Abstract:The current context of the furniture industry is represented by a competitive and demanding consumer market and the consequent need for modernization and implementation of methods and tools that contribute to a lean and efficient management, cost reduction and an increase of quality and productivity. This research aims to analyze the results obtained with the application of Lean Manufacturing in the inventory management of a furniture industry. A qualitative research strategy was adopted, in two phases, initially a literature review, followed by a case study in a Brazilian furniture company. The use of Lean Manufacturing principles, techniques and tools such as Value Stream Map, organization of productive process with Kanban, levelling of production with Heijunka, and percentage of inventory accuracy calculation helped significantly the company to identify and eliminate waste that was affecting process performance. Results were positive with an eight times reduction of the finished product inventory (almost 88% reduction) and lead time two and a half times smaller in the administrative management flow of inventory, even with addition of processes and people.
Machine Tool Optimization Strategies Evaluation of Actual Machine Tool Usage and Modes

Abstract:The research activities of today not only strive to cope with the legislative pressure given by the Directive of the European Parliament on Energy Using Products but also aim for economic advantages for the machine tool user by investigating and applying suitable procedures and methods that help to model, forecast, and reduce the overall energy and resource consumption. The common goal is to reduce the amount of resources consumed and increase machine tool efficiency with the help of selective methods and a minimum investment. An approach to identify the above mentioned advantages is given on the presented research work and paper. This paper introduces a methodology for detecting and defining reasonable investments for retrofit solutions and optimization strategies depending on the actual circumstances, an approach for the effective acquisition of the required data, and the strategy used to detect optimization potentials based on these findings.

Abstract:Green Low-carbon development has been recognized as a key requirement for advanced manufacturing, and reducing the energy consumption of machining system is a critical aspect. Traditionally, process planning and scheduling were carried out separately and sequentially in manufacturing industry, which limits the work for energy-efficient machining system. Considering the fact that the functions of these two systems are usually complementary, the energy-saving of machining system can be further improved if they are tightly integrated. In this paper, an integration model based on nonlinear process planning (NLPP) is proposed to implement such energy-saving method, and the Therblig-based model is used to predict the energy consumption of machine tools in product manufacturing process. Then, a genetic algorithm-based approach is adopted to solve the established integration model. Given the alternative process schemes generated by NLPP, such integration model can help select the suitable process plan and machines for each job and generate the scheduling scheme simultaneously for saving energy. To verify the energy-saving effect and the performance of the algorithm, case studies have been conducted and the experimental results show that the energy-saving potential in a shop floor environment can be further enhanced through the integration of process planning and scheduling and the solution method is feasible.

Abstract:Optimization activities in manufacturing must be addressed in the multifaceted context that combines economic, social and environmental goals. Abstract:The objectives of this study are to identify and analyze the most effective Lean Manufacturing techniques in improving the efficiency of the production process in the automotive industry and identify the types of waste that occur in the automotive production process and develop strategies to reduce or eliminate them through the application of Lean ManufacturingMethod in this study is to identify the main themes in the literature regarding Lean Manufacturing techniques, implementation challenges, and impacts on production efficiency and quality, combine the analysis results to provide a comprehensive picture of Lean Manufacturing implementation, including best practices and recommendations, assess the quality and relevance of the literature, and identify gaps in existing research. Lean implementation often faces challenges such as change resistance, resource limitations, and the need for intensive training. Literature studies note that successful Lean implementation depends on managerial support and organization-wide commitment. Lean techniques are proven to improve production efficiency by reducing cycle time, decreasing lead time, and improving material flow. 5S techniques improve organization and cleanliness in the workplace. Identification of the types of waste in the automotive production process can significantly reduce or eliminate such waste. Well-implemented Lean techniques can reduce costs and improve product quality simultaneously, providing mutually supportive benefits and increasing customer satisfaction and company profitability.

Abstract:Machine tools are recognized as goods-generating equipment that constitute the realm of manufacturing facilities, providing the means of production for the generation of consumer products. This work explores the possibility of implementing sustainability concepts, employing criteria from a circular economy in the design and manufacturing of new equipment, using existing structural elements as the basis for the development of these machines. Stamping presses for automotive body panels were considered as the focus of this study. A quantitative evaluation of the possibilities for reusing existing components was developed using an algebraic tool, through the creation of algorithms that facilitate the comparative analysis of production costs and delivery lead times. Additionally, a case study was conducted to assess the capability of these algorithms to provide results, presented as comparative indicators that should be taken into consideration and may assist in the decision-making process regarding the implementation or not of the possibilities presented by the study. The simulation performed proved to be proficient, providing data that can guide decision making regarding the reuse of the chosen structural elements, based on their soundness verified through inspections conducted by the machine designers.

