Abstract:Metal mechanics plays a relevant role in the entire productive structure of the economy since it is an indispensable supplier of capital goods such as equipment, infrastructure, spare parts, and machines. However, the lack of efficient production processes, the high rate of defective products, and unnecessary routes in factories and production workshops are some of the frequent problems that companies in this area have that directly affect their productivity. Consequently, extreme routes and the profiling area have been identified as the main bottlenecks in the production process, impacting production efficiency. Therefore, the main objective of this case study is to demonstrate how the implementation of Lean tools has managed to increase the efficiency of the process for the production of thermoacoustic panels, reducing unnecessary routes and defective products. The proposed model comprises Lean tools such as the standardization of work and the 5S methodology and the Systematic Layout Planning (SLP) was also applied to carry out the redistribution of activities. A simulation was carried out in the Arena software to validate the improvement proposal’s results. The results obtained from the simulation were an increase of 19.24% in the overall efficiency of the process, a decrease of 42.4% in hours lost due to defective products, and a 26.7% reduction in downtime.

Abstract:The objective of this study is to increase the efficiency and productivity of a business that offers sandblasting and painting services. An integrated model incorporating lean manufacturing tools, including preventative and autonomous maintenance, 5S, and SMED, is presented in this article. The model consists of four distinct phases. The initial stage consists of diagnosing the company's beginning state. The second stage entails the execution of the 5S methodology to arrange workstations. Following this, a maintenance programme was implemented, which ultimately resulted in the reduction of setup times for the painting machine configuration. Furthermore, an assessment was conducted on the realised enhancements, and metrics were compared both before and after deployment. Statistical validation was performed via a pilot study that occupied an extended period. The findings validated a productivity improvement of 10% and an efficiency increase of 23.8%. In addition, a 32.04% reduction in setup time was observed.

Abstract:The relationship between Lean Manufacturing (LM) practices and their impact on Social Sustainability (SOS) remains an area that warrants further investigation, especially in developing countries and industrial sectors with a high level of manual work in which there are many occupational diseases, where well-being is required by labor laws, such as Mexican maquiladora (MM) companies. Recognizing this research gap, this study explores and assesses the influence of LM practices on MM's SOS. The study proposed and evaluated a structural equation model (SEM) with eight hypotheses tested statistically using information obtained from 411 responses to a questionnaire distributed across the MM. WarpPLS software (version 8.0) was employed to validate the SEM and STELLA ARCHITECT V3.0.1, to evaluate a system dynamics model to simulate the longitudinal behavior of LM practices on SOS. The findings underscore the critical role of the 5 S methodology in facilitating the adoption of practices, such as Total Productive Maintenance, Quick changeover, and One-piece Flow, exhibiting positive repercussions on SOS. Notably, the study's estimates suggest a timeline of approximately 6.5 years to attain 100% implementation of these tools, while achieving complete SOS may extend to approximately 11.75 years. It is imperative to approach these projections cautiously, because of the dynamic nature of business environments, wherein unforeseen alterations may significantly influence these timelines. These estimates offer valuable insights into the potential temporal dynamics of LM practices and SOS implementations in industrial contexts.

Abstract:The textile sector has a large share in the Peruvian manufacturing industry, dominated by SMEs. However, the segment has been facing a slowdown in growth, intensified by the partial inoperability of commercial enterprises. Under this scenario, there is a need to improve its competitiveness by optimizing the material supply process, as this is the stage that generates a large number of non-conforming orders and delays in the entry of production. Therefore, an optimize model using Just-In-Time and Lean Warehouse has been proposed to reduce backorders, shorten delivery times and minimize the input of defective materials. Along with 5S methodology to organize the warehouse and supplier assessment, ensured a long lasting solution. After the simulation made by the software Arena with the proposed model, it was possible to reduce the number of non-optimal orders by 55% and increase process efficiency by 5.97% by reducing procurement lead time. Furthermore, it represents a reduction in the purchasing cost of 40.55%.

Abstract:Successful supply chains manage product flows, information and funds to provide a high level of product availability to the customer. The fundamental challenge today is for supply chains to achieve coordination despite multiple ownership and increasing product variety. The objective then is to coordinate business processes from manufacturers, suppliers, transportation, warehouses, distributors, and partners to the customer in such a way that lower costs, shorter production times and product and service quality adapted to customer requirements are achieved. In the present work, a system is created that evaluates the behavior of the supply chain based on quality. To carry it out, focus groups and exploratory factor analysis with varimax rotation are used to compile the main components of quality management in the SCQM supply chain and the set of dependent variables associated with the determining factors. The results show the most valuable key factors and this is an instrument that allows their evaluation. In the development of the research, the review of impact literature is carried out, methods, techniques and tools such as interviews, document review, work with experts, brainstorming, descriptive analysis and exploratory factor analysis, diagrams or control graphs are used.

