Abstract:A transfer system in roving-spinning unit that establishes a connection between spindles of roving frame and spinning frame achieves the manipulations automatically in spinning workshop. We study that ISIGHT drive ANSYS to conduct integrated optimization of the key conveyor system components in this paper, the ANSYS-ISIGHT integration is successful. Before the optimal design, using the Latin method to design experiments. The experimental design can show the degree that the state variables and the target variables are affected by each input factor. The factor that has little impact on the results can be removed, thus the efficiency of the optimization can be improved. After the experimental design, using the multi-objective neural network to optimize the beam. Giving the beam safety conditions, including intensity, toughness, modal, stability. We optimize the structure base on security conditions, the volume of the beam in roving and yarn reservoir area has been largely decreased. Achieving the objectives of the lightweight design.

Abstract:Structural optimization can lead to efficient designs for high-rise concrete buildings. However, the high computational cost of the structural analysis step hinders its application in practical cases. With regards to this problem, a novel hybrid optimization framework is developed in this study. Discrete variables, code-stipulated constraints and other construction requirements under multiple loading scenarios are considered. The hybrid optimization framework contains two steps: in the first step, a computationally efficient approximation of the optimization formulation is constructed using a combined response surface methodology (RSM). Combining all the design constraints, three sub-optimization problems are proposed based on the relaxation model of the original problem to update the response surface model in the near-optimum region. When the response surface model has sufficient accuracy in the near-optimum region, in the second step, a discrete Particle Swarm Optimization (PSO) technique is applied to search for the optimal solution utilizing the response surface model. By integrating the commercially available ETABS, a dedicated optimization software with an independent interface is developed and details for practical software development are included in this paper. Three examples of high-rise concrete building design are presented to demonstrate the effectiveness of the proposed optimization framework, and the results are compared to those of a general PSO algorithm. It is shown that, compared to the conventional design approach, a 14.3% reduction in material usage is achieved by the hybrid optimization framework. Additionally, the proposed framework significantly improves the computational efficiency compared to PSO. This methodology can therefore be used by engineers to optimize member sizes for high-rise buildings so that stable and sustainable designs can be achieved.

Abstract:A light-weight design method of integrated structural topology and size co-optimization for the force-performance-structure of complex structural parts is presented in this paper. Firstly, the supporting function of a complex structural part is built to map the force transmission, where the force exerted areas and constraints are considered as connecting structure and the structural configuration, to determine the part performance as well as the force routines. Then the connecting structure design model, aiming to optimize the static and dynamic performances on connection configuration, is developed, and the optimum design of the characteristic parameters is carried out by means of the collaborative optimization method, namely, the integrated structural topology optimization and size optimization. In this design model, the objective is to maximize the connecting stiffness. Based on the relationship between the force and the structural configuration of a part, the optimal force transmission routine that can meet the performance requirements is obtained using the structural topology optimization technology. Accordingly, the light-weight design of conceptual configuration for complex parts under multi-objective and multi-condition can be realized. Finally, based on the proposed collaborative optimization design method, the optimal performance and optimal structure of the complex parts with light weight are realized, and the reasonable structural unit configuration and size characteristic parameters are obtained. A bed structure of gantry-type machining center is designed by using the proposed light-weight structure design method in this paper, as an illustrative example. The bed after the design optimization is lighter 8% than original one, and the rail deformation is reduced by 5%. Moreover, the lightweight design of the bed is achieved with enhanced performance to show the effectiveness of the proposed method.

