Imperfection-Enabled Strengthening of Ultra-Lightweight Lattice Materials

Abstract:Lattice materials are an emerging family of advanced engineering materials with unique advantages for lightweight applications. However, the mechanical behaviors of lattice materials at ultra-low relative densities are still not well understood, and this severely limits their lightweighting potential. Here, a high-precision micro-laser powder bed fusion technique is dveloped that enables the fabrication of metallic lattices with a relative density range much wider than existing studies. This technique allows to confirm that cubic lattices in compression undergo a yielding-to-buckling failure mode transition at low relative densities, and this transition fundamentally changes the usual strength ranking from plate > shell > truss at high relative densities to shell > plate > truss or shell > truss > plate at low relative densities. More importantly, it is shown that increasing bending energy ratio in the lattice through imperfections such as slightly-corrugated geometries can significantly enhance the stability and strength of lattice materials at ultra-low relative densities. This counterintuitive result suggests a new way for designing ultra-lightweight lattice materials at ultra-low relative densities.

Abstract:The mechanical performance of metallic metamaterials with 3-dimensional solid frames is typically a combination of the geometrical effect ("architecture") and the characteristic size effects of the base material ("microstructure"). In this study, for the first time, the temperature- and rate-dependent mechanical response of copper microlattices has been investigated. The microlattices were fabricated via a localized electrodeposition in liquid (LEL) process which enables high-precision additive manufacturing of metal at the micro-scale. The metal microlattices possess a unique microstructure with micron sized grains that are rich with randomly oriented growth twins and near-ideal nodal connectivity. Importantly, copper microlattices exhibited unique temperature (-150 and 25 degree C) and strain rate (0.001~100 s-1) dependent deformation behavior during in situ micromechanical testing. Systematic compression tests of fully dense copper micropillars, equivalent in diameter and length to the struts of the microlattice at comparable extreme loading conditions, allow us to investigate the intrinsic deformation mechanism of copper. Combined with the post-mortem microstructural analysis, substantial shifts in deformation mechanisms depending on the temperature and strain rate were revealed. On the one hand, at room temperature (25 degree C), dislocation slip based plastic deformation occurs and leads to a localized deformation of the micropillars. On the other hand, at cryogenic temperature (-150 degree C), mechanical twinning occurs and leads to relatively homogeneous deformation of the micropillars. Based on the intrinsic deformation mechanisms of copper, the temperature and strain rate dependent deformation behavior of microlattices could be explained.

Abstract:Metallic microlattice is a new class of material that combines useful mechanical properties of metals with smart geometrical orientations providing greater stiffness, strength-to-weight ratio and good energy absorption capacity than other types of cellular materials used in sandwich construction such as honeycomb, folded and foam. Metallic microlattices consist of micro struts stacked in different arrangements and most of the volume is occupied by air voids. Relative density and strut stacking order are the prime design variables of this ultralight material and the mechanical properties could be engineered by controlling these parameters. The base metal i.e. stainless steel, titanium alloy etc. used in producing microlattices, obviously, would affect its behavior. A number of processes are reported in literature to produce metallic microlattices, which could significantly affect its mechanical properties. This paper presents an overview of manufacturing and processing of microlattices with the corresponding mechanical properties. Current techniques adopted for modeling its structural response are discussed herein. Possible future uses of microlattices and the demonstrated use of cellular materials analogous to applications of microlattices are also explored in this paper as practical applications are yet to be demonstrated for this innovative ultralight material.

Abstract:In this paper, a new approach to design ultralight structures is developed based on a previous work called Efficient Multiscale Topology Optimization. A parameterized (or explicit) truss-based cell is introduced to generate intrinsically well-connected microstructures and to get clear interpretable optimal multiscale structures. The method uses a pre-computed database of optimal micro-cells to be computational efficient without losing in structural performances. The parameterization allows to generate a lightweight database just storing the set of parameters, that define the optimal cells, and the cells properties, that are obtained through inverse homogenization. The method has been successfully tested on two-dimensional compliance problems. Several examples demonstrate its versatility and give quantitative results. Moreover, it allows to obtain structures compatible with additive manufacturing processes, to naturally solve concurrent multi-scale problems, as well as controlled porosity and optimal fiber orientation problems.

