Abstract:Carbon fiber-reinforced plastic/polymer (CFRP) is a composite material widely used in industries such as aerospace, medical equipment, and sport products. The angle between the cutting and fiber orientations significantly impacts surface quality during the machining process due to CFRP’s pronounced anisotropy. An acute angle results in a superior surface finish, whereas an obtuse angle can lead to defects. Milling of CFRP curved surfaces necessitates accurate tool position control, given the fiber orientation changes. This paper introduces a novel tool positioning method for machining CFRP curved surfaces, which considers fiber orientation. This strategy ensures an acute angle between the cutting and fiber orientations at any position, thereby enhancing machining quality. Furthermore, a tool position smoothing method is implemented to eliminate machine traces. Simulations and CFRP machining experiments are conducted to demonstrate the strategy’s effectiveness. Microscopic observation and surface roughness tests reveal a 52% reduction in surface roughness of CFRP specimens, with most machining-induced cracks eliminated.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part E: Journal of Process Mechanical Engineering, Ahead of Print. Development of new materials is a never-ending process in material science. Novel materials need to have good machinability for it to be industrially applicable. In the current work, multi-walled carbon nanotubes (MW-CNTs) and silicon carbide (SiC) reinforced hybrid aluminium composite (HAC) is developed using stir casting route. Scanning electron microscopy (SEM) images reveal proper mixing with very little agglomeration of reinforcement particles. Hardness and corrosion resistance were also improved in comparison with the base alloy. The developed composite was machined using conventional milling machine following L27 Taguchi orthogonal array experimental design. Material removal rate (MRR) and surface roughness (SR) were optimised using Taguchi signal-to-noise (S/N) ratio, grey relation analysis (GRA) and dragonfly algorithm (DA). Single objective optimisation revealed that low spindle speed and high feed rate and depth of cut would result in maximum MRR while high spindle speed, feed rate and depth of cut would result in minimum SR. DA could successfully predict the optimum MRR with less than [math] error suggesting it to be a reliable tool for optimisation problems. Pareto front for multi-objective optimisation revealed that a proportionate compromise between MRR and SR can be made to identify optimum processing parameters in the experimental space.

Abstract:A three-dimensional (3D) micromechanical finite element (FE) model of machining of fiber-reinforced polymer (FRP) composites was developed in the paper. The FE modeling considers the three phases of a composite, in which the interphase between the fiber and matrix can realize interfacial debonding to represent the failure of composites and allow heat transfer. The machined surface observations and surface roughness measurements of carbon fiber-reinforced polymer (CFRP) composites at different fiber orientations were done firstly, and then, the model predictions of the machining responses, such as cutting force, temperature, and surface roughness, at different fiber orientations were compared with various experimental data for model validation. It is indicated that the three-phase micromechanical model is capable of precisely predicting machining responses and describing the failure modes of fiber shearing or bending related with fiber orientations in the chip formation process. To investigate the complex coupling influences of multiple machining parameters on the key responses of CFRP composites, the single-factor analyses of each machining parameter were first carried out, and then, the multi-factorial analysis of multiple machining parameters was performed based on the orthogonal design of experiment and the analysis of variance (ANOVA) to quantitatively compare the influences of these key machining parameters on the cutting force and surface roughness. It was found that the fiber orientation angle, depth of cut, and cutting speed prove to be the important factors affecting the cutting force and surface roughness and that the coupling effects of these machining parameters all are relatively negligible in the machining of CFRP composites.

