Abstract:The optimal design of the reaction system of a large-scale industrial vapor phase Beckmann rearrangement of cyclohexanone oxime to caprolactam process requires both deactivation kinetics and reactor optimization. The deactivation kinetics was study in a micro fluidized bed reactor with online catalyst particle sampling system. An empirical coke formation rate equation was obtained based on time evolution of coke amounts. A Langmuir-Hinshelwood kinetics with deactivation factor based on coke amount was developed. Based on the obtained deactivation kinetics, a Multi-layer Inclined Channel Bionic Reactor was designed as a substitute of the conventional fixed-bed reactor. The hierarchical structure has four levels with inclined channel implementation in the third and fourth level to reduce the pressure drop and improve the flow distribution uniformity. The optimized massive structure of the Multi-layer Inclined Channel Bionic Reactor designed for 200 thousand tons of CPL productivity has a total pressure drop lower than 2kPa, and the maximal relative difference of the bed infiltration velocity is about 11 %.

Abstract:The modernization of the reactor equipment for the industrial process of sulfuric acid alkylation of isobutane with olefins is considered. Improvement of the "classical" technology for the production of high-octane gasoline is ensured by the use of small-sized reaction apparatuses of a diffuser–confuser design, which contributes to the optimization of the hydrodynamic regime in the reaction space. A theoretical analysis of the flow of this emulsion process with the rationale for the proposed structural design of the contactor apparatus is given. The conducted industrial tests of the technology are described, which confirmed the high efficiency of the applied design in comparison with the functioning industrial processes of sulfuric acid alkylation, in terms of reducing energy costs, and optimizing consumption indicators for the components of the raw materials and the catalysts.

Abstract:The raw materials for the industrial production of moto- and air-alkylates are isobutane and butane-butylene fractions containing in their composition a component, n-butane, which is inert for the reaction of sulfuric acid alkylation of isobutane with olefins. In accordance with the Specifications TU 0272-024-00151638-99, the content of n-butane in the isobutane fraction, depending on the grade of the fraction, is 0.7÷20% wt. Its presence reduces the useful reaction volume of the alkylation reactor, and when separating the components of the alkylation reaction mass, it is necessary to use a distillation column (debutanizer). The possibility of including an additional column in the technological scheme for removing n-butane from the composition of the fraction (respectively, isobutane concentration) before it is fed into the alkylation reactor is being considered. This is of particular importance for factions with a brand below "High Brand". The study is conducted using the Honeywell UniSim Design software system. The Peng-Robinson method was used to calculate the properties of process stream components. The theoretically optimal design of the apparatus was calculated: when using a distillation column with a pressure in the apparatus of about 400 kPa to reduce the content of n-propane in the distillate (obtained isobutane fraction) to 0.001 mol. the share will require 48 theoretical plates, the accepted reflux ratio R = 8.9, the temperatures in the condenser and reboiler are 26.88 and 47.27 °C, respectively. A computational experiment has shown that in order to achieve the practical absence of n-butane in the obtained isobutane fraction (concentration of about 0.1% wt.), it is possible to use a distillation column with the following technological modes: the number of plates is 60, the feed plate is 15, the efficiency of contact devices is 0.8; the pressure in the column is about 400 kPa, the temperature in the condenser and reboiler is Тk=28.91÷29.05 °C and Тр=46.72÷47.25 °C, respectively, reflux ratio R=20.41. This fraction also does not contain pentanes.

Abstract:The article highlights the problem of automation the thermal design of a reactor for the synthesis of a sulfur-containing sorbent obtained from the use of waste products of epichlorohydrin, chlorinated lignin and sodium polysulfides is considered. Automated design helps to reduce the intensity of the process, improve the quality of design decisions, significantly reduce production costs, which has a positive effect on the cost of finished products. It has been found that due to the incompatibility of the similarity criteria of chemical and mass transfer processes there is little possibility to carry out a large-scale transition in a reactor based on physical similarity. In the course of a large-scale transition from a laboratory unit to a small production unit there were used the computational methods based on engineering experience that allow increasing the reliability of the results obtained. There have been determined the initial values, which will be used in the design for a reactor with a propeller agitator to mix a working mass having a dynamic viscosity coefficient of 6.01 sP and a solid phase content of 31.8%. The agitator type was determined by calculating the physical properties of the ingredients and selecting the mixer designs. A flowchart and a formal description of the algorithm for calculating heat transfer during a reaction mixture heating are given; the program interface is written in C# displaying the results of thermal design of the working mixture heating. As a result of the calculation, there has been calculated the amount of heat and time required to heat the working mixture, coefficient of heat transfer from the working mass to the reactor wall, mass flow rate of water and its costs, velocity of water in the thermal jacket, mode of water flow in the jacket and other similarity criteria.
Systematic Optimization Methodology for Simultaneous Process Design and Heat Exchanger Network Synthesis with Surrogate Models – Application to Distillation Column Complex