Abstract:In this paper, a novel integrated framework for design and optimization of a machine tool structure is presented, which can greatly improve the design quality and efficiency by combining knowledge-based design and multi-stage optimization with the CAD/CAE integration technique. To realize this framework, a topology architecture model has been developed to integrate the configuration design and geometric modeling knowledge as well as the static and dynamic evaluation knowledge of machine tools with a specific topology architecture type; an analysis feature model is proposed for the integration between commercial CAD and CAE software, in which analysis features can be automatically converted to a script code for finite element analysis (FEA) through feature mapping. Based on the topology architecture model and feature-based CAD/CAE integration methodology, a two-stage design optimization process is proposed to perform the conceptual structural design of machine tools. In the first stage, the principal parameters which critically affect the performance of an entire machine are determined; then, the static and dynamic stiffness matching designs are performed to obtain the reasonable stiffness and weight of each structural part and functional component based on the stiffness model and dynamic model. In the second stage, the arrangement of ribs is determined by inferring the design knowledge; FEA is used to evaluate the performances of structural parts, and the response surface method (RSM) is applied to optimize the structural parameters to approach the stiffness and mass close to the allocated values obtained from the first stage. Re-design of a four-axis horizontal machining center with a box-in-box architecture was carried out to illustrate the design procedure in detail and to verify the feasibility and efficacy of the proposed framework. By applying the proposed framework, the total weight of the entire machine is minimized while sufficient stiffness is maintained. The results also show that the proposed framework facilitates the conceptual structural design and optimization process of machine tools.

Abstract:通过对某卧式加工中心的立柱筋板形式进行优化,使得其主机动态刚度提高。首先利用Solid Edge对主机建立模型,适当简化后导入ANSYS Workbench进行网格划分,并对重要结合面建模,模拟实际工况,得到主机模态振型和以主轴端面为观测点的谐响应曲线。找到主机薄弱环节,并针对立柱筋板形式加以改进。结合Workbench拓扑优化分析,去除立柱外侧壁板部分材料,使得立柱累计减轻质量931.9 kg,约占原有结构质量的9.6%。立柱优化后的主机在前六阶模态频率基本不变的情况下,X方向动刚度提高为原结构的1.82倍,Y方向动刚度提高为原结构的1.37倍。

Abstract:The integrated optimization method combining the guide weight method and the sensitivity calculation was used to lightweight design the gantry structure of a certain type of internal combustion forklift aiming at the large margin of large-scale mechanical design. The multi-state constraints such as strength and stiffness were derived. The single-objective and multi-sex constraint optimization model of the guide weight method was established. The Kuhn-Tucker multiplier was solved by Lamker algorithm. The semi-analytic method with classical error correction term (ESA) was used to calculate sensitivity, and the unit error correction term was introduced to eliminate the error caused by the rotational displacement of the rigid body. The problem that the bulk density and the guided weight are difficult to solve was solved combined with the guide weight method. The finite element method was used to check the strength and stiffness of the optimized gantry structure. Results show that the integrated optimization method combined with the guide weight method and the sensitivity calculation has a significant effect, which makes the quality of the forklift gantry reduced by 18.21%. The optimized gantry strength and stiffness meet the design requirements.

Abstract:Light weight design without loss of stiffness may reduce the cost and promote the performance of machine tools. A new dimension optimization method is promoted to optimize the vertical slide of a horizontal machining center. The influence of the cross section dimensions to the stiffness and mass is analyzed. A program is compiled to search the minimum weight of the vertical slide with sufficient stiffness. Finite element analysis is used to validate the stiffness of the new design. The result shows that the method is effective in machine tools' components design.

