Abstract:The present paper discusses the potential and challenges of processing metallic materials using additive manufacturing. Particular focus is given to laser powder bed fusion (PBF-LB/M) and the use of traditional alloy powders such as Al alloys and Ni-based superalloys, as well as novel materials such as metal-matrix composites. The research includes the improvement of the processability of these alloys using PBF-LB/M and optimizing material properties such as strength, creep resistance, and thermal conductivity of printed parts for various applications. Another important aspect presented within this manuscript is the digital representation of advanced manufacturing systems to improve manufacturability and enable advanced quality control. Herein, the development of a digital twin through in-situ process monitoring for the direct energy deposition process of laser metal deposition is presented. In the last part, the future of materials development for additive manufacturing is discussed, focusing on applying material computational techniques. All demonstrated examples result from the successful cooperation between the Chair of Materials Engineering of Additive Manufacturing, TUM, and its industrial and research partners.

Abstract:Additive manufacturing is a recent trend in production processes owing to its many benefits. It can be defined as the process of producing parts through the deposition of material in a layer-by-layer fashion. It has been a topic of intense study and review by many researchers. In this work, a comprehensive review pertaining to additive manufacturing has been accomplished. The evolution of additive manufacturing as a prominent technology and its various phases are discussed. The importance of part orientation, build time estimation, and cost computation has also been reviewed. The remarkable aspect of this work is the identification of problems associated with different additive manufacturing methods. Because of the imperfections in additive manufacturing, its hybridization with other methods, such as subtractive manufacturing, has been emphasized. This review will help readers understand the different aspects of additive manufacturing and explore new avenues for future research.

Abstract:The revolution of additive manufacturing (AM) has led to many opportunities in fabricating complex and novel products. The increase of printable materials and the emergence of novel fabrication processes continuously expand the possibility of engineering systems in which product components are no longer limited to be single material, single scale, or single function. In fact, a paradigm shift is taking place in industry from geometry-centered usage to supporting functional demands. Consequently, engineers are expected to resolve a wide range of complex and difficult problems related to functional design. Although a higher degree of design freedom beyond geometry has been enabled by AM, there are only very few computational design approaches in this new AM-enabled domain to design objects with tailored properties and functions. The objectives of this review paper are to provide an overview of recent additive manufacturing developments and current computer-aided design methodologies that can be applied to multimaterial, multiscale, multiform, and multifunctional AM technologies. The difficulties encountered in the computational design approaches are summarized and the future development needs are emphasized. In the paper, some present applications and future trends related to additive manufacturing technologies are also discussed.

Abstract:The use of additive manufacturing (AM) has moved well beyond prototyping and has been established as a highly versatile manufacturing method with demonstrated potential to completely transform traditional manufacturing in the future. In this paper, a comprehensive review and critical analyses of the recent advances and achievements in the field of different AM processes for polymers, their composites and nanocomposites, elastomers and multi materials, shape memory polymers and thermo-responsive materials are presented. Moreover, their applications in different fields such as bio-medical, electronics, textiles, and aerospace industries are also discussed. We conclude the article with an account of further research needs and future perspectives of AM process with polymeric materials.

Abstract:The use of conventional manufacturing methods is mainly limited by the size of the production run and the geometrical complexity of the component, and as a result we are occasionally forced to use processes and tools that increase the final cost of the element being produced. Additive manufacturing techniques provide major competitive advantages due to the fact that they adapt to the geometrical complexity and customised design of the part to be manufactured. The following may also be achieved according to field of application: lighter weight products, multimaterial products, ergonomic products, efficient short production runs, fewer assembly errors and, therefore, lower associated costs, lower tool investment costs, a combination of different manufacturing processes, an optimised use of materials, and a more sustainable manufacturing process. Additive manufacturing is seen as being one of the major revolutionary industrial processes of the next few years. Additive manufacturing has several alternatives ranging from simple RepRap machines to complex fused metal deposition systems. This paper will expand upon the structural design of the machines, their history, classification, the alternatives existing today, materials used and their characteristics, the technology limitations, and also the prospects that are opening up for different technologies both in the professional field of innovation and the academic field of research. It is important to say that the choice of technology is directly dependent on the particular application being planned: first the application and then the technology.

