Abstract:The online quenching curve of 6063 aluminum alloy has been obtained.The thermo-transfer coefficient has been calculated by numerical method,and the online quenching process has been dynamically simulated by using of FE software ABAQUS.The results indicate that the thermo-transfer coefficient is low at the beginning of water quenching;the thermo-transfer coefficient has been increased till get to the peak value of 47 kW/m2 ·℃,and then the coefficient decreased;the cooling curve obtained by finite element simulation which can match that obtained on the production line;the quenching temperature distribution can fit with the characteristic of one dimension thermo-transfer;the axial stress distribution morphology is "pressure inside,tension outside";the stress peak comes up at beginning of quenching no mater it is tension stress or pressure stress.

Simulation of High-Speed Milling Process of Aerospace Aluminum Alloy

Abstract:Some key technologies such as effective simplification of cutting layer,flow stress modeling of workpiece material,friction modeling between tool's rake face and chip,and heat conduction equation were studied firstly.A finite element model was established,and cutting force,stress and cutting temperature were simulated based on the model during high-speed milling process of 7050-T7451 aluminum alloy.A milling force experiment was carried out,and a good agreement between simulation and experimental data was achieved.The result that proves that the presented finite element model presented in this paper is correct,and stress and temperature are also predicted with acceptable accuracy.The study has laid a base for material process parameter optimization,tool selection optimization and technics programming.

Abstract:Along with the automobile lightweight development, aluminum has become the focus of its own material characteristics. The aluminum alloy products with high efficiency, high quality and low cost are the guarantee of competitive advantage. High quality die surface is directly related to the product quality, cost, production efficiency, die life and so on. In this paper, the stamping process of two kinds of aluminum alloy products was simulated by Auto Form. The method of setting blank holding force and spring back compensation was introduced. At the same time, the setting of parameters such as die fillet, friction coefficient and draw bead was described in this paper. Finally, the optimization of die surface design was achieved by simulation.

Abstract:The online-quenching process of 6005 aluminum alloy was simulated by using Abaqus software, the stress field of alloy profile in different quenching temperatures and quenching processing were obtained. The results indicate that during quenching the temperature of the profile is decreasing and the internal stress gradually increasing. At the same time the stresses of different parts of the profile are different, the maximum stress is at the corner, the second in the center and the rest lower. Under the premise of keeping the performance of the alloy, the internal stress after step quenching is significantly lower than that after one-time quenching.

Abstract:The present work aims at simulating three-dimensional milling operation of aluminum alloy 7050T7451.Considering the tool as a rigid body and the friction at the chip-tool contact as a function of flow stress data,commercially available software DEFORM3D was used to develop a three-dimensional finite element model(FEM) for simulating chip forming process,with chip morphology agreeing well with chip got from experiment.Analysis of the changing process of milling force resulting from the FEM indicates the contact length between tool and chip.Distribution of stress,strain and milling temperature showed that stress is localized in the primary shear zone,while the maximum strain and temperature rise occurs along the tool-chip interface.

Abstract:A finite element model based on helix primary cutting edge is presented due to current oblique cutting numerical simulation's shortcomings,in which the tool edge is straight.Then,milling process of aerospace aluminum alloy-7050-T7451 was simulated based on the presented oblique cutting model,and cutting force under the given cutting conditions is gained.A milling force experiment is carried out,and a good agreement between simulation and experimental data is achieved,which proves that the finite element model presented in this paper is correct, and milling force can be predicted by using the model.The study will be a base for process parameter optimization,tool's optimization selection and design of aluminum alloy milling process,and also a new way to control machining distortion of monolithic components.

Abstract:To investigate the distribution of cutting temperature in high speed milling for aerospace aluminum alloy 7050-T7451.The contact temperature of work piece with tool in high speed milling process of aerospace aluminum alloy 7050-T7451 is simulated based on the analysis and simplification of the heat transfer model for the milling process with helical tool.The key techniques are studied,which include the calculation of heat source strength and application of heat load.The milling experiment is carried out in the same cutting conditions.The simulation results agree well with the experiment results.It shows that the established cutting temperature model can be used to simulate the distribution of work piece temperature field accurately in high speed milling.

Abstract:For the 6063 aluminum alloy spray quenching process, respectively establish finite element model of upper, lower nozzle jet impact and water area and meshing in the Gambit. Import into fluent software for cooling numerical simulation, getting the upper and lower nozzle’s pressure contours , velocity contours , heat transfer coefficient curve and water area’s velocity contours and heat transfer coefficient curves. Analysis the various contours and the heat transfer coefficient along the aluminum plate surface radial distribution: upper nozzle’s heat transfer intensity is not in stationary point and near its both sides; Lower nozzle’s contours and heat transfer coefficient has a certain similarity with the upper nozzle, but the maximum heat transfer intensity is at stagnation point; Water area‘s heat transfer coefficient fall faster at the entrance and maintained at a constant value finally. Put heat transfer coefficient as a boundary condition into the ansys software to simulate the three dimensional temperature field of quenching process and analysis the temperature field contours in different time: the biggest speed is 36°C/s during the process of quenching, appearing in the high temperature range, namely deformation sensitive areas, therefore it most likely to occur deformation at the beginning of the quenching profiles.

