Abstract:Automotive industries require effective and reliable maintenance strategies to ensure high levels of availability and safety. Risk-based maintenance approach is a useful tool for maintenance decision making with the aim of reducing the overall risk in operating activities. In this paper, a Failure Mode and Effect Analysis (FMEA) model as one of the risk assessment techniques is developed with subjective information derived from domain experts. To overcome the drawbacks of traditional FMEA for risk priority number (RPN) estimation, a linguistic fuzzy set theory, through effective decision attributes in complex automotive equipment is conducted. The main attributes of this approach include the effect of experts' traits, scales variation, using various membership functions and defuzzification algorithms on reliable Fuzzy-RPN (FRPN) estimation. The result of the proposed model revealed that altering membership functions and defuzzification algorithms had no significant effect on the FRPN estimation, but their values are highly affected by the number of scales. The sensitivity analysis showed that experts' traits have no sensible impact on experts' opinion for FRPN estimation, while the detectability index has more impact on FRPN variation. The result of risk classification number showed that the maintenance decision making could be included for the failure modes with the highest RPN values as a priority, which it would be useful to achieve the high level of availability and safety.

Abstract:This paper deals with the study of reliability measures of a complex engineering system consisting three subsystems namely L, M, and N in series configuration. The subsystem-L has three units working under 1-out-of-3: G; policy, the subsystem-M has two units working under 1-out-of-2: G policy and the subsystem-N has one unit working under 1-out-of-1: G; policy. Moreover, the system may face catastrophic failure at any time t. The failure rates of units of all subsystems are constant and assumed to follow the exponential distribution however, their repair supports two types of distribution namely general distribution and Gumbel-Hougaard family copula distribution. The system is analyzed by using the supplementary variable technique, Laplace transformation and Gumbel-Hougaard family of copula to derive the differential equations and to obtain important reliability characteristics such as availability of the system, reliability of the system, MTTF, and profit analysis. The numerical results for reliability, availability, MTTF, and profit function are obtained by taking particular values of various parameters and repair cost using maple. Tables and figures demonstrate the computed results and conclude that copula repair is more effective repair policy for better performance of repairable systems. It gives a new aspect to scientific community to adopt multi-dimension repair in form of copula. Furthermore, the results of the model are beneficial for system engineers and designers, reliability and maintenance managers.

Abstract:The problem of large amounts of carbon emissions causes wide concern across the world, and it has become a serious threat to the sustainable development of the manufacturing industry. The intensive research into technologies and methodologies for green product design has significant theoretical meaning and practical value in reducing the emissions of the manufacturing industry. Therefore, a low carbon-oriented product reliability optimal design model is proposed in this paper: (1) The related expert evaluation information was prepared in interval numbers; (2) An improved product failure analysis considering the uncertain carbon emissions of the subsystem was performed to obtain the subsystem weight taking the carbon emissions into consideration. The interval grey correlation analysis was conducted to obtain the subsystem weight taking the uncertain correlations inside the product into consideration. Using the above two kinds of subsystem weights and different caution indicators of the decision maker, a series of product reliability design schemes is available; (3) The interval-valued intuitionistic fuzzy sets (IVIFSs) were employed to select the optimal reliability and optimal design scheme based on three attributes, namely, low carbon, correlation and functions, and economic cost. The case study of a vertical CNC lathe proves the superiority and rationality of the proposed method.

Abstract:In today’s competitive environments, companies need to be cost-effective, environmental-friendly, and social-friendly to deal with several challenges that exist in markets. In this context, reconfigurable manufacturing systems (RMSs) have emerged to fulfil these requirements. RMS is one of the attractive manufacturing paradigms. Machine components, software, or material handling units can be added, removed, modified, or interchanged as needed and imposed by the necessity to react rapidly and cost-effectively to changing. A multi-objective multi-product process and production planning problem in a sustainable reconfigurable manufacturing environment (SRMS) is considered in this paper. Three pillars of sustainability, respectively social, environmental, and economic are formulated and optimised. First, a linear mixed-integer model is proposed. Second, a Lagrangian relaxation-based approach is developed to solve the problem on the large scales, where an exact method is used to solve the problem in small and medium cases with GAMS software. To illustrate the applicability of the proposed approaches, some numerical examples and analyses are presented. Finally, a sensibility study of the problem according to some parameters is performed.

