United Optimization Strategy of Ultrasonic Vibration Assisted Process and Multiple Parameters for Machining Deformation Reduction

Abstract:In recent years, the machining deformation of thin-walled blades has become a research hotspot in the aeroengine manufacturing. The causes of machining deformation in thin-walled blades are initial residual stresses, machining induced residual stresses and cutting loading. The analytical modeling based on the coupling causes of machining deformation is developed, with the analysis result that cutting loading is the master cause of machining deformation in thin-walled curved parts. In this paper, the ultrasonic vibration assisted process (UVAP) oriented to the cutting loading is carried out, where the cutting force amplitude is reduced by 20 %, with the optimal ultrasonic amplitude ratio as 80 %. Furthermore, taking machining deformation as the primary objective and machining efficiency and machining quality as the secondary objectives, a united optimization strategy comprehensively considering ultrasonic vibration-assisted process optimization and multi-objective parameters optimization (MOO) is innovatively proposed. With the feed rate, cutting speed, the width of cut, depth of cut, and the distribution position in the blank as the optimization variables, the united optimization strategy is applied to obtain the optimal parameter result in the Pareto front solution set, where the optimal parameters are ae e = 0.2712mm, mm , fz z = 0.0312mm/r, mm / r , v c = 74.82m/min, m / min , h = 7.2575mm. mm . Four groups of machining experiments validated that the machining deformation of the scaled blade is reduced by 21.31 % with the united optimization strategy, as well as the improvement of finishing efficiency and machining surface quality. The proposed united optimization strategy combining UVAP and MOO in this paper displays potential engineering application value in the machining deformation reduction of aerospace blades manufacturing.