Abstract:The aerospace and automobile sectors are widely utilized the polymer composites. The composite materials, like unidirectional glass fiber reinforced polymer (UD-GFRP), is difficult to machine due to its anisotropic that is non-homogeneous character and such material requires special cutting tools. The proposed work is going to examine the tool wear, quality of the surface and forces generated in the various stages of inputs given to the machining of unidirectional glass fiber reinforced polymer (UD-GFRP) composites. The assessment of the machining incorporates tool wear investigations, surface roughness investigations and quality of material by varying input parameters. The Taguchi optimization technique with experimental design of L9 orthogonal array employed. The parameters range identified by trail runs and observations of conducted machining utilized for optimization. The Turning process parameters of cutting velocity or speed, rate of tool movement or feed rate and cutting depth on composite part or depth of cut were considered. The other factors, like tool material i.e., Poly-Crystalline Diamond (PCD) tool, its cutting regime (dry), profile of cutting tool are considered as constant parameters. The responses, like tool wear, surface finish, and cutting force, were measured against various input parameters, while machining the composite (UD-GFRP) composite part. The objective of this research is to establish relationship among various operating parameters to achieve desired results. That is major focus of the work on the economic condition for getting better values based on setting of input parameters.
A Unified Geometrical Modeling and Analysis Method for Evaluating CFRP Machining Performance: Cutting Geometry Space

Abstract:Carbon Fiber Reinforced Polymer (CFRP) is extensively utilized in the cutting-edge industries, attributed to its superior mechanical performances. The machining performance of CFRP, however, is significantly influenced by its pronounced anisotropy, particularly the fiber orientation. Consequently, Fiber Cutting Angle (FCA) is widely employed to assess the relationships between cutting geometry and machining performance, yet the coupling of cutting orientation and fiber orientation, along with the absence of feeding angle, limits the further exploration into the underlying mechanisms. This article introduced a novel geometrical framework termed "Cutting Geometry Space" (CGS), for modeling CFRP machining process. Incorporating feeding orientation, cutting orientation and fiber orientation, CGS is applied in milling process for an enhanced comprehension of cutting geometry. Additionally, a pragmatic milling experiment is designed, efficiently evaluating the performances of 1092 combinations of CGS parameters in 13 T700-12K/epoxy CFRP specimens. Microscopical observations and morphological analyses reveals four predominant fracture mechanisms in CFRP machining, with fiber-matrix debonding and bending-induced fracture identified as the key contributors to macroscopic cavity formation. A designated "Damage Zone" within the CGS, encompassing a cutting angle range of 90 degrees-270 degrees degrees -270 degrees and a fiber tilt angle of 15 degrees-60 degrees, degrees -60 degrees , is identified as a high-risk area for machining-induced surface cavities. Additionally, the impact of feeding orientation on the surface integrity is confirmed and explained by the influence on the equivalent FCA. Furthermore, the study elucidates chatter marks as a phenomenon induced by a confluence of factors, including generalized down milling, high FCA, and a significant effective cutting fiber count. The observed shift in chatter mark with varying feeding angles provides deep insights into the complex dynamics of machining parameters.

Abstract:The micro-channel fabrication in carbon fiber-reinforced polymer (CFRP) composite through electrical discharge machining (EDM) process followed by the comprehensive study of dimensional deviation in the conceived micro-channels are presented in this work. The factors namely, voltage (V), tool rotational speed (TRS), and feed rate (FR) were considered for assessing their impact on channel width deviation (CWD). In addition to the variance analysis,, two potential metaheuristic optimizers, the Butterfly optimization algorithm (BOA) and the Spotted Hyena optimization algorithm (SHO) were used to identify the optimal operating parameters of the aforementioned process. The BOA revealed that the optimal process variables were FR = 5.99 μm/s, V = 150 volt, and TRS = 577.08 rpm for a CWD = 74.96 μm. In contrary, SHO revealed that FR = 5.99 μm/s, V = 150 volt, TRS = 542.96 rpm, and CWD = 74.53 μm were the corresponding optimal values. Overcuts were observed in the fabricated micro-channels and a detailed illustration of the mechanism of overcut formation was provided.