Abstract:Distillation units require huge amounts of energy for the separation of the multicomponent mixtures involved in refineries and petrochemical industries. Keeping the same separation standards, energy savings can be achieved in multiple ways. The overall efficiency of the distillation column system is determined from the trade-offs of the Operating Expenditures (OPEX) and Capital investment cost (CAPEX), as there is a strong interaction between the distillation columns and the Heat Exchanger Network (HEN) of the interconnecting streams. Therefore, the highly complex optimization of this trade-off necessitates moving towards process integration solutions. Individually, both distillation columns and HEN are well-defined rigorous problems and numerous methodologies have been developed for finding optimal solutions. The integrative problem however is larger in scale, computational demanding and less robust. In this paper, a systematic optimization methodology for process integration of a multicomponent distillation column complex is presented. The highly nonlinear and time consuming rigorous models of the distillation column are being substituted with simple surrogate models that generate operating responses with adequate accuracy. Moreover, another surrogate model is included in the Mixed Integer Non-Linear Programming (MINLP) formulation to enhance the accuracy of the results by considering the phase changes of the process streams involved in the HEN. The methodology is applied on two case studies of the aromatics separation PARAMAX complex and the results illustrate significant reductions on the Total Annualized Cost. With a scope limited to the benzene and toluene columns, the gain reaches about 15%.

Minimum Entropy Generation Rate and Maximum Yield Optimization of Sulfuric Acid Decomposition Process Using NSGA-II

Abstract:Based on the theory of finite-time thermodynamics (FTT), the effects of three design parameters, that is, inlet temperature, inlet pressure, and inlet total mole flow rate, of a tubular plug-flow sulfuric acid decomposition reactor on the total entropy generation rate (EGR) and SO2 yield are analyzed firstly. One can find that when the three design parameters are taken as optimization variables, the minimum total EGR and the maximum SO2 yield of the reference reactor restrict each other, i.e., the two different performance objectives cannot achieve the corresponding extremum values at the same time. Then, the second-generation non-dominated solution sequencing genetic algorithm (NSGA-II) is further used to pursue the minimum total EGR and the maximum SO2 yield of the reference reactor by taking the three parameters as optimization design variables. After the multi-objective optimization, the reference reactor can be Pareto improved, and the total EGR can be reduced by 9% and the SO2 yield can be increased by 14% compared to those of the reference reactor. The obtained results could provide certain theoretical guidance for the optimal design of actual sulfuric acid decomposition reactors.

Abstract:The work is aimed at developing engineering solutions to upgrade the quality of treated associated petroleum gas as required at design capacity of the unit due to changed composition of supplied gas. Comparative analysis of operation of the unit has been performed using gas composition assumed as engineering documentation was developed and gas composition that has changed in the course of time. Engineering have been developed to optimize the operation of amine treatment section. Design models of gas amine treatment unit have been created in software environment Specialized software. Approaches to selection of process configuration of gas treatment unit have been defined in order to ensure required quality of products at changed composition of associated petroleum gas supplied to processing. Evaluation of economic efficiency of this project has been checked. Taking to account widespread use of amine treatment units at Rosneft’s gas processing facilities, developed engineering solutions may be applied at similar units.
Structural Design Simulation of Bayonet Heat Exchanger for Sulfuric Acid Decomposition

Abstract:The heat generated in a high-temperature gas-cooled reactor can be used to drive the iodine-sulfur cycle to produce hydrogen. However, the sulfuric acid decomposition step requires a sophisticated sulfuric acid decomposer to increase the decomposition rate. The decomposition of sulfuric acid mainly occurs in the catalytic zone, and the optimization of its structure is very important for increasing the decomposition rate. This study focuses on the structural design of the catalytic zone of the sulfuric acid decomposer unit. The structure with double inner tubes is designed to analyze the influence of the inner tube heat transfer area and the catalytic volume of the annulus region on the decomposition rate. The species transport model is used to predict the proportion of products followed by analysis of the key factors affecting the decomposition rate of the catalytic domain. The results reveal that the new design attains the decomposition temperature requirements and increases the fluid velocity of the inner tube. This in turn promotes the heat transfer effect. The decomposition rate is negatively correlated with the flow rate. Nonetheless, a structure with double inner tubes which have the same total area of inner tube as a structure with a single inner tube has a better optimization effect than a structure which has the same annulus catalytic volume as a structure with single inner tube. It increases the decomposition rate by up to 6.1% while a structure which has the same annulus catalytic volume as a structure with a single inner tube does the same by up to 1.7%. The decomposition rate can be maintained at a relatively high level when the inlet velocity of the current structural design is about 0.2 m/s. This study provides a reference for the engineering design of sulfuric acid decomposer based on the heat exchange area and catalytic volume.