Abstract:Lean manufacturing began as the Toyota Production System in the Japanese auto industry of the 1970s and 1980s. Its main goals were to eliminate waste, reduce the need for managing large inventories, and provide optimum quality at the least cost by making quality control decisions an immediate part of the manufacturing process. Lean manufacturing is a management philosophy derived mostly from the Toyota Production System (TPS) to address their specific needs in a restricted market in times of economic trouble. Lean manufacturing, lean enterprise, lean production, or often simply, "Lean," is a practice that considers the expenditure of resources for any goal other than the creation of value for the end customer to be wasteful, and thus a target for elimination. Lean can be described at different levels of abstraction: it can be defined as a philosophy, as a set of principles and as bundles of practices. Lean as one of the popular concepts has been studied and practiced in many companies. It has been proven to be transferrable and applicable to a wide variety of industries and services. Abstract:This study includes a methodology for implementing the combination of lean, green and social assessment of a manufacturing cell in a six-sigma (DMAIC) framework. The effectiveness of this proposed methodology will be examined by a case study. This study shows an outline of the steps that need to be taken to have a complete sustainability assessment by using lean, green and six sigma techniques and practices. By combining lean and green strategies, all aspects of waste will be considered. Even though by the stow strategies helps in eliminating waste and improving environmental impacts, there is no consideration in the variability in the process. Six Sigma approach helps in reducing the variability of the production process. Each manufacturing systems has their own inputs, processes and outputs and has their specific problems that have to be studied by case-by case bases. On the other hand, considering employee and workers opinion about the productivity and quality plays an important role in optimization. Hence, in this study all aspect of sustainability is considered. Applying this methodology will improve economic, environment and social aspects of manufacturing cells.

Abstract:Lean manufacturing techniques are mostly applied in large enterprises and companies that produce more technological products. In this study, productivity has been increased by the application of lean production techniques in SMEs that produces simpler products and has a lower education level of employees. For this, as the first step, Pareto analysis is performed on the sales and production data of the previous year, and the target product family is selected for improvement. In the next step of the study, improvement projects are determined with the Value Stream Mapping (VSM) method, and then productivity increases are achieved by using Kaizen, 5S, standard work, layout plan, and single-piece flow techniques. As a result of the applications, a decrease was achieved in the production process times and the number of quality defects, and at the end of one year, a 29% reduction in total workmanship is observed.

Abstract:Purpose This paper outlines how Design for Lean Six Sigma methods aided a medical device manufacturing company in developing a new strategic space management and approval process for its manufacturing site. Design/methodology/approach The project demonstrates the application of the Design for Lean Six Sigma and structured Define, Measure, Analyse, Design, and Verify methodology in designing and implementing a process that enables the case study manufacturing site to improve its space utilisation and free up space. Findings The project was validated in one manufacturing department, and the Design for Lean Six Sigma methodology resulted in creating 15% new space for that area, with opportunities identified to free up 44.7% of the total manufacturing floor space and realise over €2.2 million cost savings as well as start to manufacture new products launched. Research limitations/implications The manuscript highlights for the first time how the Design for Lean Six Sigma methodology can be utilised for space utilisation and can be leveraged by other manufacturers. The current study's limitations are that it is a single-site case study application. Future longitudinal case studies on Design for Lean Six Sigma application in more manufacturing space utilisation projects would be useful. This study has implications for identifying best practices for Design for Lean Six Sigma methodology application in the device industry, thus improving the state of the art for introducing new manufacturing lines. Originality/value This is the first published work to utilise Design for Lean Six Sigma methodology for space utilisation in a medical device company. This review will provide medical devices and other manufacturing organisations with recommendations on utilising Design for Lean Six Sigma and design for improved space utilisation to reduce costs.

Abstract:Implementing lean manufacturing practices in the systematic layout planning (SLP) process for improving facility layouts in various industries is essential. This approach enhances material handling processes and effectively manages space utilization. An efficient plant employing systematic layout planning leads to improved resource utilization and facilitates the integration of lean manufacturing techniques such as value stream mapping, 5 S, Ohno's 7 wastes, and cellular manufacturing. This research article presents a case study on a steel processing plant in Dubai with an area of 160 m × 160 m, where systematic layout planning and lean manufacturing techniques were applied. The factors considered included space and material flow optimization, incorporating layout alternatives based on systematic layout planning principles along with lean manufacturing techniques. The study revealed a 34% reduction in material flow and an efficient overall space utilization improvement of 26%. Additionally, cost analysis validation was conducted.