Abstract:In recent times, the usage of polymers has experienced notable growth across diverse manufacturing sectors. Polymeric gears, integral to automation, material handling systems, toys, and household appliances, have become ubiquitous. Although additive manufacturing techniques, especially Three-Dimensional (3D) printing, offer versatile applications, they grapple with challenges, notably poor surface finishing attributed to layer accumulation. This work explores the field of abrasive flow machining (AFM) in experimental settings using FDM-printed polymeric gears. The AFM medium concoction involves coal-ash powder as the foundational material, EDM oil as the carrier fluid, and the infusion of glycerin as additives. Rigorous investigations were undertaken to pinpoint the optimal viscosity of the AFM medium and refine process parameters with a central focus on enhancing surface quality. For parameter optimization, a Taguchi L9 Design of Experiment (DOE) was meticulously crafted using the Minitab statistical software. The investigation established a functional relationship between the output parameter (surface roughness) and key input variables (layer thickness, abrasive percentage, abrasive mesh size, and finishing time). At 33% abrasive concentration,0220 abrasive mesh size, and060% liquid synthesiser, the maximum level of AFM media optimization was attained. Additionally, the results of the investigation showed that a media viscosity of 0.50 Pa-sec, layer thickness of 0.1, and culminating time of 45 minutes were the optimal values for the most % improvement in surface roughness. The initial surface roughness underwent a profound reduction from 12.30 μm to 0.30 μm, marking an exceptional improvement of 97.56%. This inquiry contributes significant insights into the refinement of AFM parameters for elevating the surface finish of FDM-printed polymeric gears, promising enhanced performance across diverse applications.

Abstract:The non-homogeneous and anisotropic nature of composites poses challenges during machining, requiring the use of specialized cutting tools. GFRP materials were selected for their excellent elasticity, corrosion resistance, and high strength, making them ideal for applications in the aerospace and automotive industries. In this work, the surface quality of UD-GFRP composite bars during CNC machining in diverse machining conditions (dry, wet, and cryogenic) was investigated while considering the fiber-pullout issue. The UD-EGFRP composite materials have been machined with a polycrystalline diamond tool. The Taguchi-L9 orthogonal-array technique is used to investigate and further analysis. Three independent-variables feed rate, rotational speed or cutting speed, and depth of cut have been taken into account for their optimal design to get better machinability of EGFRP. This study also investigates the delamination criterion in composites and establishes the correlation between its input parameters and output responses. The findings revealed that cryogenic machining led to a notable improvement of 25.21% in surface roughness compared to the other lubrication methods. Also, the reduction from 84 μm to 34 μm in fiber-pullout signifies that cryogenic cooling effectively mitigated the occurrence of fiber-pullout.

Abstract:Abstract In current scenario the sustainability principles has to be adopted to tackle the challenges facing in the various industrial sectors. As the machining processes consumes natural resources to a great extent, it has become mandatory for manufacturers to go for sustainable management practices. The sustainability in manufacturing processes can be achieved by integrating all small factors and thus achieving sustainable machining conditions. Machining plays a vital role in the industrial economy and it contributes more than 5% to the country’s economy. The machining processes have gone through significant changes in the last decades. Competition has increased drastically to gain more profit. Machining processes are been widely used and attempts have been made to minimize the machining cost and the energy consumption. The machining parameters like speed, feed, depth of cut and the coolants used play an important role in machining economy. Main focus in this work is to enhance the surface integrity and the tool life by utilizing least resources and to reduce the energy consumption. P20 steel have wide application in the moulds for plastic injection cavities and tooling. Also, it is used in the die casting of dies for zinc. Thus, the surface roughness plays an important role in the machining of the P20 steel. In this paper, the experiments have carried out on P20 steel on CNC milling process by adopting Taguchi Analysis to optimize surface roughness and tool life. Besides, analysis of cutting forces by using fuzzy logic is studied to evaluate the energy consumption.

Abstract:Polymeric composites become the most common alternatives for traditional metallic materials for a wide range of industrial applications, in the automotive industry polymeric materials and polymeric composites replaced a huge percentage of metallic parts. Polymeric composites are light in weight, easy to form, and have a lot of other properties that are recommended for automotive and other industries. But - on the other hand- the machining of polymeric parts has restrictions and limitations because of the likelihood of damage to these parts during machining operations. Cracks, tears, fiber pull-out, softness, fracture as well as surface roughness are common examples of damage to polymeric composites while machining. The present work is concerned with measuring of surface finish and generated temperature of machined parts during the drilling of carbon fiber-reinforced composites. Reducing surface roughness and machining temperature are the objectives of this work to improve the ability of polymeric composites to be safely drilled (machined). The proposed polymeric composites consist of epoxy reinforced with carbon fiber as well as some fillers to enhance the machining properties of epoxy composites. The results show that using metallic fillers (copper powder, MoS2 powder) under selected cutting conditions remarkably improved the machinability of carbon fiber-reinforced epoxy composites.

