By changing the scale and aspect ratio of the superelement, design optimizations of both materials and structures can be unified and the scale-related effect can be revealed in the final result of integrated design of materials and structures. Numerically, 2D problems concerning the stiffness maximization with cellular core design optimization are considered to illustrate the approach. 2. 3. Introduction Cellular solids are ultra-lightweight materials with elegant multifunctional properties such as energy absorption, thermal isolation, anti-impact and find wide applications in aerospace and automobile industries. Topology optimization methodology is now an efficient approach that can be used for the design optimization of cellular solids. Global structural responses and material effective properties can be optimized, respectively. In the level of structural topology design, either the SIMP method or the homogenization method [1] can be used to find macroscopically the black-white solution pattern. In the material design procedure, the state of the art is that the homogenization method and the SIMP method are used iteratively. Homogenization aims at predicting the effective properties of the considered material microstructure whereas the SIMP method is to find the optimal microstructure by adding or removing materials. For example, Sigmund [2,3] used such a material design procedure for the optimization of material microstructures with extreme properties. Fujii [4]and Rodrigues [5] studied the topology optimization of the involved material microstructure for the stiffness maximization of the global structure. The tendency shows that an intrinsic dependence exists between designs of the material and structure. An integrated design is needed to unify both together. Homogenization method is a two-scale method. Under the periodicity assumption of the material unit cell, the effective properties can be well predicted in terms of the material microstructure and volume fraction. …
