Abstract:Gearbox fault is the familiar problem of wind turbines.The gearbox parameters of pitch-controlled megawatt wind turbine were gotten in different wind speed by "Bladed for windows" software.Then the load spectrum can be gotten(according) to the wind frequency of wind field.With the calculation,the design of gear and shaft in gearbox was optimized and the most befitting shaft bearings were chose.Ultimately the gearbox lifespan can be increased and the structure rationality can be improved.

Abstract:In order to further improve the reliability of wind turbine operation, reduce manufacturing, installation and maintenance costs, and make the size of the gearbox further reduced, in this paper, the gear box design of 15MW offshore semi-direct-driven wind turbine is studied. First, analyze the development trend and demand, draw up the basic transmission plan, then, carry on the gear structure design, use the software modeling, the motion analysis and carry on the check, the life analysis, finally, the design of sealing mode, design box, end cover structure, determine the fastener, connection, design of dust-proof program and design of lubrication. This reduces the weight and volume of the main engine of the medium-speed transmission mechanism of the wind turbine. The obvious benefits are lower overall load, lower difficulty in manufacturing, transportation and installation, lower cost and controllable technology, the market prospects are broad and competitive.

Abstract:Gear exciting is of vital importance in modem power transmission systems. But when the requirements of angular gear transmission are needed, the shortcomings of the current mechanical and magnetic gear transmission are even more obvious. The traditional mechanical gear boxes have the construction of direct mechanical contact, whose disadvantages are low efficiency, noisy, apt to lubricate, easy to produce vibrations to be damaged and so on. And the existing magnetic gear is coaxial which can't meet the need of angular transmission. In this paper, the construction of a kind of spatial angular magnetic gear, which has no direct mechanical contact between the driven axis and load axis, is proposed. Besides, the principle of the gear ratio is introduced and a concrete magnetic gear is analyzed. The results show that the range of the angle of this magnetic gear can be very large.

Abstract:The structure of an improved wind turbine gearbox is presented for meeting the operation of the optimized wind turbine power‐wind speed curve (P‐v curve). When the wind speed is lower than the cut‐in wind speed, the operation mode of the wind turbine is changed by the extra power, which is supplied by the motor excited source to keep the wind turbine running. Moreover, the transmission principle of the improved wind turbine gearbox is discussed. Various motor power impacts on the transmission characteristic for the improved transmission structure are investigated and results are compared with the professional software. Results indicate that as the motor power increases, the transverse vibration of sun gears and meshing forces of the low‐speed and medium‐speed planetary stages decreases. The transverse vibration for the pinion gear of the high‐speed stage enhances with the increase of the motor power. Load‐sharing coefficients of the planetary gear stages are augmented with the enlargement of the motor power. It is found that meshing forces of the torque‐implement parallel stage are increased with augmentation of the motor power.

Abstract:Abstract This paper presents the design of a compact gearbox for the DTU 10 MW reference offshore wind turbine. An innovative gearbox concept consisting of a fixed planetary stage with a differential compound epicyclic stage is proposed. Power splitting and compound epicyclic transmission technologies are employed, which could effectively reduce the gearbox’ size. Power transmission principle of the gearbox is described, and power distribution on two transfer paths is derived by the geometrical and mechanical relationships among the components. The gearbox is designed based on the design loads and criteria with reference to the relevant international standards, and all of the critical components, gears and bearings, are designed by performing fatigue limit state (FLS) check. A high fidelity drivetrain dynamic model, consisting of the compact gearbox and one four-point support drivetrain configuration, is established by means of multi-body system (MBS) approach. Then, validation of the power distribution is conducted by the comparison of the simulation results and design values. Resonance analysis of the drivetrain model is conducted by employing Campbell diagram, energy distribtuion of components and time domain simulation approach, and the results show that no resonance phenomenon appears in this drivetrain model during the normal operating conditions. In addition, load sharing performance of the MBS model is assessed, indicating the a favorable dynamic operating behavior of the gearbox. It is believed that such compact design could be good alternative for floating offshore wind turbines.

