Zero defect manufacturing in 2024: a holistic literature review for bridging the gaps and forward outlook

Currently,he is the founder and CEO of Zerofect,a company based in Switzerland and focusing on providing digital technologies for sustainable manufacturing. Additionally,he is a researcher at the University of Oslo (UiO). More specifically is a pioneer in the area of Zero Defect Manufacturing (ZDM),as is the first who modernized and set the foundation of modern ZDM. His scientific interests,motivation and vision are around Industry 4.0 and on how ZDM can be applied efficiently to production systems,focusing on the decision making,scheduling and design of a system or a product,with ultimate goal to achieve true sustainable manufacturing. Regardless of the young,if his age he was listed in world's top 2% of Scientists for 2022. He is actively involved in EU research programmes in the area of Factories of the Future and Enabling ICT for Sustainable Manufacturing. Foivos holds a BSc and an MSc in Mechanical engineering with specialization on design and manufacturing engineering from the University of Patras. He has also a second MSc from National University of Athens in Automation systems with specialization on manufacturing and production systems. He did his PhD around the topic of Zero Defect Manufacturing École polytechnique fédérale de Lausanne – EPFL. Foivos is the chair on a CEN/CENELEC working group responsible for standardizing ZDM.Gokan May is an Assistant Professor at the University of North Florida,Editorial Board Member of the World Manufacturing Forum,and member of the World Economic Forum's Expert Network comprising only select 3,000 leading experts from academia,business,government,and international organisations (https://www.weforum.org/people/gokan-may). He received his PhD in Industrial and Manufacturing Engineering,and excelled in several areas of data-driven innovation for advanced and sustainable manufacturing by being involved in numerous collaborative research initiatives building an extensive network of industrial and academic partners in the field and by publishing in high-impact journals on different subjects of data-driven engineering for advanced manufacturing including studies on manufacturing strategies,zero-defect manufacturing and intelligent maintenance as growing trends in industry 4.0,and industrial energy efficiency toward a sustainable future. He published more than 40 journal papers and conference proceedings gathering ca. 900 citations to date. He has been involved in several EU-Funded Projects (H2020 & FP7) and in preparing new proposals for EC calls and received more than 3 Million Euros funding between 2010 and 2019. Dr. May served as the project coordinator at Politecnico di Milano (2010–2015) and École Polytechnique Fédérale de Lausanne (2015–2019) for several funded projects in his research expertise areas. He got his PhD in Innovation and Design from Mälardalen University,Sweden. More precisely,his PhD thesis,entitled 'Robotic in-line quality inspection systems for Zero-Defect Manufacturing,Requirements and Challenges' focused on the usage of sensor technology in conjunction with industrial robotics for the detection of defects at the source of deviation,thus assuring that no defective products leave the manufacturing system. Such research tackled research areas such as 'quality management trilogy (plan,control,improve)','application of automation',and 'sustainability'. As Peter Drucker said,'The greatest danger in times of turbulence is not the turbulence; it is to act with yesterday's logic.'

Abstract:This study conducts a comprehensive review and analysis of zero defect manufacturing (ZDM), a strategic and imperative approach in manufacturing, aiming at eliminating defects to enhance product quality and sustainability. It bridges theoretical concepts with practical applications, identifying gaps in current ZDM strategies and advocating for the integration of predictive, preventive, and production scheduling approaches. Despite existing individual strategies, a need for cohesive frameworks emerges to fully leverage ZDM's potential. Accordingly, we propose an integrated ZDM framework representing a significant advancement beyond current fragmented solutions. This framework emphasises the synergy between ZDM strategies and critical manufacturing processes, offering a comprehensive pathway to ZDM objectives. We stress the economic benefits, effective risk management, and the imperative of workforce training for ZDM success. Advocating for standardised methodologies, enhanced risk protocols, and comprehensive training, our study demonstrates their feasibility and effectiveness. We call for global collaboration and interdisciplinary research to overcome identified challenges, propelling ZDM towards manufacturing excellence with zero defects. This approach not only promises to elevate product quality and operational efficiency but also establishes new benchmarks for sustainability and economic viability. By addressing research gaps and offering actionable solutions, our study advances ZDM discourse, promoting broader adoption and implementation across industries.