Abstract:The objectives of this study are to identify and analyze the most effective Lean Manufacturing techniques in improving the efficiency of the production process in the automotive industry and identify the types of waste that occur in the automotive production process and develop strategies to reduce or eliminate them through the application of Lean ManufacturingMethod in this study is to identify the main themes in the literature regarding Lean Manufacturing techniques, implementation challenges, and impacts on production efficiency and quality, combine the analysis results to provide a comprehensive picture of Lean Manufacturing implementation, including best practices and recommendations, assess the quality and relevance of the literature, and identify gaps in existing research. Lean implementation often faces challenges such as change resistance, resource limitations, and the need for intensive training. Literature studies note that successful Lean implementation depends on managerial support and organization-wide commitment. Lean techniques are proven to improve production efficiency by reducing cycle time, decreasing lead time, and improving material flow. 5S techniques improve organization and cleanliness in the workplace. Identification of the types of waste in the automotive production process can significantly reduce or eliminate such waste. Well-implemented Lean techniques can reduce costs and improve product quality simultaneously, providing mutually supportive benefits and increasing customer satisfaction and company profitability.

Abstract:In the face of pandemic-induced emergencies and unpredictable natural disasters, industries are compelled to implement rescue plans to mitigate unexpected risks. In this context, Overall Equipment Effectiveness (OEE) is considered as a key metric, followed by sustainability efforts to manage unforeseen risks, encompassing social, environmental, and economic aspects. OEE is considered as a lean tool to determine the efficiency of equipment or processes on par with the world class OEE standard, i.e., 85%. Performance, Availability and Quality as three main drivers of OEE. This research study explores the implementation of OEE in conjunction with sustainability principles in an auto sector manufacturing firm, aiming to enhance operational efficiency and sustainability practices. The research involves a 12-week initial session from April to June 2022, followed by an analysis of July to September 2022, resulting in an impressive OEE value of 48%. Notable improvements in Availability (89.75%), Performance (72.68%), and Quality (73.82%) contribute significantly. The analysis reveals enhancements in scrap rework (17%), training (16%), maintenance (13%), material availability (12%), and production capability (11%). Achievements include improvements in green profile (25%), health and safety (20%), and energy efficiency (25%), along with reductions in carbon dioxide emissions (21%), waste management (17%), and scrap (15%). This research underscores the commitment of the case study industry to sustainable development and economic growth, showcasing significant enhancements in product quality and efficiency. The integration of sustainability principles into OEE initiatives is pivotal for modern industrial optimization. The study results highlight the profound significance of this synergistic relationship, particularly within the blending section, driving substantial positive outcomes in manufacturing processes and operational excellence. The implementation of sustainability efforts not only mitigates risks and fosters growth for automotive manufacturers but also yields environmental benefits. Based on findings of this study, a roadmap for automotive manufacturers is devised to achieve robust OEE while concurrently reaping economic and environmental rewards by employing sustainability principles.

Abstract:Smart production systems (SPS) are manufacturing systems capable of autonomously diagnosing their health and autonomously designing continuous improvement projects, leading to the desired productivity improvement. The main component of SPS, developed in this paper, is the Programmable Manufacturing Advisor (PMA), which evaluates the system's health and calculates optimal steps for continuous improvement. The analytics of PMA are based on the theory of Production Systems Engineering (PSE); the numerics of PMA are based on PSE Toolbox, which implements the PSE methods. In this paper, the PMA-based SPS architecture with manager-in-the-loop is described, theoretical/analytical foundations of PMA are outlined, its software/hardware implementations are commented upon, and demonstrations of PMA-based SPS operation are provided using two production systems: automotive underbody assembly (large volume manufacturing) and hot-dip galvanisation plant (small manufacturing organisation).

