Abstract:Gradient microstructure design has been found to be an effective approach to significantly produce the utmost advanced structural metallic materials, which have a signature in mechanical characteristic of strength-ductility-hardenability combination. In this work, a physical theory and mechanism-based numerical model are developed for sophisticatedly designing the gradient microstructured metals. It considers the gradient distribution of grain size, twin, martensite and austenite in a metallic alloy. The numerical results are validated through experiments. The mechanical performance of high strength, large ductility and considerable hardenability is achieved and their trade-off is successfully overcome. (C) 2020 Acta Materialia Inc. Strengthening Complex Concentrated Alloy Without Ductility Loss by 3D Printed High-Density Coherent Nanoparticles

Abstract:Metallic 3D printing enables fast fabrication of net-shaped components for broad engineering applications, yet it restrains the use of most mechanical processing methods for strengthening alloys, e.g. forging, rolling, etc. Here, we proposed a new strategy for enhancing the strength of 3D printed complex concentrated alloys without losing ductility. This strategy relies on the rapid cooling of 3D printing to achieve a supersaturation state that is beyond conventional casting. Then, spinodal decomposition via aging is exploited to introduce high-density coherent nanoparticles for strengthening. The proposed strategy is demonstrated in a 3D printed Cu-based complex concentrated alloy. The rapid solidification during printing strongly inhibits elemental diffusion, leading to a high supersaturation state. High-density nanoparticles with coherent interface and size of ∼7 nm are introduced into the 3D printed samples through spinodal decomposition via simple aging treatment. The strength of the 3D printed alloy is increased by 30% after aging with no ductility loss, leading to a strength-ductility combination superior to other Cu alloys. This strategy is readily applicable to other spinodal alloys fabricated by 3D printing for circumventing the strength-ductility trade-off dilemma.

Abstract:Additive manufacturing (AM) has become a widely used tool for fabricating components with complex geometries. However, the overhang effect induced by gravity often necessitates additional supports to prevent collapse and warping during the printing process. To address this issue, previous studies incorporated overhang constraints to the topology optimisation to create self-supporting structures. Nevertheless, these studies primarily focused on 3-axis AM, which deposits material in a single direction and often compromises structural stiffness to achieve self-supporting designs. In response, this study aims to design 3D self-supporting structures tailored for multi-axis AM. By leveraging the rotatable base platform of multi-axis systems, this approach automatically identifies optimised local build directions and the corresponding structural topology to minimise overhangs. The effectiveness of this approach is demonstrated through several numerical examples, with results validated numerically via printing simulations in VERICUT and physically using a multi-axis Wire Arc Additive Manufacturing (WAAM) machine. The results indicate that the performance degradation caused by 3-axis-based overhang constraints can be reduced to a negligible level with the multi-axis-based approach.
A Facile and Sustainable Integrated Fabrication Strategy for Multi-Performance 316l Stainless Steel

Abstract:Additive manufacturing enables innovative design and integrated manufacturing of complex components. Metallic components with multi-performance and high reliability are always desirable for a broad range of high-end industries. Multi-material additive manufacturing is a promising way to provide multiple performances, yet there exist several persistent challenges on multi-material sustainability and recycling, interfacial defects and strength, dimensional accuracy and fineness, and manufacturing efficiency and cost, prohibiting its widespread practical applications. In this study, we introduce an additive/modification integrated manufacturing (AMIM) strategy for fabricating highly reliable multi-performance metals using only a single material with a one-step process. We demonstrate that, through a unique combination of pattern-induced orientation-consistent and layer-accumulated orientation-amplified mechanisms, the surface wear resistance performance of 316L stainless steels could be expanded to cover an exceptionally wide range from commercially available plastics to metals to ceramics. Furthermore, these strikingly different performances can be digitally programmed and precisely printed to form integrated 316L stainless steel components with excellent interfacial strength and high dimensional accuracy. This strategy paves a facile, inexpensive, and sustainable way to achieve multi-performance metals that are fully recyclable and environmentally friendly, serving as an alternative to the multi-material composite strategy.
Ultrauniform, strong, and ductile 3D-printed titanium alloy through bifunctional alloy design

Abstract:Coarse columnar grains and heterogeneously distributed phases commonly form in metallic alloys produced by three-dimensional (3D) printing and are often considered undesirable because they can impart nonuniform and inferior mechanical properties. We demonstrate a design strategy to unlock consistent and enhanced properties directly from 3D printing. Using Ti−5Al−5Mo−5V−3Cr as a model alloy, we show that adding molybdenum (Mo) nanoparticles promotes grain refinement during solidification and suppresses the formation of phase heterogeneities during solid-state thermal cycling. The microstructural change because of the bifunctional additive results in uniform mechanical properties and simultaneous enhancement of both strength and ductility. We demonstrate how this alloy can be modified by a single component to address unfavorable microstructures, providing a pathway to achieve desirable mechanical characteristics directly from 3D printing.