Abstract:In the design of wind turbine gearboxes, the most important objective is to improve the durability to guarantee a service life of more than 20 years. Planetary gearsets, commonly used in wind turbine gearboxes, should have good load distribution and load sharing among gears to improve the durability. This work investigates how the optimal helix modification influence both the load distribution over the gear tooth flank and the planet load sharing. A whole system model is developed to analyze a wind turbine gearbox (WTG) that consists of planetary gearsets. The model includes the nonlinear mesh stiffness of gears and the nonlinear stiffness of bearings as well as the flexibilities of the housing, planet carriers, and ring gears. The results presented state that if the optimal helix modification is applied, the edge loading of gear tooth ends will disappear and the contact pattern will improve significantly. This is why the face load factor will decrease and the gear safety factor will increase. However, the mesh load factor is decreased slightly after helix modification. This means that the helix modification is not directly related to the mesh load factor.

Abstract:In order to study the force and life of the key components in the gearbox of an existing double-rotor wind turbine, the design and structural parameters of the gearbox in the traditional National Renewable Energy Laboratory (NREL) 5 MW single-rotor wind turbine are adopted, and the fixed ring gear of the first planetary stage transmission is released to form a differential gearbox suitable for a double-rotor wind turbine with two inputs. The double input is used to connect the double rotor. Subsequently, the characteristics of the gearbox in a double-rotor wind turbine are discussed. On the basis of the constant rated power of the whole wind turbine, the total power is divided into two parts, which are allocated to the double rotors, then two rotational speeds of the two inputs are given according to different power ratios by complying with the matching principle of force and moment. Furthermore, the force acting on the pitch circle of the planet gear, as well as the force and life of the planet bearing of the two-stage planetary transmission are calculated and compared with a single-rotor wind turbine. The results show that the structural advantages of a double-rotor wind turbine can reduce the stress of key components of the gearbox and increase the life span of the planet bearing, thereby the life of the whole gearbox is improved and the downtime of the whole wind turbine is reduced.

Following an introduction to some crucial technical problems of wind turbine gearbox running, the failure mechanism of key parts, and the latest research on advanced design and manufacturing of wind turbine gearbox were discussed in detail. The gaps of research and real applications between China and overseas were analyzed. Finally, the future trends of wind turbine gearbox design and manufacturing were also prospected.
Optimal design for an end face engagement worm gear with multiple worm-wheel meshing

Abstract:To solve the problem for lacking a special mechanical transmission that could provide multiple outputs with high transmission efficiency and good lubrication in the modern industrial, a novel worm gear, named end face engagement worm gear, with multiple worm-wheel meshing is proposed for the first time. The essential parameters for the worm gear are optimized to enhance lubrication and meshing properties. Moreover, analysis of variance(ANOVA) is applied to determine the optimum levels and to determine the influence of parameters. The ANOVA results show that the novel end face engagement worm gear with multiple worm wheels provides high lubrication(the lubrication angle is more than 89°) and meshing performance(the induce normal curvature is less than 0.0002 mm−1). The interaction between center distance and roller slant distance most strongly influences the lubrication angle(contributed 51.6%), followed by the parameters of center distance(contributed 25.0%), roller slant distance(contributed 16.4%), tooth angle of gear, gear ratio, and roller radius. In addition, roller radius most strongly influences the induced normal curvature(contributed 39.4%), followed by roller slant distance(contributed 15.2%), tooth angle of the gear(contributed 9.0%), center distance, and gear ratio. The proposed worm gear helps to enrich the no-backlash high precision worm drive and the optimal design method can provide a useful reference on performance improvement of other worm gear.

