Abstract:Injection molding is one of the most important polymer processing operations. The results from numerical simulation of this process provide valuable information in designing part/mold or choosing process parameters. The flow simulation is based on a hybrid finite-element/finite-difference numerical solution of the generalized Hele-Shaw flow of a non-Newtonian fluid under non-isothermal condition. A unified expression in terms of flow rate is set up for both entrance and interior nodes. In advancing the melt front, the commonly used method of determining time step is modified. two examples are given to show the validity of the numerical method.

Abstract:This work applies a fractional flow model to describe a time-variant behavior of non-Newtonian substances. Specifically, we model the physical mechanism underlying the thixotropic and anti-thixotropic phenomena of non-Newtonian flow. This study investigates the behaviors of cellulose suspensions and SMS pastes under constant shear rate. The results imply that the presented model with only two parameters is adequate to fit experimental data. Moreover, the parameter of fractional order is an appropriate index to characterize the state of given substances. Its value indicates the extent of thixotropy and anti-thixotropy with positive and negative order respectively.

Abstract:We investigate the ring-linear polymer blends under Poiseuille flow across a range of flow intensities. As rings are flexible (K- br = 0), the threading probability gradually increases with an increase in flow field strength. However, as rings are semiflexible (K- br > 0), the threading probability significantly decreases and then significantly increases as the flow field strength increases. Additionally, for different ring rigidity parameters, the critical flow field strength corresponding to the rapid increase in the threading probability is almost the same. When the flow field strength exceeds this critical value, ring-linear polymer blends will aggregate into a cluster due to the combination of entanglement between polymers and the large differences in the velocities of the polymers. The cluster moves along the direction of the flow field and can be bisected by the flow channel's centerplane into two parts, and each part performs the tank-treading motion in opposite directions: one moving counterclockwise and the other moving clockwise. The dynamic movement of the cluster significantly promotes an increase in threading probability. Furthermore, the nonlinear relationship between the characteristic time of tank-treading motion and flow field strength suggests that the structure of the cluster exhibits similar dynamic and structural behaviors over a certain range of flow field strengths. The results could enhance our understanding of the intricate threading properties observed in ring-linear polymer blends upon exposure to external force fields.
Variational multi-scale finite element method for the two-phase flow of polymer melt filling process

Abstract:Purpose The purpose of this paper is to develop an effective numerical algorithm for a gas-melt two-phase flow and use it to simulate a polymer melt filling process. Moreover, the suggested algorithm can deal with the moving interface and discontinuities of unknowns across the interface. Design/methodology/approach The algebraic sub-grid scales-variational multi-scale (ASGS-VMS) finite element method is used to solve the polymer melt filling process. Meanwhile, the time is discretized using the Crank–Nicolson-based split fractional step algorithm to reduce the computational time. The improved level set method is used to capture the melt front interface, and the related equations are discretized by the second-order Taylor–Galerkin scheme in space and the third-order total variation diminishing Runge–Kutta scheme in time. Findings The numerical method is validated by the benchmark problem. Moreover, the viscoelastic polymer melt filling process is investigated in a rectangular cavity. The front interface, pressure field and flow-induced stresses of polymer melt during the filling process are predicted. Overall, this paper presents a VMS method for polymer injection molding. The present numerical method is extremely suitable for two free surface problems. Originality/value For the first time ever, the ASGS-VMS finite element method is performed for the two-phase flow of polymer melt filling process, and an effective numerical method is designed to catch the moving surface.

Abstract:The linear dynamic rheology for a series of filled polymer melts is investigated to take account for the respective contributions of the bulky polymer phase away from the filler inclusions and the “filler phase” composed of filler particles coated with polymer layer. Time-concentration superposition principles are introduced to the linear viscoelasticities of both the bulky polymer phase and the “filler phase”. The result highlights the importance of the polymer dynamics to both the “filler phase” and the composite melt. Polymer mediated filler jamming towards glass formation is revealed for the “filler phase”, which accounts for origin of the fluid-to-solid transition upon filling.