Abstract:The high-precision machine tool's dynamic, static, and rigid nature directly affects the machining efficiency and surface quality. Static and dynamic analyses are essential for the design and improvement of precision machine to ensure good tool performance under difficult and demanding machining conditions. In this study, the performance of a high-precision machine tool was analyzed using its virtual model created using CAD. Static and model analysis using ANSYS Workbench software was conducted to establish the tool's static deformation and static stiffness. Furthermore, the static and dynamic characteristics of the tool were explored using a finite element modeling approach to study their performance. In particular, the structure, static force, modal, frequency spectrum, and topology optimization of machine tools were primarily analyzed. Using model analysis, we found the first four different frequencies (22.5, 28.9, 40.6, and 47.4 Hz) and vibration type, which suggested of a weak link. Further static structural analysis revealed that the deformation of the spindle was 67.26 μm. An experimental static rigidity analysis was performed, and the experimental deformation values of the tool and spindle were obtained. The static and dynamic characteristics, as well as the accuracy and efficiency of the finite element model, were verified by comparing the data with the finite element analysis (FEA) results. Subsequently, we modified the settings and analysis model to ensure that the analysis results were consistent with the experimental findings. The error between the two results was within 1.56%. For an applied load of 5000 N on the spindle nose, the tool nose transient response was 0.5 s based on transient analysis. Under the condition that the structural deformation is as constant as possible, the lightweight structure may achieve the minimum weight and enhance the natural frequency; thus, the ideal structure will be obtained, and finite element analysis will then be performed. The optimal conditions for topology optimization include a lightweight structure, reduced structural deformation, and increased natural frequency of the structure. The developed method improves structural optimization, increases the ability of the product to be manufactured, and offers designers a variety of price-effective options.

Structure Design Improvement and Stiffness Reinforcement of a Machine Tool through Topology Optimization Based on Machining Characteristics

Abstract:Machining characteristics were applied to topology optimization for machine tool structure design improvement in this study, and the goals of lightweight and high rigidity of the structure were achieved. Firstly, an ultrasonic-assisted grinding experiment was carried out on zirconia to investigate the surface roughness, surface morphology, grinding vibration, and forces. Then, the topology optimization analysis was conducted for structure design improvement, in which the magnitude of the grinding vibration was utilized as the reference for selecting the topology subsystems and the grinding force was used as the boundary conditions of the static analysis in the topology optimization. Hence, columns, bases, and saddles were redesigned for structure stiffness improvement, and the variations in the effective stress, natural frequency, weight, and stiffness of the whole machine tool were compared accordingly. The results showed that the deduced topological shape (model) can make the natural frequency and stiffness of the whole machine tool tend to be stable and convergent with a weight retention rate more than 75% as the design constraint. The subsystem structures with larger effective stress distributions were designated for stiffness improvement in the design. At the same time, the topological shape (model) was also employed in the design for weight reduction, focusing on minimizing redundant materials within the structure. In contrast to the consistency of the modal shapes before and after topological analysis, the sequential number of the modal mode of the machine tool model after topological analysis was advanced by two modes relative to those of the original situation, which means the original machine tool may be out of its inherently resonant frequency range. Also, the natural frequencies corresponding to each mode had an increasing tendency, and the maximum increase was 110.28%. Furthermore, the stiffness of the machine tool also increased significantly, with a maximum of 355.97%, leading to minor changes of the machine tool’s weight. These results confirm that the topology optimization based on machining characteristics proposed in this study for structure redesign improvement and stiffness enhancement is effective and feasible.

Abstract:The main aim of this paper is to explore new approaches to structural design and to solve the problem of lightweight design of structures involving multivariable and multi-objectives. An integrated optimization design methodology is proposed by combining intelligent optimization algorithms with generative design. Firstly, the meta-model is established to explore the relationship between design variables, quality, strain energy, and inherent energy. Then, employing the Non-dominated Sorting Genetic Algorithm III (NSGA-III), the optimal frameworks of the structure are sought within the entire design space. Immediately following, a structure is rebuilt based on the principle of cooperative equilibrium. Furthermore, the rebuilt structure is integrated into a generative design, enabling automatic iteration by controlling the initial parameter set. The quality and rigidity of the structure under different reconstructions are evaluated, resulting in solution generation for structural optimization. Finally, the optimal structure obtained is validated. Research outcomes indicate that the quality of structures generated through the comprehensive optimization method is reduced by 27%, and the inherent energy increases by 0.95 times. Moreover, the overall structural deformation is less than 0.003 mm, with a maximum stress of 3.2 MPa—significantly lower than the yield strength and meeting industrial usage standards. A qualitative study and analysis of the experimental results substantiate the superiority of the proposed methodology for optimized structural design.