Abstract:Abstract Cellular materials are recognized for their high specific mechanical properties, making them desirable in ultra-lightweight applications. Periodic lattices have tunable properties and may be manufactured by metallic additive manufacturing (AM) techniques. However, AM can lead to issues with un-melted powder, macro/micro porosity, dimensional control and heterogeneous microstructures. This study overcomes these problems through a novel technique, combining additive manufacturing and investment casting to produce detailed investment cast lattice structures. Fused filament fabrication is used to fabricate a pattern used as the mold for the investment casting of aluminium A356 alloy into high-conformity thin-ribbed (~ 0.6 mm thickness) scaffolds. X-ray micro-computed tomography (CT) is used to characterize macro- and meso-scale defects. Optical and scanning electron (SEM) microscopies are used to characterize the microstructure of the cast structures. Slight dimensional (macroscale) variations originate from the 3D printing of the pattern. At the mesoscale, the casting process introduces very fine (~ 3 μm) porosity, along with small numbers of (~ 25 μm) gas entrapment defects in the horizontal struts. At a microstructural level, both the (~ 70 μm) globular/dendritic grains and secondary phases show no significant variations across the lattices. This method is a promising alternative means for producing highly detailed non-stochastic metallic cellular lattices and offers scope for further improvement through refinement of filament fabrication.

Abstract:A solid material possessing identical electromagnetic properties as air has yet to be found in nature. Such a medium of arbitrary shape would neither reflect nor refract light at any angle of incidence in free space. Here, we introduce nonscattering corrugated metallic wires to construct such a medium. This was accomplished by aligning the dark-state frequencies in multiple scattering channels of a single wire. Analytical solutions, full-wave simulations, and microwave measurement results on 3D printed samples show omnidirectional invisibility in any configuration. This invisible metallic mesh can improve mechanical stability, electrical conduction, and heat dissipation of a system, without disturbing the electromagnetic design. Our approach is simple, robust, and scalable to higher frequencies.

Abstract:Porous materials with engineered stretching-dominated lattice designs, which offer attractive mechanical properties with ultra-light weight and large surface area for wide-ranging applications, have recently achieved near-ideal linear scaling between stiffness and density. Here, rather than optimizing the microlattice topology, we explore a different approach to strengthen low-density structural materials by designing tube-in-tube beam structures. We develop a process to transform fully dense, three-dimensional printed polymeric beams into graphitic carbon hollow tube-in-tube sandwich morphologies, where, similar to grass stems, the inner and outer tubes are connected through a network of struts. Compression tests and computational modelling show that this change in beam morphology dramatically slows down the decrease in stiffness with decreasing density. In situ pillar compression experiments further demonstrate large deformation recovery after 30-50% compression and high specific damping merit index. Our strutted tube-in-tube design opens up the space and realizes highly desirable high modulus-low density and high modulus-high damping material structures.

Abstract:Over the past several decades, lattice materials have been developed and used as engineering materials for lightweight and stiff industrial structures. Recent advances in additive manufacturing techniques have prompted the emergence of architected materials with minimum characteristic sizes ranging from several micrometers to hundreds of nanometers. Taking advantage of the topological design, structural optimization, and size effects of nanomaterials, various 3D micro‐/nanolattice materials composed of different materials exhibit combinations of superior mechanical properties, such as low density, high strength (even approaching the theoretical limits), large deformability, good recoverability, and flaw tolerance. As a result, some micro‐/nanolattices occupy an unprecedented area in Ashby charts with a combination of different material properties. Here, recent advances in the fabrication and mechanics of micro‐/nanolattices are described. First, various design principles and advanced techniques used for the fabrication of micro‐/nanolattices are summarized. Then, the mechanical behaviors and properties of micro‐/nanolattices are further described, including the compressive Young's modulus, strength, energy absorption, recoverability, and tensile behavior, with an emphasis on mechanistic insights and origins. Finally, the main challenges in the fabrication and mechanics of micro‐/nanolattices are addressed and an outlook for further investigations and potential applications of micro‐/nanolattices in the future is provided.