Abstract:The unsmooth boundary of a cavity for the stage of filling glass fiber-reinforced polymer melt affects the flow property and the shape of the free interface's shape, as a result, it will affect greatly the process, the degree and the location of the front interface, and the weld lines' property and product quality as well. Here, the two-scale fractal theory is adopted to figure out the basic property of the unsmooth boundary, and governing equations are established in a fractal space. The numerical results can provide insight into the filling process and reveal the main factors affecting the shape of the free interface. The fractal interface is illustrated by the least-square method in different fractal spaces based on numerical simulation results. The fractal cavity sheds a new light on controlling the interface.

Abstract:In this paper, a multi-scale coupling mathematical model is suggested for simulating the polymer filling process in the weld line region on a micro scale. The model considers two aspects: one is the coupling model based on stresses in the whole cavity region; the other is the multi-scale coupling model of continuum mechanics (CM) and the molecular dynamics (MD) in a weldline region. A weak variational formulation is constructed for the finite element method (FEM), which is coupled with the Verlet algorithm based on the domain decomposition technique. Meanwhile, an overlap region is designed so that the FEM and the MD simulations are consistent with each other. The molecular backbone orientation of the whole cavity is illustrated and the position of the weld line is determined by the characteristics of the molecular backbone orientation. Finally, the properties of the polymer chain in the weld line region are studied conformationally and dynamically. The conformational changes and movement process elucidate that the polymer chains undertake stretching, entangling and orientating. Moreover, the effect of the number of chains and melt temperature on the spatial properties of chain conformation are investigated.

Abstract:With the example of the amorphous polymethyl methacrylate (PMMA) polymer material,the molecular dynamics simulation experiments were performed to study the flowing morphology and mechanical behavior of the macromolecular during the injection molding produce.A cubic PMMA cell consisting of 10 molecular chains of 20 units was constructed.The energy initialization was performed using the energy minimization method followed by the Simulated Anneal method.By coupled with the periodic boundary conditions,COMPASS (condense&phase optimized molecular potentials for atomistic simulation studies) force field and the Velocity-Verlet algorithm,the simulation was launched with isothermal conditions.The results indicate the deformation of the chains cell need first to overcome the "activation energy",involving the internal energy,relation and unwrapping energy.There was a time and a stress threshold during the filling stage.The former presents the coordination course of the internal energy with a transitional loaded condition,and the later reveals the relaxation and disentanglement of the flexible chains with a higher shear stress loaded.The radius of gyration distributions of the C atom in main chains show the macromolecular gives an orientation direction with the flowing direction under the loaded conditions.The bigger of the shear stress,the more sensible of the orientation.While the excessive shear stress leads to the macromolecular break then elastic recovery.Furthermore,the mean square displacement (MSD) data indicate that the flowing essence of the molten polymer is the directional migration and orientation arrangement of the macromolecule chains.The results also confirm that the "activation energy" is the principal Obstacle for chains motion.After overcoming this obstacle,the migration rate gives a nonlinear increase trend with the rise of the shear stress.

Abstract:With the increase of conversion and viscosity, a batch free radical polymerization (FRP) may encounter complicated phenomena, including the gel, glass, and cage effects. These effects normally lead to a conditional modeling formulation described by a set of differential-algebraic equations (DAEs). Discontinuous gradient exists at model switches triggered by occurrence of the effects, which cause difficulty for dynamic optimization on the batch process. To deal with the discontinuity, interior-point smooth approximations are proposed to describe the model switches at the occurrence of the effects. An adaptive smoothing strategy, which can efficiently balance the efficiency of optimization and the accuracy of the approximated model, is proposed for the dynamic optimization. To show the effectiveness of this smoothing strategy, case studies for optimal operating profiles in a polymerization process of methyl methacrylate are conducted. Good computational performance is achieved with the proposed strategy.