Abstract:The Mexican maquiladora industry is applying Lean Manufacturing Tools (LMT) in its production lines; however, few studies have investigated its relationship with sustainability (social, economic, and environmental). This paper presents a second-order structural equation model (SEM) relating 8 LMT integrated into three independent latent variables: continuous improvement (Kaizen and Gemba), supporting tools (Andon, visual management, and Poka-yoke), and machinery and equipment (total productive maintenance, overall equipment effectiveness, and Jidoka) that are related to social, economic, and environmental sustainability as dependent variables. The model is validated with information obtained from 249 companies using partial least squares. Findings show that the application of LMT in the Mexican maquiladora industry avoids the generation of waste and reprocessing. Likewise, the improvement of production processes reduces the waste emitted into the environment and reduces energy consumption. Also, when companies have environmental programs, the work environment is safe, and labor relations are improved, increasing morale and the commitment to work for the company, gaining economic and ecological benefits.

Abstract:The manufacturing industry faces the challenge of small and diversified customer orders. To meet this challenge, strong internal production capabilities are required. A lean manufacturing process that uses fewer resources and offers greater process improvement will help SMEs to continue to contribute to the global economy. Though SMEs provide most employment opportunities, previous studies have focused on large companies in auto-manufacturing-related industries. With the commitment and support of the management, and the application of a value stream map (VSM) and related improvement tools, we produced a practical process improvement model for a lean manufacturing system in an SME. With the commitment and support of the management and the joint efforts of the project improvement staff, the 10 improvement projects over a six-month period all achieved their goals: reduction in lead time from 26 days to 19.5 days, improvement of welding per people per hour (PPH) efficiency by 28.3%, improvement of packaging PPH efficiency by 64.1%, improvement of working in process (WIP) efficiency at the production site by 83.84%, and improvement of raw material storage by 83.84%. The efficiency of the raw material warehouse inventory was improved by 58.63%, and the efficiency of the shipment completion rate was improved by 14.5%.

Abstract:Abstract Several factors compel graphic design companies to improve efficiency and competitiveness in their production lines. However, these companies are not prepared to take on this challenge, as they report delays in 20% of their deliveries, caused by high setup times, low machine availability, and poor work scheduling. In this context, this study proposes a new production management model fed by the interaction of lean manufacturing tools and the Johnson scheduling method. This model has been validated by direct application at the SISSA. The results obtained were the reduction of the setup time to 15 minutes, increased machine availability up to 24%, and an efficient scheduling of its tasks. All of these reduced the percentage of delivery delays from 20% to 6%.

Abstract:Failure to deliver orders because of low production capacity is one of the main problems faced by companies in the plastics sector. This has repercussions, creating customer dissatisfaction and directly affecting profits by increasing production costs. Among the main causes of these problems is production downtime, which is caused by high set-up times and machine failures during the production process. To solve these problems, a lean manufacturing model is proposed that includes 5S, SMED (Single Minute Exchange of Die), TPM (Total Productive Maintenance), and Jidoka tools. This model was validated in a company dedicated to the production of plastics by injection moulding, which resulted in an increase in OEE (Overall Equipment Effectiveness) of 13 per cent and a reduction in set-up times of 48 per cent. Abstract:There is a growing need for operations management models that contribute to the continuous improvement of company processes, among them we highlight lean manufacturing, Six Sigma and, more recently, Lean Six Sigma (LSS). This article aims (1) to identify and analyse the differences and complementarities in the production decision areas for each one of the three models; (2) to identify the competitive priorities that lead to the best performance as a result of policies followed in the decision areas as a result of the adopted model. First, a theoretical conceptual model was developed based on a review of the literature, followed by a exploratory research questions applied to manufacturing companies that use the lean, Six Sigma or LSS manufacturing models in southern Brazil. The main results show that there are differences in the models in relation to the importance of the decision areas and the performance achieved in the competitive priorities. Individually, lean manufacturing, Six Sigma and LSS have varying degrees of importance in the Facilities, Vertical Integration and Production Planning and Control decision areas. The performance dimensions with the best performance are speed, quality, reliability and cost.

Abstract:In Peru, the cleaning sector has played an important role in recent days, allowing its continuous development. However, non-delivery of materials, whether due to quantity, delay or damage, is one of the most recurring problems in the sector. Therefore, the management in the storage of materials, to later distribute them to the units, plays an important role in the classification and collection of materials, the transfer without the need for reprocessing, optimizing the picking time, maintaining the durability of the material without damage and ensuring the care of the workers in the area. This study analyzes a warehouse of a cleaning company, which has problems in meeting the delivery time of materials due to the time it takes to pick them. The main causes are damaged materials due to incorrect picking, the delay in locating the material generated by the lack of knowledge of the materials, the disorder that occurs in the area, the lack of cleanliness in the area, and the inefficient distribution of the materials. which are located in different parts.
Lean Operations Optimization Model Under the TQM and SLP in the Carwash Sector: Case of a SME in Peru

Abstract:This research article proposes the application of Lean Total Quality Management (TQM) and Systematic Layout Planning (SLP) tools to review, standardize and improve the car wash process of a SME in Peru. With SLP an improvement in the distribution of the washing station is proposed. Within TQM, the PDCA cycle tools were applied to identify problems and the 5S methodology to have improvements within each activity. Under the simulation of the proposed model validated with the Arena software, an 11% increase in the station's productivity was achieved based on a 13% decrease in washing time as well as a 36% reduction in the number of lost customers due to waiting time in queues or dissatisfaction with the service, improving service efficiency and reducing reprocessing.

