Abstract:Numerical simulation technique has become the important verifying tools in extrusion and forging die shape design.It helps designers to know the design parameters space better.However,the vast computation cost,the implicity of object function and discontinuousness of search space limit the application of traditional gradient-based optimization methods.Some nongradient based optimization techniques,such as generic algorithm and simulated annealing usually need more simulation runs and become infeasible in a large scale simulation.In this paper,a hybrid intelligent optimization method based simulation knowledge is developed aiming at extrusion and forging process.The result of an extrusion-forging die shape optimization shows that this method is valid and feasible.

Abstract:Along with the automobile lightweight development, aluminum has become the focus of its own material characteristics. The aluminum alloy products with high efficiency, high quality and low cost are the guarantee of competitive advantage. High quality die surface is directly related to the product quality, cost, production efficiency, die life and so on. In this paper, the stamping process of two kinds of aluminum alloy products was simulated by Auto Form. The method of setting blank holding force and spring back compensation was introduced. At the same time, the setting of parameters such as die fillet, friction coefficient and draw bead was described in this paper. Finally, the optimization of die surface design was achieved by simulation.

Abstract:In recent years, finite element simulation has been increasingly combined with optimization techniques and applied to optimization of various metal-forming processes. The robustness and efficiency of process optimization are critical factors to obtain ideal results, especially for those complicated metal-forming processes. Gradient-based optimization algorithms are subject to mathematical restrictions of discontinuous searching space, while nongradient optimization algorithms often lead to excessive computation time. This paper presents a novel intelligent optimization approach that integrates machine learning and optimization techniques. An intelligent gradient-based optimization scheme and an intelligent response surface methodology are proposed, respectively. By machine learning based on the rough set algorithm, initial total design space can be reduced to self-continuous hypercubes as effective searching spaces. Then optimization algorithms can be implemented more effectively to find optimal design results. An extrusion forging process and a U channel roll forming process are studied as application samples and the effectiveness of the proposed approach is verified.

Abstract:The finite element method, an artificial intelligence technique, and a gradient-based optimization algorithm are combined and applied to the optimization of an extrusion-forging process. The,finite element simulation is performed according to the scheme of design of experiment (DOE). Then the rough sets-based data mining technique is applied to extract field knowledge from simulation results. Based on the acquired knowledge, the whole design space is reduced to two small sub-spaces. In the reduced design sub-spaces, the optimal design result can be easily obtained through sequential quadratic programming algorithm. The result shows that extracting field knowledge from simulation by artificial intelligence technology is very meaningful and feasible to extend-filed knowledge source. In addition, the optimization process can be remarkably simplified based on the extracted knowledge.

Abstract:Due to the limits on market requirements, material conditions, and production situations in manufacturing process, conventional optimization approaches are difficult to obtain optimal economical and technical indices with physical constraints. To optimize several conflicting objects such as production rate, economic benefits, and gas emission, a hybrid-model-based intelligent optimization method that consists of an improved genetic algorithm and derived deep learning is put forward in this paper. Integration of the hybrid model has made modeling and optimizing an indivisible whole, in which the fitness of the genetic algorithm comes from deep neural networks by weighted sum of the output variables that correspond to the input solutions. The recurrent neural network (RNN) with disposition-gated recurrent unit (dGRU) is applied to capture the dynamics of blast furnace by training the model over datasets recorded in the production scene. Meanwhile, the self-adaptive population genetic algorithm (SAPGA) with a varied population size depending on the fitness distribution is used to locate the optimal solutions under current working conditions. The hybrid intelligent optimization model, validated by both numerical tests and practical data, has been running in an ironmaking plant for one year. It has proved to be successful in meeting industry demands by optimizing multiproduction indices simultaneously.

Abstract:At this stage, the varieties and specifications of aluminum profiles continue to increase, and the scope of application continues to expand. The extrusion forming process is the key technology to realize the production of aluminum profiles, and its technological level determines the quality of the profile products and the service life of the mold. However, in actual production, the quality of the die is difficult to guarantee, and it takes multiple die trials and die repairs to produce qualified products. The numerical simulation technology is used to simulate the actual extrusion process, which can track and describe the flow behavior of the metal in real time, reveal the real flow law of the metal, predict the possible defects of the profile during the extrusion process, and adjust the mold structure and process parameters in time. It can not only improve the quality of extruded profiles, but also reduce production costs and shorten the mold production cycle. Based on this, this paper established an extrusion die optimization design model integrating finite element simulation technology and artificial intelligence algorithm. The prediction models were established with the mean square deviation of the section velocity, the maximum extrusion force and the maximum temperature of the section, respectively, and the optimal design of the structure was realized by using the particle swarm algorithm. The experimental results show that the model in this paper can realize the function well, which verifies the validity of the model.