Abstract:To realize process intensification of clean fuel production is becoming a hot topic for sustainable development. This work presents a new intensification technology of sulfuric acid alkylation of isobutane and butene using a microstructured chemical system. A microstructured chemical system has been designed and constructed. The reaction performance was determined, and the effect of acid concentration, phase ratio, reaction temperature, and ratio of isobutane to butene (I/O) were investigated carefully. The results show that the microsturctured chemical system could obviously improve the quality of alkylates with much smaller size reactor and much shorter reaction time for better transport performances. The conversion of olefin could be as high as 100% within 30 s. The selectivity of C8 was 71% with a research octane number (RON) 94.4 under the 94 wt % H2SO4. No obvious changes of H2SO4 concentration was observed after several cycles, indicating that the acid consumption could be effectively reduced in this microreaction process.

Abstract:C4 alkylate oil is an ideal blending component of automotive gasoline, and the green removal of sulfuric acid and sulfates from the high-temperature sulfuric acid alkylation reaction products (SAARP) has always been a hot issue in the field of clean alkylation production. In this paper, a novel coalescence separation-depth adsorption (CS-DA) coupling dry separation technique is introduced to efficiently separate acid-hydrocarbon emulsions, with the aim to supersede the alkaline washing-water washing (AW-WW) process in alkylation unit. Lateral line tests were conducted on the coupling treatment of the alkylation reaction products (ARP) produced in the STRATCO alkylation unit of Sinopec Tianjin Branch. The sulfur morphology analysis shows that the sulfides in the ARP mainly come from C4 feedstocks and alkylation reaction, including mercaptans, thioethers, thiophenes, trace hydrogen sulfide and sulfur dioxide. The mechanism of coalescence separation reveals that the efficient removal process of sulfuric acid by fiber coalescence separation also has a function similar to "pickling extraction" to remove sulfates. In addition, we investigated the influence of CS-DA coupling treatment on the total sulfur and sulfuric acid content in the ARP and performed the copper corrosion and water-soluble acid assays. The research findings indicated that the back sideline of the acid coalescer had the most outstanding separation effect relative to the front and rear lateral lines of the heat exchanger. The total sulfur content in the ARP after separation can be reduced to less than 5 mg/L, without water-soluble acid and copper corrosion (1a). The industrial application shows that the CS-DA coupling dry separation technique can completely replace the AW-WW process, which makes the various indicators of alkylate oil strictly controlled and the sulfur content up to the industrial standard. Abstract:The sulfuric acid decomposer is the key equipment of the iodine-sulfur cycle to achieve hydrogen production utilizing high temperature of very high-temperature gas-cooled reactor (VHTR). This study discusses sulfuric acid decomposer design and pipeline layout to improve the performance of the sulfuric acid decomposer based on a shell-and-tube heat exchanger with a bayonet heat exchanger as the core. The finite volume method was used to numerically calculate the heat transfer, temperature distribution, baffle layout, and sulfur trioxide decomposition rate in the sulfuric acid decomposer. The results show that the convective heat transfer coefficient of the fully developed section of the sulfuric acid decomposer for the given conditions is about 10 W center dot m(-2)center dot K-1 and the average temperature of the sulfuric acid in the catalyst region is about 1040 K. For the design, the inlet manifold plate effectively distributes the inlet helium, while the staggered baffles in the shell and tube heat exchanger increase the heat transfer area and improve the helium distribution to enhance the heat transfer. The prediction shows that the sulfur trioxide decomposition rate is about 60% in the catalyst region under design VHTR condition, which is in agreement with experimental measurement under corresponding temperature and space velocity. The results provide a reference for the design of sulfuric acid decomposers for VHTR.