Abstract:Lightweight structural materials are required to increase the mobility of fission batteries. The materials must feature a robust combination of mechanical properties to demonstrate structural resilience. The primary objective of this project is to produce lightweight structural materials whose strength-to-weight ratios exceed those of the current widely used structural materials such as 316L stainless steels (316L SS). To achieve this, advanced modeling and simulation tools were employed to design lattice structures with different lattice parameters and different lattice types. A process was successfully developed for transforming lattice-structures models into Multiphysics Object Oriented Simulation Environment (MOOSE) inputs. Finite element modeling (FEM) was used to simulate the uniaxial tensile testing of the lattice-structured parts to investigate the stress distribution at a given displacement. The preliminary results showed that the lattice-structured sample displayed a lower Young's modulus in comparison with the solid material and that the unit cell size of the lattice had a minimal effect. The novelty here is to apply up-front modeling to determine the best structure for the application before actually producing the sample. The approach of using modeling as a guiding tool for preliminary material design can significantly save time and cost for material development.

Abstract:Lightweight and mechanically robust materials show promising applications in thermal insulation, energy absorption, and battery catalyst supports. This study demonstrates an effective method for creation of ultralight metallic structures based on initiator-integrated 3D printing technology (i3DP), which provides a possible platform to design the materials with the best geometric parameters and desired mechanical performance. In this study, ultralight Ni foams with 3D interconnected hollow tubes were fabricated, consisting of hierarchical features spanning three scale orders ranging from submicron to centimeter. The resultant materials can achieve an ultralight density of as low as 5.1 mg cm-3 and nearly recover after significant compression up to 50%. Due to a high compression ratio, the hierarchical structure exhibits superior properties in terms of energy absorption and mechanical efficiency. The relationship of structural parameters and mechanical response was established. The ability of achieving ultralight density <10 mg cm-3 and the stable [Formula: see text] scaling through all range of relative density, indicates an advantage over the previous stochastic metal foams. Overall, this initiator-integrated 3D printing approach provides metallic structures with substantial benefits from the hierarchical design and fabrication flexibility to ultralight applications.

Abstract:Aluminum alloy lattice structures have important application prospects in modern engineering, construction, and lightweight manufacturing of key industrial components. The current "dot-by-dot" manufacturing method, using Wire Arc Additive Manufacturing (WAAM) with Cold Metal Transfer (CMT) as the heat source is an important way to achieve integrated manufacturing of large-sized and complex aluminum alloy lattice structure. In this paper, a detailed study is conducted on the design and prototype manufacturing of aluminum alloy dot-by-dot deposition process. Single strut design, "X lattice unit" design and geometric parameter design are explored through characterization of both microstructural and mechanical properties. The porosity, microstructure, and mechanical properties of the lattice strut in different areas were studied. The majority of pores were present between each layer deposition and accumulated in the line bridge area. A detailed discussion was then conducted on the formation mechanism of pores in aluminum alloy struts and the deposition strategy of the so-called X lattice unit. Finally, the manufacturing of a circular lattice structure composed of X lattice unit was achieved through deposition strategies control.

Abstract:Microlattices hold significant potential for developing lightweight structures for the aeronautics and astronautics industries. Laser Powder Bed Fusion (LPBF) is an attractive method for producing these structures due to its capacity for achieving high-resolution, intricately designed architectures. However, defects, such as cracks, in the as-printed alloys degrade mechanical properties, particularly tensile strength, and thereby limit their applications. This study examines the effects of microlattice architecture and relative density on crack formation in the as-printed 718 superalloy. Complex microlattice design and higher relative density are more prone to large-scale crack formation. The mechanisms behind these phenomena are discussed. This study reveals that microlattice type and relative density are crucial factors in defect formation in LPBF metallic alloys. The transmission electron microscopy observations show roughly round γ″ precipitates with an average size of 10 nm in the as-printed 718 without heat treatment. This work demonstrates the feasibility of the additive manufacturing of complex microlattices using 718 superalloys towards architectured lightweight structures.