Abstract:The goal of any manufacturer is customer’s satisfaction this can be achieved by delivering the quality product, right on time at reasonable cost. Any organization whether manufacturing or service will survive and sustain the competency if it is flexible enough to continuously and systematically respond to the customers need and accordingly adds value to the product. Equipment, Material, and labour cost will increase with the inflation rate which are the dominant parameters that affect the price of the product. A simple mathematics, underutilization of equipment, material and labour is direct loss incurred. So, without any doubt the first focus of attention must be towards maximum utilization of this dominant parameters followed by reducing wastages in manufacturing activities. Lean manufacturing are now vital tools in all manufacturing sectors like automotive, electronics, plastic, textile, food, dairy, foundry, stampings, maintenance. The benefit observed after implementation of individual or combined lean manufacturing technique was reduction in cycle time, elimination of non-valued activities, clean, tidy, and hygienic workplace. Besides this there will be a smooth production flow, increase in productivity, reduction in production cost, involvement of employees, documentation of orders, reduction of inventory, breakdown with better intra and inter connectivity to take decisions fast and quick response. The present review focuses on different manufacturing sectors to see the effect of lean manufacturing techniques implemented for improving the process and reducing the wastages.

Abstract:Manufacturing organizations faces many changes along with the occurrence of environmental changes, it comes from internal and external sources. Innovation become one of the keywords to help the organizations be more competitive, such as doing product development. First, digging through from the survey, the customer’s needs as the initial planning phase, concept development, system level design, detail design, test and reparation details among the beginning of production. During the product development process, the Organization has not identified the potential waste in detail yet at each stage of product development. Moreover, the repair process becomes less effective. By using this concept, it will help in potential waste identify. The results showed that the stage of concept development had the highest frequency, for instance the common of lacking information related to the customers need products information which will be developed. Then, frequency is happened on the stage of the testing, and refinement, detail design, system level design and planning. Through the concept of lean VSM can be known by using a value of VA 53%, NVA 29% and 18% Waste, time to market can be shortened 18% or 47 days from early 262 days be 215 days.

Abstract:Purpose Optimizing manufacturing processes addresses operational challenges and yields significant benefits across the business spectrum. This study aims to comprehensively analyze a manufacturing process through value stream mapping (VSM), aiming to streamline operations, reduce production lead times and minimize work-in-process (WIP) inventory levels. These improvements directly enhance competitiveness, customer satisfaction and overall business success, enabling a swift response to market demands, timely delivery of high-quality products and cost-effectiveness. Design/methodology/approach The approach integrates current and future-state VSM concepts with Lean tools across four stages: problem definition, current-state VSM analysis, future-state VSM design and improvement implementation. A team assembled to improve the manufacturing process for electronic devices has successfully implemented this approach. Findings Implemented improvements significantly reduced WIP inventory (88.8% equivalent to 118,127 annually. Labor reduction (45.5%) yielded annual savings of approximately $594,000, with affected individuals successfully transitioning to other roles, highlighting the effectiveness of lean methodologies without job cuts. Originality/value This initiative exemplifies the effective use of VSM and Lean tools in optimizing an electronic device manufacturing operation that produces 43 products across various processes. By leveraging these methodologies, this research offers valuable insights into enhancing production efficiency, resulting in shorter production lead times, reduced cycle times and significant decreases in WIP inventory and rework.

In construction, there is an increasing trend toward buildings being manufactured off-site rather than through traditional stick-built methods on site. This trend has created a demand for construction companies to subcontract work and to seek new efficiencies in their operations. In reference to the production line, regardless of how hard an employee works, there are certain limitations that impede a worker's productivity. To reduce or remove these limitations, many companies have begun to implement Lean methodologies in order to reduce waste in the production process. However, before improving the productivity of the production line, an analysis of the entire manufacturing process must be conducted. This paper introduces the methodologies that can be used to evaluate the production process on both weekly and monthly bases to ensure a consistent productivity rate; this research can be implemented in a variety of manufacturing settings. As a case study, it is implemented at Fortis LGS Structures Inc., an Edmonton-based offsite construction company that produces light gauge steel wall panels; Fortis has been working closely with researchers at the University of Alberta to identify areas of waste and improvements which can be implemented to help increase the productivity of future projects. Abstract:As wood and furniture industries have little knowledge of the implementation of lean manufacturing particularly in emerging economies, the purpose of this study is to analytically and systematically review the literature in this context. To this end, a multi-method approach was implemented in two ways. Firstly, a bibliometric method was performed to analyse the scientific literature and examine all general papers on lean manufacturing in the Scopus database—2879 articles published in leading journals from 1991 to 2019 were accordingly identified and analysed. Secondly, a methodological approach was employed to systematically review all papers focusing on the topic of lean manufacturing in the wood and furniture industries. After fine-tuning, 36 articles were considered to classify the research findings into three sections: (1) growth of research interest, (2) motives and application of lean practices, and (3) lean implementation status, organizational context, barriers, and challenges. The findings revealed that lean has gradually evolved over the years, but not for the wood and furniture industries. The vast amount of scholarly studies has contributed to successful lean implementation in developed countries. Moreover, the existing literature on lean in the context of wood and furniture industries have insufficient evidence levels, and their findings have not yet been widely accepted. Interestingly, the first publication on lean implementation in the wood and furniture industries was recorded in 2003, accordingly revealing that the lean concept is new for practitioners. The present study offers a valuable insight into the development of a lean implementation framework specifically for the wood and furniture industries and is the first attempt to examining the industry-level variable which can lead to new theoretical insight.