Finite Element Method Simulation for Residual Stress in Quenched Aluminum Alloy Thick-Plate and Its Effect on Machining Distortion

Abstract:Large aviation integrated structure part is prone to distortion during machining. To assess the effect of initial residual stress in blank on the deformation, a quenching analysis of 7075 aluminum alloy is carried out by employing a sequentially coupled thermal and mechanical procedure. The changing temperature and the resultant distribution of residual stress are investigated. Furthermore, redundant material is removed from the blank which possesses quenched residual stress, and a reduced scale large integrated structure part is obtained. Both the two steps are finished by using finite element code ABAQUS. To testify the finite element result, a reduced scale large integral structure part is machined from a quenched blank. Good agreement is found between the finite element method result and the test values. It is indicated that the original residual stress is the main factor to cause deformation, and the reliability of sequentially coupled thermal and mechanical method is tested at the same time.

Abstract:Due to the shortcomings of orthogonal and oblique cutting numerical simulation in which the tool edge was straight and the thickness of cutting layer was equal,a three-dimensional finite element tool model with helix primary cutting edge and a variable thickness cutting layer model were presented.The high speed milling process of aerospace aluminum alloy 7050-T7451 was simulated based on the presented tool model and the cutting layer model,and the cutting force and the cutting temperature were obtained.A milling force experiment was carried out under the same cutting conditions as the simulation,and a good agreement between the simulation result and the experimental result was achieved.Moreover, the temperature and chip shape matched the practice well.The simulation shows that the three-dimensional finite element tool model and the cutting layer model can be used to correctly simulate the milling process and be adopted to study the relationship between the cutting force and the temperature,and optimize the cutting parameters and the tool life.

Abstract:By adopting an equivalent geometry model of machining process and considering thermo-plastic properties of the work material, a finite element method(FEM) to study oblique milling process of aluminum alloy with a double edge tool was presented. In the FEM, shear flow stress was determined by material test. Re-meshing technology was used to represent chip separation process. Comparing the predicted cutting forces with the measured forces shows the 3D FEM is reasonable. Using this FEM, chip forming process and temperature distribution were predicted. Chips obtained by the 3D FEM are in spiral shape and are similar to the experimental ones. Distribution and change trend of temperature in the tool and chip indicate that contact length between tool rake face and chip is extending as tool moving forward. These results confirm the capability of FEM simulation in predicting chip flow and selecting optimal tool.

Abstract:A quenching process of 7075 aluminum plates was simulated by ABAQUS-a powerful FEA program. To verify the simulation result of quenching process, a reduced-scale part was machined and tested. The result between FEA and experiment was discovered accordantly. With FEA based quenched stress, different stress distributions were obtained under different conditions of pre-stretching. The research shows that the blank is pre-stretched about 3%, the magnitude of plastic strain is between 2.1%2.6%, and the quenched-stress is removed about 86%. All these quantities agree well with the manufacturing technics of aviation aluminum alloy thick-plate.
Simulation Research on Temperature Filed and Thermal Stress Field of 7050 Aluminum Alloy Part in Quenching Process

Abstract:The nonlinear problem of thermal-physical performance parameters and mechanical properties performance parameters of 7050 Aluminum alloy were considered together.The numerical simulation of temperature field and stress field during the flange parts heat treatment process was carried out by using finite element software-ABAQUS.The residual stress distribution and cooling curve during the cooling process were obtained.The results show that,when quenching the alloy,the feature of tensile stress on surface and pressure stress in center is formed.The tensile stress and pressure stress in quenching began to generate peak,until the end of cooling,the stress states of whole part tends to balance,and stress reduces to the minimum.

Abstract:The heat transfer coefficient during the aluminum thin plate quenching is difficult to measure experimentally. In this paper, according to the warping deformation characteristics of the 2024 honeycombed aluminum thin plate quenching, the heat transfer coefficient is obtained using finite element software ABAQUS. During the calculation process of the heat transfer coefficient, the sheet practical quenching process of immersion and the air-cooling has been considered. Using the heat transfer coefficient above, the quenching temperature field is solved through the simulation. Based on the temperature field, the residual stress field is simulated. Depending on the simulation results, the magnitude and the distribution of the residual stress is obtained. By X - ray diffraction method, the simulation results have been compared to the experiment results and they are in better agreement. It proves that the simulation method is available and effectively.