Abstract:The present analysis examines extensive and consistent data from automotive production and service to assess reliability and predict failures in the case of an engine control device. It is based on statistical evaluation of production and lead times to determine vehicle sales. Mileages are integrated to establish the age of the vehicle fleet over time and to predict the censored data. Failure and censored times are merged in a multiple censored data and combined by the Kaplan-Meier estimator for survivals. The Weibull distribution is used as parametric reliability model and its parameters identified to assure precision in predictions (>95%). An average time to failure >80 years and a slightly increasing failure rate ensure a low risk. The study is based on real-world data from various sources, acknowledging that the data are not homogeneous, and it offers a comprehensive roadmap for processing this diverse raw data and evolving it into sophisticated predictive models. Furthermore, it provides insights from various perspectives, including those of the Original Equipment Manufacturer, Car Manufacturer, and Users.

Abstract:The auto parts manufacturing sector faces multifaceted challenges ranging from production planning to sustainability imperatives, necessitating innovative solutions. This study presents an integrated data-driven approach tailored to address these challenges. Leveraging advanced AI techniques, including Convolutional and Recurrent Neural Networks optimized with the Moth-flame Optimization Algorithm (MFO), we accurately predict demand quantities for automotive components. Through empirical validation with Iranian auto parts manufacturers, our model achieves an impressive accuracy rate of over 90%. Subsequently, Data Envelopment Analysis (DEA) evaluates suppliers not only based on demand quantities but also on their social, economic, and environmental impacts, with a resulting average efficiency score of 0.75. The Best-Worst Method (BWM) further refines supplier selection, leading to the identification of top-performing suppliers with an average score of 0.8. This comprehensive approach enables auto parts manufacturers to optimize production planning processes while aligning with sustainable development goals. The successful application of our model underscores the transformative potential of integrating business analytics and AI in the automotive industry towards sustainability.

Abstract:Industrial companies would attempt to keep themselves agile in the dynamic market. Given the competition among industries, lean methods are employed to reduce costs in the system. Among them, maintenance is significant to have a system available for manufacturing tasks. Maintenance is identified as the largest cost control tools in the equipment-driven industry. Implementing an effectual plan for preventive maintenance helps to be much more flexible and create an innovative solution for planning in the production. In this vein, this paper introduces an optimization model related to flexible flow-shop system scheduling in a series-parallel production system of disposable appliances by considering the preventive maintenance (PM) policy. By planning preventive maintenance, extra operation time is incurred to the system which may influence the cycle time and lead to lost sales and back orders. Therefore, the paper proposes a mathematical model to consider both operations times and availability of the whole production system to minimize the delays to reach an optimal sequence of processing. Since uncertainty exists in real industrial systems, the processing times are uncertain here. To handle uncertainty, robust optimization has been applied to solve the problem. In addition, a scenario-based genetic algorithm (SBGA) and Particle Swarm Optimization (PSO) algorithm have been developed to solve the proposed model. The results indicate the appropriate performance of the proposed approach in terms of time-saving leads to saving the cost of PM.

Abstract:Machine configuration selection has a great impact on the system-level reliability of a manufacturing system, while the absence of proper consideration of the product quality and the tool degradation on tool failure when determining the machine-level reliability is likely to result in unanticipated machine downtimes or inappropriate maintenance decisions. A generic methodology is thus developed to incorporate both the machine-level and the system-level reliability analyses. Firstly, the machine-level reliability is investigated based on the product dimensional quality and the tool degradation. A novel machine-level quality reliability-integrated model is developed to address the interaction between product quality and tool reliability. The developed machine-level reliability model is then used to estimate the system-level reliability for a manufacturing system with selected configurations. Various hybrid configurations of the multi-operational manufacturing system are investigated in terms of the system-level reliability. The analytical procedure and the effectiveness of the proposed methodology are demonstrated through an example of a serial-parallel hybrid system for cylinder head gasket machining.