Abstract:Isothermal extrusion is an important method for ensuring the quality of extruded profiles. On the basis of the actual indirect extrusion process of 7075 aluminum alloy with high strength and toughness, this study used the combination of a finite element model and deep neural network to construct a prediction model for the temperature series of the indirect extrusion outlet. The extrusion velocity–stroke control curves of the isothermal extrusion of aluminum profiles were obtained on the premise of ensuring maximum production efficiency and the absence of defects. Results showed that the constructed model had high robustness and performed well on the validation set with an average error of 1.8% and that the temperature difference at the outlet of the profile obtained through isothermal extrusion would not exceed 5 °C. By using machine learning, finite element simulation or experiments can be omitted from process optimization, and the indirect isothermal extrusion process can be rapidly optimized. Then, consistency along the extrusion direction was proven by microstructure evolution simulation.

Abstract:The paper presents a hybrid strategy in a soft computing paradigm for the optimization of the low-pressure die casting process. Casting process parameters, such as various parts temperatures of die, pouring temperature are considered. The hybrid strategy combines numerical simulation software, a genetic algorithm and a multilayer neural network to optimize the process parameters. An approximate analysis model is developed using a BP neural network in order to avoid the expensive computation resulting from the numerical simulation software. According to the characteristic of the optimization problem, a real-code genetic algorithm is applied to solve the optimization model. The effectiveness of the improved strategy is shown by an A356 automotive wheel.

Abstract:Numerical simulation technology has been used widely in plastic forming area. However, the simulation of increasingly complex forming process leads to the generation of vast quantities of data, which implies much useful knowledge. Consequently domain knowledge is very significant to product design and process development in metal plastic forming area. The paper presented a new robust optimization method based on knowledge discovery from numerical simulation. Firstly, the knowledge discovery model from numerical simulation is established. In this model, interval-based rule presentation is adopted to describe the uncertainty of design parameters quantitatively to enhance the design robustness. Secondly, the optimization process based on knowledge discovery and management is presented, and genetic arithmetic is used to obtain the robust optimization parameter. Finally, the application to robust optimization of extrusion-forging processing is analyzed to show the scheme to be effective. The proposed method can overcome the pathologies in simulation optimization and improve the efficiency & robustness in design optimization.

Abstract:The pre-forging of connecting rod of automob ile engine was simulated by the FEM and its pre-forging billet was optimized,so the utilization ratio of material was improved.Based on the optimized billet,the pre-forging process was simulated with four kinds of different forming equipments.Based on the simulation results,the effects of different loading way on the effective strain,temperature and the forming load of forged connecting rod were investigated,which can provide directions for selecting equipments of connecting rod forging.

Abstract:A simplified method called "Pseudo Inverse Approach" (PIA) has been developed for axi-symmetrical cold forging modelling. The approach is based on the knowledge of the final part shape. Some intermediate configurations are introduced and corrected by using a free surface method to consider the deformation paths without classical contact treatment. A new direct algorithm of plasticity is developed using the notion of equivalent stress and the tensile curve, which leads to a very fast and robust plastic integration procedure. Numerical tests have shown that the Pseudo Inverse Approach is very fast compared to the incremental approach. In this paper, the PIA will be used in an optimization loop for the preliminary preform design in multi-stage forging processes. The optimization problem is to minimize the effective strain variation in the final part and the maximum forging force during the forging process. The numerical results of the optimization method using the PIA are compared to those using the classical incremental approaches to show the efficiency and limitations of the PIA.

Abstract:This paper presents a simplified finite element method called "Pseudo Inverse Approach" (PIA) for tool shape design and optimization in multi-step cold forging processes. The approach is based on the knowledge of the final part shape. Optimization of preform of high-speed multi-stage forging based on surrogate model methodology

Abstract:The high-speed multi-stage forging is an advance forming technique. It is different from the traditional die forging process. The improper preform design will lead to some problem in actual production, such as too large load, underfill, folding and so on. In order to obtain the optimal design, an new optimization method based on surrogate models is researched in this pa-per. This methodology applies the Latin Hypercube Sampling (LHS) to generate initial experiment samples. Then the values of response functions are obtained by numerical simulation. Afterwards, the kriging model and BP neural network are established the surrogate models to fit the relationships between variables and responses. These surrogate models are used in optimization cal-culation to obtain the optimal design by using Genetic Algorithm based on penalty function. A 3-station high-speed forging case was studied with the above-mentioned method. After optimization, the quality of the product was improved significantly and the forming load decreased more than 40% compared to the initial design.