Abstract:Computational fluid dynamics (CFD) was used to investigate the film flow on rotating wheel for a horizontal twin-shaft reactor. The Volume of Fluid (VOF) model combined with the sliding mesh method was chosen to simulate the film formation process. The mechanism on a rotating wheel distinguishes itself from that on a regular solid disk. Bounded film with only one gas-liquid interface and unbounded film with two gas-liquid interfaces coexist due to the presence of an open window under certain operation conditions. The unbounded film inside open window is significantly thinner and returns more rapidly to the liquid pool. The minimum rotating speed for unbounded film formation decreases when the liquid viscosity increases. The open window on the rotating wheel can enhance the film flow and surface renewal, due to the interaction and transition between the unbounded film inside the open window zone and the bounded film on the ring and spoke zones, but this intensification is limited for highly viscous polymers. Abstract:The linear dynamic rheology of polymer melts filled with nano-sized fillers is investigated in relation to a proposed two phase model. A common principle is disclosed for nanofilled polymers exhibiting either fluid- or solid-like behaviors with increasing filler volume fraction. The bulky polymer phase far away from the filler inclusions in the nanocomposites behaves the same as in the unfilled case while its contribution to the composite modulus is enlarged due to strain amplification effect. The filler forms aggregates together with polymer chains absorbed on the filler surface, which is termed as the “filler phase” in the proposed model. The dynamics of the “filler phase” slow down with increasing filler concentration. The applicability of the proposed two phase model is discussed in relation to the well-known structural inhomogeneity of nanofilled polymers as well as the strain amplification and the filler clustering effects.

Abstract:In this work, a non-isothermal viscoelastic computational framework is proposed for macroscopic polymer melt filling and mesoscopic spherulite growth. Firstly, the macroscopic viscoelastic governing equation is solved by coupled level set immersed boundary and finite-volume (LS-IB-FV) method. The melt-air interface is captured by the coupled level-set and volume-of-fluid (CLSVOF) method. And the mesoscopic crystallization behavior is predicted by the phase field model. Then, the numerical simulation for melt filling process is compared with experimental one to validate the coupled method. And it is simulated that the melt filling stage in a complex annular cavity with 17 small solid discs for the semi-crystalline polymer of isotactic polystyrene, and it is studied that the impacts of three different injection velocities on the flow modes, temperature distribution and solidified layers. Finally, in the regions of solidified layers, the growth of spherulites is simulated with/without melt flows at two different points. Numerical results show that the injection velocities can affect the flow modes and temperature distribution significantly. The morphology of polymer spherulite that is consistent with the experimental result can be observed clearly. With flow fields, the spherulites grow faster and densely towards the upstream direction.

Abstract:Journal of Composite Materials, Ahead of Print. In this work, a coupling Cahn-Hilliard-Navier-Stokes-Darcy two-phase flow model is developed to simulate the resin infusion process intra and inter fiber tow. Navier–Stokes equation is applied in the free flow region while two phases Darcy's law governs flow in the porous medium. The refined "BJS" (Beavers-Joseph-Saffman) condition is included as the coupling interface condition to solve the two phases and two mediums coupling problems. Flow flux, normal stress and velocity conversations are also taken into consideration as the interface conditions. Transient resin flow front tracking is carried out by adopting Cahn-Hilliard equation in the free flow region based on this novel coupling method and results are compared with quasi realistic model to verify the accuracy of this novel method.

Abstract:In this article, a multiscale simulation method of polymer melt injection molding filling flow is established by combining an improved smoothed particle hydrodynamics method and clustered fixed slip-link model. The proposed method is first applied to the simulation of HDPE melt in a classic Poiseuille flow case, and then two high-speed and high-viscosity injection molding flow cases in two simple long 2D rectangular cavities with and without a circular obstacle, respectively, are analyzed. For each case, the macro velocity results, and the micro average number of entanglements Zave and orientation degree S results are demonstrated and discussed, and the changing trends of Zave and S are analyzed. The results of the two injection molding cases are compared, and the influence of the obstacle on the injection flow at both the macro and micro levels is analyzed. Furthermore, based on the multiscale results, reason of some structural features and defects in injection molded products are analyzed.