Abstract:Abstract In order to respond to a shortened development time of today’s transmission systems, the automation of certain steps in the design process is essential for ensuring an efficient development process. Computer-aided tools are widely used for analyzing given design configurations because standardized methods are available to evaluate the load carrying capacity of all key components of a simple gear train, namely bearings, shafts and gears. At an early stage of development, requirements and restrictions need to be synthesized to design concepts. During this step, engineers typically rely on their experience and proven practice. Design optimization usually is achieved through an iterative and time-consuming process of analyzing and tuning towards an optimization objective. In this paper a time-saving, automated and systematic method for the design of weight optimized helical gearboxes is proposed. The underlying method has been derived from both, norms and guidelines, which exist for the design and layout of shafts, bearings and gear wheel bodies. Starting with only few input parameters, a detailed shaft geometry with different diameter sections can be derived. A discrete set of values from standard tables and rolling bearing catalogs represents the method’s framework for all realizable shaft diameters in each section. A mixed integer nonlinear optimization problem results from the interdependence between these distinct values. For this purpose, a systematic iterative approach has been developed and implemented in an established design program for gearbox systems. The algorithm uses the results drawn from an analytical calculation of the shaft load carrying capacity to directly adjust the shaft’s diameter and length values. The dimensioning of the wheel body, the service life calculation of rolling element bearings and the selection of specific machine elements are embedded in a systematic sequence. As a result, the model is capable to work out a weight-optimized gearbox that consists of gear meshes, shafts and bearings, taking all three components into consideration at a time.

Abstract:Wind turbine is the high-end and important equipment, of which the reliability and stability is always one of the main problems. Because the gearbox is running under the condition of dynamic load caused by random wind speed, it has important significance for improving reliability of the transmission system to research dynamic behaviors of wind turbine gearbox, especially the vibration characteristics. First of all, time-varying stiffness of the meshing gear-pair is calculated in this article. Then the dynamic model of parallel gears is established and the corresponding vibration characteristics are simulated. Finally, the conclusion that the speed increasing gearbox has the amplified effect on vibration displacement disturbance and the speed decreasing gearbox has the diminished effect on vibration displacement disturbance is drawn from the contrastive analysis of vibration characteristics for these two gearboxes.
An Improved Rigid Multibody Model for the Dynamic Analysis of the Planetary Gearbox in A Wind Turbine

Abstract:This paper proposes an improved rigid multibody model for the dynamic analysis of the planetary gearbox in a wind turbine. The improvements mainly include choosing the inertia frame as the reference frame of the carrier, the ring, and the sun and adding a new degree of freedom for each planet. An element assembly method is introduced to build the model, and a time-varying mesh stiffness model is presented. A planetary gear study case is employed to verify the validity of the improved model. Comparisons between the improvement model and the traditional model show that the natural characteristics are very close; the improved model can obtain the right equivalent moment of inertia of the planetary gear in the transient simulation, and all the rotation speeds satisfy the transmission relationships well; harmonic resonance and resonance modulation phenomena can be found in their vibration signals. The improved model is applied in a multistage gearbox dynamics analysis to reveal the prospects of the model. Modal analysis and transient analysis with and without time-varying mesh stiffness considered are conducted. The rotation speeds from the transient analysis are consistent with the theory, and resonance modulation can be found in the vibration signals.

Abstract:Abstract This paper presents detailed descriptions, modeling parameters and technical data of a 5MW high‐speed gearbox developed for the National Renewable Energy Laboratory offshore 5MW baseline wind turbine. The main aim of this paper is to support the concept studies and research for large offshore wind turbines by providing a baseline gearbox model with detailed modeling parameters. This baseline gearbox follows the most conventional design types of those used in wind turbines. It is based on the four‐point supports: two main bearings and two torque arms. The gearbox consists of three stages: two planetary and one parallel stage gears. The gear ratios among the stages are calculated in a way to obtain the minimum gearbox weight. The gearbox components are designed and selected based on the offshore wind turbine design codes and validated by comparison to the data available from large offshore wind turbine prototypes. All parameters required to establish the dynamic model of the gearbox are then provided. Moreover, a maintenance map indicating components with high to low probability of failure is shown. The 5 MW reference gearbox can be used as a baseline for research on wind turbine gearboxes and comparison studies. It can also be employed in global analysis tools to represent a more realistic model of a gearbox in a coupled analysis. Copyright © 2015 John Wiley & Sons, Ltd.