Abstract:Structural dynamic performance of a machine tool greatly affects machining precision and productivity. One effective approach in improving the dynamic performance is by applying topology design optimization to the machine tool structure. However, traditional topology optimization method is hard to implement and does not provide a clear stiffener layout. Furthermore, the topology optimization of certain components does not signify the performance improvement of a holistic machine tool. This paper suggests a new structural dynamic design optimization method for the holistic machine tool. The Adaptive Growth Method which is based on the growth mechanism of natural branch systems is adopted to design the inner stiffener layout of structures, and an optimization strategy for the holistic machine tool utilizing dynamic sensitivity analysis is studied. Both components and contact parts are considered. The dynamic sensitivities of the components are analyzed based on modal test data, and help to determine which components need to be optimized. Then, the headstock, column, and bed are optimized, and the weak contact stiffness is improved. The FEA (finite element analysis) results of an optimized machine tool show that the TCP (tool center point) harmonic displacement is decreased distinctly. To validate the effectiveness of the suggested method, an experiment of the manufactured machine tool structure is conducted, and the experimental results had shown great improvements in the holistic machine tool.
Structural Design and Optimization in the Beam of a Five-axis Gantry Machining Center

Abstract:Five-axis gantry machining centers are strategic equipment urgently needed for modern defense industry. These centers are also the basic manufacturing equipment for modern molds. Beams, which can affect the performance of the entire machine, are main components of the five-axis gantry machining center. This study proposed decision-making and optimizing methods for the beam design to improve the static and dynamic mechanical properties of beams and the quality and precision of processed products. Aiming at the multifactor and multilevel structure characteristics of beams, eight representative parameter combinations were established by orthogonal experiment as the design scheme of the beam structure. The software of finite element analysis was employed to analyze the static and dynamic characteristics of each beam and obtain their indicators. Meanwhile, a combined weighting method based on the entropy and fuzzy analytic hierarchy process was used to determine the weight value of each evaluation indicator. A fuzzy comprehensive evaluation method was applied to the multi-objective optimization of the beam structure design. Consequently, the parameter combination of the optimal scheme was finally determined to be “#”-shaped stiffened panels with a thickness of 20 mm in the side-mounted lead rail. The sensitivity of key dimensions was analyzed, and six key dimensions were selected for optimization. Results show that D8 has the largest influence on the performance of crossbeams. After optimization, the total deformation, maximum equivalent stress, and mass of the beam are reduced by 3.207%, 13.619%, and 2.457%, respectively. Meanwhile, the first-order natural frequency is increased by 1.047%. The present work improves the dynamic and static performances of beams and realizes a light-weight design. Moreover, this study shows strong engineering practicability and provides new ideas for the structural design and optimization of other key components in computerized numerical control (CNC) machining centers.

Abstract:Material extrusion technologies have been extending the frontier of manufacturing technologies due to their high flexibility and low cost. Several studies have fulfilled lightweight designs, such as heterogeneous and conformal lattice structures and continuum optimized structures. The existing methods should be further improved according to the technical characteristics of material extrusion. To improve the mechanical performance and manufacturability of material extrusion structures, an integrated design method is proposed in this study. The design domain is discretized into a coarse mesh, and its nodes are connected to generate beam elements. A barrier function algorithm is introduced to find the optimum structural layout with minimum compliance. The design domain is filled by a globally continuous path to optimize the printing process. Various cases and experimental results validate the feasibility of the proposed algorithm. This research paves a new way for lightweight structural design with high printability and mechanical performance.