Abstract:Additive manufacturing (AM) is also referred to as 3D printing, rapid prototyping, solid freeform fabrication, rapid manufacturing, desktop manufacturing, direct digital manufacturing, layered manufacturing, generative manufacturing, layered manufacturing, solid free-form fabrication, rapid prototype, tool-less model making, etc. It is emerging as an important manufacturing technology. It is the process of building up of layer-by-layer by depositing a material to make a component using the digital 3D model data. The main advantages of AM are mass customization, minimisation of waste, freedom of designing complex structures, and ability to print large structures. AM is broadly applicable to all classes of materials including metals, ceramics, polymers, composites, and biological systems. The AM methods used for producing complex geometrical shapes are classified based either on energy source (laser, electron beam) used or the material feed stock (powder feed, wire feed).

Abstract:Several benefits can be gained by using additive Manufacturing (AM) or 3D printing, including design flexibility, mass customization, waste minimization, quickly producing complex structures, and rapid prototyping. The standard methods and materials used in 3D printing, along with their development and use, have been examined. The various applications of AM were discussed, especially in biology, aircraft, building, and defensive structures. Many materials and their stages of evolution, including concrete, ceramics, polymer composites, and metal alloys, were analyzed. We discussed several fundamental processing challenges that arise, including but not limited to void generation, anisotropic behaviors, computer design restrictions, and a layered appearance. This article thoroughly assesses 3D printing, including a survey of its pros and shortcomings, to establish a baseline for future research and development.

Abstract:Additive manufacturing (AM) has first emerged in 1987 with the invention of stereolithography. The AM is an important, rapidly emerging, manufacturing technology that takes the information from a computer-aided design (CAD) and builds parts in a layer-by-layer style. As this technology offers many advantages such as manufacturing of complex geometries, reducing manufacturing cost and energy consumption, it has transformed manufacturing from the mass production to the mass customization. Also, it has found wide applications in several fields although some drawbacks. This paper presents the state of the art of the different AM processes, the material processing issues, and the post-processing operations. A comparison between AM and conventional processes is presented as well. We finish by presenting some prospects of this technology such as hybrid manufacturing and 4D printing.

Abstract:Additive manufacturing (AM), widely known as 3D printing, is a method of manufacturing that forms parts from powder, wire or sheets in a process that proceeds layer by layer. Many techniques (using many different names) have been developed to accomplish this via melting or solid-state joining. In this review, these techniques for producing metal parts are explored, with a focus on the science of metal AM: processing defects, heat transfer, solidification, solid-state precipitation, mechanical properties and post-processing metallurgy. The various metal AM techniques are compared, with analysis of the strengths and limitations of each. Only a few alloys have been developed for commercial production, but recent efforts are presented as a path for the ongoing development of new materials for AM processes.

Abstract:Additive manufacturing (AM) has transformed materials production, enabling fabrication of components with complex geometries over a wide range of length scales. Multimaterial AM further enhances these capabilities by incorporating multiple materials into a single three-dimensional printed part. Direct ink writing, an extrusion-based AM method, is uniquely suited to printing a broad range of materials in filamentary form factors with programmable internal features. Programming of features smaller than the extruded filament diameter can be referred to as "subvoxel control," where a "voxel" represents a volume element along the filament's major axis. Subvoxel control offers new avenues for scalably generating hierarchically architected materials with enhanced functionality and performance. This article highlights emerging concepts in subvoxel control and recent advances in three subcategories: molecular structure, filler microstructure, and multimaterial architecture. The article closes with a discussion on future directions and contextualization within the broader landscape of recent advances in transformative manufacturing.

Abstract:Additive manufacturing (AM) has drawn tremendous attention in various fields. In recent years, great efforts have been made to develop novel additive manufacturing processes such as micro-/nano-scale 3D printing, bioprinting, and 4D printing for the fabrication of complex 3D structures with high resolution, living components, and multimaterials. The development of advanced functional materials is important for the implementation of these novel additive manufacturing processes. Here, a state-of-the-art review on advanced material strategies for novel additive manufacturing processes is provided, mainly including conductive materials, biomaterials, and smart materials. The advantages, limitations, and future perspectives of these materials for additive manufacturing are discussed. It is believed that the innovations of material strategies in parallel with the evolution of additive manufacturing processes will provide numerous possibilities for the fabrication of complex smart constructs with multiple functions, which will significantly widen the application fields of next-generation additive manufacturing.

Abstract:Additive manufacturing is considered a disruptive technology that is expected to revolutionize production technology and affect value chains on a global scale. The scope of accessible materials ranges from polymers to metals and ceramics as well as composites. The keynote will provide an overview of available manufacturing processes for the various material groups and discuss the specific advantages of additive manufacturing – e.g. realization of complex geometries, part count and assembly effort reduction, art-to-part approach - in view of selected applications and production scenarios. Further to this, selected emerging trends in additive manufacturing will be presented and discussed, including fabrication of composites, hybrid structures, multi-material techniques and associated promises with respect to local tailoring of material properties, and the integration of sensors and/or electronic systems in AM parts.