Abstract:The necessity to digitalize the processes in the automobile industry becomes stronger by the day challenging the system operation and maintenance, in such a competitive field. Issues like passive fault identification, routine tasks, and dependency on Standard Operating Procedures (SOPs) describe the current status of a system in operating and maintaining processes used in the automotive industry. To address these challenges, this paper introduces an innovative approach: a machine learning system on operation and maintenance knowledge base for providing optimal solutions based on the automotive industry. More specifically, Scrap crawler is used to gather historical system data and after that, the decision tree algorithm is used to determine the specific insights. The acquired findings are further represented to facilitate comprehension and application of the results to strengthen the operation and maintenance management processes.

Abstract:Manufacturing organizations are thriving for the implementation of sustainable practices during the entire lifecycle of their products. Maintenance is an indispensable activity in the lifecycle of automobiles that consumes time, energy, money, and resources. There is considerable waste generation, energy consumption, and pollution during automobile maintenance. Hence, sustainable maintenance initiatives by garages can substantially contribute to environmental protection. However, the majority of the garages in developing countries, including India, are far behind in sustainable maintenance initiatives. This paper develops a framework for the assessment and comparison of sustainable maintenance performance of automobile garages in India based on a hybrid approach. The sustainable maintenance performance attributes are identified through literature and garage surveys. The weightage of each sustainable maintenance performance attributes is established through analytic hierarchy process. The methodology of preference ranking organization method for enrichment evaluations is used for comparing and ranking various garages according to their sustainable maintenance performance. The interrelationships among sustainable maintenance performance attributes are established through decision making trial and evaluation laboratory which segregates them into cause and effect groups. The inferences would be helpful to the garage management to initiate actions for the improvement of sustainable maintenance performance and contribute to the environment benign initiatives.

Abstract:The production management system in Industry 4.0 is emphasizes the improvement of productivity within limited constraints by sustainable production planning models. To accomplish this, several approaches are used which include lean manufacturing, kaizen, smart manufacturing, flexible manufacturing systems, cyber–physical systems, artificial intelligence, and the industrial Internet of Things in the present scenario. These approaches are used for operations management in industries, and specifically productivity maximization with cleaner shop floor environmental management, and issues such as worker safety and product quality. The present research aimed to develop a methodology for cleaner production management using lean and smart manufacturing in industry 4.0. The developed methodology would able to enhance productivity within restricted resources in the production system. The developed methodology was validated by production enhancement achieved in two case study investigations within the automobile manufacturing industry and a mining machinery assembly unit. The results reveal that the developed methodology could provide a sustainable production system and problem-solving that are key to controlling production shop floor management in the context of industry 4.0. It is also capable of enhancing the productivity level within limited constraints. The novelty of the present research lies in the fact that this type of methodology, which has been developed for the first time, helps the industry individual to enhance production in Industry 4.0 within confined assets by the elimination of several problems encountered in shop floor management. Therefore, the authors of the present study strongly believe that the developed methodology would be beneficial for industry individuals to enhance shop floor management within constraints in industry 4.0.

For manufacturing systems, the states of operational performance and functional output are essential indicators of their reliability evaluation, operational health state monitoring, and maintenance decision. However, due to the instability of the 5M1E factors, that is, Man, Machine, Method, Material, Measurement, and Environment, in the manufacturing process, certain components within these systems could introduce epistemic uncertainty factors and thus interfere with the results of evaluation and decision. Consequently, a novel integrated mission reliability evaluation and selective maintenance approach considering epistemic uncertainty is proposed. First, an uncertain–random operational model for manufacturing systems, in which the uncertain operational mechanisms are specified, is established as the foundation. Second, a mission reliability evaluation method for uncertain–random manufacturing systems that fuses the conformity and fitness quality data is proposed to cope with the challenge of epistemic uncertainty. Third, a selective maintenance decision model that maximizes the system's mission reliability is developed in consideration of the uncertain factors within the operation process. Finally, a case study of a ferrite phase shifting unit manufacturing system is conducted to validate the proposed approach.