Conceptual Design and Kinematic Optimization of a Gantry Hybrid Machining Robot

Abstract:High-efficiency and high-precision machining of large-scale structural parts is one of the difficult problems in the field of machining. Such parts usually have the characteristics of large size, large aspect ratio, and complex geometric shapes. This paper attempts to propose a gantry machining equipment with five-axis parallel processing module. It can realize large stroke positioning and small range precise operation. Large aspect ratio parts can be processed once without repeatedly clamping workpieces and setting tools, which improves machining efficiency and precision. According to this design concept, the tilt and torsion angles are used to describe the end posture. On this basis, the motion/force transmission performance and mechanism geometric restraint conditions are considered. This paper comprehensively evaluates the performance of the mechanism by integrating the local transmission index (LTI) and the angle between the screw and the spindle, and then optimizes the design of the parallel processing module through parameter optimization algorithms. The optimization results show that the parallel processing module has excellent kinematic transmission performance in the allowable workspace. It means that parallel processing module with gantry structure can realize high-efficiency and high-precision machining of structural parts with large aspect ratio.

Abstract:The motion dynamics and accuracy of parallel kinematic machines largely depend on the weights and rigidity of typical rigid links. Therefore, these parts should be designed in such a way that they are light but rigid. This work employs the techniques of topology and size optimization to design two typical rigid links of a parallel kinematic machine (PKM) and subsequently obtains applicable structures for them. The calculation models are established, and a new algorithm called the Guide-Weight method is introduced to solve topology optimization problems. The commercial software Ansys is used to perform size optimization.

Abstract:Modern manufacturers of multipurpose machining centers design and manufacture equipment according to the criterion of maximum rigidity and productivity to ensure processing of the maximum range of materials at high accelerated cutting modes. As a result, in most machine-building tasks, the support structure of the machine is unnecessarily rigid due to the production of excessively massive frames and body elements of the machine. These structural elements have high weight and size characteristics, which leads to an increase in inertial loads on the drive feed mechanisms. In serial and mass production, heavy elements of the support structure significantly increase the energy consumption of the machine, while reducing labor productivity. Modern methods of design optimization, together with finite element methods, allow solving the problem of energy efficiency and productivity by modifying the support structures according to the criterion of minimum rigidity in accordance with the boundary conditions of the cutting forces when processing the selected product range.
Research on Structure Optimization of Longitudinal Feed System Design of CNC Spinning Machine

Abstract:In order to realize the higher accuracy and stability of the CNC spinning machine, the structure of the weak link should be optimized. According to the force analysis of the carriage and the headstock, a longitudinal feed system with double screws three guides structure is proposed. A new double improved optimization method that to identify and improve the weak system basing on the static and dynamic characteristics of the whole machine, and then to the weak parts is proposed. Firstly, ANSYS Workbench software is used to analyze the static and dynamic characteristics of the whole machine, and the longitudinal feed system is identified as weak system. Aiming at the structural optimization of the longitudinal feed system, four structural models are established. The static and dynamic characteristics are contrastive analyzed by single factor analysis. The results show that the longitudinal feed system with double screws three guides structure has small static total deformation, high dynamic stiffness and strong anti-vibration ability, and identified that the carriage is the key part to affect the longitudinal feed system. Then the topology optimization and shape optimization method are used to optimize the structure of the carriage. Finally, the whole machine performance of the double screws three guides structure before and after the optimization is contrastive verified. The results show that under the premise of quality reduction, the static total deformation of the whole machine is reduced by 5.7%, and the natural frequency of the first six orders are improved in different degrees. The second natural frequency is increased by 21.7%, and the third natural frequency is increased by 21.2%. This new type of structure and double optimization method have a good engineering application value.

Abstract:The parameterized model of the tension machine frame is established through Solidworks software, and then the optimization function of ANSYS Workbench is used to optimize the design of the frame. Under the condition of meeting the strength, the weight reduction design of the frame is completed. Compared with the original design scheme, the maximum equivalent stress and maximum overall shape of the optimized scheme will be lower, the weight will be reduced by 7.11%, and the weight reduction effect will be significant, thus reducing the design cost and having great economic benefits.