Abstract:A novel brushless electric continuous variable transmission (E-CVT) system is presented and optimized. The proposed system offers an alternative solution for a variable-speed constant-frequency operation of the wind turbine application. The key is to eliminate the gearbox and brushes in the machine and this E-CVT system comprises of two rotors and two stators within one machine. This design inherits and integrates the merits of the direct-drive permanent magnet generator and the doubly fed induction generator with the additional benefit of the improved torque density and the need for a low-cost partial-scale converter. The structure, operation principle, and performance are analyzed. Genetic algorithm is employed to optimize the parameters for maximizing its power density. Time-stepping finite-element method is used to analyze the dynamic performance of the proposed system.

Abstract:The involute gears are widely used in the gearbox for wind turbine. To satisfy the requirements of reduction of noise and increase of the endurance of the gear drive, the new type of involute-helix gears, which have the advantages of involute gears and circular arc gears, had been proposed. In this paper, the hobbing cutters of involute-helix gears are designed utilizing the normal section of convex and concave tooth profiles, respectively. Mathematical models of hobbing cutters are established and general products are also manufactured. Using the developed hobbing cutters, the proposed gear pair is manufactured based on the numerical control technology. Combining with the measure method of gear measuring center and the characteristic of the investigated gears, the method of error measurement of special tooth profiles is provided. The further development of special detection software for the gears will be carried out. The results will lay the foundations for the large-scale industrial practice and production applications of gear drive.

An Integrated Approach Using Condition Monitoring and Modeling to Investigate Wind Turbine Gearbox Design

Abstract:Vibration-based condition monitoring (CM) of geared utility-scale turbine drivetrains has been used by the wind industry to help improve operation and maintenance (O&M) practices, increase turbine availability, and reduce O&M cost. This study is a new endeavor that integrates the vibration-based CM technique with wind turbine gearbox modeling to investigate various gearbox design options. A team of researchers performed vibration-based CM measurements on a damaged wind turbine gearbox with a classic configuration, (i.e., one planetary stage and two parallel stages). We observed that the acceleration amplitudes around the first-order sidebands of the intermediate stage gear set meshing frequency were much lower than that measured at the high-speed gear set, and similar difference was also observed in a healthy gearbox. One factor for a reduction at the intermediate stage gear set is hypothesized to be the soft sun-spline configuration in the test gearbox. To evaluate this hypothesis, a multibody dynamic model of the healthy test gearbox was first developed and validated. Relative percent difference of the first-order sidebands — of the high-speed and intermediate stage gear-meshing frequencies — in the soft and the rigid sun spline configurations were compared. The results verified that the soft sun-spline configuration can reduce the sidebands of the intermediate stage gear set and also the locating bearing loads. The study demonstrates that combining vibration-based CM with appropriate modeling can provide insights for evaluating different wind turbine gearbox design options.

Abstract:A dynamic model of multiple-stage planetary gear train composed of a two-stage planetary gear train and a one-stage parallel axis gear is proposed to be used in wind driven generator to analyze the influence of revolution speed and mesh error on dynamic load sharing characteristic based on the lumped parameter theory. Dynamic equation of the model is solved using numerical method to analyze the uniform load distribution of the system. It is shown that the load sharing property of the system is significantly affected by mesh error and rotational speed; load sharing coefficient and change rate of internal and external meshing of the system are of obvious difference from each other. The study provides useful theoretical guideline for the design of the multiple-stage planetary gear train of wind driven generator.

Abstract:AbstractGearbox is a critical component in the wind turbine system which can transfer wind energy into wind power to replace some fossil energy in order to reduce the environmental pollution. A 1.5-MW wind turbine gearbox failed after about 5 years of service; however, the design life of the gearbox is 20 years. In this paper, the failure mechanism of the gearbox was investigated based on standard failure analysis procedures and finite element (FE) simulation. The failure of gear could be attributed to fatigue fracture, because typical macroscopic features—beach marks and ratcheting marks—could be observed on the fracture surface. Furthermore, contact fatigue caused the formation of pits on the failed working tooth flank, even brought some microcracks. It should be emphasized that fatigue pitting mainly concentrated at the left end of the failed gear. Based on the physical, chemical analysis, and FE simulation, the failure of gear should be essentially ascribed to abnormal load rather than the material defects. Finally, based on the failure characteristics, partial load should be responsible for the failure of the gear in the wind turbine gearbox.