Abstract:Abstract Carbon fiber reinforced plastic laminates have been kept under the category of hard-to-machine materials despite having some unmatchable properties like high strength, stiffness, corrosion resistance, etc. The heterogeneous nature of the material makes the essential secondary machining process a challenging task to perform. Drilling is always considered the effective way to drill holes necessary for the assembling purpose in structure building. Though, drilling the CFRP laminates critically affected by the abrasiveness of the reinforcing fibers eventually produces various defects. In this particular experimental analysis, a decision-making model associated with the Multi-objective optimization of ratio analysis (MOORA) method has been used in selecting the best possible parameter setting for minimizing defects. The results suggested that this method is found to be effective in solving the real-world problem of selecting the optimized parameter setting in drilling CFRPs. The best possible combination of low point angle, high speed, and low feed rate produces the least drilled hole defects.

Abstract:Milling process is a kind of machining that allows modeling in various materials such as composites, metal, plastic, and wood etc. with complex forms and trimming pieces and in the meantime the chips elimination and processingresidues. This article investigates the machining parameter optimization for a face milling operating in a vertical CNC milling machine with a workpiece material of aluminium alloy 7075 and cemented carbide as a cutting tool. Various experiments are performed with the variation of input processing parameters such as spindle speed ( S s ), feed rate ( F r ), and the cutting depth ( D c ). In addition, the impact of input process parameters is examined using the Taguchi design approach, which also optimizes the machining process parameters and construct the association among them w.r.t. the output response characteristic called surface roughness (SR), and material removal rate (MRR), where the optimal combination for the improved MRR is obtained at S s of 3500 rpm, F r of 400 mm/min and D c of 0.3 mm and enhanced surface finish is about 3500 rpm, 400 mm/min, and 0.2 mm of S s , F r and D c , respectively.

Abstract:Journal of Reinforced Plastics and Composites, Ahead of Print. Polymer-based composites (GFRP) are increasingly used in the mechanical industry due to their cost-profitability, durability, and good mechanical properties. In the present study, a metal carbide tool was employed to manufacture polyamide (PA66-GF30%) specimen in a dry environment. The impact of variations in cutting process parameters on the responses studied is investigated using two experimental techniques. The first is the OFAT approach. For the second technique (multifactorial), the effects of input parameters on technological parameters (Ra, Fz, MRR, and Pc) are quantified aided by the ANOVA method using an experimental design based on Taguchi's L9 (3 × 3) orthogonal matrix. Based on the RSM methodology, the results were processed statistically to propose prediction models for the different outputs. In addition, a single-objective optimization study of Taguchi's and a multi-objective optimization of the operating conditions using the classification method based on CoCoSo as well as the DF Approach according to two desired objectives were carried out. The first objective of this study concerns the minimization of (Ra, Fz, and Pc), and the second one considers the minimization of (Ra, Fz, and Pc) at the same time as maximizing (MRR). Finally, the surface roughness criteria (Ra and Sa) of PA66-GF30% were evaluated to study the effect of the feed (f) on the machined surface topography. The findings are of capital importance in that they provide the required and correct information about the working conditions of composite polymers. According to "OFAT" results, feed (f) is the predominant factor influencing roughness (Ra). Temperature in the cutting zone rises with increasing cutting conditions (Vc, f and ap). Variations in cutting conditions affect the morphology of the chip produced. The roughness criteria (Ra and Sa) results clearly show that the topography of the PA66-GF30% surface changes as (f) changes. Also, optimization of all performance parameters simultaneously indicates that the DFA offers the best combination of parameters: Vc = 187.50 m × min−1, f = 0.096 mm × rev−1, and ap = 0.866 mm, leading to the minimization of (Ra) and maximization of (MRR), with respective values of 1.24 μm and 15.614 cm3 × min−1. Furthermore, the CoCoSo method favors the minimization of (Fz and Pc) with values of 20.18 N and 69.285 W, respectively.