Enhanced Plastic Stability: Achieving High Performance in a Al6xxx Alloy Fabricated by Additive Manufacturing

Abstract:Additive manufacturing (AM) facilitates the creation of materials with unique microstructural features and distinctive phenomena as compared to conventional manufacturing methods. Among the various well-fabricated AM alloys, aluminum alloys garner substantial attention due to their extensive applications in the automotive and aerospace industries. In this work, an Al6xxx alloy is successfully fabricated with outstanding performance. A nucleation agent is introduced to diminish the susceptibility to cracking during the AM process, thereby inducing a heterogeneous microstructure in this alloy. However, the introduction of ultrafine grains induces plastic instability, evidenced by the presence of Lüders band. This work investigates the evolution of the Lüders band and the strategy to reduce their undesirable effect. The heterogeneity destabilizes the band propagation and thus deteriorates the ductility. Through a T6 heat treatment, the local Lüders strain decreases from 10.0% to 6.2%, leading to a substantial enhancement in plastic stability. With the increase in grain growth and the enlargement of coarse grain regions, the mismatch between the local and macroscopic Lüders strain disappears. Importantly, the strength and the thermal conductivity are concurrently increased. The findings demonstrate the significance of ensuring plastic stability to achieve improved strength-ductility trade-off in AM alloys with heterogeneous microstructures.

Abstract:The application of commercially pure titanium (CP–Ti) has long been limited by its insufficient strength and plastic instability. However, strength enhancement typically comes at the expense of ductility since the two important mechanical properties are often mutually exclusive. In the present work, multi-element Fe–Cr–Ni–Mo in the form of 316L steel was added into CP-Ti by additive manufacturing (AM), so as to realize the simultaneous enhancement of strength and uniform ductility. The localized homogenization of CP-Ti and 316L alloy melts during laser melting deposition produced the microstructure comprised of basket-weave ɑ laths, discontinuous ɑGB, and retained β phases, which endowed Ti-1.35Fe-0.36Cr-0.24Ni-0.05Mo alloy with related higher ultimate tensile strength (635 MPa) and larger uniform ductility (12%). This approach could provide guidance for designing high-performance metal materials starting with elements powder through additive manufacturing.

Abstract:In this study, machine learning and inverse design based on a genetic algorithm was used to design three aluminum wrough alloy types to overcome the strength-ductility trade-off. The composition of the new alloys was advantageous in relation to that of commercial alloys, and this was experimentally validated using samples produced by a semi-mass-production-scale process. The relationship between microstructures and mechanical properties was exploited to characterize the alloys, and each alloy exhibited different precipitation types. The major precipitate of alloy 1 was the spheroidal α-AlMnSi phase, which contributed to the Orowan mechanism. In contrast, the major precipitate of alloys 2 and 3 was the fine needle-type θ-series phase, which contributed to the dislocation shearing mechanism. The new alloys showed outstanding tensile strength (431.69, 527.03, and 527.79 MPa) without a decrease in ductility. These findings suggest that machine learning and inverse design methods are suitable for discovering new aluminum alloy types.

Abstract:The integration of additive manufacturing and severe plastic deformation has produced an Al-Si alloy with superior mechanical properties. The novel processing pathway effectively avoids strength-ductility trade-off, resulting in an elongation increase of three times while maintaining a comparable yield strength to that of the original condition. The implementation of an intermediate annealing heat treatment (HT) before the subsequent equal channel angular pressing (ECAP) processing resulted in the most favorable combinations of strength and ductility. The ECAP process transformed the ultrafine interconnected eutectic network into ultrafine particles. This process also led to the formation of a heterogeneous grain size and the transformation of the 3-dimensional network of aluminides (Al2Cu) and Si-enriched precipitates into particles with varying sizes, ranging from 4 nm to 500 nm. In contrast, the ECAP processing without an intermediate annealing heat treatment led to a maximum yield strength increment of 22%. Notably, this enhancement in strength was achieved while preserving comparable levels of elongation to those observed in the as-built material. Hence, achieving the optimal combination of yield strength and ductility ratio demands a careful balance between various strengthening mechanisms, including subgrains and precipitates.