Abstract:Abstract This research study seeks to identify and prioritize the causes of order fulfillment delays in a small wooden furniture manufacturing company. The authors propose a 5-phase Lean Optimization model to address and reduce this problem. Post-implementation results yielded a 54.87% reduction in material search and transportation times, a 32.86% reduction in travel times between stations, and a 19.81% increase in line efficiency. In addition, order fulfillment percentages increased from 12.5% to 60%.

Abstract:Purpose The purpose of this paper is to define a method for sustain lean tools and philosophies on a manufacturing environment. Design/methodology/approach An in-depth action research (AR) methodology procedures applied in two cycles were conducted in an automobile company located in southeastern Brazil. The objective is to test the applicability of the shop floor management (SFM) implementation model as presented by Hanenkamp (2013). Findings The SFM model presented by Hanenkamp (2013) has been outlined, detailed and applied in practice. Opportunities for improvement during the application process of this model were verified by changes in its steps. After developing the AR, the authors have shown that the SFM model, as proposed in this paper, can indeed assist managers in applying and maintaining lean manufacturing practices on the shop floor. Originality/value This paper contributes by aiding in filling the gap between practical applications and the sustainability of lean manufacturing concepts and solutions. Furthermore, the guidelines introduced serve as a benchmark for other companies interested in the topic.

Abstract:The article discusses a proposal to improve the productivity of a metalworking company by implementing Lean Six Sigma (LSS). The company aims to reduce defects in the repair of heavy machinery components for mining activities. The study describes the simulation process of the original data to propose a limit for the defect level, effectiveness, and efficiency goals to achieve better productivity levels. The DMAIC system stages were used to define the productivity problem in repairing category V components. The original data revealed a Cp of 0.91 and a Cpk of −0.64. The simulation utilized KANBAN and HEINJUNKA tools, resulting in a Cp of 1.09 and a Cpk of 0.95. The study concludes that the LSS methodology is feasible and beneficial for metalworking companies.

Abstract:Social Sustainability (SOS) is crucial to an industry's success and depends on various factors. This study presents a structural equation model (SEM) that examines how three lean manufacturing tools, focused on continuous improvement, Kaizen, Gemba, and 5Whys, can enhance SOS. Six hypotheses were proposed and validated using information from 411 responses to a survey on the Mexican maquiladora industry, and the partial least squares approach was used to test them. Subsequently, the system dynamics technique was applied to simulate different scenarios and determine the optimum SOS level based on lean manufacturing tools. The findings indicate that only Kaizen can achieve 100 % implementation within less than five years, whereas the other variables require a more extended period. Specifically, the SOS reached 100 % after 10.25 years, and this period is considered too long. Companies should periodically investigate the new needs of employees to improve their SOS. This study is the first to combine SEM and SD to assess the impact of Kaizen, Gemba, and 5Whys as LM Social Sustainability tools, offering a new perspective to achieve sustainable industrial practices. Companies should periodically investigate new employees' needs to improve their SOS.

Abstract:Purpose The objective of this article is to identify the relationships between the enablers in the implementation of Green Lean Six Sigma (GLSS) in the Mexican manufacturing industry (MMI). Design/methodology/approach To create the survey instrument, the authors did an extensive literature research, which they then applied in the MMI to find the relationships between enablers and their impact on the positive effects of implementing GLSS projects. Using exploratory and confirmatory factor analyses (EFA and CFA), the data were empirically and statistically corroborated. Furthermore, the authors validated the hypotheses that support the research using the structural equation modeling (SEM) approach in SPSS Amos. Findings The findings reveal that leadership has a positive impact on social and economic benefits (EcB), as well as an indirect impact on the environmental benefits (EB) of GLSS projects, with organizational involvement (OI) and performance measurement (PM) functioning as mediators. Practical implications This study represents an empirical reference for practitioners and researchers pursuing high-quality, low-cost, environmentally and socially sustainable products or processes through the implementation of GLSS projects in the manufacturing industry. Originality/value This study provides a statistically validated model using the SEM technique to represent the relationships between GLSS enablers in the MMI.

Abstract:Abstract For companies operating within the garment manufacturing industry, having frequent downtimes in their production flows is an extremely common issue. In this context, a balanced production line is required to prevent high waiting times due to limited productive capacity. A well-balanced assembly line allows products to be produced in an optimum time while using less resources, such as machines, materials, or labour, since the right number of products is produced with the exact amount of resources, thus generating savings in production costs. This paper seeks to foster optimum resource allocation through the line balancing tool. Finally, to define a work methodology, best practices were selected, and a procedures manual was developed focusing on Standardization. Both tools were implemented after implementing changes to the company culture by means of the Employee Empowerment tool. As a result of this implementation, workers acquired greater accountability and control over the resources, methods, and equipment of their work areas. After the proposed improvements had been deployed, the company reported an increase of over 20% in production line quality, performance, and efficiency.