In the superstructure, complete interconnections among reactor modules as well as necessary connections between reactor modules and distillation columns are involved to guarantee opportune coupled degree. Based on this, component distribution in distillation through Underwood equations is introduced to provide desired products with required purity and multiple component mixtures as feedback to the reactor network, achieving the optimization of mass interaction in the whole flowsheet. Furthermore, Fenske-Underwood-Gilliland shortcut method to design columns with and without sidestream, and finite element with orthogonal collocation approach to design PFRs are employed, so that reasonable tradeoff between model accuracy and solution difficulty is achieved. Finally, two literature examples are performed to demonstrate the feasibility and validity of the proposed methodology.

Abstract:The alkylation of isobutane and low molecular olefins using strong acid as catalysts is an important process in the petrochemical field, and its product, alkylate, is an ideal gasoline blending component due to high octane number, low vapor pressure, low sulfur, and lack of aromatics. To better meet the optimization process of the simulation of the alkylation unit, a reaction kinetic model with 20 reactions based on industrial data was developed, in which the alkylation products were divided into lumped components in detail. The reactor model was established based on the flow state and structural pattern of the industrial reactor, considering the internal circulation flow, and is suitable for the simulation of the DuPont alkylation process. Also, eventually, the model parameters were solved by the nonlinear least-squares fitting method. The results of the validation calculations showed that the kinetic model fitted the experimental data with good agreement. In addition, the reaction kinetic model was used to predict the influence of operating conditions, which is consistent with the trend in actual industrial production.This article has not yet been cited by other publications.

Abstract:Amine extraction tower for liquified petroleum gas (LPG) desulfurization is the critical equipment to ensure the LPG quality in operation. The appropriate process parameters and operating data are presented and fluid dynamics of column packings and design methods of tower internals are given for the optimized design and operation of the tower as well as for the production of on-spec LPG. The root causes of amine en-trainment are analyzed and solutions are proposed in respect of the process and equipment. Two types of high-efficiency packings are recommended for improving LPG quality and increasing extraction tower capacity.
Modeling and Experimental Investigation of Sulfurous Compounds Removal from Gas Condensate through Ultrasound-Assisted Oxidative Desulfurization Method

Abstract:This study employed an ultrasound-assisted oxidative desulfurization process (UAOD) to investigate the degradation of three sulfurous compounds in the synthetic gas condensate. Various parameters, including oxidizers (hydrogen peroxide, sodium peroxide, potassium superoxide), promoters (formic acid, acetic acid), catalysts (phosphotungstic acid, ferrous(II) sulfate, zirconium dioxide, vanadium pentoxide, aluminum oxide γ, copper(II) oxide), and phase transfer agents (isobutanol, tetraoctylammonium bromide, and tetra-n-butylammonium fluoride), were examined to identify the optimal combination for reducing sulfurous compounds in the UAOD process. The influence of the extraction stage and reactor vessel material on the desulfurization efficiency was also investigated. Results revealed that hydrogen peroxide, formic acid, phosphotungstic acid, and isobutyl alcohol were the most effective oxidizers, promoters, catalysts, and phase transfer agents, respectively. Response surface methodology was used to determine the optimal conditions by evaluating different concentrations of these reagents within specific ranges. The study considered ranges such as 10-70 vol % of hydrogen peroxide, 5-70 vol % of formic acid, 1-30 wt % of phosphotungstic acid, 1-30 vol % of isobutanol, and 5-40 min of ultrasonic ripple time. Empirical models were developed for each sulfurous compound type, providing optimal conditions for sulfur removal with an error margin of less than 0.1%. The validity of the suggested models was confirmed through an industrial data analysis. Additionally, it was observed that increasing the number of extraction stages improved desulfurization efficiency, and using a stainless-steel reactor vessel was more suitable than using a glass vessel.

Abstract:Combined processes in chemical industry are of current increasing interest, since they present a feasible solution for capital and operating expenses optimization. Multiplicities, which are specific to combined processes, cause certain control and design difficulties, thus, parametric sensitivity analysis and defining the range of existing multiplicities are the necessary part of the sustainable design and development of the combined process. Parametric and design optimization is the way of decreasing capital and operational costs. The paper discusses optimization of the design and operating parameters of an ethyl- tert -butyl ether synthesis reactive distillation column. The research aims to perform a parametric sensitivity analysis and explore existent multiple steady states of the process. The areas of multiple steady states are established, the optimal column design is developed, the optimal operation modes are determined. The procedure suggested in the study is universally applicable for design and optimization of other reactive distillation processes.