Abstract:Fibre reinforced plastic composite materials are difficult to machine because of the anisotropy and inhomogeneity characterizing their microstructure and the abrasiveness of their reinforcement components. During machining, very rapid cutting tool wear development is experienced, and surface integrity damage is often produced in the machined parts. An accurate selection of the proper tool and machining conditions is therefore required, taking into account that the phenomena responsible for material removal in cutting of fibre reinforced plastic composite materials are fundamentally different from those of conventional metals and their alloys. To date, composite materials are increasingly used in several manufacturing sectors, such as the aerospace and automotive industry, and several research efforts have been spent to improve their machining processes. In the present review, the key issues that are concerning the machining of fibre reinforced plastic composite materials are discussed with reference to the main recent research works in the field, while considering both conventional and unconventional machining processes and reporting the more recent research achievements. For the different machining processes, the main results characterizing the recent research works and the trends for process developments are presented.

Abstract:Carbon fibre reinforced thermoplastic (CFRTP) has emerged as a sustainable alternative to carbon fibre reinforced plastic (CFRP) due to its improved reparability and recyclability. CFRTP, particularly carbon fibre reinforced polyetheretherketone (CF/PEEK), is a high-performance material known for its excellent mechanical, thermal, and corrosion resistance properties, making it well-suited for extreme environments in civil aviation equipment. However, machining processes such as milling often result in defects due to the material's high toughness and anisotropic nature. This study aims to investigate the material removal mechanism in ultrasonic-assisted milling (UAM) of CF/PEEK and compare the effects of fibre cutting angle (θ) and milling processes on milling performance. To simulate the fibre fracture mechanisms under different θ, finite element analysis (FEA) is employed. The results reveal different fracture modes, including bending, bending-shear, compression, and compression-shear, at various θ. Additionally, UAM demonstrates lower cutting forces and temperatures compared to conventional milling (CM). Notably, UAM greatly improves surface quality by reducing burr height and facilitating chip evacuation, while also enhancing surface integrity by minimizing cavity defects and fibre pull-out phenomena. These findings contribute to the development of low-damage machining methods that aim to achieve higher accuracy in CFRTP.

Abstract:Abstract Composites have gained acceptance in an extensive range of applications owing to their unique characteristics. But, machining of these materials is often challenging due to improved bonding between matrix and fibre when fillers are added. Since the machinability is an important aspect for any material for its successful utilization, it is essential to analyse the effect of secondary phase on machinability. However, investigations on the effect of fillers on machinability of polymer composites are minimal. In this research, hybrid fillers, namely boron nitride (BN) and montmorillonite (MMT) nanoclay, were added to epoxy/glass fibre composite through compression moulding, in which quantity of MMT is fixed and BN is varied from 2 to 6 wt%. Abrasive water jet machining (AWJM) is a leading method for machining polymer composites in which transverse speed, stand-off distance, pump pressure and filler percentage are key factors and are considered as input variables. To assess the machinability, material removal rate (MRR), surface roughness (Ra) and kerf taper (Kt) are chosen as response variables. Experimental planning is done through Taguchi method, and Criteria Importance Through Intercriteria Correlation (CRITIC)-weighted Complex Proportional Assessment (COPRAS) technique is utilized for optimization. The results revealed that addition of BN reduces the MRR while it improves the surface finish and reduces the Kt. Transverse speed has the most influence over all the considered output responses, stand-off distance and water pressure mainly affect the MRR and Ra while filler addition mainly affects the Kt. The hybrid CRITIC-COPRAS approach–recommended optimal control factors resulted in 16.20 mm 3 /min MRR with 0.29° Kt and 3.86 μm Ra. The recommended optical condition can be utilized for effective machining of polymer composite with MMT/BN fillers. Graphical abstract