Numerical Simulation of the Quenching of the 7075 Aluminum Alloy Die-Forged Shell

Abstract:The quenching of aluminum alloy will unavoidably lead to residual stresses in the workpiece, which will have strong effect on the products' following processes and the stability of their final properties. The quenching of a 7075 aluminum alloy die-forged missile shell has been simulated in this paper by finite element method. The distributions and variations of the temperature, stress, strain field are showed and discussed. The results of the numeric simulation can be very helpful to the design of the quenching treatment and the following processing steps to reduce the residual stresses in the workpiece.

Abstract:Finite element models were established to simulate the quenching processes of aluminum alloy 2024 blocks under different quenching conditions. The surface cooling curves of aluminum blocks in different quench media were obtained by experiment. Inverse heat-transfer calculations were applied to determine the heat-transfer coefficient curves. Finite element model was used to predict residual stresses developed after quenching process by quenching aluminum blocks with different thicknesses (20 mm ≤ d ≤70 mm) into two kinds of quenchants (water and polyalkylene glycol solution). The influence of block thickness and quenchant on residual stresses was investigated by both finite element method simulation and experiments. To validate the simulation results, the X-ray diffraction method was used to measure the residual stresses developed in aluminum alloy 2024 blocks after quenching process. The agreement between model and experiment was good. It was concluded that both block thickness and quench media had critical influences on residual stresses. When the thickness of the aluminum block increased from 20 to 50 mm, the residual stress value at the center of the block increased by 100% and the increase of the residual stress became insignificant after 50 mm. In d = 20 and 30 mm cases, polyalkylene glycol quench conditions were proved to cause lower levels of residual stress than water quench conditions.

Abstract:Quenching residual stresses may induce quench crack and fatigue strength reducing,and cause distortion and dimensional variation.This phenomenon is particularly obvious in aluminum parts with block structure.Thus,it's important to conduct quenching simulation of aluminum blocks in order to predict the magnitude and distribution of quenching residual stress.In this study,finite element model of aluminum alloy 2A12 blocks were developed by using commercial finite element code ABAQUS/Standard software.Heat transfer boundary condition had also been investigated through inverse heat transfer method while PAG solution was used as quenching medium.The agreement between simulation results and experimental data proves the reliability of the finite element model developed in this study.
Numerical Simulation and Experimental Investigation of the Aluminum Alloy Quenching-induced Residual Stress by Considering the Flow Stress Characteristic

Abstract:Direct thermo-mechanical coupled numerical simulation of the temperature field,as well as the stress field during the quenching process of the 7075 aluminum alloy plate is performed by introducing the flow stress characteristic of the aluminum alloy.Distributing rules of the quenching-induced residual stress is discussed.Compared with relevant experimental results,it shows close agreement with practical condition.Final quenching-induced residual stress level between the two numerical simulations,direct coupling and quasi coupling,is compared by using experimental results in relevant documents,which shows the direct coupling method has better accuracy.The non-monotonic distributing rule of the quenching-induced residual stress in the thickness direction(from the surface to the middle surface) can be simulated precisely by using the direct coupling method.

Numerical Simulation About Influence of Water Temperature on Quenching Stress Fields of 7075 Alloy Drop-forged in Quenching

Abstract:The influences of water temperature on quenching stress fields of Al alloy drop-forged were studied.The quenching stress fields at 15 ℃,25 ℃ and 35 ℃ were calculated.The results indicate that the quenching stress fields in quenching 7075 aluminum alloy drop-forged is symmetrical ring distribution at different temperature.The time of final quenching and the biggest quenching stress value decreases with the increase of water temperature,and the better water temperature in quenching is 35 ℃.

Abstract:To explore the influence of double liquid quenching on the cutting performance of the 7A09 aluminum alloy, quasi-static compression and dynamic impact tests were carried out on the 7A09 aluminum alloy after double liquid quenching using an MTS810.23 universal testing machine and split-Hopkinson pressure bar (SHPB). The experimental data were fitted to obtain the Johnson–Cook constitutive model parameters of the alloy. Simulations of the machining process were carried out using the Deform-3D finite element software. The results showed that the rheological stress increased with the increase in strain rate and the decrease in temperature. The increase in the cutting speed and feed caused the cutting temperature to rise sharply, whereas the influence of the cutting amount on the cutting temperature was weak. Because of the presence of chip nodules, there was extremum in the cutting force vs cutting speed curves. The increase in the feed and cutting depth increased the cutting area Ac, so the cutting force also increased. The simulation results were verified by experiments. The simulation predictions were in good agreement with the test values, and the cutting force and temperature variations with the cutting parameters were the same. Thus, the correctness of the 7A09 aluminum alloy finite element model was verified.