Abstract:Additively manufactured mechanical metamaterials are gaining prominence in lightweight energy-absorption applications due to their exceptional mass-specific properties. Herein, we examine the energy absorption characteristics of micro-architected truss-, shell- and plate-lattice structures, namely, Octet, Kelvin, Gyroid, SC, BCC and FCC over a range of relative densities under quasi-static compression via both experiments and finite element analysis (FEA). Employing different 3D printing methods, namely, Digital Light Processing, Selective Laser Sintering and Material Jetting, the lattices were fabricated using PlasGrayTM (photo-resin based plastic), PA12 (Nylon) and VeroWhite (photo-resin based rigid plastic) respectively. Our results indicate that the SC lattice structure outperforms in terms of stiffness and strength, while the Gyroid lattice outperforms in terms of energy absorption efficiency (η). At lower relative densities (< 0.3), η reaches up to 61% for the Gyroid lattices made of PlasGray, while only at high relative densities the Octet truss lattices compete with the Gyroid lattices. For Gyroid lattices made of PA12 with a relative density of 0.23, an energy absorption efficiency of 68% was observed. Design maps are presented for all lattice structures processed and tested herein, to demonstrate their relative merits. Moreover, a two-step FEA was executed on a chosen array of lattices to thoroughly investigate the extensive design possibilities, utilizing the elastic-plastic, Drucker-Prager, and concrete damage plasticity material models for PlasGray, PA12, and VeroWhite, respectively, with calibration based on experimental results. The results highlight that the tailored design of Gyroid lattices enabled by AM positions them as promising candidates for lightweight energy-absorbing applications.

Abstract:Lattice structures, which are also known as architected cellular structures, have been applied in various industrial sectors, owing to their fascinated performances, such as low elastic modulus, high stiffness-to-weight ratio, low thermal expansion coefficient, and large specific surface area. The lattice structures fabricated by conventional manufacturing technologies always involve complicated process control, additional assembly steps, or other uncontrollable factors. Furthermore, limited types of unit cells can be used to construct lattice structures when using conventional processes. Fortunately, additive manufacturing technology, based on a layer-by-layer process from computer-aided design models, demonstrates the unique capability and flexibility and provides an ideal platform in manufacturing complex components like lattice structures, resulting in an effective reduction in the processing time to actual application and minimum of material waste. Therefore, additive manufacturing relieves the constraint of structure design and provides accurate fabrication for lattice structures with good quality. This work systematically presents an overview of conventional manufacturing methods and novel additive manufacturing technologies for metallic lattice structures. Afterward, the design, optimization, a variety of properties, and applications of metallic lattice structures produced by additive manufacturing are elaborated. By summarizing state-of-the-art progress of the additively manufactured metallic lattice structures, limitations and future perspectives are also discussed.

Abstract:Versatile programmable materials have long been envisioned that can reconfigure themselves to adapt to changing use cases in adaptive infrastructure, space exploration, disaster response, and more. We introduce a robotic structural system as an implementation of programmable matter, with mechanical performance and scale on par with conventional high-performance materials and truss systems. Fiber-reinforced composite truss-like building blocks form strong, stiff, and lightweight lattice structures as mechanical metamaterials. Two types of mobile robots operate over the exterior surface and through the interior of the system, performing transport, placement, and reversible fastening using the intrinsic lattice periodicity for indexing and metrology. Leveraging programmable matter algorithms to achieve scalability in size and complexity, this system design enables robust collective automated assembly and reconfiguration of large structures with simple robots. We describe the system design and experimental results from a 256–unit cell assembly demonstration and lattice mechanical testing, as well as a demonstration of disassembly and reconfiguration. The assembled structural lattice material exhibits ultralight mass density (0.0103 grams per cubic centimeter) with high strength and stiffness for its weight ( 11.38 kilopascals and 1.1129 megapascals, respectively), a material performance realm appropriate for applications like space structures. With simple robots and structure, high mass-specific structural performance, and competitive throughput, this system demonstrates the potential for self-reconfiguring autonomous metamaterials for diverse applications.

Non-Conventional Wing Structure Design with Lattice Infilled through Design for Additive Manufacturing

Abstract:Lightweight structures with a high stiffness-to-weight ratio always play a significant role in weight reduction in the aerospace sector. The exploration of non-conventional structures for aerospace applications has been a point of interest over the past few decades. The adaptation of lattice structure and additive manufacturing in the design can lead to improvement in mechanical properties and significant weight reduction. The practicality of the non-conventional wing structure with lattices infilled as a replacement for the conventional spar–ribs wing is determined through finite element analysis. The optimal lattice-infilled wing structures are obtained via an automated iterative method using the commercial implicit modeling tool nTop and an ANSYS workbench. Among five different types of optimized lattice-infilled structures, the Kelvin lattice structure is considered the best choice for current applications, with comparatively minimal wing-tip deflection, weight, and stress. Furthermore, the stress distribution dependency on the lattice-unit cell type and arrangement is also established. Conclusively, the lattice-infilled structures have shown an alternative innovative design approach for lightweight wing structures.