Abstract:Metal additive manufacturing (AM) has been extensively studied in recent decades. Despite the significant progress achieved in manufacturing complex shapes and structures, challenges such as severe cracking when using existing alloys for laser powder bed fusion (L-PBF) AM persisted. This is due to the fact that commercial alloys are primarily designed for conventional casting or forging processes, without considering the fast cooling rates, steep temperature gradients, and multiple thermal cycles of L-PBF. To address this, there is an urgent need to develop novel alloys specifically tailored for L-PBF technologies. This review provides a comprehensive summary of the strategies employed in alloy design for L-PBF. It aims to guide future research on designing novel alloys dedicated to L-PBF instead of adapting the existing alloys for L-PBF. The review begins by discussing the features of L-PBF processes, focusing on rapid solidification and intrinsic heat treatment. Next, the printability of the four main existing alloys (Fe-, Ni-, Al-, and Ti-based alloys) is critically assessed, with a comparison to their conventional weldability. It was found that the weldability criteria are not always applicable in estimating printability. Furthermore, the review presents recent advances in alloy development and associated strategies, categorizing them into crack mitigation-oriented, microstructure manipulation-oriented, and machine learning-assisted approaches. Lastly, an outlook and suggestions are given to highlight the issues that need be addressed in future work.

Abstract:Abstract In metallurgy, mechanical deformation is essential to engineer the microstructure of metals and to tailor their mechanical properties. However, this practice is inapplicable to near-net-shape metal parts produced by additive manufacturing (AM), since it would irremediably compromise their carefully designed geometries. In this work, we show how to circumvent this limitation by controlling the dislocation density and thermal stability of a steel alloy produced by laser powder bed fusion (LPBF) technology. We show that by manipulating the alloy’s solidification structure, we can ‘program’ recrystallization upon heat treatment without using mechanical deformation. When employed site-specifically, our strategy enables designing and creating complex microstructure architectures that combine recrystallized and non-recrystallized regions with different microstructural features and properties. We show how this heterogeneity may be conducive to materials with superior performance compared to those with monolithic microstructure. Our work inspires the design of high-performance metal parts with artificially engineered microstructures by AM.

Abstract:Additively manufactured (AM) structural components with complex geometries and tailored properties at voxel-size resolution will lead to significant leap in performance in various critical engineering applications. However, at each voxel, we first need to be able to design the alloy efficiently and reliably. We demonstrate a hybrid approach combining calculation of phase diagram (CALPHAD)-based integrated computational materials engineering (ICME) with machine learning and inverse design techniques and performed a full alloy design cycle of a novel Al alloy (Al-Er-Zr-Y-Yb-Ni) for AM from virtual predictions to experimental validation. We designed this alloy to exhibit high tensile strength at room temperature through nanoscale L1$_2$-phase precipitation which stabilizes the microstructure to maintain strength after high-temperature aging. We initially exploit a fine distribution of metastable eutectic ternary phases through rapid solidification, which serve as the source for the reactive elements enabling nanoscale precipitation of a high phase fraction of the thermally stable L1$_2$ strengthening phases. The strength of the 3D-printed samples manufactured via laser powder bed fusion (LPBF) from the designed composition is comparable to that of wrought Al 7075, and after high-temperature (400$^\circ$C) aging is 50% stronger than the best benchmark printable Al alloy1. The stable strengthening strategy is applicable to a wide range of alloys and rapid solidification processes, and our hybrid ML/CALPHAD numerical framework can be used for the efficient and robust design of alloy microstructures and properties, expanding the capabilities of additive as well as traditional manufacturing.

Abstract:Abstract Additive manufacturing (AM) creates digitally designed parts by successive addition of material. However, owing to intrinsic thermal cycling, metallic parts produced by AM almost inevitably suffer from spatially dependent heterogeneities in phases and mechanical properties, which may cause unpredictable service failures. Here, we demonstrate a synergistic alloy design approach to overcome this issue in titanium alloys manufactured by laser powder bed fusion. The key to our approach is in-situ alloying of Ti−6Al−4V (in weight per cent) with combined additions of pure titanium powders and iron oxide (Fe 2 O 3 ) nanoparticles. This not only enables in-situ elimination of phase heterogeneity through diluting V concentration whilst introducing small amounts of Fe, but also compensates for the strength loss via oxygen solute strengthening. Our alloys achieve spatially uniform microstructures and mechanical properties which are superior to those of Ti−6Al−4V. This study may help to guide the design of other alloys, which not only overcomes the challenge inherent to the AM processes, but also takes advantage of the alloy design opportunities offered by AM.