Abstract:The production of metal parts via laser powder bed fusion additive manufacturing is growing exponentially. However, the transition of this technology from production of prototypes to production of critical parts is hindered by a lack of confidence in the quality of the part. Confidence can be established via a fundamental understanding of the physics of the process. It is generally accepted that this understanding will be increasingly achieved through modeling and simulation. However, there are significant physics, computational, and materials challenges stemming from the broad range of length and time scales and temperature ranges associated with the process. In this paper, we review the current state of the art and describe the challenges that need to be met to achieve the desired fundamental understanding of the physics of the process.

Abstract:Additive Manufacturing (AM) is modernizing the manufacturing industry by enabling the layer-by-layer deposition process to manufacture objects in nearly any form with minimum material waste. However, components developed utilizing the AM process have dimensional constraints. To address this issue, AM-produced metal materials can be coupled with various welding processes. This article focuses on the foundations, highlighting the distinguishing features, capabilities, and challenges of welding-based AM processes by categorizing them into two major groups; arc welding-based AM like Cold Metal Transfer (CMT), Gas Metal Arc Welding (GMAW), Gas Tungsten Arc Welding (GTAW), Plasma Arc Welding (PAW), and high-energy density welding based AM like Laser Beam Welding (LBW) and Electron Beam Welding (EBW). The prior study findings of welding-based AM metal components on mechanical characteristics and microstructural characterization have been addressed. This work will aid researchers, academicians, and professional welders since it gathers vital information on welding-based AM processes. Furthermore, current research in the arena of welding-based AM and its future opportunities has been discussed.

Abstract:Nowadays, the use of metal processing additive technologies is a rapidly growing field in the manufacturing industry. These technologies, such as metal 3D printing (also known as additive manufacturing) and laser cladding, allow for the production of complex geometries and intricate designs that would be impossible with traditional manufacturing methods. They also offer the ability to create parts with customized properties, such as improved strength, wear resistance, and corrosion resistance. In other words, these technologies have the potential to revolutionize the way we design and produce products, reducing costs and increasing efficiency to improve product quality and functionality. One of the significant advantages of these metal processing additive technologies is a reduction in waste and environmental impact. However, there are also some challenges associated with these technologies. One of the main challenges is the cost of equipment and materials, which can be prohibitively expensive for small businesses and individuals. Additionally, the quality of parts produced with these technologies can be affected by factors such as printing speed, temperature, and post-processing methods. This review article aims to contribute to a deep understanding of the processing, properties, and applications of ferrous and non-ferrous alloys in the context of SLM to assist readers in obtaining high-quality AM components. Simultaneously, it emphasizes the importance of further research, optimization, and cost-effective approaches to promote the broader adoption of SLM technology in the industry.

Abstract:This paper provides a comprehensive review of metal additive manufacturing, a rapidly evolving field with innovative technologies and processes. The purpose of this review paper is to provide a complete picture of the current research on metal AM and its capabilities. An overview of metal AM and the current processing methods are provided, along with a brief introduction to the complex physics behind the melt pool formation. Common metal AM characteristic defects are discussed as well as the current metals and alloys that are commercially available. Furthermore, process optimization techniques and computational modelling methods are reviewed. Lastly, various post-processing methods to improve surface roughness, mechanical properties and dimensional precision are discussed. Although the library for printable alloys is increasing, there is still a need for alloy development outside of the commercial setting. Furthermore, there is currently not a complete numerical model of the AM process which is mainly due to the computational costs. Although metal AM is still in its infancy, the frequency and significance of new developments are driving AM to mainstream adoption.

Abstract:Metal additive manufacturing (AM) is a revolutionary technological advancement that has made significant inroads in a wide range of sectors, including aerospace, defense, automotive, health care, and engineering applications. It offers unprecedented design freedom, reduced material waste, and enhanced performance, in addition to significant enhancements to fabrication processes. Microstructural defects and internal stresses formed during fabrication directly affect the fabricated product's surface integrity, quality, and service life. Identification, characterization, and prediction of these defects help significant and direct production of defect-free structures with high density. This article provides detailed insights concerning the common defects, mitigation techniques, and challenges reported in both powder bed fusion-based and wire arc AM methods. Defects such as porosity may develop due to the powder sphericity, roughness of the powder, preheating, process parameters, build environment, postprocessing techniques, and environmental factors. Therefore, a critical study of the techniques, alloys, process parameter optimization, and different postprocessing techniques to tone down the defects is made from their formations.