Abstract:The purpose of this study is to investigate the influence of fused deposition modeling (FDM) process parameters on the tribological behavior of PC-ABS built prototypes. Wear resistance of FDM manufactured parts in relation to the variation of FDM process parameters was analyzed and studied using definitive screening design and analysis of variance technique. The worn surfaces of some fabricated samples were also analyzed and investigated in this study by scanning electron microscope. Genetic algorithm was applied to optimize the wear resistance and to identify the exact effect of the input parameters. The results obtained from this study would have an impact on the FDM product performance in various industrial applications. This study demonstrates how the manufacturing parameters can be understood in FDM additive manufacturing technology. By implementing a similar approach, the optimum setting of process parameters, which gives the best tribological properties, can be determined whenever a new material is used for the FDM process.

Abstract:Fused deposition modeling (FDM) is a technique for fabricating three-dimensional objects through the sequential deposition of material as per a computer file. In recent years, there has been considerable attention from both academic and industrial researchers regarding this technique. The purpose of this research is to determine how different FDM fabrication parameters affect the wear performance and degradation mechanism. To achieve this, Polylactic Acid (PLA) composites, supplemented with nanographene, which is a potential material for 3D-printed structures in low-duty applications have been chosen. The composition, raster angle, and build orientation are all FDM process variables that are considered during testing. Traction testing (using the pin-on-disk approach) was conducted on the printed composites, with different print route orientations being considered. Consistent with empirical evidence using the Taguchi design of experiment, the results demonstrate that the wear characteristics of the manufactured components are significantly influenced by the material composition, raster angle as well as infill density. Since the wear properties are modified in production due to the numerous microstructural variations that arise, the experimental results indicate the impact of composition, raster angle, and infill density using the ANOVA analysis on the wear strength.

Abstract:Computer numerical control (CNC) machine has greater utility in the modern advanced industrial field. This paper deals with the parametric effects such as spindle speed (1500-2100 rpm) (N) (X1), depth of cut (DOC) (0.15-0.55 mm) (X2) and feed rate (f) (30-50 mm/min) (X3) on machining characteristics like tool wear rate (TWR) and surface roughness (Ra) during fabrication of IS-617 Aluminum miniature component by advanced CNC lathe using Tungsten-carbide tool. The article analyzes the second-order mathematical model development with co-relation of co-efficient of regression (COR) and analysis of variances (ANOVA) using desirability function analysis during the production of the miniature segment. The paper also consists of multi-criteria optimization for achieving the optimal parametric combination for minimum surface roughness and tool wear rate for this manufacturing operation. The paper also shows the fabricated micro-product of Aluminum at the optimal parametric conditions using CNC programming. It is found that spindle speed has a greater effect on the tool wear rate and depth of cut has dominating effects on surface roughness of job specimen. Desirability parametric combination for minimized surface roughness as well as tool wear rate has been found 1523 rpm/0.15mm/30mmmin-1.

Abstract:The objectives of any modern machining process are to continuously enhance both volume and rate of production with best utilization of the resources. Attempts are always made to innovate,explore, plan and use resources such that the machining work becomes more and more effective, efficient, economically viable and environment-friendly. This requires knowledge or awareness of the factors which govern machining economy. In this research work, a fuzzy-based desirability function analysis has been considered for selection of input parameters of a CNC milling process, which will simultaneously optimize the responses like surface roughness, axial cutting force and material removal rate for decision making. A multi-response optimization for CNC milling of Inconel 718 alloy has been performed. The results showed that observation 12 has the highest value of multi-performance characteristic index (MPCI) and optimum combination of machining parameters is speed (3500 rpm), feed (100 mm/rev) and depth of cut (0.25 mm). In addition, most influencing factors for highest value of MPCI are feed rate. Digital image processing technique is used to measure the pixel count within two successive scratches. This technique illustrates that maximum and minimum distances between two successive scratches are 45.3 mm and 3.74 mm, respectively.