Abstract:Background: Exploring the impact of combining Industry 4.0 technologies and Lean Manufacturing tools on organizational performance has been a popular topic in recent years. Design/Methodology/Approach: We propose a novel Smart and Sustainable Manufacturing System (SSMS) to provide management insights related to social impact, economic performance, and environmental impact. Some tools called Dynamic Lean 4.0 tools, such as Sustainable Value Steam Mapping (VSM), Extended Single Minute Exchange of Die (SMED), and Digital Poka-Yoke, are presented as outputs of synergistic relationships that optimize production processes. Originality/Research gap: There are few studies on the application of SSMS. This work presents a case study, aiming to fill this gap. A case study of vacuum degassing equipment fabrication is presented to demonstrate the improvement of utilizing the Define-Measure-Analyze-Improve-Control (DMAIC) method with Digital Poka-Yoke. Key statistical results: The implementation of this project increased the process capability index, Cpk, from 1.278 to 2. Practical Implications: It was concluded that the company successfully implemented a smart and sustainable manufacturing system, and created a safer working environment and new job opportunities, while increasing production yield from 99.44% to 100%, improving worker utilization, and directly saving NT$68,000. Limitations of the investigation: This paper is the use of a single case study. More applications of Dynamic Lean 4.0 tools in SSMS should be explored.

Abstract:Abstract With the emergence of Industry 4.0, digitalization and intelligent manufacturing are vital to ensure competitivity, especially for manufacturers reliant on legacy machines. Upgrading legacy machines with cyber physical technology under Industry 4.0 frameworks can enable connection of these machines to existing IoT networks to allow the sharing and exchange of production information. In this paper, a legacy machine used in sheet metal folding operations is upgraded by integrating switch sensors which provide detailed data on the machine status to stakeholders, enabling in-depth analysis of the production activity before and after the implementation of lean manufacturing methods. Furthermore, it is shown that the data collected can be applied to conduct dynamic value stream mapping (DVSM) in near real time to provide deeper level insight into manufacturing processes. More detailed mapping enables identification of wastes involved with labour and design. Therefore, an innovative graphical technique is proposed to improve the flattened pattern to reduce manual handling and ease bottlenecks identified by VSM. From the collected VSM data, a leanness measure was established to provide objective and quantitative evaluation of the process performance.

Abstract:The pursuit of energy efficiency in machining processes is a critical aspect of sustainable manufacturing. A significant portion of global energy consumption is by the industrial sector; thus, improving the energy efficiency of machining processes can lead to substantial environmental and economic benefits. The present study reviews the recent advancement made for improving the energy efficiency of machining processes. First the energy consumption of the machining processes was explored and then the key areas and developments in their energy consumption modeling were identified. Following this, the review explores various strategies for achieving energy savings in machining. These strategies include energy-efficient machine tools, the accurate modeling of the energy consumption of machining processes, the implementation of optimization techniques and the application of artificial intelligence (AI). Additionally, the review highlights the potential of AI in further reducing energy consumption within machining operations and achieving energy efficiency. A review of these energy-saving strategies in machining processes reveals impressive potential for significant reductions in energy consumption: energy-efficient design can achieve up to a 45% reduction, optimizing cutting parameters may minimize consumption by around 40%, optimizing tool paths can reduce consumption by approximately 50%, optimizing non-cutting energy consumption and sequencing can lead to savings of about 30% and employing AI shows promising energy efficiency improvements of around 20%. Overall, the present review offers valuable insights into recent advancements in making machining processes more energy-efficient. It identifies key areas where significant energy savings can be achieved.