Abstract:Although the non-equilibrium behaviour of polymer solutions is generally well understood, particularly in extensional flow, there remain several unanswered questions for dilute solutions in simple shear flow, and full quantitative agreement with experiments has not been achieved. For example, experimental viscosity data exhibit qualitative differences in shear-thinning exponents, shear rate for onset of shear-thinning and high-shear Newtonian plateaus depending on polymer semiflexibility, contour length and solvent quality. While polymer models are able to incorporate all of these effects through various spring force laws, bending potentials, excluded volume (EV) potentials, and hydrodynamic interaction (HI), the inclusion of each piece of physics has not been systematically matched to experimentally observed behaviour. Furthermore, attempts to develop multiscale models (in the sense of representing an arbitrarily small or large polymer chain) which can make quantitative predictions are hindered by the lack of ability to fully match the results of bead-rod models, often used to represent a polymer chain at the Kuhn step level, with bead-spring models, which take into account the entropic <a class="link-external link-http" href="http://elasticity.In" rel="external noopener nofollow">this http URL</a> light of these difficulties, this work aims to develop a general model based on the so-called FENE-Fraenkel spring, originally formulated by Larson and coworkers [J. Abstract:The status of molten polymer flow needs to be made clear when it is processed in the screw groove with action of various factors.The time based partial differential equations,includes continuity equation,momentum conservation equations and constitutive equation of molten polymer flow are deduced from physics principles of fluid movement.And physical model is established for screw processing considering the situation of force,movement of molten polymer flow.The partial differential equations are discretized to form algebraic equation set by finite difference method.On the basis of the equations and the physical model,the velocity isoline,velocity vector distribution,share stress distribution and pressure distribution of molten polymer flow in engineering practice are solved by applying the numerical calculation methods.The analysis of the results which worked out according to the actual screw parameters in industry reveals the rules of molten polymer flow in the screw groove.The rules includes: The velocity and shear stress are close to zero in the corner of left bottom and right bottom;The molten polymer move in a spiral track as a whole,and is acted by alterative shear stress and press.These rules are helpful for improving quality of plastic products and facility performance.
Numerical simulation of polymeric flow based on molecular models

Abstract:A new method for numerical calculation of polymeric flow based on simulation of molecular models of polymers is presented. The approach directly combines streamline finite element method with stochastic simulation of molecular models and thus obviates the need for a constitutive equation to describe the fluid. The problem considered for testing the method is the two-dimensional steady flow of an Oldroyd-B fluid past a circular cylinder between two parallel plates. A comparison is made between the numerical results obtained using the new approach and those obtained using the closed-form constitutive equation of the Oldroyd-B model.

Abstract:<p>Discontinuous fiber reinforced polymers (FRPs) are one of the most complex materials used in volume production, composing a transient chemo-thermomechanical matrix behavior and fiber-induced anisotropic physical properties. The fibers induce anisotropic behavior not only in structural properties, but also during material flow and hence during mold filling, which in turn influences the final physical properties. Therefore, the fibers influence the material flow and vice versa, the material flow causes fiber-reorientation. This interaction is typically decoupled in state of the art process simulations. To consider the fiber-flow interactions, the present work provides a new simulation method for reactive injection molding, describing the fiber-induced anisotropic flow behavior by a fourth order viscosity tensor. The matrix viscosity is modelled non–Newtonian and curing kinetics are taken into account. Numerical examples demonstrate anisotropic effects to verify the model implementations. Furthermore, cavity pressure and fiber orientations are validated with experimental data, showing good agreement.</p>