Abstract:The unprecedented increase in component design space has led to significant focus on fusion-based additive manufacturing (AM) technologies. The new design possibilities integrate features and functionalities that are not supported by conventional manufacturing, and simultaneously achieve unitization of components. However, fusion-based AM suffers from a lack of diverse alloys, as conventional high-strength Al alloys are prone to hot cracking and other defect formation during printing. New alloy design approaches are being pursued to overcome these limitations. Current strategies for design of printable Al alloys for laser-powder bed fusion (L-PBF) are primarily experimental and revolve around grain refinement and eutectic solidification (ES). Each of these strategies targets hot cracking at only a specific stage of solidification. Consequently, the processing window of the alloy shrinks and fine-tuning of the alloy microstructure becomes difficult, thus prohibiting the activation of multiple deformation mechanisms. On the other hand, strategies that integrate microstructural refinement (MR) and ES attack the problem during multiple stages of solidification. Such MR+ES integrated alloy design strategies allow widening of alloy-processing-window (printability) and activation of multiple deformation mechanisms such as back-stress strengthening and work-hardening, thus producing alloys with excellent synergy of printability and performance.

Abstract:Over the last few years, Additive Manufacturing, or as it is sometimes known, 3D printing, has become a significant research field for researchers worldwide. The necessity to increase the strength of materials and minimize their weight in the automotive and aviation industries has urged engineers and scientists to conduct more investigations and identify manufacturing methods to replace the classical ones. Additive manufacturing involves building a geometry layer by layer from a wide range of materials, which helps to utilize materials efficiently while minimizing the amount of waste produced as well as build complex, large geometries and light-weight components. Furthermore, it minimizes fabrication and processing times. In this paper, three different alloys were printed (TiAl6V4, AlSi10Mg and 316L) using MSC Simufact software to investigate the effect of changing machines on the effective stress and surface deviation. Furthermore, thermal analysis as well as mechanical, thermal and thermomechanical calibrations were carried out to determine a parameter set consisting of the laser power, inherent strains, fraction of exposure energy and volumetric expansion factor.

Abstract:Purpose This paper aims to propose a method that can directly print low-melting-point alloy In61Bi26Sn9Ga4 into a variety of macroscopic 3D structures at room temperature via adhesion mechanism. Design/methodology/approach In the first section, the principle of the direct printing system is described. As process parameters and material properties have both geometric and physical significance to printing, the approach the authors take is to study the relationships between key parameters and ultimate printed dimension. The surface tension of the fusible alloy is measured under different temperature ranges. Findings The interaction between the initial standoff distance and the geometry of the first layer is critically important for the adhesion of the liquid metal to the substrate and metal deposition. The characterization of the layer stacking in the direct printing process, stability ranges of the layer thickness and printing speed are also demonstrated. The direct printing system is suitable for making 3D structures with low-melting-point alloy under the summarized range of printing conditions. Social implications This study may arouse big public attention among society. Originality/value This study shows possibilities of manufacturing macroscopic 3D metal objects by continuously depositing molten alloy with low viscosity and high surface tension around room temperature. This study provides a supplement to realize compound printing with metal and nonmetal materials together for building terminal functional devices in a low cost and efficient way.
Alloy design against the solidification cracking in fusion additive manufacturing: an application to a FeCrAl alloy

Abstract:This study developed a design methodology against liquid-state cracking by combining the Scheil–Gulliver solidification simulations and Machine Learning analysis to design alloys for Fusion Additive Manufacturing. Applying this design approach resulted in a Fe–20Cr–7Al–4Mo–3Ni. The alloy was successfully printed with relative densities of over 99%. Microstructure of printed material was extensively characterised through scanning and transmission electron microscopy, energy dispersive spectroscopy and x-ray diffraction, confirming a single-phase material with low texture and negligible chemical segregation. Neither solidification nor liquation cracks were detected, supporting the validity of the methodology, however, the alloy suffered from solid-state cracking, hindering the ductility.GRAPHICAL IMPACT STATEMENTA design methodology against solidification and liquation cracking and chemical segregation to assist the alloy design for Additive Manufacturing.

Additive manufacturing of an ultrastrong, deformable Al alloy with nanoscale intermetallics

Abstract:Light-weight, high-strength, aluminum (Al) alloys have widespread industrial applications. However, most commercially available high-strength Al alloys, like AA 7075, are not suitable for additive manufacturing due to their high susceptibility to solidification cracking. In this work, a custom Al alloy Al 92 Ti 2 Fe 2 Co 2 Ni 2 is fabricated by selective laser melting. Heterogeneous nanoscale medium-entropy intermetallic lamella form in the as-printed Al alloy. Macroscale compression tests reveal a combination of high strength, over 700 MPa, and prominent plastic deformability. Micropillar compression tests display significant back stress in all regions, and certain regions have flow stresses exceeding 900 MPa. Post-deformation analyses reveal that, in addition to abundant dislocation activities in Al matrix, complex dislocation structures and stacking faults form in monoclinic Al 9 Co 2 type brittle intermetallics. This study shows that proper introduction of heterogeneous microstructures and nanoscale medium entropy intermetallics offer an alternative solution to the design of ultrastrong, deformable Al alloys via additive manufacturing.