Abstract:Preform design and optimization for bulk metal forming is a difficult issue in metal multi-forming process and also the key point for obtaining high quality product.Based on the core of evolutionary structural optimization(ESO) and considered the bulk metal forming features,a method-topology optimization method is proposed and adopted for preform design of bulk metal forming.The optimization techniques include optimization strategy,element removal and addition criteria,interpolation technology,etc are given in detail.A self-programmed code combined with the Deform2D software package for optimization system which objective is sufficient die filling and improved deformation uniformity,element removal and addition criteria is hydrostatic stress is developed.The preform optimization of an axisymmetric disk forging in open die forging condition is implemented and evaluated using the developed method.The result shows that the developed method is explicit in principle and simple to be carried out,has high operating efficiency and optimal accuracy,can run automatically once been integrated in program code.The satisfactory preform structure is obtained finally.

Abstract:Low-pressure die-cast (LPDC) is widely used in manufacturing thin-walled aluminum alloy products. Since the quality of LPDC parts are mostly influenced by process conditions, how to determine the optimum process conditions becomes the key to improve the part quality. In this paper, a combining artificial neural network and genetic algorithm (ANN/GA) method is proposed to optimize the LPDC process. In this method, considering the more complicated preparation process of thin-walled casting, an ANN model combining learning vector quantization and back-propagation (BP) algorithm is proposed to map the complex relationship between process conditions and quality indexes of LPDC. Meanwhile, the orthogonal array design and numerical simulation is applied to obtain the training samples instead of carrying out a real experiment for the sake of cost saving. The genetic algorithm is employed to optimize the process parameters with the fitness function based on the trained ANN model. Then, by applying the optimized parameters, a thin-walled component of 300 mm in length, 100 mm in width, and 1.5 mm in thickness is successfully prepared. The results indicate that the proposed intelligent system is an effective tool for the process optimization of LPDC.

Abstract:Taguchi method was used to select the most important factors of multistage forging process and a kind of random sampling method,Latin hypercube sampling was applied to design and execute the numerical simulation experiment.Furthermore,based on the samples,the moving least squares(MLS) and least square(LS) methods were adopted to establish the response surface model,which was used for the iterative optimization process with genetic algorithm.Comparison was carried out between the MLS and LS modeling methods,and the result shows 36.7% decrease of MLS model error compared with LS.The loads of multi-station forging part decrease from 918 kN to 569 kN after optimized by the approximation model optimization method,and the forming quality is improved significantly.

Abstract:A mathematical evaluation model for die structure optimization is set up in this paper first. Then finite element simulation technology combining with the model is used to analyze metal forming procedure under different die structure parameters such as lower die entrance angle, working edge length and taper angle etc. so as to find the best die structure parameters combination. As a result the aim to optimize die structure is reached. At last, a forging part of automotive ball stud is studied as a case which is helpful to prove the scientific feature and validity of the research method.

Abstract:In the process of multi-station forging some problems such as under-filling,folding and too large forging load are prone to appear.A cam part was taken for example,adopting the optimization method based on finite element simulation and approximate model to achieve multi-objective optimization.The study was focused on the optimization effects of direct search method(DSM),particle swarm optimization(PSO) and genetic algorithm(GA).The optimization results show that all methods reduce forming load and improve forming quality while the most effective one is GA.After optimization using GA,the overall load is reduced from 534kN to 391.9kN with a reduction of 26.6%,and the filling quality improve obviously achieving the desired optimization effects.

Abstract:Based on ideal deformation theory, the authors developed a finite element inverse approach for sheet metal forming process simulation,and the computer program was implemented. The finite element inverse approach is applied to the blank holding force optimum design where the objective function is defined to minimize the error tolerance of thinkness distribution on the workpiece. Numerical simulation shows that this method can analyze the deformation of sheet metal forming part qualitatively rapidly, and can be used for the optimization of the process parameters.
